ADVANCED SERVO MOTORS TRANSFORMING 3D METAL PRINTING The combination of the latest Servo Motor designs, extremely flexible robots and an eclectic mix of other advanced technologies are the key factors driving the rapid growth of new fabrication processes in manufacturing.

Specifically, servo motors and robots are transforming additive applications and revolutionising the way prototypes, parts and products are made. Additive and subtractive manufacturing techniques are two prime examples which have provided fabricators with the efficiency and cost-savings helping them to remain competitive. Referred to as 3D printing, additive manufacturing (AM) is a non-traditional method

that utilises digital design data to create solid three-dimensional objects by fusing materials, layer by layer, from the bottom up. Often making near-net-shape (NNS) parts with no waste, the use of AM for both basic and complex product designs continues to accelerate in industrial applications, such as automotive, aerospace, energy, medical, transportation and consumer products. On the contrary, the subtractive process entails

removing sections from a block of material using high-precision cutting or machining to create a 3D product. Despite key differences, additive and subtractive processes are not always mutually exclusive because they can both be used to complement various stages of product development. For example, an early concept model or prototype is often created by the additive process and once that product is finalised larger batches may be required which opens the Continues page 6...

door to subtractive manufacturing. In time sensitive applications hybrid additive / subtractive techniques are being applied to repairing damaged or worn parts, or even creating quality parts with less lead time. The benefits of advanced Servo Motors is an important factor in the transformation of 3D printing applications, where dimensional precision and finish quality is key and it’s why end-users are turning to 3D printers with servo systems (as opposed to stepper motors) to ensure optimal motion control. Motion control specialist YASKAWA has developed its range of servo motors which includes the SIGMA-7 series which are proving to be transformative in helping fabricators overcome the common issues via printer boosting capabilities. For example, these robust motors incorporate vibration suppression filters as well as anti-resonance and notch filters which together ensure

extremely smooth motion that can eliminate visually unpleasant stepped lines caused by stepper motor torque ripple. Also, the latest speed enhancements mean print speeds of 350mm/sec are possible, more than doubling the average speed of a 3D printer using a stepper motor. Similarly, a travel speed of up to 1500 mm/sec can be achieved using rotary or up to 5 metres/sec using linear servo technology. This extremely fast acceleration capability enables 3D print heads to be moved into their correct positions more rapidly removing the need to slow down the entire system to reach the desired finish quality. This means users can fabricate more parts per hour, without sacrificing quality. Automatic tuning on servo systems means users can independently perform their own custom-tuning so they can adapt to changes in the mechanics of a printer or variances in the process. Stepper motors don’t utilise position feedback, so

it’s impossible to compensate for process changes or discrepancies in mechanics. Additional benefits of servo systems include absolute encoder feedback so users only need to perform a homing routine once resulting in increased uptime and cost savings. Systems with stepper motors lack this feature as they need to be ‘homed’ every time they are powered-up. Servo systems also incorporate feedback sensing whereas stepper motor systems do not. The extruder of a 3D printer can cause bottlenecks and jams in the printing process which if undetected, can ruin an entire batch. Why move to Automation? The Corona pandemic might have accelerated e-commerce and disrupted supply chains, but it has also increased interest in automation as a highly efficient warehousing solution.

s a result of the pandemic, inventory management experts such as Kardex have noticed that many companies are now considering automation. This is particularly noticeable within e-commerce, where companies are seeing an increase in demands to meet the needs of their customers. This increase in orders has resulted in a need to maintain service levels. Optimised warehousing processes are one way to fulfil this need. Businesses currently working with manual inventory management face several challenges. For example, the need for staff to stretch and bend while retrieving certain goods and the time to search, pick, check, compile and send out orders. Automation reduces these steps. By making optimal use of the building's ceiling height, the goods are stored on a very compact surface or footprint. This significantly reduces running time. Items that are usually stored on 300-350 m2 with traditional storage shelves can instead be accommodated in a machine that only occupies 10-20 m2 of the storage space. Storage systems such as Kardex Compact Buffer are connected to the customer's business system and provide the means to pick up the desired items, deliver them directly to an ergonomic picking opening where laser pointers show exactly which goods are to be picked, thereby reducing the risk of error. Kardex Robomotive utilises modern robot technology to pick and deliver a seamless connection between the storage machines and

the sorting or picking/packing line. Because the solution is an "add-on", existing Kardex customers can easily upgrade their semi-automated solutions to fully automated systems. AZM150 SOLENOID INTERLOCK: SLIMLINE DESIGN WITH 360 ROTATING HEAD AND 1400 NEWTON CLAMPING FORCE O

