A Mega-Event Issue D
ynamic Manufacturing India completed one year of existence in July. Naturally it is a time for us to celebrate our first anniversary with an extraordinary issue. We wanted to make it a landmark issue, or to borrow and paraphrase a term from Hollywood, we wanted to create an ‘event issue’. In Hollywoodspeak, an ‘event movie’ is a highly anticipated film that features major Hollywood stars and becomes a part of the popular culture. Films like James Cameron’s Avatar Or Joss Whedon’s The Avengers are considered event movies. Obviously, we were aiming high. The good part is that it is easier for a new publishing entity to attempt bold ideas since it is unencumbered by baggage that comes along with legacy. We decided to take up the challenge. To create an ‘event issue’, we needed two basic elements – one, a winning idea and two, the involvement of the major stars. One was linked with the other. The winning idea had to be attractive enough for the big stars -- in our case, India’s manufacturing industry champions – to get on board and put their heft behind the idea. For the winning idea, we looked around for inspiration. We explored the local and global publishing media, both business and mainstream, but couldn’t find any such unifying idea that checked all the boxes. The inspiration came to us from unexpected quarters – global consulting firms. Every now and then, consulting firms such as Mckinsey and BCG publish reports that forecast industry trends on the basis of interviews of unnamed executives. We decided to put our own twist on it and invite our manufacturing industry leaders to predict the top trends that will shape the industry in the next five years. To our utter delight (and relief ), we received an overwhelming response from the industry. We had anticipated not more than four or five responses but we received far more than that – a total of thirteen contributions from senior representatives of leading companies from manufacturing industry verticals – CNC Machine, Tooling and Workholding, Additive Manufacturing, Industrial Software and many more. As a result, our first anniversary issue presents a cornucopia of insights that will help all the industry stakeholders make informed business decisions. We had attempted to create an ‘event issue’ but thanks to the support of the industry, what we have in hand is a ‘mega-event issue’ which we hope will be used and remembered for a long time. And this is just the beginning of an enterprise. Enthused with the response, we aim to go bigger and bolder with ideas and insights with each of our editions this year, and hope to create a platform that becomes a growth driver for the Indian manufacturing industry. riting this note brings me immense joy as I look at our magazine which is already a year old. I look back with pride all the challenges we faced getting this magazine out in the market and today, here we are, cheering and celebrating our Anniversary Issue. We have been very fortunate to have with us a talented team producing the magazine. Without them, it would have been difficult to get our magazine to such a good position in such a small span of time. Along with team work it also takes perseverance and nimbleness which has been our strength. Special thanks to Mr Aanand Pandey our Editor for all the insights and guidance and Mr Dinesh Mishra our Sr. VP Strategy and Sales for getting the best of the companies on board and also to our production team for their persistence in the face of tight deadlines. Fortunately, this whole year proved to be of great significance to us at Dynamic Manufacturing India. This was the month last year when we brought a long-held dream of ours to reality: creating a transformative business magazine; a magazine that contains compelling and ready-to-use insights for entrepreneurs and professionals of the manufacturing sector. The aim of Dynamic Manufacturing India is to create awareness and encourage innovation and growth in the manufacturing sector, creating a positive environment for the adoption of emerging technologies. Right Place, Right Time I
believe that life’s challenges are meant to help you to find your goals and thereby your true self. It’s almost a year now that I have been a part of Meshmix Media. We have published six issues and every issue is special to me personally in terms of the range of the topics we have covered, the personalities that we have interacted with and the industry verticals that we have served. All that has helped us and our magazine Dynamic Manufacturing India (DMI) improve with every issue. The readership has grown manifold in the last one year and so has the trust of the advertisers. I attribute our growth to the vision of our publisher Ms Preeti Mishra and Editor Mr Aanand Pandey. Whatever success or learnings we have had, I attribute all of them to the sustained efforts of our team. T
he year 1898 was a landmark year when Ferdinand Porsche, the founder of the Porsche car company, invented the world’s first Electric Vehicle (EV) named Porsche P1. The following year, Mr Porsche won the Gold in the Berlin international exhibition’s Motor Car Race. The event had 120 exhibitors, including 19 makers of EV. The historic race was a return trip from Berlin to Zehlendorf. Mr Porsche, with three passengers in his P1, crossed the finish line with an 18-minute lead! Mr Porsche was far ahead of his times; he invented the Wheel-Hub Engine (an electric motor called ‘Octagon’ attached to the wheel). He designed, developed and demonstrated the All-Wheel Drive vehicle as well as a Hybrid Electric-Petrol vehicle. Decades later, NASA applied the All-Wheel Drive design concept in the Moon Rover. Despite his brilliant inventions and sales of about 300 EVs, diesel- and gasoline-powered vehicles, prevailed all-through history, significantly impacting the course of human development, albeit, at a heavy price. The human race has staged wars for the control of fossil fuels. In 2006, a documentary titled “An Inconvenient Truth” about former US Vice President Al Gore's campaign on global warming illustrated the impact of polluting our planet and upsetting the delicate balance maintained by Mother Nature. We have a responsibility to ‘not borrow more than what we need’ from Earth’s finite resources and from our future generations. Let us pledge to make a change today, to an eco-friendly way of life, being fully awake and aware that the change lies within each of us.
What If EVs Had Prevailed I sometimes wonder – could there be a parallel universe, wherein, Porsche’s P1 EV was fully commercialised and adopted by the industry in the formative years of automotive development, thus giving rise to a new world order. EVs would have become mainstream mobility solution around the world and governments would have built the charging infrastructure to ensure energy flows through the mobility ecosystem. We may have had a greener planet, where traffic was free of pollutants: noise and exhaust. A world which would have built advanced Smart Mobility Solutions powered by Solar energy, perhaps even vehicles powered by Hydrogen where the exhaust produces water. A world where it is but a privilege of a few to drive a personal car. (Just as it is to own a horse today!) Then again, the blaring noise that seeps through an open window, from the streets down below, breaks my reverie. India has had its own visionary automobile engineer: Chetan Maini, the man who founded REVA Electric Car in the 1990s, designed, built and sold to India and to the world. Clearly, this was a commendable and a bold achievement, given that the EV ecosystem was not even at the concept stage then. ‘Fortune favours the bold,’ they say and it did indeed; Mahindra invested in REVA and the rest is history in the making. In the new millennium, Elon Musk launched TESLA. He made an unprecedented move to start manufacturing EV in Silicon Valley. TESLA faced ridicule at first followed by criticism on its product and the business model, even survived near bankruptcy, but team TESLA endured and emerged as a force to reckon with in the business of the new-age EVs. The Fossil-Fuel Dinosaurs of Today I remember my days, twenty years ago, working as a trainee on projects in the diesel pump assembly line in (MICO) Bosch’s Bangalore factory. There were 386 components which were required to produce a pump – the heart of the diesel engine. Compare that to an Electric Vehicle, a finished product that has only 18 moving parts, they say! The automotive industry is broadly a 3-tiered inverted triangle. At the base layer (tier-II) are the component manufacturers. In the middle (tier-I)

