T

he September issue of GCM has come out as scheduled. I’m glad to share the latest information with all of you. On Sep. 1, the second session of Belt and Road Forum on Foundry Industry Cooperation and Development has been successfully held in Hancheng, Shaanxi, with the theme of “Joint Innovation and Win-win Cooperation”. More than 20 international participants from 10 countries including Germany, Japan, Belgium, Mongolia, Pakistan, Turkey, Russia, Vietnam, England and Thailand, and over 200 representatives from China have attended the forum and exchanged views on foundry industry park construction, general contract, technical cooperation, business and trade, sharing insights in international standard, laws, policies and cultural aspects. The Belt and Road Initiative offers new opportunities for the countries along Belt and Road and also the whole world. As the foundation of manufacturing industry, the foundry industry is very promising. China Foundry Association is willing to cooperate with countries along Belt and Road under the principle of achieving shared growth through discussion and collaboration, integrating global high-quality resources and promoting enterprises cooperation in a multilevel and multi-channel way by the bilateral and multilateral mechanisms. China Foundry Association will play a bigger role in linking and gathering more foundry industry organizations and their member enterprises to take part in the Belt and Road win-win cooperation. ■

EJ Breaks Ground on New Facility EJ新厂奠基 EJ (Elmira, Michigan) broke ground on its new $125 million facility. The plant is expected to be completed by the fall of 2018 and will take the place of a facility in East Jordan, Michigan. The move will preserve an estimated 340 jobs in its region. “The official start of construction of the new foundry is an exciting time for our company,” said EJ president Tracy Malpass in a news release. “This project is an important milestone in the life of our family business, our community and our employees. A project like this requires the support of many individuals and groups.” ■

Eck Installs New Nobake Line; Exclusively Licenses Alloy Developed With ORNL Eck公司安装新的自硬砂生产线 Eck Industries (Manitowoc, Wisconsin) announced the installation of a nobake molding line from Palmer Manufacturing & Supply to create additional capacity, improve ergonomics and reduce cost in large aluminum nobake castings. The molding line includes state-of-the-art programmable logic controls, powered conveyors from molding to pouring, a mass flow binder control system and a rollover capable of handling up to a 72 x 48 x 36-in. mold section. The mold line is flexible, allowing Eck to run up to eight mold boxes in the loop, with multiple part molds, mold coating and multiple core sets.

Eck Licenses Alloy Developed With ORNL Eck has also signed an exclusive license for the commercialization of a cerium-aluminum (Ce-Al) alloy co-developed by the Department of Energy’s Oak Ridge National Laboratory (Oak Ridge, Tennessee) that can be used for lightweight, strong components in advanced vehicles and airplanes. The alloy, which is patent pending, was developed as part of the Department of Energy’s Critical Materials Institute (CMI) and makes use of cerium. Creating new uses for cerium supports both domestic rare earth mining operations and the U.S. manufacturing sector.

Eck has signed an exclusive license for the commercialization of a cerium-aluminum (Ce-Al) alloy co-developed by the Department of Energy’s Oak Ridge National Laboratory (Oak Ridge, Tennessee) that can be used for lightweight, strong components in advanced vehicles and airplanes.

Scientists at ORNL, working with Eck Industries and researchers at DOE’s Ames and Lawrence Livermore national laboratories, developed the Ce-Al alloy that is easy to work with, lightweight, corrosion-resistant, and stable at high temperatures, which would make it ideal for automotive, aerospace, power generation, and other applications. According to a news release, testing has shown the Ce-Al alloy is stable at 932F (500C). Withstanding higher temperatures means that engines made using the alloy can run hotter with more complete fuel combustion while being lighter in weight, which advances fuel efficiency. Eck was involved in developing and testing the alloy under a separate agreement. “There has been tremendous interest from industry due to the unique material properties and low cost of this alloy,” said David Weiss, vice president of Engineering/R&D, Eck. “This project is a template for rapid development and commercialization. Not only did we bridge the research ‘valley of death,’ we also developed a highway for communication from our customers to us to help guide the project.” ■

Walbro Announces North American Expansion Walbro公司宣布北美扩张战略 Walbro LLC (Tucson, Arizona) announced an expansion of its North American manufacturing operations with the opening of a new aluminum diecasting facility in Los Mochis, Sinaloa, Mexico. The new facility, which is co-located with Walbro’s engine management plant in Los Mochis, will share management, supply chain and administrative services with the existing plant. “I am pleased to announce Walbro’s latest investment in precision diecasting and the continued expansion of our North American production operations,” said Matthew

This capability allows us to serve our existing North American customers with shorter lead times and a broader range of products, while opening the door for opportunities to serve an expanded customer base.” The plant will initially manufacture flywheels for small engines in the first two installed diecasting centers. Plans are already in place to add six additional diecasting machines. The facility will employ between 60 and 70 additional workers at full capacity. Walbro supplies engine management systems for the lawn and garden, recreational and marine, outdoor power equipment, and two-wheel small engine markets. Walbro manufactures carburetors, fuel injection systems, ignition systems, pumps, valves and fuel storage and distribution systems. ■

Linamar Looking to Expand European Operations Linamar公司在欧洲寻求扩张 Linamar Corporation (Guelph, Ontario) announced it has filed conditional offers with the Commercial Court in Paris to acquire assets of Societe Aveyronnaise de Metallurgie S.A. (Viviez, France) and F.V.M. Technologies S.A. (Villers-la-Montagne) from bankruptcy, and 100% of the outstanding shares of Alfisa Technologies, S.L.U. (Barcelona) for approximately 6 million Euros. The companies are parts of Groupe Arche S.A., a French company specialized in the design, casting, and machining of high pressure diecast (HPDC) aluminum components for the automotive industry, specializing primarily in the range of 1,400-2,000 metric tons. Total revenue is in the range of 100 million Euros with open casting capacity and floor space. Approximately 650 full-time employees and other temporary employees of FVM and SAM will be transferred to relevant Linamar subsidiaries. The company touted the importance of the move, saying the acquisitions, if completed, would represent a step forward in Linamar’s light metal casting strategy to develop further leadership in integrated design, casting, and machining of aluminum components in medium and medium-large press and component sizes. ■

Tennessee Tool and Fixture makes molds and castings for automotive companies, primarily in automotive seats. Tennessee Tool and Fixture is a member of a group of tooling companies based out of Toronto with over 40 years of experience providing high quality molds and castings for the automotive industry. “Tennessee Tool and Fixture is proud to make Manchester, Tennessee in Coffee County our new home,” said Sue Beamish, owner and president, Tennessee Tool and Fixture. “Both the State of Tennessee and Coffee County have been extremely supportive throughout our search for a long-term location. Thank you to everyone for the wonderful welcome we have received. We look forward to building a strong employee team and continuing the development of our customer relationships throughout the southeastern U.S.” The new operation is Tennessee Tool and Fixture’s first U.S. facility. The company will renovate an existing building in Manchester. “I want to thank Tennessee Tool and Fixture for locating its first U.S. operations in Coffee County,” Rolfe said. “Tennessee ranks No. 1 for growth in automotive employment, and it means a great deal that Tennessee Tool and Fixture will be adding 60 new jobs to this sector. Successful China Diecasting Held in July China Diecasting于7月成功举办 The 12th China International Diecasting Congress & Exhibition (CID) & 2017 China Nonferrous Alloys & Special Casting Exhibition (CNF) were held July 19-21 at Shanghai New International Exhibition Center (SNIEC), China. Organized by Foundry Institution of Chinese Mechanical Engineering Society (FICMES) and NürnbergMesse China, CHINA DIECASTING 2017 enjoyed its biggest success in its history. The trade fair covered two halls and gathered 323 exhibitors (compared to 295 in 2016) from 19 countries and regions, including Germany, France, Denmark, Czech Republic, Austria, Italy, United Kingdom, Sweden, Spain, Switzerland, United States, Japan, Korea, India, Iran, Thailand, China, Hong Kong and Taiwan. It attracted 14,256 trade visitors (compared to 12,072 in 2016) during three days. Twenty-two percent of all exhibitors came from overseas; the international participation made CHINA DIECASTING 2017 a global hotspot in the Chinese diecasting industry. The key technologies, new development and latest market trends were presented to the Chinese diecasting industry during the “2017 Development Forum on Nonferrous Alloys and Special Casting,” which took place July 16-18 in Onehome Art Hotel Shanghai. Thirty-five speakers from China and abroad brought plenty of hot topics to the “12th China International Diecasting Congress” to exchange innovative ideas with 200 attendees. Meanwhile three keynote speeches were shared at the “Future & Development–2017 Sino-Foreign Die Casting Development Forum,” which invited seven experts from leading companies and associations like NEMAK, DGS Druckguss AG, Bühler (China), Ford Motor REC (Nanjing), Anycasting Software, Foundry Planet, and University of Applied Sciences Landshut. The forum succeeded to achieve the aim of building a high-end industry platform on which international participants could share views on current development, new products and innovative systems. With 18 presentations, the “Innovative Die Casting Products & Technologies Release” was an effective platform for exhibitors to display their latest technologies and newest development. The “Best Die Casting Competition” event caught the most attention of exhibitors and visitors as expected, because it’s not only a competition, but also a platform for enterprises to present their brands and products and make new business connections. Sixty diecasting companies displayed 113 pieces of diecasting products from application fields like accessories for automobiles and motorcycles, electronics, metal for civil use, as well as mechanicalelectrical instrument and others. The “Solutions for Moulds and Die Casting Parts” invited two experts to solve technical problems of aluminum and magnesium alloy die castings. With the help of experts, the technical participants got to learn more practical skills. For mold manufacturers, the “Mould Design @ Manufacture Outsourcing Service and Cost Accounting Sharing” had nine mold cost analyzing control experts onsite, who offered free advices referring to mold design and cost accounting. Kurtz Holds Events for Automotive Sector in Querétaro and Monterrey KURTZ公司在克雷塔罗和蒙特雷举办汽车行业会议 For many years, Kurtz Ersa has been a turnkey supplier for complete foundry solutions. Together with its partners FAT, Loramendi, StrikoWestofen and Mössner, Kurtz helps its customers achieve high reliability and huge productivity increases with high quality. In order to share the unique experiences resulting from these long-term business relationships this May, the partners organized two workshops in Mexico. Goals of the workshop in Querétaro and Monterrey were to establish new contacts, network with current customers, and present new technologies and services. As the agenda has been mainly designed for participants from the automotive sector, many in Mexico-located automotive companies sent their management and employees from R&D, planning and purchasing to the workshops. Nevertheless, some potential buyers from other industries did register, too, and took home valuable information–especially during small group works and plenty of time for individual talks. The major topic in both locations included customized solutions for turnkey projects for chassis, structural and power-train part castings. In this, main process steps are sand preparation, core manufacturing, melting, casting, automated handling of casting processes and pre-processing. Many prospective buyers took the opportunity to hold intensive discussions about how to improve efficiency in their casting processes of complex cast parts. Having a very well developed foundry industry, Mexico is one of the most important markets for Kurtz Foundry Machines. For the production of suspension parts and engine blocks, the low pressure casting process is becoming increasingly important, especially in connection with sand cores. The main focus of the workshop was how to produce such parts in the future and how Kurtz can support the customer as a general contractor. ■

