Creating Value

F

unctionality is everything. Yet how a product integrates into a system and supports a system’s strategy will be essential aspects of product value in the future. This is the way to generate synergies and to make vehicle components more valuable than the sum of their parts. Whether it’s the new ModulT disc brake, ModulAir®, TrCM+ Safe Parking or intelligent variable flow oil and water pumps from Haldex Concentric, our IAA highlights remain true to this vision. Consequently, ‘Creating Value’ is the theme and the message of the Haldex IAA showcase in Hannover. Creating Value is the order of the day. Intelligent systems do this by communicating with their environments and adjusting automatically. They also do this in the event of human error. The Trailer Control Module+ with the Safe Parking function instantly springs into action if the operator makes a mistake while connecting trailer and tractor. The automatic parking brake neutralises potential danger to material and man, ‘Creating Value’ through a combination of cost-effectiveness and safety.

of the water and oil pumps through a combination of cost-effectiveness and climate protection. Less dead weight means greater efficiency through a higher payload. With ModulT, the lightest non-axle bound trailer brake on the market, Haldex has achieved an exemplary cost-benefit ratio. The ModulAir® intelligent air management system not only saves fuel but also creates space on the truck, including potentially more cab space. And last, but certainly not least, when it comes to tyres, air plays an important supporting role in every sense of the word. The importance of correct tyre pressure is often underestimated, which results in an unnecessary shortening of tyre service life and, on top of that, increased fuel consumption. The new Tyre Pressure Monitoring System for trailers that Haldex is showcasing at IAA and publicising in this issue of Haldex Magazine provides the remedy. Creating Value in all its diversity. This is the future. And this is not just our message at IAA. It is also the thread that runs through this issue of Haldex Magazine.

Haldex variable flow oil and water pumps illustrate a classic principle of cost reduction: intelligent technology allows the pumps to vary the volumetric flow rate as needed for optimal energy use. Creating Value: both the user and the environment benefit from the fuel-saving nature

CO2 limit values for cars and light trucks have already been determined in the USA: the limit value until 2017 for light trucks (up to almost 3.9 tonnes in weight) is equivalent to 185 grams per kilometre. Roughly calculated, this corresponds to a consumption of 6.9 l/100 km. In comparison, the EU is planning a reduction of CO 2 emissions for light commercial vehicles (up to 3.5 tonnes total weight) to 175 g/km from 2014 to 2016 with a further reduction to 135 g/km by 2020. 4

Strength in Stillness Flat hierarchy, strong know-how and high flexibility: these are the strengths of the French refrigerated vehicle specialist Frappa, which won the French Coachbuilders’ Innovation Award this year.

T

he name doesn’t show up in registration statistics because the chassis is supplied by another company. But Frappa is familiar to those in the know: based in the small town of Davézieux in the south of France – about one hour by car south of Lyon – Frappa has been building refrigerated vehicles since 1946. Approximately 500 units leave the factory each year. Half are semi-trailers and half are motor boxes for vehicles from 3.5 tonnes upward. Thirty-five percent of production is intended for export.

Julian Torre Frappa, who now heads the approximately 100-person family business in its fifth generation, explains the company’s philosophy: ‘We prefer to approach the respective task pragmatically rather than having long discussions in big conferences.’ Quality, flexibility and speed are for him the decisive factors for competing with big names in the trade. At Frappa, quality is represented, for example, by sandwich panels that are not foamed up, but constructed of vacuum-adhered foam

blocks. Vertical aluminium struts provide the necessary stability. The K-value is between 0.32 and 0.39 W/m2, and thus belongs to the top group. Flexibility is represented at Frappa by individually specifiable basic variants, which extend from weight-optimised long-distance refrigerated semi-trailers and sturdy versions for goods distribution to special semi-trailers for the transport of flowers or meat. The range also includes special semi-trailers that are impervious to bumps and especially good