The AZM150 solenoid interlock can be combined with three different actuators for different installation situations: a straight actuator for sliding doors, an angled actuator for large revolving doors and a movable actuator for smaller revolving doors. One of the plus points of the interlock is the rotating actuator head which can be locked simply by putting the lid on rather than a screw fitting. The rotating actuator head has two feeder slots to enable a range of installation positions and approach options. This makes the interlock really flexible to use. The AZM150 is an electromechanical design which can be combined with high safety standards. The interlock comes with a low coding level as standard but is also available with an optional high coding level. 3dgbire Announces New Partnership To Deliver Metal Additive Manufacturing

print specialist 3DGBIRE has announced a partnership with CMG Technologies – a leading provider of Metal Injection Moulding (MIM) – to bring UK-based debinding and sintering capabilities for parts which have been 3D printed with BASF Ultrafuse 316L and 174PH stainless steel filaments. The move will enable customers to rapidly introduce metal additive manufacturing into their businesses and produce pure, industrial grade metal prototypes and end use parts in as little as five days, without having to export them overseas for de-binding and sintering after printing. Leah Melling, marketing, sales and technical support manager at 3DGBIRE, explains: “This partnership with CMG Technologies will make it easier and faster than ever for customers to print metal parts and prototypes on FFF or FDM 3D printers and finish them with debinding and sintering - all here in the UK. “Previously, parts had to be shipped to Germany for processing, which was costly and time consuming, so we were naturally very keen to

bring a de-binding and sintering offering into the UK that will ultimately enable business to realise the enormous cost and time savings of additive manufacturing.” The development helps businesses to reduce lead times, allowing them to quicky produce prototypes and begin production with additive manufacturing, whilst avoiding expensive tooling and mould costs if high volumes are not required. Parts are produced with Ultrafuse 316L and 17-4PH filaments, which contain high levels of stainless steel and polymer binders to enable easy printing. The binder content is then removed from the printed part via a catalytic de-binding process and the part is then sintered to a high density

to achieve its hardness and strength. The parts produced by this process are virtually identical to those produced by MIM or CNC, which are more costly manufacturing methods for small batches. Rachel Garrett, managing director of CMG Technologies, adds: “We’re very pleased to partner with 3DGBIRE and provide this full end to end service. he food and packaging industry and the robotics industry, are two sectors with a high global demand for innovative solutions. These will be the main focus of Schaeffler’s attention at this year’s Hannover Messe. As Ralf Moseberg, head of the Industrial Automation business unit at Schaeffler, emphasized, the food and packaging industry is currently caught up in a maelstrom of sustainability, lower production costs, and strict hygiene guidelines. Schaeffler will be presenting its new food-based product range in Hannover, as well as demonstrating ways of solving the challenges faced by the industry using automation solutions which have been derived in practice. Ralf Moseberg and his employees view “sustainable engineering” as a major instigator in reducing energy and raw material consumption, while simultaneously securing considerable benefits for the customer. Designers and developers are encouraged to conduct more extensive analyses of existing solutions with regard to the use of resources, durability and wear, and operating costs, and to look for alternatives. Examples of

how digitalization and sustainability can be combined to ideal effect in everyday operations will also be demonstrated in Hannover. For the second year in a row, robotics will be one of the Schaeffler topics taking center stage at the Hannover Messe. A substantially expanded range of precision strain wave gears and a sensor-based strain wave gear will be presented for the first time this year, both for use in articulated arm robots with a payload of up to around 20 kg. “We are adopting a new, innovative approach with the integrated torque sensors for each cobot joint, both in design and technological terms, which has aroused considerable interest among our pilot customers,” explains Moseberg. Schaeffler will also present its portfolio of PSC-series high-precision planetary gearboxes for industrial robots in Hannover. These are characterized by a torsional backlash that is ten times lower and a service life that is three times longer than the market standard. Such large leaps in development are seldom seen in mechanical engineering and allow new fields of application to be opened up.

