DELTA ELECTRONICS CREATES A PERFORMANCE TO REMEMBER AT WEMBLEY ARENA
In a city already brimming with famous landmarks, the imposing SSE Arena Wembley in London holds a special place in the hearts of many. For generations, it has been a venue where memories have been created, thanks to it hosting countless music, comedy, family entertainment and sporting events since it opened its doors in 1934.
O
riginally commissioned to host the British Empire Games, since then it has been home to popular TV shows like the X-Factor, while also being a highprofile platform for artists ranging from Tom Jones to Def Leppard to perform to their thousands of fans.

Engineered for excellence Surprisingly, the building’s striking and distinctive shape is not the result of an architect’s creative streak, but that of the enthusiasm building engineer Sir Owen Williams had for reinforced concrete construction. Sir Owen saw Wembley as a potential opportunity to show how attractive looking and ground-breaking architecture could be when using the material for buildings. Despite its unconventional start, the venue’s look has certainly stood the test of time, and now Wembley Arena – which boasts 12,500 seats – has Grade II listed building protection bestowed upon it by Historic England, the Historic Buildings and Monuments Commission for England.

Technology meets tradition While the building has remained largely unchanged externally, visitor and audience expectations have of course evolved considerably over the last 80 years, as has the technology used to bring an event to life. To meet nextgeneration requirements, today, state-of-the-art Delta Electronics LED 50/50 Strip Displays are being used to bring attention-grabbing images to the 53 metre wide gable on the top section of the arena. Installing such technology into the building’s unusual shape was far from easy, and it was down to the expertise of Visual Technology to merge new technology with historical design, which presented it with a number of installation challenges. First, the top section of the building rises to 14 metres at its highest point, and down to a mere metre at its shortest point. Added to that, Visual Technology’s expert team had little space in which to conduct the installation; after all, Wembley was built in an era way before such displays were common, and making room behind the façade for their installation was not a priority for Sir Owen. Second, a further
any global brands associated with an event, like Coca-Cola or Pepsi. Given the arena’s prominence and the stunning images produced by Delta Electronics’ LED 50/50 Strip Displays, it has also been used for displaying seasonal greetings as well as for sharing messages of solidarity following high-profile tragedies in the UK and overseas.
consequence of the building’s design meant that the small space behind the façade - combined with the prodigious heat generated by the ‘greenhouse effect’ of the glass created a very hot working environment for the team to operate. Despite these obstacles, from an advertiser’s investment perspective, the display still had to be highly reliable and capable of showing images consistently all through the year, irrespective of the weather. One final consideration for Visual Technology, was the request by Historic England that the building’s iconic design would not be compromised by the installation of the displays; it insisted on at least 50% transparency to enabled sight through the displays, so the back wall was still visible to passers-by.
To date, the arena’s not reported any major problems, and that’s thanks to Delta Electronics’ products’ versatility and legendary reliability. As a result, Delta Electronics is the choice for installers or customers, who can choose from a wide array of display technologies including: rear projection DLP video cubes, super thin-bezel LCD screens, highresolution indoor/outdoor LED displays, high-resolution projection and its Distributive Vision Control Systems. Commenting on their deployment, James Saunders, Chief Operating Officer, Wembley Arena, said: “With a building as iconic as Wembley Arena, it is our responsibility to strike a careful balance between maintaining its heritage while embracing the future. Vision Technology’s sensitive integration of Delta Electronics’ LED 50/50 Strip Displays satisfies both requirements, heightening the experience for visitors while driving value for acts hosted here and for our event sponsors.” With Wembley Arena already boasting a proud history, it seems it is set to continue to make an impression both now and in the future, thanks to the spectacular performance delivered by Delta Electronics.

Complex challenges resolved by LED strip displays from Delta Electronics Given these challenging requirements, Visual Technology decided that an LED solution was best suited to Wembley’s needs. With its interactive technologies for large exhibitions, tradeshows and command/control room environments, Delta Electronics’ LED 50/50 Strip Display made an ideal choice for this application; not just for its flexibility, but also for the company’s proven reliability in even the most demanding environments. Mounted inside the building to preserve the entire façade unaltered, Delta Electronics’ LED solution displays information in support of events that are taking place inside Wembley Arena, as well as tour posters or adverts for
Maintaining a peak performance with Delta Electronics and Visual Technology To ensure that the displays always perform as expected, Visual Technology inspects the system twice yearly, and thoroughly assesses many critical components like fans, control equipment and PC and video processors, while also checking that mechanical connections are firmly located.

