THE CASE FOR HYDROGEN AS CLEAN FUEL The long term solution for clean energy is decarbonisation, decentralisation and digitalisation. Hydrogen, being an energy carrier rather than a source, fits in this pattern.

The world is in the grip of severe climatic events for some time now, but 2021 has brought home the severity like never before. Sample these developments:

• The month of July 2021 witnessed unprecedented flood situations in Germany and Belgium in Europe, the Henan province of China, and the Indian State of Maharashtra, besides other places. A few weeks earlier, parts of Canada witnessed an unprecedented heat wave, with temperatures soaring to almost 50-degree Centigrade, in what is described as a once-in-a-1000-year event. • During the same period, dozens of wildfires raged across western United States, a region experiencing an unrelenting drought. The largest of these fires, termed the Bootleg Fire, consumed more than 400,000 acres of forest, the dry weather making the efforts to put them out difficult. Last heard, these fires are still raging at various places. In addition, California is witnessing an unprecedented water crisis. • Hurricane Ida, which struck Louisiana, USA, on August 29, 2021 is believed to have intensified due to the effects of climate change, killing scores of people and plunging millions into darkness. The after effects spread to four states causing unprecedented flooding in New York and New Jersey.

The World Meteorological Organization’s State of the Global Climate 2020 report has documented various indicators of the climate system. These include greenhouse gas concentrations, increasing land and ocean temperatures, sea level rise, melting ice and glacier retreat and extreme weather. Consequently, the number of weather-related disasters to hit the world has increased five-fold over the past 50 years. While the world has woken up to the disastrous consequences of climate change, the efforts to battle these are woefully inadequate. There are positive developments like the adoption of the Paris Agreement in 2015, and the movement towards renewable energy and electrification of the automobile. There is also the growing realisation and commitment by several countries led by the European Union, and over a thousand big global companies, to cut emissions and become carbon neutral by 2050 or earlier. China has pledged to do so by 2060. So where does Hydrogen – the lightest element and under standard conditions a colourless, odourless, non-toxic and highly combustible gas – figure in this? To understand that, one must look at fossil fuels, the leading cause of rapid climate change in recent years. According to the US Environmental & Energy Study Institute (EESI), fossil fuels 31 | Industry EMEA | October 2021

currently supply about 80 per cent of the world’s energy. Burning of fossil fuels releases large amounts of carbon dioxide (CO2), which is a greenhouse gas, which in turn leads to build-up of heat in the atmosphere, causing global warming. The use of fossil fuels in automobiles and power plants also releases nitrogen into the atmosphere, which being already present in the air in abundant measure, is causing a surplus that contributes to the formation of smog and acid rain. The solution to this crisis is clean and green energy from renewables like wind and solar power. While hydroelectric power is considered clean and renewable it contributes just over 16 per cent of total global electricity production. Hydrogen is the other clean source of energy with great potential. According to a McKinsey study for the Hydrogen Council, hydrogen could become a major asset in the fight against climate change, cutting CO2 emissions by 20% between now and 2050. The Hydrogen Council is a global CEOled initiative of leading companies with a united vision and long-term ambition: for hydrogen to foster the clean energy transition for a better, more resilient future. The study indicates hydrogen as an energy source is a highly credible alternative to fossil fuels and a substantial addition

to existing renewables: in less than 25 years, hydrogen could account for 18% of global energy consumption and reduce CO2 emissions from current levels by some 6 gigatonnes. Hydrogen in industry Hydrogen was first produced in a laboratory by Robert Boyle in 1671 but recognised as an element only in 1766 by Henry Cavendish. It took another 125 years to find its various chemical applications. Since then hydrogen has been widely used in various industrial applications, mainly in refineries for hydro-desulfurisation and hydrocracking operations, and in production of ammonia, the raw material for fertilizers. These two industries account for almost 80% of hydrogen consumption today, with another 10% going for Methanol production. That means only 10% hydrogen is presently used in all other applications covering food, metal working, welding, flat glass production and electronics industries; medical uses, and fuel cell applications in the automotive sector. This indicates the scope and potential for use of hydrogen in the battle against climate change. The steel industry is the latest to contemplate the use of hydrogen as a source of energy in order to reduce its carbon footprint. After power generation, the steel industry is the largest producer of carbon dioxide, accounting for up to 9%