are companies that produce the sub-assemblies. The uppermost tier is occupied by the OEMs (Original Equipment Manufacturers); they assemble the automobile and produce branded car models that are stocked and distributed across retail channels that sell at showrooms. In essence, the ‘value’ created increases as it moves upward across each layer of this structure, with maximum ‘value’ being created, captured and delivered by the branded products offered by the OEM. The said structure was designed to operate in a Business-to-Business (B2B) model, but the industry is transforming rapidly and adding connected service platforms to serve the market with a B2C business model. A product-based value proposition is mutating into a smart-mobility-solutions value chain that delivers multi-modal mobility on demand to the consumer. Furthermore, over the past 130 years, the industry has grown into a mature and robust structure, that has achieved manufacturing excellence and given rise to several innovations such as Just-in-Time (JIT) manufacturing, Total Quality Management (TQM) system and fully robotised factory operations. The weakest link of automotive manufacturing world is its complexity that creates a very long cycle time (3-5 years) to produce new vehicle platforms and thereof new products. Thousands of precision components are manufactured all over the world, sourced and supplied into assembly lines in factories that were built on large areas of land and huge capital investment. One can comprehend, at a high level, the various sub-systems that are integrated by an OEM to produce a modern automobile by the acronym BICEPS that stands for: Body, Interior, Chassis, Electrical/Electronic, Powertrain and Software. Compare that to a Google’s self-driving car. The prototype was built in a quintessential ‘American garage’ setup with custom made sub-systems. Google’s self-driving car company Waymo claims to have the most experience in cumulative road-testing miles of self-driving cars as compared to any of the auto OEMs in the race to produce a fully autonomous vehicle. Electric Horse Farms Two million lines of software code are required to build a Space Shuttle, similarly, 20 million lines of code goes into making an aeroplane and 200 million lines of code are written to build a Luxury Car that is powered by 125 Electronic Control Units (ECUs)! Another, very interesting feature, common to all three modes of transport is the Autopilot feature which allows the machine to take over manual controls from the pilot (or the driver). About 15-20 percent of ‘bill-of-material’ (BOM) cost of a luxury sedan is attributed to the embedded software.
In about a decade, I foresee that automotive factories will be akin to smartphone production lines. Legacy production concepts will give way to additive manufacturing processes. Artificial Intelligence (A.I) will run robotic plants that assemble vehicles in record time. Centralised factory master control cockpits will allow remote site operations in sync with each other, self-correcting, evolving an optimal smart manufacturing rhythm. Predictive maintenance will be the order of the day as all plant machinery will be connected in real-time to an A.I. powered cloud. Blockchain will enable secure manufacturing data creation, processing and access across various commercial entities that are part of the automotive supply chain. Automobiles of the future will be built using materials called nanocomposites (as opposed to metal-based) in the car body and the interiors. Graphene (single atom layer of graphite) demonstrates photo-electrochemical properties in dye-sensitised Solar cells – the material releases electrons when exposed to sunlight. Now, imagine a car painted with layers of Graphene-based paint, producing electricity from Solar energy, augmented and accelerated by the power drawn from very high density energy storage devices called Super Capacitors that have Graphene-conductive plates in them. Further, Graphene will also improve the existing Lithium-ion based battery technologies in EVs and Hybrid Vehicles. Battery Management Systems (BMS) will be integrated with the operating systems of the automobile and ensure real-time monitoring and control of energy flow in the vehicle providing display parameters such as: Distance to Empty (DTE), State of Charge (SoC) and State of Health (SoH). Real-time navigation systems in sync with BMS will enable quick identification of battery charging stationslocated in a smart city ecosystem. To A Sustainable Future The universe is about 13 billion years old, in that vast expanse of time, the human brain evolved over a period of billion years or so. Our advances within the collective consciousness have given rise to human growth and prosperity. The extent of our understanding of the various elements that make up the universe we live in, is, at best, nascent. We have a long way to go before we crack the code of sustainable eco-friendly development that leads to happier and more fulfilling lives. We have come to understand through experiential learning that sharing, crowd-sourcing and paying forward lead to positive growth and a happier people. On the other hand, investing in ‘narrow’ application technologies to achieve world dominance leads to unsustainable successes. Let us participate with pure intentions to create legacies that are seeds to a better world!

