TPM Launch Ceremony

T
o achieve global competitiveness through operational excellence in today’s demand driven environment, the TPM launch ceremony took place on 31 October 2013 at LCPL Plant Site. Over two hundred LCPL employees attended the event. The ceremony started with a recitation from the Holy Quran followed by a welcome speech by Mr. Qamar Alam. In his address Mr. Qamar Alam remarked that TPM does not provide a quick or easy solutions. It usually requires changes in employee’s attitude and values which take time. He further added that TPM was a company-wide approach
towards achieving a standard of performance in manufacturing, in terms of the overall effectiveness of equipment, machines and processes, which is truly world class. Mr. Asif Saad launched TPM by unveiling the TPM logo, after which the video screens on the main stage started displaying an introductory TPM video showing basics of TPM and TPM implementation protocol at LCPL. The video was followed by two more motivational videos on team work. There was also a video message by Mr. Kim, Chairman Lotte Chemicals. Recalling the remarkable success after
TPM implementation at Lotte Chemical’s Ulsan Plant, he expressed his hope that TPM implementation at LCPL will also be a great success in terms of plant productivity, its availability, its efficiencies and skill development of all the employees. Mr. Kim expressed his appreciation for LCPL employees for their past performances and possessing a willingness to accept new challenges. He wished LCPL a great success and assured his full cooperation for achieving accelerated, focused, and sustainable results by TPM implementation. Year End Results
he much awaited newsletter for 2013 is finally here. The year where our achievements speak for themselves is a testament of the hard work and effort by all employees. The timely completion of overhaul 2013 with zero injury earlier in the year was just one of the highlights of this year. The Introduction of TPM (Total Productive Management) is another step towards achieving excellence through employee engagement. The gradual implementation of this methodology will no doubt bring the best out of us all. Our efforts were also recognized by other independent bodies as our Company was awarded with fire & safety award, CSR Business Excellence award, Environmental Excellence Award and best learning organization award. These awards clearly outline the high standard we maintain at our Company. Our CSR efforts continued throughout the year. Following our support to victims of natural disasters that had hit Pakistan in earlier years, Our Company did not shy away from supporting fellow countrymen when earth quake hit the province of Baluchistan in 2013. Our support for Family educational services (FESF), Karachi United Federation, WWF and AKU continued as per norm. While 2013 had been a challenging year, we did celebrate our hard work with Musical evening and other social activities at the plant site which provided us an opportunity to spend some leisure time with our fellow employees. Lastly, on behalf of the editorial team, I apologize for the delayed publication of this newsletter. However with your continued support, we will be publishing the newsletter every quarter from this year again. n 30 August 2013 a friendly Night Cricket Tournament was organized by the Lotte Sports and Recreation Committee at Little Master Hanif Muhammad Cricket ground, Bahadurabad. All the participants from different departments were grouped into three teams, Lotte Lions, Lotte Eagles & Lotte Dolphins. Each team played two matches of eight overs and best two team played the final. After playing the two matches, each team won one match and lost one match. Asif Saad (Chief Executive) congratulated the LCPL team & appreciated the efforts of all employees in achieving this world-class standard due to their continued commitment, positive attitude, adherence to safety rules and responsible approach towards HSE. Mr.. Qamar H Manzoor (Director Manufacturing) appreciated the exceptional safety record set by LCPL team with continuous efforts to this cause as

Paraxylene Storage Tank Repairs – A Hazard Averted
P
araxylene is the principal raw material of the PTA manufacturing process and is stored in an aboveground storage tank at plant site. Paraxylene is an extremely combustible liquid and adequate containment is essential for plant safety. A serious safety threat was posed when planned inspection revealed flaws which had developed on the storage tank’s roof due to localized corrosion. The inspection team developed a comprehensive Inspection & Repair plan which was vetted by a certified authority. continued on page 7

