FIT FOR FORMING AND INSPECTING PRESSFITTINGS A Spanish manufacturer of high-quality stainless steel pressfittings has automated the forming and the in-line quality control of bent tubes made from stainless steel. Laser vision-based bin-picking, automated inspection and clever co-operation of two different types of Stäubli robots (six-axis and scara) are among the technologies used.
N
o welding, easy installation, safe and leakage-free operation during many years: these are the three advantages of stainless steel pressfittings. These fittings find a broad range of use in, for instance, buildings (water and gas installation, heating), industry (compressed air, process gases) and heavy-duty applications like shipbuilding, mining and offshore technology. Three million pressfittings per year – used all over the world The Spanish company Isotubi, based in Castellbisbal near Barcelona, has a high reputation in manufacturing these safety-related fittings. Founded in 1976 and family-owned in second generation, Isotubi processes 5,000 tons of stainless steel tubes per year and manufactures three million pressfittings. More than two thirds of them are exported, and the list of

export countries ranges from Angola and Australia to Ukraine and USA. Three million pieces in one year: this means that each day more than 11,000 fittings are produced by a total of 120 employees. So, automation is a must and it starts with automated cutting and bending machines. In the next step, the typical profiles are formed. They will ensure that the fittings are tight and safe for years after the pressing tool has connected them on-site. Finally the pieces are cleaned and degreased. Once all this is done, the pieces are heat treated in a vacuum oven to bring their mechanical properties back to their initial values. Scanner-based bin-picking with bent tubes As a pressfitting is necessary each time when there is a bend in the piping, bent

Loading and unloading the forming machine The robot chooses the piece that is easiest to handle, grips it and brings it to a middle station where the bent piece is layed on the optimal position for further processing. Then the second robot, a TS280 scara, loads the piece into the forming machine. After the forming process, the same robot unloads the finished piece, and the process starts again within a very short cycle time.
pieces or “elbows” from stainless steel are among the major products in the Castellbisbal factory. And although the geometry of the bends – together with the round diameter of the fittings – do not encourage or facilitate automation, Isotubi has achieved to automate their forming and inspection process: with the help of Stäubli robots. The process is as follows: a Stäubli sixaxis TX2-90L robot picks the bent pieces from a container. Here, a dedicated binpicking system – developed by Isotubi in partnership with BCN VISION and using a Photoneo laser scanner – serves as the “eye” of automation. The scanner scans the content of the container and creates an image. The vision software calculates the position of reachable pieces and sends the appropriate position data to the TX2-90L robot.
While the next forming process is in progress, the TS2-80 takes the piece that was bent just before to an inline inspection station. Here, a camera controls its dimension after production and makes sure that the piece is o.k. After this, the fast and precise TS2-80 unloads the quality control station and places the bent piece onto a conveying system which leads to the heat treatment. This station has also been developed in cooperation with BCN VISION. The complete automation cell – which is, by the way, very compact in its dimensions – has been designed and built by MITEC ENGINY, an engineering company based in Girona/Spain. “Division of labour” with two types of robots All in all, the two different robots and their cleverly designed “division of labor” make sure that a high degree of automation and, at the same time, high productivity is achieved. Héctor Bentué, Chief Operating Officer and Alberto Fernández, Process Manager at Isotubi: “The combination is ideal, MITEC did a very good job: on the one hand, the TX2-90L has an impressive
dexterity that allows the robot to empty the container by laser-based vision completely. On the other hand, the cycle time of the TS2-80 scara robot is fast enough to perform the handling task in a shorter time than the process cycle of the forming machine. Thanks to that, the robots are not adding time to the machine cycle – a very efficient solution.” For Isotubi, one main reason for automation is that the robots bring stability and consistency into the process. The main goal, of course, is to increase the productivity – with an automatic loading and unloading system that is also able to integrate the in-line inspection system. In this way, the two robots are handling 100% of the production in two stations, one for production and one for quality control. Héctor Bentué: “At same time, it was crucial for us to use an automation solution that is easily adaptable to new models with different diameters and lengths.” This requirement is fulfilled, too: via Stäubli’s CS9 control system, the robots can be programmed easily and on the same user interface. One question remains: why did Isotubi opt for Stäubli robots? Héctor Bentué: “The specialists from our partner MITEC ENGINY recommended them for their good performance, stability and versatility – and they were right.” www.staubli.com

