OFFSHORING, RESHORING, AND STAYING HOME Decades after manufacturers moved their plants to low-cost labor countries, some of the work has started to return. But…will it ever be the same? Offshoring! Anyone of retirement age and beyond might remember the day they first heard that word. Though it was called “industrial relocation” back then, the offshoring movement started picking up steam during the late 60s, when manufacturers in Europe and elsewhere began sending much of their labor-intensive work to China. Western factories continued to close their doors following the demolition of the Berlin Wall in 1989, when Central and Eastern European countries became a much closer and, in many ways, more agreeable version of China. It wasn’t long before India joined the offshoring club, and this time it wasn’t limited to manufacturing. Sometime during the early 90s, researchers in North America predicted that 3 million or more white-collar jobs would move to cities such as Bangalore and Pune, with 500,000 computer scientists and software developers among them. This has all been good news for the countries hosting these jobs. China left behind decades of extreme poverty to become the “factory of the world.” India continues to gain prominence as a leader in information technology, while the former Eastern Bloc countries of Slovakia and Poland are some of the fastest developing in the world. Now it appears that Brazil is next in line as it develops its domestic labor supply and attracts new factories. For those in the countries left behind? The news has been less than rosy. Still, it’s tough to argue with the logic behind offshoring. Lower labor costs are a big part of it, as is a labor force both willing and plentiful. Far less expensive real-estate, proximity to raw materials, fewer regulations, legal and tax benefits…the list goes on.
Reshoring! This word is much newer, and easier on the ears besides—for some, at least. The complex, multivariable equation long used to justify the offshoring of products and services has begun to tilt in the West’s favor. Factories are coming back as their owners and board members grapple with the risks of intellectual property loss. Quality concerns continue to plague many outsourced goods. Rising import taxes, unpredictable and haphazardly applied tariffs, increased transportation costs, protracted design to market cycles, communication roadblocks—these are some of the reasons for the recent reshoring resurgence, but not all. Simply put, manufacturing back home has changed, thanks in large part to the various hardware and software technologies found in this magazine. As automation grows, labor costs become less significant. Industry 4.0 and the digital factory greatly increases manufacturing efficiencies while heightening customer lead-time and quality expectations. The demand for cargo ships filled with widgets that might take months to arrive is gradually being replaced by a call for lower quantity, higher quality, and often bespoke goods, with less emphasis on price. Localization! But not so fast. While all this reshoring might be great news for the countries and companies wondering where to place their new megafactories, the traditional model of manufacturing might be growing obsolete. The digital thread, 3D-printing, lightsout manufacturing, multi-axis “done in one” machining, and increasingly capable composite materials—these are just a few examples of the game-changing technology available today. Add to that the push for sustainability and smaller carbon footprints, met in part by the promise of nimble microfactories that better serve their local communities, and it’s easy to see that our parents’ way of manufacturing may soon be gone forever. And in many ways, that will be a good thing.

INDUSTRY 4.0 AND IOT EXPAND SMART SENSOR APPLICATIONS Although sensors have been important devices in manufacturing and process plants for many years, today they have a particularly crucial role to play. Thanks to a number of enhanced features, matched by high levels of flexibility and increasingly compact dimensions, the latest smart sensors have become stars in the world of Industry 4.0 and the Internet of Things (IoT). his thinking is confirmed by Bruno Kim, Marketing Manager at KEYENCE. “A smart solution may bring several benefits; for example, inspection reliability using such a system undeniably becomes superior to that performed by a human operative,” he says. “After all, automated inspection is not subject to human bias, thus ensuring higher repeatability and process speed. Reduced downtime is also of relevance, thanks largely to an evolution in technology that has increased the ruggedness of inspection instruments to suit harsh environmental conditions on the shop floor. As a result, productivity is enhanced. Time and expenditure reductions also appear on the list of benefits, as much higher productivity means less labour costs.” KEYENCE has great confidence in its vision system for surface inspection. The company has recently released its multi-spectral technology, which includes lighting in several spectrums, in order to obtain the best application stability and contrast. Featuring a method of capture that is unique in the market, clients benefit from a rugged design which provides inspection results free from subjective interpretation bias.

Measurement reliability, downtime reduction and faster calibration, asset costs and time savings; all these benefits provided by smart sensors are connected in the opinion of Gustavo Takizawa, Application Engineer at HONEYWELL Sensing and IoT Division. “However, I would say that measurement reliability is the key to smart sensor success,” he states. “Once sensor measurements are reliable, the benefits provided imply less maintenance requirements since it is possible to predict system anomalies and, therefore, increase asset [employee] efficiency and, at the same time, reduce costs.” HONEYWELL uses several technologies in its sensors dedicated to the measurement of pressure, humidity, temperature and position, including MEMS (Micro Electro Mechanical Systems) and ASIC (Application Specific

