Technical concepts are drafted, rejected, modified, buried, redefined. The schedule gets tighter and tighter, heads are put even closer together. Then the first breakthrough: “We’re on the right track!” The development engineers are hot on the trail of a new product. The brains say yes – and the gut feelings do too.

“Can I hold the baby for a minute?”
The first design samples are ready. They are passed carefully from one person to the next, like a new-born baby. Small but important changes can be agreed at this point. And then things move on very quickly: the samples are made functional. With reflectors, electrics, electronics ... they are attached to and installed in vehicles, are taken out as disguised prototypes on night-time test drives through future areas of application, are brought back to laboratory tables and taken apart again. Modifications and optimisation are carried out – the procedure begins again.
“Are you fit enough for Hella?”
During the next stages, this question has to be answered by numerous practical samples and pilot production models. A marathon of challenges has to be overcome: rain, fog, ice, dust, condensation, electromagnetic radiation, temperature shocks, fluctuations in temperature, polarity reversal, short-circuits, vibrations, blows, drops, life tests. The new product has to be able to master all the situations that can happen in practice. And it has to pass the prescribed ECE and DIN standards tests, of course. Then it is good enough for our customers, and proudly bears the name Hella. And to make sure things stay that way, products from later batches are subject to the same stringent tests at regular intervals.

A long process. A difficult process. For people and material. And then the moment where the new product is taken out of its Hella box and installed in its new workplace. Function test. Everything OK. All over the world there are vehicle drivers happy about a lighting system that has been developed from practical experience for practical use. By you and by Hella.

Increased profitability through LED technology Longer service life Light sources in beacons are subjected to vibrations, humidity, cold, heat etc. This makes frequent light-source replacement necessary. Costs are incurred not only for the light source itself, but also on account of labour and vehicle downtime. The service life of LEDs is much longer than that of halogen and Xenon light sources. Which means frequent and expensive light-source replacement is a thing of the past. Because LEDs are wear and maintenancefree. This quickly pays off in comparison with halogen and Xenon light sources: the somewhat higher initial costs for LEDs have
usually been saved after only a couple of saved light-source replacements. No downtimes and installation times LEDs with an extremely long service life sometimes last a vehicle lifetime. Since they are wear and maintenance-free, they do not cause any additional costs through downtimes and installation times.

Functional safety More functional safety through LEDs As service providers, commercial vehicles are under enormous pressure. Fleet managers and drivers expect functional safety at all times - and no buts. In other words, vehicle components with a high quality standard and long service life. Hella LED lights fulfil these requirements. Their development and production takes place according to the most stringent quality standards. Hella tests their suitability for everyday use in extremely tough simulation tests: these include roads in an extremely poor condition, Arctic cold, tropical heat, thunderstorms and heavy rain. At the end of the day, LEDs are superior to conventional bulbs. Note: All LED lights have been designed for operation in direct voltage networks. Operation with synchronised supply voltage or AC voltage is not possible.
Hella Original Parts quality sets standards All LED products undergo thorough testing at Hella. In the laboratory and in practice. Since 2002, for example, 20 trailers belonging to an international haulage company have been equipped with Dura-LED lights for a marathon test. Result: Not one failure so far*. Product comparisons Hella original parts quality has to be compared with competitor products regularly during laboratory tests. These tests reveal again and again how detail solutions that are invisible to the user can cause or prevent problems.
Product test on LED lights: Two examples 1. The temperature-sensitive current controllers on a side marker light on the market were soldered by hand. This can easily lead to unnoticed preliminary damage to the components. This significantly reduces the service life of the whole LED light. Hella relies exclusively on a precise automated process. 2. A position light tested had had metal sheets inserted to reflect the light and thus observe the statutory radiation angle. This structural principle is extremely problematic in terms of production tolerances and normal operation, however: influences such as corrosion or bending of the metal sheets caused by vibration result in the prescribed light values no longer being achieved. Hella uses a high-quality optical system to meet this functional requirement.
In this context, a note about ECE approval: The products tested by Hella usually have ECE approval. The test results often convey the impression that there must have been fluctuations in quality during production, however. In contrast, Hella products meet all statutory regulations as well as the requirements of the vehicle manufacturers, which in many cases are much tougher than the criteria required by legislation.

How LEDs work LEDs are replacing conventional bulbs in more and more vehicles. Technical advantages‘ such as smaller design dimensions or longer service life, mean that LEDs are being used in more and more areas of automotive technology. But what is an LED made of?
An LED is predominently made up of several layers of semiconductor connections. Semi-conductors e. g. silicon, are materials which, in terms of conductivity, are somewhere between conductors e. g. the metals silver and copper, and non-conductors (insulators) e. g. Teflon and quartz glass. The conductivity of semi-conductors can be greatly influenced by the specific introduction of external substances (by means of a process known as doping). The various layers of semi-conductors together form the LED chip. The light output (efficiency) of the LED and the colour of the light depend to a major extent on the way these layers are put together (different semi-conductors). This LED chip is enclosed by a plastic (epoxy resin lens), which in turn is responsible for the radiation characteristic of the LED – while at the same time protecting the diode.

If a current flows through the LED in the direction of flow (from anode + to cathode –), light is generated (emitted). The adjacent diagram illustrates how this works:

The n-doped layer has been prepared by the introduction of external atoms in such a way that there are excess electrons. There are only a few of these charge carriers in the p-doped layer. This results in so-called electron gaps (holes). When an electric voltage (+) is applied to the p-doped layer and (-) to the n-doped layer, the charge carriers move towards each other. They are recombined at the pn-transition (particles with opposite charge joint together and become neutral). During this process, energy is released in the form of light.