Attackers can access sensitive data (such as credit card number and PIN codes) using probes or minidrills. An additional security element in the security caps of the terminals can reliably prevent such attacks.

ccording to a survey by the Bitkom digital association, cyber attacks have caused damages of 102.9 billion euros throughout 70 percent of companies in Germany in recent years. According to the survey, the scope and quality of the attacks have increased dramatically. “The recreational hackers of the past have evolved into well-equipped and technologically savvy cyber gangs,” Bitkom reports. POS terminals count among the targets. Sensitive data such as credit card numbers and PIN codes are temporarily stored on POS terminals to prevent data loss in the event that the payment process is interrupted. This data can be read by attackers if they gain access to the hardware using probes or mini-drills. An additional security element can be used which reliably prevents data loss. 3D-MID security caps increase the safety classification Electrical paths (traces) on the inside of the protective cap provide a very reliable additional security mechanism that protects against physical attacks. These traces form a closed circuit. They are so close together that it is practically impossible for an attacker to gain access. Any attempt to attack would either damage a trace and break the circuit or short out two traces. This causes the POS terminal to shut down immediately, resulting in the loss of cached data and rendering the device unusable. The electrical traces are applied directly to the plastic parts of the security caps using the 3D-MID process. HARTING is the largest supplier of 3D-MID components (Mechatronic Integrated Devices) outside of Asia and offers all steps in the 3D-MID process under one roof. The injection-moulded circuit carriers replace conventional solutions that use a plastic carrier and printed circuit board. They do this by integrating the function of both parts into one MID. This reduces weight, reduces the number of components and lowers production costs, while at the same time improving security. This 3D-MID solution is particularly useful for POS terminals to improve security standards and to defend against hacker attacks.
Very small trace gaps improve security T h a n k s t o H A RT I N G ’s 3 D - M I D technological edge, customers benefit from compliance with the strictest PCI-DSS (Payment Card Industry Data Security Standard) requirements. This solution differs from other suppliers of safety enclosures in that it has smaller trace widths. The closer the distances between the individual traces, the more difficult it is to manipulate the circuit from the outside. While most suppliers today can implement trace widths and spacings of around 300 to 500 µm, Harting offers 70 to 150 µm. Lower costs thanks to automated production HARTING’s 3D-MID solutions are more secure. Moreover, thanks to the extensive automation of the entire supply chain, they are also more cost-effective than solutions from many other suppliers. All production steps are carried out at HARTING’s own factory. This speeds up the process, increases the production yield and saves transportation costs. Even for products that are technologically less demanding, HARTING has been able to prevail over competitors from Asia.

The fine-focus laser can achieve even smaller trace spacing of only 70 to 80 µm. This enables many traces to be created on the same component so that a higher packing density can be achieved. 3D-MID technology also allows for improved versatility in the shaping by creating flexible geometric contours in injection moulding and processing them with a laser for the electrical traces. or tasks in industrial image processing that can be solved by formulating rules, traditional machine vision systems are usually the right choice. However, these systems often reach their limits when the objects to be inspected introduce variability and cannot be easily autmated using rules-based programming. This problem occurs in the inspection of food, in the evaluation of soldered or welded seams, and in many other applications. For use cases like these, machine vision systems based on deep learning technologies have established themselves as an innovative solution in recent years. Until now, the application of deep learning methods required extensive knowledge of the technology. VisionPro Deep Learning from Cognex significantly reduces this entry barrier through a graphical user interface that simplifies the training of the neural network for users. Intuitive graphical training VisionPro Deep Learning tools are trained with images, unlike traditional image processing methods which are programmed with rules-based algorithms. VisionPro Deep Learning’s intuitive graphical user interface provides a simple environment for controlling and developing applications and significantly reduces the effort required to collect images, train the neural network, and test it on different sets of images. Users can choose from four image analysis tools in VisionPro Deep Learning. They are optimized for vision inspections in factory automation applications and therefore only require a small number of images for rapid training. Blue Locate, Red Analyze, Green Classify and Blue Read tools solve applications that are too complex for traditional rule-based image processing approaches.

