In a recent application, Anchor Hocking Glassware replaced its old, corroded metal cooling tower with an HDPE engineered plastic cooling tower from Delta Cooling. Cooling is critical for glass plants where furnaces are used to melt glass at 2200 degrees. Without water running through the system, the cooling jackets on the furnaces could build up steam and literally explode.

Plastic Cooling Towers Play Critical Role in Industrial Water Conservation Efforts The inherent vulnerability of galvanized metal cooling towers is exacerbated by the water treatment techniques required to reduce water usage; As a result, non-corrosive plastic options are becoming tower of choice for water conservation Evaporative cooling towers are popular because they provide the most cost effective cooling technology for industrial processes. However, with severe drought conditions throughout the western United States, the issue of reducing water usage of cooling towers by what could amount to millions of gallons per year for a single unit is now at the forefront. Unfortunately, the techniques used to reduce water requirements involve alkaline, high pH water treatment chemistries that rapidly destroy galvanized metal cooling towers. So to engage in water conservation, facility engineers are faced with the prospect of replacing galvanized metal cooling towers at the accelerated rate of every 5-8 years on average. This is opening the door for more applications for engineered plastic cooling towers. Available from 10 to 5,000 cooling tons, the engineered HDPE (high-density polyethylene) plastic involved is impervious to very high (and low) pH water as well as other chemicals that are introduced. Such units can withstand the rigors of decades of service in the harshest industrial or environmental conditions.

Cooling Tower Water Usage For each facility, a certain amount of water loss is expected due to the nature of the evaporative process that puts the “cooling” in

8

cooling towers. Drift, water in the form of fine mist lost into the atmosphere, is also considered unavoidable. The water lost to both evaporation and drift must be replaced on an ongoing basis for the system to remain at full efficiency. Avoidable water loss, however, is another matter. Because the hard water used in cooling towers contains scale forming minerals (calcium and magnesium salts), the evaporative process leaves these solids behind in the water in high concentrations. Left undiluted, these minerals cause scaling on equipment surfaces. Even a small amount of scale in the system decreases the efficiency of heat transfer, resulting in decreased productivity in industrial processes. In severe cases, scale can completely plug heat exchangers and piping. To protect against this, some of the water is removed and replaced with fresh makeup water. The water drained from cooling equipment is called “blowdown” water or “bleed” water. The same terms apply to any unintentional water loss due to leaks, overflow, etc. Either way, this amounts to water loss that can potentially be prevented or, at minimum, greatly reduced. Therefore, water conservation efforts are primarily focused on achieving so-called “zero blowdown” to greatly reduce the amount of makeup water required.

Achieving Zero Blowdown The primary method of reducing blowdown involves using chemical additives to impede scaling. These chemicals extend the solubility of the minerals so higher concentrations can exist in the

water without causing scale or corrosion. More advanced techniques include using treated “soft” water (no calcium or magnesium salts) through the cooling tower. Available from companies like ProChemTech, soft water chemistries such as its patented SofTek technology substantially reduce blowdown, going to zero blowdown if appropriate. “SofTek technology typically obtains a 33-40% water use reduction”, with,” says Timothy Keister, Chief Chemist/President of ProChemTech. ProChemTech is a water treatment company that designs and installs complete cooling tower, wastewater and water treatment systems. The company also offers several patented water treatment chemistries including HighCycle and SofTek to reduce water requirements. SofTek, using 100% softened water, is an alkaline chemistry with cooling pH levels ranging from 8.5 to 9.5. This exceeds the 8.2 level at which aggressive “white rust,” so-named due to its white color rather than the typical reddish brown, becomes a major corrosion issue for galvanized metals. Although ProChemTech manages the issue with a unique white rust inhibitor, the corrosive nature of the water can still wreak havoc on traditional galvanized metal towers.

Engineered Plastic Towers Due to the high pH of its water management programs, ProChemTech recommends and installs engineered plastic cooling towers for new construction and replacement projects so as to completely avoid any white rust corrosion issues. Although not exclusively aligned with any specific company, the company has installed more than six HDPE plastic towers from Delta Cooling Towers. Founded in 1971, the U.S. manufacturer is one of the leading innovators of high-density, polyethylene cooling towers. In a recent application, ProChemTech was asked to redesign the furnace cooling system for Anchor Hocking Glassware. Cooling is critical for glass plants where furnaces are used to melt glass at 2200 degrees. Without water running through the system, the cooling jackets on the furnaces could build up steam and literally explode. Four years ago, ProChemTech installed a Delta Cooling tower at Anchor Hocking Glassware’s Monaca, Pennsylvania plant to use with its SofTek chemistry. So, when the company’s Baltimore Air Coil (BAC) fluid cooler at its Lancaster, Ohio plant became so corroded it needed to be replaced, they specifically requested another tower from Delta Cooling. In the new system, the plastic cooling tower discharges cold water into a cold well inside the plant. Cool water is then pumped through a stainless steel plate and frame heat exchanger before it is returned to the tower. Furnace cooling water is recirculated by a closed loop system which is cooled by the heat exchanger, retaining the closed loop design provided by the fluid cooler. Anchor Hocking Glassware also asked ProChemTech to design extra capacity in the tower system to accommodate a second heat exchanger used to cool a water treatment and recycle system. According to Keister, the galvanized metal tower was so thoroughly corroded that when it was removed by crane, the bottom half broke off and landed on the support structure. Luckily, there was no significant damage. He adds that the inherent and design advantages of the latest engineered-plastic cooling towers also allow easier installation (particularly on rooftops) because a lightweight plastic shell weighs as much as 40% less than a steel tower. “Delta Cooling Towers are considerably lighter then steel. That means less money is required for support beams. This can cost a

