hrough the years, no lathe has been as popular or iconic as a South Bend 10" lathe. This new Heavy 10™ is a modern variation of our classic South Bend legend—esteemed throughout the world for always being reliable and exceptionally accurate. Not to be outdone, the SB1007 is a gearhead lathe packed with features and refinements usually found only on much larger, more expensive machines. With a 10.75" swing and 30" distance between centers, powered carriage and cross feeds, quick-change gearbox, all gear-head headstock, jog button, outboard spindle spider for gunsmithing, a D1-4 camlock spindle, precision Germanmade spindle bearings, and especially thick castings, this lathe is heavy enough to do a wide variety of jobs—yet light enough to be quick and responsive to the operator. Spindle speed is controlled via convenient headstock levers, offering an available range of 55–2200 RPM. A heavy-duty 3 HP Delta variable-frequency drive inverter ensures smooth, consistent torque at every speed from the 2 HP two speed 3-phase motor—without requiring 3-phase power!

Haas Automation Records Best Year Ever Haas Automation, Inc. reports that its annual revenues exceeded $1Billion for the first time in company history in 2014 – an increase of more than 11 percent over 2013 – making it the best year ever for America’s leading machine tool builder. The company also built more than 14,000 units in 2014 – a 22 percent increase over 2013. September was the 2nd-best sales month ever for Haas, thanks in part to a very successful IMTS. And October yielded records for machine tool production and sales, with more than 1400 machines built and revenue exceeding $100 million. Third-quarter revenues also set a company record, only to be surpassed by record revenues in the 4th quarter. “It was an incredible year,” stated Haas General Manager Bob Murray, “our best year ever. And we owe a lot to our international customers. We will continue investing in our growing international markets to ensure that all Haas customers receive the high-quality products and world-class service they deserve.” Haas products are built in the company’s 1-million-square-foot manufacturing facility in Southern California. They are distributed worldwide through a global network of Haas Factory Outlets (HFOs) that provide the industry’s best sales, service and support. Currently, there are more than 170 HFOs in more than 50 countries worldwide, with more planned for the future. For more information visit www.haascnc.com or call (800) 331-6746
Equipment Leasing and Finance - 2014 Finishes Strong The Equipment Leasing and Finance Association’s (ELFA) Monthly Leasing and Finance Index (MLFI-25), which reports economic activity from 25 companies representing a cross section of the $903 billion equipment finance sector, showed their overall new business volume for December was $12.9 billion, up 20 percent from new business volume in December 2013. In a typical end-of-year spike, their new business volume was up 90 percent from November volume of $6.8 billion. Cumulative new business volume for 2014 rose 8 percent over 2013. Receivables over 30 days were unchanged from the previous month and from the same period in 2013 at 1 percent. Charge-offs were unchanged for the ninth consecutive month at an all-time low of 0.2 percent. Credit approvals totaled 78.6 percent in December, a slight decrease from 79.1 percent the previous month. Total headcount for equipment finance companies was up 0.5 percent year over year. Separately, the Equipment Leasing & Finance Foundation’s Monthly Confidence Index (MCI-EFI) for January is 66.1, an increase from the December index of 63.4 and the highest level in the last three years. ELFA President and CEO William G. Sutton, CAE, said: “Despite a very volatile Q4 equities market, the U.S. economy ended the year in a strong position, evidenced by lower unemployment, continued healing in the housing market, gas prices that seem to be declining almost daily, and robust consumer spending. Against this backdrop, C&I lending picked up as commercial businesses made significant investments in plant and equipment. Despite the typical end-of-year seasonal spike, December’s MLFI-25 statistics enter record territory: the 20 percent increase in year-over-year new business volume was one of the largest December increases in the history of the MLFI-25. Add to this healthy credit markets and the equipment finance industry appears poised for the breakout performance industry observers have been waiting for. We hope that this momentum will carry forward into 2015.” For more information visit www.elfaonline.org/data/MLFI/

Industry Updates
China to Overtake EU and North America in Robotics By 2017, more industrial robots will be operating in China’s production plants than in the European Union or North America. Operating unit numbers there will double from today’s 200,000 to more than 400,000. To compare: In North America, numbers will rise to about 300,000 – with 340,000 predicted for Europe’s five largest economies. So says the International Federation of Robotics (IFR) in its 2014 World Robot Statistics. China is already the world’s largest market in the sale of industrial robots. But this merely marks the first step in a fast game of catch-up. Given China’s still very low robotic density, the future market dimensions are palpably clear: To date, China only has 30 industrial robots per 10,000 employees in manufacturing industries. To compare: Germany’s robotic density is ten times larger – in Japan it is actually eleven times more. In North America robotic density is five times higher than in China, where the majority of industrial robots are used for handling operations (40%) and for welding (36%). The automotive industry is by far the largest customer (approx. 40%). The Chinese government is simultaneously pushing forward with robotic research. Once again the main partners are leading foreign robotic manufacturers. In contrast, Chinese manufacturers have concentrated on customers satisfied with average quality and unsophisticated technology. But sales in this segment have also more than tripled since 2012. For more information visit the International Federation of Robotics at www.ifr.org

