Editor’s Corner Make Hay While The Sun Is Shining! It isn’t what you have, or who you are, or where you are, or what you are doing that makes you happy or unhappy. It is what you think about. Dale Carnegie The stock market is up, the US economy is booming and the news is the rest of the world is lagging behind. Really? The saying, “Make hay while the sun is shining comes to mind!” We are in a unique situation in the US. our economy is doing well and people are working, we have jobs.We are experiencing resurgence in our economy and unemployment is at an all time low! The US Gained 223K Jobs; unemployment at 18Year low of 3.8 pct. U.S. employers extended a streak of solid hiring in May, adding 223,000 jobs and helping lower the unemployment rate to an 18-year low of 3.8 percent. The Labor Department says average hourly pay rose 2.7 percent from a year earlier, a slightly faster annual rate than in April. But pay growth remains below levels that are typical when the unemployment rate is this low.

The job market is also benefiting a wider range of Americans: The unemployment rate for high school graduates reached 3.9 percent, a 17-year low. For black Americans, it hit a record low of 5.9 percent.

PUBLISHERS/EDITORS Kim Carpenter & Linda Daly Kim@A2ZManufacturing.com

The solid hiring data coincides with other evidence that the economy is on firm footing after a brief slowdown in the first three months of the year. The economy grew at a modest 2.2 percent annual rate in the January-March quarter, after three quarters that had averaged roughly 3 percent annually.

What do we do now? Do we sit and let the tide roll in or do we make hay while the sun is shining? Do we hold our cards to our vest and play a safe hand or do we work to increase our hand and grow what we have to the benefit of our company and employee team?

Linda Daly, Stephen Hannemann, Hugh Taylor, Eugene Wirth

We can watch the news and we can be swayed by the tide and flow of what some people say and advocate or we can grow our positive thoughts and deeds by doing what we do best, build our business and build our team! Now is the time, now is the season to grow. Wager on our businesses, our people, our passion for manufacturing and work together to grow strong our businesses together to take advantage of our current tide of well being. Make decisions now that will benefit our family companies and work together to build relationships that will remain strong in the event the curve tilts in a direction that is not one we favor. Everything has a cycle. We all are experiencing a great business environment and we all are faced with growth that is hard to keep staffed and sustained. Innovate, educate, and nourish your team. These are the people that have been with you through thick and thin. Commend your team, encourage your team, train your people, and thank them every day for what they do. Show them how they can do their job better so they feel the fruits of their labor and enjoy where they work. And, most of all be a leader, walk the walk, be a light and an example so that when they have to act on their own they will ask themselves, what would my leader do. Today is the day to make changes and to improve our environment.Tomorrow is the light we need to see and hope for based on what we did today. The sun is shining!

Announcements & Releases ECM Technology From EMAG – A Close To Indispensable Part Of Any Innovation In Aero Engine Manufacturing EMAG’s development of the process has been selective The electro-chemical process ensures a particularly soft removal of the material. The workpiece acts as positive anode and the tool as negative cathode. Between the two flows an electrolyte solution that dissolves metal ions on the workpiece. The contour of the cathode and the workpiece with their active, current-conducting sectors, are matched, to ensure that the material removal on the workpiece leads to the desired contour of the component. Contours, channels, grooves and cavities are generated without touching the component – and at the highest possible precision. And tool wear is minimal. With PECM, EMAG have developed the ECM technology further. The gap, through which the electrolyte solution flows, is particularly narrow; and the flow is optimised by a mechanical oscillation. This guarantees a particularly effective and precise removal of the material. The possibilities this technology opens up are best shown by the example of blisk productions. A2Z MANUFACTURING WEST COAST •

6 • JUNE - JULY ‘18

For the machining of turbine blade disks the specialists from EMAG have developed an ECM system equipped with 11 machining stations that carry out drilling, contouring, radius machining and polishing operations in one machine. The high-tensile Inconel material is machined at a feedrate of 5 mm per minute, without burrs or negative thermal effects. The tolerances achieved are between 0.1 and 0.3 mm.The life expectancy of ECM tools is very high, making sure that the tooling costs in production are much lower than those using cutting tools for the process. Establishing feasibility in the laboratory The experts at EMAG ECM, with headquarters in Gaildorf, near Schwäbisch Hall, Germany, offer a complete and comprehensive service in this process. They see themselves as their customers’ partners in development. The centre of activities is an on-site laboratory, which offers the possibility to carry out feasibility studies and preliminary investigations on single- and multi-axes machines. In addition, the laboratory also offers comprehensive measuring systems (roughness, contour, coordinates). The general philosophy of the South German machine builder is another aspect of importance