on ferries (the refrigeration unit also offers impact protection). And for transport by train, Frappa offers refrigerated boxes that satisfy specific and special profiles. The speed with which Frappa also implements unusual requirements is demonstrated in an impressive fashion by the company’s latest offspring, which recently won an award. The refrigerated semi-trailer in question is the ‘FT Silent Green’, for which Frappa was awarded the so-called Piek Certificate by Cemafroid, making it the first French manufacturer to ever receive the award. Sound pressure of less than 60 dB(A) is required to receive the award. 60 dB(A) is

more or less equivalent in loudness to two people conversing. Sound louder than that is no longer permitted in France and several other countries for deliveries in the middle of the night. After a development period of only three years, Frappa presented Silent Green last year and was awarded the French Coachbuilders’ Prize for Innovation at Solutrans in Lyon in March 2010. Instead of a refrigeration unit at its front, Silent Green has a 1000 litre tank on its belly from which cryogenic nitrogen flows into the loading space and thereby maintains temperature. Silent Green also lives up to its name in other ways thanks to extras such as an electrically-driven roller door at the rear and the layout of the interior space, which was designed to minimise noise, as well as a sound-absorbing aluminium floor that is also skidproof. A Piek-certified lift tailgate is also available upon request. Silent Green is a real blessing for night deliveries to supermarket chains such as Casino or Carrefour. As a three-axle semi-trailer, it replaces approximately ten 3.5-tonners that would otherwise be necessary to do the same job. This results in enormous cost savings for drivers and vehicles. Fuel costs for the refrigeration unit are also lower compared to conventional refrigerated vehicles: nitrogen-fuelled operations are much cheaper than the diesel-fuelled operations of a classic refrigeration unit. Whether Silent Green or a conventional refrigerated semi-trailer, Haldex technology from COLAS®, EB+ and TrCM+ to Info Centre and Soft Docking is ever-present at Frappa: ‘Very efficient and considerably easier to install than other systems’, says Julien Torre Frappa, explaining what he particularly appreciates about the Haldex EB+.

Frappa’s increasing success goes hand in hand with Soft Docking, which is being requested by more and more customers: ‘We will probably equip around 100 semitrailers with Soft Docking this year’, says Julien Torre Frappa, commenting on growing demand for the ramp approach assistant, which receives special treatment. Brakes

Take it Easy The new Haldex ModulT disc brake offers an unparalleled cost-benefit ratio. It is the lightest, freely-adaptable trailer brake on the market.

I

ts full name is DBT22LT. It weights in at just 31 kilograms. It is designed for brake torques of up to 20 kNm, a disc diameter of 430 mm and 22.5 inch tyres. This makes the new trailer disc brake from Haldex the lightest, non axle-bound disc brake on the market. The new 22.5 inch brake weigths exactly 4.5 kilograms less than comparable systems on the market; yet it offers the same performance and stability. ModulT satisfies customer demand for minimum dead weight while offering opportunities for universal application. It is suitable for both semi-trailers and drawbar trailers with axle loads of up to nine tonnes. Product Manager Mikael Johansson describes the current trend towards ever more specialised solutions for commercial vehicle brakes: ‘A need for increasingly differentiated brake solutions is becoming apparent’. Weight

Cooperation with SAF-HOLLAND The Haldex ModulT DBT22LT will initially be produced in a special version that has been developed for all nine tonne axles from the European axle manufacturer SAF-HOLLAND. SAF-HOLLAND will sell the brake calliper with their own brake pads under their own brand label exclusively until the end of 2011.  Product Manager Mikael Johansson: ‘The DBT22TL is the first model of a new generation of brakes’.