SPI Supports Senate Approval of Keystone XL Pipeline The U.S. Senate passed legislation Thursday to approve construction of the Keystone XL pipeline, a proposed north-south pipeline system that would pump oil from Canada into refineries within the United States. The bill (S 1), approved 62-36, follows legislation passed Jan. 9 by the House. In response, William R. Carteaux, president and CEO of SPI: The Plastics Industry Trade Association, released the following statement: “The plastics manufacturing industry supports efforts such as the Keystone XL pipeline to increase access to natural resources in an economically beneficial and environmentally responsible manner.” “As the nation’s third largest manufacturing sector, the plastics industry relies heavily on natural resources for its valuable feedstock that enables us to effectively compete in the world economy. Our industry continues to expand due to the rebounding economy and business-friendly policy decisions made by lawmakers in Washington. SPI and its members look forward to working with the 114th Congress to advocate on behalf of manufacturing jobs and legislation that promotes economic growth.” Differences between the House and Senate versions of the Keystone XL pipeline legislation must be resolved before a final bill can be sent to President Obama for approval. Next-Generation
Seco’s Cutting Tools At AeroDef 2015 in booth 313, Seco Tools, LLC will showcase its next-generation Duratomic coating technology that sets an all-new standard in turning performance. The company will also spotlight several new milling solutions and share applications expertise that bring advanced performance and high productivity to aerospace applications involving titanium, superalloy, aluminum, stainless steel and composite workpiece materials.
Next-Generation Duratomic Technology In 2007, Seco set a new standard for insert wear resistance and edge toughness in turning applications with its Duratomic coating technology. It was the first time a company had manipulated a coating at the atomic level to achieve improved mechanical properties and thermal inertness that, in turn, allowed users to benefit from higher cutting speeds and fewer tool changes. When compared to other grades on the market, Duratomic is still in a class of its own and a technology that Seco continues to improve. With the nextgeneration Duratomic technology, the company dives deeper into the world of atoms to establish a coating that will provide users with the ultimate edge in turning.
Highfeed 2 and 4 Milling Cutters
Seco’s family of Highfeed indexable-insert milling cutters allows users to machine up to three times faster than if they were to rely on conventional methods. The company recently expanded this lineup to include the new Highfeed 2 small-diameter cutter and Highfeed 4 cutter with double-sided inserts. Both cutters incorporate new insert designs combined with more teeth per diameter.
18
| IMD | MARCH 2015 | www.IndMacDig.com
Highfeed 2 features LP05 single-sided inserts with two cutting edges for cutter bodies that range from 0.5" to 0.75" in diameter. Available in three different geometries, these positive LP inserts easily handle sticky materials such as stainless steels, titanium and super alloys. They are also a first choice for applications that require a higher ramping angle or superior plunging performance. Highfeed 4 features LO06 double-sided inserts with four cutting edges for cutter bodies that range from 1.00" to 2.50" in diameter. Available in four different insert geometries, these close-pitch and negative-pocket LP inserts cost effectively machine common workpiece materials.
MS2050 Milling Grade
Seco has further expanded its MS2050 milling grade of inserts with new variations optimized for machining titanium and high-chromium-content steels. The grade features a new silver-colored PVD uni-coating that offers high heat resistance and eliminates built-up edge when cutting these sticky materials. With the absence of builtup edge, the inserts last approximately 50 percent longer and run at much higher cutting data as compared with existing inserts. Available in radii sizes that range from 0.016" to 0.25", these inserts come in positive geometries for shoulder, face, copy and high-feed applications and are applicable for use with the company’s Turbo 10, Helical T4-08 and Highfeed cutters.
Minimaster® Plus Replaceable Tip Milling System
Seco is continuously improving upon its Minimaster
Plus replaceable tip milling system to make it even more adaptable for manufacturers. Most recently, the company added new through-tool coolant high-feed heads to the system. Available in .375", .500" and .625" insert diameters and corner radii ranging from 0.016" to 0.122", these latest high-feed heads easily machine steel, stainless steel, cast iron, aluminum and other challenging materials.
