Top Furniture Makers Convene In Westminster To Discuss Industry Issues With MPs The Furniture Makers’ Company, the British furnishing industry’s central organization, charity and patron, hosted its third annual Confederation Lunch in The Churchill Room at the House of Commons recently. The event brought together some of the furnishing industry’s most senior figures with MPs to discuss the issues most affecting the industry today. The lunch is the company’s most significant networking event of the year for its corporate members, allowing them direct access to the heads of the trade bodies that make up the British Furniture Confederation (BFC) and MPs of the All Party Parliamentary Furniture Group (APPFG). Stephen McPartland, Chairman of the SPPFG, was the parliamentary host and keynote speaker.

Joinery Manufacturers Get Extra Help For EU Timber Regulation Compliance Joinery businesses in the UK and their

customers are receiving crucial support to understand and comply with the EU Timber Regulation via a set of tools produced by the British Woodworking Federation (BWF). The EU Timber Regulation (EUTR) came into force on 3 March. The new law is designed to stop illegally harvested timber from entering the European market, and it is now the responsibility of all companies in the timber trades to ensure their products and suppliers are legitimate or face the possibility of harsh penalties. The BWF has created an online webinar on sourcing sustainable timber and covering the most frequently asked questions about the change in legislation. It covers why the EUTR is so important, what the responsibilities of operators and traders are, and offers advice about traceability, Chain of Custody certification, and other relevant documentation. The webinar is available to view on the new learning platform Building Academy, Wood Campus and on the BWF’s website and YouTube channel. The BWF has also published EUTR template documents for use by its member firms, designed to ensure the necessary risk assessment strategies and recordkeeping procedures are in place. Landfill Decision Is ‘Pat on the back for the timber industry’ says BWF The British Woodworking Federation (BWF) has applauded the Government’s announcement that it will not be introducing a ban on wood waste to landfill. Defra made its decision after discovering from a recent call for evidence that the volume of material ending up in landfill was smaller than

originally thought. With the amount of wood waste declining since 2009, it was thought that a ban at the present time would create an additional burden for businesses.

Time Capsule To Mark 50 Years Of FIRA The leading body for the furniture industry has celebrated 50 years in its purpose built headquarters and has marked the occasion by re-burying a time capsule first buried in 1963. The headquarters for the Furniture Industry Research Association, widely known as FIRA, were officially opened by Lord Mayor of London, Sir Ralph Perring. Sir Ralph’s son, Sir John Perring, who attended the 1963 opening ceremony, visited FIRA on Monday (8th April) to mark the 50th anniversary and help to re-bury the time capsule.

NEWS FINSA Agree Deal with Lawcris to Distribute Superpan STAR Veneer FINSA UK has appointed Lawcris Panel Products as their preferred supplier of the groundbreaking lightweight Superpan STAR veneer board. Superpan STAR, has been created by using FINSA’s existing patented Superpan board technology and BASF’s Kaurit Light system. The result is a board product as strong and high performing as existing Superpan but up to 30% lighter. Superpan is produced in a continuous process by creating a chipboard core with surfaces of MDF-like fibres which gives the board higher resistance to bending over conventional chipboard. It also means that Superpan can be machined in all respects with conventional methods and offers excellent screw holding properties. The MDF-like faces mean that the board yields superb results when accepting a surface laminate or decorative coating. Paul Holstead, Commercial Manager of

Light polymer and a bonding agent. Before being added to the wood chips the Kaurit Light is foamed in a so-called pre-foamer and then introduced into the normal Superpan production process. This is what goes to make a weight saving of 30% without compromising any strength or other properties. Superpan STAR was launched in the UK at the W12 Working with Design exhibition where it received an award in the Design in Manufacturing Awards (DIMA). FINSA says that the introduction of Superpan STAR will have positive ramifications across a whole range of applications and industry sectors. Major Cost Savings for Gresham with Altair Gresham is one of Britain’s leaders in the growing workspace furniture sector for whom a new multi-function work-centre from RW Machines is already demonstrating the equivalent of six figure savings in production costs. Altair, by Italian principal Stema, has reduced operator input at the panel processing phase from five or six skilled technicians down to only two, releasing key individuals for reassignment to other top production positions. “A key task in the early weeks of working with Altair,” says production director Tony Baines, “has been convincing my top shopfloor operators that they can leave this new machine to get on with the job. Our four original drilling lines needed to be closely overseen to anticipate problems; but, if a problem comes up on the Altair it just stops - and it indicates the position of the hold-up so it can be quickly sorted.” The new production regime also serves MD Julian Roebuck’s team management strategy for upgrading the quality of