ModulT combines the low weight of a single-tappet mechanism with the uniform pressure distribution of a twin-tappet mechanism.

is the most important and, in many respects, a central criterion: both the trailer payload and the cost-benefit ratio profit from reduced brake weight. The new ModulT brake remains true to the modular philosophy that runs through the complete Haldex brake programme. ModulT and ModulX share as many components as possible. But two significant characteristics differentiate the ModulT and the ModulX: the single-tappet mechanism and the two slide pin principle. The single-tappet mechanism deployed by ModulT is a completely new development that combines the benefits of a twin-tappet mechanism with the advantageous weight of a compact single-tappet mechanism: the brake pads are extensively supported and press evenly against the brake disc to achieve uniform pressure distribution, which results in high brake performance and eliminates the risk of heat cracks and uneven wear. But the new single-tappet mechanism is only one of two innovations that have

enabled Haldex to reduce the weight of ModulT to just 31 kilograms. The other is that all brakes elements – and the calliper, in particular – were subjected to an intensive finite element analysis. Based on this analysis, the layout was redesigned to optimise weight and strength. Additional advantages of ModulT include a completely encapsulated calliper guide with non-wear and non-lubricated plain bearings, stainless slide pins, Teflon-coated bearings and an inverted mechanism bellow. Because of its well-protected position, the bellow is at far less risk for damage caused by dirt or stirred up solids. The new ModulT DBT22LT trailer brake is the first model of a completely new generation of brakes to be developed by Haldex that, over time, will replace the ModulX programme. Other versions of the ModulT are under development and will cover 19 to 22.5 inch tyres. The basic design of the ModulT is suitable for not only pulled units but also trucks and buses, which often have less available space for installation. â–

Changing brake pads without tools There are only two bolts left on the new ModulT DBT22TL trailer brake. They are part of two slide pins, and do not have to be removed when changing the brake pads, which is quick and easy and requires no tools. To remove the pads, just release the spring retainer on the calliper by applying light thumb pressure.

ithout classic functionality, everything else is pointless. Comprehensive network and intelligent system integration are important qualities that will be in demand even more in the future. They provide added value, which is of everincreasing importance to customers and manufacturers. air treatment system ModulAir®: The intelligent ModulAir® air treatment system not only saves fuel but also creates space on the truck – space that is urgently needed whether for additional exhaust gas cleaning technology or larger capacity tanks. This is also space that can be devoted to the driver in the cab.

Haldex has already picked up its first large order for ModulAir®, the strategic air treatment system of the future. A European truck manufacturer has placed an order worth about EUR 73 million over some 10 years to deploy the product in its new vehicle platform. ModulAir® combines several benefits in one. Located between the compressor and the air tanks, ModulAir®’s tasks range from the drying of air to carefully controlled compressed air distribution to pneumatic subsystems. In this way, ModulAir® not only creates space on the vehicle, it also reduces instal ModulAir® creates space and saves fuel.

lation costs, which provides added manufacturing value. What is special about ModulAir® is its strategic capability. Integrated algorithms create an intelligence that makes the vehicle even more efficient. For example, ModulAir® allows for modification of compressor switchon and switch-off points as well as regeneration for each driving state. ModulAir® benefits the end customer by providing extra installation space on the frame, which can be used, for example, for a larger capacity fuel tank. There are additional benefits because the ModulAir® air treatment system communicates with other vehicle electronic systems, which makes it possible, for example, to save on unnecessary air 8

The modular design of ModulAir® enables easy manufacturer-specific configuration for all trucks and buses, which makes it a particularly suitable multi-type platform concept. Siegfried Heer, Air Treatment Product Manager at Haldex, explains this particular benefit of the modular concept: ‘Thanks to ModulAir, manufacturers are now in the position of being able to design a common platform for different vehicles with different requirements’. TrCM+ Safe Parking: Large vehicle fleets like GEODIS BM, with around 6,000 units, or STEF-TFE, with around 3,700 units, are aware of the risks and are arming themselves against them with TrCM+ Safe Parking. Incidents resulting from incorrect connection of air hoses or non-operation of the trailer parking brake are amongst the most common causes of accidents for transport companies. There are two mistakes that occur in dayto-day trailer coupling and decoupling operations, each of which is harmless in itself. But

10

HALDEX MAGAZINE

 Large fleets like STEF-TFE in France appreciate the advantages offered by TrCM+ Safe Parking.

