With the first half of 2019 in the books, key economic indicators are strong and are pointing toward strong growth in most manufacturing sectors as we head into 2020. May was a strong month as manufacturing, according to data released in the Manufacturing ISM® Report On Business® in early June, as the U.S.-based manufacturing sector expanded for the 121st consecutive month. The report, issued by Timothy R. Fiore, CPSM, C.P.M., Chair of the Institute for Supply Management® (ISM®) Manufacturing Business Survey Committee shows no major signs of trouble ahead, but warn that certain economic policies pursued by the U.S. government are having some real-world negative ramifications in a handful of directly affected sectors. For instance: »» The ongoing border crisis along the southern border has resulted in delays importing computer and electronics from Mexico. »» The threat of tariffs is causing supply-chain adjustments in chemical products, with some businesses shifting business from China to Mexico as a result. The report, which can be read in its entirety here, provides a comprehensive at the state of manufacturing in 18 industries across the U.S. Among those 18, 11 reported growth in employment in May, underscoring another theme - workforce development. In this issue, we report on a partnership between Lab Midwest and GPS Education Partners to launch an innovative - and much needed- high school education program aimed at developing the next generation of skilled talent. Additionally, we report on an incredible technological breakthrough, the first 3D printed diamond composite by Sandvik. Finally, I would like to remind readers that the 2019 Annual Supplier Guide was released in early June and is without a doubt our best edition yet. What are interesting applications of your products?

Trim-Lok is a leader in plastic and rubber profile extrusions. We offer both stock, off-the-shelf parts, and custom engineered product lines of edge trims, trim seals, rubber seals, and gaskets.

Currently, one of the more interesting places you’ll find a Trim-Lok product is on ankle bracelets used on defendants placed on house arrest or on parole. The strap on the ankle bracelet is thermoplastic co-extruded with fiber optic cable. The strap allows communication with the attached monitor, ensuring that if the bracelet is removed, tampered with or moves out of range, authorities will be notified.

In brief, what is your history with the company? I grew up watching my dad working the machines he’d built to extrude the edge trim he’d created. He put everything he had into the business and I’d work in the shop during the summers. After earning a degree in engineering I worked in Aerospace for a few years before coming back to Trim-Lok in 1990. I worked in Engineering, then spent a number of years in sales and marketing, and I am now proudly Vice-President and Chief Operating Officer of TRIM-LOK.

How has your company changed through the years? Trim-Lok has evolved right alongside our customers. We can accommodate far more customer requirements than ever before, including shipping and packaging requirements, labeling, specific tolerances, and new materials. We’ve expanded our offering of secondary operations such as cut-to-length, PSA tape and Mylar overlays, drilling, punching, slip coating and mitered corners, just to name a few. We’re focused on innovative solutions that solve customer problems. Trim-Lok began with one custom co-extruded trim piece using a proprietary process to slit, stamp and coin aluminum, and then co-extruded with flexible PVC plastic. The aluminum clips gripped when attached, thus eliminating the need for gluing. We are now well over 5000 active parts.

or 26 years, the storage and sawing technology from KASTO has provided dependable service to the hydraulics specialists Liebherr-Components Kirchdorf GmbH. However, to reliably meet the increasing demands in the cylinder production in the future, the company decided to modernize and expand the system. KASTO retrofitted the existing bar storage system and one of the two sawing machines with state-of-the-art technology. Moreover, the high-performance KASTOtec bandsaw and a custom-made handling solution using robot support ensure efficient and ergonomic processes. Excavators and wheel loaders, bulldozers as well as crawler and mobile cranes, have one thing in common: They require hydraulic drives to carry out their work. maximum stroke lengths from eight meters through to lightweight and special cylinders. Steels in various qualities are processed. The raw materials are delivered in the form of pipes and bars then stored in an automatic bar storage system and cut to the correct lengths in the in-house sawmill.

It features a cutting range of 430 millimeters and can operate with HSS as well as carbide bandsaw blades. The saw is also equipped with the KASTO Performance Cutting (KPC) package. This includes features such as an improved band guide and vibration absorption for an even higher cutting performance.