The old galvanized metal tower, seen here, was so thoroughly corroded that when it was removed by crane, the bottom half broke off and landed on the support structure.

considerable amount of money,” says Keister.

Systematic Issues Impede Water Conservation Efforts Although sophisticated water chemistries and engineered plastic cooling towers combined are an extremely effective solution to water conservation, Keister says there are two systemic problems that his company has identified standing in the way of specifying such solutions. “The first problem is that all government bids for water treatment have to go to the low bid,” says Keister. “There is no consideration of water conservation in government bidding practices.” In an effort to increase awareness of this issue, he has already written letters to both Governor Brown of California and Governor Ducey of Arizona. Brown recently called for a statewide reduction of water usage by 25%. “The other systemic problem is that the major building management firms are also interested primarily in the lowest priced bid, because they have to pay for it, while their tenants pay for the water used” adds Keister. The better solution would be to establish water conservation requirements and award jobs giving due consideration to the importance of water conservation, not just price. Given the ubiquitous nature of cooling towers throughout industry, it would seem that saving millions of gallons of blowdown water per unit would be at the top of the agenda. Brad Keselowski brings in the No. 2 car for a pitstop during the Geico 500 at Alabama’s Talladega Superspeedway

Team Penske builds 45,000 parts each year in their specialty machine shops to support seven race teams, relying solely on precision machines from Mazak. Brad Keselowski is taller than you would expect. Tall, at least, for a man whose job lies somewhere in between Kentucky Derby jockey and Air Force fighter pilot. The famed stock car racer bears a certain intensity – definitely a good quality in a man who makes his living driving in excess of 200 miles per hour. Since 2010, Keselowski has raced for Team Penske, currently driving the No. 2 Ford in the

12

| IMD | Quarter 2, 2015 | www.IndMacDig.com

NASCAR Sprint Cup Series, and recently scored his 50th top-5 finish in the series. But for Penske, the race is not confined to the track. “We race the cars on the track, and we race the cars in the shop,” says Keselowski, “It’s a 38 week long season, and over the course of the year we develop our cars 38 weeks in a row.” Each week new features and adjustments are identified, designed and implemented. A car will cover thousands of miles in a season, but in the shop, victories are measured in grams removed and fractions of seconds saved. Penske Racing operates two machine shops –

one in Mooresville and another, in Concord, North Carolina – together they support all the Penske racing teams throughout the season. The shops produce components for three NASCAR teams and four IndyCar teams, pumping out about 45,000 racecar parts per year. In its part manufacturing operations, Penske continuously drives to shorten leadtimes as well as contend with frequent race-day component emergencies as quickly as possible. These are the instances where crew chiefs at the track will relay necessary component design changes or tweaks according to that week’s particular racing

conditions or rule changes. The Penske machine shops must then interrupt current operations and produce the emergency parts, sometimes within hours for shipment to the track that same day. Whether under typical or emergency production conditions, Penske is in a constant state of redesign, relying on a finely-honed philosophy of constant improvement. Inventory is basically nonexistent at Penske because part designs can be outdated after a week to a month. Matt Gimbel, Production Manager at Penske Racing, likens the team’s machining operations to those of a high-mix/low-volume job shop. And he said that, like those shops, Penske tries to retain all its processes in-house. And like an elite job shop, the team also relies heavily on the latest, most advanced machine technology for the speed, precision and processing flexibility needed to keep pace within such a demanding production environment. For over 20 years, Penske has been partners with Mazak not only for the team’s machine tool technology, but also for training and application support. The team’s Concord shop has six Mazaks, and the Mooresville shop has five. Penske’s driver racing firesuits even sport the Mazak logo as do the team’s racecars. “We don’t just partner with any organization. They must be industry leaders that can get the job done and work with us in a win-win situation” commented Gimbel. “The technology of our cars and components continue to progress in precision and complexity, which, in turn, makes them tougher to manufacture. To stay ahead, we rely on Mazak machines with multi-tasking, 5-axis and DONE IN ONE® capabilities as well as large tool storage capacities, pallet changers and easy programming for even our most complex of parts.” The Mazaks at Penske’s Engine shop include a QUICK TURN NEXUS (QTN) 200MY MultiTasking machine with turning, milling and Y-axis capabilities; VERTICAL CENTER NEXUS (VCN) 510C/50 (50-taper spindle) and VCN 410B Vertical Machining Centers; and an INTEGREX e-410H 5-axis Multi-Tasking machine with C-axis turning spindle and B-axis milling spindle. The shop machines a lot of chassis parts, front spindles, front and rear hubs, idler arms, pitman arms, steering shafts, various mounting brackets (both engine and transmission) and several other various components. Half of these components are aluminum, while the remaining are made from particular alloys or stainless steels with tolerances that range from +/-0.002” to those that must be held to within 0.0002”. In June, Penske will take delivery of a new Mazak Variaxis machine. The 5-axis vertical machining center will allow the shop to bring the production of advanced suspension components in-house. “We sat down at the beginning of the year [and discussed] what it’s going to take this year to win the NASCAR Sprint Cup,” explains Keselowski.