to aero engine manufacture. Right from the outset, the company relies on very close cooperation with its customers. The process is firmly implanted in the company’s strategy. This also means that, where required, customers receive in-depth training, to enable them to design and manufacture their own tools to suit their particular requirements. In cooperation with RWTH Aachen That the technological demands of the experts at EMAG ECM are far-reaching is shown by the fact that they work in close cooperation with the machine tool laboratory at the RWTH (Rhenish-Westfalian Technical College) Aachen. It is here that experimental analyses for the electro-chemical machining of materials establish the feasibility of the process and where improved cathode designs are simulated. The comprehensive objective is integrated optimisation. The process is constantly developed further with a view to the incorporation of new materials and changing component geometries. Large batch sizes, hardest possible materials, precision results without negative effect on the material, perfect surfaces – this is the background against which the outstanding market opportunities for the machine builder and their technology in aero engine manufacturing are generated. The company offers a modular machine concept that can be quickly tailored to suit individual component requirements. The customer also benefits from the generally high degree of EMAG expertise in the development and manufacture of machine tools. Pivotal innovations, such as Mineralit machine base, intelligent soft- and hardware interfaces and effective automation solutions are part of the company’s developments. It ensures that EMAG ECM can create tailor-made (P)ECM turnkey solutions. In fact, the machine builders at Gaildorf are convinced that their technology will prove indispensable for many future innovations in aero engine manufacturing. The clamour for the ECM process has begun.

Mazak Congratulates Team Penske on 17th Indy 500 Victory Mazak Corporation, a longtime technical sponsor for Team Penske, extends its congratulations to the team and driver Will Power for their victory at the 102nd running of the Indianapolis 500. Power took the checkered flag on Sunday, May 27 in Indianapolis, further cementing Team Penske’s legacy as the most successful racing organization in the history of Indianapolis Motor Speedway. AVerizon IndyCar Series (VICS) Champion,Will Power won the Indy 500

for the first time after starting in the third position in his No. 12 Verizon Dallara/Chevrolet. Despite difficulties with mid-race fuel strategy, Power took his first lead on lap 108 and remained dominant throughout the second half of the race. Power returned to the third position in the final 10 laps, a position that guaranteed his victory after the two leaders ran out of fuel before they could cross the finishing line. Team Penske drivers Josef Newgarden and Simon Pagenaud also finished in the top 10, while an accident in lap 145 ended Helio Castroneves’ quest for his fourth Indy 500 victory. With his team’s 17th victory at the Indianapolis Motor Speedway, Roger Penske’s organization has secured its place as the winningest team in Indy 500 history, an achievement due in part to Mazak machine tool technology. With the equipment, the team is able to design and produce highly engineered components on a tight schedule, a competitive advantage Team Penske leverages toward winning races and championships. “Team Penske demonstrates its dominance time after time at the Indianapolis 500, and this year was no exception,” said Dan Janka, president of Mazak Corporation. “All of us at Mazak are extremely proud to be a part of Team Penske’s success on the track and look forward to see what they accomplish next.” Mazak has served as a technical sponsor for Team Penske since 1994. Hurco Expands BXi Line for IMTS Hurco has added two new models to the BXi CNC machine series as part of the company’s 50th Anniversary exhibition at IMTS: the BX50i (XYZ Travels 37.4” x 53.2” x 23.6”) and BX60i (XYZ Travels 52.1” x 63” x 27.6”). The rigidity and thermal stability of the double-column design and the overall weight of the machines provide exceptional accuracy and outstanding surface finish capabilities. Designed with the mold and aerospace industries in mind, the BXi machines meet the needs of any high speed machining application that requires tighter tolerances. The BXi Series utilizes a double-column design – minimizing machine distortion and thermal deformation. The ladder design of the BX50i bridge provides maximum support to the head casting; and the spindle center line is closer to the supporting structure, allowing increased rigidity. Additionally, the bridge structure is isolated from part weight and operates in a stable and predictable manner. The BX50i differs from other bridge-type CNC machines due to the integrated Hurco control powered by WinMax® control software and the patented motion system called UltiMotion® (www.hurco.com/ ultimotion). The control helps machinists and job shops be more productive and profitable by supporting multiple programming methods: conversational programming; NC programming; and a Hurco-specific feature called NC/Conversational Merge that optimizes efficiency even further. UltiMotion is the sophisticated motion control system invented by Hurco that determines the optimal trajectory to run the tool, provides consistent programmed feed rates and reduces cycle time. With UltiMotion, cornering velocity is 2.5 times faster than conventional motion and machine jerk is reduced by half. UltiMotion includes up to 10,000 blocks of dynamic look ahead and is smart enough to adapt as required by the tool path. UltiMotion is different than the smoothing features offered by CAD/CAM software and improves upon CAM output by providing better handling of the machine mechanics and dynamics. All Hurco CNC machining centers are equipped with UltiMotion.

and Arizona due to the popularity of his cooling fans.

Revolution Machine Tools is especially excited with this announcement because of the remarkable speed the Pipe Spool Master offers. Complex, precision bevels can now be completed by one operator, usually in 15 minutes or so depending on the size and scope of the material.