I
ndustrial processes, where productivity represents the priority to achieve, aim to deploy tool measurement solutions, which prove to be quick, accurate and reliable. Aware of such need and willing to develop an application that could avoid affecting production efficiency, Marposs presented TBD, the Tool Breakage Detector, a timesaving laser-based solution for broken tool detection on machine. TBD on milling machines and machining centres permits to keep under control the process, thanks to a very short tool checking cycle. Fast and reliable detection achievable by the TBD allows to reduce production time and to avoid expensive work-pieces scrap due to wrong cutting process by damaged or broken tools. All functionality is contained within the TBD unit compact housing, which can be mounted outside the machine area, saving space on the table. It is possible to choose among different working modes, which endow TBD with a great flexibility. Switching the power to the maximum gives TBD the chance to recognize a tool placed at a longer distance (up to 2 meters), with a standard capability to check the breakage. If a smaller tolerance is required, the reduced power can be set obtaining a smaller beam. Furthermore, an user can choose the filtering level of the signal. In fact, during the checking cycle, some coolant drops could interrupt the beam or coolant stuck on the tool could create variation in the signal received. Setting “Hi Filter” makes the software of the TBD more restrictive in order to give the more reliable response. On the other hand, choosing “Low Filter” TBD responds in a faster way, as the filter is less severe.
Lastly, it is possible to choose the appropriate range of spindle speed, up to 5000 rpm. The new TBD HS Marposs S.p.A. has recently introduced the new TBD HS, High Speed, on its wide range of products for tool checking on milling machines and machining centers. The new TBD HS is a programmable system for non-contact checking hi-speed tools, particularly committed to those applications where there is the need for hi-speed spindles, up to 80.000 rpm. Thanks to its rotary switch selector, the TBD HS is able to recognize the tool in two different ways, depending on the actual rotational speed, thus minimizing cycle times, generally crucial in this kind of process. Selecting “Quick Recognition”, the tool checking is performed for 10.000 rpm spindle speed and its multiples; on the other hand, it is possible to choose “Hybrid Recognition” if the speed is 1.000 rpm and its multiples or 10.000 rpm and its multiples. With a reflective, clean tool an impressive 150 msec checking time is achieved, approximately half the time compared to the standard TBD. High spindle speeds and small tool dimensions lead to the need for a fine adjustment for positioning the TBD HS in a very precise way: that is the reason why an effective system has been designed to make accurate and easy the searching procedure of the tool verification position. Once TBD installed and tool approximately pointed, now is even more quick and simple to optimize the laser beam and to find the checking position. The tool breakage detection performed by the TBD HS is improved by the presence (upon request) of a blower for cleaning the receiver glass: taking advantage of the usual standard inlet, both in terms of air flow and pressure, it has been developed a solution able to protect the glass from swarf and scraps without increasing the air consumption. TOP PREDICTIONS Make in India will help India realize its manufacturing vision The vision of enabling India’s manufacturing sector to reach a size of $1 trillion by 2025 is driving the Make in India campaign and its other subsidiary campaigns such as Digital India, and Skill India. In essence, there are 5 major growth drivers that are supporting the Make in India campaign. The first one is the focus on infrastructure development where there are Bharatmala and Sagarmala projects. Bharatmala envisages the construction of over 26,000 km roads in the next five years involving a budget outlay of Rs 5.35 lakh crore. It’s relevant from an industry perspective because it’s going to completely transform the strategy of manufacturing companies that choose to set up factory in say, Ahmedabad or Pune because they have better connectivity, availability of skills and an OEM presence. The envisaged infrastructure development will allow companies to choose regions which are more cost effective. The second initiative is Digital India. One element of that is government enabling consumers and companies to go cashless. The first major platform that is already running and enabling this strategy quite successfully is the GST portal, which, after one year of its implementation, is obviously working in that it has generated lot of revenue. Vision 2023 | EPICOR INDIA The fourth growth driver is India’s population of young people, which is the largest in the world. In 20 years we will have the largest working-age population of about a billion and more. This will see an increase in the adoption of digital technology because this generation is familiar with emerging technologies – they won’t need training because they were born in a tech-enabled environment. And the fifth one is the Bharat Net initiative (also known as Bharat Broadband Network Limited) where the objective is to provide, via an optical fibre network, broadband connectivity to all 6 lakh-plus villages in India. The initiative will help the growth of the manufacturing sector as factories can get interconnected with each other and with ancillary units no matter where they are located. These are all the initiatives that will help us realize the Make in India vision.
Globalization on Merits not on Cost If we look at where the global trade is heading, it’s in the direction of trading on merits. A lot of global trade that has happened in the past has consisted of unregulated exporting, and now we see a global trend where governments are resisting such practices. For example, India’s solar energy market was being flooded with cheaper solar modules from China. Now our government is planning to introduce a safeguard duty of 25 percent on solar cells and modules. This decision will help India’s solar module manufacturers. You may still need to import material that is made using advanced, patented technology. Or you may want to import material that can be supplied in 6 weeks as opposed to, say, 6 months that you will need to have it made locally. However, the past trend where you can make product in large volumes and export them to some other country is fading away. All the large economies have become conscious about quality, cost, time and tariffs. That I think the major shift happening now – that countries want to promote globalization based on quality and not merely on cost. Thanks to the growing adoption of digital technology, more and more consumers have access to information and they know the kinds of products that are available globally. The increased availability of high quality, customized products for the global consumer goes hand in hand with the increase in the adoption of digital technology.
Emerging Economies to Drive Consumption The third trend that we are likely to see in the next five years is that the emerging economies will drive global consumption. That is also the reason why the Indian manufacturing sector needs to grow so it can cater to the domestic consumption. At present, we import more than we export, which needs to change. Within the country, we need to develop a healthy competitive environment that can bring in an all-around improvement in terms of productivity and quality which not only caters to the growing domestic market but also serves the basic social needs.
VISION 2023: GROWTH STATEMENT “Our product roadmap and strategy are directly determined by our customers. Our products are aimed at the manufacturing, distribution, retail and services industries. Recently, in the month of May, we had our global customer meet in the US where our Chief Product and Technology Officer presented our product roadmap for the medium term.The roadmap is aligned with the trend that we spoke about – the increased adoption of emerging technologies. We have 20,000 plus customers, and many of them have adopted or are thinking of adopting the new technologies such as Internet of Things (IoT) or artificial intelligence. For example, London Taxi Company (now LEVC - the London EV Company).It’s an automobile manufacturing company that has created a connected factory using Epicor ERP. From an India point of view, I have been attending many conferences in the last 7-8 months. Most notably, about 3-4 months ago I was at a CII (Confederation of Indian Industries) Automotive event in Chennai where we were discussing as part of a panel about Industry 4.0 and we had a manufacturing industry director in the panel next to me. There was a comment from one of the panelists to the effect that: ‘In order for you to adopt industry 4.0, you should have achieved an alignment to industry 3.0 which is a complete integration of the company’s computer systems.’ The comment followed a very interesting discussion. The manufacturing company director present on the panel said, ‘This is absolutely right, my company has implemented one of the best known systems in the world but I can say I still have several islands of information in the company presently.’ The point is that the adoption of any of these advanced technologies whether it is Big Data or any other depends on whether you have all the data interlinked in the company already. In other words, companies need to have industry 3.0 fully implemented before they move on to adopting newer technologies.