INSTALLATION options that Julian Roebuck seeks ultimately to use as part of his plan to develop the workforce. He regularly calls on contributions from Tony Baines and his shopfloor team, at set piece meetings and also through hands-on contact and awareness sessions. Gresham services the workspace furniture and systems needs of police forces, universities and also the NHS and a major new government contract has just been won within the national police network. The aim of Tony Baines and his team will be to produce furniture and systems that are stylish and modern and yet are robust enough to withstand the daily stresses and strains of working police station environments. With the new Altair system, efficiency savings will be huge, confirms Tony Baines: “Instead of setting up four CNC and drilling lines independently,” he says, “production scheduling for the new system will come down direct from the drawing office to the new workcentre. Panels will then go directly to assembly stations, which will speed up production and work towards the elimination of a lot of re-make consequences. David Thompson Rowland at RW is also currently working with Stema in Italy on a new tracking and logistics system to distribute work-in-progress panels to a range of carcase assembly points. With Altair, Gresham is able to address all six faces of every panel working at speeds up to 90m/min and to very exacting standards of positioning accuracy, all from a

10sq/m footprint. As work progresses, fresh panels will be introduced on one side of the Altair as work is taken off, either manually or automatically, at the other. In addition to shop floor operator savings, Tony Baines says that Altair is also saving upwards of 30 sq/mtrs of floor space. CNC MACHINING CENTRES Morbidelli Dramatically Increases Production at Brave Design SCM Group UK have recently installed a Morbidelli CNC Drilling and Machining Centre, model UNIFLEX HP, in contract furniture manufacturers Brave Design in St. Helens, Merseyside. Brave Design have manufactured and supplied furniture since 1992 to nursing and residential homes, universities, housing schemes and high dependency units as well as being a major contract furniture supplier to local authorities. They also manufacture fully assembled bedroom furniture for residential and nursing homes, schools, universities and social housing schemes. As Brave Design's business is doing very well, especially last year, Directors Mark and Simon Hives decided to invest further in their factory, increasing the production area to 51,000 sq. feet. With 2 Gabbiani Beam Saws and 3 Edge Banders, the drilling operation was investigated, and although they have several machining centres, including Morbidelli and SCM machines, more efficiency was sought as nearly every panel that goes through the factory has drilled holes in some form. Mark Hives comments "We fully

researched the market for a machine to meet our existing and future requirements, so we visited the W12 exhibition last October on the last day with the full intention of placing an order. However, we bumped into SCM's Sales Manager, Ian McCarthy, on the SCM Group stand, and discussed our exact needs for a drilling

machine. Ian gave us an immediate quotation and hi-lighted the many advantages of the Morbidelli UNIFLEX machine. A visit to Rimini to see a machine in Morbidelli's showroom was hastily arranged. We already knew Morbidelli was a specialist drilling machine manufacturer." "The demonstration went very, very well as all aspects of the UNIFLEX were shown to us and we immediately saw what this machine would do to our production. Both the infeed panel feeding system and a unique CNC controlled drilling unit looked more beneficial than what we had seen before. Although the specification was alot more than we required, and delivery for a machine was 4 months, we decided to do a deal there and then for the showroom demonstration machine for delivery in 4 weeks time." Brave Design's batch runs are relatively small, so conventional drilling machine setup times are far too long. The UNIFLEX HP has, with the infeed and outfeed tables, a continuous working cycle. Panels up to 3000 x 1300mm can be accomodated, with 2 panels, one on top of the other, fed into the machine. The infeed table consists of a number of bars covered with Flotex to avoid scratching

CNC MACHINING CENTRES on the panels lower surface. The operator places the panels on the bars, pushes the cycle start button, then a series of pushers feeds the panels into the machine for exact alignment, before entering the drilling area, where panel supports include special antiscratch rollers that assist panel movement through the machine. Pressers at the infeed and outfeed of the drilling area clamp the panels automatically and precisely so that drilling, sawing/grooving and routing can be carried out without any panel movement.The top and bottom drilling heads are produced in a single aluminium block and machined from a solid using Morbidelli's many years of experience in drilling block production. There are 34 independent vertical and 18 horizontal spindles both top and bottom, opposed to each other, with additional heads for horizontal, hinge drilling, etc. The main feature of Brave Design's UNIFLEX HP, and not available on any other competitive drilling machine, are the unique additional CNC controlled drilling heads with additional 14 vertical spindles, that are located within the main drilling head. The CNC of the UNIFLEX HP optimises the required drilling pattern and if the additional head can drill faster and more efficiently than the standard head, it is utilised and it can reduce the overall drilling cycle by between 40 and 50%, thus providing a much faster throughput of panels. After drilling, the panels exit the drilling area on Flotex covered bars and are