1 of 45,000 parts machined in house each year by Team Penske on their precision Mazak machines.

“One of the largest on the items on the list was expanding our production capabilities.” Working together with Mazak, the new machine was scheduled for delivery mere months after the decision was made. Penske builds its cars at the Mooresville location, and five Mazaks reside at that facility’s machine shop. The largest machine is a 5-axis Vertical Traveling Column (VTC) 800/30SR Vertical Machining Center with swiveling B-axis spindle, full traveling column and a 5,500-lb. maximum table load. The others are a VCN 510C-II with a twopallet changer and a VCN 410B-II; a QUICK TURN (QTN) 250 Turning Center; and a QUICK TURN NEXUS (QTN) 250-II MSY Multi-Tasking machine with twin turning spindles together with milling and Y-axis capabilities. Part designs originate at the Mooresville facility, and several factors can trigger either the redesign of an existing part or the development of an entirely new component. These include an official racing rule change; new information about a specific track (loads, aerodynamics, etc.); a previously supplied component now being produced in-house; and opportunities to simply improve a component in terms of performance, weight reduction or fit and finish. “There are components that we have improved upon as much as possible. But then a rule change occurs, and it creates a ripple effect throughout the car’s parts – opening up whole new opportunities for further improvements,” explained Gimbel. “Often weight reduction is the catalyst for part changes. We constantly work to reduce overall car weight or to transfer it from locations higher on the car to those lower on the car, known as ballast areas, that

are closer to the track surface. On racecars, low weight is good, and high weight is bad.” However, according to Gimbel, weight reduction usually transforms what were once simple parts into those that are quite complex in terms of features and geometries. “While radiusing a part’s corners and edges or machining out pockets where possible may reduce weight, doing so means multiple operations and more often than not requires 5-axis machining capability. Plus, combining multiple parts that were once individual components assembled together into one machined block also increases our part complexity.” On the Cup Series side, Penske tries to make as many parts as it can in- house. In addition to providing a competitive advantage – running stronger, lighter parts than the competition – in-house production gives the team more control over quality and helps increase its manufacturing speed and flexibility. “Without our Mazak machines, we would be really be hard pressed to truly benefit from producing a part in-house,” said Rick Huneycutt, machine shop manager at Concord facility. “Fortunately, we have the advanced machining capability needed to produce parts better and faster than our suppliers, which makes bringing parts in-house well worth the effort.” Huneycutt attributes much of Penske’s part processing ease and flexibility to the Mazak machine CNCs. The team can seamlessly switch part production from one Mazak to another if needed because the machines are all basically the same in terms of a programming platform as well as other components such as standard spindle sizes and types. Plus, he said that the Mazak controls contribute significantly to shortening part changeover times. At Penske, job changeovers can happen two or three times a day on certain machines because lot sizes are often well under 50 parts. “We often use dovetail fixturing, quick-change chucks and other special techniques to also help shorten setup times and speed job changeovers,” said Huneycutt. “And with the large 40 to 80-tool storage capacities on several of our Mazaks, we eliminate the time wasted loading the various tools for each particular job. The more tools in the carousel, the faster we go from one job to the next, the quicker we get back in the cut once a part is fixtured in the machine and the more uninterrupted production we gain.” Some of Penske’s parts require as much as 95 percent material removal, while others only 35 percent. Machining cycle times can range anywhere from one minute for simple parts to 12 hours for those with multiple contoured surfaces and requiring as many as 30 tool changes per part. Because jobs and parts change constantly, Penske lacks the luxury of time necessary to run test parts in efforts to fine-tune cutting speeds

and feeds. Instead, the team relies on graphics simulations within the Mazak controls to determine exactly where speeds and feeds can be optimized even before a part is actually loaded onto a machine. Penske will also batch run jobs together on its Mazaks whenever possible to not only shorten cycle times but to also gain unattended production. Instead of running one part at a time, the team sets up machines with multiple-part fixturing and loads two parts – each with somewhat longer cycle times – or as many as eight shorter-cycle time parts for long hours of lights-out production. “On our Mazak VCN 410B-II, we may, for instance, machine four brake caliper mounts at once in a solid 14 hours of unattended in-thecut time,” explained Jeffery Baker, machine shop manager at Penske’s Mooresville facility. “Or we