Bryan launched his evaporative cooling line of fans in 2016, after being involved in metal fabrication machine tool sales for over 16 years.

Handling of long and cumbersome pipe and tube can be a challenge. The machine does not spin the pipe, but rather clamps and centers the material, while a facing head spins and approaches the material while inside the machine. With this machine design, you can quickly load your pipe without the need of using a crane or forklift to push or pull the pipe into position. All while taking up minimal floor space and overhead. At Revolution Machine Tools we consistently look for ways for our customers to improve their processes and therefore, their bottom line. Our success begins with your success! For more information, call (385) 355-0342 or visit rmtus.com

“We are honored to win and look forward to delivering a great robot to the US Army,” Endeavor Robotics CEO Sean Bielat says. Endeavor Robotics

intends to hire roboticists, engineers, and support staff to help fulfill this and other recent contract awards; a majority of new positions will be housed in Endeavor’s Boston area facility. “This large increase in staff creates a nice boost for the local and American economy,” Bielat adds. “We are full of pride today and we can’t wait to get started.” “We’re extremely proud of our partnership with Endeavor Robotics and congratulate them on this very important award,” says Dr. Herbert Rubens, CEO of Persistent Systems. “The U.S. Army has been a long-standing customer of Persistent Systems, and we appreciate the opportunity to deliver potentially 2,400 more MPU5 radios to support this UGV mission, the U.S. warfighter, and the U.S. Army.” Persistent and Endeavor announced their partnership in July 2016 and have been working together since. “Persistent builds a great radio and has been a great partner to Endeavor. We look forward to working together on this Army program,” says Endeavor Robotics President Tom Frost. The MRTS Increment II contract award has been officially awarded to Endeavor Robotics by the U.S. Army’s PEO CS&CSS program office. Low-rate initial production should begin in the 2018/2019 timeframe. The MPU5 radio comes in two forms: handheld and embedded. It has an Android computer and a video encoder/decoder (for a really good video frame rate). The computer runs the WaveRelay waveform that enables mobile ad hoc networking (MANET). Basically, each MANET radio acts radio as a relay station, creating a robust, self-healing beehive of voice, video, text, sensor, and map traffic without the need for external infrastructure. Since the radio network is digital, users can have many “channels” taking up little bandwidth, and can also hook legacy radios into this network. The radio also has three multiple input/multiple output antennas that leverage and blend the bouncing radio waves in tunnels and urban canyons to get a more powerful signal. Endeavor Robotics is a large supplier of unmanned ground vehicles and has delivered over 6,000 units to 40+ countries, totaling 3 million hours of robot operation. US Gains 223K Jobs; Unemployment at 18Year Low of 3.8 Pct. U.S. employers extended a streak of solid hiring in May, adding 223,000 jobs and helping lower the unemployment rate to an 18-year low of 3.8 percent. The Labor Department says average hourly pay rose 2.7 percent from a year earlier, a slightly faster annual rate than in April. But pay growth remains below levels that are typical when the unemployment rate is this low. Still, the report shows that the nearly 9-year old economic expansion — the second-longest on record — remains on track. Employers appear to be shrugging off recent concerns about global trade disputes. The job market is also benefiting a wider range of Americans:The unemployment rate for high school graduates reached 3.9 percent, a 17-year low. For black Americans, it hit a record low of 5.9 percent. The solid hiring data coincides with other evidence that the economy is on firm footing after a brief slowdown in the first three months of the year. The administration on Thursday imposed tariffs on steel and aluminum imports from key allies in Europe, Canada and Mexico. Earlier in the week, it threatened to hit China with tariffs on $50 billion of its goods. Still, while Trump has made such threats since March, most employers so far haven’t suspended hiring. Some economists calculate that higher gas costs could offset up to one-third of the benefit of the tax cuts. Companies are spending more on industrial machinery, computers and software — signs that they’re optimistic enough about future growth to expand their capacity. A measure of business investment rose in the first quarter by the most in 3½ years. That investment growth has been spurred partly by higher oil prices, which have encouraged the construction of more drilling rigs.

Macroeconomic Advisers, a forecasting firm, says it now foresees the economy expanding at a robust 4 percent annual pace in the April-June quarter, which would be the fastest in nearly four years. That is up from its forecast last week of less than a 3 percent rate for the current quarter. Yet even with unemployment at an 18-year low, wage growth has been chronically sluggish in most industries, leaving many Americans still struggling to pay bills, particularly as inflation has ticked up. Still, companies are starting to pay more to lure workers from other companies, a trend that could lead to broader pay gains in coming months. After visiting SolarWorld in Hillsboro, SunPower CEO Tom Werner said “job one is to make the facility more competitive and therefore make the jobs more stable.” Cathy Cheney | Portland Business Journal