JabroÂŽ JPD and JC End Mills
Seco recently added new JPD and JC end mills to its line of Jabro products developed specifically for composite materials. In fact, these cutting solutions incorporate special features that result in perfectly cut fibers and undamaged workpieces. The JDP group of solid carbide end mills, which consists of the 880 square end mill, 850 ball nose end mill and 840 compression-type end mill, features brazed polycrystalline diamond plates to achieve fast, efficient cutting and long tool life. Main PCD-plated bodies include through-coolant channels for highly effective chip and dust evacuation. The JDP880 and JDP840 end mills are available in diameters that range from 0.24" to 0.63", while the JDP850 covers diameters from 0.16" to 0.63". The JC group, which includes the 875 solid carbide router, delivers superior surface finishes via a special edge treatment that prevents wear and ensures the longest possible tool life. An added diamond coating further boosts the tool’s wear resistance, allowing it to
withstand the highly abrasive properties of composite materials. Seco also imparted a special chip-splitting design to the end mill for clean cutting actions. Diameter ranges for the JC875 are from 0.12" to 0.47".
Niagara NS240R Long-Flute End Mill
Seco, through its Niagara brand of cutting tools, recently launched the NS240R solid carbide long-flute end mill for peripheral finish milling of aerospace parts requiring long axial engagement. The end mill comes with several advanced features, including a highly wearresistant polished AlTiN coating for increased tool life, stabilized design for improved surface quality as well as an enlarged core diameter and impact defined back taper for increased stability and less tool deflection during machining. NS240R comes standard with a 5xD depth of cut and in diameters that range from 1/4" to 1 1/4" with various radii available, including aerospace radii.
With the next-generation Duratomic technology, the company dives deeper into the world of atoms to establish a coating that will provide users with the ultimate edge in turning.
Aerospace Applications Expertise
Seco applications experts will also be available at AeroDef to speak with manufacturers and share strategies for controlling chip flow and maximizing turning productivity, maintaining tight tolerances using complex machining strategies, increasing process security and hole quality, implementing complex machining strategies for high material removal rates and much more.

An Oil Company, An Uranium Mine,
and An
Industrial Waterjet Challenging Project Leads to Development of New Downhole Waterjet Cutting Tool That Fits Inside a 2” Diameter Pipe and Cuts Multiple Layers of Grouted Casing in One Pass
At $30+ a pound, uranium is worth going the extra mile, even if it means going to extraordinary efforts to cut and remove hundreds of pipes and casings blocking a rich ore zone. But when conventional pipe cutting methods failed at one of the world’s largest uranium mines, mine officials looked outside of their industry and tapped the creative minds at Centura Oil Inc. They challenged the Minnesota-based oilfield waterjet contractor to descend nearly a half mile underground to get the job done with its unique Jet Edge-powered 55,000 psi downhole waterjet cutting system. The folks at Centura Oil are glowing…with pride. They just completed one of their most challenging and unusual projects ever, a project that took them off familiar oilfields and deep underground into a uranium mine for two and a half years. Now they are excited to bring their technology improvements and newly acquired capabilities back to the world’s oilfields. When Centura Oil developed the CenJet 90® downhole waterjet cutting system, its primary objective was to help oil and gas companies maximize production by using a 55,000 psi ultra-high pressure waterjet to stimulate wells. The CenJet 90’s original purpose was to be deployed up to 4000+ feet into a well, then pierce through the well casing and cut multiple 8' to 10' long lateral perforations up to 10" in diameter into the surrounding area, expanding a well’s area of influence by 16' to 20' in diameter at multiple depths. It was this unique downhole pipe cutting capability that attracted the attention of officials at the uranium mine, who needed to extract hundreds of pipes and casings that were blocking millions of dollars’ worth of uranium ore. “They called us up and said, ‘You’re the only company capable of doing this,’” said Michael Uthe, Centura Oil president. “That is how we entered the mining business.” Plato Put it Best: “Necessity is the Mother of Invention.” During the uranium mine project, Centura Oil was tasked with cutting hundreds of pipes and casings of various diameters, many as small as 2” ID. Its crew also
22
| IMD | MARCH 2015 | www.IndMacDig.com