LED indicator failure check Legal requirement in all ECE states In the case of vehicles approved for use on public roads, the indicators must be monitored: the failure of an indicator must be shown optically or acoustically in the vehicle. This applies in all ECE states. This means possible indicator failure must be monitored by the vehicle. Manufacturers use different control procedures for this. The failure checks currently in use cannot detect simple LED lights and indicate a fault. All Hella LED indicators have integrated electronics for the failure check. The indicators are self-monitoring. They generate an impulse that is evaluated by the electronic ballast. This ballast simulates a 21 W bulb, which makes operation with conventional flasher units possible. As soon as one single LED fails, the light can be considered faulty, the impulse is not generated. The ballast then switches the bulb simulation off and the flasher unit indicates a fault to the vehicle driver.
Safe conversion to LED indicators now possible using patented Hella electronics Hella supplies electronic ballasts for all Hella LED indicators which makes it possible to convert the indicator failure display for various vehicles. This is necessary if the vehicle manufacturer does not guarantee indicator bulb failure checking via the vehicle electric system. The method has been patented by Hella. At the moment there are three different ballasts and several different LED indicator types available.
LED indicator failure check On account of the low Watt power of LED lights, which distinguishes them significantly from filament bulb versions, there can be problems with the bulb failure check during operation on different traction vehicles. Since indicator failure checks are required by legislation, we recommend only using the light in combination with one of the indicator control units.
In addition, further lighting functions are detected by some traction vehicles. This is a vehicle comfort function which is not required by legislation and does not release drivers from their obligation to see for themselves that the lighting equipment is working. Here, too, faulty diagnosis can occur on account of the low power levels involved (instrument panel in the driver cab indicates light failure although the function is working).
If faulty diagnoses such as the ones described above occur during operation of your traction vehicle type, please contact the vehicle manufacturer. This job is one of the most dangerous in the transport business. A relatively small, light vehicle hangs onto the tail of a heavy truck as though on a rope. The vehicle’s driver has to look forwards and in the rear view mirror at the same time. Construction vehicles Construction sites are really tough tests for every material. They have no impact on Hella lighting systems, however, because they have had to undergo tough tests of their own in the test laboratory and in ďŹ eld trials. So the output and reliability of the beacons has to be right. And what about worklights? 6. Choose system control Analogue control
When analogue control is chosen, individual switches can be used. The LED Signal Bar can only be triggered via a special control unit.
Digital control
Digital control of the OWS is through CANopen in accordance with CIA 447. The control units HA 112 (German) or HA 115 (international) are available for this type of control.
7. What kind of attachment do you need? Permanent attachment to fixtures on car roof tops
Comprising 2 strips of 1,600 mm to be cut down to system width and 2 pieces of cellular rubber as side-screens.

Frontlighting Headlight cleaning systems When Xenon low-beam headlights are used, legislation requires the use of a headlight cleaning system. (The system can also be used for halogen headlights and spotlights.) Hella cleaning systems work using the jet-water principle which manages without wipers and brushes in that the kinetic energy from large water drops blasts dirt particles from the lens and rinses them away.

Ultrasonic headlight range adjustment (LWR) The ultrasonic system is a universal headlight range adjustment system for use as original equipment or for retrofitting to vehicles with Xenon headlights. The system sensor measures the distance from the underside of the vehicle to the road surface and forwards the signal to the central control unit, which then controls the optimum setting of the Xenon headlights via the setting motors. Quality Electromagnetic compatibility (EMC) What is EMC? Electromagnetic compatibility (EMC) is a major quality feature for optical signaling systems and describes two factors: Radiated interference: the limitation of radiated electromagnetic interference to a level that guarantees the interferencefree operation of other devices in the environment Immunity to interference: guaranteeing sufficiently high resistance to magnetic interference acting from the outside Legal basis: Radiated interference CISPR 25 Immunity to interference ISO 7637 and 11452 Protection classes standard CISPR 25 With regard to the standard related to radiated interference there is a classification from 1 to 5, whereby Class 5 products have to satisfy the most demanding requirements and are even suitable for installation situations directly next to an aerial. The statutory standards are met by Class 3, which guarantees adequate protection in standard practice. Hella product quality All Hella lighting systems fulfil Class 3 requirements, many even Class 5, and guarantee absolute functional safety in all application situations.
Hella competence / know-how Hella has been operating its own EMC laboratory since 1970, which is accredited by the Federal Department of Motor Vehicles (KBA). State-of-the-art equipment makes an efficient and highquality product development and qualification process possible in line with the legal requirements.
IP protection class What does IP protection class mean? IP stands for International Protection. The IP protection classes are determined according to DIN 40 050 Part 9. The purpose of the standard is the exact definition of electrical vehicle equipment against the penetration of solid materials including dust and against water penetration. The different degrees of protection important for signaling systems are explained below. Protection class IP 5K4K Dust may only penetrate to the extent that function and safety are not impaired. Water that is sprayed from every direction at increased pressure against the housing must not have any damaging effect: water pressure approx. 4 bar.

Protection class IP 9K Water that is directed from high-pressure/steam-cleaning equipment onto the housing must not have any damaging effect: water pressure approx. 80 – 100 bar. Protection class IP 6K7 Dust must not penetrate. No water may penetrate, even if the device is submersed for some time. Hella products meet the most demanding requirements and are optimally protected against all weather conditions.
