You Can Count on Röchling Auf Röchling ist Verlass

Röchling is actively and dynamically driving its growth forward. We built a new plant in Chengdu, Sichuan, giving us a total of currently five production sites to meet the large demand from our Chinese customers. In Singapore, we expanded our Company significantly. In the USA, we opened a new plant in Akron, Ohio, in January. In North America, we now have production facilities at eight sites. In India, we have been operating in Mumbai for many years already, and this year we will open a second plant in Vadodara, north of Mumbai. We are also pushing for growth in Brazil.

As early as this year we will begin production in our Itupeva plant near São Paolo. In addition, we are in discussions with our business partners in Korea and Japan to lay the groundwork for our expansion in these countries as well.

Despite all our international activities though, we aren’t neglecting our home market in Europe either. In Romania, we just opened a new plant in Pitesti. And we plan to expand our plant in Araia, Spain. In Germany we strengthened the plants in Haren, Worms, Lahnstein, Brensbach, and Troisdorf with substantial investments.

Röchling treibt sein Wachstum mit Schwung und Dynamik voran. Wir haben in China ein neues Werk in Chengdu/Sichuan gebaut, um mit inzwischen fünf Produktionsstandorten die große Nachfrage unserer chinesischen Kunden zu befriedigen. In Singapur haben wir unser dortiges Unternehmen stark erweitert.

In den USA haben wir im Januar ein neues Werk in Akron/Ohio eröffnet. In Nordamerika produzieren wir nun an acht Standorten. In Indien sind wir schon seit vielen Jahren in Mumbai tätig.

Wir werden in diesem Jahr ein zweites Werk in Vadodara nördlich von Mumbai eröffnen. Auch in Brasilien treiben wir unser Wachstum voran. Noch in diesem Jahr werden wir mit der Produktion in unserem Werk Itupeva in der Nähe von São Paolo beginnen. Darüber hinaus sind wir mit unseren Geschäftspartnern in Korea und Japan im Gespräch, um unsere Expansion auch in diesen Ländern vorzubereiten. Bei all unseren internationalen Aktivitäten vernachlässigen wir nicht unseren Heimatmarkt Europa. In Rumänien haben wir gerade ein neues Werk in Pitesti eröffnet. With all our global activities, we are very conscious as we invest and expand that the world economy has a bumpy and dangerous road ahead of it. The problems, however, do not lie with the real economy, though we have been noting a cooling off there for several months. This is the normal course of the business cycle and is not particularly unsettling in and of itself. We must simply be aware that a slowing economy is much more fragile and vulnerable than a booming one. A slowdown can quickly become a recession, which can lead to a severe crisis if something extraordinary shocks the markets. There are a few scenarios that could potentially provide just such a shock:

- The sovereign debt problems in the eurozone have not yet been resolved. And they will not be solved overnight. Sovereign debt has been building up for years, and it will take many years to defuse the situation.

During this period, many European governments will face the threat of bankruptcy.

No Cause for Panic

All these developments may be somewhat unsettling, but they are by no means cause for panic or paralyzing fear.

Röchling has taken advantage of the economic recovery seen in the last two years and is in a position to continue to do so. But we are also prepared for a renewed crisis. We are strong on the basis of our solid financial positioning.

We do not have any debts to banks, nor do we wish to change this. During the last crisis, we reacted swiftly, systematically, and effectively so that we could overcome all difficulties and recover very quickly. Our customers viewed us as solid as a rock and have always been able to count on us. No matter what happens – this will remain so in the future.

All diese Entwicklungen sind ziemlich beunruhigend, aber kein Grund für Angststarre. Röchling hat den weltweiten Wirtschaftsaufschwung der vergangenen beiden Jahre gut genutzt und ist in der Lage, dies auch weiter zu tun. Aber wir sind auch auf eine erneute Krise vorbereitet. Bates: Yes, since 2000, I believe, and we’ve done a significant amount of business together over the years.

Röchling is one of our key suppliers. We cooperate very well together in terms of material specifications, machining, expertise, flexibility, and price.

Röchling magazine: Does Röchling offer you innovative solutions that bring your developments forward?

Bates: I remember a particular contract we worked on back in 2000 with Uwe Kassens, from Haren. The issue there was that the pultrusions had to have an extremely complex shape, were required to be made out of flame-retardant UL V0-approved material, and were only four millimeters in the finished section. At that point we didn’t know that Röchling did pultrusions and went to a competitor of yours, who unfortunately was unable to meet the quality requirements. That’s when we were introduced to Röchling.

The solution was quite elegant, and we produced a very high volume of that particular pultrusion. That project was really the beginning then since it introduced us to a company that could do high-end, good machining, accurately, and produce high-quality pultrusions to quite challenging specifications where others definitely failed.

Röchling magazine: Is the cooperation with Röchling also a way for you to reduce your own production costs?