The basics for the WindSurf VAWT comprises five individual 6 metre high vertical aerofoils that are arranged and supported on upper and lower 'spider arms that drive the generator. Each aerofoil’s angular pitch position is referenced and synchronised to the overall assembly’s rotation axis to create maximum rotation of the VAWT. Imagine Ferris wheel physics but rather than the passive geometry of other VAWTs, where the blades assume position through wind pressure, the WindSurf’s aerofoils are positioned independently by a direct-drive servo motor and encoder to determine optimal pitch. Furthermore, the angular position for each aerofoil is calculated and dynamically set in real-time from the motion controller using the complex algorithms predetermined by the STGES’s CFD software modelled control strategy. Other system components include sensors that determine wind speed and wind direction whilst a rotary angle encoder on the WindSurf’s main shaft provides the control system with position and velocity feedback of the main rotor. central shaft also houses a slip ring assembly that delivers power and signal information from a ground station cabinet to the rotating platform, where the motion controls and servo drives are located.
From the outset, for cost and performance reasons, it was considered important that the motion system would need to have the integral capability for complex maths rather than stream position and velocity information from a remote PC or another controller source to individual drives on the rotating platform. To maintain the subtle changes in angular
Heason Technology’s solution has addressed these complex requirements through the powerful motion and machine control capabilities of Kollmorgen’s AKD- PCMM programmable drive as an EtherCAT multi-axis master and intelligent AKD-N series servo drives as slaves. With the main rotor considered an axis as far as the control system is concerned, its position and velocity is monitored by the AKD-PCMM to maintain full synchronization for the five AKD-N’s which drive KDM series frameless servo motors directly mounted on each of the five aerofoil shafts. As a Kollmorgen Certified Channel Partner for Kollmorgen for the UK, Heason Technology has extensive expertise in industrial automation and research-based motion control application with the global motion equipment manufacturer. The high performance yet extremely compact AKD-PCMM motion controller has the ability to control and tightly synchronise motion for up to 10 drive axes at update rates of 1 millisecond. Before explaining the motion system in more detail, it is useful to look at the way STGES’s WindSurf achieves its performance: Initially the control system ensures that the VAWT’s active pitch aerofoils are positioned to create optimal starting conditions. Put simply, this procedure uses the external sensors to gauge the wind speed and direction and then orientate each aerofoil in the same way that a sail would be sheeted-in to catch the wind. As rotation begins, each aerofoil blade is then dynamically and independently adjusted for pitch angle to increase the VAWT’s speed. As the WindSurf’s speed increases due to the continued resetting of each angular position, the aerofoil’s function actually change from a sail-like behaviour to that of an aeroplane wing where lift is generated. In this way, the Windsurf assumes and maintains optimal speed to drive the turbine and generate power efficiently and continuously, even under variable wind conditions.
position in real-time, in line with wind characteristics and platform speed, servo update rates in the region of one millisecond are required. There is also a requirement to provide data upstream – eventually to The Cloud for remote management of the VAWT.

Kollmorgen’s AKD-N servo drives in combination with the frameless KBM motors make an extremely compact package and have the further advantage of one-cable connection for both motor power and feedback interfacing - simplifying installation and reducing inventory costs. With a central power supply located on the stationary side, these high performance drives are arranged on the rotating side of the WindSurf VAWT. The AKD-N + KDM motor’s servo feedback includes Zettlex’s IncOder™ inductive angle encoders – also a Heason Technology distribution partner product and well proven in arduous application conditions.

Heason Technology also supplies other equipment for WindSurf from other distribution partners. The motion system is completed with the central shaft’s precise rotation and speed which is managed through an incremental encoder from Renishaw whilst a precision slip ring assembly from Stemmann transfers DC power for the drives as well as EtherCAT level communications through the rotating platform. The WindSurf VAWT concept independently micro-positions its five aerofoil blades using a rigorous control strategy that has been developed by STGES’s engineers through extensive 15 | Industry EMEA | July 2018

CFD modelling. The technology successfully overcomes the disadvantages of lift based VAWTs that cannot self-start and drag based VAWTs that have low efficiency. VAWTs do not require the smooth non-turbulent air that is essential for HAWTs and as such may be sited almost anywhere to take advantage of brownfield sites, industrial areas and even as infill for widely spaced HAWTs in open areas. In this way the innovative WindSurf concept not only provides the renewable energy industry with a compelling alternative to other VAWT designs but also provides viable competition as a lower-cost alternative to HAWTs for renewable energy for small to medium wind systems (10 to 50 kW). Heason Technology have now supplied several sets of motion equipment to STGES for prototype use as the WindSurf VAWT continues through its development. Heason Technology, through its own in-house systems integration capability, designs and builds high precision positioning and automation systems. STGES has been supported by funding via the Scottish Enterprise SMART scheme in the feasibility stages and more recently Innovate UK for the prototype build and is partnered with an established European energy company to commercialise this exciting renewables technology. www.heason.com www.swifttgenergy.com

THE OLCT 100 RECEIVES A NEW INFRARED SENSOR FOR REFRIGERANTS AND SF6
Oldham launches a new infrared sensor for the OLCT 100 detector.
T
he OLCT 100 is a 4-20 mA analog gas transmitter designed for industrial applications in hazardous locations.
Oldham, a company within the 3M Group, Personal Safety Division, is pleased to announce the launch of a new infrared sensor for detection of refrigerant gases and SF6. The applications for this new sensor are numerous and the markets for its use are global: Cooling industry (refrigeration and air-conditioning), Food industry, High and Medium Voltage switch protection, automotive industry, etc.
MORE INFORMATION
The new infrared sensor will provide a real advantage in terms of HFO fluid detection (hydro-fluoro-olefins) that are found in many applications, since it replaces the HFC (hydrofluoro-carbons) that were formally used. Although other technologies are reliable to detect HFO, it still requires a lot of maintenance. As it is necessary to test the detector after each gas exposure to check that it is functioning properly (for catalytic sensors). Furthermore, experience shows that it is impossible to prevent leaks from these machines, as there is often fifty ppm of HFO inside the 15 | Industry EMEA | July 2018

filling machine housings, and that is close to the detectors. In these conditions, the detectors should be tested every day, which is a lot of maintenance and headaches for the production line operators. Thanks to the infrared technology, this problem has been solved! The operating principle is based on the reduction of infrared radiation when gas is present. There is no chemical reaction or modification to the structure of the HFO molecule. The sensor is not damaged by the continuous presence of gas or over-exposures of gas. The advantages are multiple: - Reduced maintenance - MTBF (mean time before failure) is 5 years - No interference from CO2, C1 to C5 alkanes (methane, ethane, propane, butane, pentane) or from NH3 - Very stable even in case of variations in humidity level or temperature www.gasdetection.3M.com

MAGNETOSTRICTIVE LINEAR POSITION SENSOR FOR EXPLOSION HAZARD AREAS
Control and shut-off valves are used for oil and gas transmission in refineries and petrochemical plants. The valve position is regulated using the position measuring systems, because they are extremely reliable, especially in very harsh environments. When explosion protection has the highest priority, the new, certified position measuring system BTL7-T500 from Balluff is the right choice.
W
ith its many international approvals, such as ATEX and IECex, the BTL7-T500 offers a broad range of applications, high reliability and safe operation in explosion hazard areas of Zone 0 and Zone 1. This means for example it can be used as well for continuous level measurement in refinery tanks. The Profibus interface offers great flexibility. The position measuring system can be quickly adapted, saves time in installation and means rapid diagnostics of possible errors. This shortens commissioning time of systems and maintenance when service calls are needed. A single cable suffices for hookup (BUS-in-out, power).
The non-contact and thereby wear-free magnetostrictive measuring system in the stainless steel housing with IP 67 protection is not only extremely insensitive to contamination, but also shock rated to 100 g. It also withstands vibration up to 12 g. With a resolution of 1Âľm and repeat accuracy of 10Âľm it operates with extreme precision and is also the ideal solution when position and speed measurement needs to be performed simultaneously in a system.

NSK MOLDED-OIL BEARINGS OFFER LONG LIFE AT FOOD PLANTS Housed bearings (made of stainless steel in this case) are also included in the MoldedOil range.
Lubricant is durably incorporated inside a stable carrier medium of Molded-Oil bearings.
In the food industry, comprehensive cleaning regimes are commonplace as companies look to meet stringent sector requirements on hygiene. However, such practices can prove detrimental to production line components, not least the bearings that provide motion in critical machinery, equipment and systems.
H
ere, spraying with hot steam, high-pressure water jets or very strong cleaning agents can cause two principal problems: foreign objects entering the bearings; and lubricant being washed out of the bearings. For these reasons, NSK offers a comprehensive range of Molded-Oil bearings that is purpose-designed to deliver extended operating life in harsh food industry environments.
MORE INFORMATION
The lubricant within Molded-Oil bearings is durably incorporated inside a stable carrier medium, namely an oil-impregnated polyofin resin. This type of lubricant cannot be washed away by steam or liquids, and prevents contamination from entering the bearing. Moreover, as the carrier only releases the lubricant slowly, sufficient lubrication is maintained over a long operating period. A wide range of Molded-Oil bearings is available, including deep groove ball bearings, spherical roller bearings and tapered roller bearings, in several product series and in special forms such as housed bearing units. The range also includes Molded-Oil bearings made of stainless steel.
15 | Industry EMEA | July 2018
26
These advanced products are suited to a broad range of food industry applications, where many manufacturers of machines and systems install Molded-Oil bearings as part of the original equipment. However, they are also ideal for retrofit applications. A case in point can be seen at a British food manufacturer, where the standard deep groove ball bearings in a seventrack conveyor system were only lasting for a period of four months. The reason was water penetration within the bearings during daily washouts, which resulted in costly maintenance work and damage to the conveyor belts. Each time there was a failure, the company had to endure downtime of 24 hours, creating a considerable dip in productivity. After inspecting the bearings, NSK recommended using stainless steel bearings with Molded-Oil lubrication and DU seals on both sides. Subsequently, bearing operating life increased three-fold, to 12 months, while bearing-related maintenance costs (including downtime) were reduced by more than â‚Ź52,000 annually.
NEWS Diagrammatic representation of Molded-Oil bearings.
In moisture and dust-contaminated environments, the service life of stainless steel Molded-Oil bearings is more than twice that of bearings with conventional grease lubrication.
The use of Molded-Oil bearings significantly reduces the need to service conveyor belts in a frozen pizza production line.
After replacing standard bearings with MoldedOil bearings, a large bakery was able to save approximately €9,400 annually in maintenance and downtime costs.
The story was similar at a manufacturer of frozen pizzas, where failures were being experienced every four weeks on the belt tensioner serving one of the company’s food conveyors. Regular cleaning of the production line with water had led to corrosion. Moreover, the grease lubricant had been washed out of the bearings, and the seals were damaged. NSK inspected the application and again recommended the use of Molded-Oil bearings made from stainless steel. This resulted in a significantly prolonged operating life, plus annual cost savings of approximately €15,700.
Experts from NSK found that the breakdowns were caused by contamination penetrating the bearing raceways. The customer subsequently followed NSK's recommendation to install Molded-Oil deep groove ball bearings made of stainless steel with DU seals on both sides, a move that has led to far fewer replacements. This yet again confirms one of NSK’s “rules of thumb”: in applications where the environment is contaminated by moisture and dust, the service life of Molded-Oil bearings in stainless steel is more than twice that of bearings with conventional grease lubrication. Elsewhere, the bearings of belt pulleys within the cakecutting machines at a large bakery were failing on a constant basis. Each year, approximately 20 sets of bearings had to be replaced due to failures every 4 to 6 weeks. After analysis by NSK, it emerged that the primary cause was water and dust infiltrating the bearings. NSK therefore recommended replacement with Molded-Oil bearings. A test was run and the operating life of the bearings increased to 26 weeks. This significantly boosted the productivity of the manufacturing line, helping the user to save approximately €9,400 annually in maintenance and downtime costs.
filters-out coarse and non-fermenting material prior to the fermentation stage. Failures were occurring repeatedly in the bearings of the rotary screen and disrupting the overall operation of the biogas plant. Every six weeks on average, the deep groove ball bearings with contact seals had to be replaced. Each rotor has two bearings and there are two rotors per rotary screen. Replacement time was one hour each.

SAFE AS WELL AS EFFICIENT
In 2017 Iscar and Ingersoll received a license for cutting tools. Through the large offering of tool manufacturers Safe-Lock™ has become a standard for many industries. Picture: Haimer
The HAIMER Safe-Lock™ pull out protection system is becoming the industry standard.
T
he HAIMER Safe-Lock™ pull out protection system ensures safe cutting tool clamping. Special drive keys in the tool holder perfectly match the spiral shaped grooves on the cutting tool shank, thus creating frictional clamping forces and a positive locking form-fit. This effectively prevents the cutting tool from pulling out of the tool holder. Furthermore, it increases the productivity through faster permissible speeds and increased tool life.

By now Safe-Lock™ has become a de-facto standard in the area of tool holding for milling operations. Within the last ten years, since the introduction of the Safe-Lock™ system, it has been confirmed over and over that this method of clamping the tool is often clearly superior to conventional Milling Chucks and Weldon shanked tool holders. This is proven by a large number of license partners, some of which rank amongst the world’s leading cutting tool and tool holder manufactures - for example Walter, Widia, Sandvik Coromant, Seco Tools, Sumitomo, Kennametal, Helical, Emuge Franken, Data Flute, Niagara, OSG and Mapal. In 2017, Iscar and Ingersoll also decided to offer tools with the Safe-Lock™ shank. Furthermore, the shrink, collet and hydraulic chuck Safe-Lock™ tool holder portfolio has become much larger within the last few years. In addition to 15 | Industry EMEA | July 2018

the Safe-Lock™ hydraulic chucks from Kennametal, Mapal is already working to introduce its hydraulic chuck offering with Safe-Lock™ to the market. Andreas Haimer, Managing Director of HAIMER GmbH, explains: “We are proud that our Safe-Lock™ pull out protection system has established itself as the new standard in the heavy duty and rough milling industry and is also becoming more and more important in other areas such as trochoidal milling. We are also very happy about our new license partners, who help expand the Safe-Lock™ portfolio and also make it available for more end-users.” Successful in the Aerospace Industry Safe-Lock™ has emerged from the requirements of heavyduty machining, which is a daily challenge in the aerospace and energy producing industries. Innovative materials such as various titanium alloys are not only light, but also very rigid, corrosion resistant and difficult to machine. This doesn’t only affect the machine concepts and processes, but also the cutting tools and tool holders that are being used. Many workpieces are made from a solid block – during this milling process up to 90% of the material is being removed.

In order to optimize the process economically as well as qualitatively and in order to achieve a high metal removal rate, high torques and feed rates with low rpms are chosen. But during this High Performance Cutting operation (HPC), high pulling forces occur. In combination with high cutting forces and aggressive feed rates, a flexing movement of the tool in the tool holder is created which in the end increases the risk of tool pull out. This especially affects all the tool holder designs which provide accurate clamping and a high run-out accuracy, like for example shrink, hydraulic or milling chucks.
Higher Productivity with Safe-Lock™ However, Safe-Lock™ has not only found enthusiastic followers in the aerospace industry. Working at Glätzer, Daniel Rautenbach knows how fiercely competitive and thorough the automotive industry can be. The Managing Director of the CNC-Machining Specialists located in Solingen explains: “Perfect quality and delivery reliability are the basic requirements in order to quote in our industry. Pricing is highly competitive.” Therefore, in his business, the difference between profit and loss comes down to process efficiency. Hence quality without compromise is a must. Through one of the biggest projects in this area Ingo Schulten, Operation Manager, became aware of the HAIMER Safe-Lock™ pull out protection system and started using it in the middle of 2013. The specific application was a part for a pneumatically operated truck disk-brake which consisted of spheroidal-graphite cast iron, Type EN-GJS-800-2. As a consequence Safe-Lock™ is now widespread within the aerospace industry. Alexander Steurer, Senior Manager NC - Programming Stator Components at MTU Aero Engines in Munich, explains the decision to use the HAIMER system: “Through the introduction of Safe-Lock™ and the shrinking technology from HAIMER, we can guarantee process reliability even with milling challenging high temperature materials. This is a prerequisite to guarantee smooth processing during manufacturing of frames and castings, given our high degree of automation.“ The combination of pull-out protection and highest concentricity of the SafeLock™ system leads to low vibration and as a result, a very stable machining process. Due to the increased cutting depths and feeds, the metal removal rate can be increased significantly. And thanks to the improved runout accuracy of HAIMER shrink fit chucks, tool life is improved by up to 50%.
The benefits of less than 3 µm runout, that the symmetrical Safe-Lock™ design provides, coupled with optimum balance and the possibility for easy length presetting were substantial reasons for MTU to switch to the HAIMER system instead of continuing to use Whistle Notch or Weldon tooling systems. While these other systems do in fact prevent tool pull out, both are unsymmetrical by design, hence providing insufficient runout and balance accuracy.

between 30 or 40 percent of the tool. Ingo Schulten explains: “The extremely high engagement and cutting forces cause the tool to want to pull out from the holder.” The utilized Weldon Chucks ensured that the cutting tool stayed in the holder, but the side lock screw prevented the tool from achieving good runout accuracy. According to Schulten “the tool life was very unstable which even led to tool breakage”. The milling tests with Safe-Lock™ convinced him and the other employees at Glätzer. “To me the switch to Safe-Lock™ seemed obvious, like using an electric starter instead of a crank to start a car” Schulten explained enthusiastically. “The cutting data improved significantly. The tool life increased by 40% consistently.”

Benefits of High Speed Cutting Safe-Lock™ is also becoming increasingly popular in other industries and during HSC machining with high-helix end mills as well as in trochoidal milling. During trochoidal milling operations, where the cutting speed and axial depth of cut can be increased through software support, the productivity is significantly improved. Thus milling operations are carried out three times faster with deeper depths pf cut, even when it comes to hard and difficult to machine materials. However this also increases the danger of tool pull out. Even though only a thin chip is usually removed during trochoidal milling operations, often the entire length of the cutting tool edge is used during the process. Safe and Efficient Tool Clamping The Safe-Lock™ principle can be explained as follows: spiral-shaped grooves are ground into the cutting tool shank, which have the same angle like that in the tool. In combination with special EDM form closed drive keys in the tool holder (shrink fit chucks, collet chucks or also hydraulic chucks) the grooves prevent the cutting tool from twisting or being pulled out of the chuck during extreme machining, which causes very high costs when producing expensive work pieces. The combination of pull out protection and high runout accuracy leads to less vibrations and very efficient metal removal rates. With this it is possible to increase the metal removal rates significantly by increasing the cutting depth and the feeds. In addition tool wear will be reduced. axial forces which force the operator to pay attention to safe cutting tool clamping. A shrink fit chuck with Safe-Lock™ is the ideal solution since it offers more security than the Weldon system, is easier to install and can be clamped very precisely. The ideal balancing and runout characteristics of the shrinking technology in combination with the clamping safety of the Safe-Lock™ system permit the possibility of greater productivity achieved through faster permissible speeds and increased tool life all with complete tool security assurance. www.haimer.biz

WHAT DIFFERENCE COULD THE SEAMLESS INTEGRATION OF PNEUMATIC SYSTEMS AND PROCESS CONTROL MEAN TO YOU?
The ASCO Numatics 580 CHARMs node enables simple Electronic Marshalling of pneumatic systems.
P
neumatic systems are an essential part of many process plants, in industries such as chemical, life science and food & beverage, particularly those where ancillary machines are used. Although an essential part of the process, these machines are often stand-alone and are not connected back to the process control architecture. This could mean that should there be a problem with the machine’s pneumatic systems, it may not be communicated back to the control system, therefore leading to a breakdown of the machine. The plant may then continue to produce products that cannot go on for further processing or packaging.
MORE INFORMATION
Current architecture Process control systems are normally able to accommodate pneumatics systems through the implementation of an additional fieldbus network, such as PROFIBUS-DP® or Modbus® TCP. However, this approach adds complexity through additional configuration and data mapping, and whilst supplementary diagnostics is possible, a second programming environment, with its associated costs, is not desirable and may not easily support communication and power redundancy. 15 | Industry EMEA | July 2018