NEWS MARKET OVERVIEW Integrated Circuits), with the objective of collecting data accurately and reliably. The company’s SMART (Superior Measurement. Accurate. Reliable. Thinking.) Position Sensor, for example, is a highly reliable ASIC using an array of integrated circuits to detect magnetic fields (Hall effect sensors) for enhanced object position sensing. According to ROCKWELL AUTOMATION Product Manager, Maurício César Brichesi Filho, the ROI calculation for smart sensor applications will be based on the previous conditions of the equipment/line where they are installed. For example, factors such as downtime caused by equipment failure, reduced product quality and lower OEE (Overall Equipment Effectiveness) all need to be included in the equation. “Smart sensors are capable of reducing maintenance costs by reducing the equipment/line MTTR [Mean Time To Repair],” he says. “They are capable of providing contextualized information of actual field conditions in real time, so the end user is able to make fast and efficient decisions.” The smart sensor technology of ROCKWELL AUTOMATION is implemented by means of three components: advanced diagnostic sensors (IODD Advanced); IO-Link technology to deliver more data to the control system; and the advanced integration of sensors and controllers, a unique feature in the market. INDUSTRY 4.0 AND IoT “With Industry 4.0, the main issue is the potential for establishing communications between the sensor and the information network, plus process automation,” states Kim. “As a particular point of note, we’ve been noticing intense market interest in automatic inspection solutions.” Kim finds it difficult to predict the type of sensor that will command the biggest market share, because that depends on each specific application. “Considering that the market has been looking for inspection automation options, it is possible that sensors related to this kind of application will play a major role from now on,” he says. “Industry 4.0 and the IoT influence and demand very decisive growth in the smart sensor market, since the world needs process optimization, assets and increased profitability,” says Takizawa. “Smart sensors are basically the heart of Industry 4.0 and the IoT; they play a major role in fast, efficient and reliable data acquisition.” Of course, growing competition in worldwide markets calls for technology updates on a yearly basis. “The combined sensor is likely to play a major role in the next few years”, hopes Takizawa. “This kind of sensor is capable of collecting several types of data. An example of a combined sensor is our HumidIcon, which combines temperature and humidity in a single sensor, with a digital output for communication. If a sensor is capable of combining information (pressure, humidity, temperature, position, etc.), equipment space will be more optimized, easing the path from design concept to reality.” MORE INFORMATION
Similarly, Brichesi reiterates that the growth of Industry 4.0 and the IoT is based on the modernization of sensors and actuators. “According to the ISA-95 standard, sensors and actuators are in level 0, and are responsible for providing reliable information to the analytical and management systems,” he says. “If bad quality information is provided, the performance of analytical technologies and ML 25 | Industry USA | July 2019

[Machine Learning] will be affected.” Brichesi adds that the main applications are in analogic technology (pressure, temperature, distance) which, besides enabling productivity, reduce the cabling costs of field devices. For this reason, Brichesi is convinced that analogue sensors will play a key role, since it is easier to implement this type of sensor than digital counterparts such as distance, colour and condition sensors. FUTURE Which industrial segment will have the greatest demand for smart sensors in the near future is considered, for the time being, a guessing game by Kim. “Even if several companies come up with similar products, the way they are made will be, in most cases, quite distinct,” he states. “I believe that all active players in product manufacture are candidates to drive higher demand for such items. The principle which must be considered is that every product submitted for processing is subject to inspection, to make sure it is within quality parameters”, Kim explains. According to Takizawa, agriculture, energy and medicine will be demanding more and more smart sensors as the technology keeps evolving. “A combine harvester, for example, may use position sensors, IMUs [Inertial Measurement Units], pressure, temperature, speed and current sensors, GPS, and several other types,” he says. “Furthermore, these markets demand real-time monitoring of the data provided by such sensors, so that equipment operators can make fast decisions. The medical and energy markets are those demanding the most up-to-date technologies capable of providing high-accuracy data collection, mainly in healthcare, so that a doctor may analyse data from several patients in real time. Additionally, trending this data will increase system reliability and decrease eventual failures.” Brichesi predicts that the industrial segments set to take most advantage of this technology will be food and beverage, automotive and tire manufacturing, as well as general manufacturing. “These segments already use several sensor types across their industrial facilities that are connected to conventional I/O cards,” he explains. “The lack of information to the user caused by this type of setup creates serious consequences, such as plant shutdowns and decreased operational reliability. However, by applying the latest sensor technology, they will experience a marked increase in production and reliability.” According to a survey carried out by Markets and Markets, an Indian company specializing in quantified market research, the industrial sensor market was valued at €14.24 billion in 2018 and is likely to reach €19.23 billion by 2023, an annual growth rate of 6.16%. The survey points out that this increase is being propelled by growing demand for Industry 4.0 and IoT strategies, by the surging wireless sensor market and the burgeoning demand for industrial robots. Smart sensors are expected to evolve quickly, particularly in size, performance and cost. As a result, the use of smart sensors will become more widespread as the IoT improves and renders important data transmission safer. This progression will lead further industries to adopt smart sensor technology.

for the actuators of the landing gear, the wing flaps and stabilizers, the flight controls and motor electronics.” A proven technology The hermeticity between the customer’s equipment and the SOURIAU connector is located at two points. The first point is where the connector is attached to the equipment; the second is situated between the contacts and the shell. In the manufacturing process for the hermetic connectors, the traditional insulator is replaced by an insulator made of glass. A sintered wafer in the format of the shell and matching the contact arrangement is placed in an autoclave and melted at a temperature of 1000 °C. Under the effect of the heating and cooling cycles, the glass retracts and creates total hermeticity between the shell and each contact.

Global automotive stud welding leader Nelson Automotive has announced a complete rebrand of its business to customers, stakeholders and industry peers.

Thanks to the efforts of one company from Berlin, there is now half a ton less plastic waste floating in our oceans.

amily-owned Knick Elektronische Messgeräte has acquired 1,000 recycled bracelets in time for tomorrow’s World Water Day (March 22). With this purchase the company has contributed to the funding of a worldwide clean-up campaign. The bracelets are made and sold by 4Ocean, an US company that plays a leading role in protecting our oceans and that carries out extensive, regular clean-ups through the sale of its bracelets. For every bracelet sold, about 500 g of plastic waste can be removed from oceans and coastlines. With the help of 150 employees and countless volunteers, the company has been able to remove more than 1.8 million kilograms of waste in the past two years.
With the purchase of 1,000 bracelets, Knick has made sure that in future clean-ups about 500 kg of plastic waste can be removed from our oceans and then recycled into new bracelets. Knick CEO and President Marcus Knick says: “The protection of our oceans is very important to me. In our work we try to avoid plastic as much as possible. With our measuring instruments the quality of industrial wastewater can be monitored before it gets back into circulation. But the challenge of protecting our oceans does not there. From the view of the development trend of the technology, both tin plate products and tin coating are getting thinner. As a result, the production technology is becoming more complex and difficult and has become the high-level production line in the manufacturing field of thin electrolytic tinplate in metallurgical industry.
In addition, canning and printing processes using tinplate sheets as raw material are extremely sensitive to strip shape. The cold rolling process of black steel also produces a considerable amount of internal stress in strip steel, causing tinplate flexures easily when such stress is released during downstream deep processing of shearing. More and more industrial equipment is being connected to industrial networks. In 2019, the number of new connected nodes is expected to grow by 10%. Industrial Ethernet and Wireless continue to grow fast, but 2019 also marks the first year of fieldbus decline.

hese are the main findings in the annual study of the industrial network market by HMS Networks. Industrial Ethernet now accounts for 59% of new installed nodes (52% last year), while fieldbuses are on 35% (42). EtherNet/IP is still the most widely installed network at 15%, but PROFINET is closing in at 14%. Wireless technologies continue to develop strongly and are steady at 6% of the market (6).
HMS Networks now presents their annual analysis of the industrial network market, which focuses on new installed nodes within factory automation globally. As an independent supplier of solutions for industrial communication and the Industrial Internet of Things, HMS has a substantial insight into the industrial network market. Continued growth for industrial Ethernet Last year, HMS concluded that Industrial Ethernet had surpassed traditional fieldbuses for the first time, and this development continues in 2019. With a steady growth rate of 20% (22), industrial Ethernet now makes up for 59% of the global market (compared to 52% last year). EtherNet/ IP is the largest industrial Ethernet network with 15% of the market, but PROFINET has almost closed the gap and is now at 14%. Ethernet runners-up globally are EtherCAT at 7%, Ethernet POWERLINK at 5%, and Modbus-TCP at 4% all of which are showing stable growth. American manufacturers have been urged to unlock the value in their production data and learn from the historical knowledge embedded in their organizations.

peaking at the recent American Manufacturing Summit in Chicago, Frans Cronje, Managing Director and CoFounder of DataProphet, a specialist in developing artificial intelligence (AI) solutions for the manufacturing sector, warned C-Suite executives from some of America’s largest companies that, with the unprecedented amount of data coming off the line, there is an urgent need to augment human analysis with AI, separating the data that can provide real value.
He commented: “Within the process control environment there is a huge amount of data coming off the line – too much for any one person to analyze. There is a real danger that operators are being blinded by a blizzard of information and are missing real opportunities for process and quality improvement. My message to manufacturers is that there is a large amount of value in your data and it does not require large capital investment to begin to extract it.” He continued: “Manufacturing is complex and hard to control, and existing technologies often fail at preempting production glitches and fail to spot the changing conditions that can impact quality. Each process step can have hundreds of variables that affect the quality of the output and operational effectiveness. Even the skilled experts lose control of their process.” Mr Cronje said that with traditional statistical process control software, control limits are programmed by human experts and often fail to capture the complex interactions between all process variables. As a result, there is significant variability in plant performance and production quality that human experts cannot explain.

Inductive sensors with an increased temperature range, as well as increased EMC resistance and E1 approval for the use of mobile machinery and vehicles in safety-critical areas, round off this new portfolio.
These safety proximity sensors do not require a special coded target and can therefore be used with standard metal actuators. The sensors from Pepperl+Fuchs have no blind zone and can therefore be mounted easily and without any additional adjustment. The sensors are equipped with standardized OSSD outputs (Output Signal Switching Device) for signals and diagnostics that can be connected to a safety module or a corresponding control panel.