have the option to use our VCN 510C-II with the two-pallet changer and run the machine unmanned. This frees up the machinist to potentially man a second machine. Initially, we would only use the pallet-changing capability for larger lot size jobs, but now we will also setup each of the machine’s pallets with completely different smaller lot size jobs to run them unattended as well. In fact, we often mount a fourth axis on one of the pallets to expand our part processing options even further.” According to Baker, as well as Huneycutt and Gimbel, Penske’s machining needs continue to change. All agree that parts are becoming larger and even more complex as separate part assemblies are combined and machined from single solid pieces of raw material. For this reason, the team has set its sights on larger platform machine tools from Mazak that will provide the necessary work envelope sizes together with multitasking and 5-axis machining capabilities. “It is a much more level playing field in racing these days,” added Gimbel. “All the cars are basically equal in performance, so any little improvement or advantage could put a team over the finish line first. And at Penske, our people and the partnership with Mazak are that advantage.” When asked how he felt driving a racing machine with untested components, Keselowski replied with a grin, “You try not to think about that when you’re driving 200 miles an hour.” Every one of the 350 members of Team Penske must be working at their peak for one man to take one car across the finish line first. “The most clarity you’ll ever have in your life,” Keselowski concludes, “is going 200 miles an hour and feeling like you’re the guy to beat.”

TPS 600i: The New Power Pack in Fronius’ TPS/i Family High Performance Welding with 600 Amperes The top end of Fronius’ TPS/i family has now been rounded off with an absolute power pack - the TPS 600i. This new welding current source can provide a welding current of up to 600 amperes at a welding voltage of 44 V and 60% duty cycle. The high welding power of the TPS 600i makes it ideal for mechanized and robotassisted welding in heavy steel construction and mechanical engineering in particular, as well as for all applications that involve a single-wire process and require an extremely high deposition rate. The CU 1400i Pro cooling unit is optimally tailored to the TPS 600i and can be used to effectively dissipate the thermal loading that is typical of high performance welding. The seal-free construction and the use of a brushless, and therefore wear-free, pump motor guarantee the system unprecedented availability and endurance. The cooling system functions, together with the appropriate water-cooled welding torch (MTW 700i) for manual or automated welding, so effectively that the torch reaches room temperature just a few moments after you stop welding, even if it has been used for a long welding session. The new welding system is rounded off with two new wirefeeders

HPQ-D Self Contained Optical Leak Detector The HPQ-D leak detection sensor family is the first of its kind to be constructed entirely of sealed, Teflon® PFA material and be configured in a selfcontained package smaller than a quarter. It does not require a fiberoptic amplifier to be used since there is a useable NPN or PNP transistor output with each sensor. Typically, only 1ml of liquid in contact with the optical focal point will change the sensor’s output. This enables early detection of caustic chemical spills and can be used to shut down the tool immediately, which minimizes the environmental impact. A large gain signal difference between no liquid and liquid detection ensures low probability of false detection. The fail safe design provides a normally closed output that turns off when liquid is detected. Easily viewable green LED signifies normal operation and an orange LED turns on when liquid is detected and output is shut off. The bracket assembly is made of CPVC material and has an over/under patented style that assures solid retention once locked down and the ability to remove the sensor for maintenance or output checking.

that have been adapted to the system and are also driven by wear-free, brushless threephase motors. The WF 30i can feed welding wire with a diameter of up to 1/16” (1.6 mm) at a speed of up to 1180 inches/minute (30 m/min), which makes it perfectly suited to automated welding. The WF 15i even transports 3/32” (2.4 mm) wires with precision, meaning it is ideal for repair and overlay welding. For more information visit www.fronius.com.

New High Precision MFU 200 from Mahr Measures and Evaluates Optical Components Mahr has introduced a new high-precision measuring station to measure and evaluate optical components, including freeform, aspheric, and spherical lenses. Developed to provide quick 2D and 3D testing to support the entire lens production process, the MarForm MFU 200 Aspheric 3D is CNC operated with nine motorized axes, including four measuring axes, and delivers the highest measuring speed available and ultra-precise path control.