transported on small conveyor belts back to the operator for simple offloading and stacking as the next drilling cycle has already commenced. In addition to drilling heads, Brave Design's machine has saw units for grooving and 6.6KW Electrospindles for any additional work on the panel(s) as required. The machine is programmed offline with programs taken to the machine on a memory stick, although a hard line is possible if required. A powerful new concept Numerical Control with a PC interface, with an office PC that is easy to use by the operator for all required machining operations, with the Windows enviroment forming the basis of

Morbidelli's software. It is simple and effective even for inexperienced operators with CNC machining centres. A bar code reader is included, as is parametric programming to avoid re-writing a program when the panel dimensions are altered. Graphic assistance avoids collisions of the drills and tools when through drilling and/or routing. Brave Design were impressed as SCM arranged for their installation engineer, Mark Allen, to visit 2 weeks before delivery of the machine to train the machine's operators. In total, Brave Design decided to move 9 machines to accommodate the Morbidelli, in order to make the whole factory more efficient and productive. AXYZ Router Hits the Right Note at Welsh Opera An AXYZ 4010 CNC router supplied by AXYZ International has been used by Cardiff Theatrical Services to build scenery, predominantly in wood, for the Welsh National Opera of which, for the past 30 years, it has been a subsidiary company. General Manager at Cardiff Theatrical Services, Darren Joyce commented: ‘Over this period, we have expanded in order to enable the company to provide a full scenery building facility not only for Welsh National Opera but also for other external commercial clients such as the Royal Opera House Covent Garden, the BBC and the Theatre Royal Drury Lane, to name but a few.’ Cardiff Theatrical Services operates from a 37,000 square feet production facility, employing 18 full-time staff but expanded as work levels dictate. Recently, it was necessary to increase the number of the workforce to 45 to accommodate the requirements of some high-profile scenery requirements, including those for shows currently running or about to open in London’s West End. Central to the company’s success has been the purchase of the AXYZ 4010 router that is used to cut out components for scenery, involving everything from formers for boxes to complex shapes that are fixed to timber or steel frames. Darren Joyce added: ‘We chose the AXYZ 4010 router because it ticked all the boxes in our “must have” machining capabilities list and because it gave us the right level of production but at a price point with which we felt comfortable. The large 10 x five feet processing bed and seven-station Automatic Tool Change (ATC) facility provides many options in terms of what materials we can machine and what components we can manufacture using the router and the Delcam ArtCAM Insignia software running it.’ On the router’s performance since installation in December 2012, Darren