New Saw Increases Efficiency and Cutting Quality

Retrofitting as An Economical Alternative

For years, Liebherr-Components Kirchdorf GmbH has relied on KASTO for storage and sawing technology: An automatic cantilever arm and cassette storage with 733 spaces and a large bandsaw from the KASTOhba series have provided reliable service for 26 years. "Unit recently, a production circular saw from KASTO, which was just as old, was still running," recalls Stefan Lützel from Industrial Engineering of Liebherr Components. "Since then we have granted this saw a well-deserved retirement." The reason for this was an extensive modernization of the sawing technology initiated by the company in 2016. At that time, those responsible decided to purchase a new saw to increase efficiency and cutting quality further and to be able to process larger diameters. The old circular saw was replaced with a high-performance bandsaw from the KASTOtec SC 4 series. This is strictly designed for separating larger workpieces, in particular, solid and difficult-to-cut materials.

The bar storage and KASTOhba bandsaw were in good mechanical working condition. However, the drives and control systems were no longer state-of-the-art after such a long time. "On the one hand, this had an impact on the availability, and on the other hand the spare parts were becoming difficult to procure," says Lützel. "KASTO offered us the option to retrofit both of the systems as an economical alternative to replacing them." This option comprised of replacing the control cabinets and operating panels, the cable carriers and cables to the operating gantry crane, measuring systems and drive controllers of the storage system. KASTO updated the drives of the storage system and saw using modern three-phase-motors. In addition, the outdated control system, as well as the safety technology, were reinstalled according to the current standards. But that was not all: Together with KASTO, Liebherr Components developed a custom-made solution to automate the handling of the cut pieces. An industrial robot moves between the two saws

on a linear axis. This robot is equipped with several exchangeable magnetic grippers to pick-up various workpieces from the material disposal of the sawing machine. The robot arm can easily lift up to 350 kilos. Along the linear axis, there are 18 storage locations for pallets and containers. The location of each load carrier is stored in the control system of the robot - thus, the robot can deposit each part precisely and gently on the specified location. Afterwards, the employees transport the cut pieces for further processing using forklifts or lift trucks.

Everything From A Single Source As the general contractor, KASTO was responsible for implementing the entire project: from the modernization of the existing saw and storage technology to the reconstruction of the new bandsaw through to the installation and setup of the linear axis and industrial robot. KASTO experts were also responsible for the integration of the various machine control systems into a uniform and easy-tooperate system. "It was a major advantage for us to have a single contact partner for all of our questions without having to coordinate between different suppliers," emphasizes Lützel. "Especially, because we had to carry out the reconstruction works during ongoing operation, without disrupting it too greatly."

With this in mind, KASTO divided these tasks into several phases. In August 2016, the retrofit was conducted; in December, the KASTOtec was delivered and setup. The specialists connected this to the industrial robot in January 2017 before integrating the existing KASTOhba into the new system in the following December. "Thanks to the excellent coordination by KASTO, everything ran absolute smoothly," added Lützel. The positive changes in the production at Liebherr-Components Kirchdorf GmbH can be clearly seen - and they certainly can be heard: "Before, our saws were equipped with so-called filling buckets - from which the cut pieces fell into the containers - that made a horrible noise every time," explains Stefan Lützel. Whereas, the robots place the workpieces accurately and quietly - this improved the work environment in the plant significantly. The new handling method has a further advantage: "We also process chromed materials that are sensitive to impact," explains Lützel. "If these are simply dropped, they are easily damaged. With the robots, we no longer have this problem."

Working Ergonomically Using Robots The KASTO solution has made improvements in other respects as well: Liebherr Components is now able to process material cuts up to three meters in length. The new sawing technology has resulted


in a higher cutting quality than before, shorter cutting times, and a significant increase in the efficiency of the overall process. "The new system enables us to optimize our cutting process. As a result, we have less waste, and we can maximize the use of the material," describes Lützel. The automated handling ensures an ergonomic work sequence: The employees can enter the cutting orders via an operating panel. Then the operating gantry crane of the storage system automatically (unmanned) transfers the required bar to one of the two saws. Recycle, Reuse, Don’t Waste: Submerged Scraper Conveyors Support Safe Disposal of Coal Ash By Steven Guisgond, General Manager at Ci Metal Fabrication

M

any manufacturers around the U.S. realize that there are significant financial and environmental benefits when using sustainable business practices. Each year, more manufacturers are using sustainable strategies in their operations. One strategy is by partnering with coal fired power plants to utilize the industry’s waste, such as coal ash. When coal is burned by power plants to produce electricity, that process creates coal ash, or coal combustion residuals (CCR). Coal ash is one of the most abundant types of industrial waste generated in the United States. According to the United States Environmental Protection Agency (EPA), in 2012, roughly 110 million tons of coal ash was produced from 800 million tons of coal burned by 470 coal-fired electric utility plants. That number continues to grow. According to the American Coal Ash Association's Coal Combustion Product Production & Use Survey Report, nearly 130 million tons of coal ash was generated in 2014. Coal ash is commonly disposed of in wet form through large surface impoundments and in dry form through landfills. These engineered structures for the disposal of coal ash are known as ash ponds. Because coal ash often contains contaminants like mercury, cadmium and arsenic, these toxins can pollute waterways, groundwater, drinking water and the air when not properly management. In 2012, according to the EPA, approximately 40 percent of the CCRs produced were beneficially used in the form of recycling or reuse. The remaining 60 percent was disposed of in surface impoundments and landfills. From the 60 percent of the coal ash dispersed in wet and dry ash ponds, approximately 80 percent was discarded in on-site disposal units known as coal ash handling systems. The safest and most efficient way to transfer coal ash from boilers to storage units is with the use of a coal ash handling system. This allows the coal to be disposed of in a responsible manner. Wet and dry coal ash handling systems have experienced gradual changes since the 1970s. More recently, power plants have turned to submerged scraper conveyors (SSCs) designed to eliminate the need and use of ash ponds, supporting the EPA’s regulations on the safe disposal of coal ash in landfills and surface impoundments. SSCs are used for the continuous removal of bottom ash from conventional coal-fired boilers and are best suited for high-ash rates and boiler slag. Ideal for areas where headroom is limited, the

system is capable of quenching and transporting more than 100 t/h of coal ash and offers higher energy efficiency than hydraulic systems of comparable capacity. SSCs with a double roller crusher can be used to feed the coal ash either to a slurry disposal system or onto belt conveyors for onward transfer. This technology can adapt to single or twin hydraulic systems or electro-mechanical drives to suit the application or customer requirements. Remote submerged scraper conveyors (RSSCs) consist of a conventional SSC modified to include a slurry processing system, which allows it to be located remotely from the associated boiler at or slightly above grade level rather than directly under a boiler like a conventional SSC.

Because both SSCs and RSSCs allow a controlled collection and disposal of coal ash, power plants can recycle the coal ash to conserve both natural resources and energy. Manufacturers can then use recycled coal ash as a resource to achieve sustainable business practices. In some cases, products made with coal ash perform better than products made with an alternative substance. For example, coal ash can make concrete stronger, less permeable and more HYPNEUMAT.COM durable. It also reduces the need to manufacture cement, resulting in significant reductions in greenhouse gas emissions. Power companies will continue to burn coal and produce ash, so it makes sense to put the waste produced to good use, especially if recycling the ash can save money and energy in the construction sector. Also, as more manufacturers are looking for ways to be sustainable and so long as EPA regulations remain intact, more items such as SSCs and RSSCs will be needed. Fabricators of this type of equipment must follow this high demand to meet the manufacturer’s sustainable strategies.

The difference between Sandvik’s diamond and natural or synthetic diamond is that Sandvik’s is a composite material. Most of the material is diamond, but to make it printable and dense it needs to be cemented in a very hard matrix material, keeping the most important physical properties of pure diamond.

The 3D Printing Process “The additive manufacturing process used is highly advanced,” explained Mikael Schuisky, Head of R&D and Operations at Sandvik Additive Manufacturing. “We are printing in a slurry consisting of diamond powder and polymer using a method called stereolithography, where complex parts are produced, layer by layer, using ultraviolet light. Sustainable with Superior Properties Another key advantage of additive manufacturing is that it allows engineers to minimize material waste, making the technology more sustainable. The diamond powder in Sandvik’s process can be extracted from the polymer in the slurry after the printing, and then be recycled and reused in another print-job. The diamond composite has been tested and found to have extremely high hardness, exceptional heat conductivity, while also possessing low density, very good thermal expansion and fantastic corrosion resistance. “We now have the ability to create strong diamond composites in very complex shapes through additive manufacturing, which fundamentally will change the way industries will be able to use this material. As of now, the only limit to how this super-hard material can be shaped and used is down to the designer’s imagination,” Mikael Schuisky concluded.