Metef 2017: An Increasingly International Affair METEF 2017:日益成长的国际展会 The Metef Expo of Customized Technology for the Aluminum, Foundry Castings & Innovative Metals Industry, a benchmark event for the sector in Italy, took place in Verona June 21-24, 2017, drew over 400 exhibitors and over 10,000 visitors. There was a 25% increase in the number of foreign operators and visitors from the last Metef, and commercial delegations from countries with solid industrial traditions, such as the United States, Germany, Austria, Russia, and by markets where technical and production capacity is developing fast, such as India, Iran, Iraq, Poland, Czech Republic, Slovenia, Hungary, Serbia, Turkey, Ukraine, Mexico, played a leading role. The attendance of primary metal producers was notable and included HYDRO (Europe), the Gulf ’s EGA and top management of the Gulf Aluminium Council, RUSAL (Russia), India with VEDANTA, and Iran. Metef 2017 highlighted the inversion in trend of the entire industry—aluminum and innovative metals, casting foundry, diecasting, extrusion, and rolling—by enhancing trends particularly favorable for development, especially in very dynamic transversal macro-areas, such as automotive, aerospace, and digitalization. “It is clear that in many of the sectors of the chain that Metef represents, confidence has returned. In a few years we have seen many transformations in metal foundries, aluminum machining, and digitization of companies. This edition of Metef recorded significant positive trends, reflected in the companies’ enthusiasm, the quality of the exhibits, the level of collateral events, and the substantial rise of visitors—especially foreigners—who visited the event,” said Mario Conserva, President of Metef. Innovation is the leading theme for a show that for 20 years has been a witness to the excellence of the aluminum world and of the connected manufacturing industry. Companies which won the Metef Innovation Prize this year are the essence of an industry that has been able to change and adapt in just a few years and return to the top of global rankings; these companies do not consider Industry 4.0 to be a little slogan but a great objective which has been achieved. Over 400 quality exhibitors were joined by a framework of side-events rich in contents and so tightly packed with appointments that it would be impossible to mention them all. Worth remembering for their international relevance are the panel on the future of aluminum by Assomet-Centroal and AFFG, the Opening Conference by the FARO Club regarding the automotive industry, the Aluminium 2000-Iceb Congress, and the Italy-India Forum on trade between the two countries. ■

Voxeljet China Accelerates Growth With Opening of New Facility in Shanghai voxeljet加速在中国市场的发展步伐 Voxeljet is expanding its subsidiary in China by building a new service and office facility to meet the high demand for 3-D printing in Asia. The new voxeljet China (VXCN) facility will be located in Foho High-Tech zones of Wujiang District, Suzhou City, within the greater Shanghai area. The laying of the foundation stone took place on May 16, 2017. The completion of the new facility is projected for the end of this year or the beginning of 2018. The new facility will be the new main 3-D printing service center for Asia and also contain office space for administrative management. The new facility occupies an area of approx. 5,500 sq.m while the total building area is more than 7,000 sq.m. Currently, three printing systems are installed at voxeljet China. Both material sets, sand and PMMA (plastic), are currently offered, and the printing capacity will be expanded significantly over the next quarters. “We are happy to grow,” said Tianshi Jin, Managing Director voxeljet China. “Once the new facility is completed, further 3D printing systems will be installed in the service center to meet the high interest and need for on-demand part production in China.” ■

Mr. Zhang Libo made a welcome speech on behalf of the organizers. He said that since the first Belt and Road forum held last year, China Foundry Association has carried out a series of programs from international foundry park construction, general contract, technology cooperation and business trade cooperation. With more and more enterprises participating in the Belt and Road initiative, a second session of Belt and Road Forum was being held. “There are several highlights of this forum,” Mr. Zhang Libo said, “the international participation improves and the representatives are in high level, and it adds training as well as match-making programs to this forum which provide access for attended enterprises to know more about the international policies, laws, standards, and also provide a platform for them to talk about the further cooperation.” “The foundry industry capacity cooperation along ‘Belt and Road’ is not a problem of capacity transfer. What the Chinese foundry industry faces now will also be the problems that other developing countries meet in the future. ” Mr. Zhang Libo said, “In this respect, we should develop in the green and intelligent way and take the advantages of Internet + Foundry to promote the industrial park construction along Belt and Road.” He also said, during the promotion of Belt and Road cooperation, there must be a lot of difficulties, and helping enterprises to solve these problems will be the main task of China Foundry Association. In Mr. Li Yikai’s speech, he thought highly of the forum on behalf of the planning division of the Ministry of Industry and Information. He introduced the work that the Ministry has carried out in promoting the Belt and Road initiative. He also emphasizes that the Chinese manufacturing industry is facing great opportunities and challenges in “going out,” such as the complex global investment and changing business environment, most of Chinese enterprises are in lack of proprietary intellectual property rights and brand influence, as well as interaction and synergy. He pointed out enterprises should grasp the opportunity and respond actively to the difficulties of “going out”. On one hand, we should revolve around the mainline of making China become a power nation of manufacturing industry from a large nation, integrating both domestic development and opening up, accelerating the introducing and absorbing the overseas technology and experiences; on the other hand, China should increase the comprehensive service guarantee ability. One of the other highlights of this forum is there are two agreements signed, one between China Foundry Association and Pakistan Foundry Association, which is helpful to strengthen the cooperation and communication between China and Pakistan; and the other agree24