Bates: Yes, in fact, we have to reduce costs every year, particularly in the MRI sector. These days, customers are demanding higher performance for lower cost.

To do that, we look at manufacturing techniques internally and we look to our suppliers to see how we can reduce our materials spending.

Röchling magazine: What kind of changes in this market are you seeing these days?

Bates: We create new products in the MRI world together with the customer. We start selling it at a certain price and then throughout the product’s life, the price goes down gradually by an agreed amount to sustain that new product in the market against its competition. In order to sell machines, you have to offer something new or innovative, a better price or more functions.

Bates: Ich erinnere mich an einen besonderen Auftrag, an dem wir im Jahr 2000 gemeinsam mit Uwe Kassens aus Haren arbeiteten. Das Problem bestand darin, dass die Pultrusionsprofile eine extrem komplexe Form haben sollten, aus schwer entflammbarem, UL V0-geprüftem Material bestehen mussten und im fertigen Teil nur vier Millimeter Wandstärke messen durften. Zu der Zeit wussten wir noch nicht, dass Röchling Pultrusionsprofile herstellt. Wir wandten uns an einen der Wettbewerber, der jedoch die Qualitätsanforderungen nicht erfüllen konnte. Dann wurde uns Röchling vorgestellt. Die Lösung war sehr elegant, und wir produzierten eine sehr große Menge dieses speziellen Profils. Dieses Projekt war der Anfang, da wir dadurch ein Unternehmen kennenlernten, das hochwertige und exakte Bearbeitung liefern und Pultrusionsteile von hoher Qualität für anspruchsvolle Spezifikationen herstellen konnte, an denen andere definitiv scheiterten.

Röchling magazine: Ist die Zusammenarbeit mit Röchling eine Möglichkeit für Sie, Ihre Produktionskosten zu senken?

Bates: Ja, insbesondere bei den MRTs müssen wir jedes Jahr die Kosten reduzieren. Die Kunden fordern heutzutage höhere Leistung zu geringeren Kosten. Um das zu erreichen, betrachten wir unsere eigenen Fertigungstechniken und unsere Zulieferer.

Röchling magazine: Welche Veränderungen sehen Sie heute in diesem Markt?

Bates: Wir entwickeln zusammen mit dem Kunden neue Produkte für die MRT-Welt und starten mit einem festgelegten Verkaufspreis.

Während der Produktlebensdauer geht der Preis dann schrittweise um einen vereinbarten Betrag zurück, damit das Produkt im Markt gegen den Wettbewerb bestehen kann. Um Geräte verkaufen zu können, muss man etwas Neues, etwas Innovatives oder einen besseren Preis beziehungsweise zusätzliche Funktionen anbieten.

Röchling magazine: Was ist mit den Entwicklungen in den anderen Märkten?

Bates: In dem noch jungen Therapiemarkt stehen wir noch nicht unter einem so großen Preisdruck. Das Problem dort ist, die Technologie zunächst zu entwickeln und dann höhere Stückzahlen zu erzielen, wenn der Markt reagiert und Aufträge platziert. Wir möchten sicherstellen, dass wir in unterschiedlich entwickelten Märkten agieren, sodass wir insgesamt gute Margen erzielen und unserem Geschäft eine stabile Zukunft bieten können.

Röchling magazine: What about developments in the other markets?

Die Märkte für Halbleiter und Teilchenbeschleuniger schwanken enorm. Die Kernfusion ist ein sehr experimenteller Markt. Motoren sind ein guter Markt, insbesondere in den USA mit großen Traktionsmotoren. Ihr Standort Röchling Machined Plastics in Pittsburgh ist nur etwa vier Autostunden von unserem Unternehmen in Pennsylvania entfernt. Darin liegt sicherlich eine Chance.

When corks pop in France, it’s champagne usually in the bottle. The quintessential sparkling wine is cultivated and pressed according to strict regulations in the northeastern part of the country, in the Champagne wine region. Röchling Engineering Plastics also plays a role in the production process.

Row after row of the grape presses in large pressing facilities are filled automatically and operate according to an innovative concept: the grapes are pressed with horizontally operating, tilted sheets. That enables higher pressure to be generated and an ideal ratio between press surface and grape volume to be achieved.

The pressing operation consists of two steps, with the “turn-over” occurring between the two. The pressed grape juice flows through a sieve in the lower part of the press. The marc (the solid remains of the grapes) drops into a container after the lower sheet slides back.

Traubenpressung

Pressing Grapes Grapes that are suitable for producing champagne are harvested by hand so that they remain as intact as possible. During pressing, the aim is to press the grapes of the varieties Pinot noir and Pinot meunier quickly so that as little of the red color reaches the basic wine. Normally, 160 kilograms of grapes are pressed to produce 102 liters of must. But only the first 82 liters, which are also called “cuvée,” are of really premium quality. The rest, which is pressed a further two times, is labeled “première” or “deuxième taille,” is not as good, as more bitter matter reaches the must through the presses.