In 2016 Emerson introduced electronic marshalling for pneumatic systems. This solution enables users to easily integrate the ASCO Numatics 580 Series valve islands, with Emerson’s DeltaV control system for a complete Emerson Automation I/O and pneumatics system solution for process plants. What is Electronic Marshalling? Control engineers and project managers working on continuous or batch-oriented processing plants will be familiar with the problems associated with commissioning I/O in distributed control systems. The traditional method involves field device connection through multi-cored cabling, wired to terminal blocks in control cabinets, with each connection then manually cross-marshalled to its appropriate I/O card. As system complexity increases and the number of connections accumulates – inevitable I/O changes abound – thus, difficulties arise in keeping track of each and every physical connection in the marshalling panel. Every change adds cost, delays, and most importantly risk to the project. Adding redundancy causes even more headaches. Furthermore, future maintenance and system modification is often made difficult with staff changes and system unfamiliarity, which can adversely affect down-time.
NEWS of processing oriented manufacture. As digital or analogue I/O of any type can be bound to specific controllers at any stage in the project without manual rewiring, hardware and design costs can be more predictable from the outset. Design changes – adding new I/O or changing I/O types can be catered for without intensive labour and disruptive re-wiring costs. Projects become easier to scale, safety is assured. Configuration and diagnostics are taken care of by a single integrated software platform – Emerson’s DeltaV Explorer. Importantly the Total Cost of Ownership is significantly reduced, measured by increased operational certainty, process reliability and increased machine availability. Integrating pneumatic valve islands into automation systems with CHARM technology The 580 Series CHARMs allows control engineers and project managers working on continuous and batch-oriented manufacturing projects a straightforward, cost saving and fast-track approach to the integration of pneumatic systems within the process control environment. The node facilitates single connection from the field to Emerson’s DeltaV™ DCS offering Electronic Marshalling, native configuration and diagnostics plus built-in redundancy - for a truly integrated system architecture.
Whilst manual marshalling is still considered adequate for small projects, large-scale batch and continuous processes in areas such as chemical, pharma, and food manufacture - where lost production can result in truly excessive costs increasingly turns to more risk averse and reliable process system design strategies.
The technology provides many benefits, from the first design stages, to commissioning, and through the lifetime
The 580 CHARMs node interfaces with ASCO Numatics 500 Series valve islands. These high performance, “plug-in” directional control valves feature the highest flow capability for their product size, helping to keep machine footprints compact and lowering system costs, whilst a comprehensive range of accessories and options makes for easy installation, configuration and modification. The cost and time benefits of simplified machine architecture When compared to a manually, cross-marshalled, process manufacturing system for batch and continuous production scenarios, the benefits of a CHARMs technology based solution with Electronic Marshalling are apparent and compelling. When pneumatics require integration, and the solution is compared with the introduction of a fieldbus such as PROFIBUS-DP®, the benefits are even more convincing with the easy-to-use, task-based engineering environment that the DeltaV offers.

Electronic Marshalling does away with the manual and labour-intensive practise of cross marshalling. The cables from the field are still wired in to the marshalling cabinet, but from there on in the connections to the controllers are handled electronically. It is now possible to map each I/O channel to any controller. Emerson manage this mapping with their CHARMs (CHARacterisation Modules). These are essentially analogue to digital conversion cards that may be characterised to perform any signal function (AI, AO, DI, DO, RTD etc.). They are ‘clicked’ on to CHARM I/O Cards (CIOC), which are in-turn mounted on DIN rail terminal blocks where field wiring is arranged; the field device is identified and the appropriate CHARM card is set up and Electronically Marshalled through a hidden digital bus to ANY controller in the system. Fully redundant power and communications connection is included, and autosensing each I/O channel means that identification, configuration, diagnostics and design changes are easily carried out by the DCS.
With the introduction of ASCO Numatics’ 580 CHARMs node, pneumatic systems’ integration with Electronic Marshalling is made possible within a single network platform – a one package and one supplier solution - for the first time. The 580 CHARMs node directly links to the DeltaV system via the CHARM baseplate and natively combines autosensing and Electronic Marshalling through redundant power and communication connection, harnessing the full native diagnostic capabilities of the DeltaV. From the DCS, each pilot valve is managed in exactly the same way as the other system I/O. The DCS can identify and marshal all the pneumatic connections through a single redundant connection with up to 48 valve solenoid outputs connected to each CHARM node.
The elimination of a secondary network allows substantial savings in components, associated I/O, wiring, and commissioning time. The Emerson single network solution means single point responsibility for products, documentation and support, with savings for personnel, programming resources and system training. component count and direct connection equals a reduced risk of system failure. Design changes throughout project development and future troubleshooting is made easier with embedded intelligent control with autosensing and plain message workstation diagnostics. Shutdown time is significantly reduced thanks to integral diagnostics directly on the valve island or displayed on the DeltaV systems workstation. Reliable redundant connection ensures safety and reduces maintenance down time. Further compelling benefits include flexibility in process control thanks to every CHARM I/O from voltage and current sensors to alarms and pilot valves sharing the same DeltaV Explorer configuration, and being available in the ‘cloud’ to any controller in the network. These factors combine for a tightly integrated solution for I/O and pneumatic valve islands that delivers more complete project and operational certainty, comprehensive control optimisation and processing reliability.
