We have a saying at AGMA when people ask about the importance of what our members manufacture. We tell them “Gears make the world move.” The show’s new name is a direct reflection of the most simple and important function of a gear. Although the name is new, the foundation of what the show represents is still very present, with the entire gear manufacturing supply chain represented. Motion + Power Technology Expo is not just a tradeshow, but a technical reality that is coming to fruition as we speak. All over the world we see industries teaming up to offer consolidated supply chains where customers can meet all their needs in one place. In a global marketplace, with steep competition and technology changing rapidly, AGMA thought it was time to have a show that represents all the power transmission sectors that make the world move – fluid and electric power included. The name is part of this new vision for the show, bringing all types of power transmission buyers together to network, see the latest technology, and to learn about new processes. We are very

We are really excited about all the new events and educational opportunities that we are offering in Detroit this October. It was important that with the new branding, we developed new ways in which we can support all parts of the power transmission industry and our expanded audience. The industry is busy, and letting staff leave their everyday work to attend a tradeshow is a tough decision for companies. That is why we wanted to make sure we offered more than just a place to do business by creating a two-track MPT Conference that includes 16 speakers on Emerging Technology and Business Intelligence topics. These presentations come from subject matter experts in the fields of 3D printing, IIoT, Electric Drive Technology, Robotics, Blockchain, Cybersecurity, Market Information and Workforce. In addition, we teamed up with expert instructors that covered all parts of the power transmission industry with education seminars on topics such as Supply Chain Management, Fluid Power Components, Bearings, Heat Treatment, Gear Engineering and more.


IMD – The Industry’s Most Extensive Industrial Publication

Additionally, we know that the show floor offers exhibitors the space to make sales, but we extended this concept with new networking events that showcase the diversity of our industry. With a Young Professionals networking event and a Women in Manufacturing Breakfast, AGMA and partners are providing exhibitor and attendees the time to build relationships and business contacts for the future. We wanted exhibitors to come to MPT Expo knowing that they have every available resource provided to them. We respect that coming to a trade show can be expensive, so we want to make sure that we offer everything they need for the best ROI.

It’s really exciting to see this burst of fresh energy for the show. Does it also signal any new directions within the AGMA itself? AGMA has been strategically working to build new and stronger relationships with other sectors of the power transmission industry. The energy you see is reflective of the hard work, from members, our board and staff to make sure the gear industry stays current, relevant and up-to-date on the changing technology of the global marketplace. AGMA has been collocating its show with ASM International’s Heat Treat Exposition for more than a decade, and has also had a long relationship with the American Bearing Manufacturers Association, who are supporting the show with an education seminar. Motion + Power Technology Expo also brings a new partner with the National Fluid Power Association having a

pavilion of more than 20 fluid power companies, which also offered three seminars. The show is a great way to represent how interconnected the power transmission industry is, and AGMA will continue to build strong partnerships with associations that can help bring value to our exhibitors and attendees.

What do you hope attendees found most valuable about this new format? What do you feel generated the most buzz? The name change and rebrand has generated quite the buzz already. Gear Expo was a staple for our primary members, and the work we all did to bring the show to where it is today was significant. Attendees found that legacy is still there, and the fact that our exhibitors are not just companies that have been around for five years, but instead have over 50 years of experience, demonstrates the strength and quality of what we offer. I think that history mixed with the new demographics, the MPT Conference, and the expanded education seminars gave companies a reason to send multiple people to the show with the confidence that they were investing not only in growth, but in training. We’ll be introducing the Women in Manufacturing Hall of Fame  at the 2020 SUMMIT Sept. 28-30 in Cleveland, Ohio, which also  marks its 10-year anniversary.

