The Joy of Eternal Optimism

I

f there is one thing that makes our manufacturing industry stand apart from our global counterparts, it is our eternal optimism. Despite the subdued growth of the recent years, despite the well-meaning but arguably hastily-implemented reforms, despite China’s cornering of a large part of the global manufacturing pie meant for emerging economies, and despite the countless other structural issues that beset the growth of our industrial units, we soldier on. And even more, we make every effort possible to provide ever-improving quality, affordability and world-class solutions that keep increasing the tribe of our local and global customers. Over the past one year, I’ve had the opportunity to visit three large industry exhibitions, namely IMTEX 2019, LWOP India, and ENGIMACH. The infectious energy and enthusiasm that I saw and experienced at these shows made me wonder if the industry was really in the midst of one of the most challenging times we have seen since the economic recession of 2008-09. The truth is that the stakeholders of our manufacturing industry have – instead of ruminating about the crisis – doubled down on improving the fundamentals of their businesses. We discovered this fact also through our stories that we did in the past 12 months. Every industry spokesperson that we interviewed on the subject of the apparent downturn more or less said the same thing – that “this is the right time to consolidate our resources, and focus on ensuring that we deliver the best technologies to the customers at the most affordable price because of a simple reason: Our survival and success depends on the survival and success of the customer. Industry leaders of the metal forming sector who we spoke to for this issue shared a similar note of optimism. It also helps that the year 2020 began on a hopeful note for the global economy – in the second week of January, the U.S. and China signed a ‘phase one’ deal after more than two years of continued trade conflict. The event sparked hope that we could finally see an end to the era of uncertainty that has kept the global economic growth down. Back home, the countdown for Union Budget 2020 has begun. From all accounts, it appears that the economic measures to be announced in the Budget would be able to help revive consumer demand. In keeping with our sense of eternal optimism, we are hopeful that the manufacturing industry will see a period of resurgent growth starting this year. Here’s wishing you a super successful IMTEX 2020 participation and an equally successful financial year. Stay tuned.

Message | NOTES FROM THE FIELD

Bon Voyage! L

ast year the government launched various incentive schemes to bring investment into the electronic manufacturing sector – one such initiative was the Modifies Special Incentive Package Scheme (M- SIPS). The government is now looking beyond smartphone manufacturing and has been seeking inputs from the industry in areas like the best way to implement MSIP, capital subsidy and some relief measures on central taxes and duties. The priority accorded to electronics hardware manufacturing is a positive indicator and a catalyst for both “Make in India” and “Digital India” initiatives. Union Budget 2020-21 is around the corner – the industry hopes for a budget that will help the manufacturing Industry gain momentum in the coming years. If India has to achieve the magical goal of becoming a $5 trillion economy, the manufacturing sector will have to contribute in a big way. adCAM Technologies, is one of India's leading machinery, software service provider and consulting companies. Radcam is a Prime Partner of Euromac, Italy which is a well known worldwide supplier of machines for sheet metal working, such as CNC punching, bending and notching machines. Siddhu Jolad, MD Radcam Technologies shares his perspective. Top demand drivers for the company and the Indian metal forming industry Automotive ancillary, electrical and electronics, power generation and construction industry can be largely identified as the most relevant industries which are huge users of formed sheet metal products. This consumption can vary from as small as an electrical DP box to as big as airport interiors.

machine in the best possible way. We also support this with best-in-class press brakes and laser wending machines. Vision 2020 We have maintained a sharp focus on providing the best ways to cut and form components on a machine. Now the next step is to cut costs on peripheral things to meet market expectations, hence the focus on coil processing and finishing machines. www.radcamtechnologies.com

Top tech growth drivers As I always say, laser has emerged as the technology of the future and has been adopted widely, but there are many things which cannot be done on laser alone. When you say ‘metal forming’, [you must know that] laser could do only cutting – metal forming has always been done on the conventional presses or CNC punching machines and bending machines and it will always be that way. Future technologies can be IOT driven towards industry 4.0 or even 5.0 where you will be working with further advanced machineries and robots. How India’s manufacturing industry will fare in the face of a subdued growth The growth has been subdued, as you said, but it has to – and it will – pick up early this year. The government will be forced to take some steps towards strengthening of market sentiments and also to start the projects which have been put on hold in between for some reason. A number of infrastructure projects that should come up in the next few years, from new airports to new metro [rapid transit] in tier-2 cities. This will happen eventually. Focus areas for 2020 We will be serving the forming industry right from the point of material procurement till the loading of the assembled products. We have a range of products including coil processing machineries which reduce the cost of material being consumed and process those sheets on a laser or punching

oday, as we accelerate our progress with technology, there's one achievement that has marked the dawn of a new industrial revolution. This new industrial revolution is almost similar to the one that lasted over a century, from 1760 to 1840. Today's world isn't just a pre-programmed machine running at codes set by universities and society. The world is now smart, creative and efficient in every possible, imaginable way. So, as an entrepreneur, do you find your business and ideas adapting to this ever increasing competitive market? Not sure of the answer, right? You're in good company, as the answer can never be yes.

With that quick introduction, let's explore more of this new-age technology a.k.a Additive Manufacturing, also popularly known as 3D Printing, a technology that took root in the 1980s. Additive manufacturing’s engineering and cutting-edge technological advancements in niche applications have attracted eyeballs the world over. Additive manufacturing or 3D Printing has leaped miles ahead of the conventional subtractive manufacturing industry – the latter being an industry where almost all SMEs succumb to a huge consumption of resources, mainly in terms of manpower and cash flow.