if one mistake is combined with the other, danger is imminent. When decoupling a trailer, the following occurs: as soon as the driver disconnects the compressed air supply line with the red coupling head, the service brake of the towed unit is immediately activated. This means the

trailer is rock steady – all wheels are braked. If the trailer’s compressed air system loses air over time, the spring brake is automatically activated, assuming one has been installed. This is where the first risk occurs: the driver neglects to activate the trailer parking brake, although this is prescribed, or simply forgets

IAA 2010

to do it. The correct procedure according to current technology is to pull the red knob, which activates the trailer spring brake. And if the following error also occurs, it can get really dangerous: if the red coupling head is accidentally connected first instead of the yellow one when coupling, compressed air flows from the tractor into the supply line and immediately releases the trailer brakes, if mistake number one has been made first.

 variable flow pumps from haldex concentric can save up to five percent in fuel consumption.

ventional pumps that are usually designed for maximum demand (high loading and high speed at high temperatures) and go for overkill, the variable pump dispenses coolant flow exactly as needed.

This suddenly makes the trailer the source of several risks. It can start moving uncontrollably and cause a lot of damage. A new additional function in TrCM+ addresses precisely this problem and will reliably prevent such accidents in future. The new feature is called ‘Safe Parking’ and works as follows: as soon as the driver connects the red coupling head instead of the yellow one when coupling, the service brake releases but the spring brake kicks in.

 Always matches current demand: the variable oil pump.

The variable flow oil pump is infinitely adjustable, which thereby minimises energy loss: the pump delivers oil only as it is needed by the engine.

The parking valve (red knob) is in the park position. This can be recognised by the position of the red knob for the parking brake. The trailer remains securely braked and there are no consequences as a result of incorrect operation. The driver only has to make sure that the driving position is activated before driving off. Intelligent variable flow oil and water pumps: Saving fuel is the order of the day. This reduces costs for the operator and lowers CO2 emissions thereby minimising atmospheric pollution caused by so-called greenhouse gases. Significant improvements in fuel consumption, however, can no longer be achieved by engine technology alone. That is why more focus is being placed on engine peripherals and the way individual components work together. Variable flow oil and water pumps from Haldex

If the variable flow water pump is operating together with the variable flow oil pump, also developed by Haldex Concentric, both components can return a combined fuel savings of up to five percent.

 Savings in fuel consumption of one to three percent: the variable water pump.

Concentric tackle oil and water circulation control. The principle is very simple: the less energy a pump consumes, the better the energy balance for the entire engine. For example, the variable flow water pump from Haldex can deliver one to three percent in fuel savings in daily operations. Unlike con-

This is based on a principle that uses two sets of rotors to control the flow of oil: the drive rotor works like a conventional fixed rotor no matter the offset or eccentric position of the second rotor, and the resulting flow speed can be adjusted. This is done either through a pressure signal or, with electronically controlled units, through a combination of the engine load, temperature and pressure parameters. Originally developed for heavy commercial diesel engines, Haldex, represented with a booth at the IAA in Hannover, now also offers this energy-saving technology for medium-heavy and light duty engines as well. Standard solenoid valves ensure that the technology is compatible with all passenger vehicle applications. ■

ocated in the centre of Turkey, the city of Konya has about one million inhabitants. Compared to the capital Istanbul (16 million), Konya is almost a village. For the Turkish trailer manufacturing industry, however, Konya is the undisputed capital of the country. Of a total of 90 wellestablished Turkish trailer manufacturers, 75 are based in Konya. ‘Where should they have gone otherwise’? jokes Mustafa Sert from the axle manufacturer Sertel. ‘We were here long before them’. In fact, not only is there a great concentration of trailer manufacturers in Konya, Turkey’s axle production is also based there. Naturally, axle manufacturers can boast a longer history than the relatively new Turkish trailer industry. Sertel, for example, began in 1961 with a workshop for horse carts and switched to the trailing axle construction

rules. For a long time, it consisted mainly of three and four-axle solo cars, most of them overloaded mercilessly. ‘Four years ago, these trucks made up almost 90 percent of Turkey’s heavy-gauge vehicle fleet’, says Mehmet Baypinar, Sales Manager at Porter, a dealer specialising in trailer parts. He continues: ‘But today, articulated trucks already account for around 50 percent of HGVs’. In any case, these look quite different from their cousins in Western Europe. The tractor