Identification with Blue Locate The Blue Locate tool is ideal for tasks where parts with different appearances need to be detected or counted. With its robust design, Blue Locate successfully identifies features on confusing backgrounds, low-contrast parts, and even parts that bend, change shape, or are poorly lit. Even with variations in perspective, orientation, brightness, gloss or color, Blue Locate reliably locates parts learned from sample images. For these reasons, Blue Locate is suitable for use in automated assembly verification, among other tasks. Detect defection with Red Analyze When the smallest defects must be found, despite different backgrounds and surface textures of parts, the Red Analyze defect detection and segmentation tool is the right choice. By training examples of good and bad parts, it is able to tolerate normal deviations in terms of appearance, while accurately detecting defects, impurities and other flaws. Red Analyze can also be used to segment variable areas in an image. Examples
include welds, glued or painted areas, and background features that are dynamically hidden from the image to facilitate other inspections. Classification with Green Classify VisionPro’s Deep Learning tool, Green Classify, is a robust classifier that can distinguish different classes of objects, identify defect types, and classify good and bad parts. Trained with a set of labeled images, Green Classify identifies objects based on their common features such as color, texture, material, packaging, and defect type, and divides them into classes. In doing so, the tool tolerates natural variations within the same class and effectively distinguishes acceptable variants from different classes. Green Classify handles even complex classification tasks very quickly and does not require complicated and time-consuming programming. Optical Character Recognition with Blue Read Reading and recognizing fonts and codes is one of the most common tasks of

image processing systems. Deformed, skewed or poorly etched characters can pose a real challenge, which can be easily mastered by using the Blue Read tool. The tool uses a pre-trained deep-learning font library and deciphers difficult characters on this basis. The user-friendly GUI eliminates the need for complex programming and drastically reduces development time: users only need to define the target area, set the character size, and mark the characters in the images. In just a few steps, the robust tool can be trained to read applicationspecific plain text that cannot be decoded by conventional OCR tools. Plus, training can be completed without any image processing or deep learning knowledge. In addition, the optical debug function detects misread characters, which can then be easily corrected. Deep learning and rules-based vision: the best of both worlds One major benefit of VisionPro Deep Learning is the unique ability to combine the available tools. This allows complex problems to be broken down into smaller individual steps to simplify project optimization and reduce the number of training images required. Another special feature of the new software environment is that developers can easily select the best tool for the given task by combining it with VisionPro’s rule-based vision libraries. High precision without alignment Hainbuch’s chucks have always been very precise. Once the chucks are aligned, the runout is close to zero for repeat clamping. If the various chuck heads are then changed, the runout is usually between 3 to 7 μm without alignment. With the new Toplus premium chuck, Hainbuch always guarantees a runout of ≤ 5 μm without alignment – regardless of which clamping head is used. Until now, this was only possible with a highpriced hydraulic expansion or diaphragm chuck with the drawbacks entailed by their design. In many cases, a runout of ≤ 10 μm is perfectly sufficient. However, components or machining processes with a runout of ≤ 5 μm are increasingly becoming the standard. Using a Toplus premium chuck with the associated premium clamping heads and by clamping against the workpiece stop, this level of accuracy is always achieved. This means that manufacturers don’t lose time making alignments for small batch sizes and they can be highly flexible, because it is just as accurate as a chuck aligned for series production.