High quality and precise burst behaviour, even in harsh processes Ever-changing challenges in various different manufacturing processes are increasing the demands of plant operators for smooth efficient and totally safe processes.

he continued development of in-house technology by the German rupture disc manufacturer REMBE® allows the company to manufacture rupture discs with sustainable advantages and industry-leading performance characteristics for a wide range of industries and sectors. The secret lies in the so-called Contour Precision Lasering (CPL™) process where the predetermined breaking points are sublimated using a laser with high-tech equipment and not, as is the case with other manufacturing methods, mechanically scored. This hightech production method includes a digitisation of the rupture disc contour, whereby extremely high structural stability of the rupture disc as well as the most precise burst pressure and opening geometries are achieved when bursting. Based on this innovative technology, the Sauerland-based company is creating the CPX technology series. Thanks to its improved, high-precision and at the same time robust features, CPX is excellently suited for industries with harsh conditions, aggressive process media and even for processes in which strict hygiene standards must be met. In contrast to traditional mechanical scoring, with the CPL™ manufacturing method, the material structure of the rupture disc (including the opening lines of the rupture disc) is not thermally affected or mechanically integrally weakened. The surface facing the process remains completely smooth and without unevenness,

Two common causes for a premature failure of the rupture disc, namely corrosion and pin-holing, are therefore virtually eliminated. These phenomena in conventional scored rupture discs can ultimately lead to leaks in the process or to premature bursting of the rupture discs. The loss of toxic or expensive process media into the environment as well as the premature operational shutdown are only the most serious examples for the undesired and sometimes devastating consequences of a rupture disc failure in running processes. The known IKB®-, IKB®-X- and SFD types are the “classics” of the CPX series. Even rupture discs already installed in plants can easily and quickly be replaced with a CPX

version, which means that, in addition to maximising plant availability, the incurred operating costs can also be reduced without much effort. How MRP software helped electronics manufacturer Vincico reduce stock by 30% in six months Vincico Electronics, based in High Wycombe, bucks initially started with a budget MRP system. The company moved to another system, but it too had shortcomings, so they looked for another replacement. In 2019 they started to review the market; Operations Manager Tom Tew said; “I looked at different systems, but we had sales reps coming in trying the ‘hard sell’. We found 123insight online and booked to attend an Evaluation Workshop event in July. It was very refreshing, as you get to see the system first-hand. He immediately started work on data migration, with a 123insight implementation session taking place remotely. “The implementation session was great. I was already pretty clued up from the training, so getting the system set up and migrating the data was straightforward.” The company went live in October 2020 across all departments – less than six weeks after starting the implementation, with COVID-19 restrictions still in place. Immediately there were significant time savings in administration. Invoices and delivery notes that previously took 30 minutes each to create were done in seconds. Stock control massively improved, and in the six months after going live Vincico saw a 30% reduction in stock. The impact was so significant that they were able to reclaim space that previously contained floor to ceiling racking as a new office for their designer. Better visibility of stock movements and future requirements allowed Vincico to purchase much more strategically, with more products being held for call-off by suppliers rather than being paid for and held by Vincico. A further knock-on benefit is that the company no longer needs to rely on an invoice factoring service, which paid 80% of an invoice’s value immediately. “It cost us around 2-3% per invoice, but because we