Achievements / Phenomenal Performance OH-2013 – In view of Production Department

Awareness sessions were arranged at Plant site for shift teams for refresher of PTW system and last overhaul safety statistics .Production department overhaul coordinator and
Generation Plant. Total numbers of vessel entries at OX, Pure and Utilities Plants were 34, 14 and 08 respectively. Plant was de-classified after 44 hours of shutdown that was another milestone, previously 48 hours were required for de-classification. In this overhaul, a new concept of ‘Area Block’ as an initiative was introduced that helped in reducing a number of slip plates for vessel entries, resulting in reduced cost, manpower resource and early handover of equipments. OX and Pure Plants were decon-
taminated in a skillful and professional manner; no surprises or upsets have been seen during jobs and equipments handover. Almost every vessel was found to be neat, clean and free of chemical smell and leftover powder lumps. Major jobs at OX Plant included TA Dryer repair, PAC rotor replacement / overhauling, PAC electronic Protonic auto control system changeover with Siemens SCAUT system, inspection / deblocking of vent header. While at Pure, PTA Dryer inspection, reactor catalyst replacement activity, Preheaters HP jetting. Similarly at Utilities, Paraxylene tank roof and internal repair, cooling tower basin cleaning, Boilers A/B inspection. Another major job included the migration project of DCS system. New DCS commissioned in this overhaul 2013 and all logistics of the plant was verified by team. By using the new DCS, the Plant was started safely in time without delays. All activities related with safe and efficient shutdown / start-up were carried out as per bar charts. No mis-operation and no equipment failure have been observed during these activities. It was a landmark achievement attributed to great teamwork and hard work.

This achievement is the result of continued focus and commitment to all safety aspects by LCPL staff, SUSA auditors, HSE & Technical Training Team, Area Managers and contractor’s safety teams. The HSE & Technical Training team Lead by Mr.. Shabbir K Hussain contributed their best to achieve the milestone. The remarkable safety performance resulted in achieving 0.503 million safe working man-hours while executing well over 1400 jobs. The site safety induction was arranged by the HSE& Technical Training department. 10 special sessions were also arranged at the Descon Camp and by Shuaib at TTC to facilitate the Overhaul team. Emergency Iqbal Response, Process Support Services & High Pressure water jetting supervision was provided through Emergency Response Team (ERT). Learning Events & Areas of Improvements were highlighted through daily safety publications. The SUSA Audit program was also implemented. 24 SUSA auditors involved in auditing of different plant areas on daily basis and highlighted the areas of improvements accordingly. Best SUSA auditors evaluation was carried out based on quality audits and prizes were awarded to the following winners.

s a part of preventive maintenance of the plant, a premeditated overhaul was executed in January 2013. Dedicated teamwork along with complete safety compliance from all sections of manufacturing function was evident as every major maintenance job was addressed and executed well within time; consequently escalating overall efficiency of the plant. All team members, employees and contractors performed respective tasks with a professional attitude in attaining the foremost objective of ZERO injury. by Sajid Shafique Prior to handing over equipments and vessels, complete de-contamination and isolation followed standard operating procedures to avoid any hazard. Paraxylene tank inspection and overhauling was carried out productively and essential repairs were carried out well within time. Though tough, but in action with engineering, cooling tower sump was methodically cleaned; also damaged meshes were refurbished and reinstalled. Boiler’s internals and continued on the next page

This solvent is sprayed in the vapor line through an isolation valve which is connected with upstream header directly. On 12 April 2013, acetic acid leakage started from this valve ‘s body which was timely picked up by area operator during his routine field visit. As there was no isolation available on upstream and downstream high pressure circuits, plant shut down was required to replace the valve. Uncontrolled leakage from this valve could also have lead to a toxic release at plant. After detailed