TALKING SHOP WITH: Allison Grealis — President, Women in Manufacturing Women in Manufacturing has experienced significant growth since its inception in 2010. You were there from the start — could you take us on a quick tour? I’d be glad to. It all began in 2010 when the Precision Metalforming Association (PMA) named its first female chairperson, Gretchen Zierick of Zierick Manufacturing. She was instrumental in laying the groundwork for a group within PMA that was then known as Women in Metalforming. I had been with PMA for nearly 10 years by then, and I worked alongside Gretchen in pulling together our first gathering, which was held in Cleveland in 2011. This later became our annual SUMMIT, which was just held in Denver, Colorado, in September. Based on feedback from attendees, and the invaluable support of PMA, we began crafting an organization based specifically on its members’ needs, designing a membership model and a regional chapter structure, and in 2015 we received our 501(c)(6) designation and became a national trade organization and a separate entity known as Women in Manufacturing (WiM). In addition, we created the Women in Manufacturing Education Foundation to develop and deliver enhanced educational opportunities the following year.

Why do you think this organization has been met with such success from its earliest days? I think there were quite a few contributing factors. Before WiM was established, you would find that women naturally gravitated toward each other at trade shows to discuss their shared experiences. Once we had our first event in Cleveland, the level of enthusiasm about having a forum specifically focused on women’s professional

issues was really exciting, because nothing like it existed before. So being able to harness that excitement in order to tailor the organization based on member feedback was an important part of our development. And also having the support and expertise of PMA behind us can’t be overstated. We were able to learn from their ‘tried and true’ practices and modify them to match the needs of WiM members. I am still PMA’s vice president of association services, in fact, so the relationship remains close and very productive.


IMD – The Industry’s Most Extensive Industrial Publication

The events calendar on your website lists quite a number of activities for members to engage in; everything from site visits to networking events to educational opportunities. And the SUMMIT agenda is clearly meant to encourage communication and professional development as opposed to equipment displays. Absolutely. Again, everything we do is based on what our members tell us they find valuable in reaching their career goals. That allows us to meet our own goal of supporting, promoting, inspiring, and celebrating women in manufacturing. And a big part of that energy comes from the members who volunteer to create these agendas. Each of our 21 chapters are headed by volunteers who develop activities based entirely on their own members’ feedback, whether that be tours of local manufacturing facilities, job fairs, educational seminars, networking events with business leaders, whatever leads to career fulfillment and advancement. And the same can be said of our annual SUMMIT event, except on a larger scale. The 2019 event was held in Denver, as I’ve mentioned, and we had 482 attendees, which was a 15-percent increase over last year. We’ve seen growth every year, in fact. But it has its own character in that the emphasis is on education and communication rather than displays and demonstrations. Our three-day SUMMITs are made up of roundtable discussions, educational seminars, networking events, site visits to local manufacturing facilities, and social occasions to help build relationships between WiM members that might lead to mutually beneficial future collaborations. And we have a different host

committee plan these events each year to keep them fresh and to keep that spirit of enthusiasm alive.

Is there anything new and exciting on the horizon that you’d care to mention? Yes, there is. We’ll be introducing the Women in Manufacturing Hall of Fame at the 2020 SUMMIT Sept. 28-30 in Cleveland, Ohio, which also marks its 10-year anniversary. We’ll be inaugurating the first class on the last night of the conference, which will be Wednesday, Sept. 30. People who are interested in nominating trailblazing women in the industrial workplace will be able to do so by visiting our website. TALKING SHOP WITH: Kim Williams — Director of Marketing, US Metal Crafters I understand that you and your colleagues purchased the assets of the company in 2018, but that it has actually been in business for the past 34 years. That’s right. We acquired the facility, the equipment, the accounts that were already on the books last November, and we retained key employees so that we could benefit from their long years of experience. It was quite an experience to able to hit the ground running so quickly. We are ISO 9001:2015 certified and currently finalizing our International Traffic in Arms Regulations (ITAR) compliance as well. Steve McDaniel is our principal owner, who provides seasoned corporate leadership and vision. He has quite the proven track record. US Metal Crafters is a sister company to US Duct, one of his other successful businesses.