Easier automatic loading To save time and costs, a robot is often used to load the workpieces in the machine. This can become a problem if the clamping stroke is too small. With the Toplus premium chuck combined with a clamping head, the stroke is large enough, and makes loading easier, even if the robot works somewhat imprecisely. In addition, it is very robust and not as sensitive as some other clamping devices. A slight contact with the workpiece during loading has no effect on the chuck. The process remains stable. It is also sealed against contamination and vibration. With the Toplus premium, both thin-walled and solid parts are clamped securely with no centrifugal losses. And last but not least: the Toplus premium – like all chucks – is available in the Hainbuch system. They are therefore also a solution for applications where previously optical sensors were unable to provide a reliable answer.

3D system with radar technology For over 50 years, Leuze as a high tech company and pioneer in the field of optical sensors has repeatedly set new technological milestones and standards on the market. Particularly in the area of safety technology, Leuze’s optical safety components, services and solutions can be used for a wide variety of different applications. With the LBK safety radar system, Leuze has now added a new, innovative sensor system to its product range. This system implements an operating principle new to safety technology. As a result, it is also able to provide a solution for applications that previously could not be solved reliably using optical sensors. Detection of objects using radar waves The LBK system operates in a frequency range of 24 GHz. This means that the electromagnetic waves are much shorter

than sound or light waves. Unlike light, the radar waves can penetrate non metallic objects. The compact sensors with their integrated antennas emit electromagnetic waves. These waves are reflected off objects. The sensors receive these reflections and then evaluate them. The electromagnetic waves of the LBK radar system are completely harmless to personnel. New applications solved using LBK Utilizing the properties of the radar frequency electromagnetic waves in sensors provides a solution for applications where optical sensors have so far proven unreliable. Even non metallic objects such as dust, welding sparks or chips are penetrated without the sensor being influenced. As a result, the LBK system is particularly suitable for applications in harsh environments. For example in wood or plastic processing. Such applications typically produce a large quantity of particles that are then suspended in the air. However, these particles do not prevent the LBK from
LEUZE performing its task of reliably detecting and protecting persons. Even if radar waves penetrate the particles, the latter still reflect a small proportion of the waves. As the quantity of radar waves reflected by a person is significantly different to that reflected by wood chips or moisture, the LBK can detect whether the reflection comes from a person or from non metallic particles. In other words, particles in the air are not detected whereas a person is. The LBK therefore switches off reliably when a person is located in the danger zone. The LBK sensor emits its radar waves in three dimensional space so that not only the surface area but also the volume of this space is monitored. This allows the LBK to detect persons who enter a hazardous area or who are located in this area, regardless of whether they are standing, kneeling or lying. Detecting human movements The LBK 3D radar system not only operates in a wavelength range new to safety technology. It also uses FMCW, an operating principle which is also new to safety technology. FMCW stands for Frequency Modulated Continuous Wave. Here, the transmission frequency changes within a defined bandwidth. Starting at a fundamental frequency, it increases continuously up to a maximum frequency and then returns to the
fundamental frequency again. If a person reflects this signal, it reaches the receiver with a time delay. Subtraction of the reception signal from the transmission signal produces a difference frequency. If the distance between the LBK sensor and the person remains constant, the difference frequency also retains its value. However, if the person moves, the time delay between the transmitted and received signal changes, and therefore also the difference frequency. The faster the person moves, the greater the change in difference frequency will be. In this way, the LBK sensor is able to determine the speed at which the person is moving.
the machine. As a result, the LBK system interrupts the operating process only if somebody is actually located inside the danger zone. For example, completely static, motionless material containers can be left inside the protected area without them leading to interruption of the operating process. In this way, the LBK system prevents unnecessary downtimes and thereby increases the availability and cost effectiveness of the system. On the other hand, it ensures that the machine only starts to run again when all persons have left the danger zone, and therefore contributes to reliable personnel protection.
Precise determination of movements This method is also referred to as radar Doppler. It allows movements to be determined with a very high degree of accuracy. The LBK sensor therefore detects not only a moving person, but also a person who is currently standing still, even if the movement is extremely slight. Even if a person is standing still, they are never absolutely motionless – there is always some movement, e.g. from their pulse or heartbeat, etc. The LBK sensor utilizes this to reliably distinguish a person in a danger zone from a static object, e.g. a pallet or material container. The slight movements of a person are sufficient to generate a reliable switch off signal for