of total fossil fuel emissions (Source: World Steel Association). In July 2021, Swedish steelmaker SSAB announced that it has rolled the first steel produced using Hydrogen Breakthrough Ironmaking Technology (HYBRIT), i.e., produced by 100% fossil-free hydrogen instead of coal and coke, with good results. “The first fossil-free steel in the world is not only a breakthrough for SSAB, it represents proof that it’s possible to make the transition and significantly reduce the global carbon footprint of the steel industry. We hope that this will inspire others to also want to speed up the green transition,” said Martin Lindqvist, President and CEO of SSAB, on the occasion. SSAB aims to cut its CO2 emissions in Sweden by 25% by as early as 2025, and by 2040, the plan is to eliminate most of the remaining CO2 emissions. Other global steel makers like ArcelorMittal and Thyssenkrupp in Europe and China’s Baosteel Group, are also pursuing similar measures for carbon reduction. ArcelorMittal is planning to convert its Hamburg plant to climate-neutral steel production by 2030. According to the International Energy Agency, to meet the global climate and energy goals, steel industry emissions must fall by at least half by 2050. Hydrogen as automotive fuel Elon Musk famously declared in 2019 that the idea of hydrogen fuel cell (he called it fool cell) car is ‘mindbogglingly stupid,’ but that is not necessarily true as innovators tend to dismiss rival technologies. Transportation accounts for approximately 28% of global energy demand, and approximately 24% of global CO2 emissions. That is too huge a window of opportunity to miss for any technology that shows promise. At the moment, battery electric vehicles (BEV) are having the edge, but there are companies betting on fuel cell electric vehicles (FCEV) as a more sustainable option in future. Presently there are only three companies – Toyota, Honda and Hyundai – offering FCEVs in the passenger car segment while almost every major automaker has at least one model of BEV on offer. The major advantage of a FCEV, which runs on hydrogen, is the long range it offers apart from the refuelling time of a regular gasoline vehicle, the disadvantage at the moment being the higher cost as well as the limited number of refuelling stations. But there are other considerations as well. Overall, it appears that BEVs are more suited to short commutes while FCEVs make better sense for travelling long distances, with distinct advantages for long haul trucks on account of large onboard storage capacity. A recent whitepaper jointly published by Deloitte and Ballard Power Systems, a global provider of clean energy solutions, examines the issue of FCEV viability at some length. The Total Cost of Ownership (TCO) analysis of this study shows consistent and highly encouraging results. Even when ignoring qualitative benefits of hydrogen, i.e., zeroemission at the use end, among others, FCEVs are forecast to become cheaper from a TCO perspective compared to BEVs and internal combustion engines in commercial vehicles over the next 10 year period in all use cases. The focus then – from governments across the world as well as major manufacturers – is on the commercial vehicles segment where hydrogen is seen as having a greater potential. For example, in April 2021, Daimler Truck AG and Volvo Group, major players in the CV industry, officially outlined their pioneering roadmap for the new fuel-cell joint venture cellcentric, as part of an industryfirst commitment to accelerate the use of hydrogen-based fuel cells for long-haul trucks and beyond. “Hydrogenpowered fuel-cell electric trucks will be key for enabling CO2-neutral transportation in the future. In combination with pure battery-electric drives, it enables us to offer our customers the best genuinely locally CO2-neutral vehicle options, depending on the application,” says Martin Daum, Chairman of the Board of Management of Daimler Truck AG and Member of the Board of Management of Daimler AG. Daimler Truck and Volvo Group are not the only companies working on hydrogen powered commercial vehicles. Toyota has begun testing its new generation of hydrogen fuel cell technology for heavy goods vehicles in the US, based on the same system used in its hydrogen-powered passenger car Mirai, but with a flexible design that could be used by different truck manufacturers. Even Hyundai plans to offer

hydrogen fuel cell versions of all its commercial vehicles by 2028 – the company has already commercialised an all-fuelcell truck model, the Hyundai XCIENT launched in 2020. The BMW Group has clear goals for effective climate protection and sustainable mobility up to the year 2030. It recently hosted the Central German Hydrogen Summit, which took place at BMW Group Plant Leipzig in May 2021. As a first step, hydrogen is already being used in logistics to power tractors and forklifts carrying required parts to the assembly lines. The Bosch Group is also working with Qingling Motors, the Chinese truck manufacturer through a joint venture in China. “We are now literally picking up speed in the industrialisation of the fuel cell. Innovative technologies and strategic partnerships are the ideal fuel for rapidly achieving the goal of making road traffic as climate-neutral as possible,” says Stefan Hartung, Bosch board of management member and chairman of the Mobility Solutions business sector. For years now, Bosch has been working with Qingling in China in the areas of fuel injection and the exhaust-gas treatment. Bosch also has an existing alliance with Powercell Sweden AB, the Swedish manufacturer of fuel-cell stacks, to make the polymer-electrolyte membrane (PEM) fuel cells for the global automotive market. Ballard Power Systems, mentioned earlier in connection with the study with Deloitte, has also joined the FCEV bandwagon by announcing a strategic partnership with Quantron AG for the development of hydrogen fuel cell electric trucks in early September 2021. The partnership is expected to accelerate deployment and market adoption of FCEVs in the truck segment by leveraging Ballard’s domination in fuel cell technologies and Quantron’s expertise in electric vehicle integration. About the partnership, Robert Campbell, Chief Customer Officer of Ballard Power Systems, says: “Ballard is looking forward to collaborating with Quantron to accelerate the adoption of fuel cell technology for truck applications. The combination of both companies’ expertise will deliver high performance hydrogen trucks to respond to the growing demand for zero emission vehicles from fleet operators and unlock new business opportunities for medium and heavy-duty fuel cell trucks in Germany.” Production, storage and distribution Going forward, much depends on how clean is the hydrogen, which though available abundantly in compounds, must be extracted in pure form for use as fuel. There are many different ways to produce hydrogen for use as a fuel, but the two most common methods are steam-methane reforming used widely in refineries and ammonia production, and electrolysis, which is how it is produced for use in fuel cells and other applications. In the electrolysis method, electric current is used to split water into hydrogen and oxygen. So if the electricity used is produced by renewable sources, such as solar or wind, the resultant hydrogen is termed Green, and is the most desirable option. Hydrogen produced by electricity generated by fossil fuels with Carbon Capture & Storage (CCS) is not considered as clean and is termed Blue. On the other hand, most hydrogen in use today in refineries is termed Grey, because it is generated by fossil fuels without CCS.