届论坛开展至今的一年中,中国铸造协会“一带一 路”工作委员会结合自身实际,从国际铸造园区建 设、项目总包、技术合作、商务贸易等多维度开展工 作,与“一带一路”沿线国家展开了紧密的合作。一 年后的今天,在我国铸造全行业纷纷响应国家“一带 一路”倡议,积极开展相关工作之际,第二届“一带 一路”国际铸造产业合作发展论坛应运召开。 “此次论坛有几个亮点。”张立波介绍道,“与会 嘉宾层次高,参会的国际嘉宾相较上届更多,论坛还 根据企业诉求,针对性组织了国际标准、法律、政策 等方面的培训。同时,主办方还分国别组织了项目对 接活动,为与会人员搭建合作平台。” “铸造业‘一带一路’国际产能合作,并不是简单 的产能转移,随着时间的推移,我国铸造业目前遇到 的困难,也会出现在‘一带一路’的发展中国家。” 张立波强调,“所以我们在项目的合作中也应该秉持 绿色、智能的理念,发挥互联网+铸造的思维与优势, 推进与沿线国家铸造工业园合作建设。” “一带一路”推进过程中,一定会遇到很多困难, 努力为企业解决这些问题也将会是中国铸造协会今后 工作的方向。 最后,李毅锴带来了工信部规划司对论坛的赞赏和 支持。他在讲话中首先介绍了工信部在国家推进“一 带一路”建设中所做的工作,并表示,我国制造业“ 走出去”迎来了巨大机遇,但同时也面临诸多挑战, 诸如全球投资贸易环境复杂多变、我国多数企业缺乏 自主知识产权和品牌影响力、多数企业“走出去”缺 乏联动和协同等。他指出,要紧抓机遇,积极应对、 妥善解决“走出去”的困难和问题,一方面,要注重 围绕推动中国制造由大变强这一主线,统筹国内发展 与对外开放,加快引进和吸收国际先进技术和经验; 另一方面,要注重进一步提高综合服务保障能力。 本次论坛的亮点还有中国铸造协会与巴基斯坦 铸造协会、比利时Albert&Geiger公司签署战略合 作协议。与巴基斯坦铸造协会的合作将进一步加 深双方在铸造装备方面的合作与交流,与比利时 Albert&Geiger公司的合作将有助于今后铸造企业赴 欧盟地区发展时获得法律、政策等方面的咨询服务。

About 200 people took part in the ceremony. It was built in March 2017 over the course of five months. The ceramic filter and magnetic material were put into trial production in succession. Nowadays it is in normal operation and has achieved production and marketing success. With more than ten years of research and development, the FCRI ceramic foam filter has high refractoriness, good filtration effect and high filtration efficiency with unique three dimensional structures and 80-90 % open cell rate. Besides its use for melting metal filtration at high temperature, it can also be applied in gas treatment at high temperature, carrier of catalyzer, solid thermal exchange and special filling for chemical industry. ■

Zhaoqing Power Auto Parts Production Base Held Groundbreaking Ceremony 肇庆动力汽车铸件生产基地隆重举行动工仪式 Guangdong ZhaoQing Power Foundry (Holding) Co., Ltd. held a groundbreaking ceremony for its “Core parts production base for automobile and new energy auto automobile” in Guangdong Zhaoqing (Dawang) National High-tech Zone on Aug. 3. The total investment is estimated at 1 billion RMB, with a construction area of 117,000 square meters. The project is expected to be completed in five years and the first phase is scheduled to put into trial production in January 2019. Upon completion and acceptance in 2021, it will build an investment forming production base of automobile and new energy automobile core parts with annual capacity of 52,000 tons, which are digital, intelligent and green. The annual turnover will reach 1.5 billion RMB and generate 130 million of tax revenue. Based on the gravity casting and low-pressure casting technologies, the company will further focus on the research of lightweight, high-strength aluminum auto parts including engine cylinder head, chassis and rear bracket which have excellent comprehensive mechanical property, as well as core parts in new energy automobile. ■

Guangdong Hongtu Invests 60 million in the New Energy Automobile 广东鸿图拟向新能源汽车业务投资6000万元 Guangdong Hongtu Technology (Holdings) Co., Ltd., a wellknown aluminum diecasting company in the automobile industry has approved a 60 million yuan investment plan for the purchase of large scale diecasting machines and heat treatment facilities, which will be directed to the new energy automobile projects in order to meet the increasing need of new energy auto business and the supporting requirements of customers as well as improve the company’s competitiveness. According to the company, the new investment will be implemented by its wholly-owned subsidiary Guangdong Hongtu (Nantong) Diecasting Co., Ltd.. The main products include aluminum structural parts like inner door frames, A/B/C columns, battery’s outside housing, rear side member, shock absorption tower for new energy automobile. The forum is supported by the government to build a platform for the sand casting industry to extend its industry chain, improve industry level and realize win-win cooperation, with natural silica sand, advanced artificial sand in Zhangwu and 3-D printing technology as the medium of the forum. “The high-level forum opens a new chapter for the sand casting industry base in Zhangwu and even in China.” The Vice President of China Machinery Industry Federation and the Standing Vice President of China Foundry Association Mr. Zhang Libo said, even though Zhangwu casting silica sand industry base begins construction late but it stands on the high position and develops quickly. After sufficient demonstration of China Foundry Association and many experts, Zhangwu has improved its sand industry innovation level and developed 5 series, more than 20 types of casting sand. The casting production of Zhangwu accounts for 10% of the whole country. Now, Zhangwu has established the growing mode of orderly mining, protective utilization and synergy development. On Aug. 19, the opening ceremony of the Silica Sand Trading Center in China was launched in Zhangwu. Zhangwu County has the natural aeolian sand resource with a future reserve of 3 billion tons, enjoying an important position in Northeast China and in the country. Zhangwu has made clear about its development direction in the casting silica sand industry and was awarded as the National Casting Silica Sand Base by China Foundry Association in 2016. Zhangwu has invested 160million RMB for the construction of silica sand logistics base, and also invested 1 million RMB in Liaoning medium small and micro-sized enterprises innovation base to build an offline exhibition hall and cooperate with e-commerce platform to open the on-line trading. ■

Fonderie Laperle casts iron municipal components, such as manhole covers and frames, for eastern Canada.

The plant makes manhole castings—a somewhat commoditized market segment that has largely moved to overseas, lower-cost countries. It ships only to eastern Canada, yet the 80-employee Fonderie Laperle persists. The provincial government of Quebec and parent company Bibby Ste-Croix (a McWane Corp. entity) saw the value of locally made municipal castings and in 2016, the metalcasting facility underwent a $5.5 million improvement project, which included a new melt deck and equipment, at a time when finding similar iron plants in Quebec is becoming increasingly rare. “Not many foundries are left in this area,” said Tom Leonard, president, Bibby Ste-Croix and Fonderie Laperle. “Laperle is successful because there is a large demand in Canada for names on manhole covers. When a municipality wants a name or text on the cover, quality from overseas becomes an issue.” Laperle makes custom castings well, with cosmetic details that cities use to portray their community’s identity. The foundry does more than make a pretty casting, though. It has developed new systems for manholes that lead to better installation, longer service life and safer road conditions. “Bibby Ste-Croix works closely with the municipalities and engineering community to develop newer and safer road castings,” Leonard said. “We are always innovating to find better solutions.”

Municipal Innovation A round cast iron disk and a frame to go around it sounds simple. But it must withstand the fluctuating conditions of the surrounding pavement due to the expansion and contraction of ground water. This fluctuation eventually will cause cracks in the pavement. Once too many cracks appear, the manhole needs to be replaced and repairs must be made to the road. With the autostable, less cracking means fewer repairs.

“We’ve introduced new castings and different ways of designing the manholes and their installation,” said Mathieu Frechette, plant manager, Fonderie Laperle. “We make castings that float with the asphalt.” Fonderie Laperle’s floating manhole (also called autostable) was the result of many discussions with municipalities. It’s a thicker, deeper frame that withstands asphalt chipping away around the manhole without it moving too much and cracking. “If you install a standard manhole frame and cover, after a year, you’ll see a crack,” Leonard said. “With autostable, a year later, you won’t see a single crack. It costs 60-70% more, but you don’t have to replace it.” Fonderie Laperle also works with municipalities to customize the installations to accommodate the water levels at specific locations. “We perform testing for how much water will enter the storm grate and then customize the pattern with the best fit for that water flow,” Frechette said. Further innovations include bicycle-safe storm drains and grates, heavy duty castings for concrete highways and airports, and new designs for water captation to bring more water down a storm drain during a heavy downpour. “Fonderie Laperle is here because of our quality and traceability,” Leonard said. “Any municipality can come in here.