Can you give us some idea of the markets you serve, and how you go about doing so? We are involved in so many different industries that it’s somewhat difficult to pull together a comprehensive list, but we’re basically using roll forming, metal stamping, laser cutting, fabrication and assembly, among other methods, to produce component parts that are used by a variety of OEMs. Some examples are in the solar industry, commercial and hospitality furniture, and access control industry, etc. We can either work from our customer’s plans, or we can step in and provide prototype design service, including die manufacturing and maintenance. We have independent sales reps

located around the country to assist our customers, and we also have an in-house tool and die shop, which is pretty rare, and allows us to cut our lead time on manufacturing dies by weeks by handling the work ourselves. That’s a huge benefit for our customers, since it slashes the lead time for their orders. In addition, we are both a job shop for smaller orders and a production manufacturer for larger blanket orders involving periodic PO releases.

At this early stage of the company’s development, what do you and your colleagues most want it to be known for? The fact is, it goes without saying that we have to deliver quality parts on time. So, we do that. We ensure this by relying on continued equipment upgrades and utilizing engineering tools including Autocad 2020 (CAD), Fusion 360 (CAD/CAM/CAE), Metacam (CAD/CAM), Profil (CAD), Radan (CAD/CAM), and E-2 Shop Tech (ERP). Digitalization for the Metal-Forming and Additive Industries

W

hether you’re a small fabrication shop, a global production company, a custom equipment builder or a major machine line supplier, digitalization must be in your future. Siemens presented its digitalization portfolio to the metalforming and additive manufacturing communities at FABTECH 2019. Led by a team of digitalization experts, Siemens demonstrated and discussed the many ways small fabrication shops and global manufacturers can begin or continue their drive towards the digital factory. “Our goal is to maximize the productivity of a machine by highlighting areas of improvement. KPIs (Key Performance Indicators) directing a company’s operations are nothing new, but the way you get there has changed dramatically”, says pre-sales consultant, Steve Fruehe. The machine builder or end-user set the goals — and the machine hardware and software working in tandem, collect and store the data in the cloud or on a local server. The experienced production and quality control personnel, who know the hierarchy of data and understand its use, big or small, can then work with Siemens to create and customize a series of apps to pull data points, extract the most important information and display them on various

devices, whether on-site or remote, to give authorized personnel the ability to take corrective actions. This includes establishing predictive maintenance schedules and plotting the performance of a globally installed base of machines or a series of production lines, for further analysis or even future design modifications. “That seems like a lot,” says Fruehe, “but with Mindsphere and or our Analyze MyPerformace application, the customer has the ability to calculate KPIs such as OEE, machine availability, line performance and, of course, quality as referenced to set standards.” The system can be used to monitor machines, production, and even physical assets at a company to better achieve production optimization. As data points are analyzed, corrective actions can be more efficiently executed, through the combination of edge technology, servo positioning with PLCs, CNC program interfaces plus the drives, motors and mechanical components on the machine or line. Fruehe continues, “Customers can bring their manufacturing process to us and we can help them select the most appropriate solutions. Clearly, the solution for a global OEM won’t be the same as it is for a local fabrication shop, but the guiding principle is actually the same — namely, how do you want to gather the data, prioritize it, put it into an accessible format, and use it to make things run better.”

omenson Machine Works is a third-generation, familyowned manufacturer of precision hydraulic manifolds, with a focus on continuous improvement. The company turned to collaborative automation in its pin-stamping application to improve quality, profitability, and worker satisfaction. The OnRobot collaborative RG6 gripper handles dozens of different part sizes with fast and easy change-overs and sets the stage for ongoing automation in potential applications such as CNC tending, deburring, and packaging. When Tomenson Machine Works looked at repetitive tasks ripe for automation, the job of placing parts in a pin stamper for engraving was low-hanging fruit.

“Operating the engraver is tedious. It’s not something people go by and say, ‘Yay, I’m going to go run the engraver for eight hours,’” says Geoffrey Rose, secondary operations lead and quality supervisor at Tomenson Machine Works. Automating the tending of the pin stamper was also a straightforward process for the Chicago-based company’s first foray into automation. There was just one problem: Tomenson has hundreds of part sizes going through the pin stamper so the company needed an adaptive gripper able to handle a wide range of units. “We liked OnRobot’s RG6 gripper for this application because we realized it could handle our biggest and smallest parts going into the pin stamp, and wouldn’t require any extra programming