‘It takes us seven days to build such a tipper trailer’, comments Harun Karaduman from trailer manufacturer Özgül. ‘A curtainsider requires 20 days’. The gap between the two in terms of cost is respectively big. Özgül was founded as recently as 1999, employs five engineers in design and engineering and, at 125 employees, is now building over 700 units a year. The product range includes pallet tippers, low bed trailers, silo and container vehicles, as well as dumping bodies made of Hardox steel. general, Turkish transport companies do not see the advantages of platform trailers / curtainsiders: they end up being too expensive and they are not universal enough to be used in day-to-day activities.

‘We will further develop automation’.

‘Customers approach us directly – many through the Internet’, says Export Manager Abdil Tekeoglu. Özgül‘s market consists of the Middle East, Central Asia, Africa and some European countries. Robust products made to measure at a keen price: these three qualities are the strength of Turkish trailer manufacturers, some of whom are already on the verge of extensive automation. ‘We’ll be doing that in the near future’, explains Ahmet Toprakkale of Nursan, also based in Konya. This company was also founded recently, in 1997, and, like Özgül, it produces the entire conventional range and exports to more than 20 countries. Nursan has customers as far away as the Netherlands. Skill and flair usually has a rear tipper in tow, provided it does not have to pull any special equipment such as a tank or silo trailer. This special rear tipper has lateral side walls like a curtainsider and is therefore an all-rounder of the first order. This makes it possible to carry bulk material such as wheat just as easily as goods on pallets or pre-packed in bags. Approximately 100 employees, 600 to 1,000 units annually: in Turkey, such medium-size companies set the tone in the trailer manufacturing sector since the domestic market has a capacity of about 10,000 trailers a year. Low wages and high technical skills complemented by a flair for niche markets: this combination leads to booming exports, mainly to markets that require robust equipment. Domestically, demand is boosted by overloading and poor roads in many places, both of which shorten trailer life. After five years, a trailer is generally shattered and sent to the scrap yard.

this certainly does not mean that Güven has restricted the scope of its activities to this segment. Somewhat more specialised than their colleagues in Konya, the company Makinsan is active in Adana in eastern Turkey. It focuses almost exclusively on tipper and low-bed trailers, but has found a new spin on exporting: Makinsan exports its trailers to Kuwait in CKD form for subsequent assembly on site. This generates savings because custom duties are lower as a result. Makinsan supplies a German customer with trailer chassis (without axles), which can be built cheaper in Adana than in Europe: a metal worker earns around EUR 500 a month in Turkey.

A strong partner Not only does the Turkish component manufacturer Arfesan supply Haldex with parts, it is also Haldex Commercial Vehicle Systems’ largest distributor in Turkey. Since the late 1990s, Arfesan has represented Haldex in Turkey and has contributed to the company’s big success there. Arfesan was founded in 1969, specialised in brake technology in 1980 and is now the leading manufacturer of brake cylinders in Turkey. Ninety-four percent of the company’s production is exported. The manufacturer Güven in the city of Iskanderun 120 km further east goes even one step further and markets complete trailers and superstructures in Western Europe. Just recently, Güven presented its very light drum for concrete mixer trucks and its equally weight-optimised steel silo trailers at the Bauma construction trade fair in Munich. ‘We have the lightest mixer drum on the market’, claims Export Manager Serdar Kirmit, who is also predicting good sales opportunities for his silo trailer in Europe. ‘Even though it weighs a tonne more than a silo made of aluminium’, he admits, ‘not everyone is happy with aluminium’. Shortened Tyre Life (%)

 Low tyre pressure increases fuel consumption and reduces service life.