22

| IMD | quarter 2, 2015 | www.IndMacDig.com

The system includes both an interferometric point sensor for fully non-contact measurements, and a tactile probing system for surfaces in early stages of production that do not allow the interferometer to interact well with the rough surface. The high precision MarForm MFU 200 Aspheric 3D ensures very low measurement uncertainties while quickly measuring the complete topography of optical components. For the complete 3D measurement of a lens, one or more linear profiles are measured over the zenith of the lens, then several concentric circular profiles at different radii are recorded by turning the C-axis. All of these measuring points are combined to create the 3D topography. Interrupted surfaces can also be measured easily with the MFU 200 since the probe can automatically move over the interruption. The system includes built-in vibration isolation and a full machine enclosure to ensure minimal effects from the external environment. When measuring aspheric lenses the measuring data is recorded and compared to the nominal data of the lens, and the RMS value, PV value, and slope error are all reported. Individual parameters for the asphere, such as degree of curvature R0, conic constant k, and aspheric coefficients Ai can be adjusted to the measuring results to determine sources of error, or held fixed to determine total error as compared to the nominal lens design data. The differential topography between the recorded measuring values and the nominal lens definition is depicted as a color-coded height image for an easy-to-understand graphical representation of the measured errors. Several popular brands of processing machines can be used directly with the MFU 200 to provide closed loop control of lens grinding and polishing processes. The ability to exchange data is included as part of the standard software of the MFU 200. This includes the ability to get the desired nominal profile directly from the machining center and return the error map resulting from the MFU 200 measurement to the machining center. When used in this manner, the MFU 200 can help the machining centers reduce the overall processing time required for each operation resulting in significant time and cost reductions. Freeform, and even unknown form, optics can also be easily measured by the MFU 200 since it can be used in a measuring mode where it will track the contour of the freeform surface and allow for the measurement of surfaces with large departures from a spherical or aspherical shape. The resulting data set can be exported in a variety of formats for comparison to CAD nominal geometries. For more information visit www.mahr.com.

Mitutoyo Introduces MiCAT Planner: Automatic Measurement Program Generation Software Mitutoyo America Corporation, a leader in the field of precision measuring tools and instruments, today introduced the MiCAT Planner automatic measurement program generation software that uses 3D CAD models and Product and Manufacturing Information (PMI) to enable one-click automated generation of measurement programs. With this new program, a complex program that previously would have taken five hours to complete manually can now be completed in 15 minutes. Aerospace, defense and medical device manufacturers will realize significant savings in time and money by making the automatic measurement program generation software MiCAT Planner a part of their digital product definition strategy. “Mitutoyo’s MiCAT Planner software is changing the relationship between people and precision measurement with one click,” said Larry Maggiano, senior systems analyst at Mitutoyo America. “Our software program reduces programming time by up to 95 percent, compared with programming using general‐purpose software, for a significant potential increase in the efficiency of measurement processes.” MiCAT Planner bypasses the old drawing-based method to directly generate and execute a model-based workflow. “The coordinate measuring machine (CMM) is configurable virtually,” Maggiano said. “A model-based definition (MBD) is imported, a set of rules is applied and matched to the configured CMM, and a measurement plan is generated. With one mouse click, a final probe path optimization is performed to reduce the number of probe changes and to minimize CMM movement to the lowest possible cycle time, and that part program is then automatically generated.” Benefits of MiCAT Planner · Streamlined processes · Improved productivity · Reduced manufacturing costs · Enhanced traceability · Companies can realize up to a 95-percent savings in time compared to drawing-based methods · Component manufacturers receive a single CAD file and complete all the necessary steps to build and inspect a part · All pertinent features and characteristics are transferred into the inspection software, reducing the risk of

TRUMPF TruLaser Cell 8030 – Now Even Better TRUMPF has released the second generation TruLaser Cell 8030, a multi-axis machine designed specifically for laser cutting hot stamped 3D components. Based on experience gained with the first generation, TRUMPF has significantly enhanced the machine’sperformance. The new TruLaser Cell 8030 is more productive and energy-efficient than its predecessor, has lower investment costs and features a modular design for flexible configurations. The machine’s increased productivity is primarily due to its highly dynamic rotational changer and new rotary indexing table, which features up to three workstations. The areas for loading and unloading are completely separate from each other, facilitating semi-automated solutions and increased productivity. Loading/ unloading can be done with two people, or a single person can load the machine while a robot unloads the system. Either solution can be achieved while the system is actively processing a part inside of the machine. Since not all cuts require the same laser power, TRUMPF enables fabricators to select the best laser for the TruLaser Cell 8030 based on their application. The new TruDisk 2000, a 2-kilowatt solid-state laser, offers high energy efficiency and excellent beam quality for fast, cost-efficient processing. It is the ideal laser for highly complex