3d Printing: A brief overview 3D printing is a technology based on an additive manufacturing process which transforms digital information into a physical reality. The additive manufacturing industry works on the basic principle of creating physical objects by depositing successive layers of materials in accordance with pre-designed 3D models. The manufactured product comprises layers, wherein each could be considered as a thinlysliced horizontal cross-section of the final object. Divide By Zero's Vision 2030 We are a small and nimble team of highly energetic folks working towards enabling a solutiondriven society. Our aim is to identify challenges and address them in an efficient and timely manner. We at Divide By Zero Technologies believe in empowering a million SMEs with application-driven technology and become their enablers for happiness and prosperity. The Ideation Last year at IMTEX 2019, South Asia's biggest metal forming exhibition, Divide By Zero Technologies introduced and launched an advanced and high-performance industrial 3D printer, called AION500MK3. Things changed with the launch of Divide By Zero’s patented Advanced Fusion Plastic Modeling (AFPM) technology. AFPM leverages our deep expertise in 3D printing, material engineering and software development to deliver a technology that resolves all concerns in terms of strength, form, fit, and functionality.

How our patented 3D printers will help you in business o Let’s say your sales team just received a new RFQ for a large number of customized small quantity orders. The client sends you the design and you are left with non-standard tooling. What will you do? Metal tooling for a contract you might not receive? Let the order pass by and wait for large quantity orders? Obviously, it's a big loss, right? Simple answer - opt for in-house 3D printing. It will save you millions apart from saving time and manpower resources. o How about printing custom tools that perfectly match your clients requirements instead of investing in manufacturing custom metal tooling that is obviously temporary and might mangle a perfectly working tool and strip it of its full potential? o You're running a food container business. One of your clients asked for immediate functional prototype to test and evaluate. What will you do? Outsource the deal keeping a commission, build a tooling for days or just let the order pass by? In-house Vacuum Forming is all you need to close these deals. o Let go of hindrances that you face in conventional metal casting industries such as Gas Porosity, Shrinkages, Run-Out, Swelling and Warping. 3D printed casts is your solution. Come and watch the magic unfolding. o Get your prototype parts printed in mere hours and save you millions even in low-volume orders. We at Divide By Zero Technologies keep pace with advancements in science and technology. To illustrate, we are introducing a brand new AFS (Active Filadry System) that solves 3D printing filament issues such as moisture absorption and active air ventilation. AFS helps increase the lifespan of 3D printers. We're excited to launch innovative 3D printing applications in Casting Patterns, Jigs & Fixtures, Press Brake Tooling and Vacuum Forming at South Asia's Biggest Metal Forming Exhibition, IMTEX 2020.

Come and experience the magic unfold at BIEC, Hall 2A, Booth E104.

Success Story | RENISHAW

C’mon Tiger! Automated workpiece set-up boosts forestry equipment manufacture Overview To meet the rising demand for its marketleading range of forestry equipment, Tigercat Industries Inc. aimed to boost production efficiency and output at its manufacturing facility in Cambridge, Ontario, Canada. By automating workpiece set-up using Renishaw machine tool probing systems and software, the company achieved 75% reduction in set-up times and a 40% increase in available time. Background A manufacturer of premium quality forestry equipment, Tigercat prides itself on providing the lowest cost per tonne timber harvesting solutions. From its base in Ontario, Canada, the company exports its products to busy logging operations throughout the world. With a strong engineering culture, Tigercat thrives on the design and continuous improvement of all kinds of forestry machinery. Its broad product range features both treeRenishaw RMP60M machine tool probe

length and cut-to-length machines and includes feller bunchers, skidders, loaders, harvesters and fellers. They are big, strong, robust machines, typically weighing in at 25 tonnes. Since logging crews often need to rely for example on a single drive-to-tree feller buncher for continuous operation, machine reliability is always a paramount concern. Just one machine down can cause a whole felling operation to stop. For Tigercat this means that robust construction, high uptime and a long useful lifespan are key product design requirements. At its Southern Ontario, Cambridge site, Tigercat manufactures the larger steel components for its wheel-based forestry equipment, most notably its feller bunchers, a gold standard in the logging sector since 1992. Busy production line operations include laser cutting, machining, manual and robotic welding and assembly. Challenge In the face of increasing global demand,

Tigercat set itself the task of increasing production efficiency and throughput through greater use of automation. A wide-ranging review of existing production processes identified workpiece set-up as a particular area for improvement. Plant-wide standardisation on a new automated workpiece probing solution would need to accommodate the very large scale and diversity of Tigercat’s thick gauge steel high-tolerance parts, as well as the range of different production line operations. Probes would need to be capable of accurately inspecting critical, hard-to-reach features and be robust enough to operate in close proximity to new automated welding cells. At the same time, the company also wanted to utilise the MazaCheck health check diagnostic capabilities of its Mazak Versatech V100N, a production-critical 5-axis double-column machining centre for very large parts. Solution A review of a wide range of machine tool probe technologies led to the selection of Renishaw’s high-accuracy touch probes with radio transmission and, PC-based probing software. David Hodder, Machine Shop Supervisor, Tigercat said, “We were actually looking at several different companies for the provision of the machine probing systems we needed. We settled with just one company that we felt comfortable Tigercat® Industries Inc - Cambridge, ON