Enhancing Robot Performance With Smart Gripping Solutions from Schmalz

“As the physical interface between a robot and the product it is handling, grippers play an essential role in ensuring high levels of productivity whilst maintaining product safety and integrity during transfer and handling operations.” Robots come in a wide variety of configurations, and within the rapidly expanding warehousing and logistics sector, it is now not uncommon to find either six-axis robots, gantry systems, or in some cases a combination of both, handling products of many different types and sizes as they are prepared for shipment and delivery. Combination Inspections using 4Sight Technology AutoCoding Systems at UKIVA 2022 : 28th April 2022 AutoCoding Systems will be at the 2022 UKIVA Machine Vision Conference in Milton Keynes where they will invite visitors to learn more about the unique benefits of 4Sight – their new automatic product inspection solution. Following the success of the automatic print inspection solution, 4Sight has now been further developed to include enhanced functionality and additional types of inspection. Using SICK’s Programmable Inspector P cameras, AutoCoding’s 4Sight software can now run different multiple inspections on one capture without the need for an expensive line-side PC. ou see, my dad is a fantastic engineer. He’s a master with anything that involves mechanics. He can strip an engine down and put it back together in 30 minutes flat with his eyes shut. His mathematical skills are fantastic and after turning to engineering, despite leaving education with no qualifications, he’s made an excellent career for himself. Why is that important? Well, because apparently, there aren’t enough people like my dad anymore in the UK. Let’s start with the well-documented facts and the statistics:

Engineering is an ageing profession - in 2021, there was a spotlight shining on the state of engineering, with one report stating that the average age of people within the profession is increasing into the 50s.

•

Substantial skills gaps - aside from that, a report carried out by Search Consultancy back in March 2021 showed that manufacturing and engineering was the worst affected sector for skills shortages, with 85% of businesses currently feeling the strain from a lack of skilled workers.

•

Worsening situation - go back a little further and statistics registered in 2020 by Jonathan Lee showed that 19.6% of engineers in the UK are expected to retire in 2026.

•

Big demand, not enough takers - a report by NewEngineer showed that EngineeringUK has been tracking the annual demand for engineers and technicians needed just to keep pace with infrastructure and other engineering projects. It was estimated, last year, that 203,000 roles are required annually more than half of which are engineers.

•

What is an engineer - this is a key point here. Last year, EngineeringUK found that there was insufficient awareness of what engineers do as well as a misperception of what engineering is in schools across the UK. A report also stated that almost half of those between 11 and 19 years old say they know ‘little or nothing’ about what engineers do.

What we have known for a long time is that more needs to be done to promote a career in engineering at the school level, something that, in my opinion, is just as essential as subjects like Maths, English and Science. Movement in that area is starting to take place. continues...

You may have heard of the fantastic #EngineeringKidsFutures initiative, which is being led by a formidable group of more than 150 world-leading engineers and scientists, including major figures like Major Tim Peake, Carol Vorderman, MBE, and will.i.am. For context, #EngineeringKidsFutures is being led by Professor Danielle George, President of the Institution of Engineering and Technology (IET), and has been built to urge the Government to help tackle the UK’s skills shortage by embedding engineering into current primary school learning. “This focus and support for schools is fundamental if we want to futureproof the next generation of engineers,” Professor Danielle George said.

Her words could not ring more true. However, there is another strand to this. We cannot dismiss the role that social media is already playing in re-engaging young people in a career in engineering. In fact, it can be argued that it, scarily, is doing a better job than education right now.

Engineering influencers are a growing trend It’s impossible to argue with the trends. We live in a world that is dominated by social media, a world in which billions of short videos are being consumed every day on platforms like TikTok and Instagram.

With that in mind, we hopped on both platforms to find out how hashtags - used as a primary tool to reach specific audiences - relevant to engineering are performing.

What is driving this popularity Natural curiosity is the biggest driver of the above engagement figures. It’s no secret that video is the most popular form of content right now on social media. The dance phenomenon is a great example of this, constantly reinventing itself and creating trends and sequences for others to replicate and follow. Engineering has gone down a different path, with its creators tapping into consumer curiosity by using video to showcase clever how-to guides and creative experiments. And not that engineering isn’t a cool discipline, but some of the content that is being created is by influencers like Mark Rober (767,000 followers) and Colin Furze (446,000 followers), as well as profiles like engineering_everything (198,000 followers), that are leading the way in promoting a career in engineering to a younger audience.

