lectric motors are widely used in all spheres of life – domestic, commercial and industrial. Each application needs a specific type and size of motor, which broadly is available in two types – AC or DC based on operating current – with further classification in each type based on types of construction, winding, number of poles, etc. There are also servo motors or stepper motors, which are used for precise positioning applications and not in the purview of this article. As for the size, motors today are available in miniature and even nano sizes at the smaller end, and the largest is reportedly rated at 135,000 HP, used to rotate a fan of a wind tunnel at NASA.

Major applications of motors are in domestic appliances, various types of machinery and process equipment, industrial fans and blowers, compressors, pumps, machine tools, HVAC applications, disk drives, power tools, electric cars and automated robots to just name a few. For the record, the three-phase squirrel cage induction motor is the most commonly used motor and has the largest market share. According to a research report published by Markets And Markets, a leading global marketing research company, the global electric motor sales market is expected to grow from an estimated USD 94.23 bn in 2016 to USD 127.63 bn by 2021, at a compounded annual growth rate (CAGR) of 6.26% from 2016 to 2021. Major growth drivers for industrial motors are the rising production and expansion in end user industries. Factors driving the electric motor sales market include growing motorised automation across major industries, increasing motor-driven household appliances, continuously growing agricultural sector, strong automobile production, and transition toward energy-efficient motors.

IndustryARC, another leading provider of market research reports, custom consulting services, data analytics and industry analysis, reports that the North American region with the newly expanded oil reserves, has a substantial market for industrial motors used in Oil & Gas industry, and is projected to have a substantial growth. But it is the Asia-Pacific (APAC) region that holds the biggest share of the market due to the large growth in industrial production mostly in China, India and other South-east Asian countries. Experts estimate APAC industrial motors market to have a highest CAGR during the period 2016-2021. Most major motor manufacturers just do not offer motors but also have a wider range of geared motors – a combination of motor and gearbox of fixed and/or variable ratio. Typically, gearboxes are connected to the motor shaft, reduced the speed to the desire ratio, and increase the torque proportionately for various industrial applications. This is integrated mechanical speed control option and not to be confused with speed variation by AC drives or other devices. It is a field dominated by a few large players and many smaller ones, led by the likes of ABB, GE, Siemens, WEG, Toshiba, SEW Eurodrive, NORD, Lenze, Bonfiglioli, Kollmorgen and others. Besides, there are companies like Atlanta (Georgia, USA) based East West Manufacturing, one of the largest contract manufacturers of electric motors for OEMs, backed by a global supply chain for components and sub-assemblies, producing world class motors at multiple locations.

even if the payback period in terms of energy saved is short (about two years), there is reluctance to invest in better technology, and compromises made while buying new motors. More serious is the case of repair and refurbishing of old motors, which are worse than contemporary standard motors in terms of energy efficiency. So the rising trend for repair rather than replacement is a major challenge in the aftermarket.

Energy Efficiency Electric motors are the single biggest consumers of electricity. They account for about two thirds of industrial power consumption and about 45% of global power consumption, according to an analysis by the International Energy Agency. It is no surprise that energy efficiency in motors today is a critical issue, and that is where the association of motors with drives begins. Over the years technology has made the construction of motors compact, materials lighter, insulation more effective and as a whole, increased efficiency.

But there are companies working on even higher efficiency motors and some have already launched them in the market. For example, NORD has already introduced IE5 super premium energy efficient motors. In fact WEG, a leading worldwide provider of drive technology, had launched its W22 series of permanent magnet motors at Hannover Messe 2015 with a rated efficiency of 96.6% and significantly lower losses than IE4 motors, in the recently formulated criteria for a potential IE5 energy efficiency class. Other manufactures including KSB, Siemens, Grundfos and Bonfiglioli too have products with IE5 rating ahead of the norms released officially. “Traditionally Bonfiglioli is focused on its products with highest efficiencies and performance, during the product development processes there are various gates wherein the performance and efficient tests and optimisations are performed before the launch of product to market,” says Varghese.

The International Electrotechnical Commission (IEC), the world’s leading organisation for the preparation and publication of International Standards for all electrical, electronic and related technologies, has developed an internationally applicable testing Standard IEC 60034-2-1 for electric motors and a classification scheme IEC 60034-30-1 with four levels of motor efficiency (“IE-code”): • IE1 Standard efficiency • IE2 High efficiency • IE3 Premium efficiency, and • IE4 Super premium efficiency.