Be on Guard Insufficient tyre pressure causes considerable costs, both direct and indirect. A remedy is provided by the new Tyre Pressure Monitoring System from Haldex.

T

he numbers speak for themselves: in tractor units alone, more than 60 percent of all trucks drive on tyres with insufficient pressure. This was the result of a survey carried out in Germany by Continental. It is therefore safe to assume that the situation in terms of towed units is even more dramatic. The intention to maintain correct tyre pressure is not always enough: most air pumps available at petrol stations are faulty. The results are costly from two perspectives. First, insufficient tyre pressure reduces the service life of the tyre. Driving on tyres with only 80 percent of prescribed pressure shortens a tyre’s life by 20 percent. Second, insufficient tyre

pressure increases rolling resistance, which drives up fuel consumption. A pressure shortfall of 20 percent can add a good two percent to consumption. Roughly estimated, this can very quickly add EUR 2000 to the annual

operating costs of an articulated truck – simply because of inadequate tyre pressure. Additional costs occur if a load train is off the road because of a flat tyre: a closer look at the

reason for most tyre-related defects shows that low pressure is usually the culprit, which can also be due to ‘natural causes’: a tyre loses about 0.5 bars every three months because air diffuses through the rubber and valves do not provide an absolute seal. The solution to the problem is the Haldex Tyre Pressure Monitoring System (TPMS), which provides automatic direct pressure and temperature control for each individual tyre. Haldex TPMS even identifies gradual, creeping pressure loss and issues a warning based on individually programmable thresholds. The wheel sensor, which has a particularly long service life (eight years!), has been robustly built for the long run and still manages to weigh in at less than 50 grams, which means no imbalance issues. The sensor is also easy to mount on the wheel rim and sends its data directly, without an external antenna, to the CAN-compatible Remote Communication Unit (RCU). From there, the measured data (with a range of zero to 14 bars) is transmitted by the Haldex EB+ to the Info Centre screen located on the trailer or to the driver’s cab. Haldex TPMS is well-suited for both factory installation and retro-fitting. ■

guitar is an instrument like no other. Ludwig van Beethoven himself realised a guitar could replace the equivalent of an entire orchestra on a small scale. For Juan Valés, who manages the business of Haldex Spain, a guitar is full of life: ‘This instrument has a soul’, he explains, ‘a two-way valve does not’. But the guitar also has a very practical side. It’s very easy to carry around and, on top of that, you do not need to have attended a master class to get a decent sound out of it. ‘And if you can play just a few chords’, as Juan describes another of the instrument’s features, ‘the result you get is quite nice’. But how did an engineer like Juan come up with the idea of tackling the construction of such an instrument? ‘In the summer of 2002, I finally realised’, he recalls, ‘that my guitar-playing skills would never exceed a certain level’. So he decided to approach the world of the guitar from a design perspective. Juan Valés attended evening classes for three years to learn about this very unusual art from luthier Jean Manuel Sardin, made ‘quite a few extraordinary

acquaintances’ in the process, and ‘discovered the craft of the carpenter’s workshop’. The first guitar 57-year old Juan built was perfectly suited to his personal needs: ‘Although based on the classic Original by Antonio de Torres dating back to 1864, it was adapted to my hand size and designed more as a rhythmic guitar than an instrument for traditional Spanish guitar music’ says Juan Valés about his first attempt. His second feat came a little later – this time a classical concert guitar with an exquisite sound, a fine finish and construction of delicate materials such as rosewood and ebony dried over many years. The instrument is so well-crafted that it has already made several concert appearances in the hands of a musician friend of his. However, Juan is still not fully satisfied: ‘Constructing a guitar is always a new experience. The result is never the same’, he says, even though the goal remains the same: ‘perfection’. The parts for a new masterpiece lay ready in his small workshop. ■