32

part processing. For applications requiring higher laser power, for example, when producing long cuts in larger parts, the new machine can be equipped with up to 4-kilowatts of laser power. TRUMPF has also improved the process reliability and stability of the TruLaser Cell 8030 with new functions such as ObserveLine for visual slug detection. Using extremely fast and dependable sensorsin conjunction with the laser beam, detection occurs twice as fast as with any other system currently available on the market. A residual runtime display, built into the front of the machine, is another new feature. This display visually indicates how much processing time remains for the current component and provides additional information about the status of production to keep operators aware of theproduction cycle and managers current on the production status. The TruLaser Cell 8030 also features a compact footprint. Since the electrical control units are built into the body of the machine, the system can be quickly and easily integrated into existing production environments. TRUMPF has reduced installation costs for the new TruLaser Cell 8030: whereas the old system required three supply cables to the machine, the optional centralized power supply now requires only one. Mitsui Seiki Launches New Vertex 55X II Vertical Machining Center Mitsui Seiki has evolved its popular “Vertex 550-5X” line of machines with new features and capabilities, and a broader range of options and configurations within the series. The new model series, comprising six distinct models, is now called Vertex 55X II. Linear axes (X, Y, Z) strokes are 550 mm (21.7”) x 600 mm (23.6”) x 500 mm (19.7”). “One of the key new features is an enhanced ultra-high accuracy package. This option enhances Mitsui Seiki’s existing, wellestablished construction techniques for accuracy and precision,” said Tom Dolan, Vice President of Sales & Marketing. “As such, the Vertex line of machines are very well suited for tight-tolerance mold and die work, aerospace, energy, and other high precision component applications. Users can gain significant production improvements eliminating the traditional machine ‘warm up’ time for very demanding precision jobs. Machine geometry is still unparalleled, and Positioning Accuracy in X, Y, and Z axes is 0.001 mm (0.000040”). A-axis: ±6 arc seconds; C-axis: ±4 arc seconds.” In response to customer feedback and market demands, Mitsui Seiki now offers a new 30,000 rpm spindle with the Vertex 55X II, in addition to the 15,000 and 25,000 rpm choices. Customers can now take full advantage of the machine’s acceleration and deceleration characteristics and high speed machining functions. An HSK-80 taper spindle connection (for those requiring more heavyduty machining) is available as an option to compliment the existing HSK-63 and 40-taper tool interfaces. The Vertex 55X II line includes several configurations in the range, based on table sizes and types from 225 mm (9”) to 400 mm (15.7”) diameter. A choice of rotary axis drive systems – high torque geared type or direct drive – allows for the optimum machine configuration to suit the customer needs. Additionally, the new Vertex is available in the “B”-series version. This is a high speed 5-axis VMC dedicated to turbine blade production, which is of special interest to the aerospace and energy industries. High performance coolant and chip handling systems are available to suit customer needs. Automation devices and systems may also be integrated for on-machine inspection and work handling to further reduce setup time, and improve overall quality throughput.

Mitsui Seiki’s tradition is to build rigid and ultra precise metal cutting and grinding machines. The Vertex 55X II geometric accuracy is carefully monitored in the tightest temperaturecontrolled factory environment in the world. The machine features a proprietary cast iron bed, which provides an ultra rigid, and thermally stable machine structure. A unique “box-in-box” design provides superior rigidity, stiffness and agility that is only available in a machine of this caliber. As will all Mitsui Seiki machines, guideway mounting surfaces are hand-scraped, achieving very high volumetric accuracies. This process is far superior to simply machined and /or ground systems. This engineering and construction concept, coupled with a newly designed machine, now provides users with even more competitive advantages over traditional, similar purpose products. Reliable Laser Marks from FOBA: Complete Traceability of Medical and Automotive Parts Part marking is crucial for reliable traceability and safety of industrial products. But how do manufacturers ensure that their products are marked reliably and in zero-defect quality? How to optimize the marking process and turn the industrial part marking into a more efficient process? How do manufacturers implement identification requirements and mark their products compliant with regulations, e.g. with the UDI directive? These questions will be answered at the international Conference and In-House Exhibition of FOBA, international manufacturer of precision laser systems for marking and engraving. The focus will be on medical and automotive applications. Particularly in medical and automotive industries manufacturers are obliged to mark their products permanently and precisely to meet the high standards of product safety, process reliability, traceability and quality management. Additionally, they have to comply with legal requirements and regulations, such as FDA’s (Food and Drug Administration) Unique Device Identification directive (UDI). But only permanently readable markings guarantee to trace back products reliably, only if markings are correctly positioned, highest product quality, minimum scrap and lean production can be achieved. Regarding product safety and readability of the marking, also the products’ life cycle has to be taken into account: Resistance to corrosion as well as to cleaning and sterilization procedures are decisive criteria for manufacturers. Visitors of the second international FOBA In-House Exhibition and Conference will discover how manufacturers meet the various requirements for the identification of their products in a reliable and efficient way. Together with international partners like GS1 Germany, Elmicron/HIBC, KavoDental, MicroPort Orthopedics, MKK GmbH/ CitriSurf, MT-Vision and WEBECO, FOBA presents an event which is focused on industry’s needs. The program deals with solutions for part marking with laser in the light of traceability, identification regulations as well as with the move toward vision-based manufacturing and zerodefect markings in order to achieve lean manufacturing. Expert lectures and the accompanying exhibition will provide insights into latest developments for optimized laser marking processes and demonstrate how manufacturers profit from vision-based laser technology in medical and automotive industries. Furthermore, the implementation of current identification and traceability regulations (e.g. marking of codes for traceability and UDI-compliance) will be discussed, as well as procedures for corrosion resistant markings on stainless steel, laser marking effects on plastics and solutions for global unique labelling in automotive industries. “Particularly in our business, the personal contact and detailed application consulting are indispensable. With a mix of lectures, trade show and consulting, the event provides a powerful platform to get the latest information about the implementation of marking