Final thoughts Engineering has evolved as technology has. It’s my feeling that, actually, engineering is becoming cool again. People are beginning to understand that it’s not a boring job and a large part of that is down to the technological advancements we have seen over recent years. Engineering is a very futuristic, almost robotic, career. That is attracting more youngsters into the industry and it is platforms like social media that are, right now, leading the way in raising awareness about this.

But far more intervention is still required if we are to engage younger audiences and get them excited about a career in engineering. For far too long, education in this area has been neglected and as a result, we have a generation in which there are more people that are leaving school with no basic knowledge of DIY than those that are. As a nation, we’re far less hands-on than we used to be and over time, that has created a burden and reliance on those that have been engineering for years. In the short term, the engineering industry has some difficult hurdles it needs to overcome. But by incorporating elements of engineering from primary school age and better engaging with tools like social media, we stand a far better chance of engaging Gen-Z and bridging the gap in the long term.

Fuzzy Logic and Visionic: robotics for the nuclear industry PRIMUS (Platform for Robotic Inspection and Maintenance for Unstructured Settings) developed by Fuzzy Logic and Visionic for Framatome Intercontrôle is a robotic NDT (Non-Destructive Testing) system for nuclear infrastructures. This software and hardware package is designed to be used by non-roboticist NDT operators, a major differentiating factor compared to existing solutions on the robotics and NDT markets. The collaboration between Fuzzy Logic, Visionic and Framatome began when they were working on RIMA (Robotics for Inspection and Maintenance), a European Union project that aims to establish a network of digital innovation hubs and industrial associations to support the development of robotics.

o be deployed efficiently, today’s NDT technologies require a controlled, laboratorylike environment, which is precisely what is difficult to achieve in field conditions. This same challenge is what Framatome Intercontrôle is confronted with when inspecting components in the primary circuits of nuclear power plants (CNPE), especially in the case of specific welds such as tappings at the junction points between primary and secondary piping systems.

In order to overcome these challenges, Framatome Intercontrôle uses industrial robots in an innovative way to solve many NDT problems. Ultrasonic detection performed by a robot characterizes the internal volumetric defects of the weld to detect possible cracks. Currently, these inspections are prepared in advance on site and require a 3D scan of the weld and measurement of the environment, each weld and environment being geometrically unique. A roboticist then calculates the robot trajectory for the future inspection. At the time of inspection, if the environment is different from the initial measurements or does not correspond exactly to the archived scan, it is no longer possible to directly adapt the prepared trajectory; the measurements and trajectory calculations must be adjusted again. However, the nuclear environment is complex and subject to very restrictive safety regulations. Each intervention is therefore costly in terms of human resources, especially since the threshold for radiation exposure of personnel is 12 millisieverts per year, which increases the cost of repairs when they become necessary.

According to Mr. Yannick Caulier, Expert I, VTI level III, COFFMET level II at Framatome / Intercontrôle: “preparing the inspections is a complex, time consuming and costly task, because the environment is not easy to model. That is why we were looking for a software package that would allow us to easily redefine trajectories so that we could adapt our inspections to the conditions in each nuclear site”. Current industrial robots and programming tools are not designed for unstructured field environments. Moreover, using and programming them requires a high level of expertise. To overcome these constraints, Fuzzy Logic and Visionic have developed the PRIMUS platform.

Primus, a unique software platform The PRIMUS Software and Hardware platform allows NDT service providers to respond to infrastructure inspection requests quickly and efficiently. It works simply, the first step is to model the environment as it is at the time of the inspection. Any additional elements that could potentially

hinder the trajectory are then integrated into this modelling step, the simulation of the process before the on-site inspection is then complete. In the second step, a robot is placed next to the welded areas of the pipes. The inspection probe must be moved with great precision, this requires the use of a robot to achieve accurate positioning and orientation. Using software developed by Fuzzy Logic, operators can set up the robot quickly, without needing to position it with great accuracy on the pipe. The 3D sensors integrated on the robot allow the robot to be quickly and easily realigned to its real environment. Trajectories can be determined in seconds with a few mouse clicks. The combination of the complex trajectory calculated by the Fuzzy Studio and the 3D scan of the weld structure by Visionic generates the inspection path adapted to the real surface. The last step consists in the inspection of the weld by ultrasound. This method has never been used for NDT before, and the results obtained are much more accurate thanks to the control of the probe positioning, with prior adjustment based on a 3D scan of the surface.