Most of the large companies in India still have islands of information and a lot of them do not utilize data from the shopfloor. We had organized an event recently in Chandigarh where we had 63 participants. I asked the participants: ‘How many of you capture data from your shopfloor equipment devices.’ Not even one had done that. One reason why industry 3.0 has not happened at most companies in India is that the cost of the software and related services has been very high in past. However, the prices have come down dramatically thanks to cloud services, which means that companies do not need to do an outright purchase. They can opt for the far more inexpensive option of pay-per-use.

The other reason is that a lot of utilities have got standardized in a manner that companies can implement them like plug-and-play. Industrial Specialties Manufacturing (ISM) of Englewood, Colorado, is an ISO 9001-certified industrial/fluid power and medical component manufacturer/ distributor. With 22 employees currently generating well over $6 million in annual revenues, the company produces and globally distributes miniature pneumatic, vacuum, and fluid circuitry components. Additionally, the company has just established a new business unit and clean room to supply disposable medical IV filtration and other component products. One of ISM’s core marketing strategies is to sell an extremely wide selection of fittings, valves, filters, orifices, and tubing through its Web site and catalog, supporting OEM operations in many markets including Industrial and Medical, along with Maintenance and Repair (MRO), Laboratory & Research Facilities, Technology, Automotive, Power Sports, and Small Engines. The company transitioned to new ownership in 2006, led by current ISM President James Davis. With his previous background in computer technology, he recognized that ISM needed to rebuild its technology infrastructure, including a new enterprise resource planning (ERP) platform. “When I arrived, we were on a characterbased, green-screen, UNIX® product,” he explains. As he began to evaluate newergeneration ERP systems, Davis was impressed by the ease of use and Microsoft® Windows® front end of the Epicor Prophet 21 solution. “We were looking for fully integrated order management, purchasing and inventory control in a user-friendly environment,” he states. “The Prophet 21 system also had integrated financials, and a Customer Relationship Management module was in development to assist with the management of sales activities and opportunities. Last but not least, we identified the ability to integrate faxing and e-mailing with our transaction processing as a ‘quick win’ for us during our implementation process.”
ISM officially went live on Prophet 21 in April 2007. According to Davis, “The golive was a crucial milestone, in that with proper preparation and cooperation with the Epicor Professional Services team, it was accomplished on time and on budget.” In addition to initial implementation training, ISM used an expanded schedule of sessions with Epicor Professional Services—30, 60, and 90 days after go-live—to ensure employees’ support, understanding, and buy-in.
A Strategic Component Epicor Prophet 21 directly supports ISM’s culture of continuous improvement and striving for greater efficiency. Observes Davis, “We could not have built the business as we have without a robust technology platform. The important element to effective technology utilization is being able to grow revenues without correlated cost increases, especially in personnel. Our system allows us to scale the business efficiently.” During the implementation phase, ISM added other aspects of automation shortly after the initial go-live, including credit card and UPS integration. Davis advises other distributors: “Don’t try to do it all at once. Take the long-term perspective, and understand that go-live is only the starting point. We have Epicor Consulting come in at least once a year. We never want to plateau with our utilization of the system; there’s so much functionality to access in Prophet 21.” Davis concludes, “Epicor has the software, resources, and support to be a great partner. The key is to use what they have to offer— make the Prophet 21 system a strategic component of your operation. It’s not a static product; it continues to evolve. Likewise, we want our business to go further, faster, without having to add more people. Epicor Prophet 21 allows us to do that.”
Automotive Service Parts “It was time.” That’s how Gary Davis, vice president and co-owner of Automotive Service Parts (ASP)—a two-step automotive

replacement parts distributor with locations in Eugene and Medford, Oregon—explained his company’s decision to upgrade from Epicor Prism software to the powerful Epicor Vision solution. ASP had used Prism since the mid-1980s, and while it remained popular among employees, all signs pointed to the need for a change.
Working smarter, not harder “We knew back in 2000 that we needed to upgrade,” Davis said. “We finally came to the conclusion that we couldn’t put it off any longer. If you don’t step into new technology, you’re going to work a lot harder just to maintain your existing capabilities. We needed to invest time in new opportunities rather than just chasing hours figuring out what we had in our inventory.” From service to parts to multiple locations Founded in 1970 as a Volkswagen repair shop, the company soon added a machine shop and small parts business. In 2010, another wholesale parts warehouse and regional ACDelco and Motorcraft distributor were purchased. The business now has two warehouses and 66 employees. Although Prism had been running individual areas of the company for several years, it was not until 2010 that Davis, along with the other business partners, consolidated locations under the legacy software. “Back then it was the easy choice because we knew (Prism) and our people were comfortable with it,” explained partner Scott Lewis, whose father, William, founded the business. “But when you looked at our ACDelco and Motorcraft lines and all of the purchasing we do to support them, we really needed to have a lot more capabilities.”
Old habits become new opportunities Davis and Lewis have found those critical new capabilities through their implementation of Epicor Vision software. Increased efficiency, dramatically improved inventory management—these and other benefits figured prominently in the partners’ decision to upgrade to Vision. But there has been an equally important—and surprising—return on their
investment: “Our employees are now excited about challenging themselves and not having to do things the same way they’ve been doing for 15 years,” Davis explained. “I’m seeing people who were hesitant to try new things before but who are now excited by what they’ve learned they can do with the Vision software. How can you put a value on that?” Davis and Lewis can point both to tangible and intangible benefits because of their move to Vision, with most falling into one of three operational areas: inventory control, pricing, and business intelligence. ASP’s initial annual inventory using the Vision software was the first in the company’s history to be fully scanned. As a result, accuracy and efficiency are significantly improved, according to Lewis. “We’ve reduced pick times, mis-picks, and delivery time— all of which ultimately strengthen our business by improving service levels.” Implementing modern pricing strategies is also much easier with Vision software. “We’re still learning everything we can do because there’s so much more flexibility (with Vision),”Davis said. Management now also knows significantly more about how the company is performing at any given moment, and has deep new insight into market conditions through integrated Epicor Compass business analytics and Epicor Vista market intelligence. Rather than the relatively limited number of “canned” reports available through Prism software, Davis and Lewis can quickly write and extract Compass reports covering virtually any operational metric. ASP also uses the Vista “Market Basket” tool to build stock assortments based on actual product demand at the street level.
The Epicor difference While Davis and Lewis regret delaying their investment in new technology, they wasted little time in choosing the provider. “We only considered Epicor,” Davis explained. “Sometimes, when you’re making a change that’s this significant, it makes sense to stick with an experienced company. Their products have always proven themselves throughout the years and that was important to us.”