Flexibility in the Melt Department Fonderie Laperle began in the late 1800s and changed ownership a few times over the years. More recently, in 1987 it was sold to Bibby Ste-Croix. When Bibby was later acquired by McWane, Fonderie Laperle was part of the deal. As a McWane company, the Saint-Ours metalcasting facility is outside the standard water and sewer pipe product line of its parent, but McWane has shown willingness to invest long term in its Canadian and Quebec plants. And if Fonderie Laperle, which was melting iron with a coal-fueled cupola furnace, wanted a long-term future it needed to become more energy efficient, both from a cost and emissions standpoint. 32

“We started playing with the numbers of our melting costs (at Fonderie Laperle). We were buying coke from the U.S. and operating on one shift,” Frechette said. “We determined it would be more economical to use induction furnaces.” As part of the effort to reach KYOTO air emissions targets, a program out of Quebec provided $2.2 million to Fonderie Laperle to subsidize the change from coke to electric to meet clean air targets. Bibby and McWane invested an additional $3.3 million. The $5.5 million covered the addition of a new building that houses the new induction furnaces, charging area, and transfer car. The improvements reduce emissions but also increase the plant’s efficiency of manufacturing and reduced the cost of equipment maintenance. Fonderie Laperle, which employs 80 when operating at capacity, had been running one cupola furnace melting 8 tons per hour in one shift. By switching to two induction furnaces melting 6 tons per hour, the plant has more flexibility. “We can start and stop, go to two shifts, or use overtime,” Leonard said. “We didn’t increase our perhour capacity, but we increased our availability and the quality of our iron.” Although it is a learning process switching from cupola to electric melting, Fonderie Laperle is able to rely on help from the team at Bibby Ste-Croix, which is two hours down the St. Lawrence River and has been operating induction melting for years. The new melting department also sets Fonderie Laperle up for the next step in its evolution—the

incorporation of ductile iron, which it expects to begin pouring in late 2017 or early 2018. “We have demand for ductile iron, but we could never do it with a single cupola furnace,” Leonard said. “Ductile iron is a more stable microstructure. Without a holding furnace, we didn’t have the opportunity to put in any additions. Now we can. And we can produce a more even quality of iron.” The new investment in the melting department and support of McWane and Bibby, along with the demand for quality municipal castings domestically sourced, makes Leonard confident in the future of Fonderie Laperle and the employees who work there. “These are high-paying, skilled-labor jobs,” Leonard said. “We want to keep the foundry going and keep Canada working. It’s a middle-class job. There’s nothing more middle class than a foundry worker.” ■ 34

he metalcasting industry continues to be challenged with higher injury rates than other manufacturing sectors, and this has been true for many years. According to the U.S. Bureau of Labor Statistics, foundry injury rates have been and continue to be much more than those for all private manufacturing (Figs. 1-2). This continuing disparity in injury rates should create a strong motivation to focus on injury prevention and the institution of measures designed to reduce foundry injury rates and the human suffering that these rates represent. In a search for the cause of industrial injuries, it is common to cite the highly influential and groundbreaking work of pioneering safety scientist Herbert William Heinrich. Heinrich’s work, Industrial Accident Prevention: A Scientif ic Approach, first published in 1931, would become the foundation for safety science over at least the next 50 years. Five editions of the book were published by McGraw Hill, the latest in 1980. Heinrich’s work, while not in print today, continues to influence the thinking of modern safety professionals and plant managers. His work is often remembered for two fundamental concepts: the ratio of causation of injuries between unsafe acts and unsafe conditions and his accident pyramid, expressing a statistical likelihood of

minor safety events to major events. Heinrich’s own view was accident prevention should focus on man failures and employ psychological methodologies to reduce industrial injuries. Heinrich wrote, “In the occurrence of accidental injury, it is apparent that man failure is the heart of the problem; equally apparent is the conclusion that methods of control must be directed toward man failure.” The perspective that human error, arising from the person and ultimately the ancestral and social baggage that a person brings with them to work, is the proper focus and cause of industrial injury was not limited to Heinrich. As generations of safety professionals and

A WORD ABOUT BEHAVIOR BASED SAFETY PROGRAMS Many implemented behavior-based safety programs (BBS) have been recognized as effective, both short- and long-term. Why? BBS programs generally contain four critical elements. First, a deliberate effort is made to identify and categorize the critical behaviors necessary for safe work. Second, data is gathered regarding the frequency of unsafe behaviors through observation. This permits a focus on the high frequency, higher risk behaviors. Third, management encourages, though direct communication and incentives of various kinds, two-way feedback on the causes of at-risk behaviors. Fourth, continuous improvement activities are promoted by management and implemented in the workplace to address the barriers to safe behaviors. Properly conceived BBS programs do not cease their root cause investigations at the point of identifying the worker’s unsafe behavior. They instead see worker behavior as the springboard for a deeper investigation as to cause. So, BBS programs, while focused initially on worker behavior, are committed to tracing that behavior to sources in a properly safety engineered workplace or to a culture that either supports or erodes proper worker behavior. Effective BBS programs have significant management presence and look beyond the behavior and implement root cause corrective action. Where BBS programs fail to initiate long term improvement in safety performance is when they are aimed at behavioral modification only, either through peer pressure or other reward/punishment schemes. ■

manufacturing managers were taught this concept, it has found its way into the belief system of individuals and influential organizations.

Why Human Error Is Not a Root Cause Human acts are involved in a majority of metalcasting injuries. Seldom is it true that a worker, properly engaged in their duties, is suddenly and without his/her own action injured by their environment. The question is whether the actions of the worker are the root cause of such injury. To assist in making this distinction Heinrich’s dominoes can be examined using a common quality problem solving tool of why-why analysis (Fig. 3). With an examination of Heinrich’s theory via whywhy analysis, it is clear why Heinrich recommends various psychological and awareness strategies to the correction of industrial accidents. He recognizes he cannot address the true root cause (in his view) of the background of the employee, their upbringing and socialization prior to coming to work for a company, so he must attack the problem at the next level up: the employee himself. But the tacit assumption in Heinrich’s view is the prevailing influence on employee behavior is already established prior to their hire, external to the organization and that this influence is largely a detriment to good safety performance. This ignores the massive amount of current research on the significant correlation between

an organization’s culture and the safety performance of that organization. Heinrich’s link between employee act and past social environment and ancestry also ignores the structural influences that exist through management choices that directly or indirectly influence worker behavior. These two alternate answers to the final “why” in Figure 3 are illustrated in Figure 4. Organizational culture can be defined as the shared perceptions among employees concerning the procedures, practices and kinds of behaviors that get rewarded and supported with regard to a specific strategic focus. These shared perceptions are driven by contributing factors such as: • Leadership values and consistency of action. • Supervisory communication and follow up. • Reward systems. • Measurement systems. • Processes for investigation, communication and closure of incidents. The practical experience of many foundries has supported the link between safety climate/culture and the safety performance of their organizations and specifically the safety-oriented behaviors of individual employees. From the perspective of a quality engineer, the analysis of the root cause of a human behavior looks for

This follows from the fundamental orientation that the worker’s actions—or the worker himself—is never the root cause of any problem since management is responsible for the decisive factors in worker performance. Several structural elements can influence worker safety behavior, including the environment, process layout, documented method, available process time (perceived or actual), tools provided to the worker and type and nature of the personal protective equipment (PPE) provided.

The physical environment, specifically temperature, humidity and air quality have a direct impact on worker fatigue, which leads to compensation strategies as workers cope with the environmental stress. Ergonomic safety is related to the physical manipulations required of the worker by the process layout. Examples include the relative heights of work tables, tools and materials, the relative spacing and positions of these objects, and the weights and forces involved in the process. These physical characteristics of the workplace also contribute to the fatigue and vigilance decay noted earlier. Process layout also can lead to an injury or accident that on a superficial analysis might be attributed to worker inattentiveness or other character trait. For example, at one jobsite, the scrap tub at an inspection station was located across an aisle with heavy fork truck traffic. Workers were required to turn around, carry the scrap part to the scrap bin and then return. This process required extreme vigilance to avoid the traffic on the aisle. This was an accident waiting to happen that could not be blamed on worker inattention and no amount of warning or signage could compensate for the lack of safety oversight and poor planning in the layout.

Documented Method Workers generally follow documented instructions and training provided to them. Including appropriate safety precautions and describing a safe and practical method in the instructions will reduce the frequency of problems resulting from these operations. The time available to the worker is a structural element in his/her environment. This time may be dictated by the machine cycle time, the overall pace of work or other constraints. Fast pacing leads to fatigue and compensation techniques where safe work practices may be compromised deliberately to keep up, get a scheduled break on time, etc. Fast pacing may simply not leave adequate time for the specified safe work practice to be carried out. The worker’s perception of available time is dictated by a number of signals from the work environment, including: • The rate at which other workers are progressing. • Implicit or explicit messages from supervision that a faster rate or greater work output is needed to satisfy customer demand or some target of performance. • Bonus programs that reward higher worker output regardless of what might be physically appropriate for ergonomic or physical safety.

Tools Generally, tools are provided in the foundry to increase the efficiency of the work and improve the capability of the worker to perform the task. In a comparable way to work instructions, poorly planned or reviewed tools can lead to a variety of impromptu decisions on the part of workers that do not optimize safety. “Failure to follow instructions” is perhaps the most frequent attribution to cause of industrial accidents. This statement is clearly pointing to a human failure—the worker himself is responsible. A few examples in the tool category help illustrate the need to dig deeper than blaming the worker. A worker in a cleaning room received burns on his fingers from contact with a hot casting. The worker had defeated the protection of his right hand by cutting off the fingers of his glove. Upon investigation, it was discovered the actuator switch for a tool he was required to use had a guard that had inadequate clearance for a gloved finger. The worker had compensated for the poorly designed tool by cutting the glove’s fingers off, permitting him to use the tool as intended. A worker in the melt shop fell and was injured during fluxing and dross-off of an aluminum holding furnace. Investigation revealed he had been issued a drossing tool that had a relatively short handle, creating substantial heat burden on the worker. The melt shop employees had welded an extension to the handle to allow the worker to be farther away from the melt. This had broken suddenly during operation resulting in a fall and fracture. A worker in a rework area was struck by an overhead 40

fixture and required stitches to his head. The worker, to reduce the trip hazard from the excessively long hose/cable connections to his tool, had wrapped them around a fixture on his work station to get them out of the way. Fatigue on the fixture from the cabling and hoses finally overcame the fixture attachment and it struck the worker while falling. In each of these cases, a poorly reviewed tool was provided to the worker. The worker, faced with the dilemma of his desire to do the job well while still using the deficient tool, made the situation work until the safety risk and probability caught up. Only with the most superficial of analyses can these cases be designated as worker-caused injuries.