One of the challenges for Tomenson was that the company had no prior robotics experience. “No one in the company had ever dealt with collaborative robots or anything of this manner, especially not Geoffrey, who’s doing the programming every day and running the system,” explains Roake. “The first time he ever saw a collaborative robot or an OnRobot gripper was the first day we brought it in.” Geoffrey Rose didn’t need much training, however. “I watched Alex do one program, and then I just took it over and asked him to come back in an hour,” says Rose, who spent 30 minutes to confidently master programming the RG6. “After that, I flagged him down and said ‘Hey, check this out, I think it’s good.’” The gripper’s easy programming meant that the company saw quick results with minimal training and significant cost savings on engineering hours. “As soon as you plug the RG6 in, it works. Programming the pin stamper is actually much harder than programming the gripper,” says Roake, who describes how long the process took. “For the entire system, it took us maybe a couple of weeks, but for the gripper specifically, less than a day.” The pin stamping application requires the gripper to handle as many as 30 different parts to-date but programming a new part in as little as five to 10 minutes since the robot can use the same basic code for every part and the gripper senses when it grasps the part, no matter what size it is. Brian Einzig, an automation specialist with FPE Automation, helped advise Tomenson on the robotic system. He doesn’t hesitate to call the OnRobot gripper a ‘game-changer.’ “Whereas we normally see the one gripper, one part, we now see the flexibility that the OnRobot’s grippers offer customers. It’s a customized tool out of the box,” he says. “Before they were using maybe a two-jaw gripper for one part and a three-jaw gripper for another part, now we’re seeing the RG6 can do multiple parts for multiple jobs.” Because some parts require very thin fingers, Tomenson is able to 3D print finger extensions and simply attach them to the RG6 gripper, a task that takes only a couple of minutes. All of the plug-and-play gripper’s programming is handled intuitively through the OnRobot software that enables easy deployment on the robot arm with no additional PLCs required. Tomenson currently has developed and stored nearly 40 programs on the robot, all based on one initial program.

The robotic system with the RG6 gripper is a collaborative application that is safe alongside workers. “We knew we were not going to get a gripper and robot that might need safety guarding because we’re working in a tight environment in the cell, says operations manager Alex Roake. “The collaborative aspect was one of the main factors in how we picked out the gripper and the robotic system.”

“The collaborative aspect of the gripper and the robot system was absolutely necessary,” explains Roake. “We knew we were not going to get a gripper and robot that might need guarding because we’re working in a tight environment in the cell where they’re working. The collaborative aspect was one of the main factors in how we picked out the gripper and the robotic system.” Results feature a 40 percent reduction in misloads and fast ROI in just six to seven months The RG6 application has quickly delivered impressive results. Zach Roake, quality and post-production manager, describes the improvements seen in automating the process. “The biggest difference since we brought in automation and the gripper was that we’ve seen a huge reduction in misloads,” he says. “I would say we’ve seen about a forty percent reduction in misloads coming from engraving the wrong side or in the wrong direction since we’ve incorporated the system.” Profit margins have also improved, especially on smaller products. “Before this system and the gripper, we definitely had lower profit margins on these small blocks,” says Alex Roake. “Now when we see a small block, we’re not afraid to quote it because we know handling thousands and thousands of these will be done by the robot, not a human, which makes us less fearful of quoting very high-volume small parts.” By easily automating the small parts with the gripper and robot, we’re able to save engineering hours while also reallocating workers to focus on bigger parts with complex processes and longer cycles that require more attention.

Just-In-Time Manufacturing Now Possible The easy programming and implementation of the gripper also allow for fast response to customer needs. “Say it’s a Thursday and we get a hot order,” says Rose. “We’ll get the job set up and it’ll be on the saw, and on Friday I can have second shift run the robot, just loading and unloading it. By Monday, we’re already shipping the parts to the customer. It gives us a lot of flexibility to respond to market demands and on-time deliveries, as well as just ease-of-use around the shop.” Ultimately, Tomenson expects a fast return on its investment by replacing a first-shift operator with the robot and gripper, estimating a 13-month return on the gripper for a single shift. Alex adds, “If we’re calculating the fact that we can now run our gripper on first and second shift, the number would be roughly half—so around six to seven months we will get our return on investment.”