FUZZY LOGIC ROBOTICS RAISES €2.5 MILLION The Franco-American start-up Fuzzy Logic Robotics announces a €2.5 million round of financing from two deep tech funds: 42 CAP, an industry-specialized German fund based in Munich, and Karista, an industrial fund based in Paris.
Robotics within everyone’s reach The platform is attracting strong interest from large companies, especially for applications with many different part types to be programmed or which have demanding requirements in terms of trajectory and motion accuracy. But as well as current users of industrial robots, Fuzzy Logic Robotics intends to open up a market that is still in its infancy, that of small and medium-sized industrial companies. The platform removes all the complexities of implementing a robot and eliminates the need for robotics expertise throughout the service life of the robot, two obstacles that until now have often been prohibitive for SMEs and SMBs. Extended Durability In addition to making Edge AI devices smarter and smaller, DFI strictly follows the international standards for antivibration, temperature endurance, and voltage fluctuation tolerance to maximally ensure the product longevity. In regards to the operating temperature, DFI supports wider-ranges of nonstandard temperatures, from basically -5° to 65° degrees to even -50° to 85° degrees. On the high-performance models whose operating temperature is restricted to 0~60°C by the CPU, proven innovation, like attaching the heater to the motherboard, can also be seen in order to support booting and operating at -30°C. Under a defined ambient temperature, all parts of the computers must pass the testing so as to fully ensure the safety and durability of the product. Synergy with Qisda/BenQ Group Since joining the Qisda/BenQ Group in 2017, DFI’s technology, supply chain management, and manufacturing productivity has been enhanced to a new level. MONITORING THE CHARGING STATIONS OF THE E-BUS FLEET OF THE CITY OF JENA The charging infrastructure always in view.
H
ow Jena’s public transport system monitors its charging columns for the e-bus fleet and uses advanced diagnostic features to increase availability and optimize maintenance activities. In the city of Jena, electromobility has been present in the form of a tramway in service for 120 years. Supplemented by a fleet of diesel-powered buses, an efficient public transport system has been created over time. Last year saw the introduction of e-mobility in the operation of city buses as well. Three first vehicles started regular service in 2020 to contribute to CO2 savings (53,000kg per bus and year), but also to reduce particulate matter and noise emissions in the urban area.

The attractiveness of public transport is essentially promoted and maintained by smooth and punctual operation. In this context, operations of tramways in particular require a reliable and uninterrupted power supply, which is the responsibility of the power supply department at Jenaer Nahverkehr, operator of the city’s public transport. Nevertheless, malfunctions of the system technology can occur in rare cases. In order to minimize the effects of malfunctions on the operational process as well as on the passengers, it is necessary to keep downtimes as low as possible. This is supported by a reliable control and telecontrol system implemented on the basis of the PcVue SCADA software.