With the inspiring leverage effect of Liquid Tool, Dantal agreed to test a new generation metal working fluid from Blaser Swisslube to see the improvements in cutting tools wear pattern so as to induce savings in tool cost. On mutual agreement, 01 Skiving & Roller burnishing machine was identified to test the Liquid Tool and deliverables were set through a holistic stepwise approach for improvement in overall manufacturing process. There was a curiosity and anxiety on the total cost going down in spite of coolant price per liter going up by about 47%. The initial detailed tests on overall cost considering production quantity, quality, tooling and coolant were very encouraging. Critical and expensive operation of the said machine was monitored closely during the test. As a result of test on first machine, Liquid Tool was able to provide an optimization in tool costs to the tune of 22% which resulted into an annual tool cost saving of `13,39,200/- on 1 machine. In addition, the operators also praised the cleanliness of the machine and better corrosion protection. With this success, customer wanted to take the advantage of leverage effect of Liquid Tool on other machines as well and deployed the solution on 2 more machines. This critical application at Dantal Hydraulics is now done only with Blaser Swisslube Liquid Tool solution. Dantal Hydraulics is further investing in capacity expansion; Blaser Swisslube is looked upon as a trusted partner for further continuous improvements in the shop floor.It helped in creating a trust based foundation between the two companies to work closely in future. CASE STUDIES Brunvoll AS Brunvoll AS is a global manufacturer of seaworthy motion systems with headquarters in Molde, Norway. The company has supplied more than 8,000 complete side propeller systems mounted on more than 5,000 different cruise ships, supply boats and navy vessels. Brunvoll produces 350 tunnel thrusters a year, with each available in a variety of sizes, between three to ten feet in diameter and a single engine power between 150-4500hp. Machining of the propeller can be extremely challenging due to the fragile and brittle nature of the nickel-aluminium bronze alloy. This demands a highly accurate and dependable manufacturing processes and cutting tools. The Dormer Red Shark tap is primarily designed for use with steel alloys. Its versatility allows for it to be used in different dimensions and at different torque levels, for example, when threading the propeller at the attachment to the rotor. Red Shark increases tapping ability and service life, providing users with reliability and tool economy at high cutting speeds. To ensure optimal productivity and safety, the unmanned machines are lowered to cutting speed of 82 feet/minute. The ideal cutting speed in the nickel-aluminium bronze was 115 foot/minute. In tests, Brunvoll successfully ran the Red Shark up to 164 foot/minute – exactly double the required rate.

Brunvoll were so confident of the tap’s reliability and performance, that most of the machining is now conducted unmanned and at night. Besides the additional productivity of the Red Shark, it offers the flexibility to be used with more materials other than steel alloy.
Robert Nyblad GmbH Robert Nyblad GmbH is a mechanical production specialist based in Papenburg, Germany, which provides components to the wind power industry. The company creates large component parts with a unit weight of up to 120-tonnes, as well as a revolution diameter of up to 6.9m. Nyblad’s challenge involved a heavy duty casting application, machining a 20-tonnescast iron rotor shaft which forms the drivetrain in conjunction with the turbines and generator. Edgar Sölbrandt, technical advisor at Dormer Pramet, provided support by suggestingthe robust Pramet insert CNMM with OR chip breaker and T9315 grade. Edgar said: “Our insert CNMM 250924E-OR was originally designed for steel turning, but it is also suitable for the casting processing, due to its robustness. The combination of the T9315 grade with the OR chip breaker was ideal for stable machining in heavy cutting conditions. "The challenge was to achieve identical cutting parameters and low noise. The T9315 proved to be so resistant that the noise level noticeably decreased. Also, the chip volume when roughing the shaft was enormous. The raw part initially weighed 20-tonnes; the finished rotor shaft weighed only 11-tonnes. A total of 9-tonnes worth of chips! “We needed to be able to dispose of the chips safely from the work area, with up to one ton of waste per hour. Due to the dry machining process available with the Pramet insert, an open machine can be used and the working area offered enough space to cope with such a large chip evacuation.” Helmer Schoolmann, head of mechanical manufacturing at Nyblad, added: "Even with the first tests of the Pramet insert, we instantly noticed more stable cutting conditions and high chip volume. We knew this was not a light machining operation, but we did not expect this high level of durability, especially after the initial tests we’d had with other manufacturers.”