Tom Wer ner paid his first visit to SolarWorld Americas Inc. onWednesday, and afterward the SunPower CEO and chairman said recent market developments confirm his company’s plans to invest in the Hillsboro plant. “If anything, we’ll make (investments) more aggressively,” Werner said in an interview. SunPower announced in April that it was acquiring the struggling

Hillsboro factory, giving it a U.S. manufacturing base and a pathway around tariffs put in place by the Trump administration at the behest of none other than SolarWorld. Since then, several other companies have announced manufacturing plans that could double U.S. solar manufacturing capacity. China also moved to tamp down domestic solar deployment. That means more Chinese-made solar panels will be looking elsewhere for a home, likely depressing global prices. “That’s why I say innovate or die,” Werner said. “We really need to stay in the leading edge of technology. That’s been SunPower’s heritage and SolarWorld’s to a large degree, so I’m optimistic the combination will do that really successfully.”

FABRICATION

“SunPower is paying a tariff of $1.5 million to $2 million a week, and that’s money that could be spent on the facility I was just in and some of the innovations I was just talking about,”Werner said. “We could take money we’re spending on tariffs and spend it on American manufacturing.” Werner was careful to note that the SolarWorld deal hasn’t yet closed; it needs sign-off from antitrust regulators in the U.S. and in Germany, where parent company SolarWorld AG was headquartered. But he wanted to visit the Hillsboro plant “to get more of an intuitive feel and of course get to know the people, who were very impressive, (and) also (get) a sense of what’s working and where there might be opportunity.”

MACHINING

Werner said SunPower could devote “10 to 15 percent of its overall capital investments this year” on retooling the Hillsboro plant. Based on a presentation in SunPower’s latest quarterly earnings call, that would amount to $10 million to $15 million. Werner declined to say how many, if any, new jobs would be created at the plant, which has been operating at half-capacity with around 300 employees. “Job one is to make the facility more competitive and therefore make the jobs more stable,” Werner said. “The way we’re going to do that is probably change the mix of what’s made at the facility and so therefore some of the jobs are likely to evolve and change.” The plant produces solar panels (also known as modules), and their key building block, solar cells. “We may choose to expand one over the other, and if I had to guess at this point we would expand the module manufacturing first,” Werner said. “So first, change the technology, second, probably enlarge the module

CRAFTSMANSHIP. ON TIME.

Even as it eyes producing tariff-free panels in Hillsboro, however, SunPower is counting on U.S. trade regulators to grant it an exclusion from tariffs for high-efficiency panels that it produces in the Philippines and Malaysia.Werner reiterated that the company’s planned investments in U.S. manufacturing hinge on relief from those tariffs.

Following the enactment of the historic tax reform bill, The National Association of Manufacturers (NAM)’s 2018 first quarter Manufacturers’ Outlook Survey revealed that 93.5 percent of manufacturers have a positive economic outlook — the second-highest optimism level in the survey’s 20-year history. At the same time, for the second consecutive survey, manufacturers cited the inability to attract and retain a quality workforce as their top business challenge. And this is no surprise. A report by Deloitte and the Manufacturing Institute revealed the following: While 3.4 million manufacturing jobs will be vacated by retiring baby boomers, just 1.4 million will be filled by qualified candidates. That means the manufacturing industry will have 2 million vacant jobs. Even worse—they are projecting the gap to triple between 2011 and 2025. Olympus Controls is celebrating 20 years in business this year, and this Oregon headquartered company was named one of the top 100 mediumsized companies to work for in Oregon for 2017. Its environment is a ‘Great Place To Work’ for the 80+ employees including support staff, robotic specialists, applications engineers, design engineers and a full staff of inside sales and support team. Today, the company covers and supports customers inWashington, Oregon, Idaho, Montana, California,Texas, Louisiana, Oklahoma and even parts of Mexico and Canada. Olympus Controls’ list of customers is impressive – if you name a Fortune 100 company, Olympus Controls has likely supported them with an automation initiative. While the company has seen success since its inception, Silas says, the company’s growth has accelerated in the last few years owing some of the influence of home automation. “I don’t have specific analysis that correlates this, but acceptance of robots in all factories has been helped by products like the Roomba or the Echo.” Scott adds, “There is a huge manufacturing renaissance happening in North America and robotics is instrumental in this resurgence. Olympus Controls has assembled a very unique collection of industrial, collaborative, and mobile robots that can tackle any size project.” He continued, “Our company offers solutions based upon our customers’ desired level of involvement – our solutions can be component value add, to assemblies, all the way to assistance with complete systems.” He adds, “10 years ago, you needed a team of engineers to program a robot. It was costly and

tool on the market. Silas says, “Typical robots (including accessories) for machine tending applications are less than $60,000 fully installed with all the parts you need. With our robot package purchase, you will also receive 3 days of installation plus the UR training (typically 1 day) to get you up and running.” This is a huge benefit for machine shops that use multiple machine tools for a specific project. No matter which machine they elect to use, they can move the robot to another machine if needed.