Personal Protective Equipment Management is responsible to provide appropriate personal protective equipment to workers. Workers are required to wear this equipment and failure to do so is normally attributed as a worker responsibility. Yet management also has an obligation to make the PPE fit properly and be wearable for the duration required, instruct on proper fitment and sizing, and provide accommodation in the job routine for the limitations and constraints associated with PPE use. Injuries where PPE was not worn must be investigated beyond the simple observation that proper PPE was not worn. Workers must be able to do the task (repetitively) with the PPE in place; it must work as required and not entail other problems that drive workers to compensate. For example, poorly designed or ill-fitting eye wear leading to fogging or unstable fit with head gear will only be periodically worn (or perhaps completely ignored) by workers.

Harm in the Belief of Human Error Causality of Injury Failure to identify and address the root cause of any problem means the problem will recur. Just as clipping the top off a dandelion growing in a garden will only have a short-term effect, so too problems that are addressed only at a symptomatic level will happen again. Tragically, recurrence of the problems in a foundry is tallied in a human cost, not just time wasted weeding again. Recurrence of safety problems wastes valuable people resources by implementing programs that are ineffective, misguided and sedative in their effect, meaning short term improvements often result from a focus on safety performance and operator attention and vigilance will increase temporarily. This leads the organization into the false belief that this improvement is sustainable and early results will continue long term. Often this experience leads organizations to try another program with similar emphasis thinking it was a flaw in the implementation or the particular character of the individual program that caused initial results to fade rather than rethinking the premise behind such programs.

Beyond recurrence, belief that the workers themselves are the primary focus in preventing injury shifts responsibility for correction from management to the worker. This permits management to evade its true responsibility, namely to provide that which their workers need to be safe and successful. Executive management has a stewardship responsibility for the people they employ, not just for their company reputations and their capital investments. If top management views safety performance as the one area where their actions are ultimately ineffective because it relies on the “ancestry and social environment” workers bring into the workplace ala Heinrich, then the most powerful change agent in the building has been effectively negated. When problems are not effectively addressed by hard work and sincere effort, or when problems appear out of effective reach, a frustration and belief forms that not all injuries can be prevented. If a widespread belief is held that workers themselves are diligent and precise about their work or are careless and lazy, then it follows that the key attribute of safety performance depends on a character attribute that cannot be filtered by the hourly hiring process. Belief that some people are just “injury prone” leads to employment practices that tend to seek those individuals who have had frequent first aid or recordable injuries and remove them from the team. This is logical if one believes worker behavior can only be demonstrated in practice and that unsafe behavior results largely from the worker himself. These beliefs when widespread harm a true evaluation of the root cause of injuries. They also lead to a focus on a “compliance to regulations” mentality that follows the law but goes no farther because results beyond that rely on worker attitudes rather than a cultural or structural element in the foundry environment. Heinrich’s idea that worker behaviors are part of the chain of cause and effect leading to workplace injuries was largely correct but did not go far enough and left safety practitioners with the notion that prevention of injury requires the right kind of worker. These ideas persist with harmful consequences for organizations and individuals in the metalcasting industry and in the manufacturing sector as a whole. As the foundry industry searches for improvement in its safety performance going forward, it must look beyond behavior and the social and cultural backgrounds of its workers to the company cultural and environmental elements of the workplace. Management must lead the effort, authorizing it by personal presence and practical support, such that the root causes of unsafe behaviors are addressed. ■ This article is based on Paper 17-069 originally presented at the 121st Metalcasting Congress in Milwaukee in April 2017.

The company’s research led to a unique lattice-like structure, and they contacted Aristo-Cast (Almont, Michigan), an investment caster with experience in prototyping and magnesium, to help carry out the design for an aerospace seat frame. Through collaboration and sound casting principles, Aristo-Cast delivered final castings in four weeks that reduced weight by more than half compared to other lightweight frames on the market. Because of the benefits to the end-user and potential for casting growth in other applications for lightweighting, the aerospace seat frame has been named Casting of the Year by AFS and Metal Casting Design & Purchasing magazine. Using the generatively designed model, Autodesk sought to take out as much material as possible without affecting the strength requirements needed. The result was a much lighter seat frame with material located only were needed. The new shape was a perfect fit for investment casting. “The casting design showcases the ability to change lattice thicknesses to add strength where it is required,” noted one judge in the casting competition. “This concept can be used to tie sections of a casting together where strength is not so critical to reduce weight.” Autodesk originally started developing its generative design software for 3-D printing of direct-to-metal parts. But metal printing is constrained by size, and the

team began considering how to use the model for other manufacturing methods. Metalcasting was a natural choice because additive technology can be used to make the patterns and tooling. To gain interest from aerospace and automotive customers, Autodesk sought to make samples of parts produced in the generatively-designed lattice structure and calculate the potential savings, which led to Aristo-Cast. “I had been researching the casting space for a little over a year and it became clear Aristo-Cast was a pretty unique operation and experience with the level of complexity we were interested in,” said Andreas Bastian, principal research scientist for Autodesk. “They work with magnesium, which was very interesting to us because it is about 35% lighter than aluminum and can’t yet be printed, so that was an added value.” Aristo-Cast is one of fewer than 10 investment casting facilities in the world that regularly casts magnesium.

Although the lattice structure in aluminum will also achieve weight and costs savings, creating it in magnesium multiplies the savings significantly. “Autodesk was looking for samples and we have learned a lot throughout the years about how to gate magnesium versus aluminum,” said Paul Leonard, vice president, Aristo-Cast. “Right away the gating for the seat frame worked.” Traditionally, aerospace seat frames are made from aluminum using a few different techniques. “The lightest ones currently on the market are CNC machined from a solid billet, meaning there is a lot of material wasted,” Harris said. “Some are cast or made from an assembly and cost less, but they are heavier.” The size of the seat frame was too large for a metal printing buildbox, so this was a chance to see how the approach would work for 3-D printing patterns for metalcasting. Aristo-Cast has two 3-D printing machines with build boxes each large enough to print 30 of the seat frame patterns at a time. With 60 patterns printed at a time, Aristo-Cast can provide not just samples but production volumes, as well. “Investment casting is bringing the best of both current techniques and giving us the high performance and light weight we’re looking for while only using the material we need,” said Andy Harris, a design consultant for Autodesk’s DMG group. “It enables the scale of production when a few thousand parts are needed and allows the strength of additive manufacturing to be applied to investment casting.” After designing the seat frame, Autodesk provided the files to Aristo-Cast, which made some adjustments to the design in order to optimize it for the investment casting process:“The initial design was so thin in areas we couldn’t print the patterns,” Leonard said. “So we had to add thickness to certain sections.” After the minor adjustment, Aristo-Cast successfully cast the unique seat frame. Autodesk calculates that the weight reduction of the magnesium frame would achieve annual fuel savings of 63 tons for an Airbus A380 that holds 615 seats. Based on current costs for jet fuel, average annual savings per aircraft could be $103,324 and life of service savings (20 years) would be over $2 million per plane. A fleet of 100 aircrafts would achieve annual fuel savings of more than $206 million. “There is a huge amount of excitement around these high-performance structures with metal printing, but we see an interesting opportunity for foundry markets to engage in using 3-D techniques for making patterns and molds,” Bastian said. “It shows we can realize the same value from direct metal printing with a technology like metalcasting that is very well understood, very familiar, and offers a huge portfolio of materials that in many cases are already qualified for aerospace. The foundry industry is in an exciting spot to capitalize on the advanced design technologies to realize tremendous value very quickly.” ■ 46

ongratulations on your new position of AFS president! Being that you are originally from Mexico, how did you first get involved with the AFS and how did this evolve into becoming AFS president? AFS is a North American organization so even though we are located in Mexico, AFS is always our best reference for technical information, congress, courses, exposition, etc. I started working in the foundry industry 32 years ago and my first contact with the AFS was as a visitor to an AFS CastExpo approximately 20 years ago. Then in 2004 I was invited by the Ductile Iron Society as a speaker at a congress in Philadelphia, and my presentation was a Cost Comparison of Producing Castings in Mexico vs the U.S. After that initial participation in a congress in the U.S. I received more invitations to talk at different AFS congresses, and one day in 2008 I received an invitation to join the Foundry Educational Foundation (FEF) Board of Directors. FEF is a very important organization linked to AFS where I met some of the key executives leading the foundry industry in the USA. After that, I received an invitation to join the AFS Board of Directors from 2009-2014 and after that I was appointed as 2nd Vice President in 2015 to be AFS President for 2017–2018.