Arrival Of Robotic System Made Operator Cheer An additional benefit is increased employee satisfaction and excitement about the new technologies across the company. The process before automation was a human operator loading the pin stamp machine one part at a time, standing or sitting at a stool and using a foot pedal to activate the pin stamp, all day long. “When we first started installing the robot with the gripper, our previous pin stamp operator actually started cheering because she was so excited that we were able to move her to a different department where she was able to do more meaningful work,” recalls Roake. Now she’s working in the shipping department and helping pack the parts and inspect the parts before they make it to the customer.”



ABOUT ONROBOT For handling smaller parts, Tomenson 3D prints its own “fingertips” for the gripper, and change-overs only take a couple of minutes.

With the repetitive operation automated and staff moved to more valuable tasks, Tomenson also saw savings in where operators need to be deployed. “Now we load a conveyor that can run for around 45 minutes, and then just keep continuously loading and unloading the conveyor,” describes Tomenson’s operation manager. “Since we are able to let it run unattended for around 45 minutes, we’re able to use the same person to run the line saw and the robot, as opposed to having two separate people. In terms of cost-saving, it’s basically equivalent to one operator.”

Established in 2015, the company merged with Perception Robotics and OptoForce in 2018, followed by an acquisition of Purple Robotics a few months later. In April 2019, OnRobot acquired the intellectual property of Blue Workforce, a Danish company making grippers and a vision system. Now, the OnRobot product range features a wide assortment of end-of-arm tooling, including electric grippers, force/torque sensors, a vacuum gripper, the awardwinning Gecko Gripper, and tool changers. This new combination of offerings from OnRobot makes it quicker and simpler to automate tasks such as packaging, quality control, materials handling, machine tending, packaging, assembly, and surface finishing. The company plans to grow through further acquisitions

Their first automation project off to a good start, Tomenson is already looking at other opportunities for collaborative automation according to Alex Roake. “Now that we have a successful application with the OnRobot RG6 gripper, we have looked into other possibilities in post-production or shipping or even loading up the CNC machines,” he says. “The ease of programming is what leads us to be confident in this decision that we can carry over to other departments, because we don’t need to hire an extra programmer, but can use our existing workforce.” Suggestions on where to put the RG6 gripper to work next doesn’t just come from management. “We have several of our employees actively come up to us with ideas on where they would like to see a robotic system go in next,” says Roake. “Everyone’s curiosity is at an all-time high.”

O

ne of the major problems manufacturers face with tooling and machinery is the difficulty of moving heavy equipment from point to point. For example, a machine left on the manufacturing floor might become an obstacle, potentially causing an accident or injury. What happens when the manufacturer changes to a reconfigurable system in which machines in a production line need to be swapped or moved elsewhere to meet changing production demands? Regardless of the situation, finding an effective way to mobilize heavy machinery is critical for end-users and a design challenge for original equipment manufacturers (OEMs). Fortunately, it’s a challenge they can solve. The solution: design machines that float by using an embedded air bearing system as built-in rigging.

For OEMs, this presents an opportunity to competitively differentiate themselves and potentially upsell their offering by adding significant value for the end-user at the marginal cost of a simple add-on feature.

contact area. Further, the sheer amount of force they require to move very heavy machinery may exceed practical or safe limits. Setting equipment on platforms for forklifts to move is another option, but that too has its drawbacks. Fork trucks can be as unwieldy as the loads they lift, even if driven by experienced, certified operators. In many plant environments, inches matter, and fork vehicles may not have sufficient room to maneuver. Operators may have to shut down production and move other equipment just to assure the right amount of access for the truck. Similarly, the setup time required of the material handling system can affect its feasibility, as an Illinois-based machinery manufacturer noted when evaluating air casters, “It was difficult to move cabinets by overhead crane in a shorter time, as setup time was higher. Therefore, to improve the movement time, we decided to use air casters.” There are additional benefits as well. Air bearing systems readily fit inside any existing equipment footprint without the need for additional floor space. Operations require neither special equipment nor certified operators, which reduces the possibility of unwanted downtime, delays, and disruption. Embedded air casters compound these advantages. Since they’re already built-in, all an operator needs to do is attach the air hose, push the load into position and deflate—all of which can be accomplished in minutes.