Bei der Pressung kommt es darauf an, vor allem die Trauben der roten Grundweinsorten Pinot Noir und Pinot Meunier schnell abzupressen, damit möglichst wenige rote Farbstoffe in den Grundwein gelangen. Normalerweise werden für 102 Liter Most 160 Kilogramm Trauben ausgepresst. Doch nur die auch Cuvée genannten ersten 82 Liter sind qualitativ wirklich hochwertig.

Der Rest, der noch zweimal gepresst und als Première und Deuxième Taille bezeichnet wird, ist weniger gut, da durch das Pressen mehr Bitterstoffe in den Most gelangen.

In the new ISEULT-INUMAC scanner, the patient is completely surrounded by an electromagnet. Between the coils of the magnet, 1,440 pieces of insulation are installed as so-called spacers. Röchling Permali Composites in France specially developed a Durostone® EPM 203-based sheet material for the production of these spacers. These large components have a radius of two meters and are machined to highly precise specifications. This is the challenge since the thinnest parts of the spacers must be machined to a thickness of only 0.2 millimeter. Röchling Permali thus used special equipment for computer-guided precision machining to produce the components.

Im neuen ISEULT-INUMAC-Scanner ist der Patient vollständig von einem Elektromagneten umgeben. Die großen Bauteile mit einem Radius von zwei Metern sind hochpräzise spanabhebend bearbeitet – eine besondere Herausforderung, da die dünnsten Stellen der Spacer bis auf nur 0,2 Millimeter Dicke zerspant werden müssen. Bei Röchling Permali wurden dabei besondere Vorrichtungen auf computergesteuerten Präzisionsfräsen eingesetzt.

Die Spacer sorgen im Scanner für die elektrische Isolierung der mit flüssigem Helium gekühlten Spulen, die das Magnetfeld erzeugen.

Eine Besonderheit des neu entwickelten Durostone® EPM 203 ist der thermische Ausdehnungskoeffizient des Materials. Er ist an den des Metalls angeglichen, das für die Wicklungen eingesetzt wird. Mit dem neu entwickelten ISEULT-INUMAC-Tomografen, der der stärkste der Welt sein wird, werden die Mediziner noch exaktere Bilder vom Inneren der Patienten machen können. Während die Auflösung heute bei 0,1 x 0,1 x 0,5 Kubikmillimetern liegt – was etwa der Größe eines Zuckerkristalls entspricht –, wird die Technologie durch die höhere Feldstärke zehnmal feinere Bilder liefern und Prozesse auf Molekularebene sichtbar machen.

The spacers in the scanner ensure that the coils – which are cooled using liquid helium and generate the magnetic field – are electrically insulated. A special feature of the newly developed Durostone® EPM 203 is the material’s coefficient of thermal expansion, which is aligned with that of the metal used for the coils. With the newly developed ISEULT-INUMAC tomographs, which will be the most powerful in the world, medical specialists will be able to take even more precise images of the patient’s interior. While the resolution achieved today is 0.1 x 0.1 x 0.5 cubic millimeters, or approximately the size of a sugar crystal, the new technology will deliver ten times sharper images due to the higher field strength. It will thus make processes at the molecular level visible.

The French members of the consortium are the Commissariat à l’énergie atomique (CEA) as well as the companies Guerbet and Alstom.

Röchling Engineering Plastics has developed two new high-performance materials with outstanding dry running characteristics, specifically for applications in conveyor and automation technology.

Röchling Engineering Plastics hat speziell für Anwendungen in der Förder- und Automatisierungstechnik zwei neue Hochleistungswerkstoffe entwickelt, die über herausragende Trockenlaufeigenschaften verfügen.

In comparison to conventional gliding materials, conveyor systems equipped with LubX® require much less energy. The 75 percent lower coefficient of sliding friction almost completely prevents stick-slipping and thus boosts process stability. The materials are also suitable for contact with food and significantly reduce noise levels.

Röchling Engineering Plastics has various modularly designed experimental equipment with which conveyor processes can be studied under real conditions. For preliminary testing of the materials, Röchling uses a tribology test rig developed jointly with scientists in its own materials laboratory. It can be used to test individual friction parameters in detail and to identify even the slightest changes in order to indicate the direction for further development.

Röchling Engineering Plastics verfügt über mehrere modular aufgebaute Versuchsanlagen, mit denen unter realen Bedingungen Förderprozesse untersucht werden können. Für die Voruntersuchungen der zu testenden Werkstoffe setzt Röchling im eigenen Werkstofflabor einen gemeinsam mit Wissenschaftlern entwickelten Tribologie-Prüfstand ein. Einzelne Reibungsparameter lassen sich damit detailliert prüfen und bereits geringste Veränderungen identifizieren, um die Marschrichtung für die weitere Entwicklung vorzugeben.

In developing LubX® products, Röchling specialists not only pay attention to minimizing the coefficient of sliding friction, but also adjusting the tribological system of the gliding partners to customer specifications. The specific motion and transport components of various conveyor systems are thus analyzed and the relative movements of the elements and the frictional forces emerging at the contact points are investigated. These forces have a substantial impact on the performance of the conveyor system.

Well-protected Pipeline Gut geschützte Gasleitung

Liquefied gas is an ice-cold matter, and the pipelines through which the gas flows must be extremely well insulated. In order to protect the insulation, Röchling Engineering Plastics developed the material Durolight PIP (Pipe Insulation Protection). Initial projects have already been successfully completed.

Flüssigerdgas ist eine eiskalte Angelegenheit. Die Rohrleitungen, durch die das Gas fließt, müssen extrem gut isoliert sein. Zum Schutz der Isolierungen hat Röchling Engineering Plastics den Werkstoff Durolight PIP (Pipe Insulation Protection) entwickelt. Erste Projekte sind erfolgreich abgeschlossen.

One option for transporting natural gas is LNG technology: the gas is transported through pipelines from the place of extraction to special terminals, where it is then cooled to temperatures of minus 161 to minus 164 degrees Celsius turning it into liquefied natural gas. It is then loaded onto special tank ships. Through liquefaction, the volume is reduced to one-600th of the gaseous state.

Avoiding a Rise in Temperature As the temperatures needed are extraordinarily low, in order to prevent the temperature from going up, the pipelines through which the liquefied natural gas flows must be well insulated. The considerable thermal expansion or shrinkage of the pipelines must also be taken into account in the planning and construction of the pipeline systems. In order to thermally insulate the pipelines, special foams with extremely low thermal conductivity are used.

Durolight PIP is Röchling Engineering Plastics’s answer to pipe insulation protection. The fiber-reinforced composite material impresses with its unique properties. It is delivered as a flexible sheet, which can be easily cut to size on site with scissors or a knife. Once the material is attached, it hardens through the UV radiation of the ambient light. Within a short period, it becomes so rigid and resistant that the pipelines can even be walked on. In addition, Durolight PIP is halogen-free, meaning it doesn’t contain any organic chlorine or bromine compounds. In case of fire, these could generate aggressive exhaust gases, which would be harmful to people and equipment parts.

Eine Möglichkeit, Erdgas zu transportieren, ist die „LNG“-Technik: Das Gas gelangt durch Rohrleitungen von der Förderstätte zu speziellen Terminals, wo es dann bei Temperaturen von minus 161 Grad Celsius bis minus 164 Gad Celsius zu Flüssigerdgas (Liquefied Natural Gas) heruntergekühlt und auf spezielle Tankschiffe verladen wird. Durch die Verflüssigung reduziert sich das Volumen auf ein 600stel des gasförmigen Zustands.

Kälteverlust vermeiden Die Pipelines, durch die das verflüssigte Erdgas innerhalb der Terminals fließt, müssen aufgrund der extrem niedrigen Temperaturen gut isoliert sein, um einen Kälteverlust zu vermeiden. Auch die starke thermische Ausdehnung beziehungsweise Schrumpfung der Rohrleitungen muss bei der Planung und dem Bau der Leitungssysteme besonders berücksichtigt werden. Zur thermischen Isolierung der Rohrleitungen verwendet man Spezialschaumstoffe, die eine extrem niedrige Wärmeleitfähigkeit aufweisen.

Mit Durolight PIP hat Röchling Engineering Plastics einen Schutz für die Isolierung der Leitungen entwickelt. Das faserverstärkte Verbundmaterial überzeugt durch seine einzigartigen Eigenschaften. Es wird in Form einer flexiblen Bahn geliefert, die sich vor Ort leicht mit Schere oder Messer zuschneiden lässt. Ist das Material angebracht, härtet es durch die im natürlichen Umgebungslicht enthaltene UV-Strahlung aus. Es wird innerhalb kurzer Zeit so hart und widerstandsfähig, dass die Leitungen sogar begehbar sind.

Zudem ist Durolight PIP halogenfrei, enthält also keine chlor- oder bromorganischen Verbindungen. Diese könnten im Brandfall aggressive Abgase entwickeln, die schädlich für Menschen und Anlagenteile wären.

The rapidly growing business with Ford and GM as well as the push to enter the market for comprehensive underbody panel solutions made it necessary to invest in a second plant. The location in Akron, Ohio, was selected as the site in order to be closer to the assembly plants of our new customers Ford and GM. Röchlig magazine: How did you establish your current position against your main competitors?

Lew Carter: Our success in North America is a direct result of the teamwork and support we have received over the years from our European colleagues, particularly in Haren, Germany. It was critical for Röchling to have manufacturing capabilities in North America, if they were going to be successful and considered to be a competent supplier by our customers. Domestic manufacturing put us on an equal playing field with our competitors, and our superior technology and know-how allowed us a distinct advantage over our competition, which had not continued to reinvest in state-of-the-art equipment. Much of our business revolves around relationship selling and establishing strong relationships, to go hand in hand with our excellent quality and service. Because of our many years of experience we offer our customers invaluable knowledge and advice that cannot be underestimated in strengthening our customer relationships.

Robert Eimer: We compete on the US market mainly with two criteria: 1) technology and 2) global footprint. On the US market Röchling has been able to offer products that other competitors have not been able to offer. For one, Röchling is world market leader in cooling air ducts. And second, we are strong in aerodynamic underbody panels.

Röchling Automotive is benefiting from North American automotive manufacturers being forced to invest in new, fuel-saving technologies. This helped open doors for us in order to operate at all as a new supplier for Ford and GM in North America.

Just as important as technology is our worldwide presence.

More and more business is awarded on the basis of global platforms. If you cannot offer the same products from manufacturing locations in North America, South America, Europe, and Asia – you are out.

Röchling magazine: What are your current challenges and goals?

Lew Carter: Our major goals for North America are to continue expansion of our manufacturing capabilities and to spread into markets where we are either just scratch-

Dies half uns als Türöffner, um überhaupt als neuer Lieferant für Ford und GM in Nordamerika tätig werden zu können.

Ebenso wichtig wie die Technologie ist unsere weltweite Präsenz. Der Zuschlag bei Geschäften erfolgt immer mehr auf Basis globaler Plattformen. Ein tolerierendes Element in einer Verbindung hilft bei der Technik, zum Beispiel bei der Luftansaugung mit Turboladern. Durch eine der Aufladung nachgeschaltete Abkühlung der Luft verbessern sich nämlich Leistung und thermischer Wirkungsgrad des Motors. like to use front-mounted charge-air coolers, which work with air as a coolant. These are mounted to the lower front of the vehicle chassis and receive a direct stream of cooling air flow as the vehicle moves. To compensate for the relative motion between the heat exchanger mounted to the chassis and the vibrating engine, the joint transporting the charge-air must be flexible.

Fewer Parts, Lower Costs Elastomer solutions as the familiar turbocharger hoses for those joints subject to pressure have been around for many years. The competition among suppliers is extremely intense. So much the better that Röchling Automotive’s new elastoplastic solution for three-dimensional pressure pipes on the cold side of the charge-air cooler generated much praise from the automotive industry. By using a new special material, Röchling has reduced the number of parts and assembly effort, and thus costs as well. These tubes are available both with and without folds and have already been developed for mass production. In one case, the integration was even taken to the extreme with a Helmholtz resonator mounted on the charge-air tube for improved engine sound.

Strong and Supple The usually much lower costs also coincide with much lower weight. Anyone who holds one of the new chargeair tubes in his or her hand is evidently overcome by the urge to bend it as far as it will go. This gave rise to the suspicion at Röchling that the parts were secretly being used to fine tune one’s own figure. In any case, the innovative tubes are giving spring to the step of the Röchling Automotive blow molding technicians. Numerous new customers have already expressed interest.

Weniger Teile, weniger Kosten Schon seit vielen Jahren gibt es Elastomerlösungen in Form der bekannten Turboladerschläuche für solcherlei druckbelastete Verbindungen. Der Wettbewerb unter den Anbietern ist ausgesprochen hart. Umso schöner, dass die neue elastoplastische Röchling Automotive-Lösung für dreidimensionale Druckrohre auf der kalten Seite des Ladeluftkühlers auf großes Lob in der Automobilindustrie stieß. Der Grund: Durch die Verwendung eines neuen speziellen Materials werden Teilezahl, Montageaufwand und Kosten reduziert. Verschiedene Ausführungen mit oder ohne Falten sind machbar und bereits für Großserienproduktionen umgesetzt. In einem Fall wurde die Integration sogar auf die Spitze getrieben, als man am Ladeluftrohr ein Helmholtz-Resonator für einen verbesserten Motorklang anbrachte.

Biegsam eine gute Figur machen Die in aller Regel signifikant niedrigeren Kosten gehen dabei auch mit einem deutlich niedrigeren Gewicht einher. Jeder, der eines der neuen Ladeluftrohre in der Hand hält, wird offenbar dazu verführt, es bis zum Anschlag durchzubiegen. So entstand bei Röchling bereits der Verdacht, dass die Bauteile heimlich dazu verwendet werden, an der eigenen Figur zu arbeiten. In jedem Fall verleihen die innovativen Rohre den Röchling AutomotiveBlasformtechnikern zusätzlichen Schwung. Zahlreiche neue Kunden haben schon ihr Interesse geäußert.

“The goal of our think tank is to develop a vehicle that can serve daily needs for mobility economically,” said Achim Kampker, professor in RWTH Aachen’s machine tool laboratory and Managing Director of StreetScooter GmbH. An average German citizen travels 43 kilometers per day. 45 percent of all trips are made by car, while eight percent use public transportation. The average speed for car trips is 32.8 km/h. 25 percent of all car trips are shorter than three kilometers. 31 percent of all trips are for leisure, 19 percent are for shopping, and 15 percent are for commuting to and from work. “Range in and of itself does not pose a problem. It’s rather our concept of limitless possible mobility,” Kampker says.

Die durchschnittliche Geschwindigkeit bei den Autofahrten beträgt 32,8 km/h. 25 Prozent aller Autofahrten sind kürzer als drei Kilometer. 31 Prozent aller Wege sind Freizeitverkehr, 19 Prozent dienen zum Einkaufen, 15 Prozent sind Wege zur Arbeit. „Die Reichweite an sich ist also kein Problem. Sondern unsere Vorstellung von unendlicher, möglicher Mobilität“, sagt Kampker.

By 2020, one million electric vehicles are expected to be zipping around German roads alone – in local traffic and with zero emissions. However, the high costs are an impediment to technological change. “Cost innovation is necessary in order to transform transportation,” Kampker is convinced. The SDV represents a new, urgently needed price class. Focusing on short-range travel is key here because a lot of savings are possible with a vehicle that is only used for short trips. That reduces the price and increases acceptance in the market.

The “Concept Zeitgeist” vehicle is the first that is simultaneously economical and ecological, focusing on only what is absolutely necessary. This is made possible via affordable high-tech developments, which are cost innovations at the same time. Reductionism is the toughest discipline in automotive design – where do you start? Eliminating functions alone often doesn’t result in any cost innovations, but rather only compromises on quality. The best thing is to simply rethink the car completely.

The design of the Concept Zeitgeist vehicle is based on the principles of economic, lightweight construction.

The result is an electric car that leaves out much and simplifies in order to make room for innovation. An example of StreetScooter’s intelligent solutions: the underbody and interior floor are molded together into a single unit. The velour interior is built-in. The special thermal insulating properties of the material help keep the interior warm – a key issue for electric vehicles because the battery’s energy can then be used less for heating the interior. The thermoplastic composite material “Stratura” developed by Röchling Automotive combines heat insulation, noise suppression, and stability with light weight.

Die Konstruktion des Fahrzeugs „Concept Zeitgeist“ folgt konsequent den Prinzipien des wirtschaftlichen Leichtbaus. Entstanden ist ein Elektroauto, das vieles weglässt und vereinfacht, um Innovationen Platz zu machen. Ein Beispiel für intelligente Lösungen im StreetScooter: Unterboden und Innenboden verschmelzen miteinander zu einer einzigen Einheit. Der Veloursbelag wird gleich mit eingearbeitet. Die besonderen thermischen Isolationseigenschaften des Materials helfen, den Innenraum warm zu halten – ein für Elektrofahrzeuge interessantes Thema, weil die Energie der Batterie weniger für die Aufheizung des Innenraums verwendet werden muss. Das von Röchling Automotive entwickelte thermoplastische Verbundmaterial „Stratura“ verbindet Wärmedämmung, Geräuschdämpfung und Stabilität mit Leichtigkeit.

The Concept Zeitgeist will thus start in the fleet business and in the process be adapted to the client’s intended use. The vehicle’s modular design is ideal for this.

The fact that the Concept Zeitgeist prototype exists at all is thanks to the entrepreneurial commitment of the shareholders and partners of StreetScooter GmbH. They would like to make a contribution as partners of the automotive industry. Three versions will be available, according to individual needs for ranges of 40, 80, and 120 kilometers.

“The key to the economic success of electric vehicles is in the ability to produce them economically,” Kampker underscores. Through the parallel development of vehicle and production processes, StreetScooter demonstrates how ultra-modern e-vehicles can be manufactured inexpensively – at prices that the consumer can afford, according to Kampfker.

Since mid-2011, Deutsche Post and StreetScooter GmbH have been developing an electric vehicle design specifically for mail and package delivery. Such prestigious institutions as RWTH Aachen are participating in the project.

The goal is to create a new delivery vehicle that satisfies thee special requirements of the Deutsche Post for suitabiliity for daily use and cost-effectiveness, all while generating zero emissions. The project is part of the GoGreen environmental protection program of Deutsche Post DH HL, for which the testing and use of alternative-drive veh hicles is an important element.

Ziel ist es, ein neues Zustellfahrzeug zu schaffen, das die besonderen Anforderungen der Deutschen Post hinsichtlich Alltagstauglichkeit im Betrieb und Wirtschaftlichkeit erfüllt und zudem vollständig emissionsfrei unterwegs ist. Das Projekt ist Teil des Umweltschutzprogramms GoGreen der Deutschen Post DHL, das als wichtiges Element die Erprobung und den Einsatz von Fahrzeugen mit alternativen Antrieben vorsieht.

In the plastics industry, various approaches have already been presented that appear similar at first glance. With all of them, there was one problem though: no solution offered adequate mechanical resistance, ensured absolute seal tightness even at high temperatures, and could withstand high pressure. There was always a catch. The innovation, for which Röchling Automotive has applied for a patent, consists of using a perforation of the halves to be joined to create certain prerequisites for a particularly good joint. So good in fact that the intake manifolds don’t burst first in the joint area, but rather in other areas. Tests have even demonstrated a mechanical resistance up to five times higher than that of welds.

In der Kunststoff-Fachwelt wurden bereits verschiedene, auf den ersten Blick ähnliche Ansätze vorgestellt. Bei allen gab es nur eine Schwierigkeit: Keine Lösung bot genügend mechanische Widerstandskraft, sorgte für absolute Dichtheit auch bei hohen Temperaturen und konnte überdies einem hohen Druck standhalten.

Irgendwo war immer der Haken. Die zum Patent angemeldete Neuerung von Röchling Automotive besteht nun darin, dass mittels einer Perforation der zu fügenden Schalen bestimmte Voraussetzungen geschaffen werden, die zu einer besonders guten Fügeverbindung beitragen. So gut, dass die Saugrohre nicht im Bereich der Fügezone bersten, sondern an anderen Stellen. In Tests wurde eine mechanische Widerstandsfähigkeit nachgewiesen, die bis zu fünfmal höher ist als bei Schweißverbindungen.

The seal bonding process offers numerous advantages that could lead to rethinking the design of the entire component. The problems associated with welding glass fiber-reinforced components with a high glass content are now passé. More complex, multi-part components can be reliably joined in a single step. The shape of the components themselves can be optimized for the injection molding process since you aren’t limited to a two-dimensional parting line, as with vibration or spin welding.

As a result, in many cases shapes are now possible that were previously impossible for technical production reasons, much to the despair of the designers. The fact that neither particles nor ridges are created speaks for itself.

Das Sealbonding-Verfahren bietet zahlreiche Vorteile, die zum Umdenken bei der Bauteilkonstruktion führen dürften. Schwierigkeiten, die sich bei glasfaserverstärkten Bauteilen mit höherem Glasgehalt hinsichtlich der Schweißbarkeit ergaben, sind passé.

Komplexere, mehrteilige Bauteile lassen sich in einem Schritt zuverlässig miteinander verbinden. Die Gestaltung der Bauteile selbst kann für den Spritzgussprozess optimiert werden, da man nicht auf eine zweidimensionale Trennebene wie beim Vibrationsoder Rotationsschweißen angewiesen ist. In vielen Fällen sind somit Geometrien möglich, die vorher aus fertigungstechnischen Gründen unmöglich waren und die Konstrukteure nicht selten zur Verzweiflung brachten. Auch die Tatsache, dass weder Partikel noch Grate entstehen, spricht für sich.

Fabrizio Chini, Director of Advanced Development at the Engineering Center Laives, is already convinced there will be additional potential applications for this joining principle: “We have only just begun to adapt the plasticsoriented design to the new technical manufacturing possibilities.” Regardless though, the Röchling Automotive Group has once again expanded its problem-solving expertise with the help of a sophisticated innovation. Now, the brain child just needs to grow.

Nun muss das Kind wachsen.

Daimler’s flagship model Actros sold more than 700,000 units, which according to the company’s information made it the most successful heavy truck worldwide. Expectations for the new Actros, which Daimler head Zetsche called “the most important truck of the century,” were thus correspondingly high. New, strict exhaust standards in Europe made opportunities for an air flap control system from Röchling Automotive seem realistic. Aerodynamics were planned to make an important contribution to fuel economy.

However, many obstacles still had to be overcome because this was the first project of its type: no experience had yet been gained in the field. Precisely for large-scale applications though Röchling engineers anticipated significant consumption improvements by opening and closing the cool air openings as needed.

Little Installation Space

By using large controllable air duct systems, fuel consumption drops and the driver’s cab stays pleasantly warm.

Before any drive testing could be done though, the question had to be answered whether the air flap controls could be installed in the Actros at all. The maximum length of road trains is legally regulated. The cabin size is an important criterion for the comfort of the driver, and the center of gravity affects the braking behavior without a trailer. Would it be possible to find space for the air flaps between the radiator grill and the cooling module?

Different Currents Another decisive criterion for the use of a product in a heavy truck is reliability over the entire service life. “In such a pioneering project, the testing requirements and conditions first had to be developed,” said Riccardo Dorigatti, Director of Development at Röchling Automotive Engineering Center Worms. “The requirements were much higher than for all the passenger vehicle projects we had managed previously,” explained Ludwig Huber, who is responsible for research and development at Röchling Automotive.

Neue strenge Abgasnormen in Europa ließen die Chancen für ein Luftklappensystem von Röchling Automotive realistisch erscheinen. Die Aerodynamik sollte einen wichtigen Beitrag zur Kraftstoffersparnis liefern.

Doch noch waren viele Hindernisse zu nehmen, denn es handelte sich um das erste Projekt dieser Art. Erfahrungswerte aus dem Feld lagen nicht vor. Die Röchling-Ingenieure rechneten aber gerade bei den großflächigen Anwendungen mit signifikanten Verbrauchsverbesserungen durch das bedarfsabhängige Öffnen und Schließen der Kühlluftöffnungen.

Wenig Bauraum Bevor es zu den ersten Messfahrten kommen konnte, war die Frage zu beantworten, ob sich die Luftklappensysteme überhaupt im Actros unterbringen lassen. Die Maximallänge von Lastzügen ist gesetzlich geregelt. Die Kabinengröße ist ein wichtiges Kriterium für den Komfort des Fahrers, und die Schwerpunktlage hat einen Einfluss auf das Bremsverhalten ohne Auflieger. Würde es gelingen, die Luftklappen zwischen Kühlergrill und Kühlmodul in der Serie unterzubringen?

Andere Spannungen Ein weiteres entscheidendes Kriterium für den Einsatz eines Produkts in einem Schwerlast-Lkw ist darüber hinaus der Nachweis der Zuverlässigkeit über die gesamte Lebensdauer. „Bei einem solchen Pionierprojekt müssen die Prüfvorschriften und -bedingungen erst einmal entwickelt werden“, sagt Riccardo Dorigatti, Entwicklungsleiter am Röchling Automotive Engineering Center Worms. „Die Anforderungen waren deutlich höher als bei allen Pkw-Projekten, die wir bisher betreut haben“, ergänzt Ludwig Huber, verantwortlich für Forschung und Entwicklung bei Röchling Automotive. Plantura wird zum Pionier

The search continues for ecologically and economically sensible ideas for the future materials mix in automotive design. Made up to 95 percent of renewable raw materials, Röchling Automotive’s Plantura material could be capable of replacing many applications made from polypropylene, ABS, and even polyamide.

Die Suche nach ökologisch und ökonomisch sinnvollen Ansätzen für den zukünftigen Werkstoffmix im Automobilbau geht weiter. Mit Plantura verfügt Röchling Automotive heute über ein Material, das zu 95 Prozent aus erneuerbaren Rohstoffen besteht und in der Lage sein dürfte, viele Anwendungen aus Polypropylen, ABS und sogar Polyamid zu ersetzen.

It was not so long ago that Röchling Automotive showed its tenacity and courage by creating blowmolded charge-air tubes, withstanding a peak of 230 degrees Celsius, and put them into serial production.

And yet another breakthrough may be just around the corner. Components of modified PLA (polylactic acid) are already undergoing vehicle testing and are being exposed to temperatures well above 100 degrees Celsius (up to 140 degrees with fiber reinforcement). By comparison, unreinforced standard PLA is not at all suitable for technical applications due to its low heat resistance of under 60 degrees Celsius.

Es ist noch nicht so lange her, da hatte Röchling Automotive bei blasgeformten Ladeluftrohren Zähigkeit und Mut bewiesen, 230 Grad Celsius in der Spitze geschafft und die Serienfertigung gestemmt. Möglicherweise steht ein weiterer Durchbruch in Kürze bevor. Bauteile aus modifiziertem PLA (PolyLacticAcid) sind bereits im Fahrzeugtest und werden Temperaturen von weit über 100 Grad (bis zu 140 Grad mit Faserverstärkung) ausgesetzt. Zum Vergleich: Unverstärktes Standard-PLA ist aufgrund der geringen Wärmeformbeständigkeit von unter 60 Grad für technische Anwendungen eigentlich überhaupt nicht geeignet.

Economical Always More Interesting Materials, process, and component experts are currently producing great breakthroughs, for example in providing evidence of chemical resistance against aggressive substances in the engine compartment and the air induction system. The continuous refinement of a material with respect to its capacity to be processed has led to higher, and increasingly interesting, cost economy. Without corresponding evidence, both the customers and the Company’s own controllers would be unhappy. After tremendous efforts, this goal is coming closer and closer. With its significant contribution to an improved CO2 balance, Plantura could soon become an important concept in the automotive world.

Wirtschaftlich immer interessanter Material-, Prozess- und Bauteilexperten erbringen derzeit echte Pionierleistungen, beispielsweise beim Nachweis der chemischen Beständigkeit gegen aggressive Stoffe, die im Motorraum und im Luftansaugsystem auftreten. Die ständige Weiterentwicklung des Materials in Bezug auf dessen Verarbeitbarkeit hat für eine höhere und zunehmend interessante Wirtschaftlichkeit gesorgt. Ohne deren Nachweis wären sowohl die Kunden als auch die eigenen Controller unglücklich. Nach großen Anstrengungen rückt nun das Ziel immer näher. Mit seinem signifikanten Beitrag zu einer verbesserten CO2-Bilanz könnte Plantura zu einem wichtigen Begriff in der Automobilwelt werden.