with and that fits perfectly with our engineering culture. That company was Renishaw. They provide good technical support, their on-site technicians are very knowledgeable, and I’d describe their equipment as top-notch.” Designed to aid workpiece set-up and inspection on multi-tasking machines and machining centres, the flexible RMP60M spindlemounted radio transmission probe was deployed by Tigercat throughout its Cambridge production line. Drawing on Renishaw’s wide range of compatible ceramic stem and ruby ball styli, the company was able to develop automated set-up solutions, customised to meet the specific demands of Tigercat’s many large and varied workpieces. The RMP60M’s proven kinematic resistive probe mechanism, combined with its unique frequency hopping spread spectrum (FHSS) radio transmission provided Tigercat with a robust solution capable of tolerating any signal interference effects from welding processes and overcoming any line-ofsight challenges. Operating in the 2.4GHz waveband, the RMP60M machine probe is compliant with radio regulations in all major industrial markets. It offers a variety of activation options, an adjustable trigger force and measurement repeatability of ±1 µm 2σ. Renishaw RMI-Q combined radio transceiver and machine interfaces were employed throughout the plant, converting signals from the RMP spindle probes into voltage-free solid state relay outputs for

the machine controllers. For Tigercat’s Mazak Versatech V100N 5-axis machine, an RMP600 probe was specified. A compact, high accuracy touch probe equipped with the same FHSS radio communication capability as the RMP60M, it provided Tigercat with all the benefits of automated workpiece set-up along with the ability to measure complex 3D part geometries to unrivalled sub-micron levels. The probe uses Renishaw’s RENGAGE™ technology (a combination of proven silicon strain gauges and ultra-compact electronics) and delivers high-accuracy measurement even when using long and custom styli – ideal for Tigercat’s applications which often require measurement of features in hard-to-reach locations. Finally, Renishaw’s simple-to-use Productivity+™, PC-based software was used to seamlessly program and integrate inspection routines within the V100N machining cycles. Results The integration of Renishaw’s high-accuracy radio transmission probes into Tigercat’s production processes has seen workpiece set-up times reduce by 75%. Manual set-ups that once took an hour have been replaced by automated set-ups that take 10-15 minutes. The new machine probing systems log and

record every part they touch. If a part cannot be aligned correctly or does not conform to specification, the operator is immediately notified. Data can be collected to track machine and process performance over time. Since Tigercat partnered with Renishaw on automated machine probing the company has achieved a 40% increase in weekly production figures, and expects further improvements to be made going forward. There is also now a greater consistency in dayto-day part production and a new-found freedom to be able to move machine operators across machining centres when production demands dictate. The risk of human error has been virtually eradicated and operator safety has been improved by eliminating manual operator interventions. Over time, Tigercat has evolved its use of probing from basic part set-up (pre-machining) to fully integrated, in-process control and part verification, all before the part leaves the machine bed. It has led to improvements across the board, in terms of machine cycle times, part quality and operator safety. It is also being used for machine health checks, giving Tigercat even greater confidence that all of its production processes are perfectly up to specification. www.renishaw.com

Making Africa a Partner in Progress The 14th ENGIMACH’s buyer-seller meet proved to be a great experience for buyers visiting from Africa as well as for the local suppliers

A

n international buyer-seller meet was organised at ENGIMACH 2019, in association with Indo-African Chamber of Commerce and Industry, where exhibitors discussed trade with international buyers. DMI spoke to some of the buyers at the meet about their expectations and experience. Pemphero James Makutu, Manager, C2C Engineering Foundry and Machinery Industry, Malawi said that the buyer-seller meet established a forum for open conversations with Indian suppliers who produce the tools and machines that Malawi doesn’t have presently. “I had the opportunity to see all the different kinds of machine tools at the show. I came here to look for CNC machines – they are everywhere. I am sure Iwill find a good pick for my company,” he said. Another buyer, Hamidou Boulama, CMO, Coyo Wellness (Cameroon) was happy with the overall experience and was confident that he

will find his suppliers of choice for machinesthat specialize in metallurgy and piping. Sam Joseph, CEO, Golden Talons Enterprise, a buyer from Ghana, said, “Back in Ghana, we face issues regarding the availability of machinery and the latest technologies. Another big challenge we face is that suppliers from select countries have a monopoly on the supply. The African youth is vibrant; they want to do business but they don’t have the right technologies. That is the reason why some of us are here. We want to import the latest machines that you have here in India which can provide us employment and economic opportunities, and help forge a mutually-beneficial economic collaboration with the Indian industry.” All the buyers visiting from Africa thanked Ms Sunanda Rajendran, Secretary General, Indo African Chambers of Commerce and Industries, and the ENGIMACH organizers for the opportunity.

Post-Event Special | ENGIMACH 2019

Visitor Walk-Ins Have Been Highly Satisfactory Satish Sadasivan, Managing Director, Schunk Intec India Pvt. Ltd spoke to DMI at ENGIMACH 2019 about Schunk’s main offerings and his experience of the show Tell us about your offerings at the show. As a superior clamping technology and gripping systems company, Schunk’s journey is about moving higher up the supply and process value chain. We not only look at the supplying of products, we also look at ensuring process security and quality. Speaking of our offerings at the show, our showcasing comprises Autonomous Machining solutions. iTendo, the first intelligent toolholder on the market, is an autonomous process optimization solution in the form of a toolholder, as it offers real-time data communication and process control capabilities. On the gripping technology front, we have Schunk Co-act [Collaborative Actuator] gripping system for collaborative operations, which interacts intelligently with humans. [Schunk received the Hermes award, the world's most coveted technology award, at the Hannover Messe 2017, for the SCHUNK Co-act JL1 Gripper. - Editor] When you speak about Schunk’s journey, is it from a global or an Indian perspective? Schunk is a German organization and a family-owned business. The organization is very particular that all its launches have to be introduced uniformly across the globe. iTendo is being similarly deployed all across the world. As you know, German organizations are known for their unwavering commitment to technology. We