cut off numerous casings just below the surface casing. This allowed for the overcoring bit to be reduced so the entire string of pipe could be retrieved. To add to the challenge, the pipes had been installed at a 70° angle and Centura had to make the cuts sight unseen at distances as far as 300 feet. This forced Centura to make some modifications to the CenJet® 90. These included shrinking the system’s Jet Edge Permalign abrasivejet cutting head and assembly so it could fit inside the tightest pipes and adding a fire suppression unit to their 55,000 psi, 200hp Jet Edge iP55-200 waterjet intensifier pump, which they brought with them deep down into the mine. They also used a polymer enhanced circulation system to aid in carrying returns to the surface. “We knew immediately that we had a new product and service to take back to the oilfields,” Uthe noted. “We can now cut at any angle, horizontal, vertical and even overhead, and fit inside extremely narrow pipes. And it’s waterjet, so we can work in hazardous environments and our cutting process does not exceed 140°F (60°C), minimizing the chance of ignition. This is going to be huge in the oilfields, especially for plug and abandonment.” Centura Oil has two Jet Edge waterjet intensifier pumps. In addition to its electric-powered iP55-200 pump, the company also has a diesel-powered 55,000 psi Jet Edge pump for use in remote areas. Also based in Minnesota, Jet Edge manufactures the widest range of waterjet pumps in the industry, from 30-280hp, in 36,000 psi, 60,000 psi and 90,000 psi models, electric and diesel. Jet Edge is the only waterjet system manufacturer in the world that offers a 55,000 psi Cummins diesel-powered hydraulic intensifier pump. The company also manufactures mobile and precision waterjet cutting and surface preparation systems. “We really put our Jet Edge pump and cutting heads to the test,” Uthe noted. “They performed flawlessly despite very harsh and humid conditions, and that was imperative considering the remoteness of the project. As we progressed with the cuts, they had to move the pump around with a bucket loader and it’s pretty dinged up, but it worked like a champ.” For more information on Centura Oil visit www.centuraoil. com or call (952) 545-6431. Lapp Group Hybrid Servo Cables Support HIPERFACE DSL
The Lapp Group has developed two new hybrid servo cables designed to meet the requirements of the emerging HIPERFACE DSL® control architecture. The OLFLEX® SERVO FD 7DSL features a polyurethane jacket for use in cable tracks, while the OLFLEX® SERVO 7DSL from Lapp is PVC jacketed for fixed installations. Both products meet HIPERFACE DSL® standards and have UL AWM approvals. The polypropylene insulation offers superior electrical properties and as much as a 20% reduction in overall cable diameter. “The upfront and lifetime costs associated with power and signal cables can represent a significant portion of the total outlay for a servo system. And the smaller the servo system, the more the cable costs matter. Fortunately, the up and coming new HIPERFACE DSL control architecture can reduce the lifetime costs of servo cabling by more than 35%,” says Lucas Kehl, product manager. HIPERFACE DSL® is a digital servo architecture that uses a single hybrid servo cable for both power and signal. This cable contains a shared signal pair for the motor feedback and temperature signals, both of which are modulated for transmission. This streamlined approach to cabling eliminates the need to buy, install and maintain standalone encoder and resolver cables. Both of Lapp’s new hybrid servo cables are resistant to temperature extremes, oil and flame. For more information visit www.lappusa.com/200210description.htm

New Modular Lathes from EMAG The vertical pick-up lathes in the VL series represent xa new machine concept from the EMAG Group: modular machines. Based on the extremely successful vertical pick-up system invented by EMAG, over 20 years of experience in machine solutions was utilized to develop this new machine model to comprise one of the most flexible and effective manufacturing systems currently on the market. Modular Design Reduces Cost
With the aim to develop a system of modular machines ideal for use in the manufacturing of medium and large batch runs, one common feature of all the new EMAG modular machines is the shared basic, compact design. Their small footprint means reduced floor space costs and flexibility in machine layout (for example, Chaku Chaku or closed loop arrangement). Every VL machine features an integrated O-automation system for transporting workpieces on its left-hand side. When combined with the self-loading pick-up spindles, this automation concept ensures short cycle times and high productivity. To accommodate machine operators, all the service units are easily within reach, with the various units (electrics, hydraulics, cooling system, cooling lubricant and central lubrication system) accessible at any time so that the machines can be maintained with ease. The VL series vertical pick-up turning machines were specially developed for manufacturing precision chucked parts with machines available in 4 sizes to cover as wide a range of project sizes as possible. The smallest machine, the VL 2, is designed for components up to 100 mm in diameter, with the VL 4, VL 6 and VL 8 machines increasing the size of the workpieces that can be handled by 100 mm each. With these options, the VL series covers a variety of workpieces and accommodates components up to 400 mm in diameter.