it was complex. That is not the case today. We have partnered with industry leaders, including Universal Robots, to deliver solutions to our customers in nearly every industry, and they can be implemented with minimal installation and training. It is not uncommon to see an interested, high school graduate learn how to program robots.” Further, in environments where CNC machine tools are deployed, we will be ½ the cost of purchasing this technology directly from the machine tool manufacturer.” The company has hand selected the manufacturers it wants in its automation toolbox. Silas says, “One of our strategic partnerships is with Universal Robots. Universal Robots has sold more than 24,000 collaborative robots which are used in several thousand production environments every day around the world.” Universal Robots’ technology offers the following benefits: • Easy programming - patented technology lets operators with no programming experience quickly set up and operate our cobots with intuitive, 3D visualization. Simply move the robot arm to desired waypoints or touch the arrow keys on the easy-to-use touchscreen tablet. • Fast Setup - Universal Robots has revolutionized cobot set-up, reducing typical robotic deployment measured in weeks to a matter of hours. The average set-up time reported by our customers is only half a day. The out-of-box experience for an untrained operator to unpack the cobot, mount it, and program the first simple task is typically less than an hour. ª Flexible deployment – Machine shops don’t have to be limited by dedicated robotics. Universal Robots are lightweight, space saving, and easy to re-deploy to multiple applications without changing your production layout. Moving the robot to new processes is fast and easy, giving you the agility to automate almost any manual task, including those with small batches or fast change-overs. The robot is able to re-use programs for recurrent tasks.

For The Machine Shop Environment Olympus Controls offers automated machine tending solutions that allow you to produce more parts and do it more consistently for your shop. These systems connect right into your CNC machines. The company has done installations with nearly every major CNC machine

Olympus Controls offers training classes in every one of their locations, including:Tualatin, Oregon; Kent, Washington; Fremont and San Diego, California, and Dallas, Texas. Silas says, “If you want to understand how easy installing a robot into your application is then there is no better way than a introductory class or at the very least a scheduled demo from one of our robot specialists. We can literally bring a robot to your facility to see it first hand.”

Hear From Recent Olympus Training Class Attendees: “At our company we have been looking at stepping up our automation in our factory. As part of our due diligence, I contacted Universal Robots. They came in and did a demonstration for our company; it was during this demonstration that they told us their partner in Oregon, Olympus Controls, was hosting a complimentary 2-day seminar. I came to the seminar knowing that robots would be a very good technology for our company, but not really knowing much else. The class was outstanding; I now know that implementing robotics will be extremely cost effective for our company (with the Universal Robots/Olympus Controls solution), and if I have push back internally on the benefits of automation, I now have available a team of automation experts that I can count on to support me.” - Robert, Operations Manager for a Printed Circuit Manufacturer; There are so many reasons to contact Olympus Controls. For one, if you are interested in learning more about automation for your company, you will do well to attend one of the many training sessions the company offers. Powin went public in 2010 as Powin Corp. For two decades, it had done manufacturing, design and logistics for companies outsourcing production of a wide range of goods to China andTaiwan. Powin branched into battery energy storage in 2011, and that became its sole focus in 2016, a bid to take advantage of a market expanding with the rise of renewable and distributed energy sources. Powin claims advantages over larger competitors with smart proprietary technology and an ability to source components and manufacture batteries in Asia at the lowest possible cost, a legacy of its decades of work in the region. The company has made inroads in the fast-growing sector, developing projects in California and Ontario. But the shift has required continual cash infusions, including $3 million in loans last year from both Joseph Lu and Xiaoyin Zhu, who owned nearly 17 percent of the company’s stock as of the end of 2017. Wolf Creek Capital and Brookfield BRP Holdings loaned the company a total of more than $6 million as well. Powin announced late last year it was shifting its focus from project development toward providing energy storage systems and services.

M O H AV E , Calif. Teams from Virg in Galactic in Las Cruces, New Mexico, and The Spaceship Company in Mohave, California,

again put the VSS Unity rocket-powered, supersonic spaceplane through its paces, during a second test flight, on the path to entering commercial service this week. Roughly two months after the first test flight, VSS Unity took to the skies at the Mojave Air and Space Port, a civilian aerospace test center, in Mojave, California. The goal of the flight test was “to expand our understanding of the spaceship’s supersonic handling characteristics and control system’s performance with vehicle parameters that were closer to the ultimate commercial configuration,” officials say.The engineering team added passenger seats and related equipment, which shifted the unique space vehicle’s center of gravity rearward. V i r g i n G a l a c t i c ’s V M S E v e , a WhiteKnightTwo carrier mothership and launch platform, carried the VSS Unity spaceplane to the skies. Upon release from VMS Eve, the pilots fired up VSS Unity’s rocket motor, which burned for the planned 31 seconds and propelled Unity to a supersonic speed of Mach 1.9 and an altitude of 114,500 feet. Pilots deployed Unity’s unique re-entry feathering system to start the initial descent, after which the craft made its final glide home to a smooth runway landing – the same way future commercial flights will be conducted. Founder Richard Branson joined Virgin Galactic andThe Spaceship Company teams on the Mojave Air and Space Port flight line, to witness VSS Unity’s second successful, supersonic, rocket-powered test flight.