In simple terms, an energy efficient motor is one that gives the same output with lesser input, i.e., electricity. Estimates suggest that if all the motors in the world are replaced by IE4 grade, several hundred power plants will be rendered useless globally, such is the potential of the resultant savings in electricity. For example, the efficiency of IE4 motors is 14% higher than for IE1 motors, which is the highest gain. Of course the main reason why users do not switch over to better motors is the cost. An energy efficient motor is costlier by 15% to 30% compared to a standard motor, and

According to Vinod Sharma, Kollmorgen has different individual solutions in place, depending on the application/ environment, and the return on investment (RoI) in terms of the higher cost of buying an energy efficient motor, depends on the application/environment – as every application is unique. Bonfiglioli’s Varghese says RoI is very generic as each application and market has different needs. “Our dedicated teams on applications in various geographical locations across the globe get us the deepest know-how about functional requirements of the product. All the calculations related to RoI for energy reductions and the related documents of product performance are presented to customers.”

Energy efficient motors have other benefits apart from saving energy. These include: • The motors run cooler and have better ability to withstand voltage variations and harmonics • Have a marginally better power factor, and • Operate more quietly than standard motors.

A DC drive is an electrical device used to regulate the speed of a DC motor by controlling the input voltage and/or

amperage to the DC motor. It also rectifies the AC power input into DC feed for the motors. Its primary advantages are increased energy savings and reduced motor wear. The global DC drives market, according to a study by Markets And Markets, will grow from an estimated value of USD 2.1 billion in 2015 to around USD 2.3 billion by 2020 with a CAGR of 2.5% from 2015 to 2020. AC drives, commonly referred to as Variable Frequency Drives (VFDs) are known by many other names like Adjustable Speed Drives, Adjustable Frequency Drives or Frequency Converters, and have today become widespread in use, ranging from smaller appliances to larger motors in commercial, agricultural and industrial applications. According to a report by Research & Markets, the VFD market is projected to reach USD 24.8 billion by 2021, at a CAGR of 5.94% from 2016 to 2021. VFDs are used in infrastructural activities which include commercial buildings such as hospitals, and educational institutions. Increasing urbanisation and industrialisation in developing countries such as India, growing need for energy efficiency, reduction in operating costs of any energy intensive industry, regulations on energy efficiency, growing trend of industrial automation, and regulations to ensure efficiency are expected to drive the variable frequency drive market. AC Drives make motors more efficient Right at the outset when motors were first designed and manufactured in the 1880s, DC motors had an advantage over AC motors in terms of speed regulation since the former could be controlled by a simple rheostat. Controlling the speed of AC motors was more complex, and it took almost 100 years before an effective solution was found in the 1980s. The situation then changed rapidly in favour of AC motors as these are more efficient with effective speed control, though there are applications even today where DC motors are better suited. Today, both types of motors – AC and DC – have very efficient devices or drives for speed control. Both types of drives have many versions and options catering to specific application requirements. What drives actually do is offer efficient speed control, adjusting the motor's speed to closely match output requirements as per the load conditions, and further add to the savings and benefits accrued by the use of energy efficient motors. Drives typically result in energy savings of 10 to 50 per cent.

New Trends in Motors & Drives While energy efficiency continues to remain the dominant trend in motors, there are some other important changes that are driving research for better and more efficient motors with the combined contribution of better design capabilities, lighter materials, stronger permanent magnets and more efficient cooling. Most leading manufacturers now offer motors with fully integrated drives and electronic controls.

Installation & Maintenance Services As motors and their associated systems become more sophisticated, much depends on the correct installation and regular maintenance in order to get the best service over the equipment’s lifetime. Here again, the manufacturers offer all assistance as part of customer services in after sales and maintenance.

A couple of years ago, Siemens developed a 50 kg electric motor that can produce 260kW at 2,500 rpm – five times more than comparable drive systems – and slow enough to drive a propeller without a gearbox. In March 2017, the Extra 330LE aerobatic plane, powered this motor, set two new speed records. According to Siemens, higher output motors of this type at some future date could be used in smaller passenger aircraft.

The WEG W22 series mentioned at the beginning results in cooler operation and extended life of the motor. Very recently, tests carried out on a 44 megawatt 6-pole synchronous ABB motor showed efficiency 0.25 per cent greater than the 98.8 per cent stipulated in a particular contract, resulting in the world record for electric motor efficiency. Why VH Vertical Packaging is developing its own solutions and why servo drives with 48 volts from KOLLMORGEN are the perfect match.

Dutch packaging machinery manufacturer has now developed a labeler as part of a retrofit with servodrive technology based on 48 volts. This is designed as an optional module for the company’s own vertical packaging machines on the one hand and as a functional enhancement for retrofitting older machines of well-known producers on the other. The combination of the new 48 volt DC Servo Motor low voltage from KOLLMORGEN and a Motion Control solution from SIGMATEK makes it possible for the labeling module to be integrated easily into new machines or for existing machinery to be retrofitted.