For many years, Actemium Germany’s Automation Frankfurt business unit has been the partner of Jena’s public transport system for the implementation and further development of the control and telecontrol technology for the power supply, but also for the monitoring of signaling and safety systems. Maintenance of the newly introduced charging infrastructure for the electric buses fell under the responsibility of the Power Supply department, and the desire arose to integrate the chargers into the control system. Actemium Automation Frankfurt was commissioned to do this. The primary goal of this expansion is remote monitoring of the charging infrastructure by the power supply department so that any faults that occur can be detected and eliminated as quickly as possible. And to do so while reducing travel times for service personnel as much as possible, especially in a city that, due to its topography and its location within the Saale Valley, has a high traffic density on a small number of routes.
With the existing control system, the possibility of processing the data for visualization, archiving and data exchange with external systems via various industrial communication protocols, as well as remote alarming, is already provided as standard. OCPP- Driver for communication with charging stations Typically, the open standard protocol OCPP (Open Charge Point Protocol) is used for monitoring e-charging stations, which ensures the interoperability of products from different manufacturers. With its latest PcVue version, the manufacturer ARC Informatique provides a communication driver for the OCPP protocol that supports the current protocol versions 1.6-J and 2.0.1 as well as the security profiles 1 and 2. The software also overcomes a typical OCPP problem, which is that a charging station can only communicate with one Charging Station Management System (CSMS). Using a proxy function, the charger’s OCPP messages can also be passed on to third-party systems. This represents a typical feature of the open PcVue system,
which inherently has a wide range of data exchange options. Integrated operating functionality A newly added entry point into the user interface that is seamlessly integrated with the existing system, is a map display that shows the charging stations distributed throughout the city area as symbol markers. The newly added part of the visualization benefits from a very short learning curve for users who have been familiar with the existing functions and operating philosophy of the control system for years, and which is also reflected in the charging station monitoring area. Data analysis and monitoring The central function of the implementation by Actemium is alarm and log data management, which allows precise fault analysis in live operation as well as in the evaluation of historical data. The alarm system enables the on-call service to diagnose the fault in advance via the secure remote access of the public utility company and then to rectify it or initiate appropriate measures.

In addition, the traffic control center benefits from the connection to the charging infrastructure. The dispatcher workstation there shows the whereabouts of a bus at the corresponding charging points in real time and points out faults that affect operation. This means that adjustments can be made quickly in vehicle deployment planning to avoid cancellations or delays in the route schedule. Afterwards, the maintenance personnel can determine the actual cause. Alarms of particularly high priority are sent as remote messages to the mobile terminals of the on-call service. The users of the system can monitor active charging processes via a trend data display, whereby all measured values, such as currents, voltages and power values of a transaction, can be visually compared. Likewise, already completed charging processes can be called up from the transaction history and viewed in retrospect, as well as compared with each other. The respective vehicle is identified and its current state of charge is documented.

The transaction history is exported at the push of a button or automatically and stored as a weekly and monthly report. Of particular interest is the respective energy consumption per vehicle and charging process, but also the number of incorrect transactions. The implemented user interface of the system further enables: • An access management system for charging stations • Lock or unlock charging stations for use • Remotely activate or cancel charging processes • Store and retrieve charging stationspecific documents Practical benefits proven after just a few weeks Christian Zeh, a testing and maintenance engineer at Jena’s public transportation system, is enthusiastic about the solution: “By integrating the monitoring and control system for e-charging stations, all operating states are now visible in the control system, which opens up immediate intervention options for us. The charging infrastructure is thus fully integrated into the operational workflows of the power supply department. The

IO-Link, simplified communication The IO-Link interface ensures efficient real-time communication between LEMAX IO vacuum pumps and all the higher-level protocols used for supervising the production line (Ethernet/ IP, PROFINET, EtherCAT, etc.). IOLink enables continuous diagnostics, centralized parametrization and pump control. The availability of real-time diagnostic status data makes it possible to optimize production. Installation is quicker and the cost is lower, preventive maintenance is easier and there is no manual parametrization needed when replacing the vacuum pumps. Energy savings ASC technology, which ensures intelligent vacuum control by stopping air consumption when the set vacuum level is reached, generates energy savings of between 75 and 99% depending on the application. In addition, ASC analyses the application and adapts to either impermeable or porous parts to optimize operation and energy consumption.
Modularity The LEMAX IO can be adjusted to the needs of integrators and users. They are available in three nozzle diameters (1, 1.2, 1.4 mm) allowing a suction flow rate from 29 to 70 Nl/min (max. vacuum 85%). A SHOWROOM FOR LEUZE SENSORS Leuze set a new milestone in its company history: after just 12 months of construction time, the Sensor People put their new international distribution center into operation in Unterlenningen, near the Leuze headquarters.

