Robot Programming for Polishing Aircraft Engine Lipskins
Since 1973, McStarlite has been the world’s leading producer of aircraft engine nacelle lipskins, manufacturing some of the largest and most complex sheet metal components for the aerospace industry. For decades, the polishing process of these critical components was done manually, relying heavily on skilled operators. However, this manual process was not only time-consuming but also physically taxing on workers. Additionally, the surface finish achieved depended greatly on the skill of the individual, often leading to inconsistencies that required rework to meet stringent aerospace standards.
In 2020, McStarlite decided to invest in automation to enhance their polishing process. They integrated a KUKA robot coupled with Robotmaster offline robot programming
(OLP) software to perform the lipskin polishing application. Lipskins, also known as engine nacelle leading edges, are aerodynamic structures that form the leading edge of an airplane engine.
Consistency, accuracy, and high-quality finishes were paramount requirements when McStarlite was evaluating automation vendors. Robotmaster’s ease of use and flexibility enabled the McStarlite team to manipulate process-specific parameters to achieve optimal feed rates, RPM, forces, and the required roughing and finishing passes. With automation, McStarlite was able to deliver consistent and accurate parts in a fraction of the time, allowing them to meet industry demands and stringent requirements.
Saravanan Rajaram, Mechanical Engineering –Quality Assurance at McStarlite, noted, “Automation is something we had been wanting to do for over a decade. It’s a lot of planning and CAPEX; however, automation standardizes the finish, the consistency, and improves our cycle time.”
Aside from production improvements, enhancing working conditions for operators and laborers was a priority for McStarlite. The type of manual labor performed before automation was very hard on workers’ backs, legs, and arms. Providing a better working environment for their people was a critical consideration in their investment in automation. The user-friendly nature of Robotmaster enabled McStarlite to repurpose workers who were previously doing manual labor to now operate the robot. Dimitar Nasev, Vice President at McStarlite, proudly stated, “We are very proud that we kept the same people that were doing the manual labor and trained them to be operators. Robotmaster’s simplicity of use enabled us to repurpose the people that were doing the manual labor to now use the robot. Even operators with basic education can use/program
the robot, eliminating the need to hire specialized trained operators.”
There are two main ways to program an industrial robot: via teach pendant, where each point is programmed manually, and via offline programming (OLP) software, which allows programming to be performed on a computer, letting the robot continue production without downtime. Robotmaster’s OLP capabilities provided rapid visualization of issues and opportunities, enabling operators to easily obtain optimal robot programs. High-mix, low-volume production facilities especially benefited from this technology as it greatly improved cost efficiency through rapid, validated, and offline programming.
By taking the leap into automation, McStarlite can now deliver consistent, high-quality parts to Airbus, reduce cycle times, and meet the demand for polished lipskins. They plan to add additional robot cell components, such as a rotary table, to enable polishing larger parts like full engine cowlings. Automation and offline robot programming have opened new doors of opportunity for McStarlite, maximizing profits and competitiveness while enhancing their production capabilities.
Maximize Productivity, Reduce Emissions: Monitoring Machine Data in Die-Casting
The increasing number of vehicles on the roads has heightened the demand to reduce CO2 emissions and increase fuel efficiency. Die-casting, an eco-friendly manufacturing process where molten metal is poured into reusable steel molds, plays a crucial role in this endeavor. This method not only enhances sustainability but also reduces costs and saves time. CastAlum, a global supplier of aluminum die casting and machining, produces essential components like steering gear housings, transmission cases,
and safety-critical suspension knuckles.
To further advance their processes, CastAlum collaborated with Brainboxes LLC, leveraging their Remote IO modules to develop a factory management system. This bespoke system remotely collects real-time data to maintain high productivity levels without delay. The die-casting process, which enables the production of lightweight automotive components, significantly reduces emissions by minimizing waste and optimizing material use.
McStarlite has successfully integrated an automated robot into its production facility
One of the main challenges CastAlum faced was the technical and security difficulties of directly communicating with machines and their software controls. The solution came in the form of Brainboxes Industrial Ethernet to 16 Digital Input devices. These devices monitored various machine inputs, providing a simple interface to capture and visualize production events in real-time with zero latency. Nathan Field, Innovation Lead at CastAlum, highlighted the immediate impact: “Implementing these devices has instantly reduced communication latency on the shop floor. There’s an immediacy in the flow of information because everybody is able to know the state of each machine at any given moment.”
Additionally, CastAlum implemented real-time tracking of shots as they happened. This innovation provided engineers with valuable information, including parts produced, cycle times, shift efficiency, and tooling life. The data collected was presented on digital signage throughout the factory, ensuring clear visibility of parts-production data and improved shop floor management.
Nathan Field further explained, “People can view the data at all times on their own devices. So everyone, wherever they are, can always know how each machine is performing at any given moment during the course of a shift, day, week, month, or production run.”
By using Brainboxes Remote IO devices, CastAlum achieved their goal of attaining the highest levels of productivity and quality. Supervisors and engineers were freed from the administrative burden of manually updating systems, relying instead on real-time information from the machines. These devices provided a wealth of information, including machine status and shot counts, enabling employees to quickly identify issues and gain a holistic view of the production floor.
In summary, CastAlum’s integration of Brainboxes’ advanced solutions not only maximized productivity but also contributed to significant emissions reductions. This partnership exemplifies how innovative technology can enhance efficiency and sustainability in the manufacturing industry.