Realizing Great Potential Modified 5-axis machining center produces significant improvements for leading automotive moldmaker, including ten percent reduction in cycle times

ounded in 1953, Commercial Tool Group (CTG) has grown from a small mold shop in the Grand Rapids area to become a major supplier of injection and compression molds, fixtures, automated equipment and robotic handling devices to the automotive, appliance, heavy truck, RV and appliance industries, providing turnkey solutions to manufacturers of various plastic and composite parts. CTG also offers its customers an injection mold tryout facility and short run production of various parts. The company is family-owned and operated by two grandsons of the founder, James (JD) and Dan Bouwman. Today, CTG operates three business units: Commercial Tool & Die (CTD), CG Plastics and CG Automation & Fixture. A recently acquired portal milling machine, the FZ40 Compact from Zimmermann (Wixom, Michigan) was deemed an ideal solution for the large section automotive and truck molds produced at CTD. An interesting story preceded this acquisition, however.

As Plant Manager Darin Hall explains, “We saw great potential in the Zimmermann machine, after encountering it at an IMTS event in Chicago. The open design, overhead gantry, extremely solid base and rigidity of the entire machine were appealing. Its overall weight was twice that of the competing machines we examined. We know the accuracy would match our needs, as the A- and C-axis clamping forces of Zimmermann’s VH60 milling head would allow us to take full advantage of HSK100 tool torque and horsepower ranges.” Hall further noted that the rigidity of the Zimmermann machine was a real plus for his company, as it provided the accuracy needed for the injection molds produced at CTD for optics and lenses. Additionally, the rigidity over long runs produced the optimum surface quality required for automotive Class A parts. As CTD employs monitored but unattended machining operation, the reliability and repeatability of the Zimmermann machine had high appeal.

However, as Hall points out, there were certain modifications that CTD required on the machine. “We usually get pushback from machine builders when we request design changes, but the Zimmermann team was very responsive and flexible.” Specifically, modified probes, extended Z-axis, increased tool change capability from 12” to 16” to change longer tools, increased C-axis rotation for 5-axis programs, fine tuning of gear boxes and motors in cooperation with

Heidenhain engineering and a new design for the tool changer were needed to suit the myriad applications at this shop. Zimmermann (USA) President Cornelius Kiesel explains, “Our company had substantial experience in Germany with moldmakers using the FZ40c, a machine designed specifically for the moldmaking market, but we knew the machine’s capabilities could be expanded to meet the needs at CTD. Our engineering department and application specialists got to

work and came up with a solution to suit the requirements.” Kiesel noted there were mechanical and electrical changes needed in the design of the machine, plus the software on the machine’s Heidenhain CNC required modification, but all challenges were solvable. As a further demonstration of the machine builder’s willingness to work with their customer, Zimmermann devised

a lease-to-buy agreement, wherein CTD was able to use the machine during the runout on the modifications. The results were documented and reported back to the builder. As Hall explains, “Zimmermann machine technology has improved our process with at least a ten percent reduction in cycle times with no compromise in surface quality.” JD Bouwman echoes this thought. “The team at Zimmermann listened to us. A lot of people talk about partnership and collaboration, but this machine builder put those ideas into practice and responded to our needs. As a result, our requirements were met and we are purchasing additional machines.” On the aesthetic side, on the new machines ordered, the traditional green color scheme of Zimmermann is being highlighted with the Commercial gold coloring. In production, the FZ40 Compact data are transmitted by the CNC to the CTD Epicor system, an ERP protocol that tracks all performance to plan, work schedules, comparative shift analysis and OEE. Explaining the improvements in cycle time specifically, Darin Hall further notes, “We were able to take advantage of the high horsepower and torque on the Zimmermann to improve cutting speeds. This allows us to use very aggressive machining strategies on our molds, through the use of HSK100 spindle technology without sacrificing surface quality. The result for CTD is that we can machine parts much faster than with other equipment, with better quality. This allows us to quote shorter lead times to our customers and win more jobs.” CTD uses Powermill CAM software with CAM-to-machine tool integration, so part inspection can be performed confidently before removing the workpieces from the machine. With the large mold sections typically produced here, this feature is a significant advantage, says Hall. CTD also utilizes Zeiss CMM and Creaform laser 3D inspection technology. Zimmermann Project Manager Yves Klein was credited by Hall for his work on this project. “Yves was the project lead and exceeded all our expectations. We got a world-class machine tool, as a result. All the modifications we required were thoroughly discussed, analyzed for feasibility and implemented in the final design of our machine. That’s a rarity with most machine builders but Yves got it done for us,” Hall said.

Cornelius Kiesel of Zimmermann further observed that many of the machine modifications designed into the FZ40 Compact for CTD will now become standard options on the machine in the future. “When we saw that accommodating this leading moldmaker with the machine changes they requested and also the impact those changes had on their production at CTD, we were convinced these options would make perfect sense for others in the industry.” A last but significant advantage of the motion control programming on the CNC, according to Darin Hall, involved a fine tuning of the Z- and C-axis individual movements to achieve maximum surface finish quality. He notes this allows CTD to eliminate most hand polishing operations, a substantial cost saver for the shop. Two more Zimmermann machines are in the build stage for CTD, as of this writing CTD is an injection and compression mold builder, while its sister company CG Automation & Fixture focuses on designing and manufacturing downline equipment such as quality gauges, fixtures, IR/welding lamination machines, automated welding equipment, hot knife trimming machines, applique’ trim and form, assembly errorproofing machinery, tooling, custom presses, trim dies and robotic automation for handling and assembly operations. HISTORY Dynabrade began in 1969 with one inspired idea. Walter Welsch, Dynabrade's founder, developed the first DynafileÂŽ Abrasive Belt Tool as a method of improving the task of hand-filing metals and other hard surfaces, while making this process quicker and easier than ever before. Thanks to this innovative, entrepreneurial spirit, Dynabrade thrives to this day, continuously upgrading the product offered, through extensive research & development based on market needs and new technological advancements in the tool and abrasive industries. THE HISTORY OF HOW DYNABRADE BEGAN REFLECTIONS BY WALTER WELSCH, FOUNDER OF DYNABRADE, INC. maker and the pattern would be done in two weeks. I then went to the foundry and gave them an order to make three castings. After the castings were made. I went to a machine shop and gave them an order to machine the castings in two weeks and three days. They did, and I demonstrated and sold tools at a 3M show in Detroit on July 15, 1969. Today, 50 years later, that casting is still almost identical. I bought 100 motors from Aro and we were in business. Within three months, the 3M belts were breaking at the splice. Don Scholten, my former boss at 3M, suggested that 3M might stop selling me belts. Then I remembered that Hermes, an abrasive manufacturer in Germany, made great belts. I bought 200 from Hermes and they worked just perfectly. I sent 50 Hermes belts to 3M and asked Connie Freeks, head of their laboratory, to duplicate these belts and he did. Then Aro , the air motor manufacturer, went on strike and suddenly, I couldn't get air motors. I contacted Dotco and bought their air motors for $45 each, while Aro had been charging me $80 each. I saved on my cost per motor and the Dotco motors were smaller and lighter in weight. Walter Welsch, Founder and Inventor

I started working for the 3M Company in 1951, selling coated abrasives. My first sales territory was in Buffalo/Rochester, New York. At that time Curtis Wright was in Buffalo and was one of the first companies to manufacture jet engine blades. This led to my being one of the first people ever to see abrasive belts being run over small one inch diameter contact wheels, grinding convex areas on high alloy metals. Until then, splices on abrasive belts could not do that. Wurlitzer, the world famous jukebox manufacturer, was also one of my accounts. While visiting Wurlitzer, I saw a lady filing square holes in an aluminum casting that was used as a jukebox grill. The idea occurred to me that a portable abrasive belt running over a 5/8" diameter contact wheel could file those holes much faster. That moment was the beginning of the Dynafile® and the true start of Dynabrade, Inc.

With Fred Hopke, the Timesavers salesman, we called on Atcheson Graphite and met with Dick Redman, a graduate mechanical engineer. GF Machining Solutions to Debut Four New Products at 2019 Solutions Days

Fronius is launching the TransSteel 2700 and TransSteel 3500 C to complement the tried-and-tested TransSteel 2200, thus creating a whole range of multiprocess devices.