They do virtually everything in Weert: First of all VH Vertical Packaging develops its own packaging solutions. The Dutch company then becomes one of the first ports of call when it comes to complete overhauls for machines from other manufacturers and for updating the automation to the latest technology. And if that was not enough, the company then also starts in-house development for functions that are also available ready-made for the most part. What is the motivation for VH Vertical Packaging developing its own labeler? The response from Weert: Most of the equipment produced by established manufacturers is too big and too expensive and has limited functional scope for our own purposes. “This is why we asked ourselves why we could not develop something like that ourselves”, says Marcel Wetemans, Managing Director and owner of the company specializing in form fill seal packaging machines based to the south-east of Eindhoven. Personal contact with the customer brings success VH Vertical Packaging really concentrates on building vertical form fill seal packaging machines, as its name suggests. “We fill anything related to foodstuffs. That can mean grated cheese, frozen vegetables, as well as pasta.” Its main customers are producers that as a result of their own

size prefer to buy machines from companies that work on an equal scale. “We cultivate an environment of highly personal collaboration with our customers. And whatever is important in terms of customers is also valuable with the company’s own suppliers. “We have seen strong growth over the last few years. This success is down to our flexibility and also most certainly to good collaboration with technology partners. We arrive at good solutions time and time again with our partner Dynamic Drives when it comes to engineering projects.” The labeling module is one such result. As a certified Silver Partner to KOLLMORGEN, Dynamic Drives uses synchronous servomotors from the AKM series for the servo-drive technology. Sigmatek is used for the PLC and Motion Control. Designing the process control and motion control together with the motor controls as a separate low voltage solution independent of the packaging machine was a special feature of the labeler. The aim was also to make the entire unit compact enough to allow existing filling systems to be retrofitted, including in particular without a second control cabinet. The Dutch packaging machine producer uses the AKM servo motors in the 48 volt versions as the drive for the labeler. 21 | Industry Asia Pacific | September 2017

partner to KOLLMORGEN in Belgium and the Netherlands for more than 20 years – has now been able to implement the ultra-compact S-Dias range from SIGMATEK. The compact fully-integrated servo amplifiers with DC 061 axis modules for drives with resolver input fit on the DIN rails and feature dimensions reminiscent of I/O systems. The controllers are designed for nominal power ratings of up to 300 watts at 6 amps of continuous current and voltage of 48 volts. “This output is enough to drive the labeler with sufficient dynamic and at high precision”, says Frank ten Velde, Account Manager at SigmaControl (exclusive partner to SIGMATEK in the Benelux countries). KOLLMORGEN chose an AKM synchronous servomotor with frame size 3 as a basis for the 48 volt motor and adapted this for low voltage use with corresponding adjustments to the winding.

The drives are responsible for taking the labeling material from the roll with synchronized speed to the actual packaging process on the outer side of the packaging film so that it can then be applied before entering the forming shoulder. A total of three AKM 3 units in the 48 volt version are installed for unwinding, feeding and winding up the carrier material. VH Vertical Packaging also uses AKM synchronous servomotors from KOLLMORGEN for other machine processes, although these are in the standard three-phase design. Uses include for instance the drive for the welding beam for transverse sealing as well as the vertical feed for the filled bags. As the Dutch company also uses the same control and drive architecture from both manufacturers for 21 | Industry Asia Pacific | September 2017

these tasks which require higher nominal ratings from the actuators, the company saves time in engineering through standardization and thereby also reduces the interfaces in the machine. Labels are becoming increasingly important for efficient packaging The new module is positioned in front of the forming shoulder during the packaging process, i.e. before the level packaging film is combined to form a tube. This synchronized action before filling has the advantage that labels can be attached with greater precision. “Yet this only works if the labels adhere properly to the packaging film”, says Wetemans, referring to secure processes without disruptions caused by labels peeling off or attached in crooked positions. The Dutch entrepreneur is convinced that labelers will have a major place in packaging technology in future, since manufacturers are increasingly resorting to the use of standard films and are then creating the individual features using the label. ureau Veritas and Schutter Group, global leaders in agri-commodities testing and inspection, have introduced a rapid aflatoxin pre-shipment inspection and quality control process designed to protect producers, shippers, global buyers and feed processors by mitigating the risk of toxin exposure through on-site quick detection tests Aflatoxin is a naturally occurring mycotoxin produced by two types of mold: aspergillus flavus and aspergillus parasiticus. Aspergillus flavus is common and widespread in nature and is most often found when certain grains are grown under stressful conditions such as drought or excessive precipitation levels. Exposure to aflatoxins can cause liver damage and cancer if not immediately identified and addressed. Animals fed contaminated food can pass aflatoxin transformation products into eggs, milk products, and meat.

Brazil is about to experience one of the largest corn harvests in recent years. FULLY INTEGRATED DRIVE PACKAGES TO POWER PARCEL DISTRIBUTION

More than 1,000 drives move the conveyor belts in a modular facility in the parcel distribution center.