38

/ identification requirements and about future developments in the field of direct part marking with laser”, says Frank Rehmus, European Sales Manager at FOBA. At the trade show which accompanies the conference, visitors will get the chance to discuss their special application demands with experts and discover live demonstrations at FOBA’s M-Series laser marking machines. Furthermore, the laser marking process HELP (Holistic Enhanced Laser Process) will be shown during live demos: The closed-loop laser marking process, developed by FOBA, provides process reliability before and after marking, OCV (Optical Character Verification) and validation of the marking with the machineintegrated vision system. Mastercam Delivers Suite of Tools Including 3D Surfacing and Solids Mastercam is known for powerful NC programming, but it also delivers a suite of shoptested design tools including 3D surfacing and solids. The streamlined CAD engine makes design work easier than ever before. Mastercam Design streamlines modeling and editing geometry. It also supports advanced geometry creation, including NURBS curves and surfaces, 2D and 3D associative dimensioning, surface extension, blending, trimming, splitting, variable filleting, solid modeling, hybrid modeling, and so much more! A few new enhancements to Mastercam X8 Design are:

Smart Chains in Solids This enhancement automatically reconnects wireframe chains that have been edited so you don’t have to re-chain them. For example, when you extrude a rectangle, then go back and fillet a corner, you just have to regenerate the operation instead of having to re-chain the wireframe.

Solid Edge Awareness Solid Edge Awareness is now throughout wireframe modeling. The goal for Mastercam X8 is to allow solid edges to be used as reference entities and eliminate the need to create temporary geometry. If you are in a function that supports Solid Edge Awareness, the Edge filter will be available and can be used to recognize or ignore solid edges.

New Solids Workflow The solids interface and workflow has been completely redone for Mastercam X8 and makes constructing and editing solids a lot easier and more intuitive then it’s ever been. Every existing Solids function has been updated to reflect this new workflow. All solids functions have been given a new modern interface that allows you to work in the interface and on the screen as needed. And, by putting the solid selection filters in a new dialog that pops up at the start of an operation, it’s easier to set them up as you are working.

Surface Modeling Improvements Some Surface Modeling improvements include: - Change Normal function supports the new color display of the non-normal side of the surface in shading. - Orient Normals positions the normals of neighboring surfaces to one another. Once you set the initial position, you can flip the results and display arrows that show the direction. - Fillet Surface to Surface and Surface to Plane functions display a Maximum Recommended Radius. Once you select the surfaces, Mastercam analyzes them and displays a maximum recommended radius that can be successfully created. For more information visit www.mastercamdesigntools.com.

These parts were measured to be fully dense and crack-free, with hardness levels >1000 HV. By delivering these properties in functional parts, NanoSteel takes a significant step in the development of metal powders that enable affordable, robust industrial components produced on-demand through the 3D-printing process. Building on this milestone, the company used a combination of high hardness and ductile alloys to create a part featuring a gradient design. NanoSteel worked with Connecticut Center for Advanced Technology to generate part samples using freeform direct laser deposition. This single additive manufacturing process achieved

a seamless transition between the hard and ductile properties without subsequent heat treatment. These gradient materials designs offer the equivalent of “digital case hardening TM” —delivering impact resistance and overall robustness in addition to high hardness and wear resistance in a single part. By providing this capability, NanoSteel offers OEMs considerable design flexibility in meeting part-performance requirements while taking advantage of the operational efficiencies of AM including on-demand availability, less inventory and lower transportation costs. “Proprietary metal alloys that support the cost-effective 3D printing of high-quality parts will help accelerate the transition from subtractive to additive manufacturing across applications such as wear parts, bearings, and cutting tools,” said Harald Lemke, NanoSteel’s General Manager of Engineered Powders. “The company’s AM powder offerings make it possible to design exclusively for the function of a high hardness part, releasing designers from the limitations of conventional production processes and opening new opportunities to improve performance.” The company’s targeted markets for its AM powder portfolio are tool & die, energy, auto, and agriculture. Wila Introduces New V-Lock® Die Clamping System Wila bv of The Netherlands and its US subsidiary Wila USA have announced the introduction of its new V-Lock® System. V-Lock® consists, in part, as a new self-seating groove that has been added to the tang of all Wila New Standard®, American, and American Vintage® Dies with V-openings of 2.362” (60mm) and smaller. This feature, combined with a new generation of clamping pins that will be provided with all Wila Crowning Systems and Bottom Tool Holders with hydraulic die clamping beginning in the second half of 2015, provides several new benefits. They include absolute die alignment along both the X and Y axis of the press brake and positive clamping of individual die sections so that even the smallest sections cannot be inadvertently moved out of position as is common during sheet handling. V-Lock® also improves the performance of press brakes equipped with robotic tool loading and unloading by preventing the movement of individual die sections during bending operations and providing absolute alignment of all die sections along the X and Y axis. All Wila dies equipped with the V-Lock® feature can be used in hydraulically and manually operated die holders with and without V-Lock® clamping technology. Wila will be adding its new V-Lock® System to its products at no additional cost to its customers. For more information visit www.wilausa.com.