Joyce commented: ‘We have become very reliant on the router during a relatively short period of service. During that time, the machine has run continually and has performed accurately and consistently. Minor issues on router bits were quickly resolved, following advice from other scenery builders and with the help of the AXYZ International technical team. Whilst no machine upgrades are planned for the present, I can foresee a time when we will need a larger five-axis router to handle the predicted work increase.’ The AXYZ 4010 is one of a family of AXYZ 4000 series of routers that are a preferred choice of the furniture production, industrial woodworking, joinery and panel processing industries. They include a choice of both standard and bespoke formats and incorporate a number of both standard and optional production tool enhancements. Invisible Joints for all with BRANDT airTec Technology Representing quality, premium value and a modern look, the ‘invisible joint’ is the latest market trend for edgebanding. In order to meet customer demands, BRANDT has come up with a solution so that this feature is available not only to the industrial companies, but also the smaller manufacturers. Simon Brooks, sales and marketing director of HOMAG UK explains, “Until recently, the ‘invisible joint’ effect was only achievable for larger producers using high end technology such as HOMAG’s laserTec. “The experts at BRANDT have developed a revolutionary edgebanding solution to give even the smallest workshops the ability to reproduce industrial ‘invisible joint’ quality in the form of airTec.” The process starts when a commercially available coextruded edging tape, is heated by compressed air (between 270°C and 320°C) as it goes through the machine. Looking to the Future - Kündig Expands it’s Gotha Factory In response to increased demand for its range of precision sanders, Kündig has doubled the size of its German production facility at Gotha Founded in 1945 in Zürich by Armin Kündig, Kündig opened its Gotha factory in 1996. Strong demand for both the Brilliant range and for bespoke machines led to its expansion, with the official opening of the new facility in September 2012. Not only does this provide extra manufacturing space, a new showroom has also been created. Kündig prides itself on creating each sander specifically to meet the needs of the individual customer, and this naturally leads on to the creation of bespoke sanding machines. As well as working with wood and panels, Kündig sanders are found in an increasing range of industries. Manager at the Gotha facility, Thomas Tenberg, reports that, as well as the bespoke range, the Brilliant wide-belt sanders are proving particularly popular. These can be fitted with a wide range of sanding heads in a variety of combinations, including the distinctive Oblique sanding system. By orienting the sanding head at an oblique angle to the workpiece, the Oblique sanding head ensures that any tiny flaws in the sanding belt are not transferred to the workpiece, while at the same time enabling greater flexibility in the choice of grit size. Mr Tenberg is enthusiastic about the possibilities for the expanded facility at Gotha. “We have double the space now: the volume of orders for our bespoke machines is increasing, and we very much need the space to manufacture these machines. We now have a 16 tonne crane, to assist in moving the largest machines onto lorries prior to delivery. And we look forward to welcoming visitors to our new showroom.” Looking forward, Mr Tenberg is optimistic: “We are looking forward to the future: we have no fear because we have a good reputation. Although the overall market for specialist machines is small, we are well placed to be able to expand in this sector. We offer high precision models combined with an individual design service: for example, one customer required a tolerance of 0.02 mm. This we were able to provide.” 2012 was a significant year for the Kündig facility at Gotha: in addition to the expansion, the facility saw its 2,000th machine produced during the year: and 2013 promises to be just as exciting. BÜTFERING Exceeds Expectations For Longden Doors Longden Doors, manufacturers of handcrafted, solid timber panel doors and door-sets prides itself on supplying first class products to high end residential projects. After conducting tests, we made some technical modifications to the sander. These were suggested by HOMAG’s expert engineers in Germany in order to improve the finish to our products.” Clockwork Implementation “As part of the deal to purchase the sander, we arranged a very tight implementation programme in order to keep downtime to a minimum during the installation. Even with the last minute changes to the specification, the machine arrived exactly on time. “The old sander was removed on the Friday enabling the new BÜTFERING SWT 335 to be installed and running by the

following Tuesday. We didn’t have any unplanned downtime, it was one of the best implementations we have ever done and we were extremely impressed with the efficiency of the HOMAG team. “Experts from Germany and HOMAG UK came to our site to give our staff in-house training. Again, this went like clockwork, leaving our operators confident using the touch screen controls and getting the maximum production out of the machine from day one.” Beyond expectations “Our experience with HOMAG has exceeded all our expectations. The whole process went absolutely smooth, from specifying and purchasing the sander to making modifications at the last minute and still having it up and running exactly on time. “The implementation process was second to none and the machine is sanding doors to a better standard than we could have hoped for. Seeing the Wood for the Trees The recent economic difficulties have provided challenges for every business, but when times are tough one of the noticeable results is that those companies offering 'me too' products and services are the ones that suffer most. Following the opening of their state of the art 175 000ft new production facility in June last year further investments have been made to widen the product offering into new and diverse markets. of panel performance than a traditional EVA edged panel can safely deliver. Whilst EVA is suitable for the vast majority of edgebanding applications and will perform well, certain areas of the market both in the UK and abroad can benefit from the use of a PUR (Polyurethane) adhesive system. In response to this, Decorative Panels Components have invested in a PUR double sided edgebanding line that will be fully operational by the end of May. Working in conjunction with Nordson, a tried and trusted partner to the company, it has been decided that the PUR resin will be applied by a nozzle slot system, rather than roller, to achieve the ultimate in coat weight control and clean glue line. This type of

application system is particularly suited to the production of high quality fascia panels, including High Gloss and in conjunction with the fast setting characteristics of PUR, eliminates glue line smearing. Working closely with Henkel to find the right PUR for the system has been key to the success of the project as achieving the correct flow rate is critical to the end quality of the glue line. There are many advantages in using a PUR adhesive system, not least the far higher heat and water resistance values when compared to a traditional resin system as well as increased cold temperature resistance and deep chemical penetration into wood based substrates, which contributes to the excellent bonding

characteristics. As PUR is a moisture curing resin the initial bond strength achieved is superb, the moisture available in the air triggers the chemical reaction to make the bond. The combination of these greatly enhanced performance characteristics make panels edged with a PUR system particularly suitable for use in areas that have high heat, moisture or humidity such as bathroom and certain kitchen fascia applications. Of course such arduous conditions are common place in many other countries of the world and it is in these export markets that PUR really is an essential component of any panel product. Following the investment Decorative Panels Components have already secured a prestigious contract to supply a development company in Hong Kong with a range of kitchen and bathroom products safe in the knowledge that PUR will perform to the highest possible standard in a country that has humidity levels approaching 100%.