What does this new position mean for you personally, and what would you like to see accomplished during your time as AFS president? The AFS was founded in 1896, 121 years ago; and I have the enormous privilege to be the first president who is not a citizen of the U.S. Since I was invited to join the AFS Board of Directors back in 2009, I felt very excited with the opportunity because I was the first Mexican ever to be invited to join the Board of Directors, so as you can imagine, being assigned AFS President is a great responsibility and honor for me and very important achievement in my professional career. These are some of the main challenges I would like to see accomplished or at least moving towards them during my term: • Continue offering support and guidance to universities and research labs regarding the needs of the foundry industry so they may align their research resources accordingly. • Develop tools and material to support the new generations of foundry people so we may continue developing and attracting technical talent for our industry. • Permanent voice and presence with the government trying to influence new regulations regarding environment and safety with the intention to avoid unfair competition with other regions of the world who may export to North America. • Work together with other North American technical associations related to the foundry industry in order to make a more efficient use of our resources and the time and talent of all the people involved. • See other Mexicans participating and contributing to AFS so the opportunity for more Mexicans on the Board of Directors and eventually another Mexican president continues.

During times of political uncertainty, how do you think American foundries will develop in the Trump era? I believe the main challenges for the foundry industry currently are how to attract and retain talent, how to remain competitive, how to influence overregulation from government and how to fulfill current regulation. One of the main problems with governments is the uncertainty because if we do not see a clear and consistent message it is difficult to anticipate actions and almost impossible to define long term strategies. I believe President Trump is more a businessman than a politician so I believe he will promote and support manufacturing and it will be good for the foundry industry. I believe he will not do anything that may harm the foundry industry.

How do you judge the chances for additive manufacturing in the U.S? I think additive manufacturing is a great technology, still underutilized for the foundries and casting users but it will put an increasing pressure to reduce the life cycle of products. For several decades the foundry industry in general plays a very passive role in terms of casting design. Foundries produced castings based on designs, drawings and specifications provided by customers so the possibility for the foundries to participate and improve casting designs was very limited 48

Additive manufacturing is allowing customers and foundries to see casting prototypes and models before big pattern investment is done so users and foundries may work together to improve casting designs and also provide more versions to customers for specific applications. This technology is increasing the variety of products in the market and as a consequence is reducing the production volumes per piece because now we have much more options and versions of products. As we all know, “each new solution brings new problems,” so this new technology implies for a given foundry to increase the number of patterns to keep the same level of volume and to develop design, machining and testing skills to be able to make proposals to customers. No passive foundries anymore. The foundry of the future needs to be near the customer offering casting design solutions and high flexibility in terms of volumes, materials and value added operations.

What is the future of E-mobility in America and what does that mean for the American Foundry? I believe E-mobility is a world trend so we will continue see a steady growth on the market share for electric vehicles in America as well in the rest of the world. Electric vehicles are eliminating or dramatically modifying some traditional subsystems of the vehicles such as the engine, transmission and drive train but at the same time is creating opportunities for new type of components and materials used on the new vehicles. E-mobility is creating opportunities for light materials such as nonferrous alloys as well as new lighter materials currently being developed using nanotechnology. AFS plays a key role among the users, the foundries and the research centers.

How has the foundry industry in Mexico developed, and what do you think the future holds for this industry in your country? One of the most important markets for metal castings are the automotive and commercial vehicle industries and those industries are growing a lot in Mexico over the last years and the expectations for the coming years are also very positive. Additionally, Mexico has free trade agreements with more than 40 countries plus its great geographic location and availability of people and resources. All of these combined help a lot to consider Mexico as the right place to export to other world regions. As a consequence, a lot of companies are building production plants in Mexico and foundries are not the exception; since foundries are growing and increasing capacity the level of technology installed in the main Mexican foundries is technically updated and very competitive. One of the main challenges the Mexican foundries are facing is the development of skilled people and specialized talent because demand for good people is high. One additional challenge is the environmental control because regulation is more difficult every time as it is in the rest of the industrialized countries. ■

One of U-Shin’s most recent projects involved analyzing the failure of an automotive dead lock pin and redesigning the part based on the simulation results in Click2Cast. The point of failure in the dead lock pin occurred during the vibration test. “While performing the vibration test, the movement of the slider was blocked by the zamak body which resulted in the pin not receiving the proper amount of shocks until breakage,” said El Abidi. After running a simulation in Click2Cast and an experimental test, it was clear the area of breakage occurred where porosity appeared in the casting simulation. “Once we were able to identify this point of failure, we could then redesign the part and remove all porosity from the critical zone.” U-Shin continues to employ Click2Cast on several automotive projects. By utilizing Click2Cast, U-Shin can better anticipate, modify and improve a design which allows the company to supply the quality and robustness that its customers demand in their parts. “In regards to future projects, U-Shin plans to work with the Click2Cast team to further explore and develop other functionalities of the tool such as adaptive mesh, stress calculation and thermal optimization,” El Abidi said. “We have seen significant time and cost savings while using Click2Cast: €5,000-10,000 and three weeks for actual trials vs. €500-600 and one day of simulations in Click2Cast.” ■

New iron grades demand new process solutions, growth in production stretches the availability of good quality melting stock, and end users require higher specifications. product news/產品新聞 Challenges such as shrinkage control in both gray and ductile iron, producing higher strengths in thinner section lighter weight castings, and matrix structure all offer the opportunity for an examination of the inoculants available today. In gray irons, strontium containing inoculants, such as Superseed, are globally used at low addition rates to prevent shrink, while giving excellent type A graphite structures. Variants on Superseed inoculant are marketed for foundries operating at low sulphur levels. In ductile iron where the properties are controlled by the matrix, good nodule number, shape and ferrite promotion are pre-requisites to obtaining the right mechanical results. A number of medium and high potency inoculants, such as Alinoc and Ultraseed Ce inoculants have been designed to meet these needs, the former being a powerful ferrite promoting inoculant and the latter designed for more difficultto-inoculate low base nucleation irons. With the incidence of chunky graphite becoming more of a concern, a new rare-earth free high potency inoculant is now being launched. Known as Ultraseed Zr, this alloy has been formulated to add back the key constituents necessary for inoculation, sulphur and oxygen during the formation of the nuclei whilst being RE free, and having the ability to generate new nuclei during solidification, the tendency towards chunky is reduced. ■ For more information on new inoculation technologies, visit www.elkem.com/foundry.

The All-Rounder for All Casting Materials: ExOne’s Cold Hardening Phenol 全能的铸造粘结剂:ExOne公司的冷固化苯酚 Last year, Freiberg, Germany-based ACTech and Gersthofen, Germany-based ExOne made it their objective to put a new binder system based on cold hardening phenol (CHP) through rigorous testing and work together on its further development. With its long-standing experience in rapid prototyping for the production of cast parts, ACTech was the ideal partner for ExOne for the first installation of a 3-D printer with the CHP binder system in spring 2016. One year later, both companies are impressed by the results, as CHP offers significant advantages compared to other binder systems.

Direct De-Packing Cores printed with CHP are sufficiently stable after printing and can be removed from the print bed without any issues. Unlike hot-hardening phenol (HHP), no heat treatment before unpacking must be performed with the CHP process. The component hardens at room temperature and reaches sufficient strength for removal within a few hours.

Easy Finishing Additionally, the sand slides off effortlessly because the unprinted sand does not migrate with the core during the CHP process, by contrast to the furan process. Cleaning the components is therefore much easier compared to other binder systems.