Each VL machine features a tool turret with up to twelve (driven) tools, which ensures short swiveling times and, therefore, falling cycle times for machining chucked parts. Furthermore, the lathes can be fitted with a Y-axis in the turret to allow for the machining of complex geometries to increase the possible fields of application for the VL product family. The entire machine concept is based on maximizing component quality. The machine body is made of vibration-absorbing MINERALITÂŽ polymer concrete. Together with the self-loading, high performance spindle, which completely eliminates clamping errors, these design elements ensure perfected machining. The vertical layout creates ideal chip flow conditions, as chips naturally fall down and out of the machining area, bringing an end to time loss due to operators clearing nests. Every VL machine can be fitted with an optional measuring station located outside the machining area between it and the pick-up station, allowing for integrated quality control. Measurement thus becomes a cohesive part of the process during transportation to the loading/unloading station, optimizing time while ensuring quality.
Modern Manufacturing with VL Machines
EMAG’s VL series of vertical pick-up turning machines are the perfect tool for reacting to the increased demands of the global market. The modular machines combine the latest manufacturing technologies with a smart design to ensure maximum productivity from every EMAG VL product. Regardless of the workpiece, the VL 2, VL 4, VL 6 or VL 8 enables you to manufacture top-quality chucked components using world-class technology at a minimized part cost. With low maintenance costs due to the use of standardized components, excellent accessibility, reduced floor space requirement from the compact design, integrated automation and short cycle/idle times reducing the cost per piece to a minimum, the goal of EMAG modular machines is clear: cost saving without quality compromise. Schütte Introduces New 5-Axis CNC Grinder Equipped with unique SIGSpro software system to allow full 3D simulation on the HMI or offline for more accurate quotes, complete cycle validation Schütte introduces its new 325linear machine, a 5-axis CNC grinder with extended x- and y-axis movement plus two auxiliary slides for workpiece clamping and improved grinding wheel guidance over the entire machining envelope. Micro tools, gun drills, hob cutters and complex geometries can be accommodated on this new machine, which operates in the range of 2500-4000 rpm, typically. The additional second auxiliary slide enables the 325linear to utilize tool guidance, part support, tailstock or workpiece pallets in operation. This new Schütte machine further expands the user’s automation possibilities, as it also offers significant advancements in wheel change and robotic workpiece handling. Specifically, on the a-axis, a user can install collet chucks, hydraulic expansion chucks or multi-range chucks. With the automated collet changer on the machine, workpieces with different diameters can be clamped with high concentricity in the unmanned loader station. The Schütte a-axis configuration on this machine also permits position-oriented clamping of non-rotationally symmetrical workpieces. In this way,
sequential workpieces with various roughing and finishing requirements can be preset on the machine for continuous processing. Likewise, this new Schütte grinding system offers scalable automation, with a 140-position tool changer, 5-24 grinding wheel magazine and a flexible robotic tool gripper for changing the smallest micro tools as available options. The same base machine can be utilized for continuous production of a single part in a work cell setup or used for sequential one-off work, as needed. The 325linear features a universal rotation a-axis with a high level of concentricity (<0.0001o resolution) and pitch accuracy, while the xyz-axis resolution is maintained at <0.1 microns. The swiveling c-axis for the grinding head has a 225o range of motion, also with <0.0001o resolution accuracy. The primary motor spindle operates up to 12,000 rpm with 15kW max. drive output, while the grinding spindle option affords a max. speed of 24,000 rpm. Linear axis travel on the machine is (xyz) 480mm x 250mm x 275mm. The machine is offered with the proprietary SIGSpro (Schütte Integrated Grinding Software) as the programming interface, allowing users to assign clamping options for each grinding operation being performed. When the support and tool guidance system are used, preset distances from the grinding wheel to the workpiece can be defined and held constant. In the 3D mode, all cycle steps can be simulated, controlled and optimized for exact estimating, collision avoidance and even external workstation integration with the other workpieces. All motion control on this new grinder is maintained on a Siemens 840D sl CNC with compatible drive technology. This new Schütte 325linear grinding machine is available for viewing at the company’s North American headquarters in Jackson, Michigan, as well as a number of the upcoming trade shows in 2015. Thermal Drilling
Saves Over $ 4.5Million per Year
This company manufactures automotive parts and have been in business since the mid-1900s. They produce several of the key components in the typical vehicle including the steering columns, seat frames and exhaust systems. This article concentrates on the installation of the Oxygen sensor in the exhaust system. Oxygen sensors (O2), or Lambda sensors, work in tandem with catalytic converters to reduce harmful exhaust emissions. They are good for the environment and at the same time they save us money by making sure our cars are running lean and not wasting fuel. Federal emission laws made O2 sensors virtually mandatory on all cars and light trucks built since 1981. New regulations for 1996 and newer vehicles require not only one but several sensors installed in strategic junctions in the exhaust systems. The demand for O2 sensors in exhaust system has multiplied over the years. This company needed to find more efficient ways to install these O2 sensors. An analysis of the process was conducted and the following problems were identified:
the catalytic convertor. This is very costly and a great inconvenience to the customers.