The hybrid (nitrous oxide/TPB compound) rocket motor, which was designed, built, and tested by The Spaceship Company, powered Unity through the transonic range and into supersonic flight for the first time. “It was great to see our beautiful spaceship back in the air and to share the moment with the talented team who are taking us, step by step, to space,” Branson said following the flight. “Seeing Unity soar upwards at supersonic speeds is inspiring and absolutely breathtaking. We are getting ever closer to realizing our goals.” Once in commercial service, Virgin Galactic’s spaceships are designed to be turned around and flown at a higher frequency than has traditionally been the case for human spaceflight. “Great credit goes to the engineering and maintenance teams for working through the first flight’s data diligently and efficiently before preparing Unity

again for flight,” officials say. Branson recognized VSS Unity pilots Dave Mackay and Mark “Forger” Stucky, as well as CJ Sturckow and Nicola Pecile, who piloted VMS Eve, the carrier aircraft. “Today we saw VSS Unity in her natural environment, flying fast under rocket power and with a nose pointing firmly towards the black sky of space,” Branson said. “The pathway that Unity is forging is one that many thousands of us will take over time, and will help share a perspective that is crucial to solving some of humanity’s toughest challenges on planet Earth.” The teams will now conduct flight data review for this second test flight and continue planning the next flight. Unity is the first vehicle to be built from scratch forVirgin Galactic by sister manufacturing organization The Spaceship Company’s team of aerospace engineers and technicians. While in Mojave, Richard Branson also toured the facilities ofThe Spaceship Company (TSC), Virgin’s Galactic sister company. TSC is focused on manufacturing next-generation aerospace vehicles, with a primary focus on new spaceships for Virgin Galactic’s future fleet. Branson viewed the next two spaceships on the TSC’s manufacturing line, as well as the production facilities for TSC’s spaceship rocket motors. A Friend In High Places: New GE Company Aims To Ease Drone Industry’s Growing Pains by Fred Guterl Think of all the work that drones c o u l d be doing r i g h t now. They could be fighting Z i k a car r ying mosquitos in Florida, inspecting gas pipelines in Alaska and checking the structural integrity of bridges and dams across the country. They could be rushing medical supplies to the scene of accidents, carrying people to the airport and yes, even delivering pizza. Drones — or unmanned

aerial vehicles, as they’re called by people in the industry — are a revolution waiting to happen. Before the revolution arrives, however, people operating aircraft without a human pilot inside and regulators have some work to do to make sure manned and unmanned air traffic can share the skies safely. That’s because current air-traffic rules are highly restrictive for drones. The airspace below 500 feet, where most UAVs live, bristles with power lines, trees, buildings, bridges, airplanes landing and taking off — and people. Flying a UAV over 55 pounds, or at night, or flying over people and flying beyond the visual line of site — say for inspections — are currently prohibited. Any company that wants to fly those types of operations must apply for an exemption from the Federal Aviation Administration. This process entails spelling out in exacting detail the operation and every possible contingency — what if a plane aircraft enters the airspace, or a person, or a rotor fails, and so forth? To be sure, dozens of guidelines already exist to keep safety in the sky the focus, but at the moment, few people understand the process for adhering to them. Meanwhile, the requests for FAA exemptions are pouring in. “We’re working on a project in Texas that calls for a drone that weighs more than 55 pounds to fly out of the line of sight of its operators,” says Ken Stewart, general manager of AiRXOS, a new GE subsidiary that offers support services for the drone industry. “That’s precedent setting.” Indeed, drones are so new that projects often set precedents. For the drone revolution to get

where they can’t use radar. off the ground, the approval process needs some streamlining, and that’s where AiRXOS comes in.

We need an air-traffic control system for drones, says AiRXOS CEO Ken Stewart.Top and above images credit: GE. Some background first: Demand for UAVs has surged in recent years. With 7 million drones expected to be sold by 2020, the current air traffic management systems can’t scale to the predicted drone density. They also aren’t readily adaptable to drones. Pilots communicate to air traffic towers and use radar for detection to avoid mishaps. Not so with drones, which don’t have an on-board pilot and fly close to the ground,

