From the Editor Quarter 3 of 2021 is here, and the industry continues to make progress forward. The Industrial Machinery Digest team just finished up working three of the industry’s leading trade shows: Northwest Machine Tool Expo (Portland, Oregon), FABTECH (making it’s returning to Chicago’s McCormick Place), and AGMA’s Motion + Power Technology Expo. It was great seeing old friends and colleagues that we haven’t seen in the last two years. Talk on the floor was positive, with most manufacturers having moved on from the trepidation left over from the pandemic. The rise in variants of the COVID-19 virus, may have had some impact on overall traffic levels, but in general it was positive to be part of some sense of normality again. Most attendees were respectful in maintaining social distancing as much as possible, and most wore masks while indoors. The IMD team is looking forward to the remaining regional shows left on our schedule. The latest U.S. Manufacturing Technology Orders report, provided by AMT – The Association for Manufacturing Technology, echoes the response we heard from attendees and fellow exhibitors. Orders are up. Compared to orders made last year, July saw a 48 percent increase. According to Patrick McGibbon, chief knowledge officer at AMT, increased onshore capacity, and a more diversified supply chain for many manufacturers has made lead times more predictable and inventory more consistent. By having a better understanding over where the business is financially, even this late in the year, is helping give manufacturing professionals more confidence to make capital investments. Opening the Door to Automation:

Made4CNC Launches World’s First Completely Automatic CNC Door Opening Solution for Robots

A

new Danish company has solved a well-known and previously unsolvable challenge in the metal industry; Made4CNC has developed the world’s first completely automatic door opening solution for robotic machine tending, fitted to any robot and CNC machine in under an hour. Currently only a small percentage of the industry’s CNC machines are automatically fed components. Most of the world’s CNC machines rely on either the operator or the robotic arm having to physically open and close the machines’ heavy doors every few minutes. Investing in a new fully automatic CNC machine or upgrading an older model can be a tall order, both in practical and financial terms. Made4CNC’s first official product, the new Safedoor SD100 removes the barriers to the automation of component feeding at machine shops. Safedoor SD100 opens CNC doors that are up to 1

meter wide and weigh 400 kilograms, at a speed of 500 milimetersper-second. The door opener can connect to any robot and CNC machine make via galvanic insulated digital inputs and outputs. Several end users and distributors have already caught the scent of a killer app and have started deploying the solution. The team behind Made4CNC, Thomas Visti, Lasse Kieffer and Peter Nadolny are three professionals well-known for disrupting the robot industry, having played integral roles in the success of Danish robot companies Universal Robots, OnRobot, Purple Robotics and Mobile Industrial Robots.

Automation Must Speed Up When automating CNC machines today, integrators often build “homemade” door opening solutions. But that risks errors, stoppages, and hazardous situations because the solutions

typically require compressed air and are neither standardized nor tested. These challenges are overcome with Made4CNC’s fully electric Safedoor SD100 with built-in safety functions that enable the integrator to adjust the speed of the CNC door, making risk assessments easier to conduct. “Around the world the need for faster and greater automation is a major trend, and for it to succeed, less time must be spent on each installation,” said Peter Nadolny Madsen, CEO at Made4CNC. “With the SD100, we have integrated safety and robustness in a user-friendly solution, which we believe is the key to optimal productivity,” he said, adding that integration of collaborative robots or light industrial robots together with existing CNC machines makes a lot of sense, since the automation of existing machines generate low risk and a short payback period for the customer.

I therefore expect that Made4CNC will have established itself via robot distributors and integrators around most of the world in the next 12 months.”

Stable, Safe Door Openers Integrator Nordelektro has installed two Made4CNC Safedoor SD100 door opening solutions at Randers Tandhjulsfabrik. “It took less than an hour for each CNC machine and they are good and stable door openers,” reported Lars Bo Nielsen, factory manager at Randers Tandhjulsfabrik. For Nordelektro, it makes a huge difference that they can provide customers with a standardized solution designed as a solution-in-a-box: “Safedoor SD100 is a complete solution, which makes it simpler to work with automation,” said Jesper Storm Simonsen, sales manager at Nordelektro. “It is a huge advantage for us as an integrator. We don’t need to invent something complicated and expensive. We have minimum project risk.”

