By now, most manufacturers have heard of the promise of the Industrial Internet of Things (IIoT). In this bold new future of manufacturing, newly installed sensors will collect previously unavailable data on equipment, parts, inventory and even personnel that will then be shared with existing systems in an interconnected “smart� system where machines learn from other machines and executives can analyze reports based on the accumulated data.

By doing so, manufacturers can stamp out inefficiencies, eliminate bottlenecks and ultimately streamline operations to become more competitive and profitable. However, despite the tremendous potential, there is a palpable hesitation by some in the industry to jump into the deep end of the IIoT pool. When asked, this hesitation stems from one primary concern: If we invest in IIoT, what specific ROI can we expect and when? How will it streamline my process such that it translates into greater efficiencies and actual revenue in the short and long term? Although it may come as a surprise, the potential return can actually be identified and quantified prior to any implementation. Furthermore, implementations can be scalable for those that want to start with “baby steps.� In many cases, this is being facilitated by a new breed of managed service providers dedicated to IIoT that have the expertise to conduct in-plant evaluations that pinpoint a specific, achievable ROI. These managed service providers can then implement and manage all aspects from end-to-end so manufacturers can focus on core competencies and not becoming IIoT experts. Like their IT counterparts, this can often be done on a monthly fee schedule that minimizes, or eliminates, up-front capital investment costs. Defining IIoT Despite all the fanfare for the Internet of Things, the truth is many manufacturers still have a less-than-complete understanding of what it is and how it applies to industry. While it might appear complicated from the outside looking in, IIoT is merely a logical extension of the increasing automation and connectivity that has been a part of the plant environment for decades. Business 4.0 However, a core principle of the Industrial “Internet of Things” is to vastly supplement and improve upon the data collected through the integration of sensors in items such as products, equipment, and containers that are integral parts of the process. In many cases, these sensors provide a tremendous wealth of critical information required to increase efficiency and streamline operations. Armed with this new information, IIoT then seeks to facilitate machine-to-machine intelligence and interaction so that the system can learn to become more efficient based on the available data points and traffic patterns. In this way, the proverbial “left hand” now knows what the “right hand” is doing. In addition, the mass of data collected can then be turned into reports that can be analyzed by top executives and operations personnel to provide further insights on ways to increase operational savings and revenue opportunities. In manufacturing, the net result can impact quality control, predictive maintenance, supply chain traceability and efficiency, sustainable and green practices and even customer service.
Bringing it all together The difficulty, however, comes from bridging the gap between “here” and “there.” Organizations need to do more than just collect data; it must be turned into actionable insights that increase productivity, generate savings, or uncover new income streams. For Pacesetter, a national processor and distributor of flat rolled steel that operates processing facilities in Atlanta, Chicago and Houston, IIoT holds great promise. “At Pacesetter, there are so many ways we can use sensors to streamline our operation, says CEO Aviva Leebow Wolmer. “I believe we need to be constantly investigating new technologies and figuring out how to integrate them into our business.” Pacesetter has always been a trendsetter in the industry. Despite offering a commodity product, the company often takes an active role in helping its customers identify ways to streamline operations as well. The company is currently working with Industrial Intelligence, a managed service provider that offers full, turnkey end-to-end installed IIoT solutions, to install sensors in each of its facilities to increase efficiency by using dashboards that allow management to view information in real time. 12

“Having access to real-time data from the sensors and being able to log in and see it to figure out the answer to a problem or question so you can make a better decision – that type of access is incredible,” says Leebow Wolmer. She also appreciates the perspective that an outsider can bring to the table. “Industrial Intelligence is in so many different manufacturing plants in a given year and they see different things,” explains Leebow Wolmer. “They see what works, what doesn’t, and can provide a better overall solution not just from the IIoT perspective but even best practices.” For Pacesetter, the move to IIoT has already yielded significant returns. In a recently completed project, Industrial Intelligence installed sensors designed to track production schedules throughout the plant. The information revealed two bottlenecks: one in which coils were not immediately ready for processing – slowing production. Status of both coil and skids available for real time monitoring and alerting key personnel when production slowed, Pacesetter was able to push the production schedule through the existing ERP system. This increased productivity at the Atlanta plant by 30%. Similar implementations in the other two facilities yielded similar increases in productivity.
Taking the First Step According to Darren Tessitore, COO of Industrial Intelligence, the process of examining the possible ROI begins with a factory walk-through with trained expertise in manufacturing process improvement and IoT engineers that understand the back-end technologies. A detailed analysis is then prepared, outlining the scope of the recommended IIoT implementation, exact areas and opportunities for improvement and the location of new sensors.