Egger Showcased New Products and Services at Interzum Panel manufacturer Egger UK showcased a range of new products, highlighting the benefits of its ‘everything from a single source’ concept, at Interzum – the world’s largest trade fair for the furniture industry. Not only can a recently-installed fifth lamination line at its Hexham factory produce deeper textured surfaces, but it is capable of producing the next generation of synchronised pore textures that Egger marketing manager Nick McClughin believes will become a game changer. “Our development of synchronised pore takes us ever-closer to producing materials that are indistinguishable from the real thing. The texture is perfectly aligned with the grain beneath it and was just one creative concept shown in the Egger Group’s 5,382 square feet House of Inspiration at Interzum.

“As a single-source supplier with a national distribution network, Egger can offer a leaner supply chain and innovations across a full range of products and services to the furniture and joinery industries. “It’s now two years since Egger took a majority shareholding in Roma, one of the world’s largest edging manufacturers. In that time, we have more-closely aligned our product ranges and are now the only panel manufacturer to produce its own edging,” added Nick. The integration of Roma means edging and boards are specifically matched in terms of colour, gloss level and grain pattern. No Grain, No Gain! An innovative new laser process to give plain MDF a realistic wood finish is now ready to be taken to market. The new wood product, called E-MDF, has been developed by Warwick Laser Systems Ltd. Working in partnership with FIRA International Ltd, they undertook and successfully won a bid for a grant from the Technology Strategy Board to carry out market research to gather information about its commercial viability. E-MDF is created using new laser processing technology which allows a scanned image of any wood grain to be permanently etched onto the surface of MDF (Medium Density Fibreboard), giving it the look and feel of real timber. E-MDF does not require any additional materials, which sets it apart from the current options for achieving a wood finish, such as laminating wood veneers and foilwrapping. The process will offer manufacturers and homeowners a middle-

market alternative to high-end solid timber products and low-end existing MDF products. E-MDF shares the same benefits as MDF, a wood fibre based material used in construction as a reliable and cheaper alternative to solid timber. Made from compressed sawdust, it does not suffer from the irregularities of real timber, such as splits and shakes, therefore minimising wastage. Currently, MDF pieces with a width of up to approximately 180mm can be processed, but a modification to the technology would allow larger pieces to be produced. The ‘Smart’ grant, awarded to Warwick Laser Systems Ltd last year, has allowed FIRA to research the market segment of stakeholders expressing a desire for this technology to be made available. This will enable Warwick Lasers to achieve a commercially viable operating speed.

RW Machines Launch ‘New Stand Alone Business’ - from CoJet! Four days, two shows, a major sale and a raft of serious enquiries—this was the entry of RW Machines’ new CoJet 1631 ink jet printing system into the UK marketplace. Two open house shows — one at RW’s Bicester HQ and the other at its Leeds showrooms — unveiled a new machine that David Thompson Rowland believes will ultimately change the UK panel processing market sector for ever. CoJet 1631 is the next big opportunity for stand-alone businesses decorating woodbased panels and other materials across a huge range of markets. It’s the new 1442dpi high-speed ink jet printer with a 10 x 5 work table and ultra-high print speeds — big brother to the smaller 760dpi model that launched at W12 in December. David Thompson Rowland said the dedicated demonstrations were a powerful way to exhibit a uniquely powerful machine. “It’s a breath-taking departure from panel-processing machinery norms,” he said. “Superb decorative printing of woodbased panels and components is the minimum standard by which this new technology will ultimately be judged. But to