Better Flow and Better Work Environment Made4CNC has just entered into agreement with their first American distributor, Thinkbot Solutions: “Safedoor SD100 makes having a job as a machine feeder much more pleasant and easy-going, while the employer will be able to optimize and get a better workflow,” said President of Thinkbot Solutions, Philip Courtois. “Others

hen it comes to combining artificial intelligence and IoT, industry has so far clearly focused on predictive maintenance. “A mistake,” says Dr. Christian Liedtke, Head of Strategic Alliances at KUKA, with conviction. As the expert made clear at the beginning of the virtual discussion round: “If companies focus exclusively on predictive maintenance, they can only achieve better availability of a single machine, which shouldn’t fail anyway.” What end users are really interested in is generating more revenue. “To achieve this, however, all those involved in the

As initial applications of AIoT show, it is precisely the fine adjustments of industrial production that can exploit enormous potential to increase the quality of goods produced and overall yield. According to McKinsey, this will enable an increase in efficiency of up to 30 percent. The key is therefore to synchronize AI and IoT technologies. “If you think of AI as the brain of Industry 4.0, the Internet of Things functions like the nervous system in the body of a factory,” says Martin Dimmler, Business Development and Solutions Lead Cloud & AI at Device Insight. “Only when both systems work together, i.e., when well-prepared data is applied in large quantities to state-of-the-art machine learning methods, can the full potential of AIoT be exploited.” This is why IoT pioneer Device Insight has joined forces with

s experienced arc welders become an increasingly scarce resource and mass production amplifies the need for consistent product quality, many companies are at a loss. They need to weld their parts, but it’s difficult to find skilled welders who can produce high quality products, let alone maintain that standard of quality while meeting daily production goals. Growing tired of inconsistent part fit and the constant struggle to find enough welders to keep up with production, KMM’s new robots were put to work arc welding their all-terrain vehicle (ATV) and Mule and Teryx four-wheeler frames. Now, 30 years later, the manufacturer uses 71 Kawasaki arc welding robots, and that number grew to 84 by June of 2019. “Before robotic welding, there was a lot of frustration on the floor, because you’d get burn didn’t fit well,” explains Scott Gordon, chief engineer, Kawasaki Motors Manufacturing Corp. “We found that the quality of our product was dramatically improving with the implementation of laser tube cutting and the use of robotic welding.”

Challenges KMM wasn’t looking to robots to increase the amount of vehicles they were producing; they needed Kawasaki robots to maintain their current rate of production while providing a more repeatable frame. Because KMM needed to weld several different vehicles and models – sport utility ATVs and four-wheeler vehicles – they needed a versatile solution that could weld a variety of parts.

A Solution for Labor Shortage For years, KMM had been fighting an uphill battle against a growing labor shortage in the welding industry. In order to staff enough welders with the necessary level of experience, KMM designed a training course to certify new welders – an exercise that cost the company time and money, and still still couldn’t meet their demand for welders. Their newly trained welders were having to work overtime in order to meet production goals, which was also adding costs. Now, 80 percent of KMM’s arc welding processes are automated using Kawasaki robots, and only 20 percent of the work needs to be done manually. Trained welders can do a bulk of the work, which includes double checking the robots’ work or accessing areas too small for the robot to reach.

Consistency & Reliability Keeping up with increasing standards for product quality using manual techniques was a challenge. KMM does mostly pipe-to-pipe welding, so they couldn’t rely on a vision system to keep a robot true to the process path – they needed robots with high levels of repeatability, so they could run programs without having to see the path. Kawasaki RA010L robots have a repeatability of ±0.05 millimeter, which results in the consistency Gordon

has seen firsthand during his 33 years of experience. They are equipped standard with arc welding-specific software to enable quick and easy programming of the process path. “Kawasaki robots are by far the most reliable that we’ve seen on the market,” Gordon said.