The Situation This multinational pharmaceutical company employs approximately 15,000 people in 61 countries. The cooling system at the company used to be equipped with nine pumps operating at full power around the clock. The only way of regulating the supply was by using the manual on/off control. The lack of control led to a disproportionate consumption of energy in order to maintain the supply. The company had an energy survey carried to analyse the scope for energy savings. The consultants recommended the installation of an energy-efficient dual pump system at the cooling water plant.
The Solution Now, in the basement at the company six large NK pumps supply the cooling water for production at the factory. The six NK pumps together are able to supply no less than 3,200 m³/h of cooling water every hour. They are precisely regulated using the Control 2000 unit.
The Outcome Prior to this project, energy consumption was determined at 2,365,000 kWh/year. After the conversion, the energy consultants expected savings of 920,000 kWh/year – 40% – in future. The entire project has a payback period of approximately three years
The Situation TATA Motors, Pune noticed that, the existing Hot Water pumps with 18kw motors were guzzling more power and they were critical to their operation. It was observed that the 12 pumps were not only adding to the energy loss with high energy bills, there were frequent maintenance costs involved.
The Solution A detailed energy audit and retrofit initiative was taken up by Grundfos India. After thorough professional study and analysis, the existing pumps were suggested to be replaced by ‘Grundfos‘energy efficient’ CR 64-3-1 with 15kw motors to decrease the power wastage of conventional pumps. • • • • • • •

GW Series – Cutting Off & Grooving System MMC introduced a new, revolutionary grooving and cutting off system - GW series. These are mainly classified items for external grooving. The GW series is included in tools for external grooving and can be used for deep grooving and cutting off mainly. Main feature is that it is possible to deal with the largest cutting off diameter 120mm among Mitsubishi grooving tool series. Reverse-tapered insert locating faces prevent the insert from being pulled out during machining and offers highly reliable clamping. The insert locating face has a safety key which securely holds the insert. Two though coolant holes supply coolant directly to both the rake and flank face, leading to effective cutting edge cooling and increasing wear resistance. As compared to external coolant (general pressure 0.2MPa), the flank wear width reduced by 25% when coolant was supplied through the internal coolant holes.
CASE STUDY Reducing cycle time and increasing tool life with FMAX The FMAX cutter is developed to carry out extremely high efficiency machining at 20,000 mm/min table feed or more. In Automobile industry, cellular manufacturing method is becoming highly popular. It has been proved that FMAX is capable to shorten the longest takt time and play greater role in productivity improvement. The FMAX insert is designed with the cutting-edge technology. It can be used for both finish and rough cutting. So, it doesn't require to change tools by using the ATC. If tool change would be needed after rough cutting, sufficient time reduction cannot be expected, no matter how much the table feed increases to achieve higher efficiency. Other tool manufacturers also have ultra-fine pitch cutters with 24 teeth or more, but they are available for only finish cutting. The FMAX is a cutter that can achieve the worlds’ highest efficiency milling for aluminium machining. The main work pieces are a cylinder head made with Aluminium alloys, cylinder block and transmission cases. To achieve ultra-high efficiency milling, the FMAX cutter is designed with not only great number of teeth but also a groundbreaking design for better chip control. The first design point is a body protector which protects the cutter body from chip contact as well as controlling chips to discharge smoothly by playing a breaker role. The second point is a direct coolant system. Conventionally the common coolant supply method for aluminium alloy milling was a shower cap type and the sprayed coolant mist was not sufficient to discharge chip smoothly. The FMAX cutter adopts the direct coolant system that allows coolant supply through the inside of the cutter body. Since coolant is directly supplied to the main cutting edge with optimum flow rate and velocity, it results in excellent chip evacuation. Thus, these features, such as the body protector with optimum chip pocket geometry and the direct coolant system, dramatically improve cutting performance in ultrahigh efficiency milling. The FMAX body attains weight saving maintaining a high rigidity. Since aluminium body can hardly maintain sufficient rigidity to hold all inserts and other parts, the FMAX body is mainly made of special steel alloys. However, full steel body becomes just a heavy cutter, so aluminium alloy is also used on some parts which do not require high rigidity. It is impossible to reduce the weight as much as an aluminium body cutter of 2 kg mass at Ø 100, but the ultra-fine pitch cutter can be made by optimally combining light weight and high rigidity.

CASE STUDY GONDOLAS IN DESIGN PROJECT CHALLENGE Since 2011, a new skyscraper stands 265 m tall on the island of Manhattan, not far from the Brooklyn Bridge. Now marketed as “New York by Gehry,” in a reference to its renowned architect, this high-rise is currently one of the tallest residential towers in the world. The structure‘s facade is covered in irregular waves of stainless steel, which provide for a spectacular appearance due to ever-changing light reflections. At the same time, however, this outer skin presented a major challenge for the development of a suitable cleaning and maintenance gondola that can actually access every spot along the undulating surface. Special gondola for an extravagant facade. – Góndolas in Design, S.L., worked with NORD DRIVESYSTEMS to develop a suitable customized solution. Given that it is a unique custom system, ensuring its unfailing operation for many years became all the more important. Due to the extensive surface area, the cleaning gondola is used almost all the time, except in extreme weather. Gentle, precise, reliable. – Powerful geared motors and frequency inverters were required for the drive solution: the gondola has to be lifted, lowered, and rotated, the weight of a telescopic arm must be adequately compensated, and precise control over all movements must be ensured at all times. Excellent product and service quality and the availability of worldwide technical support for the drives were equally important, since they were crucial for the overall reliability of the gondola installation as a whole. APPLICATION SOLUTION The gondola solution for the skyscraper consists of a telescopic arm, a special guiding system along the facade, and a multitelescopic pod for accessing the inwardcurving surfaces of the building. NORD drive technology lifts and rotates the pod, counterbalances its weight, and drives the telescopic unit.
Gently moving up and down. – For lifting, NORD supplied a helical bevel gearbox with a brake motor that turns the gondola‘s cable drum. An SK 500E frequency inverter provides for gentle starts and stops of the gondola. It also ensures that the gondola remains properly positioned relative to the building‘s facade when the telescope arm is in use. Keeping the balance. – A counterbalance mechanism is fundamentally important for the system – without it, the entire installation would have to be built much stronger, heavier, and more expensive. The counterweight is moved forwards and backwards by a helical bevel geared motor whenever the telescopic arm is extended and retracted. Another SK 500E frequency inverter employs acceleration and deceleration ramps to move the mass of the counterweight. Accessing all sides. – Finally, two helical inline geared motors engage a gear ring in order to turn the whole machine, so that the gondola can be used on all sides and surface areas of the building. In this segment of the installation, another SK 500E frequency inverter also serves to support the soft start and stop movements of the gondola, and provides for variable rotation speeds.

