HI! HOW CAN I HELP YOU? MANUFACTURERS TURN TO ARTIFICIAL INTELLIGENCE FOR A RANGE OF SUPPORT FUNCTIONS Anyone who’s visited a corporate website for help with a product or service has seen them: those little chat windows that lead one to quickly suspect there’s a computer on the other end of the discussion, not a real person. These conversational agents, or chatbots, have been around for years, using artificial intelligence (AI) to “converse” with their human counterparts and answer whatever questions might arise. Lately, however, AI has evolved into so-called “deep-learning systems,” eerily intelligent software that significantly expands on their predecessors’ capabilities. The early versions of these systems focused on medical diagnostic applications. Today, virtual assistants are ubiquitous, offering help on everything from your credit card balance to your Facebook page to fixing your garage door opener. Agents are used to guide customers to the correct support contact, assist them with finding a technical document, help him or her understand a problem and then walk that person through the resolution, staying with them until the machine or system is back online. So revolutionary are these systems that some may not even realize they are chatting with a computer! Industrial equipment suppliers have not remained indifferent to this advanced communication tool and have found a number of applications for it, starting with the production line. Visual inspection solutions, preventive maintenance resources, decision support tools, and even automatic control functions— these are just a few examples of how AI has found a home in manufacturing over the past few years, particularly where automation is required. This year, however, has proven to be an especially good one for AI. Machine vision provider Cognex, for example, has leveraged deep learning with its VisionPro ViDi software, able to identify dissimilar surface defects that traditional vision systems cannot detect, and do so even on high-speed production lines. On the predictive maintenance side, control-command platforms can now enrich and even create their own models based on correlational analyses of recorded data. These include Omron's Sysmac AI controllers, which reportedly have the ability to
identify abnormal situations and therefore potential sources of failure, as well as the FactoryTalk Analytics LogixAI module in Rockwell Automation's ControlLogix line, designed to “do the job of a data scientist.” Interestingly enough, both manufacturers have joined forces with Siemens, a company that made a similar product announcement a few months earlier with news of its “future of automation” S7-1500 TM NPU module. Another example of advanced preventive maintenance functionality is Yokogawa's OpreX-brand Sushi Sensor XS770A, used for intelligent online monitoring of vibration and surface temperature on industrial equipment. At the Paris’ IBS show in early October, Schneider Electric announced a range of decision support features in its EcoStruxure Building, together with the latest solutions for optimizing energy consumption. Most notable, however, was Schneider Electric’s 2019 agreement with Microsoft on the corporate incubator “AI for Green Energy Incubation Lab” (created in 2018), intended to host and support European start-ups “wishing to transform the energy sector in Europe through Artificial Intelligence.” Lastly, Delta Electronics has just announced its own partnership with Microsoft to accelerate the deployment of AI in robotic applications, an agreement not unlike that of ABB and IBM, first announced at the 2017 Hanover Fair. In summary, the development and progress in the field of AI has shown to be extremely rapid of late. Where the industrial world has a reputation for being conservative, a factor that tends to hinder the adoption of new technologies, a number of manufacturers—especially large manufacturers—have begun to adopt these AI and deep-learning technologies en masse. This trend will only continue as traditionally pragmatic industrialists the world over learn how AI works, whether it's effective, and what it can do for their operations. Stay tuned; it's sure to be an interesting ride.

ELECTROMOBILITY CUTS GROWTH IN THE MACHINE TOOL INDUSTRY When the world’s manufacturing community met at EMO 2019, the focus was on innovations and new developments. One additional topic of discussion, however, was the trend towards electromobility. That’s because the car industry is a core market for many manufacturers, and vehicles with an all-electric drive have far fewer components in their drive train, leading to a correspondingly smaller share of work for the machining industry. As a study by Porsche Consulting management consultancy shows, considerable losses are to be expected in individual branches of the market, which will also weaken growth throughout the mechanical engineering sector from 2030 onwards. Electric predictions It’s been ramping up for quite some time, but the trend to electric vehicles now seems unstoppable. For example, automaker Daimler expects that by 2025, every fourth Mercedes it delivers will come with an electric drive. Porsche offers similar projections, intending to equip roughly 25% of its cars with electric motors within that same time frame. And the Volkswagen Group is planning 80 new electric models by 2025 and will offer electric drives on all of its 300odd vehicle models within five years after that. The consequences of these developments are obvious: the market share of cars with combustion engines will decrease, in some cases dramatically. According to one forecast, this process will begin by 2030 at the latest; by 2035, there will be more cars will be sold with an all-electric motor than with a combustion engine—a first for the industry—and by 2050, all-electric drive vehicles will enjoy a 67% market share. Fewer jobs in the machining industry This will have drastic consequences for suppliers throughout the automotive industry. For instance, Fraunhofer IAO and IG Metall predict that by 2030, somewhere between 75,000 to 109,000 jobs will be lost by German engine and transmission suppliers alone. As discussed at the German trade fair EMO, machine tool manufacturers are faced with the challenge of developing strategies to deal with the automotive industry’s transformation to electromobility.
The reasons for this are evident: an electric drive is much simpler than one with a combustion engine, lacking the engine block, cylinder head, fuel injection system, ignition, clutch, and other machining-intensive components. The transmission is much smaller or, depending on the drive design, can be eliminated entirely, as can various auxiliary units. Machine tool industry: heavily dependent on automotive As these traditional automotive parts begin to be manufactured in smaller quantities, how will it affect machine tool manufacturers in Germany? Porsche Consulting management consultancy has investigated this question and summarised the results in a new study “Auswirkungen der Elektrifizierung des Automobils auf den Deutschen Maschinenbau” (Effect of car electrification on the German mechanical engineering industry) [Note 1].

A total of 13.5% of all machinery and related systems currently produced in Germany are sold to automotive manufacturers and their suppliers. This share is significantly higher in some segments of the mechanical engineering industry, but particularly for machine tool builders, where 48.4% are dependent on automaking and will therefore be strongly impacted by the trend to electromobility.

Greater complexity due to hybrid drives Anyone wishing to succeed in this new market will do the math: the amount of machining required to produce an electric motor is only 28% compared to a combustion engine. Therefore, if half of all vehicles produced have an allelectric motor (assuming the same number of units sold), the car manufacturers’ machining needs will shrink by 36%, with a corresponding trickle-down effect for machine tool manufacturers. However, this scenario doesn’t consider the transition period, where hybrid cars with both electric and internal combustion motors will enjoy an initially higher percentage of growth in market share. This is significant, because there is 10% more machining required for a hybrid drive, due to the need for both types of motors together with a powersplitter gearbox. It’s for this reason that the mix of hybrid and all-electric cars will be a critical factor in predicting machine tool industry development. Evaluating the market up to 2030 Porsche Consulting has developed forecast models for 2030 and 2050, respectively. In 2030, cars with all-electric motors will attain a maximum market share of 16% (for new vehicles sold), while the hybrid share will rise to 29%. For machinists and machine tool manufacturers, this means that the percentage of machining will likely drop to 91% of today's volume, with an annual growth of only 1.41%.

A sharp decline in machining share expected by 2050 The study goes on to predict a significant decrease in market volume for the mechanical engineering sector from 2030 onwards. By that time, the amount of machining needed by the automotive industry will have fallen to 55% compared to today's level. As mentioned earlier, however, roughly 50% of the machine tool industry is dependent on automaking, which means that in 2050, machine tool manufacturers will have to generate more than a fifth of their sales elsewhere if they wish to maintain their current production volume. Wanted: a strategy for closing the gap Each machine manufacturer thus has to develop a plan for closing this gap. The study identifies various options, one of them being to exploit new production opportunities within the automotive industry that are either linked to electromobility or are independent of it.

From Porsche Consulting's point of view, the best way to go about this is to develop and evaluate various scenarios based on an assessment of the current situation, using a broad database as a foundation. This approach provides a complete picture of the changes in mechanical engineering needed to address future technological changes in the car industry and new types of mobility, and will give machine tool manufacturers the information needed to make strategic decisions that will affect their companies for years to come. One benefit of this approach is that the automotive market will continue to experience growth despite any changes in drive technology. By 2030, global annual car sales are expected to increase at a rate of 5.7%. This means today's 86 million vehicles will grow to more than 116 million vehicles, and to nearly 170 million by 2050. A repositioning within the same target sector therefore offers considerable growth opportunities.

Even if severe sales declines are not expected until 2030, machine tool builders would be well-advised to begin their transformation now, moving towards electromobility or the development of new target markets. ennametal has developed a 3D printed stator bore tool specifically designed to meet growing customer demand for lighter weight tooling solutions used to machine components for hybrid and electric vehicles.

E-mobility components are typically machined on smaller, low horsepower CNC machining centers that require lighter weight tooling solutions. Kennametal’s 3D printed stator bore tool weighs half that of the conventionally manufactured version, while still meeting accuracy, roundness, and surface finish requirements for aluminum motor body boring.
“The main bore, that houses the stator of an electric motor measures approximately 250 mm in diameter (9.84") and approximately 400 mm (15.74") in length, with a smaller bearing bore at the bottom,” said Harald Bruetting, Manager, Program Engineering. “When manufactured using conventional means, a reamer for this type of application would weigh more than 25 kilograms (55 lb.), far too heavy for the existing machine tool or for an operator working with the tool.” Bruetting and Kennametal’s Solution Engineering Group turned to the company’s in-house additive manufacturing capabilities to 3D-print a strong but lightweight indexable tool, equipped with proven Kennametal technologies including fine adjustable RIQ reaming inserts for high precision finishing and a KM4X adaptor for maximum rigidity. The tool also features internal 3D printed cooling channels that help maximize productivity and tool life. “By using metal powder bed 3D-printing together with finite element analysis software, we were able to design and build a tool that brought the moment of inertia very close to the spindle face, increasing its rigidity while meeting

the customer’s weight restrictions,” said Werner Penkert, Manager, Future Solutions. “It is an excellent example of how Kennametal is using advanced manufacturing technology to help meet our customer’s unique challenges.” Two versions of the tool were built, one with a carbon-fiber tube, the other using a 3D-printed metal tube. The results were impressive. The tool with the 3D printed tube weighed in at 10.7 kg (23.6 lb.) and the carbon fiber version at 9.5 kg (20.9 lb.), less than half of their conventional counterparts. www.kennametal.com

CONSIDERATIONS FOR COMPUTER VISION QUALITY CONTROL IN MANUFACTURING
Computer vision systems are installed in manufacturing plants to assist with a wide variety of industrial quality assurance and control processes, and to a lesser extent in applications of process control. Typical applications usually fall into the following categories: - Dimensional: inspections of shapes, sizes, orientations of objects - Surface blemish or defect: inspection or detection of gauges, scratches, pits or marks - Assembly or completeness: inspection for presence or status of sub components - Operational status: inspection or detection of erroneous operational events

The main purpose in all applications is to distill a complex photo, or series of photos, into a binary outcome as measured against a predefined set of references or rules. In essence, the camera is asked a complex question, for example “Is this component satisfactory” and is required to answer “Yes” or “No”.
The underlying architecture of how this “Yes” or “No” answer is inferred can further be divided into two distinct categories. Absolute comparison and probabilistic comparison. Absolute comparison is based on the concept of an image being compared to a database of images and the system recognizes the image as one of the provided samples, or in the case of deviation, does not. Probabilistic comparison utilizes deep neural networks to assign a probability that an image contains features that are comparable to that of a provided training set, allowing the system to answer “Yes” or “No” with a degree of certainty for objects that it had never seen before. With ever faster computers and the rise of industrial use of machine learning techniques, probabilistic approaches utilizing convolutional neural networks to determine outcomes is fast becoming the technology of choice. Considerations for the application of a computer vision system Vision inspection and evaluation systems that are integrally tied to convolutional neural networks are capable of

these images are often taken from products or equipment in operational environments, the systems adjust for variations in orientation, location, focal distance and changes in environmental conditions such as time of day, dust levels, temperature or other that can and will affect image quality. To allow for the inevitable expansion of the system or the so called “Can your system also check for this” scenario, image quality should be as good as is feasibly possible, and at the very least double that of what is expected to be “good enough”. Where will near term breakthroughs come from? Nearly all imaginable discreet applications of vision systems already exist in some form. The near term breakthroughs in system adoption will come from integration and standardization. - Integration of vision systems into existing infrastructure: many industrial environments have a wide base of varying quality CCTV systems in operation, typically monitored by either safety or security personnel. Integration of ML models into these legacy systems allows evaluation against pre-defined scenarios. “Is that human wearing the required PPE gear?” may be the typical application. Technology that achieve this functionality is already well established, but cost effective integration into existing systems that have grown organically and consists of a wide variety of multi generational hardware components remains challenging.
effectively addressing a wide variety of problems, but there are some hard limits to consider before venturing down this road. Problem definition Although neural net vision systems can infer and evaluate scenarios that it has not seen before, training towards specific problem sets or applications greatly increases the accuracy and rapidly reduces time required to deploy. It is more effective to define multiple aspects for the system to consider, and aim to narrow the definition, rather than provide it with a broad and ill defined problem set that encompasses a wide spectrum of evaluations. During communication with clients, significant time is spent asking the question: “What exactly are we looking for?”
Using neural networks in the interpretation of digital images rapidly increases the levels of functionality, but is significantly more complex than most legacy systems that rely on comparison with a predefined data set, and as such, training of the neural nets to achieve the required level of accuracy is both challenging and critical for success. The vast improvements in quality and accuracy seen when applying neural networks to vision systems in the manufacturing and industrial sectors have rendered classic computer vision techniques almost obsolete. In particular, the use of convolutional neural networks - neural networks more apt for processing and classifying images - has made classifying products, detecting the presence or absence of specific items in complicated contexts, and the detection of visible defects in products far more precise and reliable than was possible before.

Cycle times The computational loads that are associated with neural net driven vision systems, demand respect for expected cycle times. Super-fast cycle times are easily achievable, but the cost and complexity of hardware quickly escalates with the introduction of specialized, reliable cameras and embedded computing requirements.
- Standardization and integration: as with everything else, scalable vision deployments will benefit from, and also contribute to standardization. From software protocols to hardware interfaces, vision integration into modern PLC’s and industrial robots are already on the rise in the form of augmented or assisted production processes. Various levels and systems are in use today, and out of the current experimental environment standards and norms will emerge.

DATA REQUIREMENTS FOR ARTIFICIAL INTELLIGENCE IN MANUFACTURING
At the core of today's state-of-the-art Artificial Intelligence (AI) algorithms is the ability to learn complex patterns from a sample of data. In the manufacturing context, an example of a pattern might be the ways in which a set of parameters contained in that data, which are related to a process in a factory, vary together. When considering AI, it’s important to understand what the data requirements are at the outset.

he algorithm learns the patterns by being shown many examples of the parameter values in question— typically between a few thousand and several million. This data sample is a representation of the history of the factory process. Now, if a trend exists in the sample to the effect that, for example, every increase in the process temperature by one degree Celcius tends to be accompanied by a decrease in the process's time by ten seconds, the AI will learn this apparent relationship between the temperature and time parameters. In this way, the AI effectively learns a model of the process. It does so automatically, assuming that it is properly designed and fed enough examples of the right data. What is the right data for AI? What constitutes the “right” data for AI-enabled process optimisation? The general answer is the set of data that is sufficient to describe how changes to a process's parameters affect quality. The bulk of process data can generally be represented as a table, or a collection of tables, comprising of columns (parameters) and rows (production examples, 26 | Industry USA | November 2019

representing, say, one production batch per row). In order to be meaningful as a representation of a process, or more specifically of the history of a process, these tables need to be accompanied by some explanatory information. Start by taking a look at the kinds of explanatory information that are necessary, before discussing the data requirements in terms of those tabular columns and rows. The key pieces of explanatory information, required by the data science team, are: - A high-level description of the physical process; - A description of the flow of production through the process (normally in the form of a process flow diagram), including in some contexts the time offsets between process steps; - A description of how the data table(s) relate to the process. Some of these descriptions can be obtained from the available technical documentation. In most cases, however, the necessary insights can be learned by walking through the data tables with specialists from the factory.
Due to the nature of AI-enabled parameter optimisation, there are some clear fundamentals that the bulk of the data—the data tables—needs to satisfy. This paper outlines these fundamentals in terms of data columns, before turning to the row-wise requirements. Data columns: a representation of quality The data columns need, first, to include a representation of the quality result. It’s important to note that data might not contain a full representation of how quality is measured in the factory. These gaps in the data are common (batch sampling for example): in some cases the available data can be sufficient to achieve dramatic results. The second set of required data columns concerns process parameters. These fall into two types: controllable and noncontrollable parameters.
However, due to the ability of AI models to learn complex interactions in a large number of variables, a manufacturer is best advised to make all available data points around the process available for inclusion in the AI model. The cost of including additional variables is low. A good AI specialist will employ the necessary statistical techniques to determine whether the variable should be included in the final model. Variables that might be considered marginal at first may contribute to an AI model that leverages effects and interactions in the process, of which the specialists had previously been unaware, potentially resulting in an improved optimisation outcome. Row-wise data requirements Let's turn now to the row-wise data requirements. The general rule here is that the data needs to be representative of the process, and in particular of the interactions that are likely to affect quality in the future. A basic aspect of this is to ask: how many rows, i.e. production examples, make a sufficient training set? The answer depends on the complexity of the process. The sample needs to be a sufficient representation of this complexity. In the manufacturing context, the lower bound typically ranges from a few hundred to several thousand historical examples. In many cases the data should also represent one or more sufficient periods of continuous operation, as this allows the AI to learn which operating regions can be sustained, as well as how effects from one part of the process propagate to others over time.
Continued data availability goes hand in hand with the requirement for data consistency. This can best be illustrated with a negative example, in which a factory intermittently changes the representation of variables in data exports, such as whether a three-state indicator is represented as a number from the set {1, 2, 3} or as a string of text from the set {'red', 'orange', 'green'}. If uncaught, these types of changes could quietly corrupt the optimisation model and potentially result in a negative impact on process quality.

Consistency and continued data availability This brings us to the last key data requirement, namely consistency and continued availability. In order to keep the AI model current with operating conditions on the production line, fresh data needs to be available for regular retrains of the model. This in turn requires some level of integration with the data source. In a worst-case scenario, this might mean a continuous digitisation process if the recordkeeping system is offline, or manual exports of tabular data by factory technicians. These approaches are relatively labour-intensive and may be subject to inconsistencies. An ideal setup would consist of a live data stream from the manufacturer's data bus into a persistent store dedicated to supplying the AI training pipeline. The new IPS400i is just as compact as its sibling, the IPS 200i, and thus requires little space on the high-bay storage device – however, it detects round holes or reflectors not only in single-depth, but also double-depth bars and thus determines the position deviation relative to the target position in the X and Y directions. This makes the new camera-based IPS 400i positioning sensor particularly suited for use in double-depth pallet high-bay warehouses. A model with integrated heating for use in refrigerated warehouses down to -30 °C is also available. Both variants – IPS 200i and IPS 400i – offer the user simple and fast commissioning and operation.
The sensors are put into operation using a web-based configuration tool with a user-controlled installation assistant (wizard). Printed configuration codes are read in without a PC via “Code Generator,” which means that configuration adjustments can be made directly on the high-bay storage device. An alignment system consisting of four feedback LEDs further facilitates the commissioning process. Due to its powerful, ambient-light-independent IR LED lighting, fault-free use in warehouse technology is possible with just one single device for a working range of up to 2400 mm. With the integrated TCP/IP interface and PROFINET RT, the IPS 400i can be directly integrated into the network environment and enables quick, locationindependent diagnostics. Condition monitoring and predictive maintenance take place using a quality score that detects deterioration in the reading performance of the sensor at an early stage. or a quick release of inserted wires, the terminals are equipped with a pusher that requires only slight pressure and no special tools, although the Push-insprings provide high contact force for the wire connections. Improving on conventional Push-in terminals, accidental incorrect insertions of wires are made impossible due to the physical separation of the insertion channel and pusher. The completely new internal layout with large contact surfaces and fixed metal parts ensures a high current-carrying capacity with low heat build-up, mechanical toughness and an absolutely secure hold of the compact terminals.
All potentials have a test point for easy measurement. DIRECT MODBUS CONNECTION TO PLCS
The compact communication module features a Modbus RTU interface for easy data exchange with the PLC.
GSM-PRO2 series communication modules from CONTA-CLIP feature a Modbus RTU (RS485) interface that enables easy data exchange with other controllers.

he modules operate in slave mode and can, for example, provide a PLC with added GSM functionality via an easy plug connection to the RS485 port directly on the C-type mounting rail. The GSM-PRO-CON extension module from CONTA-CLIP makes wiring even simpler. Plugged into the GSM-PRO2 module, it offers front-access terminals for connection to the controller. The GSM-PRO2 parameterization software can be programmed to send a text or email fault message to specified recipients when the status of the PLC input changes.
Prompted by a text message that is sent to the GSM-PRO2 module, data is written into the PLC's digital and analog registers via the Modbus RTU interface. The PLC, acting as a master, reads out the data in order to trigger the corresponding actions. Various communication modules with and without GPS functionality are available for all common wireless standards up to 4G. Apps for iPhone and Android devices enable flexible monitoring and control and provide an instant overview over the statuses of several modules at once. Users do not need any programming skills to parameterize the modules.