As federal regulators start to catch up with the glut of drones, companies like AiRXOS are trying to smooth out the process of building traffic management systems for UAVs and help cities, states and local governments establish their own UTM systems. What is a UTM? It’s complicated, like anything in this field. The abbreviation actually stands for a compound acronym — yes, there can be such a thing — meaning Unmanned Aircraft System (UAS) Traffic Management. More simply, UTMs spell out the rules that prevent drones and aircraft from colliding with each other. AiRXOS combines hardware, software and services to provide the infrastructure of a UTM, allowing it to coordinate every element of the system, including weather and obstacle information. Before you fly, AiRXOS provides an automated certification and waiver service that allows UAV operators to obtain all the approvals and clearances necessary A2Z MANUFACTURING WEST COAST •

for using a particular airspace, as well as the technical support to establish operations. It will advise on how to fill out FAA forms and make risk and safety assessments. This will happen manually at first, but AiRXOS will eventually make this into an automated, cloud-based service. “People can come to us and say, ‘Here’s what our applications looks like. How can we submit it to the FAA?’ ” Stewart says. AiRXOS will be deploying this service in Centerstate, New York, and plans to open an office in the Syracuse Tech Garden. Flying a vehicle over 55 pounds, or at night, or flying o v e r people a n d flying beyond t h e visual line of site — say for inspections — are currently prohibited, and any company that wants to fly those types of operations must apply for an exemption from the Federal Aviation Administration. Image credit: iStock. If the idea of regulating drones to such an extent seems daunting, remember that the airline industry was once in a similar situation. It could not have gone from flying machines made of bicycle parts to jets that crisscross the globe every day without the establishment of regulations, standards and technologies for communications and tracking. “We need something similar for drones — an air-traffic control system for unmanned vehicles,” Stewart says. The Department of Transportation and the industry took a step towards establishing such a system in May, when it invited proposals for drone projects in 10 U.S. airspaces. The idea behind the pilot programs is to establish operational experience in a range of different situations that can ultimately inform standards and best practices. Of the 10, AiRXOS was selected for three projects for San Diego, Memphis, and Choctaw Nation.

For instance, in the airspace around Memphis,Tennessee, AiRXOS, FedEx and several UAV firms will work on using drones to inspect airport runways for debris. Some drones may use laser imaging to detect debris; others may use high definition cameras or thermal imaging. They will also experiment with different types of communications networks to keep tabs on the UAVs. In other projects in Memphis, drones will monitor the security of the airport perimeter, deliver airplane parts at a nearby FedEx facility, and inspect farms, rivers and the Liberty Bowl Memorial Stadium, the home of the University of Memphis Tigers team. By mid-2019, Stewart expects AiRXOS to be well under way with several projects in Memphis, and also in San Diego and the Choctaw Nation in Oklahoma. Making drones as routine as airplanes will take a few years more.

A Towering Achievement: A Look Inside A Factory For Giant Wind Turbine Blades

by Tomas Kellner & Greg Petsche

E v e r y y e a r, thousands of tourists travel to the northwestern corner of Castellón, a province o n S p a i n ’s Mediterranean coast, to visit some of Europe’s oldest and most plentiful cave paintings, dating back to the Stone Age. With rich images depicting archers hunting stags, boars and bears, as well as other scenes, the caves are now a UNESCO World Heritage site and have survived for millennia thanks to the area’s hot and dry weather — the same conditions that lured the world’s largest maker of blades for wind turbines to the area. LM Wind Power opened a factory 11 years ago amid olive groves in the broad valley below the caves, drawn by a climate that made it possible to store dozens of finished blades in huge, open-air lots and a location that made it easy to ship to nearby wind farms — some of the nation’s first. José-Luís Grau, who has been running the LM Wind Power plant since the start, remembers the early days with a hint of nostalgia. A decade ago, workers here were making blades measuring 37.3 meters — about onethird the length of FC Barcelona’s Camp Nou field, but an easy distance compared to the 73.5-meter behemoths they make now. And the LM Wind Power team is now getting ready to help make the blades for the world’s most powerful offshore wind turbine, GE Renewable Energy’s Haliade-X. The 107-meter blades for this 12-megawatt turbine will be 2 meters longer than Camp Nou’s field, and LM Wind will manufacture them at a brand-new factory in Cherbourg, France. Doubling the size of the blades — from 37.3 meters attached to 1.5 MW generators to 73.5-meter blades with 6 MW generators — enabled the team to build machines that can harvest four times as much energy. But the large size also brought outsize challenges. Top and above:A decade ago, workers here were making blades measuring