do face a tremendous price pressure in the Indian market, but our solution is to compete on technology rather than on price. In other words, our customers know that with Schunk, they are a getting a solution which is of the same price but is superior [to the competition] in terms of technology and utility. Customers from the SME segment, which comprises a large part of the Indian manufacturing industry, are highly price conscious. How do you help them see the value that you offer? In our experience, about 70 percent of our business in India comes from SMEs and the rest comes from large companies. The primary reason for the SME customers’ focus on price is that people who have the responsibility of making a buying decision, like, say, the purchase manager of an organization, is keener on reducing the purchase cost than on knowing more about any particular technology. At the same time, when you actually speak to a decision maker [at the helm] of an SME, his or her goal for his company is to grow and become bigger and better. Hence they invest the time needed to understand a new technology, and see how it can make their operations more efficient and successful. So when we talk to an SME, we take them through the benefits that they are going to get at the end of the manufacturing cycle. Therefore the purchasing deliberations are more extensive with SME customers compared to the larger customers. Could you give the reasons for your participation in the show, and your expectations from a trade show such as this one, particularly at a time when the industrial growth is a bit subdued in general? The last ENGIMACH we participated in was 10 years ago. Much has happened in Gujarat since then. As you know, the city of Sanand in Gujarat is a major automobile hub. This year [in 2019] the automotive sector globally and in India has been seeing a period of slow growth. We see this as the right time for our transformative solutions to reach the manufacturers [based at Sanand and other nearby industrial hubs]. It will give manufacturers the opportunity of redesigning their existing capital investment in a way that it performs better at a lower cost –and we are the champions of such a solution. The other key related reason is that Gujarat is a vibrant and a very important manufacturing destination, which is going to become an even more significant global industrial hub in the future. How has been your experience of the show? Day one was a slightly lean day, something that we expected, but day two has been very good, very positive. The best thing is that the visitors are very well informed. They ask all the relevant questions; they are people from all the core industries located in the state. We are very happy with the visitor quality -- both quantitatively and qualitatively the visitor walk-ins have been highly satisfactory.

that we will get more and more number of new business enquiries for laser systems at the show. Which sectors are your main customer segments and what are the main market trends? It is quite difficult to narrow down the list to name just a few sectors. We are India’s Leading Laser Systems Manufacturing company and have a strong foothold in India as well as across the globe. As a company we have contributed advanced solutions to a wide range of industries. We have not only installed the most number of machines in India but we also provided the most number of Special Purpose Machines (SPMs). The SPMs we have developed are shaping the industries with critical and significant operations that they are designed for. The markets are shifting rapidly with growing digitization, involvement of Artificial Intelligence (AI) and Internet of Things (IOT). We have an inhouse DSIR approved R&D team, which helps us understand the technologies and their useful applications. We have already surpassed some hurdles to integrate these technologies into our systems. We are excited to explore more possibilities with AI, IOT, Machine Learning and ANN (Artificial Neural Network). Our goal is to help customers achieve maximum throughput with

minimum cost. I think these new trends are right at the time and will improve system’ efficiency by good numbers. What is your view of the growth of the laser industry? Can you share with us SLTL’s vision for 2020? SLTL’s vision for 2020 is that we would like to introduce a more economical product range. The customer’s understanding of the laser technologies is certainly a mature one, but the newer MSMEswould be more interested in buying laser systems they could use for their inhouse applications. That’s where the market seems to be heading. Of course, it doesn’t mean that job-shops are going to decrease in number, but there is definitely an increased preference for insourcing. In a scenario where the share of captive consumption is increasing, price competitiveness and economics of scale will matter the most. Our focus for 2020 is on helping our customers achieve economy of scale. Last year we had sold almost 100 plus machines and now we are looking at 300 and more. I am sure that the speed at which we are moving towards the goal, we will be able to achieve it.

Budget 2020 | PANASONIC INDIA

National Policy on Electronics

Manish Sharma, President and CEO, Panasonic India and South Asia shares his Expectations from the Union Budget 2020.

Make in India’ story is evident with the consumer durables industry. The companies have already invested around Rs 7,000 crore* in past few years. The growing middle class and a youth-driven economy is likely to further increase penetration of white goods in local households

MANISH SHARMA President and CEO, Panasonic India and South Asia

and have potential to open up 150,000 additional jobs by 2024-25*. With this backdrop, we believe that the consumer durables and electronics industry has the potential to help our economy move faster towards the USD 5 trillion target. And, our expectation from the Union Budget 2020 is to see reforms that drive consumption and improve consumer demand. The decision to exempt basic custom duty on open cells from 5% to 0% was a welcome move last year and allowed us to pass on the benefits to the consumers by reduction in TV prices. Such initiatives with phased manufacturing programmes are helpful. However, the consumer appliances industry witnessed a flat growth over the last two years, and we urge the government to continue in the trajectory of positive policies to lend support and drive growth in the sector. To give you a perspective - product categories like air conditioners, refrigerators, washing machines, television (TV) and audio, have gradually moved from luxury items to necessity in urban India- the overall market size is Rs 76,400 crore* and the market is estimated to grow at a CAGR of 11.7 per cent till FY25 on the back of India's consumption story. Infact refrigerators and TVs are turning into necessity products even in rural India. So reduction in GST for TV and refrigerators will help reduce costs for you and drive further penetration of these products. Manufacturing We believe strategic efforts must be put in under the aegis of National Policy on Electronics (NPE) which will not only help boost the Makein-India vision but also, help India become the

hub for electronics manufacturing. To improve India’s exports performance and letting outwards shipments drive growth for the country, it is essential for the government to incentivize local firms and establish an ecosystem for domestic manufacturing while also establishing beneficial trade agreements with consumption economies to push exports. In order to realise the ‘Make in India’ vision, it is essential for the government to reduce basic customs duty on parts used in manufacturing of key components such as Motors and PCB which currently ranges from 7.5%-10%. To give a perspective, reduction in custom duty on these parts, used in manufacture of PCB and motors which are further used for manufacturing Washing Machine, Refrigerator and AC will reduce input cost, allowing Indian manufacturers to be far more competitive. Coming to imports, we would urge the Government to expedite the process of introducing BIS standards ensuring safety and quality to stop import of low quality products into the market. While standards have been defined for a number of consumer electronic products, it is still pending for crucial ones like air purifier, rice-cooker, induction stove, vacuum cleaners, pressure cooker, water purifiers to name a few.

Export Under the current Merchandise Exports from India Scheme (MEIS) policy, export incentives are pegged at 2%. We are delighted that the Government has been in discussions with us on the new policy – Remission of Duties or Taxes on Export Products (RoDTEP). We are hoping for better incentives under this to promote the whole ‘Make in India’ concept for exports. After all, ‘Make in India’ is not just ‘Make for India’ but for other markets too. Taxes On the tax side, the industry breathed a sigh of relief when corporate tax rates were cut last year. Similarly, we urge the government to simplify the income tax regime through introduction of direct tax code as it will help facilitate compliance. We also recommend abolishment of dividend distribution tax and replaced with TDS at a lower rate. The SEZ benefit which is expiring in Mar ’20 should be extended to propel the ‘Make in India’ narrative. Consumers on the other hand can benefit significantly, if there’s a reduction in personal income tax rate. *Frost & Sullivan Report 2019

Success Story | EXXONMOBIL

Efficiency Is Key Mobil safeguards equipment life; helps PPAP Automotive achieve productivity goals

T

Key Highlight:

Established in 1978 in the industrial hub of NOIDA, the NCR-based PPAP Automotive is one of the leading manufacturers of Automotive Sealing Systems, Interior and Exterior Automotive. Their customers include automobile companies like Maruti Suzuki, Honda Cars, Toyota Kirloskar Motors, etc.

urning a corner after liberalization in the early-90s, the Indian manufacturing industry is today a globally competitive behemoth, powered by solid capacity expansions and multidisciplinary investments. Strong domestic demand, a growing middle class and a high rate of return on investments are among the factors that make India a credible manufacturing investment destination. The country’s manufacturing prowess has been further fueled by the government’s innovative initiatives such as Make in India, Smart Cities and Skilling India. Having emerged as a high growth sector, India is expected to become the fifth largest manufacturing country in the world by 2020. Against this backdrop, global manufacturing giants like GE, Toshiba and Boeing are in the process of setting up manufacturing plants in the country, even as existing players are expanding capacities and operations. With India on the path to becoming a leading manufacturing hub, there are several imperatives that drive this growth and help maintain the momentum. With singular manufacturing units adding up to make the colossal industry, the productivity and efficiency of each of the units contributes to the growth. If machines are the heart of the manufacturing sector, lubricants that ensure their smooth functioning are its lifeblood. Among the handful of imperatives that facilitate enhanced productivity and efficiency of a manufacturing unit, lubrication plays a quintessential role. It ensures routine maintenance for expensive and complex industrial equipment and even prevents permanent damage that can be caused due to extreme operating conditions. Here’s a success story of how ExxonMobil’s cutting-edge lubrication products helped PPAP

Automotive to achieve its productivity and profitability goals, while enhancing the lifespan of the machines. The Background Established in 1978 in the industrial hub of NOIDA, the NCR-based PPAP Automotive is one of the leading manufacturers of Automotive Sealing Systems, Interior and Exterior Automotive. Their customers include automobile companies like Maruti Suzuki, Honda Cars, Toyota Kirloskar Motors, etc. The company operates several injection moulding machines for manufacturing over 500 different products for its customers. These machines, with an average capacity between 650 and 2,800 ton, operate round-the-clock in three shifts of eight hours. With the primary focus to advance productivity of the plant and to increase the profitability, PPAP Automotive turned to ExxonMobil’s Field Engineering Services (FES) – the dedicated team of technical experts who work closely with manufacturing companies to offer them advice on best-in-class lubrication and maintenance practices. Mobil’s Strategic Solution Mobil engineers assessed onsite usage conditions and interacted closely with the PPAP Automotive team to understand the company’s lubrication requirements. Based on their test results, Mobil recommended Mobil DTE 10 Excel™ 46 for the injection moulding machines to achieve maximum productivity and enhanced equipment protection. The Mobil DTE 10 Excel 46 is an ISO Viscosity Grade (VG) 46, non-zinc, anti-wear hydraulic fluid. Its shear-stable, high-viscosity index (VI) allows for a wide operating temperature range,

Case Study | DMG MORI

The Pursuit of Perfection Linked systems, each comprising three NLX 2500|700s from DMG MORI, have enabled Eisenwerk Erla to develop from a modern jobbing foundry to a future-oriented full-liner.

I

n the course of its more than 600-year history, Eisenwerk Erla GmbH in the Saxon town of Schwarzenberg has become one of Germany’s most efficient and most up-to-date jobbing foundries. Under the brand name JKM Erla Automotive the 340 employees develop, produce and finish high-quality castings made of all modern cast iron materials – from large series automotive castings with complicated and core-intensive constructions made of high-alloy materials through to mechanical engineering components. Eisenwerk Erla derives 90 percent of its turnover from the automotive industry. Audi, BMW, Daimler and VW, and also suppliers such as IHI and BorgWarner, have for many years placed their trust in exhaust system components and engine parts from the Erzgebirge. In 2016, Eisenwerk Erla extended its product range

thanks to an order from a major automobile manufacturer. The company produces engine components on 18 linked NLX 2500|700s – three of the DMG MORI Mill & Turn centres being linked by a portal handling system. With high-quality and ready-to-mount cast products for the automotive industry Eisenwerk Erla offers its customers holistic complete solutions. These include turbine housings, exhaust pipes and manifolds as well as diverse engine mountings. Erla also has an extensive network of cooperation partners for finishing the castings. “However, we would never have received the order at the end of 2015 with this approach”, recalls Dietmar Hahn, CEO of Eisenwerk Erla. That is why at the turn of the year we had the idea of establishing a machine shop dedicated to this product family. The products

Vol u m e 4 – Is s u e 1 J a n u a r y /Febru a r y 2 0 2 0

include different variants of components for three, four and six-cylinder engines. Automated complete machining of engine components in 17 shifts The idea soon developed into a definite project. With an investment volume of around seven million euros, the ironworks converted an old boiler house and prepared it for installing the CNC machines. “At first, we wanted to load the machines manually,” says Dietmar Hahn about the original plan. However, DMG MORI then proposed a completely automated production system. “The design of the linked milling and turning centres – all NLX 2500 | 700s – impressed us both from the qualitative and from the economic point of view”. Manual re-clamping between machining steps is more susceptible to errors and without the linked systems we would have needed more staff. Staff that we would first have to take on and train. As an attractive employer in the region, Eisenwerk Erla soon found the 18 skilled staff who work in this machine shop. A foreman, a material flow coordinator and three machine

operators work in the machine shop on each shift. There are 17 shifts a week. Rico Klotz was involved in setting up the mechanical machining from the very beginning and is today in charge. “Our aim was to make production as simple as possible for all staff in order to minimise the risk of error”. Every finished component is therefore

checked for accuracy in special fixtures. “We use similar fixtures for periodic inspection in the metrology department and the transport boxes are standardised so that components can be removed by robots during assembly and installed immediately.” 99% OK parts thanks to automated production Five of the six linked production cells are absolutely identical; one is also designed for longer components. This configuration enables our staff to respond flexibly to the respective demand. As far as the machines are concerned, Eisenwerk Erla decided on three linked NLX 2500  |  700s. According to Rico Klotz, the advantage of a turn & mill centre compared to a milling machine lies in the shorter chip-tochip times: “Thanks to milling with a turret we achieve far shorter throughput times.” These have been reduced to about 100 seconds for each workpiece”. The highlight here is the BMT turret from DMG MORI with its maximum speed of 10,000 rpm and a torque of up to 40 Nm. The automated production process starts for the team with storing enough blanks and loading the machines. The conveyor belt is equipped with a laser that detects the load and stops for a moment. Another laser detects which component is on the belt. Each component is moved to an exact position before it is picked up by the robot,

therefore ensuring that it is correctly clamped in the machine. “The first machine drills holes and mills datum surfaces. The second produces the contact surfaces for the contours. The third machine mills further slots,” says Rico Klotz, explaining the process. Two rotating turn-over stations ensure the workpieces are clamped on the correct side between the machining steps. Turnkey project: 18 linked NLX 2500|700s including programming from DMG MORI For DMG MORI, the installation of the 18 linked machines was a turnkey project which also included writing the associated NC programs. “Only a few minor adjustments were needed after commissioning. Since then the system has been running with virtually no problems,” sums up Rico Klotz after just over a year. A reject rate of less than 1% is impressive proof. “This guarantees that only fault-free components are sent to the customer”. Dietmar Hahn sees the company’s entry into mechanical maching as a positive step and is ready to continue along this path. “The trend is towards being in a position to offer complete solutions. More and more customers are demanding this.” The foundation was laid with the conversion of the old boiler house. “We have other areas available for further investments.” in.dmgmori.com

Simplifying control and switchgear constructions EPLAN sets new data standard in control and switchgear construction

T

he new standard increases the quality of article and device data in EPLAN Data Portal, a web service offering product catalogues from numerous component manufacturers. Several thousand data sets – for instance, from Rittal, one of the top providers of enclosure systems and IT infrastructure – are already available at this premium level, and additional well-known component manufacturers are working on providing data inline with this new standard. When control cabinets or switchgear systems are being designed in 3D, wire lengths automatically calculated, or mounting panels processed by machines, standardized component data are required. These data are also the foundation for the digital twin, which is becoming increasingly indispensable in the product life cycle. The new EPLAN Data Standard defines the type of component data required to automate and simplify processes in

(pre)planning, engineering, manufacturing and maintenance. Users of EPLAN´s engineering software solutions benefit from a significant increase in quality in EPLAN Data Portal, which gives them direct online access to the product catalogues from numerous component manufacturers. Currently, EPLAN Data Portal has more than 239.000 users and offers data of more than 913.00 products from 286 manufacturers. All of the software solutions embedded in the EPLAN Platform can access this web service. The simple transfer of the available component data into EPLAN documentation is via drag and drop, which reduces the effort required in design and increases the quality of machine and plant documentation. Manufacturers are also being optimally supported - the Data Creation Tool based on eCl@ss Advanced offers them an import option that significantly simplifies data provision.

The new EPLAN Data Standard based on eCl@ss Advanced ensures optimized, standardized device data in EPLAN Data Portal - the examples shown here are Rittal components.

First data in the new standard already available Several thousand updated component data, with a focus on manufacturing integration, are already available in the new EPLAN Data Standard. This includes, for instance, a schematic macro, a 3D file and connection diagrams for typical electrical components. Rittal - sister company of EPLAN in the FriedhelmLoh Group - is one of the pioneers in this and has already integrated initial data for control and switchgear systems as the standardization of such systems is one of the central USPs of the company. Renowned component manufacturers including ABB, IFM, LAPP, Phoenix Contact, Puls, SEW-Eurodrive, Siemens, Schneider Electric, Wago, Weidmüller, Wieland and others are already implementing the standard - they all recognized the need for comprehensive, standardized data early on. The optimized, standardized data sets can be used to create complete bills of materials or to reliably calculate the weight of the control cabinet using defined weight specifications as just two examples. A practical example Around five hundred connections must be laid for the control technology in an average control cabinet - all with different colours, crosssections and wire processing. Preparing and wiring all the connections manually requires an average of four minutes per wire, which takes too long to keep up with the competition. Modern production methods get pre-fabricated wires from machines, saving the effort and time required for manually cutting to length and assembly. But how does the machine know which individual connections exist? The answer lies in the digital twin of the control cabinet, in which all the components were selected in engineering, presented with their characteristics in the schematics and subsequently assembled in the control cabinet in 3D. The connection

points and designations for the components are already described in the 3D layout. Using this component data, the electrical designer can output the colours, lengths and wiring targets for the connections with a mouse click and transfer them to the processing machine. EPLAN Software and Service EPLAN provides software and service solutions in the fields of electrical, automation and mechatronic engineering. The company develops one of the world’s leading design software solutions for machine and panel builders. EPLAN is also the ideal partner to streamline challenging engineering processes. Both standardised as well as customised interfaces to ERP and PLM/PDM systems ensure data consistency along the whole value chain. Working with EPLAN means boundless communication across all engineering disciplines. No matter whether small or large enterprises: Customers can apply their expertise more efficiently. EPLAN wants to grow further with customers and partners and pushes integration and automation in engineering forward. Worldwide, EPLAN supports over 55,000 customers. «Efficient engineering» is the focus. EPLAN was founded in 1984 and is part of the owner-operated FriedhelmLoh Group. The FriedhelmLoh Group operates worldwide with 18 production sites and 80 international subsidiaries. The entire group employs 12,000 people and generated revenues of around €2,6 billion in 2018. For the eleventh time in succession, the family business has won the accolade “Top German Employer” in 2019. In addition,FriedhelmLoh Group was recognized as “Top vocational trainer” according to a study of Deutschland Test and Focus Money.

Technology Primer | ANCA

Hiring for the factory of the future The combination of analytical minds and high-level engineering means a flexible, adaptable system with endless potential.

I

n the factory of the future, technology will of course be key. Factories will integrate networked machines, sensors and advanced robotics IT systems into existing processes. They will thrive on data, real-time figures and unprecedented access to information to be more efficient, less wasteful and better connected. As your operations are transformed, you will need a workforce that knows how to take your business into the future time and time again. This means rethinking how your hire, and how you upskill existing staff. This doesn’t have to mean starting from scratch. You may be well on your way to a great future workforce already. The skills you need are changing You may already be using technology to move forward. As factories shift to a future focus,

they are adapting what’s already available – like the cloud, robotics and in-process measurement. This brings with it new skill requirements. Knowing how to use these tools to their full potential means having a team of critical thinkers. The FoF will require a workforce that’s computer savvy and driven by problem solving. Staff will need to be analytical, knowing how to use data to continuously improve. Teams should incorporate good software development skills and programmable logic controls experience. You will need people who can network machines and those who are able to capitalise on the immense value of automation. With the speed of the tooling industry increasing, they will need to become their own innovation hub, constantly looking for opportunities to grow and improve through technology.

Vol u m e 4 – Is s u e 1 J a n u a r y /Febru a r y 2 0 2 0

How to hire for the factory of the future People working in factories of the future will need to be more fluid. They will have to think cross-functionally and collaborate to make the most of their complementary skills. Much like a software programming team, these workforces will need an agile mindset, be open to new approaches and ready to adapt to work better, harder, smarter. Finding and hiring these people will mean understanding what’s involved in their different roles. You will likely find you need to fill a mix of existing and new positions, some of which you might not have come across before. Look for staff with a STEM – science, technology, engineering and mathematics – background - they are more and more likely to be university graduates. But their education should only be a starting point. Look for applicants who demonstrate lateral thinking and problem-solving skills, signals that they can put their technical background into practical use. Existing roles are evolving. Machinist skills such as operation monitoring, systems evaluation and quality control analysis can be applied to new systems. Tool and die makers can use their technology design and operations analysis background to build better processes and create new tools. New roles will also appear: robotics engineers, automation engineers, and roles that combine elements of both. Positions will also be created for people to bring new ideas into the business. Factories may start hiring senior IT staff such as a CTO or CIO. These tech leaders will become champions of innovation – sourcing, internally promoting and working to implement the very best for the factory. In such a new field, having their authority on hand to assist with interviews can be a gamechanger. Senior tech staff will have the right knowledge to spot candidates who can apply their expertise to your business. You may also be able to leverage specialised recruitment agencies that can make sure you’re only interviewing people who can bring the right combination of technical nous and creativity. When you’ve got the right team – nurture it In the factory of the future the focus is shifting from working the production line to building a better one. Automation and robotics have changed the way the factory floor looks, and those changes will keep coming. Just as with technology, setting yourself up with the right people doesn’t have to mean starting all over again. As long as you have

clarity around where you’re going and how, you will give yourself the best chance to identify potential in your existing workforce. Factor in training. Most businesses will need a training officer, not only to train staff on the existing production methods but to bring them on board with new operations. Support your people to work together. A collaborative, agile approach should apply across the whole business, from learning how to use existing equipment to working together to implement new products. A team of champions will work side-by-side to make sure every element of operation is adding value and working to its full capability. Engage your staff. Use your trainers and tech champions to communicate the vision and future of the factory. Motivate them to feel excited about the future by offering clarity and direction. With competition increasing, the most important thing in the factory of the future is to retain skilled people. The next generation is demonstrating more of these diverse, flexible skills, but increasing demand means there is a global skills shortage. Finding and keeping good staff will make your workforce more efficient and save on hiring and training costs. Giving staff members opportunities to try out new tasks, upskill in their existing roles, undertake further education and create ownership of the factory’s direction will all help to strengthen their loyalty to the business. Give your team the tools to perform Having the best brains in the business won’t mean anything without the best tools. A team with great problem-solving skills can work together with machine manufacturers to create custom systems for the best output. The combination of analytical minds and high-level engineering means a flexible, adaptable system with endless potential. Supported by internal champions, new products can be implemented with enthusiasm and real buy-in from your workforce. That means continuous improvement with a loyal team as your factory moves ever further into the future. Written by Simon Richardson ANCA Product Manager

Our Efficiency Your Edge ! Uk FPT INDUSTRIAL CURSOR 9 NG POWERS NEW VAN HOOL EXQUI.CITY

A

high-performance natural gas (NG) engine designed and manufactured by FPT Industrial is providing the power behind a new hybrid trambus that has just entered service in France, by Van Hool, a Belgian manufacturer of vehicles for public transport. The latest Van Hool Exqui.City features the new-generation FPT Industrial Cursor 9 NG engine, delivering maximum power of 221 kW at 2,000 rpm, and torque of 1,300 Nm at 1,000 rpm. The Brand´s six-cylinder engine delivers reliability and an extended product lifecycle to the hybrid trambus, which commenced service in the municipality of Nimes, France, on January 6 .At the heart of the Exqui.City is its multi-propulsion platform, which is designed to accommodate the latest and greenest alternative propulsion technologies. With this flexible platform, Van Hool confirms its experience in integrating new, more efficient and reliable technologies. City characteristics and topography are important factors that influence vehicle motorization. For Nimes, the hybrid NG/electric combination has been deemed the optimum solution. FPT Industrial Cursor 9 NG engines for Van Hool feature ´Start & Stop´, a technology that turns off the thermal engine when the vehicle approaches the bus stop. This reduces noise and gas exhaustion, bringing more comfort to the passengers. Once the passengers have boarded, the engine restarts, charging the electric batteries for traction.FPT Industrial has already sold 10 Cursor 9 NG engines to Van Hool, with a further six planned to complete the tender. In January, the 10 tram buses, each of which measuring 24 meters in length, began operating a 20-minute service along the T2 line between Nîmes railway station and Carémeau CHU (the city´s hospital). Ultimately, it is estimated that around 25,000 people will use the shuttle every day. Natural Gas is currently the most viable and low-cost sustainable solution

for vehicles of this type; FPT Industrial leads the segment with some 50,000 engines sold worldwide. The Brand´s NG engines significantly reduce CO2 emissions, in both compressed and liquefied form. The engines can also run on biomethane, bringing emissions down to almost zero. hether it be in reshaping, punching, pressing or metal cutting, process monitoring is the key to an optimised production. Process monitoring helps the worker in every phase: from the fitting of the machine to the observation of the production process to the quick stop in case of the threat of damage to the machine. Every machine tool is a complex construction carrying out the actual processing work by means of one or several tools. In the end, the quality of the product is determined by the behaviour of the tool and the work piece. Any influencing quantities affecting the machine (or the process) will in the end be seen in the process quality. Thus, the process is affected by changes in the machines, in the tool, the environment (temperature), etc. Only if this process has defined courses, will the product quality meet the requirements. Intentional or accidental

changes to these influencing quantities will have an effect on the process quality. BRANKAMP process monitoring devices are fitted directly to the machine to record a process quality factor (PQ factor). This factor is displayed on the devices. To monitor a process, certain limits need to be set, with the process monitoring device initiating a warning or a stop. Process monitoring without sensor technology The worker keeps an eye on the process according to his experience. In so doing, he visually observes the process. Due to his experience, he knows that he will be able to hear certain disruptions and, in the end, by measuring the work pieces, draw conclusions about deviations in the process. The more today’s machine tools are enclosed, the less he is able to

Your benefits for implementing Process Monitoring:

watch or hear anything directly. He is therefore fully dependent on trouble signals or on the results of his measurements. Process monitoring with BRANKAMP sensors By means of sensor technology, recording the course of the process between the tool and the work piece, the worker is able to watch the process purposefully. The relevant quantity will, in the following, be described as the PQ (process quality) factor. The more sensitive the sensor technology and the more intelligent the measuring parts are, the better and more ”accurate“ is the PQ factor.

In addition, the worker will, in the course of time, learn to assess the PQ factor correctly. The standard display shows the current process factor, the highest PQ factor thus far, and a limit set by him. He can then draw the appropriate conclusions from observing any changes and intervene or optimise. Displaying suitable factors for the process provides the worker with considerable advantages with respect to the optimisation of the process and the ability to influence the costs. With the PQ factor, the worker, for the first time, has an objective measured variable by means of which he is able to assess the process quality. https://www.marposs.com