After all sand cores have been removed from the print bed, they can be hardened in an oven at 145° to increase or stabilize their strength. The shortened drying process with CHP binders ensures that more geometrically sophisticated sand cores now can be prepared for casting more quickly. This holds true for almost all casting materials. “By acquiring the CHP S-Print system from ExOne, we were able to integrate outstanding 3-D printing capabilities directly into our company and meet the needs of our customers even more effectively,” said Norbert Demarczyk, production manager, ACTech. “In general, 3-D printing has enhanced the quality of our designs, processes and products, in addition to ensuring improved flexibility and production optimization. Another key advantage is the increased process reliability due to the use of fewer individual components. One of the special features of the CHP process is that gas development during casting is considerably lower compared to furan parts, which results in fewer gas-related defects in the cast product. The higher heat resistance also reduces vein formation in high-temperature casting. All of these are important factors that provide us with excellent feedback after the test phase and allow us to be very optimistic for the future. The partnership with ExOne makes it possible for us to organize our production in the best manner for future growth, and we are already thinking about how we can continue to use ExOne’s 3-D printing technology and expand it with other machines at our site.” ■

Cleaning Exhaust Air, Saving Energy Costs 清洁排放、节约能源 Various climate change arrangements over recent decades have repeatedly shown that it is fundamentally difficult to achieve a reduction in pollutant emissions. This is why in times of climate change, a future-oriented energy consciousness is necessary more than ever. Under a future-oriented energy consciousness should be understood a right rating of the energy consumption potential measured by the total benefit. Only those who know how much energy they consume and those who create transparency in energy costs can save energy accordingly and reduce their carbon dioxide emissions. A false sense of energy, as well as environmental awareness when it comes to exhaust air purification, can be damaging. Some managers either try not to invest into an exhaust air filtration system or they try to keep the investment low by purchasing unsuitable filter elements, which create more costs in the end. Large amounts of exhaust air cause a high energy consumption of the ventilation systems as well as considerable heating costs in the winter. Unsuitable filter elements like mechanical filters do not reduce the energy consumption remarkably, do not have a highly separation efficiency and need frequent investments for filter exchanges. However, alternative technologies not only clean the exhaust air, but also reduces energy costs and carbon dioxide emissions. The energy savings then result in amortization times of less than 2 years. KMA Umwelttechnik is specialized on exhaust air filtration systems for diecasting machines. The filter units are electrostatic precipitators, which ensure highly effective separations of smoke, dust, and fine mist whilst using little energy. Unsuitable filter types can quickly clog and become ineffective, leading to excessive costs associated with filter replacement and disposal. However, changing the electrostatic filter cells is not necessary and they never obstruct the air flow through the exhaust system. The electrostatic filter is an economical and durable filter medium for many applications. Because of the highly separation efficiency of the electrostatic precipitator the purified exhaust air can be led back into the production hall. So, at the same time, this method avoids heating costs during the winter period, because the transported air to outdoors must not be replaced with the same amount of cold air from outside, which needs to be heated up first. These facts decrease the company´s operation costs and carbon dioxide (CO2) emissions. An interesting aspect about modern solutions for air purification is the energy efficiency. Air treatment systems with a disadvantageous layout can cause enormous running costs. A modern solution, however, can help to reduce the energy consumption and operating costs significantly, permitting a short payback period on air filtration installations. ■

Magnesium Pressure Diecasting in Trend 镁合金压铸的发展趋势 The EUROGUSS 2018 – International Trade Fair for Die Casting will show innovative solutions for the production and application of diecast components. Many metallic objects are produced by pressure diecasting. One of those metals which are ideally suited for this process is magnesium. The demand is growing with the automotive industry and its continuous demand for lightweight construction acting as a driver of innovation. Other industries whose products are in demand for a low weight and a favorable strength weight ratio also are boosting the demand.

Advantageous Characteristics Magnesium has a specific density of 1.74 g/cm³ and is therefore one-third lighter than aluminum with 2.75 g/cm³. Pure magnesium, however, is relatively soft. In order to use it as a construction material, it is alloyed with elements like aluminum, zinc, manganese and silicon. Depending on the composition, the tensile strength of these alloys is between 200 to 310 MPa being therefore in a range which is typical for aluminum alloys. The same can be said of the strength to weight ratio. Furthermore, magnesium alloys demonstrate favorable elongation and impact strength values, the damping characteristics and the electromagnetic shielding are very good. Magnesium materials are easy to process and can be completely recycled. When processing magnesium materials, however, it has to be considered that magnesium in melted and pulverized form exhibits with oxygen a strong exothermal reaction. This can cause explosion-like deflagrations. The surface of a magnesium melt has therefore to be protected against the air by a protective gas atmosphere. 58

Magnesium Pressure Diecasting Magnesium melts at 650C, and a very thin fluid and lightweight. Therefore, magnesium materials are ideally suited to be shaped by pressure diecasting. As the thinbodied melt fills the mold quickly, short cycle times and therefore high productivity is possible. The castings can be designed thin-walled. “However, magnesium pressure diecasting requires a particular knowledge,” said Hartmut Fischer, managing director of the STIHL Magnesium Druckguss Prüm-Weinsheim company. “In order to take maximum advantage of the material properties it is necessary to ‘think in terms of magnesium.’” This begins with the design of the castings. Consequently, the company succeeded to replace an aluminum protective cover for a gasoline-driven angle grinder by a completely redesigned magnesium part made by pressure diecasting. The cover was originally made from an aluminum sheet and weighing 1,040 g, the new cover weighs only 690 grams, a weight reduction of 34%. Simultaneously, the manufacturing costs could be halved. Hartmut Fischer, whose company is among the leading magnesium pressure diecasting foundries throughout Europe, sees even more application potential for magnesium pressure diecasting because: “Wherever weight is important there is an increasing pressure to reduce weight.” This is the case with electrically powered vehicles, for example. The weight increase caused by the batteries could be reduced by components made by magnesium pressure diecasting, for example the battery cover. The industry could open up further potential through new magnesium alloys which withstand higher operating temperatures and offer an improved creep resistance which is very important for screw connections. The trends also include the combination of different lightweight materials. Parts made from magnesium are combined with plastics or composite materials by casting or gluing in order that the advantageous properties of all involved materials can be exploited to an optimal extent.

Applications Typical parts made of magnesium pressure diecasting which are used in the automotive industry are gear box housings, housings for electronic components, supporting structures of instrument panels, components of seats, steering wheels, rims, door reinforcements, tailgates and chassis components. Also housings for mobile phones and flat screens as well as crankcases and covers for handheld tools for forestry and garden such as chainsaws, brush cutters, hedge trimmers, angle grinders and drilling machines are made of magnesium pressure diecasting. An insight into the state-of-the-art in pressure die casting and suggestions as to how diecasting foundries can strengthen and expand their market position will be provided at the EUROGUSS 2018-International Trade Fair for Die Casting: Technology, Processes, Products in Nuremberg, Germany, January 16-18, 2018. ■

Jinan MECH Valve Invests in Stereoscopic Warehouse 济南迈克阀门的立体仓库投资过亿元 Jinan MECH Valve Technology Co., Ltd. is the whollyowned subsidiary of Jinan Meide Casting Co. Ltd., which is specialized in the production and sale of casting pipe fittings. As a labor-intensive manufacturing company, MECH Valve has become the industry epitome and representative in the construction of automated production and logistics. Early in 2011, the parent company Meide Casting decided to invest 650 million yuan for the reconstruction and upgrade of every process and developed the complete flow automated production and logistics system independently, including casting, pouring, intelligent stereoscopic warehouse and EMS track. As for logistics construction, MECH has used traveling cranes, forklifts, and belt conveyors to realize the shifts of different processes. The new technology park adopts automated cable logistics including shuttle vehicle, stocker, suspension selfpropelled trolley, etc. Since 2012, MECH Valve has carried out two-phase construction of its stereoscopic warehouse. The stereoscopic warehouse and logistics system are applied to the storage of raw material, semi-finished products and finished products. It is one of the most complicated automated logistic systems in China with leading technology in the world. Automated storage and management can be implemented. MECH Valve cooperated with Hefei Gen-song Automation Technology in the planning of the complete production process of the new plant, with this stereoscopic warehouse as its center. The whole process not only includes the automated storage system, and also the delivery systems of material and finished products. Yizumi India Factory Delivers the First Injection Molding Machine to Customer 伊之密印度工厂第一台注塑机顺利交付客户 At the end of June 2017, UN650A5, the first injection molding machine manufactured by Yizumi India factory, was successfully delivered to customer for production of daily necessities. In view of customer’s production environment and the demand in Indian market, Yizumi’s business and technical teams earlier had conducted a great deal of market and technical research in India and made customized improvement on this machine. Less than a month after officially going into operation, Yizumi India factory has received batch orders from different customers and switched into high gear for production. The Indian factory, whose full name is Yizumi Precision Machinery (India) Private Limited, was jointly invested and set up by the Yizumi and Varadan Ramesh who has over 20 years of experience in Indian injection molding industry. The new business was officially registered on August 4, 2016 and put into operation in June this year. It is located in Ahmedabad of Gujarat, India and covers an area of 8,775 square meters. To gain more popularity of HPM in Indian market and further develop the local market, Yizumi uses the dual-brand logo “YIZUMI-HPM” in India. To support and facilitate multi-national operations and management, Yizumi’s Chinese headquarters and Indian factory exchange employees for learning and training. In addition, Yizumi has planned to organize language skill training for technical workers and engineers in batch to enhance their transnational communication ability. This year, the main work of Yizumi’s Indian factory is to establish a quality management system according to standard operation procedures, to develop spare part suppliers, to build sales and service network, to seek improvement while maintaining stability and to provide efficient service for customers. “We plan to produce 100 to 150 machines this year and we don’t want to move forward too fast. We should firstly ensure that our products, though made in India, are of the same quality as those manufactured in our Chinese headquarters.” said James Zhang, Yizumi Deputy Managing Director and General Manager of Yizumi Injection Molding Machine Division. In response to the demand in Indian market, Yizumi’s Indian factory will focus on manufacturing 650 tons and smaller SM series and A5 series injection molding machines at early stage and then gradually set about engineering of largetonnage two-platen machines. The machines characterized by energy saving, high efficiency and stability will be positioned as medium to high-end products in Indian market. Zhang said, “The Indian factory will meet the needs for injection molding machines in the Indian market. Besides, a die casting machine overhaul platform will be built in the Indian factory to support the local overhaul work.” ■