Above image credit: LM Wind Power. For starters, the number of workers at the plant has doubled from 300 to over 600 in just two years. After undergoing five weeks of new-hire training, plus additional on-the-job learning, the hive is ready to start production. Assembling each blade is a well-orchestrated affair that takes around two days and 100 people, with crews working round-the-clock shifts to keep up with demand. “Instead of working five days a week, we keep going through the weekend,” Grau says. “That means that we have to manage exponentially more complexity not only in terms of process, quality and safety but in terms of people as well.” It’s an intense scene, and for good reason. The blades must be wellmade because once they leave their idyllic birthplace, some will endure punishing gales whipping up over the North Sea and other extreme weather on land or out at sea. “Customers invest a lot in these blades, which are going to be installed in the sea 30 kilometers from the coast,” Grau says. “Problems are costly to fix. They need to trust us and our process that we will be able to deliver.” The manufacturing process is an interesting hybrid of the latest digital technologies — the teams here, dressed from head to toe in white Tyvek suits, use robots and sensors to precisely monitor production — and manual labor. To grossly simplify, workers make the blades from a “sandwich” of fiberglass fabric and balsa wood. They lay out the material, which resembles a long white carpet, inside large blade forms that look like one-half of an enormous split peapod. Maintaining a stable vacuum is crucial because it enables the right amount of resin to permeate the structure — too little could result in air bubbles in the blades, and too much could cause structural and mechanical problems. They use more than a dozen sensors per each half blade to monitor the conditions inside, including the pressure, temperature and vacuum levels, while another group of workers monitor closely from above. After the resin cures, they remove the blade’s protective wrap using a crane. Then another team picks up the two halves using powerful vacuums attached to the crane, which is capable of holding up to 12 tons, and moves each one to a large “cradle” that looks like the skeleton of some prehistoric reptile. Once the blade is in place, workers glue in a special piece for structural integrity, close the mold and stick the two halves together with more fiberglass and resin. During the process, they use precise lasers to make sure that the blade’s aerodynamic shape has the right curves. Once set, the now unified blade is ready for post-molding. Part of this process includes adding a special coat of paint just for the leading edge of the blade, which can reach speeds of up to 300 kilometers per hour

when it’s windy — faster than the takeoff speed of a Boeing 747. The coating protects the blade from dust particles and water droplets colliding with it at Category 5 hurricane wind speeds. Finally, workers add the flange and bolts at the root that allow the blade to be attached to the wind turbine’s rotor, and a special metallic strip at the tip that acts as a lightning rod. The managers use sensors and data to monitor every production station and feed the information to software that allows workers to visualize individual steps on large monitors in the factory. This way, they can compare the production process with other LM Wind Power factories — in Denmark, where the company has its headquarters, but also in Poland, the U.S. and elsewhere in the world. “Every day we share the information with our quality and production teams and we have daily meetings where we try to figure out how to maximize output and reduce cycle time,” says Elena Díaz-Albo Fernádez, site engineering leader at the factory. “Every day we share the information with our quality and production

teams and we have daily meetings where we try to figure out how to maximize output and reduce cycle time,” says Elena Díaz-Albo Fernádez, site engineering leader at the factory. Image credit: Tomas Kellner for GE Reports. This obsession with data and analysis is at the root of what Díaz-Albo calls “continuous improvement.” The team even started experimenting with virtual reality, using an interactive overhead projector that will guide workers during assembly. Another project involves attaching sensors to the blades and monitoring them in transport. “We want to make sure that they are not exposed to excessive vibrations before they are attached to the turbines,” says blade production manager Abel Mateu. Which brings us to another crucial — and tricky — part of the process: transportation.Workers move as many as 10 finished blades per week to an outside storage lot, where another team hoists them onto specialized trailers using a pair of giant, crablike lifters. The Manufacturer’s Secret Weapon

Investing in the Customer - Part II

By Stephen Hannemann

Approximately 56 million tons of plastic resins are processed annually in the U.S. The range of products produced is nearly incomprehensible. No other material in human history has had a more profound impact on our daily lives. From medical devices and supplies to appliances, weight reducing auto components, containers, construction and electrical components, consumer products, packaging, the list continues to the limits of our imaginations. Last issue I wrote about 3D Plastics having invested in their customers by purchasing a new injection molding press to improve productivity. Continuing to invest, 3D sent a contingent of key people in May to the National Plastics Exposition, (NPE), in Orlando, FL. Held only once every 3 years, NPE is the world’s largest plastics industry trade show with 1.2 million sq. ft. of exhibits showcasing the latest equipment and plastic production technology. 3D’s mission was to keep abreast of the latest injection molding equipment and production trends, and learn how they can incorporate them into their operation to further support their customers’ requirements and future growth. In other words, create a shopping list. Kelly Dundas, Vice president at 3D,

said there was much to see and several pieces of equipment caught his eye. First on the list was a small seven ton machine that would help speed production of small parts and free up capacity for their larger machines. The new addition would s p e e d a l o n g 3 D ’s volume of optical and laser components and HO gauge slot car parts. Second on the list might be a doser system. A doser is a mechanism to meter some form of compound to the resin during the molding process i.e. structural foam or colorant. Due to buying minimums, purchasing pre-colored resin has become cost prohibitive for smaller production runs. A doser allows you to accurately meter a custom color for consistent results. For a job shop, that is a huge factor in providing color versatility for customers who need only a few thousand parts annually. 3D does custom color matching but a doser would greatly streamline the process. Third on the list, 3D is already using robots for part demolding but what left a lasting impression was one exhibitor’s use of robots in the molding process itself, and for assembly of small parts. 3D is actively involved in secondary ops and robotic assembly equipment could bolster value added operations for their customers.