“The analysis gives us the ability to build the ROI,” says Tessitore. “We’re going to know exactly how much money this will make by making the changes. This takes much of the risk out of it so executives are not guessing how it might help.” Once completed, a company like Industrial Intelligence can then provide a turnkey, end-to-end-solution. According to Tessitore, this covers the entire gamut: all hardware and software, station monitors, etc.; the building of real-time alerts, reports & analytics; training management on how to use data points to increase profits; and even continuously monitoring and improving the system as needed. “Unless you’re a huge company, you really don’t have somebody who can come in and guide you and create a cost effective solution to help you compete with the larger players in the space,” says Pacesetter’s Leebow Wolmer. “I think that’s what Industrial Intelligence offers that can’t be created on your own.” “It’s not a one-size-fits-all approach,” she adds. “They have some things that can give you a little bit of IIoT or they can take an entire factory to a whole new level. By doing this they can be cost effective for a variety of sizes of organizations.”

Better Control of Welding R. H. Peterson Finds up to 30% improvement in time savings reported.
Robert H. Peterson Company, City of Industry, Calif. has produced premiumquality Fire Magic gas grills and Real-Fyre gas logs for American homes since 1937 that are sold domestically and internationally at specialty dealers of patio, barbeque and fireplace fixtures and furnishings. Over the years, the company has grown steadily and their commitment to quality and craftsmanship has remained unchanged, despite considerable foreign and domestic competition, the changing demands in public taste and the constant challenge of product innovations. What has changed is the company’s approach to manufacturing, where the major shift is from single station operations with one man/one machine orientation, to more automation, both in the fabrication and assembly done here. At this facility, which comprises nearly 230,000 square feet of manufacturing area, every facet of the manufacturing process is housed, including sheet metal fabrication, laser cutting, robotic welding, die and press brake forming, grinding, polishing, assembly, testing, packaging, and distribution. 16

Integrating Automation Recently, as part of the continuous flow manufacturing line for its new Echelon and Aurora gas grills, R.H. Peterson looked to Contour-Arc, Inc., a local integrator of robotic and automated welding systems for a custom CNC Controlled Spot Welding System. This new custom built machine was not only needed to automate the precise and challenging welding of large, cumbersome stainless steel grill firebox assemblies, but was also required to integrate directly into the company’s continuous flow line of fabrication, assembly, test and packaging operations. Contour-Arc reviewed the company’s requirements and brought its 30 years of expertise in automated welding and factory automation to the task. The CNC Spot Welding System Contour developed consists of several major components, built around the Siemens SINUMERIK 802D CNC control.

Using three axes, X/Y/C, of coordinated motion, and the Miyachi Unitek IS-120B Inverter Spot Welding Power Supply. The system was designed with four independent welding stations attached to two oscillating rotary index tables placed sideby-side. According to Contour-Arc, Inc. president Steven Pfahl, this configuration allows the operator to safely load the fixtures on one side of the index tables while the machine is welding on the other side, thereby maximizing the system’s production time and minimizing machine idle time. In addition to the three motion axes and the two rotary index tables, the SINUMERIK 802D controls and monitors all functions of the machine, including the spot welding process. To facilitate the different material thicknesses of these firebox assemblies, the CNC interfaces seamlessly with the Miyachi IS-120B power supply so the programmer can call up any number of pre-programmed weld schedules stored in the weld controller and use them wherever needed. A typical Fire Magic Grill firebox assembly has 50 spot-welds on each side of the firebox, with each fixture holding both sides simultaneously. The typical welding program can be written in less than one hour, according to Pfahl. Siemens also provided on-site training at the end-user’s facility to help train the company’s operator personnel on writing the specific programs using the remote pendant and at the control panel, plus backing up and storing machine data that are stored on the compact flash card or onto the customer’s server via the control’s Ethernet port. Custom Part-Holding To complete this turnkey system, Contour-Arc designed and built custom part-holding fixtures that were needed to assure the combined time of part loading and unloading would be less than the weld cycle time. The firebox comprises several irregular shaped sheet metal components, with the welding being done completely around the perimeter of the assembly. Because the shape of the assembly is such that mechanical clamps would either interfere with the welding head or with the loading and removing of the finished assembly from the fixture, vacuum clamping was chosen to hold the components in the fixtures. 18

”The advantage of the vacuum clamping system is that the operator can load and unload the fixtures in a matter of seconds,” says Steve Pfahl, “and nothing gets in the way of the machine’s welding head and electrode. This allows us to run the machine at its maximum speed. We also programmed the CNC to monitor vacuum sensors placed in the fixtures, so if the vacuum level falls below the minimum set-point, machine motion will stop and an alarm will display on the control panel.” Saving Time All the fixtures on the machine are quick-change style with locating pins and quick disconnect electrical and vacuum fittings, plus the system’s configuration allows the fixtures to be changed on one index table while the robot is welding at the other, again reducing system idle time and maximizing the production on each shift. So far, improvements in overall time savings up to 30% have been reported by the customer, R.H. Peterson. “From an OEM standpoint, due to the nature of the custom machine building business,” notes Mr. Pfahl on the control integration process, “we needed a complete single-source CNC package, including the hardware, drives, motors and programming software, that was extremely versatile, yet easy to integrate. We found exactly what we were seeking with Siemens. For many years, we’d built our machines using another brand of CNC control and, by comparison, setting up the 802D using the Siemens Toolbox Software Package was very easy to learn and navigate.” Pfahl also noted the on-site OEM training provided by Siemens included hands-on programming of the CNC’s Servo Motor Drives, internal PLC, and I/O control. “The 802D control had everything we needed for this project, including Profibus connection between the CNC and I/O boards, as well as the Siemens MiniHandheld, which is a portable remote programming pendant. This machine’s X-Axis has 120 inches of linear travel and the Mini-Handheld allows the programmer to write the program point-to-point by jogging the various axes into position and then recording those locations using the pendant rather than at the control panel, thereby saving the programmer time and motion. The machine’s large footprint also required us to place a remote operator station a considerable distance away from the CNC cabinet and closer to where the operator will be running the machine in production.

The operator start station is a pedestal-mounted operator console with a series of pushbuttons, rotary switches and pilot lamps, all connected to the CNC’s I/O Board. “The Profibus connection allowed us to remotely mount a second I/O board inside the operator console and connect all the machine controls to that board, rather than running all that wiring back to the main control cabinet. It reduced the amount of wiring between the control and operator station by over 90 percent.” “On the floor at R.H. Peterson, we run eight different grill sizes of three different models,” explains Jon Bridgwater, that company’s senior vice president. “Once we set up the four programs needed, no additional programming must be performed. After we program the CNC, it is fully automated in process. We also spent a considerable amount of design time on standardizing the part holding fixtures, so that minimal or no changeover would be needed, when going from one size to another. “As a result, the fixtures have no moving parts or mechanical clamping devices that might interfere with the spot welding head, as the assembly’s components are held in place with vacuum cups. This system has allowed us complete flexibility in the models, sizes, and quantities we can run at any time. This is the ultimate in lean manufacturing.” He further cites that the machine’s control, the Siemens SINUMERIK 802D solution line CNC, is the key component in the system’s overall performance.
Committed to Vertical Integration The company has an historical commitment to vertical integration in its manufacturing and, as Jon Bridgwater observes, “This commitment gives us more control over our own destiny, as we remain a self-reliant and independent operation in our marketplace.” In addition to the Fire Magic gas grills, R.H. Peterson also produces the popular American Outdoor Grill line and Real-Fyre line of vented and unvented gas logs for home fireplaces. To maintain its competitive advantage over the competition. Contour-Arc, Inc., Laguna Hills, Calif. produces a complete line of preengineered or custom built stand-alone or in-line Robotic Welding Systems, as well as CNC- and PLC- controlled rotary and linear welding systems for MIG, TIG and Plasma welding processes. The company also builds various welding system components that include heavy-duty precision floormounted and table-top rotary positioners, welding process controllers, TIG cold wire feeders with wire guide positioners, a variety of aluminum cross/rotary/compound slides, plus rotary and purge live center tail stocks.

rosshole Deburring of omplex Metal Part s
By integrating flexible hones in the machining process, complex parts with crossdrilled holes and other difficult-to-access features can be deburred in house, at less cost.
In automated machining, removal of burrs and sharp edges in cross-drilled holes and other difficult-toaccess areas such as undercuts, grooves, slots, or internal holes can be tedious and time consuming. One particular challenge is deburring the intersection of cross-drilled holes frequently found in engine and transmission components. Despite the challenges, the removal of burrs from the production process is an absolute must for high quality, precision parts. In many applications, cross-drilled holes act as conduits for fluids, lubricants and gases. Failing to remove burrs can cause blockage of these critical passages or create turbulence in the flow. Burrs can also lead to part misalignments, affect dimensional tolerances, and limit the overall efficiency of machined components. “Getting rid of burrs is really important because if there is any loose material that gets dislodged when the product is in use, it can cause major problems,� says Anthony Scott, Lead Machinist at Orange Vise Company, a manufacturer of machine vises and quick change fixturing components. Although there are many techniques for deburring internal passages at crossholes, the majority require sending out parts or investing in equipment to complete the work in-house that can cost tens of thousands of dollars. These options, which include thermal, abrasive flow, electrochemical, and highpressure water, effectively remove excess material but they also build time into the manufacturing process and add to costs.

The more ideal option, however, for many machining operations is to integrate deburring into the automated process with a simple, effective crosshole deburring tool such as the Flex-Hone from Brush Research Manufacturing (BRM). By doing so, operators can speed up the manufacturing process and ensure uniform quality for precision parts. According to Scott, flexible hones are ideal because it is a cost-effective solution to smooth edges and produce a blended radius for crosshole deburring. “It is really about accessibility, because there aren’t really any other tools that can do what a Flex-Hone can,” says Scott. “Whether it is internal grooves or multiple cross-holes, there is really no way to reach those areas with any sort of other tool.” For engineers in the automotive, aerospace, manufacturing and machining industries, the ball-style hone is a highly specialized abrasive tool that is instantly recognizable by its unique appearance. Characterized by the small, abrasive globules that are permanently mounted to flexible filaments, the product is a flexible, low cost tool utilized for sophisticated surfacing, deburring and edge-blending. Available in sizes ranging from very small diameter hones (4mm) to those up to 36 inches or more in diameter (a size appropriate for large engine cylinder bores), these deburring tools can be custom designed to the size, shape and abrasive grit to fit any application’s needs. “I used the Flex-Hone quite a bit when I was working in aerospace,” explains Ken Spaulding of Zodiac Engineering, a contract manufacturer in California. “We did a lot of parts that involved tubes with multiple crossholes and slots. Getting inside there to reach the burrs, particularly if the walls were thick, is extremely difficult.” With a background in aerospace parts as well as mold making, Spaulding is currently focused on creating products of his own design, such as high end pocket knives and cycling components for BMX, road and mountain bikes. He also continues to perform contract manufacturing work. Spaulding particularly appreciates how the flexible hone’s abrasive globules each have independent suspension that is self-centering, self-aligning to the bore, and self-compensating for wear, all of which facilitate close-tolerance finishing work. “The hone conforms to whatever you are working with, even if it’s irregular,” says Spaulding. 26

“For example if the back side of the part is not flat or not on consistent level plane in the tool is flexible enough to still remove any burrs.” For best results, the deburring tool is typically rotated into the main bore into which the crossholes break. After a few clockwise strokes, the tool is removed and the spindle reversed to rotate and stroke the flexible hone in a counterclockwise direction for a few more strokes. The forward and reverse rotation creates a symmetrical deburring pattern. According to Orange Vise’s Scott, although the Flex-Hone is often used with automated production equipment it can also be used for secondary deburring options offline as needed. “The tool can be used in CNC machines and also with a cordless drill,” says Scott. “So, if you manage to deburr 90% of the holes in a machine, but have a few left you can’t access easily, you can use it with a handheld drill and maintain the uniformity in surface finish and process.” Additional customization from BRM in a variety of shapes is also possible to meet the requirements of non-traditional applications. This includes spherical-end configurations, stepped or multidiameter configurations for double diameters and counter-bores, tapered or cone shapes, segmented shapes, or combining Flex-Hone globules with other filament materials.

that Fit the Application
OEMs turn to custom fabricated hydraulic systems to ensure optimal performance of oilfield, construction, irrigation and other equipment in the field. For OEMs that design and build equipment or machinery, the hydraulic systems that drive the elements that lift, push, pull, drill or dig are often outsourced so as to maintain focus on their core competency – the rest of the system. However, sourcing the ideal hydraulic solution can present several challenges. To ensure optimum performance, the hydraulic power unit (HPU) must be designed to meet the specific requirements of the application. Complicating matters, these systems often must fit within specific, unique dimensions to fit a specific enclosure, skid or trailer. When this occurs, OEMs often turn to more vertically integrated custom manufacturers that can design and build such systems from the ground up. By doing so, the hydraulic system can be optimized to improve performance, efficiency, and long-term reliable service of OEM equipment in the field.

Outsourcing Hydraulic Systems Hydraulic systems are largely comprised of standard components that include a prime mover (diesel engine or electric motor) along with pumps, valves, actuators, reservoirs, accumulators, filters and other parts. However, in the industry, there is delineation between those that manufacture – or perhaps more appropriately stated, assemble – such systems and vertically integrated fabricators that engineer and build the system from the main structural steel components through to the required controls.

In some cases, off-the-shelf or assembled systems are available from large component product distributors. With a heavy leaning towards incorporating the parts/products in their portfolio, these distributors often farm out the fabrication of the metal structures as well as other key sub-assemblies. Although this may be sufficient for some application, it eliminates some of the flexibility to adapt or fine tune the design.
A true, vertically integrated manufacturer, on the other hand, can fabricate from raw steel the main structure and with no predilection to specific brands has the freedom to create hydraulic solutions that provide the perfect fit for the application.
Case in point: Casinjac Superior Fabrication Inc. (SFI) manufactures production equipment for the oil and gas industry. Among its product offerings are hydraulic jacks capable of lifting drill strings up to 1 million pounds in weight
The process of removing the wellhead slips often requires the pipe string be lifted to take the string weight off the wellhead slips. When the force required to move the pipe upward is greater than the safe pull force of a work-over or drilling rig, the Casinjac can be used. Factors contributing to the required lift force include the pipe being stuck at a shallow depth, the work-over or drilling rig is not rigged up over the hole, the wellhead slips are binding in the wellhead or the pull sub is not straight. To lift the immense weight, each Casinjac requires a hydraulic power source and the performance of the jack depends on the capabilities of that power source. “We’ve designed our hydraulic power units with optimum performance of the jacks in mind,” says Joe Cansler, head of the Casinjac division at SFI. “Each particular potential use of the Casinjac has its own horsepower, flow, and pressure requirements.” Currently, SFI offers three standard HPUs. The units were originally designed by Devine Industrial Systems for the Casinjac and are still manufactured by them today. Founded in October 2004, Devine Industrial Systems designs and creates hydraulic power systems as well as sub-assembly parts. As requested, the company can also provide custom units to SFI. “The hydraulics for us are not a high-quantity type of manufacturing so rather than us jumping into it and warehousing the parts and putting the staff together, it just made sense to continue to outsource it to Devine Industrial Systems,” says Cansler. Critical design features play a big part in the function of the unit. Each HPU utilizes pressure-compensated hydraulic pumps that allow the jacks to exert a steady, continuous pull force.

“The hydraulic power units we supply utilize a pressurecompensated piston pump that delivers a constant, even flow of hydraulic pressure to the jack,” says Cansler. “With other power units, different styles of pumps can have fluctuations. They might build up to 3,000 lbs of pressure, for example, but could drop off to 2,500 pounds before building back up again.” “With the Casinjac, you want a nice easy, flow of hydraulic oil going to that jack,” he adds. The operational controls engineered as part of the system also provide the ability to increase or decrease pressure without being engaged in the jacks. “If you know you need to pick up 200,000 pounds of drill-string pipe, you can preset the pressure setting. A lot of the other HPUs do not allow you to do that,” says Cansler. Although the Casinjac can be powered by other manufacturers’ HPUs, it can come at some risk of loss of efficiency. In one specific example, a customer utilized a unit that failed in the field. In examining it, some of the components were not rated for the pressures applied. “We always make sure the customer understands that our power units are the only ones designed to officially and effectively operate our equipment in the safest manner and it allows you more control of the operation you will be performing on the well,” says Cansler.
Mobile Irrigation Equipment For Destry Suthers, Vice President of Knutson Irrigation, an off-the-shelf, assembled solution was not sufficient for the company’s portable irrigation equipment that utilized hydraulic systems. 32

Since 1981, Knutson Irrigation has been a distributor of unique irrigation, turf, and hobby farm maintenance products, including electric gas and diesel pumping solutions for applications in many different industries. The company required a custom solution for a specific piece of patented equipment it manufactures. “We are able to outsource the hydraulic piece of the puzzle while we worked on other aspects of the project,” explains Suthers, who also turned to Devine Industrial Systems. “That allowed us to work on things that were more in our wheelhouse.” “They can take whatever your application is and engineer and design a system that will have the capacity to operate whatever it is you are going to power,” says Suthers. “There is a fair amount of design that goes into that.” Suthers adds that for larger hydraulic systems, the sizing of the HPU should match the size of the unit. “An off-the-shelf unit may not be sized to exactly what you need,” explains Suthers. “Devine Industrial Systems’ forte is laying out the package so that it works within certain space constraints, such as a portable enclosure, skid or trailer.” Another advantage of going with a true manufacturer with full fabrication capabilities was the customization of the mobile equipment’s controls. Depending on the application, the controls could be manual, electric or even electronic for remote control. “They can put the operator controls wherever you want it so it’s nice, convenient, easy to use,” says Suthers. “They can basically build it however you need to build it.”