UNITED GRINDING Focuses New Laser System on Diamond Tool Processing UNITED GRINDING has extended its line of WALTER EWAG technologies for cutting tool production to now include the LASER LINE ULTRA 5-axis machining center that incorporates ultra-short pulse laser technology. With this new tool-machining system, tool makers can efficiently meet increasing demands for high-precision CVDdiamond tooling needed to cut today’s challenging materials such as lightweight carbon fiber (CFRP) and special aluminum alloys. According to Ted Neckel, director of corporate marketing for UNITED GRINDING North America, EWAG placed high priority on application flexibility, quality and productivity in tool machining when developing the LASER LINE ULTRA. “Cutting hard diamond tooling materials places limits on present-day grinding and eroding technologies. The addition of laser technology to our portfolio gives customers a multitude of new application options.” The LASER LINE ULTRA production center uses a unique kinematic concept that combines a 5-axis machine kinematic system (X/Y/Z/B/C) with superimposed 3-axis laser beam guidance (U/V/W). The design allows toolmakers to laser machine a tool’s cutting edges as well as laser ablate its complex step chipbreakers in one machine clamping. The ultra-short pulse laser technology directly vaporizes materials without significant heat input and without comprising their integrity. The machine offers an X/Y/Z travel of 15.74” x 7.09” x 5.91” (400 x 180 x 150 mm) and a high-precision tool holding fixture (C-axis) that can be equipped with mechanical or vacuum clamping systems for plate-shaped tools. The C-axis is also available with a fully automatic HSK63 interface for processing rotary tools with maximum cutting diameters up to 5.91” (150 mm). EWAG encapsulates and protects the LASER LINE ULTRA’s fully

integrated 50W high-power picosecond laser beam path so as to protect it from external influences. The laser source and relevant optical elements are integrated into the system’s water-cooling circuit and guarantee the highest possible process stability. An integrated extraction unit extracts laser vapors and flue gases into and through a filter system. An integrated 6-axis articulated-arm robot with triple gripper head automatically loads the LASER LINE ULTRA for autonomous production. The machine’s robot cell comes standard equipped with two pallets. The entire LASER LINE ULTRA system only requires 16.4 square feet (5 square meters) of floor space, making it the most compact high-end laser production center available for processing super hard diamond cutting tools.

Maintain Grinding Oils with Vomat Filtration Optimally filtered coolants have many positive effects on the production of cutting tools. They improve grinding process economy and allow tool manufacturers to produce tools of the utmost quality. Vomat engineers and manufactures fine filtration systems which can provide oil quality to purity Class 7 NAS (National Aerospace Standard) with a particle size of only 3-5 microns. This represents the highest purity class. Thanks to numerous advanced features, Vomat systems ensure that the coolant remains in good quality for a long time in the system. In the machining process, coolants are used foremost to minimize friction and to eliminate excessive heat at the point of contact between wheel and tool. During this process the grinding oils are contaminated by metal debris, dirt, and decomposition stemming from extreme heat exposure. All of these are risk factors for the production process. When coolants are not thoroughly filtered it is necessary to change them in short order.

Metal Coolants Require Sophisticated Filtration Steffen Strobel, sales manager at Vomat, states: “Nowadays, the requirements for high quality tools are constantly on the rise and therefore tools must be ground with much more precision. To achieve this in an economical way, manufacturers have to muster great technical efforts, such as investing in modern machinery and climate controlled production facilities. Given this kind of expenditure, there is no room for cheap compromises when it comes to coolant filtration. The coolant must have a high degree of purity, since coarse particles can interfere with the grinding process and prevent the manufacture of tight tolerance tools.” VOMAT FA series fine filtration systems provide the ideal platform for process optimization and reliable production. Vomat systems provide full flow (non-bypass) filtration of clean oil which is tailored to the needs of the production machines. The filter cartridges are automatically cleaned with 100% separation of clean and dirty oil. The filters capacity, combined with the on-demand backwash cycle, guarantee an increased service life of the metal coolant. This not only prevents loss of tool quality but also

56

| IMD | quarter 2, 2015 | www.IndMacDig.com

saves a lot of money on metal coolants. Coolants don’t have to be changed as often, storage and disposal costs decrease, and the company’s environmental footprint will decrease. Steffen Strobel added: “Clean coolants will also protect cutting tools, pumps, and slide-ways. Furthermore, pipes and lines will not clog, all while producing tools of superior quality.”

Best Values In Purity The dirt particle size is an important parameter in filtration and thus for the purity of the coolant. Vomat filters are classified according to NAS (National Aerospace Standard). They are rated a best-in-class of NAS 7 with up to 32,000 5 to 15 micron sized particles per 100 ml of coolant. Jens Strebelow said, “In reality, Vomat systems reach values of 3 to 5 microns in particle size, which also puts them in top positions on other classification systems, such as ISO 4406 and SAE AS4059. This also means that oil filtered with Vomat systems is close to virgin oil quality.” For more information contact the exclusive Vomat distributor for the US: Oelheld U.S. at (847) 531-8511 or email us@oelheld.com.