CASE STUDY MAGNASLOT for Manufacturing of Connecting Rod We have successfully installed MAGNASLOTS at machining shop of a leader in DG Sets to machine connecting rod. The facility is located in Western Maharashtra. The general method to clamp the connecting rod is to hold the component by using internal expanding chuck in big end and small end. These internal expanding chucks do not allow the move the job horizontally but while machining there is always chances of the job getting lifted from the location. To arrest this vertical movement, one hydraulic clamp is also used at non machined area on the component. Due to this clamp there are chances of bending component, which leads to rejection of component which is a huge loss. With MAGNASLOT, only the horizontal movement of the job has to be arrested. The MAGNASLOT does not allow vertical movement. This resulted in increasing the cutting feeds from 560 mm/min to 750 mm/ min (tried upto 1250mm/min). This helped the customer increase the productivity by 20% and most importantly reducing the rejection rate to 0%.

The company was founded in 1914 in the USA, as an innovator in the introduction and application of aluminium bronze alloys. Over
the years AMPCO METAL has served throughout the world in the variety of applications seeking wear, corrosion resistance and high-conductive properties under AMPCO® and AMPCOLOY®. We spoke with Tushar Pawar, Director at AMPCO METAL India Pvt. Ltd who spearheads the goals of the company, how it has grown in terms of offerings and business in India. Edited excerpts.

New State-of-theArt Facility
Can you share with us a timeline or history of your presence in India, and how you have grown over the years in types of offerings and market spread? AMPCO METAL used to serve the Indian market through a distributor for many years before we established our own presence. In 2012, the company decided to have its own office and activities. That was when I was fortunate to have this responsibility to set up this Indian arm. The initial idea was to have a liaison office to serve our customers but as we interacted and discussed with our customers and prospects, they suggested that we also have the stock and distribution centre. Based on our customers’ feedback, we decided to have our own facility and stock from where we could cater to our customers with immediate deliveries. Tell us about your choice for the Pune location and how you have grown over the years in terms of offerings and capacity? Yes, Pune was the easiest and immediate choice for our distribution center, as the city has several advantages; it is centrally located, close to Mumbai port, has an existing industrial ecosystem of suppliers and technical manpower. Since it was all customer driven, things started to fall into place instantly and at a fast pace. We started in India in June 2012, incorporated the Indian company in September 2012 and had our stock and the cutting machines in place by early 2013. We invoiced our first sales in April 2013 – that was when the business of the Indian subsidiary

started in real terms. There were some customers who preferred to import on their own so we continued with both the activities. By the end of 2013 we had our team in place and could see our sales turnover reaching Rs 2.25 crore. The next step was towards machining, a decision which was again based on the customers demand, who preferred buying the finished parts that would be both a value-addition to our existing supply of raw materials and a efforts time-saving proposition for our customers. By 2014-end our machine shop was successfully set up in Pune itself with the best of the machines like Mazak’s which were imported from Japan. Thanks to the machining facility, our turnover reached Rs 5.7 crore by 2015-end. It helped us provide the applications of Tube Bending Tooling, which began to account for more than 10 percent of our business.

We started with Tube Bending Tooling in 2015 and it was very well received by our customers. In 2016, in order to increase our capacity, we started to operate two shifts. Within one year, we invested in two more Mazak machines and relocated to a bigger space right in the middle of Chakan industrial area. We shifted to this new state-of-the-art facility in August 2017. During the same period, we decided to have Tube Bending Tooling as one of our most important offerings, today we take pride in the fact that AMPCO METAL India Pvt. Ltd is the only organised Tube Bending Tooling supplier in India. Currently, Tube Bending Tooling contributes

AMPCO METAL has been doing this consistently and will continue to do so in future too. Could you elaborate a bit on your role and your experience throughout this journey? Being the first employee of the Indian subsidiary, I could witness the evolution of the company in India. I am very proud and humbled to be leading AMPCO METAL in India and this incredible team. I am fortunate to have a young, talented and energetic team which is dedicated to the company’s goals and objectives. As far as my experience is concerned, it was and continues to be a fantastic and exciting journey. I have had a background in sales and marketing – in addition here I’ve had the opportunity to learn and manage every aspect of the business