Perfectly dimensioned The Leuze distribution center has three different storage areas: the floor pallet warehouse, the high bay warehouse and the distribution center’s key area: the automatic small-parts warehouse. Together with GEBHARDT Intralogistics Group, Leuze implemented a complete in house conveyor and storage system in its new distribution center. Requirements The entire intralogistics process had to be automated and customized to the needs of the company. Most importantly, the complexity of various order picking tasks had to be taken into consideration and a solution found that could cope with workload peaks. Key requirement: It

had to be possible to adapt the solution flexibly and scalably to additional growth. Apart from the small-parts warehouse, GEBHARDT also provided the conveyor system with simple, perfectly matched solutions, the multifunctional, ergonomic order picking workstations as well as the warehouse management software GEBHARDT StoreWare®. Automatic small parts warehouse The small parts warehouse is located inside a 16 meter high, 66 meter long and 10 meter wide enclosed structure. The containers are carried by the conveyor system through two locks, fitted with high speed doors, into the storage area – and back out again. The small parts warehouse was designed as a 2 aisle shuttle warehouse, with 38 levels and five GEBHARDT StoreBiter® one level shuttles (OLS) in each aisle. “We deliberately chose the one level shuttles with capacitor technology
LEUZE from GEBHARDT. The special feature of this technology is its high degree of flexibility and scalability. Also, it requires far less maintenance than conventional slow action contact systems. They are also more durable which reduces our maintenance processes and increases profitability”, says Ibrahim Zuva, Director of Logistics at Leuze, explaining the decision to opt for this shuttle variant. Charging is necessary after 20 minutes of operation and takes place via conductor tracks installed at the front end of the aisle. The charging process itself takes just as few seconds. The shuttle does not need to be fully charged. When working at high capacity, the shuttles continue to operate even with a partial charge. A lifter is provided at the front end of each aisle. This means that the containers in the Leuze warehouse are not transferred
The path through the warehouse In the case of items entering the warehouse, Leuze makes a distinction between items from external suppliers, which supplement Leuze’s own product range, and items that come from Leuze’s own production facility. The external items arrive at the incoming goods department in parcels. There, they are unpacked and their identity and quantity checked. If identity and quantity are correct, the items are packed in one of the two container variants and “married” to the container. In this way, the ERP system knows which items are contained in which container. The process step in which the internal items are assigned to a specific container takes place at the production site. The individual containers are transported to a loading point where they enter the conveyor system. The Leuze
equipped with a height adjustable pedestal to ensure optimum ergonomics. Multifunctional workstation means that three different order picking functions can be carried out at each workstation. The first function is defined as the basic function and deals with orders that are supplied to European end customers via the usual parcel delivery services. The containers are transported by the conveyor system. When they arrive at the workstation, SAP tells the order picker how many items need to be picked for the order. The order picker places the items in the shipping box. The shipping box is then packed, the delivery slip and service provider label are attached, and the parcel is again transported on the conveyor system to the outgoing goods department. When the parcel arrives at the removal point, the parcel is
at the current level, but instead the shuttles move onto a vertical lift which transports the shuttles together with the containers to the lowest position. There the containers are transferred to the conveyor system. These lifters are also used when items enter storage. The lift can transport a weight of 150 kg including shuttle and travels at four meters per second. If the current solution achieves 130 double cycles, adding a second lifter will increase performance to 200 double cycles. The warehouse uses two different containers. A large container measuring 600 x 400 x 220 mm and a smaller container measuring 600 x 400 x 125 mm. Based on the large containers, the warehouse achieves a capacity of 33,000 storage spaces. By stacking two small containers on top of each other, the capacity can be increased to up to 40,000 storage spaces.

The LVS is familiar with the order pool. In other words, it knows which order must be retrieved for delivery and when. Algorithms stored in the LVS control which container is retrieved first from the small-parts warehouse and fed to one of the three order picking stations. The containers are transported out of the warehouse in the shuttles, and the vertical lift moves them to the lowest level where they are handed over to the conveyor system.