Solution Flexibility was a must. KMM needed a solution that could weld a multitude of parts, and that they could modify to suit their fluctuating production needs and evolving product line. To accomplish this, KMM developed five different types of cells using a combination of Kawasaki R series and F series robots, to weld different components of the ATV and four-wheeler frames. Four of the five cells (called Type 1, Type 2, Type 3 and “Kneeling Easel” cells) weld parts ranging in size. Once complete, these parts are fed into the “Battle Bot” cell, which welds the entire ATV or four-wheeler body. The Type 1 cell welds small parts like suspension arms, and the Type 2 cell welds mid-size parts such as seats or front guards. It uses a Kawasaki RA010L robot to weld mid-size parts as they rotate on a welding table, attached to a quick-change fixture. The Type 3 cell has a 108 inch long and 52 inch wide cylindrical work envelope, making it ideal for welding long parts. The “Kneeling Easel” cell was developed specifically for welding large 6 ft. by 6 ft. cab frames, whose cumbersome shape posed an ergonomic challenge for human welders. For welding the entire vehicle frame, Gordon designed the “Battle Bot” cell, which is fed by the other cells. Because this cell was responsible for welding such an integral, and visible, section of the vehicle, KMM utilized a special wave form that combined the strength and penetration of MIG welding, and the clean look of pulse welding. With Kawasaki robots, they were able to do both in the same cell for a high quality product with minimal splatter.

Welding Condition Database During an automated process, the operator can change the welding conditions on-the-fly, and then store these changes to a built-in database. The saved conditions can then be recalled from the database to be reused in a process.

Oil Removal in Machining Operations: A Golden Opportunity for Cost Savings and Improved Parts Quality By: Jeff Elliott

hether tramp oil in coolant, or accumulated oil from parts washing, metalworking operations discover the benefits of efficient, well designed oil removal solutions To thrive, and in some cases survive, CNC machine operators are constantly driven to seek out new ways to reduce costs and improve finished part quality. However, many may be overlooking a significant opportunity to accomplish both mandates by focusing on improving the process of removing oil generated in the various stages of machining processes. Whether “tramp” oil finds its way into coolant, or accumulates in parts washing baths, oil can wreak havoc on machining operations. Tramp oil in coolant can clog lines and spray nozzles, shorten tool life, stain workpieces and lead to inaccurate tolerances. The cost of replenishment and disposal of coolant is also substantial. In parts washing, oil that is not removed accumulates and contaminates wash solutions, resulting in frequent bath recharging, and poor adhesion during painting or plating. There are also significant environmental treatment and disposal costs to consider. Fortunately, the solutions to removing oil are similar regardless of its source. Oil that accumulates in tanks and sumps can be economically and efficiently removed through carefully designed continuous skimming and/or separation systems. When needed, these systems can be customized to meet the requirements of specific equipment and various configurations and sizes of coolant reservoirs from individual machine sumps to large central systems.

Removing Tramp Oil to Extend the Life of Coolants Tramp oils (hydraulic oil, lubricating oil and greases, and protective metal coatings) can be generated by continuous small leaks from equipment, or a one-time occurrence, such as a hydraulic line break.

However, for machine tools to perform at peak efficiency, the coolant must be free from contamination. When tramp oils combine with other contaminants in coolant, they can form a sticky substance that clogs lines and sprays. When oil contaminated coolant hits the tool, the cooling effect of the coolant is reduced, causing shorter tool life, product staining, inaccurate tolerances, and a smoky atmosphere in the plant. Tramp oils in coolant are also a breeding ground for bacteria and can cause problems ranging from unpleasant odor to employee skin rashes. If not removed, bacteria also slowly destroy the coolant.

Removing tramp oil extends the life of the coolant, allowing it to be used much longer.

Oil Skimmers and Separators One cost effective and simple method to combat tramp oil is a surface oil skimmer that mounts on the coolant reservoir and continually draws off surface oil. For this to be an option, the tramp oil must separate from the coolant and gather on the surface. The most efficient type of oil skimmer uses a Free-Floating Collector Tube™ that actively and continuously removes the oil and grease as it rises to the surface of the water. As the tube moves across the surface, oil adheres to the outside, then the tube is drawn through a series of ceramic scrapers that constantly remove the oil, which then drains by gravity into a collection vessel. The tube skimmer operates continuously with minimal attention or maintenance. Tube Skimmers come in sizes and configurations to fit all applications, from small individual sumps to large holding tanks. For applications where the tramp oil does not easily rise to the surface, minor modifications can be made to the coolant reservoir to increase tramp oil separation prior to skimming. This can include reducing water turbulence, preventing coolant from plunging into the reservoir so tramp oil does not break into smaller droplets, and installing barriers that act as baffles. However, if the oil is emulsified or entrained in the water, it must first be separated before skimming. In this case, the best option is a system that accomplishes both steps, such as the Separate and Skim (SAS) oil/water separation system from Oil Skimmers, Inc. For more than 50 years, the company has created skimmers and oil separation equipment that addresses applications from small individual machining centers to large central systems. In some instances, space or access may also be limited, preventing the installation of an oil skimmer on or next to the coolant sump. The compact CoolSkim™, also from Oil Skimmers, provides a method of moving the coolant to a uniquely designed separator that facilitates the separation and removal of the oil, with the clean coolant being returned to the original sump/tank.

Extending the Life of Wash Solutions Another common machining process is part washing to remove oils, coolant and other debris that accumulate during the various stages of the manufacturing process. If this oil is not adequately removed, poor adhesion can occur during painting or plating. Although oil accumulation has long been an issue, parts manufacturers seeking a higher level of product quality often incorporate oil removal solutions in high-end, automated parts washers. “If the wash is not properly prepared and foreign substances are not removed from the metal in the wash phase, the finish - the ‘dress’ - may not hold properly, and it may not wear well,” says Jim Petrucci, vice president of Oil Skimmers, Inc. As the wash stage removes the oil, it accumulates in the wash solution. This accumulation contaminates the wash solution, resulting in frequent bath (wash) recharging or improperly cleaned parts. These problems lead to ever increasing expenses that include

disposal of the contaminated wash solution, additional use of chemicals, costly downtime, and increased labor. Even parts washer OEMs are quick to acknowledge the critical importance attributed to a wash that is free of floating oil. One Midwestern parts washer supplier, in business more than thirty years, addressed the issue of oil accumulation in the wash by installing an oil skimmer with its equipment. The product, the Model 5H from Oil Skimmers, Inc. is a fully automatic skimmer used to decrease downtime and increase bath life. With the skimmer, oil adheres to the outside of a closed loop tube as it is slowly drawn across the surface of the water, adjusting automatically to changing water levels. The oil-covered tube passes through scrapers that remove the oil. The clean tube then returns to the water surface to collect more oil. The recovered oil flows into a collection container and is virtually water-free. “With the addition of the Model 5H [to our equipment], we have happier customers. The metals are cleaned of oil, we’ve saved the customer time and money, and the final plating or painting will ultimately adhere better, look better, and last longer on the metal parts,” said the company’s director of engineering. Because the wash is cleaner, they also notice better parts cleaning, less use of chemicals to combat contaminates, and better salt spray test results. Another benefit of using a well-designed oil skimmer is that the process is less labor intensive. “Downtime to recharge the water requires additional labor to restart the bath,” he adds. “Plus, we do not have to monitor the wash as often, since we are putting in fewer chemicals. This oil skimmer can work unattended 24 hours a day without the need for someone to watch it.” According to Petrucci of Oil Skimmers Inc., another parts washer OEM was motivated by increasing environmental regulations to add a skimmer to their equipment late in the design process, despite very little residual space for the unit. “One of the challenges when applying a skimmer is the particular physical envelope available,” says Jim. “If we don’t have an off-the-shelf unit, we have the ability to modify the equipment and mountings to fit the requirements,” says “In this case, our engineering team designed a solution that would enable them to put a skimmer in that piece of equipment.”

Oil and Coolant Disposal Costs Whether generated in machining or parts washing, CNC operators incur costs for the proper treatment and disposal of oil in wastewater and when disposing of coolant. In the case of coolant, one option is to pay to have the entire coolant mixture hauled away. However, waste haulers typically charge more if the oil has not first been removed from the mixture. Some will not take any mixture with oil. The other alternative is to break down the coolant, discharging the water and disposing of the concentrate. Ultrafiltration and distillation are the most common ways to break down the coolant mixture, but each works better if any oil in the mixture is first removed. When free oil is eliminated from the coolant, the


distillation process requires less energy; depending on the system, ultrafiltration efficiency increases from 20% to 70%. Certain coolants can be discharged into municipal sanitary sewers if they are oil-free.

Immediate Cost Savings With so much to gain, including immediate cost savings, installing an efficient oil removal system far outweighs the initial cost of the equipment. “Machining operations, including major aerospace and automotive corporations, consulting with us on oil removal solutions usually have one of three motives: to improve the quality of their finished parts, extend the life of coolants and wash solutions, and to meet the increasing environmental standards for treatment and disposal,” say Petrucci. “Given that the efficient and economical removal of oil can impact all three factors concurrently, it is something machine shops should be reviewing much more closely,” concludes Petrucci.  For more information about oil skimmers, oil removal systems, or how