Facts Machine Designers Need to Know The approach is everything in optimizing an embedded air bearing system. Air casters are not necessarily one-size-fits-all. First, designers will need access to engineering models to ensure proper fit and function or identify any appropriate adjustments to make. Access to complete engineering models enables designers to evaluate the air caster option without expending much in the way of time or resources. Second, during an evaluation, designers should be able to answer a series of questions:

1. How much will the machinery weigh? This question may seem a little misleading. Air casters can work with virtually any weight; that’s not the issue. Weight, however, will impact structure support, specifically the number of support points that will have to be placed beneath the object. In most cases, OEM designers should expect to use four to six air casters.

4. How do you want to attach the air casters? The answer to this question is largely at the discretion of the designer. The cost to install is typically low because designers can determine which type of attachment such as bolts, screws, welding or other means works best. Pre-built mounting points facilitate designer decision-making on either positioning the air casters or engineering a new hole pattern that will adapt existing equipment and integrate the air bearing system.

To stay ahead of the curve and maintain profitability, manufacturers need to keep up without incurring added costs or productivity losses. Admittedly this is a challenge, but it is certainly solvable. OEM designers can generate previously untapped value for their customers and themselves by designing and building flexible machines capable of repositioning, relocating and reconfiguring as soon as needed. A thin layer of air produced by embedded air casters makes all of these possible, enhancing a facility’s mobility, safety, and productivity while reducing system costs.

2. What load can the floor take? While air casters tend to outperform other mobility methods in preserving floors from damage or even simple wear-and-tear, they can still exert pressure. Surface quality and condition of the floor should be considered as should the number and size of air casters required. The size determines how widely the weight of the load will be distributed.

Deburring for Extremely Hard Metal Parts

W

hen an application calls for surface finishing, cleaning, polishing, deburring, edge blending or removal of paint, rust or other contamination, a wheel brush is often the ideal solution. A type of power brush, wheel brushes are motordriven and may feature an arbor hole or keyway that supports their use with grinding equipment or CNC machinery. Wheel brushes are circular in shape with uniform distribution of the fill materials extending radially from the center core to the periphery. When metal wire filaments are used, they are excellent tools for light deburring, edge blending and general surface finishing. The brushing action occurs at the edge or face of the tool on machined parts such as steel shafts, gears, turbine blades, or extrusion cut-offs. However, when harder materials are involved, wire filaments can break off, or deform – even if crimped. Although knotted wire options are available for more aggressive deburring, for today’s hardened steels and alloys even this type of wheel brush is not sufficient. Instead, for the most aggressive deburring or surface finishing the solution is a wheel brush that utilizes abrasive nylon filaments made of silicon carbide. Taking it one step further, diamond grit can be used for the hardest metals and alloys in use today. The construction of these composite hub radial wheel brushes, as they are called, provides a long-lasting wheel with less filament breakage and superior performance.

For JR Precision and Welding, a machine shop in Houston, Texas, the issue of removing large burrs from machined holes in an extremely hard 4140 steel alloy part used as a muzzle brake for firearms was proving a challenge. Founded in 2017, the machine shop specializes in 3 and 5-axis CNC manufacturing, 3D printing and welding. A muzzle brake, or compensator, is a device connected to the barrel of a rifle or pistol to help control recoil and the rising of the barrel that normally occurs after firing. There are different forms of muzzle brakes, but most consist of a small length of tubing approximately 5-centimeters long. Muzzle brakes utilize slots, vents, holes, baffles and similar devices to redirect a portion of propellant gases to counter recoil and unwanted muzzle rise. Where and how these holes are placed in the muzzle brake has a tremendous effect on the influence of the brake in terms of recoil and muzzle movement. However, when machining these holes, large burrs were forming at the oval-shaped gas ports. The cylinder was made of 4140 steel, which is a one-percent chromium-molybdenum steel alloy that is generally hardened and tempered to a tensile strength of 850-1000 Mpa. The company was machining the part on a 5-axis machine in an elliptical path, which increased the size of the burrs created. “The burrs that were created were razor-sharp and thicker than we wanted them to be on each of the 4 main ports in the part,” says