Thermal Drilling Chosen to Optimize Installation Process
The company looked for other alternatives and decided to investigate thermal drilling, a process they had seen at a trade show. This process uses friction to form the hole and pushes through a bushing formed by the material that would normally be cut using conventional drilling methods. This bushing is then tapped to provide a substitute to the welded boss. They contacted Formdrill who created prototypes using the company’s own stainless steel tubing segments to do the universal standard M18 hole and threads. The company then tested the samples provided for torque and sealing properties on the thermally drilled joints and found them to be as strong and leak-proof as the welded bosses.
Improvements in the process include: • Short cycles to thermally drill the hole and Formtap the threads --- less than 15 seconds. • No alignment problems since no extra parts are being installed. • No slag in threads since there is no need for welding. • Eliminated the welding labor and the cost of additional parts (bosses). • Eliminated the wash cycle for the parts since thermal drilling does not produce chips. More importantly, eliminated the subsequent damage to the catalytic converter from the chips remaining in the tubes after the wash cycle.
• Long cycle times to drill holes, deburr and remove chips and weld the bosses or inserts. • Alignment problems with the welded bosses would prevent the sensor probe from going in. • Re-threading of the boss to remove remaining slag from welding on the threads • Increased cost of O2 bosses • Increased costs of welding labor & supplies • Chips would remain in the tubes even though they were washed and would eventually damage
38
| IMD | MARCH 2015 | www.IndMacDig.com
They installed a few in test vehicles for several months to examine how road conditions would affect these thermally formed joints and found that, unlike welded bosses, these would not come loose over time due to road vibration since the joints are part of the tube. The process was implemented. Total start up costs for tooling and accessories for this large diameter (M18) is typically around $1000. Consumables in this case include the Formdrills and Formtaps, about $440, and typically will do 4,000 to 5,000 cycles in stainless steel. Tools can be used in most drill presses, milling machines or CNC systems.

Roxtec Cable Sealing
Enables Custom
Motor Controllers
Roxtec cable sealing frame helps customer create custom motor controllers to include more power cables, meet international standards and reduce installation time Meeting the demand of global customers is no easy task. Roeslein & Associates, Inc., based in St. Louis, is an engineering, fabrication and construction firm that specializes in modular systems. When building equipment for customers all over the world, the company uses AllenBradley® ArmorStart® distributed motor controllers from Rockwell Automation to provide conveyor control. Roeslein’s global base presents challenges for its control systems due to the variation of applications and differences in cabling standards for each country. These variables present situations in which the firm often needs to add or remove cables in the ArmorStart®. Roeslein says its customers often need more cables to bring in 3-phase and control voltage for new installations that a standard CGB could not provide. “The gland plate on the bottom of the ArmorStart has two round knockouts, and Roeslein needed one square hole,” notes Ray Hoelting, electrical engineering manager at Roeslein & Associates, Inc. “The high cost of the CGBs to perform this task, along with the issues of using a single-hole CGB for two cables, was a challenge,” he adds. To resolve these challenges, Roeslein had new gland plates laser-cut by a local fabricator, and asked Rockwell Automation Encompass™ Product Partner, Roxtec, a provider of cable sealing systems, to supply a flexible solution that could adapt easily to varying cable demands. The company’s EzEntryTM cable sealing system allowed for manageable wire installation into the ArmorStart motor controllers. The Roxtec cable sealing system is designed to simplify cable sealing in the equipment manufacturing industry. It enables multiple pre-terminated cables of different sizes to be routed and sealed in one single frame opening. The seal has a lightweight composite frame with integrated gasket, and consists of a single-side installation with integrated compression. Hoelting says he chose Roxtec for its cable sizing flexibility. “Since we use different types of cable with varying jacket thickness, and in some cases varying gauges of wire, Roxtec gives Roeslein the flexibility without having to change part numbers all the time, allowing us to have a standard that will not change from
42
| IMD | MARCH 2015 | www.IndMacDig.com