To what factors would you credit the fast growth of your company’s business? I would atribute or growth to our customers and ofcourse the dedication of our entire team that helped us grow so far. As importantly, I would give credit to our group Managing Director Mr Luis Bento and our Group General Manager Mr J.F. Dalin who supported us, motivated us at every crucial phase throughout our journey. The biggest reason why we grew so fast because every time we went to them be it for machines, people, infrastructure, we were never disappointed. Their trust and unwavering support have helped us grow at such a pace. Equally so, it was the great Initiative of ‘Make in India’ introduced and driven by the Honorable Prime Minister Shri Narendra Modi that motivated and inspired us to start the machining business – it has proved to be a growth driver for us, especially the Tube Bending Tooling solution. Indian Plastics Industry – not just thriving but growing rapidly India has a thriving and extremely competitive plastics industry. It is set to buck the global trend of sluggish growth by emerging as one of the fastest growing markets by 2020. The plastics consumption of the country is expected to increase from about 12 million metric tonnes per annum (MMTPA) in 2016 to 20 MMTPA by 2020. By that time India is expected to deploy about 180,000 machines as compared to 113,000 in 2016. In the past, the use of plastics in India was largely limited to household consumer durables and packaging. Now, plastics are also widely used in infrastructure, health care as well as in agriculture.
The consumer market for automobiles and electronic goods – both major users of plastics – is also growing rapidly which would add to the growth of the industry. Productivity is a crucial determinant in performance which in turn defines the progress or growth of any company. This naturally puts focus on maximising productivity while reducing unscheduled downtime and costs. Within the majority of plastic injection moulding applications, hydraulic oils play a fundamental role in the actual production of plastic components as well as helping to reduce unscheduled downtime and extend oil drain intervals. Hence while accounting for a relatively small percentage of total maintenance spends, the latest hydraulic oils have the potential to inject additional productivity and performance into plastic manufacturing operations. Advancements in hydraulic oil technology now offer plastics manufacturers a selection of fluids that can help produce high quality components and provide outstanding levels of protection, as well as other benefits such as increased energy efficiency and decreased cycle times. Background Established in 1983, Manjushree Technopack Ltd. is a leading rigid plastics packaging convertor in India and South Asia. It has its largest capacity in the segments of blow moulding containers and PET preforms. Manjushree Technopack Ltd, operates a plastic injection moulding plant with HUSKY PIM. Since reducing operation and maintenance costs were the focus areas for Manjushree, it was seeking a more cost effective and innovative solution with the aim of maximizing productivity through enhanced equipment performance. study exemplifies how the right hydraulic oil can improve plastic injection moulding operators to increase productivity, reduce unscheduled downtime and improve the energy and cycle efficiency of their machinery. Seeking a solution Manjushree turned to ExxonMobil’s Field Engineering Services (FES), which is a team of technical experts working closely with manufacturing companies offering them advice on best-in-class lubrication and maintenance practices. ExxonMobil engineers assessed onsite usage conditions, consulted closely with Manjushree’s engineering personnel to understand the company’s lubrication requirements. Based on their test results, they recommended MobilDTE 10 Excel™ 46 for replacing the previous hydraulic oil for increasing the energy efficiency & improving the performance of oil to reduce the operation & maintenance cost of the equipment. Mobil DTE 10 Excel 46 is an ISO Viscosity Grade (VG) 46, non-zinc, anti-wear hydraulic fluid. Its shear stable, high viscosity index (VI) allows for a wide operating temperature range maintaining maximum hydraulic efficiency and component protection at both low and high temperatures. The Switch Switching to Mobil™ hydraulic oil increased energy efficiency, output and reduced operating and maintenance costs. The use of Mobil DTE 10 Excel 46 helped increase energy efficiency by 2% and brought about an annual savings of US $19,950 for Manjushree. The Mobil DTE 10 Excel 46 lubricant which is a part of this range helps keep hydraulic systems cleaner, extending machine reliability and helping increase productivity through improved machine availability. The additive manufacturing solutions unveiled at the event had been designed to deliver highly realistic, vibrantly-colored parts at speeds up to 5 to 10 times faster and more cost effective than traditional manufacturing. The focus of the summit was to provide a platform to introduce Carbon Fiber Filled Nylon 12 material and Vivid Colors to Stratasys endusers. Additionally, it brought together Stratasys

FDM Nylon 12CF is a chopped carbon fiber-filled (35 percent by weight) polyamide 12, available on compatible Fortus Production Systems. The material has a high strength-to-weight ratio and a tensile strength on par with other high-performance FDM materials. Due to the unique directional orientation of carbon fibers, it enables parts to have a higher uniaxial stiffness than injection molded parts of the same material. It opens unique design possibilities, not present in either traditional thermoplastic or additive manufacturing. assault Systèmes, a 3D design and engineering software company, hosted the second edition of the regional adaptation of the global megatrend event - ‘Manufacturing in the Age of Experience’ on June 6 in Chennai. The event was attended by over a hundred representatives from sectors such as transportation and mobility, industrial equipment, engineering and aerospace & defense, mostly from the state of Tamil Nadu. Last year, the inaugural edition – a regional adaptation of the global event – was hosted in Pune and digitalization of manufacturing was the key focus area. Come October EuroBLECH, world’s leading exhibition for the sheet metal working industry will be held in October this year in Hanover, Germany. All are invited.

uroBLECH 2018, the 25th International Sheet Metal Working Technology Exhibition, takes place from 23 – 26 October 2018 at the Hanover Exhibition Grounds in Germany. The exhibition functions as a global platform for professionals from the whole sheet metal working industry to meet and discuss late-breaking innovations, current developments and new products. Six months ahead of the show, around 1,400 exhibitors from 38 countries already secured their stand space at the world’s leading trade exhibition for the sheet metal working industry. Currently, major exhibitor countries are Germany, Italy, Turkey, China, the Netherlands, Spain, Switzerland, Austria and the USA. At present, the exhibiting companies have secured almost the entire exhibition space from the previous event. EuroBLECH 2016 concluded with a record net exhibition space of 87,800 square metres. Every two years, EuroBLECH is the must-attend event for design engineers, production managers,
quality managers, buyers, manufacturers, technical directors and experts from associations and R&D in order to discover the latest trends and machinery in sheet metal working. uroBlech invites outstanding organisations and companies in the sheet metal working industry to enter the EuroBLECH 2018 online competition in five categories, now open at https://www. euroblech.com/2018/english/awards/. Recognitions will be given for best practice, innovation, excellence and outstanding performance. Five winners, one in each category, will be selected by professionals in the sheet metal working industry via an online voting, starting in September. The contents titled “Step into the digital reality” engages businesses in digital and automated processes. The five categories stand for the latest and significant trends in the digital context of the sheet metal working industry: The first category ‘Digital Transformation’ is open to businesses with excellent ability in applying smart manufacturing methods. The second one, ’25 EuroBLECH shows’, will select the funniest and the most interesting EuroBLECH story shared by visitors or exhibitors who participated in EuroBLECH over its long history. ‘Cyber Security’as the third category highlights the importance of secure data exchange within a production environment. The fourth category is ‘Best Start-up” and will reward new businesses for their outstanding performance. Pioneers in lightweight and component design for sheet metal working are invited to enter the fifth and last category, “E-Mobility”. The five succeeding businesses will be formally presented with an award and certificate
during a ceremony at EuroBLECH 2018. The winners will also be announced on the EuroBLECH website. The online competition is open to all companies or organisations from all over the world in the sheet metal working industry if they match the requirements of at least one category and they are setting an extraordinary example in one of these categories. The closing date for entries is 31 August 2018. After that, the entries will be published on the EuroBLECH website and the voting will start. The sheet metal working community can select their favourite entry in each category by an online voting system, with the voting closing on 30th September. At the award ceremony during EuroBLECH 2018 on 24 October, the winners will officially be announced and receive their prize. The entries from all participants will also be published on the EuroBLECH website which is used regularly as an information platform by professionals in the sheet metal working industry.