This is a clear acknowledgment for the foundry industry and the variety of materials and processes. How do you view the development in sand mould and light metal cast in the next 10 years? The automotive industry is the significant driver for key developments in sand molding and light metal diecasting. Within this industry, vehicle “light-weighting” is the dominant trend today to reduce CO2 emissions and create greater fuel efficiency. As a direct result of light-weighting, we expect that our customers will increase aluminum content within each car. Based on reports produced by the automotive industry itself, we would expect to see a 7-8% growth in the use of aluminum per car produced overall. According to Ducker Worldwide, aluminum will account for 19% of the material mix of a car by 2025. Our addition of aluminum parts formation technologies (melting, holding and dosing furnaces and high pressure, gravity and low pressure diecasting technologies) is a direct result of this swing. It is a way to provide our customers with a wider choice of technologies to serve their end customers’ requirements. In addition to light-weighting, we are seeing other structural trends in our customers’ markets: • Ongoing consolidation of small foundries. We continue to see a shift from manual gray iron operations to highpressure, automated molding lines. We introduced the new DISA C3 automated vertical molding lines last year specifically to help smaller foundries make this technology transition. • Larger global companies demanding increased local presence. Our customers continue to demand higher level of service support for their facilities. In response to this requirement, suppliers (ourselves included) need to rethink how they prioritize their investments. Our approach, which has been further enhanced by the addition of the well-recognized and respected technology products 64

By adding more technology to the existing regional structure, we can provide assurances to our customers that no matter which technology platform they choose to use, we will always be there to support their choice, no matter where they operate. • A need for continuous innovation: To ensure their own sustainability, our customers must continually bring new innovations to the market. They must constantly seek out innovative ways in which to reduce their costs per produced part while increasing production speeds. This requires business partners with both broad and deep technical experience. Suppliers who can help a customer (regardless of the metal being used) continuously improve their operation, while supplying world-class local support will be much sought after. It is with this in mind that the Norican Group has evolved the way it has. • Urbanization and global labour shortage: Our customers, whether they use green sand molding or aluminum diecasting technologies, are facing an unparalleled labour force challenge. The rise of the global information age has fundamentally changed the way the upcoming labor force views employment opportunities. Working in basic production environments is not at the top of the younger generations’ wish list for employment. Furthermore, there is a clear and undeniable trend towards urbanization that stands in sharp contrast to the predominately rural coordinates of the world’s manufacturing locations. The shift from manual to automated production helps here, as does the development of knowledge-based solutions to augment the mechanical operations of the installed equipment. We can support our customers by making the traditional parts formation industries more “tech savvy,” more intelligent to appeal to the younger generation of workers.

• Emerging industry structural changes: Cutting across all our customers’ industries are the emerging opportunities arising from the increasing use of information to increase existing manufacturing productivity (“Industry 4.0”), and the increasingly viable 3-D metal printing technology. The new brand portfolio makes Norican the largest supplier of foundry machinery worldwide. To what extent will Norican retain their traditionally strong brand and cultural characteristics in the future? Norican has always and will continue to focus its technical innovation on the customers’ requirements. Our brands are the means with which we communicate this innovation to very specific customer segments. Therefore, it is not about us and our brands – it is about the customer. We want to provide our customers with a great customer experience, no matter who they are interacting with within our Group. We believe that doing this will make it easier for the customer to do business with us. What our customers value from us is our ability to provide quality, reliable products, our ability to support their operations locally in a manner that improves their profitability. This is not complicated. Optimizing this simple equation, though, is at the heart of everything we do. What does that mean for our customers? In Norican, they are getting a global industry view. The breadth and depth of our combined technical offering, combined with our deep knowledge of local operating conditions, allows us to provide unique operational insight for all our customers, regardless of the industries they are in. We aim to be a valued partner for our customers as they seek to upgrade their existing technologies, move into new technologies or establish footholds in geographic markets that they have not previously served. In terms of cultural differences, how central will communication be on various issues, target groups and markets? And how will customers benefit? As a global company, Norican uses a two-pronged approach for “making our value visible” to our customers. First, we listen to the needs of our customers. Our strategic regions provide a consistent “voice of the customer” (VOC) framework for this. This VOC defines our internal operating requirements for everything we do (innovation, customer service, order fulfilment, etc.). At the same time, our global product groups (parts formation, parts preparation, parts finishing) are developing technical responses to the innovation requirements, as well thinking about “over the horizon” issues which may affect our customers (like 3D printing, Industry 4.0). The global product groups drive the growth in the technology we offer and are responsible for industryfocused brand messaging (features and benefits, specifications, etc.). Our strategic regions control the regional application of that message (to accommodate 66

local customers and language nuances) to provide the local marketplace with an overview of all that Norican has to offer. In the age of foundry 4.0, research and development is even more important. With the strengths of the group, how will your brands benefit from this? It is not the brands that are looking for benefit per se, but the customer. As a company, we need to stay ahead of their requirements in this regard. We need to lead the field and be the foundry expert our customers demand. It is the only way we will help our customers remain sustainable. As mentioned earlier, there are two emerging opportunities within our customers’ industries: Industry 4.0 and 3D metal printing. For us to serve our customers better, we need to be aware of these emerging technologies and take a view of the best way to support our customers into the future. Overall, Foundry 4.0 or Industry 4.0 efforts are a huge opportunity for our customers. Being able to dramatically increase their throughput using less time and at a lower cost will appeal to everyone. Norican is in a unique position to provide a solution for this due to the nature of our end-to-end technical process view at a customer site. We have team members currently working on various aspects of a comprehensive offer that will allow a customer to connect disparate unit operations seamlessly with each other. Furthermore, we are looking into digital tools that will increase our customers’ profitability through the use of artificial intelligence, predictive and preventative maintenance analytics, product throughput statistics, energy optimization, and so on. Industry 4.0 solutions will provide our customers with a potential answer to the changing labor force demographics. For example, we already offer remote monitoring services to iron foundry customers. This helps them augment already stretched employees with real-time application support. We see this as just the first step in a broader industry solution. Finally, we envision a world where our AI solutions will learn and continue to learn from a wide array of operating events, and different sequences of events, to drive predictive actions – like changing parts, or adapting programmes to avoid breakages and downtime. We feel that this will also drive innovation for ourselves and our customers as it helps identify key improvement opportunities. It is this ability to provide unique insight that will become the predominant determining factor when choosing a partner in the future. And we are planning for this today. The benefits of a standardized Industry 4.0 solution for our customers is enormous. Even small improvements of 1% increased throughput can make the difference between staying in business or being pushed aside

by the flow of technology. The world of Industry 4.0 is rapidly growing around us, and we must maintain the pace to ensure our customers’ success. Up until now, the extent of the Norican family hasn’t been readily recognizable or openly advertised at trade fairs and events. When is the group expected to become involved in the combined corporate identity and when is reform at the management level expected to take place? We have never really pushed the Norican name - our customers have historically recognized us through our heritage technology brands. But now with so many brands under one roof we need to rethink this approach. Our focus has to be on the customer, and what he/ she needs, as Norican, we have a wide range of technologies and solutions to choose from – to provide that “complete foundry” support. A key part of the value proposition we provide to our customers is our local sales & service organization. We clearly cannot have a local sales & service organization operating under four different brand names (not to mention any additional names we may pick up through future acquisitions). We therefore concluded that we actually need to “brand” the local sales & service organisations separately from the technology brands to communicate the essence of this unique and local value proposition. The “Norican Group” brand, therefore, is being introduced and positioned as a portfolio of worldclass technologies being delivered and supported locally. At the same time, we will continue to promote technology portfolio brands, while linking them to the overall Norican family. Our branded technologies (DISA, Italpresse Gauss, StrikoWestofen and Wheelabrator) are the anchor for our business. We will continue to invest in their message of innovation while we build up our customers’ perception of the value we are delivering through our local sales and service offices. As importantly, we will explicitly link them together with a new tagline of “A Norican Technology.” This ties all our technologies to our sales and service regions with a simply understood message for the customer. In short, we will be more visible as Norican Group in the future. You will begin to see us roll out our new branding approach later this summer at various tradeshows throughout the world, with a goal of having our combined branding in place across all communication platforms (website, tradeshows, email addresses, signage, stationery letterhead, etc.) by the end of the year. This is an exciting year for us and our customers as we increase both the breadth and depth of our technology offer while strengthening our local product support capability. ■