project to project.” The adaptable design of Roxtec cable sealing systems offers flexibility to cover all of Roeslein’s projects, reducing engineering and procurement time. Bret Caywood, key account manager, Roxtec notes this standardization using the cable sealing frame enables Roeslein’s engineers to make small changes in diameters without having to wait for specifics and details from the design group. “With our cable sealing system, Roeslein has the ability to peel layers from the modules to adapt to larger power cable diameters, making it more flexible to different types of cabling used in different countries,” adds Bret Caywood. Using this flexible cable sealing system helped Roeslein meet the demand of its global customers, as the adaptable one-size-fits-all design allows the company to easily accommodate cabling standards of other countries. However, the company also reaped other benefits offered by Roxtec sealing solutions. “Our installation time is now cut in half — from 1 hour down to ½ hour per drive,” says Hoelting. “A typical system will have anywhere from 100 to 150 ArmorStart drives. Roeslein will assemble the custom gland plate and the cable sealing system ahead of time on an assembly line, which reduces the full installation time.” Caywood notes that using the sealing system also keeps out dust and helps ensure the safety of Roeslein’s equipment, and also helps ensure a better quality installation. “In the past, we would need to punch the CGB knockouts larger to fit the larger CGBs because of the cable we use. The issue arises when you are trying to punch the gland plate provided. This can cause warping and in some cases destroy the gland plate altogether. With this solution, we can ensure the environmental rating of the ArmorStart,” Hoelting explains. In addition, the solution eliminates rework caused by the wrong size CGB being used, further reducing installation time. Hoelting says the new system also has cut hardware costs, and replacement gland plates are no longer needed to replace warped or broken units, including incurred shipping costs for those replacements. “The decreased installation time in our factory and on-site translates into better utilization of labor for project work,” adds Hoelting. Case Study
a new, environmentally friendly
high flow pump unit Boskalis Nederland is a part of Royal Boskalis Westminster N.V. Boskalis was established in 1910 and has expanded from a local dredging contractor to a leading global maritime services company with over 11.000 employees. Originally, dredging and earth moving were the core activities of the company. They are now additionally active in the construction and maintenance of harbours, land reclamation, inland infra, and offshore energy sectors.
The Challenge
Boskalis Technical Service Nederland (their internal rental company) in Capelle aan den IJssel manages several mobile pump units with high and ultra high flows. Boskalis clearly prefers environmentally friendly equipment and has very specific requirements from their pumps which include; • The pump must have a minimum capacity of 5000 m3/hr and a pressure in excess of 3 bar; • Excellent suction capabilities (NPSHr curve) and suitable for use as a dewatering pump; • High fuel efficiency combined with the lowest exhaust emissions; • The pump unit should fit into a 20 ft. container for easy transport; • The maximum weight should be no more than 12,000 kilograms. Boskalis has a number of widely divergent projects around the globe. This makes multi-functionality and ease of logistic handling important factors in the purchase of new equipment. In addition, durability and corporate social responsibility are central to the company’s values. As an example Bas van den Brand, a technical superintendent with Boskalis Nederland, mentions the topic of weight. “For a pumpset of this size, 11 to 12 tons is usually the maximum permissible due to limitations in handling on site. Also, the soil layers can be substantially
44
| IMD | MARCH 2015 | www.IndMacDig.com
compacted and cannot always carry the weight”.
The Solution
Early in October 2014, Boskalis Nederland officially commissioned the delivery of a BBA high flow pump unit of the type BA-C500S11 D711 with a very attractive efficiency of 86%. The auto prime pump provides a capacity of 5500 m3/hour (24000 US GPM) and a maximum head of 37mwk (120 ft). The pump is driven by a modern Stage IV Volvo Penta diesel engine; the TAD1374VE. This provides a power of 375kW and delivers the lowest specific fuel consumption in its class (207 g/kWh). Exhaust gas is treated using AdBlue®. It is fully equipped with the newly developed, extremely silent and light weight canopy and its dimensions ensure that it fits into a 20 ft. container without any problems. The total weight of the pump unit is just 10.800kg!