Hence, after much techno-commercial evaluation, DeltaV from Emerson Process Management was finalized. Engineering of the system, followed by extensive Factory Acceptance Test by LCPL Instrumentation and Production teams was completed at Emerson Singapore. The commissioning scope of the
large scale and short time span is indeed a praiseworthy achievement. The LCPL Instrumentation team performed extraordinarily well in the leadership of Amir Azam and Irfan Ahmed. In the forefront of various installation & commissioning activities was Asif Farooqi, supported by a diligent team of technicians and apprentices. Umair Aleem, Hassaan Ayaz and Abdullah Bin Azhar also provided support and helped rectify post-commissioning issues. Valuable inputs were shared by all Production team members at one point or the other. Distribution Transformers: A Retrofit Challenge
T
ransformers play a vital role in the overall electrical network at plant. Stepping down voltage levels to supply power to industrial drives and maintaining that level are two most significant roles. Understandably, these units also require appropriate maintenance regimes which include periodic testing, general maintenance and refurbishment if need be. Plant overhauls and short shut downs give our electrical team the window to work on these transformers which are otherwise in service throughout the year. This past overhaul the electrical team, consisting of Talha Mustafa, Kamran Khan, Niaz Ahmed, Kashif Nadeem and HFC technicians, worked on maintenance and replacement of transformers at plant. Some transformers were sent to Siemens for refurbishment while some others were replaced with already refurbished spare transformers. The cor-
respondence with Siemens transformers refurbishment team was also done very well with lead times of half of what it normally is. Electrical testing of all 22 distribution transformers was also carried out by Siemens engineers with necessary support provided by our team. The activity was spread throughout the overhaul. It was planned very effectively by the electrical planning team and followed even better by the execution team with no lags encountered in the electrical outage plan. A few unplanned issues were however encountered during the replacement job but were handled adeptly by the Electrical team. On such problem that was frequently encountered was the mechanical interchangeability of different transformers. The positioning of holes, gland plates, busbars and sizing of terminal boxes were different and it was a challenge to make adjustments and modifications in a limited frame of time.

LANT OUTAGE! a scary thought when targeting high production level’s to meet business demands. A scenario developed on one of the blind flange installed at Hp steam circuit. High pressure steam at 309 ºC and 98–bar pressure was observed to be gushing out of the flange. The leakage had an increasing trend and the rate was increasing with every passing hour, if not contained it had the potential to force steam isolation and consequently lead to plant shut down. By Fahad Hassan Accessing the hazards involved and the criticality of job; plan was devised. The plan involved injection of a specialized sealing compound having temperature hardening properties directly into the flange through the use of state of the art technology. A specialized clamp was fabricated in-house to facilitate injection and to serve as a holding medium for injection compound. The plan was successfully implemented and the dedication and commitment of the team resulted in sealing the joint completely.

otte Chemical Pakistan has always believed that a plant working at maximum efficiency is the key to successful business. This is why millions of rupees are spent every year to not only maintain equipment but to also improve it in any way possible. However, it is also possible to solve issues with just determination and initiative. The mechanical maintenance team of the purification plant, led by Asim-urRehman and assisted by Nadeem Mehdi, Kamran Khursheed and their team, were faced with a similar problem not long ago. The paddle thrower of the Container Back Fill Unit had been having issues with leakage of burnt packing residue into the product. The contaminated product was not at par with the quality expected from Lotte Chemical Pakistan. As the current paddle thrower was now obsolete, spare parts or service were no longer readily available. Modified paddle throwers however, were available in good condition. The quoted price for one of these paddle throwers was Rs. 18 million. However the maintenance team was insistent that a solution could be found that would not only save the company a lot of money but also leave the company more self reliant. Using the plans of the modified paddle throwers, an in-house solution was found in form of Brass Labyrinth Seals, which replaced half of By Taha Iqbal the packing, stopping the leakage. The paddle thrower has been operating problem free since it was commissioned. Such initiatives are what the engineering department must continue strive for.

ecent plant overhaul was packed with new challenges and the opportunities to prove team’s worth, with CTA dryer tyre replacement and internal repairs works on top of the list. Tyre replacement, an activity which had never been dealt by the LCPL team, was of critical nature as the reliability of dryer and productivity of plant depended on it. Considering the challenge a dedicated team was commissioned to plan and execute this activity with primary focus on safe and successful completion of the job. Numerous preprational activities were undertaken including development of dummy rollers to facilitate internal repairs and dryer rotation without its tyre, which happens to be main load bearing. These activities involved prolong crane operation with simultaneous repair works of welding both internal and on dryer shell. The entire activity needed close coordination between numerous interfaces to ensure smooth maintenance without delay on any front. Through dedicated team effort, entire job including internal repairs and tyre replacement was completed within the defined time line and without any compromise on quality.

everse engineering has become a very useful for engineers. This was why the purification plant maintenance team decided to develop an alternate source for Sundyne pump spare parts, using a credible supplier in South Korea. As the equipment in question was critical to the operation of the plant it was necessary that a comprehensive technical evaluation be carried out to ensure that there was no compromise in quality. The company selected for this task was Samjeong Turbine. Samjeong is a highly reputed company with a rich history in reverse engineering. The inducer, impeller, high and low speed shafts of gearbox and journal bearings of idler and driven shafts were sent to South Korea so that Samjeong could start the reverse engineering process.. Any part to be reverse engineered was inspected By Fahad closely; drawings were produced, verified and corHassan rected if necessary. All the materials used in the production of these parts were investigated and verified. The Purchase department also played an extremely important part during the import and export phases of the process. When produced, the quoted price for the reverse engineered parts was a fraction of the price of that of the OEM parts, resulting in almost 80% savings. The ordered parts have since been used in the refurbishment of a Sundyne pump which has been operating at maximum efficiency. This has prompted further dealings with Samjeong Turbine. As the prices for original spare parts go up, it has become necessary to turn to reverse engineering. The Engineering and Commercial teams should be credited for this remarkable cost saving initiative.

TPM AWARENESS SESSIONS – A Step Towards a New Approach T otal Productive Management (TPM) is a Plant improvement methodology, which enables continuous and rapid improvement through use of employee involvement, employee empowerment, and closed-loop measurement of results. It is an approach that seeks to achieve zero breakdowns, zero defects and zero accidents at work place.” The introduction of TPM at LCPL is designed to improve collaboration between various manufacturing departments by amalgamation of team work, continuous improvement and good working practices.TPM continues to improve organization’s efficiencies within business units through more employee engagement and exceptional commitment from every individual.
In this regard the Sustainability department took an initiative to arrange TPM Awareness Sessions for the employees working at the Plant site. Two Awareness Sessions were arranged alternatively, the first was arranged at the Arabian Sea Country Club on 29 August 2013, in which about 103 Employees participated & showed their interest towards this new approach. The Second Awareness Session was arranged at the Recreation Hall, Plant Site on 16 September 2013, which engage 55 Employees. In these sessions the employees were made aware of 5S Activity, Total Productive Management and TPM Reward & Suggestion System. he protection relays installed at the 11kV SWBD01 were in service since plant commissioning. With the passage of time and upgradation in technology, these relays had become obsolete. The spares and technical backup support had also depleted considerably during the past few years. The relays manufacturer had recommended new MiCOM protection relays as a replacement to the installed relays. Therefore, a phase-wise plan was developed for the replacement of protection relays. Phase 1 and majority of Phase 2 relays were successfully migrated in the previous overhauls. The replacement of protection relays at 11kV SWBD01 was successfully carried out during this overhaul, which included replacement of the existing protection relays MCGG 82 i.e.
The generators were behaving abnormally for about six months before the plant overhaul; the engines were overspeeding on start-up and then tripping on over frequency. Also, load sharing behaviour between the generators was abnormal. The probable cause was the Load Sharing Modules (LSMs) on the EDGs and BLG. Therefore, in the presence of service engineer from Woodward International Singapore; calibration of LSMs was performed to achieve the required behaviour. Although it was difficult to get load for the generators since the plant overhaul was in full swing, with most of the drives de-energized. However, with full support from operations team the minimum requirement of 50% load was eventually met. Calibration for all modules was done repeatedly after testing them on-load and then tweaking the settings to accomplish desired results. he theme for this year’s World Environment Day celebrations was Think-Eat-Save. Think-Eat-Save is an anti-food waste and food loss campaign that encourages you to reduce your food print. According to the UN Food and Agriculture Organization (FAO), every year 1.3 billion tons of food is wasted. This is equivalent to the same amount produced in the whole of sub-Saharan Africa. The IR Department organized World Environment Day on 6 June 2013. Employees of LCPL celebrated this day with great enthusiasm and spirit. More than 60 employees from different departments volunteered for beach cleaning activity at PQA, the spirit of love for the Environment was quite evident during entire event.

Electrical team got this very opportunity by attending the 28th IEEEP Multi topic International symposium held at Pearl Continental Hotel Karachi on 20 & 21 March, 2013. The training was attended by Mr.. Abdus Samad, Mr.. Muhammad Waqas, Mr.. Sohaib Iqbal, Ms Sumayyah Waheed and Farhad Jamil. The symposium covered a multitude of topics ranging from renewable energy to LED lighting to thermographic techniques, presented by some of the veteran authors. Apart from technical learning, the symposium provided an excellent networking opportunity. It was attended by delegates from various enterprises / establishments and provided a fairly good chance to communicate with people from different fields and areas of the industry. The initiative was taken by HSE team to promote the awareness level of ‘Radiation Safety’ at the LCPL plant. Mr.. Tariq Mehdi (RPO) welcomed the PNRA trainers team and emphasized the importance of radiation safety during opening remarks of the session. n 25 May 2013, all young engineers of Lotte Chemical gathered at Marriott hotel with company’s senior management. Employees from various departments came across with everyone including all Functional Heads and Chief Executive, Mr.. Asif Saad. This was an opportunity for everyone to talk about themselves, how they become part of Lotte Chemical Pakistan, where they stand at life, where they want to be in life, etc. Mr.. Asif Saad also shared his career pathway with employees and how he reached at the Chief Executive level from a Management Trainee. All participants shared their views very openly and talked with each other freely. This was the great opportunity for young engineers to share and learn from each other successes. As a part of company’s efforts to develop skilled individuals from grass root level, every year LCPL organizes a structured apprenticeship training program for 03 months in line with GOP rules and

regulations at Technical Training Centre (TTC). This year 18 apprentices joined LCPL on 1st August’13. In order provide technical knowledge to new apprentices, individuals from the plant site were requested to give classroom training to apprentices by teaching them and sharing their own experiences. To make the training program effective APIs written in Urdu
were given along with the videos to ensure complete understanding of basic working principles. Apprentices were also trained on specific equipments along with detailed knowledge of the processes related to occupational health and safety. Training was completed on 25th October 2013 after proper validations, and then all apprentices were handed over to their respective departments.

ٹی پی ایم سے آگاہی کی نشستیں (ٹی پی ایم اویرنیس سیشنز) – ایک نئے رویے کی طرف ایک قدم ٹوٹل پروڈکٹو مینیجمنٹ (ٹی پی ایم) پالنٹ میں بہرتی النے کا ایک طریقہ کار ہے جس سے مالزمین کی شمولیت ،مالزمین کو اختیارات دینے اور نتائج کی جانچ کے لیے کلوزڈ لوپ ( )pool desolcکے استعامل سے مسلسل اور تیز رفتاری سے بہرتی آتی ہے۔ اس طریقہ کار کا ہدف کام کی جگہ پر تعطل (بریک ڈاؤن) ،خرابی ،اور حادثات سے مکمل چھٹکارا ہے۔ ایل سی پی ایل میں ٹی پی ایم کے آغاز کا مقصد ٹیم ورک ،مستقل بہرتی اور کام کرنے کے بہرت طریقہ ہائے کار کے امتزاج سے مینوفیکچرنگ کے مختلف شعبوں کے درمیان ہم آہنگی اور تعاون کو بہرت بنانا ہے۔ ٹی پی ایم کے ذریعے کاروباری یونٹوں کے اندر مالزمین کی طرف سے مزید شمولیت اور ہر فرد کی طرف سے بہرتین عزم کے ساتھ ادارے کی استطاعت میں مسلسل اضافہ ہوتا ہے۔
اس سلسلے میں سسٹینیبلٹی ڈپارٹمنٹ نے ٹی پی ایم کے اطالق کے لیے پالنٹ میں کام کرنے والے مالزمین کے لیے ٹی پی ایم سے آگاہی کی نشستوں کا بندوبست کرنے میں پہال قدم اٹھایا۔ اس سلسلے میں دو اویرنیس سیشنز منعقد کیے گئے۔ پہال سیشن عریبین سی کنٹری کلب میں 92اگست 3102کو ہوا جس میں تقریباً 301مالزمین نے رشکت کی اور اس نئے طریقہ کار میں دلچسپی کا اظہار کیا۔ جو لوگ پہلے سیشن میں شامل نہیں ہو سکے تھے ان کے لیے پالنٹ کے ریکری ایشن ہال میں 61ستمرب 3102کو دورسے سیشن کا بندوبست کیا گیا جس میں 55مالزمین شامل ہوئے۔ ان سیشنز میں S5 ایکٹیوٹی ،ٹوٹل پروڈکٹو مینجمنٹ اور ٹی پی ایم ریوارڈ اینڈ سجیشن سسٹم کے متعلق معلومات فراہم کی گئیں۔ سیشن کے بعد ہونے والے مباحثے سے اسے کے متام پہلوؤں کی کامیابی کا اظہار ہوا۔ a

کرنے ہوئے امید ظاہر کی کہ ایل سی پی ایل میں ٹی پی ایم کا اطالق پالنٹ کی پیداواری صالحییت، اس کی دستیابی ،اس کی استعداد اور متام مالزمین کی مہارت کو بہرت کرنے کے لحاظ سے ایک بہت بڑی کامیابی ہو گی۔مسٹر کم نے ایل سی پی ایل کے مالزمین کی گزشتہ کارکردگی اور نئے چیلنجوں کو قبول کرنے پر ان کی آمادگی کے لیے ان کو خراج تحسین پیش کیا۔ انہوں نے ایل سی پی ایل کی کامیابی کے لیے نیک خواہشات کا اظہار کیا اور
ٹی پی ایم کے اطالق کے ذریعے زود رفتار ،مرکوز، اور پائیدار نتائج حاصل کرنے کے سلسلے میں اپنے مکمل تعاون کا یقین دالیا۔ ٹی پی ایم کی افتتاحی تقریب کے موقع پر ایل سی پی ایل کے چیف ایگزیکٹو جناب آصف سعد نے مالزمیں سے خطاب کرتے ہوئے اس بات پر بھی زور دیا کیا کہ ٹی پی ایم کے آغاز کے بعد ٹیم ورکنگ، مسلسل بہرتی اور کام کرنے کے بہرت طریق کار کے امتزاج سے مختلف شعبوں کے درمیان ہم آہنگی
یقیناً وجود میں آئے گی۔ جناب آصف سعد نے اس بات پر زور دیا کہ اگرچہ ٹی پی ایم کا آغاز ایک “اوپر سے نیچے” (ٹاپ ڈاؤن) طریقے سے کیا جاتا ہے لیکن اس کا کامیابی سے اطالق رصف “نیچے سے اوپر” (باٹم اپ) والے طریقے سے ہی ہو سکتا ہے۔ اس ضمن میں انہوں نے واضح کیا کہ ٹی پی ایم کا اطالق عاملی معیار کی مسابقت میں کامل حاصل کرنے والے مینوفیکچرنگ کے کاروبار میں ادارے کے رویے میں بہرتی النے میں خاصی حد تک مددگار ثابت ہو گا۔