Visionic supplies the robots and their optical system. Fuzzy Logic provides the enhanced agile programming environment, allowing programming to be done by non-roboticists and eliminating many of the setup steps. Framatome Intercontrôle contributes both the know-how and a robotic NDT weld inspection test bench for developing, testing and validating the PRIMUS solution in an operational environment.

Thanks to the PRIMUS system, Framatome Intercontrôle’s inspection time has gone from two weeks to one day. In addition, PRIMUS increases the efficiency, quality and safety of non-destructive testing while decreasing operator radiation exposure. Aided by the cooperation and support of the partners in the RIMA network, the PRIMUS system was developed, deployed and tested in a record time of

14 months, bringing industrial robotics to the forefront of nuclear infrastructure inspection. Yannick Caulier states, “the no-code, ergonomic and versatile software, usable on all PRIMUS robots, offers us greater accessibility than ever before. We can place the robot where we want it and generate its trajectory in a few clicks. This is one of the aspects that attracted us the most.”

A successful collaboration Ryan Lober, CEO and co-founder of Fuzzy Logic: “Framatome, like many other industrial corporations, are pushing the limits of what we think we can do with industrial robots. However, expert-level tools are a limiting factor. By offering a solution that is accessible to nonexperts, we are paving the way for using robots in these applications, which were once thought impossible. “ According to Xavier Savin: “This specific application for Framatome, which solves a particular problem,

can be transposed wherever material integrity inspections are carried out by ultrasound on surfaces whose geometry is not fully predictable. Our solution can be extended to robotic applications where a different trajectory definition is important. The more variability there is in the trajectories, the more meaningful the solution will be.” Yannick Caulier explains that the software developed for this application can be adapted for inspections of other weld types. “It is planned to develop the prototype further, with new features and fluidity in the inspection chain.”

RIMA, a bold move The collaboration between Framatome, Fuzzy Logic and Visionic was formed in the fall of 2019, via the RIMA consortium. Framatome had a requirement that was atypical in the field of robotics. It needed a robotic solution that

could be used by non-experts. The challenge was to design a software platform to define the robot trajectories in order to adapt the inspections of pipe welding in a nuclear site. Visionic and Fuzzy Logic jointly responded, convinced of the unprecedented technological potential of their solution. RIMA subsidized the R&D costs for the Visionic and Fuzzy Logic consortium up to €300,000. “RIMA financed a technology that never existed before, in response to an atypical need. RIMA’s bold move has paid off because in 14 months, our PRIMUS solution, developed by a start-up and an innovative SME, has demonstrated the significance of its impact in a sector that is considered very demanding”, said Ryan Lober, pleased with the success.

Monitoring of energy networks - How to make it easy and secure. Cloud and cyber security in critical energy applications Digitalization and IoT (Internet of Things) is a clear trend within power plants and substations, just as it is in industrial automation. The Smart Grid is certainly a driving factor, but there are also other reasons for this change. Operators often find that only having data available in the control room is insufficient. Instead, they want to monitor transformers remotely, implement new maintenance concepts from anywhere, optimize utilization and commissioning, or retrieve environmental data online. This requires a solution with a high level of cybersecurity that guarantee critical control data to be strictly separated from monitoring data. The solution should also be easy to use and have a compact form factor to ensure that it is suitable for retrofitting and that it fits into existing cabinets. 58|

Cybersecurity of utmost importance Substations which convert high transmission voltage into consumer voltage are an important part of the electrical grid, not only for municipalities but also for the railways and industrial companies to name but a few. They usually consist of power transformers, switchgear and a lot of equipment for measurement and control. Substations are usually managed from a control room, or remotely from control centres. This control path is subject to strict security regulations as a successful hacker attack could have catastrophic consequences. There is also a need for cloud-based monitoring. But how can this be achieved without neglecting the required cybersecurity?