Globally there are many initiatives to scale up production of hydrogen on mega scale never attempted before. In Germany, major industry players like Mitsubishi Heavy Industries, Shell, ArcelorMittal and Airbus, have joined forces to form the Hamburg Hydrogen Network to reduce emissions. As part of this initiative, a 100-megawatt electrolysis plant for the production of green hydrogen from renewable energy has been announced recently. In recent months, India has announced two megaprojects, as part of its National Hydrogen Mission. The first is led by the Indian subsidiary of US-based renewable energy startup Ohmium International, to launch India’s first Green Hydrogen Electrolyzer Gigafactory at Bengaluru. The second is a giga project announced by Reliance Industries, India’s largest industrial conglomerate. This is a multi-pronged initiative that includes a fuel-cell factory, an integrated solar photovoltaic module factory, an advanced energy storage battery factory and an electrolyser factory for production of green hydrogen. Down Under, the Australian government is working on a National Hydrogen Strategy for production and export of commercial renewable hydrogen, over the next few years.

consulting company for energy supply, hydrogen, mobility and sustainability. The same report also mentions concrete plans already in place for 225 additional refuelling station locations. Europe had 200 hydrogen stations at the end of the last year, 100 of which are in Germany. France is still second in Europe with 34 operating stations, and with 38 planned hydrogen stations it currently shows the strongest growth in Europe. However, while the other European countries focus on publicly accessible passenger car refuelling stations, most of the French stations aim at the refuelling of buses and delivery vehicle fleets. A significantly increasing number is also projected in the Netherlands, where the number of planned stations has increased to 23. In line with plans, the ninth refuelling station was recently opened in Switzerland.

Storage – bulk as well as on-board – is another area that poses various challenges as hydrogen is highly combustible. Pure hydrogen can be stored either as a gas or in liquid form. Storage of hydrogen as a gas requires high-pressure tanks that can withstand 350-700 bar (5,000-10,000 psi) tank pressure. Storage of hydrogen as a liquid requires cryogenic temperatures because the boiling point of hydrogen at one atmosphere pressure is -252.8°C. This means the requirements of storage tanks either at production site or distribution point, are very stringent. Storage options today include insulated liquid tanks and gaseous storage tanks. Tanks are made in three broad types: all-metal cylinder, continuous filament with metal liner or composite materials. Most tanks used at present are of metal, which makes them expensive, but those made of composites are even more so. Better and improved production processes of carbon fibre and other composite materials are likely to bring the costs down in future. The hydrogen tank of the Toyota Mirai, for example, has a three-layer structure made of carbon fibrereinforced plastic consisting of nylon 6 to store hydrogen at 700 bar (10,000 psi).

Conclusion The road to a cleaner, greener planet minus the climate excesses is going to be a long one. A beginning has been made. A lot depends on ongoing R&D and government regulations for hydrogen to play a meaningful role in this endeavour, and there are sceptics galore. BloombergNEF, the leading strategic research provider covering global commodity markets and the disruptive technologies driving the transition to a low-carbon economy, was initially sceptical about green hydrogen. But based on the optimistic electrolyzer cost scenario, it now believes renewable hydrogen could be cheaper by 2030 in all countries, including the US which has traditionally enjoyed cheaper rates in fossil fuels.

At the end of 2020, there were 275 hydrogen stations in Asia, 142 of them in Japan, and 60 in Korea. The 69 Chinese hydrogen stations in the database are used almost exclusively for the refuelling of buses or truck fleets. The majority of the 75 hydrogen stations in North America continue to be located in California with 49 operating stations.

The long term solution for clean energy is decarbonisation, decentralisation and digitalisation. Hydrogen, being an energy carrier rather than a source, fits in this pattern. By using renewable energy to produce hydrogen for storage, it can act as a battery and solve the problem of grid overload on a sunny or windy day.