James Mawazeb, Director of operations and lead engineer at JR Precision & Welding. This led him to reach out to a local tooling representative from Bass Tool & Supply, a leading supplier of CNC machine tools, for wheel brush options to remove the burrs in one automated operation. The rep, in turn, suggested he contact Los Angeles-based Brush Research Manufacturing. The company is known for inventing the Flex-Hone®, a tool characterized by abrasive globules that are permanently mounted to flexible filaments that are attached to a center shaft. With its low-pressure, low-temperature abrading process, the Flex-Hone tool can remove work-hardened layers and deburr parts without disturbing the underlying metallurgical structure. However, Brush Research also manufactures a wide array of wheel, cup and end brushes in a variety of sizes, filaments, and grits. Still, based on the geometry, location of the burrs and the hardness of the metal alloy, it wasn’t immediately clear what the best solution would be. So, the engineers at Brush Research suggested Mawazeb send in several sample parts for testing in the lab. At its surface finishing laboratory in Los Angeles, Brush Research engineers analyze customer parts that require finishing, then selects and tests the tools that will provide the best solution according to customer operating parameters. At first, the company attempted to remove the large burrs using NamPower abrasive disc brushes. Composed of flexible abrasive nylon filaments bonded to a fiber-reinforced thermoplastic base, the disc brushes contain a unique combination of both ceramic and silicon carbide abrasive. The abrasive filaments work like flexible files, conforming to part contours, wiping and filing across part edges and surfaces to deliver maximum burr removal rates. Although an excellent tool, the abrasive disc brushes were not sufficient for removing the burrs. “After testing out disc brush with different depths and speeds, we decided to try an abrasive nylon wheel brush,” says Elysha Cole, Product Support Specialist at Brush Research. “It was able to easily get into the slots, push the burrs out and remove them.” The abrasive-filled nylon filaments are set into molded cores, allowing higher filament densities and putting more cutting tips at

the point of attack. In addition, the filaments are extremely durable and self-sharpening, providing excellent performance and wear life. As the brushes come in contact with the work surface, the filament grit wears off, exposing new cutting particles. In that manner, the brush continues to be sharp even after repeated use. In addition, unlike the bristles of metal brushes the abrasive nylon fibers are not prone to deforming or breaking off like wire brushes. The product utilized to prove the concept was a 6-inch diameter tool with silicon carbide filaments. Because the burrs were a bit heavier and the customer was not concerned about the final surface finish, the machine shop opted for 80-grit. The tool can be automated on CNC equipment or offline as a secondary deburring operation. According to Mawazeb, the abrasive nylon brush met all his requirements, including how well it fit in his 5-axis machine’s magazine holder and existing toolholders.

However, the primary concern was how much material the brush would remove. “We didn’t want the brush to affect the outer diameter measurements in a way that affected the performance of the ports,” says Mawazeb. After testing the abrasive nylon brush, Mawazeb says he was impressed. In addition to removing the large burrs, the brush also provided a soft edge break to the four ports so they were not razorsharp without affecting the surface finish. “The abrasive nylon brush removes just the right amount of material,” says Mawazeb. “The surface finish actually matched what the customer wanted as well.” After proving the concept in the lab, JR Precision and Welding ultimately decided to purchase a smaller 3-inch diameter version of the wheel brush. The shorter trim fill has less give, so delivers an even more aggressive action. Mawazeb says he also tried another brush from another supplier but was not impressed. The filaments were angled down and the fill was not as compact as the abrasive nylon wheel brush from Brush Research. “I tried another brush but didn’t like how it performed. When it would go over the part, it would be like it was a toothbrush, just rubbing over metal. So, it didn’t actually remove anything. It actually scuffed up the part more and left a horrible finish,” explains Mawazeb. According to Mawazeb, the machine shop has installed the abrasive nylon brushes and the equipment is programmed for the next order muzzle breaks scheduled for production in the next month.  For more information:
