durham, nc In the early 2000’s, Capital Broadcasting Company purchased a historic cigarette factory and tobacco warehouse in Durham, NC with the goal of repurposing the space into a hub for local businesses. More than 100 tenants later, American Tobacco Campus serves as an office and entertainment district, home to successful businesses, favorite restaurants and popular tourist attractions. With innovation and technology at its forefront, American Tobacco Company pioneered a campus-wide sustainability program that included converting the three parking decks to LED fixtures.

THE SOLUTION The existing metal halide fixtures in all three of the parking decks at ATC consumed a large portion of the campus energy use. The parking decks have capacity of 3,000 vehicles. ATC, with the help of Shealy Energy and CREE Lighting, devised a plan to address the following issues: •Poor Lighting •High Energy Usage •High Maintenance Costs •High Operating Expenses •Outdated Technology Originally ATC considered fluorescent and LED options. After looking at the Cree VG Series, ATC realized the energy savings, maintenance savings and light quality of the new Cree fixture far exceeded the fluorescent option for the application. ATC installed 840 VG parking garage luminaries. The fixtures put out a more consistent, low-glare illumination and energy savings that were unparalleled. In addition to the fixtures, ATC installed motion sensors and multilight levels to provide maximum energy savings by only using the light when needed. In the deck entrances the Cree 304 Series canopy fixtures were installed and Cree Edge Area fixtures were installed on the top level of each deck. The Cree Edge Area fixtures were not originally in the plan, but the amount of energy savings and ability to use fewer fixtures was an easy decision.
THE RESULT American Tobacco Company was able to relight all three parking decks and lower their operating expenses, all while providing better and more consistent light. ATC prides themselves on being on the forefront of sustainability and was able to make a calculated decision based off the efficiency, cost savings and longterm benefits of switching to LED products. The issue of high energy costs was addressed by simply switching and saving. Ashley Furniture was able to reduce the lighting portion of their utility bill by nearly 70%. There was also a decrease in HVAC costs, with LED lighting producing very little extra heat. While the target return on investment was two years or less, we were able to have the project paid for in under a year due to the dramatic wattage difference between the two lamps. The local utility was offering rebates for energy efficient lighting. This allowed for nearly 2/3 of the cost of the new LED lamps to be paid for. Outdated technology, poor lighting, high maintenance and operating costs were all eliminated by replacing the existing halogen lamps with LED.
THE RESULT Ashley Furniture Homestore was able to decrease their utility bill by nearly 70% while maintaining a return on investment of less than a year. Maintenance costs have also been lowered due to the long life of the replacement LED lamp, being nearly ten times of the previous halogen. The lighter, brighter, more natural light that LED produces also gives Ashley Furniture a more aesthetically pleasing ambiance that allows their customers to notice their furniture.

COLUMBIA, SC The University of South Carolina (USC) is located in Columbia, SC and has been in existence for over a century. With limited space in the city, USC has been challenged with adding additional classroom space in its existing footprint. One of the renovation projects included moving the School of Journalism into the Health Sciences building. The challenge became turning an old building into something new and modern, all while working within the same footprint of the existing structure.

THE SOLUTION Previously the Health Sciences Building, the new home of the School of Journalism and Mass Communications was built in 1962 and needed to be renovated to accomodate upwards of 1,500 students and respective faculty. The 55,000 square foot facility needed to be fully modernized to fulfill the needs of its students. The following considerations were taken when preparing for the job: •Material Handling •Material Management •Limited Space •No Onsite Storage •Limited Parking Shealy Electrical’s Jonathan Mathews was able to bring a solution to Constructure that allowed for less time off the jobsite, lowered material handling and management costs and limited the onsite storage of materials. Job boxes were provided and managed by Shealy, along with scheduled as-needed product deliveries. All extra material was stored in the Shealy facility and delivered to the jobsite by the Columbia Jobsite Specialist. The specialist visited the jobsite one to two times daily to replenish stock and deliver new material as the project progressed. Over the 6 month span of the job, this was a huge labor savings for Constructure. There was no lost time for damaged material, lost items or employees being away from the jobsite.
THE RESULT Shealy’s On and Off Site Solutions were able to save Constructure valuable time and money. Lost and broken material was eliminated by using job boxes and Off Site Storage, and surplus stock material was taken back by Shealy and a credit was issued back to Constructure. Overall, the service was a great success for the project. Constructure has added job boxes to other current jobs and plans to use the service in the future.

HanesBrands (NYSE-HBI) Corporate Engineering staff reached out to Shealy Electrical in Kernersville with request for assistance in designing a lighting project for a 15 acre parking lot at their distribution center in Rural Hall.

HanesBrands, based in Winston-Salem, NC, is a socially responsible leading marketer of everyday basic apparel under some of the world’s strongest apparel brands in the Americas, Asia and Europe. HBI wanted Shealy to provide a secure and energy efficient lighting design with a robust design and low maintenance. A high lighting level was required for the first part of the evening and after midnight, a lower light level would be beneficial for energy conservation and prevention of light pollution. For additional security concerns, they requested that the light level switch to full output if body heat was detected near the back of the perimeter trucks.

With the end goals of heightened security and lower operating expenses, HBI worked with the Shealy Energy team and Greg Mulholland, PE, President of Preferred Engineering, PLLC. The team developed a plan to address HBI concerns and to provide conceptual drawings and documents. Once the information was gathered, the Shealy Energy team designed several options for evaluation:
The Lithonia fixture that was used was a 416 watt replacement for a 1000 watt fixture. Controls included: DTL Part Night Dusk to Dawn Photo Sensor and SensorSwitch Motion Sensors. The manufacturer was Acuity Brands, with a 5 year bundled warranty.
• 2 HID Options • 6 LED Options HBI chose one of the LED options. The LED lighting and control system for the Rural Hall facility is designed and installed with high efficiency Lithonia fixtures. Those fixtures are controlled with smart photo sensors and motion sensors. House side shields were also installed to mitigate light pollution on the residential and highway side of this parking lot. This system and design utilized DLC recognized products and was approved by Duke Energy for their custom rebate program. The project was bid to over 16 electrical contractors and Reynolda Electric was the successful contractor bid on this project and worked with Shealy, the local Lithonia rep and Mulholland to assist in value engineering the final installation.
THE RESULT This system has been very well received. HBI, with filing assistance from Shealy, received a substantial Duke Energy rebate. The traditional type of system that would have been installed, HID, was calculated to cost $24,497 per year in energy – compared to $6,664 with this new Lithonia LED system. The annual savings of the LED product are $18,833 (providing static energy costs). Harsco Rail, a division of Harsco Corporation, is one of the largest railroad maintenance equipment companies in the western hemisphere. They are an international source for over 130 types and models of railway track construction and maintenance machines, road/rail vehicles, and contract services. Their office headquarters is located in West Columbia, SC and they have locations worldwide. Harsco Rail was looking to reduce their energy consumption, improve the lighting conditions for their employees and minimize their carbon footprint.

Harsco Rail decided to replace fluorescent lighting throughout all office areas to reduce the overall power consumption and improve lighting conditions for employees. The goals of the Harsco Rail office relighting project were as follows:

The system included: (365) 2x4 ceiling mounted LED fixtures, (245) 2x2 ceiling mounted LED fixtures, (40) switch plate mounted motion sensors and (28) ceiling mounted motion sensors. Harsco Rail was pre-approved for a rebate incentive from SCE&G through their EnergyWise program. The rebate covered nearly 50% of the project cost and 610 fixtures were replaced with LED. The initial project cost was $174,000. Since Harsco was approved for both the SCE&G rebate and incentive program and EPACT deduction Harsco was able to collect back $87,000 of the original cost, bringing the project cost down to $87,000. Harsco recouped 57% in their first year.
THE RESULT Harsco achieved their goals by replacing the existing fluorescent lighting throughout all of the office areas. These changes led to reduced overall power consumption and improved lighting conditions for their employees. There is now a more uniform and natural appearance of the light in the building. The installed motion sensor technology allowed for an additional 25% energy consumption reduction. The employees also noticed less eye fatigue and strain with the new fixtures.

Opened in 2002, the 47-story Hearst Tower in Charlotte, NC is the fourth tallest building and contains nearly 1,000,000 square feet of rentable space. Parkway in Charlotte worked to convert the Hearst Tower to more energy efficient, longer life lighting. For the cove lighting (2380) 5 watt festoon halogen lamps were replaced with 27K LED strip lights at 5 watts per foot. The high ceiling originally had (44) 8 inch cans that housed 500 watt PAR56 lamps and were replaced with 8 inch LumenOptix 57 watt 27K LED recessed retrofits. Miscellaneous lighting included: (130) 50 watt MR16 lamps that were replaced with (130) 7 watt LED MR16 and (61) 90 watt PAR 38 lamps with (61) 29 watt LED PAR38 lamps. The total reduction of wattage saved Parkway approximately $35,000 annually in energy costs alone.
THE RESULT Parkway Properties was pleased with the results of the lighting project in the Hearst Tower lobby. The fixtures burn 24/7 and the retrofits helped to decrease the maintenance costs as well as the energy costs. The projected savings over five years is $178,295 for the energy savings and an additional $155,045 in material and labor costs bringing the total 5 year projected savings to $333,340.

On the interior 116 4 lamp T8 fixtures were replaced with the CREE CR24-40L-50K 40 watt luminaires. The reduction in the fixtures and wattage reduced energy consumption by an astounding 65 percent. Additionally, R.L. Jordan will incur a payback on the investment of less than 3 years. The LED lighting upgrade makes a positive impact on the community and the overall customer experience at their site. The difference in the appearance of the inside and outside of the gas station and convenience store is very noticable. The new luminaires give a clean and safe look that is more inviting for the customers.
THE RESULT While saving on energy costs is important to R. L. Jordan Oil, the maintenance time and expenses were the driving factor for making the upgrade. The company often called an outside electrician to change the metal halide lamps and ballasts every six months at a cost of over $150 per call. The new LED luminaires provide decades of virtually maintenance-free operation.

Georgia Power began solar incentive programs within their service area in Georgia to promote renewable energy projects, which was based on a lottery system. GP agreed to invest in a certain capacity of solar installations and divided it up into three different size categories: Small/ Medium/ Utility Scale There was an overwelming response, and the initial application from HVSI did not make the cut on the first round. On the second round of selections, they were picked for the small-scale program (100kW and under installations).

The main steps of this solar installation: •Ensure that there is adequate south facing area for the module installation •Design the system where modules and inverters are properly matched for size/ capacity •Acquire an interconnection agreement to make sure that the Utility’s requirements are met to install the system •Procure the material and the wiring to maximize the physical install This would typically be a $400K system, but HVSI saved about $100K by installing it themselves (even with charging themselves labor). The payback with tax credits, incentives and depreciation is about 5 years.
THE RESULT Quick ROI, tax credits, future stable income, utility pricing offset, sustainable power generation and gaining expertise in installations are a few benefits of installing a solar system. An additional benefit is that there is now a roof on top of a roof, so the warehouse stays cooler because it is shaded by the solar array. The modules have a 25 year warranty. HVSI sells power back to Georgia Power company for a few cents more than they are paying for it with a 20 year contract.

McCarter Electric was faced with several challenges on this project: schedule, design changes, space constraints, and weather. The project required installing new feeders from a utility transformer to a piece of switchgear in an existing electrical room. The original design called for overhead conduit to the switchgear from the building entrance point. Due to existing conditions and interferences, this was not possible. McCarter Electric recommended a different routing underground which required scanning the floor, saw-cutting concrete and removal, re-pouring concrete, and cure time. These additional tasks reduced the available work time for the electrical tasks. McCarter Electric had one day of clear weather to get the conductors pulled in to maintain the schedule deadline.
THE RESULT McCarter Electric began the pull at 11AM and had all of the wire (2,736 linear ft) pulled in and the Maxis equipment packed up by 3PM (with a lunch break). It took only 3 men to do the work. Thanks to the paralleled spools, SIMPull wire, SIMPull heads, Maxis 10K tugger and Maxis jack stands, McCarter Electric was able to pull the six runs efficiently. Without these advantages the project could have easily taken a full day’s work for 6 men.

The location of the lamps over the pool area, combined with a very narrow pool deck made it extremely difficult to maintain the lighting. This issue was resolved with the installation of the LEDs, as the life was extended to 100,000 hours vs. the 20,000 hours of the previous fixtures. The time spent replacing the burned out lamps was very costly and time consuming. The solution to the above issues was the new RAB LED fixture. The new LED has a 5 year warranty and is rated for 100,000 hours. Another benefit of the switch was the crisper and cleaner light provided by the new fixtures. The wattage reduction from the metal halide to LED was nearly 75% which helped greatly reduce the utility bill. North Myrtle Beach was able to obtain a rebate from their utility provider, Santee Cooper, to help cover a portion of the cost of the lighting project.
THE RESULT The facility was given a dramatic makeover that was very evident to both the staff and members at the aquatic center. The LED lights have allowed for better visibility, significantly less maintenance, and lower utility cost. This project went so well there are plans to continue updating other areas of the facility, including the fitness room and gym areas. This has inspired the City of North Myrtle Beach to continue the updates in other buildings.

Shealy Electrical Wholesalers built an offsite storage building for large and long term projects. They decided to use the warehouse roof to create savings within the company by adding a solar system.

Shealy Electrical was able to obtain both the Federal and State tax credits to reduce the expense of adding the solar pv system. Last year, Shealy Electrical installed solar on one of their facilities in Columbia, SC. The company Clean Energy Director, Jim Woods, spearheaded the project and was able to build a custom system with a design that was functional and sustainable.

THE SOLUTION Jim Woods, Shealy’s Clean Energy Director, studied our average annual energy consumption across all three buildings on the Columbia campus and compared it to the system design that we could fit atop our project warehouse. The system was installed in just under 4 weeks. Apart from the energy and money savings, Shealy was able to accomplish other goals. The opportunity to both lead by example and “walk the walk” by being green and a more sustainable company was obtained. The new PV solar system also serves the company as a training device and informational piece to customers that are interested in getting involved in the solar installation business.
THE RESULT Comparing 12 months’ worth of SCE&G bills, the projected output of the system would supply about 30% of the total campus energy spend. Shealy is ahead of performance projections, which means the return on investment of 6 years is accurate. ROI calculations include: Federal, State and Palmetto Clean Energy rebates, Reduced Utility Bills through Net Metering, System Deprecation tax benefit, all while greening our energy usage.

The existing 145 garage style luminaires were 175 watt metal halide technology. Because of the need to burn 24/7, the fixtures consumed 264,201 kWh annually. The Sheraton’s goal was to reduce their utility expense and maintenance costs by replacing the 145 fixtures with an LED alternative.

SYLVANIA LSC-L-55-750-T5-UNV-S | This is an LED alternative to traditional high-intensity discharge luminaires with up to 2.00in [50.8mm] 175W HID leading to energy savings of up to 74% compared to HID. The nominal 2.4” height of these extremely durable luminaires is less obtrusive making them ideal for entryways, parking garages and stairwells.

High energy bills were immediately eliminated by simply switching and saving. Sheraton was able to reduce the lighting portion of their utility bill by nearly 74%. The maintenance on the new upgraded lighting is greatly decreased because LEDs have a much longer life and are not affected by power surges. One challenge parking garages often face is the 24/7/365 operating times due to safety regulations. The 145 fixtures in the parking garage, with metal halide lamps, had a lamp life of 8.3 months in these conditions. The Sylvania LED replacment has a life of 100,000 hours. The quality of light with the LED replacement is also very evident, it is much cleaner and consistent and allows the guests to feel safe and welcome when using the facilities Poor lighting quality, high maintenance costs and high operating expenses were eliminated by upgrading technology. Switching to LED was the perfect solution for Sheraton.
THE RESULT Sheraton Hotel was able to decrease the parking garage portion of their utility bill by 74% while maintaining a return on investment of 1.5 years. Maintenance costs have also been lowered due to the long life of the replacement LED lamp, being over 10 times of the previous metal halide solution. The brighter, crisper, more natural light produced by this LED source gives the Sheraton customers a more safe and secure environment while using the hotel facilities.

Transworld approached Shealy with a problem one of their customers was experiencing in Ladson S.C. Their customer had an obsolete alternating controller with a 480VAC coil controlling two air compressors for the hospital. The hospital was using a temporary air compressor until their system could be repaired. Their current system had not been operational for two months. The system used 480VAC coils to start and stop the compressors. This was an issue, as the system was designed in the 1970’s. Today most alternating relays use 24VDC or 120VAC for the coils. Transworld could not find an out of the box Alternating Relay with a 480VAC control voltage. In addition to the challenge of finding the correct parts, the customer needed to have

THE SOLUTION The solution required a custom panel to be assembled and engineered in a short time frame. Shealy contacted one of our approved System Integrators who was able to design a new panel. The custom panel utilized a transformer 480 to 120VAC, fuse blocks for circuit protection, Symcom alternating relay 120VAC, and two Schneider contactors to start the 480VAC coils. This solution saved the customer on both time and complexity of the system.
THE DELIVERY The parts were sent air freight to our branch in Florence S.C. for the Approved Partner to assemble the panel and produce drawings. The panel was delivered to Shealy on Wednesday two days before the deadline. Brad DeAntonio with the Shealy Ladson branch delivered the panels to Transworld to be installed prior to the Friday deadline. On Friday a Shealy Automation Representative and the Approved Partner were on site to assist with the start-up , the project was completed on time.