Two separate data streams

with the substation or individual devices. Control data means sending commands such as “Turn switch on”, “Measure now” or “Send measured value”. This critical communication runs in real time according to the protocols used in the energy sector such as IEC61850 or IEC60870-5-104. The security requirements are high and unauthorized data must be excluded.

In principle, there are two different data streams in substations: the first is the control data with which the control room communicates

The second data stream delivers monitoring data from sensors and devices to the control room. Realtime communication is not required

here but the data packages are usually more extensive for this IoT data. Of course, the data must not be compromised here either, which is why communication is usually handled via TLS or VPN, for example. There are also event-based alarm notifications that can be transmitted via independent data channels such as MQTT or SMS. Since the data only flows one way towards the control room or the cloud, this data stream and the transmitting device are well protected against attacks.

Typical data that is monitored The data typically transmitted along the monitoring path includes, for instance, temperatures of transformers, high-voltage lines and motors, or oil pressure in transformers. If we take SF6-insulated circuit breakers as an example, it is possible to monitor gas pressure, temperature and gas humidity, and transformers, cables or battery back-up systems can provide voltage data. Data from building management can also be made available via the monitoring path. For example, door sensors of the access control system, air conditioning values or even a robot lawn mower can be monitored. The data involved can come from various sources. Some data comes

directly from the “heart” of the substation – values of the IEDs (Intelligent Electronic Devices), i.e. the control computer for the switchgear or measuring devices in the station. Other data is provided by additional sensors that are commonplace in the industrial environment or in building management.

The control unit of the UPS communicates with the gateway via Modbus and is connected to the control room via an IEC61850-based gateway. The status data of the individual battery cells is sent in parallel via MQTT to the manufacturer’s private cloud.

So how is it possible to gather the various data and how is it transmitted to ensure the required level of cybersecurity?

There are readily available gateways for this task (Fig. 1), such as the Ixxat SG gateway from HMS Networks. These gateways combine the functionality of RTUs (Remote Terminal Units), controllers and gateways; opening up possibilities to digitize substations and distribution networks. Existing systems, new devices and control systems can be connected quickly – regardless of the communication technology or manufacturer. Here is an example to demonstrate how the monitoring works in practice:

Protocol conversion and, where applicable, media disruption, mean that such a cloud connection is very secure. In addition, the data is only transmitted in one direction; access options are initially not provided but can be defined as exceptions if necessary. Configuration of these types of gateways is usually graphical and does not require any programming knowledge or additional software. There are many use case scenarios. For example, a sensor manufacturer can use a Smart Grid gateway as a platform for communication with its private cloud, for remote monitoring, surveillance and maintenance planning. Substations can digitize the energy supply in an easy way: The gateway feeds the measured data – either from IEDs or sensors into the control system and can forward it directly to the cloud (MQTT) via an integrated LTE modem where it remains available for continual status monitoring.

The control unit of the UPS communicates with the gateway via Modbus and is connected to the control room via an IEC61850based gateway. The status data of the individual battery cells is sent in parallel via MQTT to the manufacturer’s private cloud. Another example of an application can be found in battery back-up systems for local control networks, for example in converter stations in the railway power supply system (Fig. 3). The control unit of the Uninterruptable Power Supply (UPS) communicates with the gateway via Modbus and is connected to the control room via IEC61850. The status data of the individual battery cells is sent in parallel via MQTT to the manufacturer’s private cloud. This guarantees functional reliability through continuous monitoring and prompt, plannable maintenance. It can even lead to new business models, e.g. renting a UPS system according to usage. And the best part: thanks to the ability to retrofit, older existing facilities can also benefit from the new possibilities of digitalization. www.hms-networks.com