PROFILE be applied to graphics — from Pop Art or figurative wall decor to washroom doors, kitchen and bathroom tiles, sink and cooker splash-backs, display graphics, corporate and other signage — even head stones! Anything with a flat surface (and it doesn’t even need to be flat!) can be addressed by CoJet, including textured and even routered surfaces like cabinet frontals and architectural doors in softwood, blockboard, MDF and composite. The opportunities are limited only by the imagination of the user —or their drawing office! This new high-speed CoJet machine packs eight print heads instead of four, with two further print-head options plus a 10 x 5 working table and 1440dpi high-speed printing capabilities. For comparison, the images on this and other pages of this and other magazines were almost certainly printed at or below 300dpi using a coarser screen for high print speeds. Inkjet print heads will overprint an image up to eight times, building a surface with depth and texture while still covering around 20sq metres per hour in normal

production mode. The resulting finish of a natural wood grain like oak, or other deeppored timbers, is convincing to both eye and touch. CoJet prints onto almost any flat(ish) surface on wood-based panels of all types plus many other relevant materials including metals, ceramics, glass, foamboards, acrylics and even concrete. seriously productive machine for any manufacturer requiring just-in-time, custom-designed décors up to 100mm thick. Printing for tiles and kitchen or bathroom splash-backs, and other even more specialised interior work, generated a lot of interest at both shows, said David. “Tiles can be a wicked price,” he said. “By printing with seven colours plus variations, we can produce handsome designs with lots of colour and detail — probably more than will ever be seen at a ceramic tile house — at around a fiver a tile. Coject can print ceramic tile emulations, glass splashbacks for sinks and metal ones for cookers and can print on plastics and virtually any other substrate media.” Vital stability of the working area is provided by a phenolic suction table divided into six zones. It’s mounted on a solid steel frame and the powerful vacuum grips single large or multiple smaller work pieces for precision printing that may involve multiple passes. Large and complex graphics or single-colour images can be created and multiple smaller work pieces printed simultaneously, to produce complex and colourful effects for products such as tiles or cabinet frontals. Environmental management and protection are key principles of Anderson’s CoJet project: inks come in clearly marked 1-litre containers that plug in for easy use and disposal and they’re all UV curable. The table supports 500kg and eight print heads deliver black, cyan, magenta and yellow. Light cyan, light magenta and — crucially — white are also available for background and for often crucial contrast colours and wiring is provided for two additional print heads.

A cabinet door specialist working hard on random shapes and sizes for bespoke-order customers could expect inks to last several weeks between changes, David TR confirms. Production costs quoted at the shows were about £4 per square metre for ‘flat’ work and high-definition or 3D comes in at around £8. It isn’t hard to imagine what could be achieved in connection with very many proprietary household products or surfaces across the board. Day-to-day maintenance involves purging of inks through the heads and full flushing and a ‘wipe-and-swipe’ takes around 10 minutes. The heads themselves are from the likes of Minolta — Anderson’s policy is for the best technology available. CoJet is designed and manufactured in Sweden by Anderson; it’s based on their proven CNC running gear and supported by a seven-year working guarantee. Bespoke wood-based panel manufacturers like shopfitters, printing or producing bespoke-imagery for panel-based displays, are often at the mercy of thirdparty suppliers. However, CoJet enables theoretical production on demand, perhaps for same-day dispatch and with consequent reductions in stock holding costs and consequent storage damage risks. Three days of operator training are included by Anderson with the sale and commissioning of a machine. Training covers maintenance, software and machine operation; it’s provided free on the customer’s own shop floor for a minimum of three people when CoJet machines are installed. Attendance and serious sales enquiries at the April 25 and 26 open house show in Leeds outnumbered those at Bicester by six to one — evidence, said David, of the continuing shift in manufacturing from south to north. One order is now in the bag and there are many other enquiries: from small, specialist operators on bespoke project work right on up to the big boys of the decorative panels sector. CoJet is now becoming increasingly widely seen as anything from a panelfinishing workhorse to a one-off signature design business. Against a background of factory space limitations the importance of organising the cutting solution with board handling was vital to achieving the production targets set by Starbank. Philip Darbyshire adds, ‘Let’s face it, it’s challenging to see where opportunities for improvement may lie particularly when you see the same factory space delivering over 30% more production – it’s amazing’. With storage zones up to 16m wide and 20m long, with only ten centimetres between each individual stack up to a height of 2m and a system height of only 3.6m – this compact design has delivered storage space benefits, resulting in considerable cost savings for Starbank. Paul Atkinson points out that the automated board storage system which covers 320m copes effortlessly with urgent orders, because there is no more searching and driving around in a forklift truck; up to 2,500 board options are automatically collected by the area storage system and delivered to the saw, saving a great deal of time. The Schelling VS16 benefits from a travel speed of 150m/min in the X and Y axis, while in the Z axis (up and down) it is