The Result
The new BA-C500S11 has now been deployed in a first project in Muiden. The A1 highway is being widened and partially rerouted. The Boskalis Nederland employees on-site are very impressed with the pumping performance, especially with regards to the low noise emissions. Upon commissioning positive feedback abounded: “This pump unit only has to work half throttle to do the job – at 1250 rpm it provides as much capacity as the old one at 2000 rpm”. “Incredible, there’s not even any smoke from the exhaust at start-up”. “It’s amazingly quiet” “The former pump unit regularly clogged up due to solid materials as a result of the vertical drainage hose we use here – fortunately the BA-C500S11 can just pump it”. BBA Pumps has decided to include this pump unit in its standard product range. Henno Schothorst, BBA Pumps’ Product Manager commented, “We can’t ignore this any longer; this is a pump unit for the future”. For more information visit www.bbapumps.com

The Science & Art
Making Springs Many people see a spring and immediately think of the Slinky, an enduring child’s toy invented in the ‘40s. Some might venture to ask, “How difficult can that be?” Dismissing long held stereotypes springs are easy to make, Bill Betts, vice president of Betts Company says, “Spring manufacturing requires both a scientific approach and an artisan’s touch.” Betts Company has a long history of blending art and science to make springs dates back to its beginning in 1868 on Market Street in San Francisco. Now in its sixth generation of continuous family ownership, Betts Company continues to live up to the reputation of its founder, William Michael Betts, who built a business well-known for

the design and manufacturing of high quality springs. The company’s legacy division, Betts Spring Manufacturing, continues to follow the motto of its founder: “Building Well and Serving Better.” Now headquartered in Fresno, California, Betts Company is organized into three distinctly branded operating divisions. In addition to Spring Manufacturing, the company has a wholesale parts distribution and service business, Betts Truck Parts and Service, and BettsHD, which manufactures spray suppression and fender products. Adapting to ever changing market demands has played a key role in the success of Betts Spring Manufacturing.

Profile “Our company started out manufacturing carriage springs, making us an early entrant into the transportation sector,” explained Marcus Shively, vice president of business development for Betts Company. “As rail transport was introduced into the West, we became extensive producers of springs for the railroads. As heavy duty trailer applications came into being, we were in the forefront there, and have also been at the forefront of other spring designs and technology. We have been a partner to our customers throughout our history and they can always look to us to provide them solutions to their needs.” One unique attribute of Betts Spring Manufacturing, a custom ISO 9001 certified spring manufacturer, is its ability to manufacture a wide variety of springs. Most spring companies specialize in niche areas. Betts Spring Manufacturing utilizes hot and cold wound processes for coil springs, leaf springs and select smaller wire springs and metal stampings. Cold wound coil spring capabilities include compression, extension and torsion. To help educate customers, Betts Spring Manufacturing is producing a library of videos to explain the various processes they follow, such as hot wound coiling, stress relieving and quality control. Initial videos are maintained on their newly created YouTube channel: https://www.youtube. com/user/BettsSpringCompany Everything at Betts Spring Manufacturing is made to order to fit a wide variety of applications in the automotive aftermarket, construction, agriculture, oil and gas, mining, military, and trucking industries. In the performance, racing, and off-road sectors of the automotive aftermarket, Betts Spring Manufacturing designs, develops, and manufactures leaf and coil springs
for all types of aftermarket applications including but not limited to: lift and lowering, racing, performance, and offroad suspension solutions. Additional value-add services include rapid prototyping, floor stocking, and import management programs. Betts Spring Manufacturing utilizes a variety of methods, including careful monitoring, measuring and validation, to continually keep a high level of quality in all of its operations. Joe Devany, who oversees the company’s spring manufacturing operations, notes because they are ISO90001 certified they follow in-process inspection, during each manufacturing operation. “In the unlikely event we find any parts outside of required tolerances, we stop the operation,” explained Devany. “This quality system ensures substandard parts never reach our customers. Whenever a bad part is produced, our internal staff inspects the entire lot before they are transferred to the next step in the manufacturing process. There is an in-process inspection setup where everything is documented and operators use a variety of measuring devices, tools and testers to make sure the parts are meeting the required specifications.” Betts Spring Manufacturing believes its springs are only as good as the quality systems used to manufacture them. “Systems such as our state of the art hot coil furnace that are both environmentally friendly and extremely efficient is an example of taking existing processes and systems and improving on them,” said Betts. “Meeting a customers coil spring specification is only part of the process we use along with our ISO certified quality systems to ensure the production of a great spring.” Betts says the relentless execution of its goal to produce high quality springs is a value that has never gone out of style and is one of the secrets that has kept the company in business for nearly 150 years. In addition, Betts says, “We are proud to say we are Made in the USA.” For more information, visit www.BettsSpring.com or phone 559-498-3304