The third part, distribution is also being addressed as the movement to use hydrogen as automotive fuel gathers momentum. Globally, 553 hydrogen refuelling stations are in operation worldwide as of 2020, according to an assessment made by H2stations.org, an information service of Ludwig-Bölkow-Systemtechnik (LBST), a German 31 | Industry EMEA | October 2021

It doesn’t take long to find videos of springs being manufactured. The process is almost hypnotic as a series of carefully choreographed motions bend, twist, and form wire into tension, torsion, and compression springs. The equipment used to form these essential metal parts, which are integrated into everything from beds and doors to cars and home appliances, requires significant investment. Hence, when a spring former shows signs of aging, retrofitting to a more modern CNC-controlled system is one potential option.

hile retrofitting sounds attractive, allowing the bulk of the machine to be reused, it is difficult to predict all of the possible challenges that will arise. Furthermore, the retrofitted version of the equipment needs to offer additional advantages, such as flexibility, speed enhancements, and an improved user interface. With around 60 spring formers spread across three manufacturing sites, one recent Delta customer faced precisely this dilemma. However, after close support from Delta’s Field Application Engineer Enric Tamarit and his team, together with a trusted system integrator with mechanical engineering expertise, the customer agreed to trial the retrofitting approach.

At its core, the new design used the AX-864E, a CODESYSbased motion controller that is ideal for such complex control applications. The compact, fan-less design, built around an Intel x86 CPU, ensured robust mounting coupled with support for EtherCAT to control the selected drives. The unit also features an HDMI display port, gigabit LAN, four USB interfaces, and a connector for RS-485/422 and a differential input motor encoder. Eight GPIOs provide NPN (sink) or PNP (source) control or input signals dependent on the model chosen. A watchdog timer, configurable through the BIOS, ensures the system automatically resets in the event of abnormal operation. Additionally, a range of security features, including BIOS passwords and Delta’s PAC Tool for restricting writes to the integrated solid-state drive, are also included. Thanks to its support for CODESYS, an industry-standard IEC 61131-3 PLC language, the control system software was rapidly iterated to optimize the implementation.


The wire forming was realized with ECMA Series servo motors. Their state-of-the-art design provides a high torqueto-size ratio, low flux loss, and delivers low cogging suited to the smooth motion control required for spring manufacture. They could also be adapted to different spring-forming equipment needs thanks to a range of shaft options and encoders. Coupled with ASDA-A2 Series servo drives, connected via high-speed EtherCAT, simultaneous control of the servo motors was ensured. The characteristics needed for the retrofitted design were easily achieved thanks to the available high precision control, with a 1 kHz frequency response and 1 ms settling times, and superlative vibration suppression. Programmable positioning modes (Pr Mode) also allow up to 64 internal position settings, supporting continuous motion control.

The retrofitted electronic CAM spring former provides a more streamlined operating experience. Switching between the manufacture of different spring types is simplified, thanks to the user-friendly, recipe-style selection offered by the human-machine interface (HMI). Furthermore, new recipes can be easily developed by extending and modifying existing designs as and when required. In operation, the upgraded solution proved to be significantly more efficient. Tooling changes to manufacture a different spring previously required a day of effort. This has been reduced to half a day with the new approach. Furthermore, productivity has been improved by 50% in most cases, while the most straightforward spring designs can now be manufactured at double the previous rate. Although the initial retrofit has taken around a year of close cooperation and work to complete, the results have been so impressive that the customer has decided to continue upgrading further spring formers. Because a CODESYScapable motion controller was chosen, coupled with Delta’s easy-to-integrate HMI, servo drives, and servos, this approach will continue to be a cost-effective and reliable alternative to machine replacement.

An essential aspect of the retrofit was an improved user interface, allowing operators to configure the desired spring from a choice of recipes. With a 7-inch color TFT display, the DOP-H07 Series provided the flexibility needed by machine operators. This IP55 rated handheld device weighs just 750 g and includes an emergency stop button together with a hook for convenient storage when no longer in use. Connected to the AX-864E via a TCP Modbus, the handheld display allows simultaneous configuration of the spring former while overseeing the actions executed by the servos. Delta’s DOPSoft configuration software enables visually appealing, clear, and easy-to-use interfaces in multiple languages, ensuring simplicity for users. Simulation of the

production process was also implemented, saving time and resources before committing to manufacturing.

FUZZY LOGIC ROBOTICS RAISES €2.5 MILLION

The Franco-American start-up Fuzzy Logic Robotics announces a €2.5 million round of financing from two deep tech funds: 42 CAP, an industry-specialized German fund based in Munich, and Karista, an industrial fund based in Paris.

Robotics within everyone’s reach The platform is attracting strong interest from large companies, especially for applications with many different part types to be programmed or which have demanding requirements in terms of trajectory and motion accuracy. But as well as current users of industrial robots, Fuzzy Logic Robotics intends to open up a market that is still in its infancy, that of small and medium-sized industrial companies. The platform removes all the complexities of implementing a robot and eliminates the need for robotics expertise throughout the service life of the robot, two obstacles that until now have often been prohibitive for SMEs and SMBs. Ryan Lober, CEO and co-founder, states: “We believe that making robotics accessible to all will help sustain and develop all sectors of industry in the broadest possible sense (automotive, food processing, medical, etc., as well as construction and public works). And Fuzzy Logic Robotics is key to introducing robots into small companies.”

A scalable software platform The Fuzzy Studio and Fuzzy RTOS solution are currently being deployed at customers in France and Germany, who were chosen specifically for their technical requirements. The current fundraising will allow the technical team to be reinforced and deployed at new customers in Europe, serving as platform ambassadors. During a typical summer, the temperature in Rome can soar as high as 104°F/40°C, making the decision to install air conditioning in the Raphael Rooms for the first time ever an easy one. To meet the unique needs of the historic space, Carrier engineers developed and installed a custom solution utilizing a new system design that delivers heating and cooling in one-quarter of the traditional footprint, all without altering the existing historic infrastructure. HVAC system at the Sistine Chapel. Carrier engineers specifically designed small, yet high-capacity, fan coils to circulate the air, which were installed underneath the windows in the Raphael Rooms, remaining invisible to visitors. Energy-efficient Carrier AquaSnap 30RQV chillers were also installed in a location unnoticeable to visitors, and an iVu building automation system is now in place to help optimize the HVAC systems to deliver a healthier, safer, and more efficient indoor environment for visitors. “The space available for equipment inside the Raphael Rooms was very reduced. We had to design a small 2.5 kW fan coil but with 10 kW of capacity, a powerful piece of equipment. This solution is unique because this type of product did not exist. We had to imagine and develop a product that would fit this function in a reduced space,” said Michel Grabon, director, Carrier AdvanTEC/Building Solutions Group Europe.

VERLINDE ADDS A NEW RANGE OF PDW OPEN WINCHES FOR HEAVY APPLICATIONS TO ITS CATALOGUE

The VERLINDE open winch series is now extended for heavy duty applications with the PDW series. This range of open winches provides a technical answer to lifting applications in a wide range of capacities from 6.3 to 70 tonnes, with duty classifications of up to M6.

mong the technical characteristics as standard in the range of VERLINDE PDW open winches are the hoist motors equipped as standard with extended speed range (ESR): slow speeds and high torque favour safety during the shifting of loads. Fast speed in unloaded travel promotes productivity. Trolley drive is regulated with VVF drive for speeds of from 20m/min to 61m/min. The trolley, in its double girder or suspended version, is equipped with two travel mechanisms.

The compact rope lead-offs allow lateral traction in the transverse direction of the trolley. A closed-in structure, they are easy to handle and freely rotate about 360 degrees. The pulleys require less rope lead-off and fewer wire rope turns per cycle, so the lifespan of the high strength steel wire rope is increased. Likewise, the rail spacing is designed to optimize the quantity of steel ropes and their dimensions.

Improved lifting performance The flange-mounted motor eliminates the risk of misalignment between the gear box and the motors. The winch motors and travel motors are of the squirrel cage type, specially designed and manufactured for overhead cranes. The unique design of the gear box and lifting drum limits deformation of the drum and trolley structures and does not cause misalignment between the drum and the gear box thus limiting fatigue breakage and increasing the service lifespan of the equipment. The modular design of the lifting mechanism provides a compact structure with rail spacing optimized according to the height of lift required by the application. mechanism is supported by an original floating suspension which eliminates bending forces due to the weight of the load. A fatigue analysis of the structure has led to an innovative design of the mechanism’s support system that eliminates internal stress. This hoist unit is fitted with an electrohydraulic thruster disc brake as standard whose torque is at least 200% with a rated load. Additional devices improve safety The adjustable bottom limit switches with automatic reset prevent hook overtravel. Slow-down or stop functions are planned for transversal travel of the trolley. A safety limit switch for hoisting motion in the upward direction guarantees standard operation of the top mechanical limit switch. Buffer stops are planned with the end carriages. Each winch is fitted with a load limiter which halts hoisting when the rated load is exceeded to prevent overloading. MONITORING THE CHARGING STATIONS OF THE E-BUS FLEET OF THE CITY OF JENA

ow Jena’s public transport system monitors its charging columns for the e-bus fleet and uses advanced diagnostic features to increase availability and optimize maintenance activities.

In the city of Jena, electromobility has been present in the form of a tramway in service for 120 years. Supplemented by a fleet of diesel-powered buses, an efficient public transport system has been created over time. Last year saw the introduction of e-mobility in the operation of city buses as well. Three first vehicles started regular service in 2020 to contribute to CO2 savings (53,000kg per bus and year), but also to reduce particulate matter and noise emissions in the urban area.

The attractiveness of public transport is essentially promoted and maintained by smooth and punctual operation. In this context, operations of tramways in particular require a reliable and uninterrupted power supply, which is the responsibility of the power supply department at Jenaer Nahverkehr, operator of the city’s public transport. Nevertheless, malfunctions of the system technology can occur in rare cases. In order to minimize the effects of malfunctions on the operational process as well as on the passengers, it is necessary to keep downtimes as low as possible. This is supported by a reliable control and telecontrol system implemented on the basis of the PcVue SCADA software. For many years, Actemium Germany’s Automation Frankfurt business unit has been the partner of Jena’s public transport system for the implementation and further development of the control and telecontrol technology for the power supply, but also for the monitoring of signaling and safety systems. Maintenance of the newly introduced charging infrastructure for the electric buses fell under the responsibility of the Power Supply department, and the desire arose to integrate

the chargers into the control system. Actemium Automation Frankfurt was commissioned to do this. The primary goal of this expansion is remote monitoring of the charging infrastructure by the power supply department so that any faults that occur can be detected and eliminated as quickly as possible. And to do so while reducing travel times for service personnel as much as possible, especially in a city that, due to its topography and its location within the Saale Valley, has a high traffic density on a small number of routes. With the existing control system, the possibility of processing the data for visualization, archiving and data exchange with external systems via various industrial communication protocols, as well as remote alarming, is already provided as standard.

With its latest PcVue version, the manufacturer ARC Informatique provides a communication driver for the OCPP protocol that supports the current protocol versions 1.6-

Integrated operating functionality A newly added entry point into the user interface that is seamlessly integrated with the existing system, is a map display that shows the charging stations distributed throughout the city area as symbol markers. The newly added part of the visualization benefits from a very short learning curve for users who have been familiar with the existing functions and operating philosophy of the control system for years, and which is also reflected in the charging station monitoring area. Data analysis and monitoring The central function of the implementation by Actemium is alarm and log data management, which allows precise fault analysis in live operation as well as in the evaluation of historical data. The alarm system enables the on-call service to diagnose the fault in advance via the secure remote access of the public utility company and then to rectify it or initiate appropriate measures.

OCPP- Driver for communication with charging stations Typically, the open standard protocol OCPP (Open Charge Point Protocol) is used for monitoring e-charging stations, which ensures the interoperability of products from different manufacturers.

The software also overcomes a typical OCPP problem, which is that a charging station can only communicate with one Charging Station Management System (CSMS). Using a proxy function, the charger’s OCPP messages can also be passed on to third-party systems. In addition, the traffic control center benefits from the connection to the charging infrastructure. The dispatcher workstation there shows the whereabouts of a bus at the corresponding charging points in real time and points out faults that affect operation. This means that adjustments can be made quickly in vehicle deployment planning to avoid cancellations or delays in the route schedule. Afterwards, the maintenance personnel can determine the actual cause.

The users of the system can monitor active charging processes via a trend data display, whereby all measured values, such as currents, voltages and power values of a transaction, can be visually compared. Likewise, already completed charging processes can be called up from the transaction history and viewed in retrospect, as well as compared with each other. The respective vehicle is identified and its current state of charge is documented.

Practical benefits proven after just a few weeks Christian Zeh, a testing and maintenance engineer at Jena’s public transportation system, is enthusiastic about the solution: “By integrating the monitoring and control system for e-charging stations, all operating states are now visible in the control system, which opens up immediate intervention options for us. The charging infrastructure is thus fully integrated into the operational workflows of the power supply department. The usefulness of the system was proven after just a few weeks in daily operation, especially with regard to controlling temperature fluctuations in the charging stations.”

The transaction history is exported at the push of a button or automatically and stored as a weekly and monthly report. Of particular interest is the respective energy consumption per vehicle and charging process, but also the number of incorrect transactions.

With the implementation of the charging infrastructure in its control and telecontrol system, the power supply team is thus well prepared for the already planned increase in the electric bus fleet and the associated expansion of the charging infrastructure.

Alarms of particularly high priority are sent as remote messages to the mobile terminals of the on-call service.

Certain sectors and applications place particularly challenging demands on bearings. Steelmaking is one such example, where the aggressive operating environment means potential bearing failures present a genuine threat to production. Extreme temperatures, particle contamination, shock/heavy loads, water, vibration, high speeds and rapid acceleration/deceleration are just some of the daily hazards that steel plant bearings have to endure. he international steel plant in question was struggling with up to three bearing failures a year on a rotary coal valve used in its ore preparation process. In addition to the cost of replacement bearings, the failures had knock-on effects in terms of lost production, downtime and damage to associated components. The plant clearly needed a solution to this expensive problem.

NSK duly conducted a full application review, which included a temperature survey and a bearing condition report. The review revealed that the current bearing was inadequate for the high process temperatures, while the lubrication quantities and frequencies were incorrect. As a result, NSK recommended a customised RHP Self-Lube® HLT bearing insert within an RHP Self-Lube® cast iron FC housing, plus a bespoke adaptor plate and a special heat-isolating spacer.

The Challenge HandleSmart initially developed their self-cleaning handle in response to the persistently poor standards of post-toilet hand washing habits among the general population. Even in the most prosperous countries, just 50% of people use hand washing facilities after visiting the toilet. Other research has shown that only 60% of UK office workers wash their hands after using the lavatory. In response, two innovators developed the concept of a selfcleaning door handle which kills 99% of germs and enhances standards of hygiene. HandleSmart’s creators recognised the need to act quickly to ensure the product was available to support organisations in responding to changing hygiene requirements. he hybrid solution has been designed for a range of next generation small, multi-axis surgical robots manufactured by a leading European robotic innovator. Due to the critical nature of the application, a pre-assembled solution was designed with both spring applied and permanent magnet technology to offer double redundant capability in the event of a failure. The hybrid solution offers the benefits from both technologies, combining the high torque and back-lash free capability of a permanent magnet brake, with the extended temperature range of a spring applied brake.

When quick and accurate holding is required, spring applied and permanent magnet brakes are known for their reliable, fail-safe braking capability. Unlike other electromagnetic brakes, they are designed to engage when electrical supply is removed (power-off brake engagement). Spring applied brakes transmit torque through pressure generated by builtin springs, while the holding force in a permanent magnet brake is created by multiple permanent magnets attracting a single face armature.

A residue-free disinfectant such as hydrogen peroxide (H₂O₂) is ideal for this purpose. To ensure that this works reliably in practice, Bürkert Fluid Control Systems has developed a scalable system for chemical disinfection with a compressed air-operated dual-substance nozzle that ensures homogeneous and fine aerosol formation with minimal chemical and energy input and thus meets the highest disinfection standards (image 1). Hydrogen peroxide vapour has a particularly strong corrosive and cytotoxic effect and, due to its strong toxicity to many micro-organisms, is an effective disinfectant. Cloud and cyber security in critical energy applications - Digitalization and IoT (Internet of Things) is a clear trend within power plants and substations, just as it is in industrial automation. The Smart Grid is certainly a driving factor, but there are also other reasons for this change. Operators often find that only having data available in the control room is insufficient. Instead, they want to monitor transformers remotely, implement new maintenance concepts from anywhere, optimize utilization and commissioning, or retrieve environmental data online. This requires a solution with a high level of cybersecurity that guarantee critical control data to be strictly separated from monitoring data. The solution should also be easy to use and have a compact form factor to ensure that it is suitable for retrofitting and that it fits into existing cabinets.

Two separate data streams In principle, there are two different data streams in substations: the first is the control data with which the control room communicates with the substation or individual devices. Control data means sending commands such as “Turn switch on”, “Measure now” or “Send measured value”. This critical communication runs in real time according to the protocols used in the energy sector such as IEC61850 or IEC60870-5-104. The security requirements are high and unauthorized data must be excluded. The second data stream delivers monitoring data from sensors and devices to the control room. Real-time communication is not required here but the data packages are usually more extensive for this IoT data. Of course, the

data must not be compromised here either, which is why communication is usually handled via TLS or VPN, for example. There are also event-based alarm notifications that can be transmitted via independent data channels such as MQTT or SMS. Since the data only flows one way towards the control room or the cloud, this data stream and the transmitting device are well protected against attacks.

The data involved can come from various sources. Some data comes directly from the “heart” of the substation – values of the IEDs (Intelligent Electronic Devices), i.e. the control computer for the switchgear or measuring devices in the station. Other data is provided by additional sensors

How to gather and forward the data? So how is it possible to gather the various data and how is it transmitted to ensure the required level of cybersecurity? There are readily available gateways for this task (Fig. 1), such as the Ixxat SG gateway from HMS Networks. These gateways combine the functionality of RTUs (Remote Terminal Units), controllers and gateways; opening up possibilities to digitize substations and distribution networks. Existing systems, new devices and control systems can be connected quickly – regardless of the communication technology or manufacturer. A gateway collects the data from various sources via the relevant ports (Fig. 2). It supports the communication protocols used in the energy sector, including IEC61850 and IEC60870-5-104, and can simultaneously feed in the data from IoT sensors connected via Modbus and analogue interfaces (for example).

types of gateways is usually graphical and does not require any programming knowledge or additional software. There are many use case scenarios. For example, a sensor manufacturer can use a Smart Grid gateway as a platform for communication with its private cloud, for remote monitoring, surveillance and maintenance planning. Substations can digitize the energy supply in an easy way: The gateway feeds the measured data – either from IEDs or sensors into the control system and can forward it directly to the cloud (MQTT) via an integrated LTE modem where it remains available for continual status monitoring.

Another example of an application can be found in battery back-up systems for local control networks, for example in converter stations in the railway power supply system (Fig. 3). The control unit of the Uninterruptable Power Supply (UPS) communicates with the gateway via Modbus and is connected to the control room via IEC61850. High precision without alignment Hainbuch’s chucks have always been very precise. Once the chucks are aligned, the runout is close to zero for repeat clamping. If the various chuck heads are then changed, the runout is usually between 3 to 7 μm without alignment. With the new Toplus premium chuck, Hainbuch always guarantees a runout of ≤ 5 μm without alignment – regardless of which clamping head is used. Until now, this was only possible with a high-priced hydraulic expansion or diaphragm chuck with the drawbacks entailed by their design. In many cases, a runout of ≤ 10 μm is perfectly sufficient. However, components or machining processes with a runout of ≤ 5 μm are increasingly becoming the standard. Using a Toplus premium chuck with the associated premium clamping heads and by clamping against the workpiece stop, this level of accuracy is always achieved. This means that manufacturers don’t lose time making alignments for small batch sizes and they can be highly flexible, because it is just as accurate as a chuck aligned for series production.

Easier automatic loading To save time and costs, a robot is often used to load the workpieces in the machine. This can become a problem if the clamping stroke is too small. With the Toplus premium chuck combined with a clamping head, the stroke is large enough, and makes loading easier, even if the robot works somewhat imprecisely. In addition, it is very robust and not as sensitive as some other clamping devices. A slight contact with the workpiece during loading has no effect on the chuck. The process remains stable. It is also sealed against contamination and vibration. With the Toplus premium, both thin-walled and solid parts are clamped securely with no centrifugal losses. Detection of objects using radar waves The LBK system operates in a frequency range of 24 GHz. This means that the electromagnetic waves are much shorter than sound or light waves. Unlike light, the radar waves can penetrate non metallic objects. The compact sensors with their integrated antennas emit electromagnetic waves. These waves are reflected off objects. The sensors receive these reflections and then evaluate them. The electromagnetic waves of the LBK radar system are completely harmless to personnel. New applications solved using LBK Utilizing the properties of the radar frequency electromagnetic waves in sensors provides a solution for applications where optical sensors have so far proven unreliable. Even non metallic objects such as dust, welding sparks or chips are penetrated without the sensor being influenced. As a result, the LBK system is particularly suitable for applications in harsh environments. For example in wood or plastic processing. Such applications typically produce a large quantity of particles that are then suspended in the air. However, these particles do not prevent the LBK from performing its task of reliably detecting and protecting

persons. Even if radar waves penetrate the particles, the latter still reflect a small proportion of the waves. As the quantity of radar waves reflected by a person is significantly different to that reflected by wood chips or moisture, the LBK can detect whether the reflection comes from a person or from non metallic particles. In other words, particles in the air are not detected whereas a person is. The LBK therefore switches off reliably when a person is located in the danger zone. The LBK sensor emits its radar waves in three dimensional space so that not only the surface area but also the volume of this space is monitored. This allows the LBK to detect persons who enter a hazardous area or who are located in this area, regardless of whether they are standing, kneeling or lying.

Flexible in use, easy to install In addition to use in harsh environments, the LBK safety radar system is used primarily for preventing unwanted restarts and for monitoring hidden areas. Users can adapt it to their individual requirements. The system consists of a controller to which up to 6 radar sensors can be connected. The positioning of the sensors, the adjustable operating range and the selectable opening angle allow flexible adaptation of the monitored area to the danger zone. This also allows areas on steps or pedestals to be monitored reliably. The user can define the system parameters using the easy to operate configuration software. Detecting human movements The LBK 3D radar system not only operates in a wavelength range new to safety technology. It also uses FMCW, an operating principle which is also new to safety technology. FMCW stands for Frequency Modulated Continuous Wave. Here, the transmission frequency changes within a defined bandwidth. Starting at a fundamental frequency, it increases continuously up to a maximum frequency and then returns to the fundamental frequency again. If a person reflects this signal, it reaches the receiver with a time delay. Subtraction of the reception signal from the transmission signal produces a difference frequency. If the distance between the LBK sensor and the person remains constant, the difference frequency also retains its value. However, if the person moves, the time delay between the transmitted and received signal changes, and therefore also the difference frequency. The faster the person moves, the greater the change in difference frequency will be. In this way, the LBK sensor is able to determine the speed at which the person is moving.

Precise determination of movements This method is also referred to as radar Doppler. It allows movements to be determined with a very high degree of accuracy. The LBK sensor therefore detects not only a moving person, but also a person who is currently standing still, even if the movement is extremely slight. Even if a person is standing still, they are never absolutely motionless – there is always some movement, e.g. from their pulse or heartbeat, etc. The LBK sensor utilizes this to reliably distinguish a person in a danger zone from a static object, e.g. a pallet or material container. The slight movements of a person are sufficient to generate a reliable switch off signal for the machine. As a result, the LBK system interrupts the operating process only if somebody is actually located inside the danger zone. For example, completely static, motionless material containers can be left inside the protected area without them leading to interruption of the operating process. In this way, the LBK system prevents unnecessary downtimes and thereby increases the availability and cost effectiveness of the system. On the other hand, it ensures that the machine only starts to run again when all persons have left the danger zone, and therefore contributes to reliable personnel protection.

The bearing market has been facing a scourge of counterfeiting for many years leading to huge consequences. No less than 5.4 million jobs are at stake, as well as a loss of 36 billion euros for the global economy (figures from the World Bearing Association).

hese alarming figures are prompting major bearing manufacturers around the world to mark their components. On the one hand to facilitate internal traceability and maintenance actions, but above all to improve their corporate identity, by offering distinctive and aesthetic signs.

Various marking requirements. Every year, millions of bearings are manufactured for numerous sectors such as the automotive and aerospace industries, but also for the energy and medical sectors. Obviously, this large demand generates a wide variety of products, in terms of used materials (steel, ceramic or other treated metals) but also in terms of dimensions (larger or smaller diameters or widths). As a result, marking solutions must easily adapt to these differences.

The marking type is also different. The bearings are marked with a variety of information, ranging from alphanumeric production codes or product data (site or date of manufacture) to Datamatrix codes or logos. The inscriptions must be clear, readable and unalterable. This last point is especially true if the bearings are subject to significant mechanical or thermal stress.