This has changed with the Schelling VS16 area storage system: by using ‘chaotic stacks’ a wider range of board sizes and types can be stored in just one location. The flexibility of the Schelling vacuum carriage means work pieces from 2.1m to 4.1m long and 0.6m to 2.1m wide can be transported directly onto the infeed aligning table on the FH6 cut-tosize saw. system to accommodate their FT-H Evolution 430 saw, by delivering material to a separate infeed driven roller track. Basically, boards are fed directly to either Schelling saw at exactly the right time and in the correct quantities. As Markus Freuis, Schelling UK Ltd, Managing Director explains ‘Up to 50% of a panel cutting process can be taken up by manual panel handling’. For Starbank, the VS16 board storage system is now capable of reading the complete cutting list and facilitates the loading of the cut-to-size saw in the most productive manner. This ensures that boards move quickly from the warehouse to the machine and are cut efficiently. The High Performance Optimization (HPO) software calculates the cutting planes to minimise material and production costs. For the operator there is even a visual presentation of the cutting planes on a large 22’’ TFT screen. At the heart of the board storage system and the cut-to-size saw is the ‘MCS Evolution’ saw control system and the ‘Storage Manager’ board storage software. No other communication interface is required, ensuring all the benefits from a single communication platform. The ‘Storage Manager’ software is clear and easy to use, and can be adapted to any storage strategy, from conventional to chaotic. To make sure the vacuum carriage collects just one board at a time, weight sensors built into the vacuum carriage

automatically detect the correct material weight. Also the vacuum carriage has corner suction units, which are designed as bellow suction pads, permitting separation of the boards to make sure that only one board is collected. Some material at Starbank has a high gloss double sided surface which is sensitive and needs to be ‘handled with care’. The material is protected using frictionless suction pads, servo motors delivering gentle acceleration and deceleration of the vacuum carriage and no lateral movement of the board when placing it down on a stack. ‘For us the associated risk of damaging any material resulting from stock movement has been eliminated by the VS16 board storage system’ says Paul Atkinson. Starbank was already familiar with Schelling’s Austrian engineering. In particular the double strip aligners placed before and after the saw line, which remain on the material to provide accuracy even when cutting. For Starbank the speed of the saw was vitally important - the FH6 had to deliver the same impressive performance as the VS16. And it did, with a saw blade diameter of 460mm it provided a saw bladed projection of up to 135mm, an insert speed of 80m/min and a saw travel speed of up to 150m/min. In addition to standard FH6 machine features, Schelling offers a range of options designed to suit individual requirements.

Starbank chose the air flotation machine table-bed option, which helps protect their sensitive high gloss surface, brass air nozzles in the machine table-bed provide a cushion of air which help eliminate the possibility of scratches during the transfer movement from rip cut to cross cut. Achieving a high degree of automation was the reason for including the internal turning device, which allows for head cut patterns without any interruption to the production flow. Also Starbank chose to include the DUPLUS2 system and a sophisticated aligning device to accommodate overhanging laminates. To summarise, Philip Darbyshire explained: ‘We realised that material loading and handling were essential performance characteristics which would increase the efficiency of our cut-to-size saw. So working with Schelling the aim was to create a storage, handling and cutting solution that delivered improvements in productivity and efficiency, better warehouse utilization, a reduction in manual handling and safer working conditions: the solution has achieved everything and more’.

Optimised Extraction Cuts Costs at Ellis Furniture Leading furniture manufacturer, Ellis Furniture, has dramatically reduced running costs for all its dust extraction systems by investing in energy-saving technology from DCS Ltd. Established in 1891, Ellis Furniture remains a family run business, now in its fourth generation with cousins Richard and Tom Ellis at the helm. From a modern 200,000 sq. ft. factory, located in Huddersfield, West Yorkshire, the company manufactures an extensive range of attractively designed furniture products, to exacting standards; utilising both traditional techniques and stateof-the-art machinery. Solid timber veneered cabinetry and MFC cabinetry is made at Ellis, supplying high street retailers, residential accommodation, house builders, schools, hotels and care homes. “Electrical usage is one of our biggest costs and we identified dust extraction as a major source of electricity consumption. There are twelve extraction fans employed throughout the 65,000 sq. ft. machining and panel production facility, varying in size from 11kW to 55kW. After reading numerous success stories in the trade magazines I decided to contact Chris Oldfield of DCS regarding their energy-saving Ecogate systems.” Initially, as a pilot scheme, DCS were asked to carry out an appraisal on two systems – one