A new sorting and distribution center in Melbourne boasting a capacity of 35,000 parcels per hour gives Australia's largest mover of freight, Toll IPEC, an edge over competitors in the booming sector of shipping merchandise for online businesses. Conveying solutions provider BCS has built a modular, intelligent facility that quickly and efficiently takes in parcels, sorts them, and loads them onto trucks. For the configuration of the drive units, BCS relied on NORD DRIVESYSTEMS' expertise. A great number of NORD drives were selected with a particular focus on easy installation and maintenance.

ith an all-new distribution center in Melbourne adding a sorting capability of up to 35,000 parcels per hour, courier service provider Toll IPEC has instantly tripled its capacity in this great Australian metropolis and major traffic hub with an international airport. At the time of writing, this is the fastest parcel sorting facility on the fifth continent. Plant manufacturer BCS has designed and implemented an automated facility with more than 1,000 conveyor modules. This extensive installation handles everything from arrival into depot and parcel registration to tracking through the entire facility, overall system control, high-speed sorting, and loading onto trucks. The conveyors stretch across hundreds of meters and multiple levels, and it is often necessary to change belt speeds or reverse the direction at various points. “We were looking at over 1,000 variable frequency drives,” says Frank

Kassai, group engineering manager at BCS. “They range from 0.37 kW up to 5.5 kW.” Drive packages from a single source NORD DRIVESYSTEMS configured all required drive sizes based on geared motors and frequency inverters manufactured in-house. The key product category were two-stage NORDBLOC.1 helical bevel gearboxes, which the company developed especially for intralogistics applications. Extremely compact and easy to handle, the gear units are nevertheless very sturdy and offer a long service life. The wide gear ratio range (i=3.58 to 70) allows for a very precise configuration to individual requirements. It is important for BCS that the gearboxes can be mounted on different-sized shafts without changes to the shafts. This way, although the facility comprises various types of conveyor modules, the variety of different drives can nevertheless be limited to

If an AC vector drive needs to be replaced, the parameters can be transferred to the replacement unit using a pluggable EEPROM module. The electronic drives feature a maintenance switch for safe disconnection from the mains and easy exchange.

The motor-mounted electronics create fully integrated mechatronic drive units. The NORDAC FLEX inverter series covers motor ratings from 0.25 up to 22 kW. Interfaces for all commercially available fieldbuses, for example Industrial Ethernet protocols, are available for networking AC vector drives in the field and connecting them to the system controller.

Conclusion The distribution center is not the first joint project between BCS and NORD DRIVESYSTEMS and will not be the last. In addition to other facilities of this type, the companies have in the past also collaborated on baggage handling systems for Australian airports. The cornerstone of their continued cooperation is NORD's very reliable customer service that has always met the high expectations of BCS. Kassai says: “We are very happy with the support from NORD. Nothing has been a problem.”

Simple, time-saving installation and commissioning “The Toll Melbourne courier project was the largest of its kind delivered by BCS in Australia,” says Kassai. “So it is nothing short of remarkable that the installation and commissioning processes worked seamlessly. We were able to save a lot of time in commissioning because NORD supplied ready-to-use drive packages, fully pre-installed and pre-parameterized.” The individual units were neatly numbered according to their allocated positions, so it was easy to match them to the right conveyor module during the installation. The hollow-shaft gearboxes were fitted directly onto the machine shaft with shrink discs. They are all equipped with a torque arm, which only had to be screw-fastened to the machine frame at a single point. Thus, the installation efforts were much reduced compared to a flange mounting with up to eight screws. Kassai adds: “The maintenance and installation is made easy by the fact that NORD offers plug-in connections. This enables the operator to change a motor drive in a few minutes, instead of needing

Integrated load monitor and brake management Due to the very robust drive electronics, NORD was able to supply fully integrated, pluggable drive units, which greatly reduced the necessary cabling effort for BCS. The distributed inverters are mechanically resistant, have a high overload capacity, and resist typical interferences such as fluctuating mains voltages or rapid temperature changes. Since they also integrate comprehensive protection mechanisms, BCS saves the cost for installing and wiring control cabinet components such as motor protection switches and reversing contactors. The inverters monitor overvoltage, undervoltage, overtemperature, short circuit, short circuit to earth, and overcurrent (I²t) and thus prevent downtime, damage to the drive, and interference on the supply network. In the Toll IPEC distribution center, they are used to driving horizontal as well as inclined conveyors. Hoist technology is another textbook application for these systems in which they have been tried and tested many times over. The inverters support four-quadrant operation, i.e. acceleration and braking in both directions. They enable wear-free brake actuation, precise speed control, high starting torques, and safe torques.