dedicated 55kW fanset which serves an edgebander, and another 30kW system which extracts from a number of processing machines. DCS determined that considerable savings could be made by controlling the speed of each fan to more accurately match the requirement of the actual load. This was achieved through the installation of an ECOGATE greenBOX12+ to control ECOGATE automatic motorised gates. “Chris Oldfield confidently predicted significant electricity savings on the two systems, which would result in a payback of a little over two years,” adds Paul Dudley. “However, after 3 months, when data from the new systems was interrogated, we were amazed to see that they had in fact exceeded the savings Chris had predicted. We brought DCS back in to assess extraction throughout the factory and they were able to present a convincing case to optimise the ten remaining systems. DCS were commissioned to carry out the work, and we are delighted to report that the anticipated annual saving on dust extraction amounts to a massive 20% reduction in the cost of electricity consumption.”

In addition the paper industry in the UK represents at least 25,000 direct employees and, it is estimated, up to 100,000 indirect employees. A growing body of evidence highlights the carbon debt created when a tree is harvested and burned. This debt can take between decades and centuries to repay as trees re-grow, meaning that this kind of energy fails to reduce greenhouse gas emissions in the medium term; however, current calculations of the emissions from biomass electricity ignore this and the biomass industry does not have to count them when it receives subsidies. Whilst bioenergy releases the carbon stored in wood into the atmosphere, the use of wood for products such as construction timber, packaging, fencing, wood panels and furniture plays an important role by locking that carbon up for very long periods, often well in excess of 60 years after harvesting, quite apart from extended carbon storage when wood fibre is recycled and re-used. clearly concludes that using woody biomass for energy-only consistently performs worse from a carbon point of view than more traditional uses5. When using forest biomass the underlying principle should be to maximise the beneficial use of this renewable but ultimately limited resource and to apply a cascading approach to resource use wherever possible and appropriate. Bioenergy has an important role to play in the UK’s renewable energy strategy, but not through the use of wood (except genuine wastes) for electricity alone (as opposed to more efficient, good quality combined heat and power). It is clear that burning wood for electricity alone fails to provide the emission savings it is designed for while putting at risk other industries which perform far better from a carbon point of view. As such, we are calling on Government to use the UK Energy Bill to reflect environmental realities and to limit the scope of biomass in the energy sector and ultimately to put sustainability at the heart of the policy framework for biomass. A Good Home for Combilifts Home Decor GB Ltd, one of the leading suppliers of floor-to-ceiling sliding doors and associated storage systems in Europe, recently moved to a new purpose-built HQ not far from its original premises in Sheffield. The 110,000 ft manufacturing, warehousing and office facility is 10% larger than the previous site, but due to expanding demand for its products, best use of space was a priority. “Although we now have much needed extra space, we still need to ensure that we can accommodate increasing volumes of materials,” says Customer Support and Logistics Manager Jim Barras, who oversaw the commissioning and implementation of the new equipment and vehicles on site. “Following our research and advice from Richard Greaves of Forkway we went for a mix of racking types together with two electric powered Combilifts – a C4000E 4t and a 2.5t Combi-CBE. This gives us the best level of flexibility for our handling requirements across the factory floor and outside.”

Standard sized packs of roll formed and extruded aluminium rails (stiles) and pallets are stored in narrow guided aisles, whilst a bay of adjacent cantilever racking is ideal for the longer non standard 2m, 3m and 5m packs. The new style C4000E works predominantly in the racking and is fitted with guide rollers to enable quick and easy access into the guided aisles. The larger than standard battery makes light work of placing and picking loads at the top beam height of 9m. This additional 4m of height compared to the old system and the convenience to lay awkward loads across the cantilever racking means that capacity has been increased by at least 800 pallets. ability to turn on its own axis we would need to set aside large areas of unproductive space just for manouevering,” says Jim. “The differing sizes of products we deal with would also be a nightmare to handle with a less versatile truck but the hydraulic fork positioners, operated from within the cab, enable quick adjustment to fit the loads.” In all, three Combilifts are in operation at Home Decor as an older C4000 made the move to the new facility. “The fact that we had used a Combilift before meant that we were aware of its capabilities,” says Jim, “but we did a thorough evaluation of different types of trucks from a wide range of manufacturers before we once again decided that Combilift offered the best solutions for our requirements.
