Automated guided vehicles are mobile robots that follow markers or signals during navigation. The first AGV was introduced in the 1950s by Barrett Electronics, and performed a simple towing action, with its position guided by a wire in the floor. Since the 1950s, the market has rapidly increased and AGVs are used across numerous industry sectors. Konrad Lorenz won the Nobel Prize in Physiology and Medicine in 1973 for his experiments with animal behavior. Lorenz discovered the principle of imprinting, where a bond is formed between a new born animal and a caregiver. This is the mechanism where an auditory or visual stimulus is used to induce the young to follow its parents. In industry, automated guided vehicles (AGVs) use environmental stimuli to follow a specific route.
Here, Jonathan Wilkins, marketing director of obsolete industrial parts supplier, EU Automation, discusses how automated guided vehicles have advanced from simple materials handlers to intelligent autonomous robots. Why AGVs? Automated guided vehicles are predominantly used for materials handling purposes. This can include a
range of tasks from on time delivery of parts to the production line, to round the clock transit. If the vehicle is equipped with a clamping mechanism, positioning fixtures and tool attachments, it can perform a range of functions. Depending on the application and requirements, AGVs can function in isolation or in fleets. This makes the use of AGVs scalable according to need, so a plant manager can make a specific decision on the number of vehicles in a facility.

AGVs can be equipped with sensors for traceability, so that the plant manager can monitor the position of each individual vehicle and therefore track the movement of materials around a facility. Pick-up, transit and delivery of items can be time stamped as part of this process to further improve tracking. This information can be integrated into the company’s enterprise resource planning (ERP) or materials resource planning (MRP) systems. Depending on the application, there are different types of vehicle navigation methods. A plant manager can opt for a very simple system, similar to the earliest AGVs, or can choose more advanced navigation methods.
Navigate The earliest AGVs were guided around the factory by a wired method. To navigate in this way, a wire is embedded into a slot in the floor, and transmits a radio signal, which can be detected by a sensor on the AGV. The AGV is then guided around the facility following the wire. Though this navigation technique is still used today, there are a variety of other methods for plant managers to choose from. Some AGVs use guide tape that is either magnetic or colored to navigate. Sensors on the AGVs detect the tape and this is used to guide the vehicle. Guide tape is also used in laser target navigation, where reflective tape is mounted on walls, poles or machines and the AGV calculates distance using a laser transmitter and receiver. This has an advantage over the wired method, because it is easier to change the route of the vehicle as the process of relocating the tape is more straightforward. In inertial navigation, reference points are embedded into the factory floor at x,y coordinates. The AGV uses information from a sensor, a gyroscope and a wheel encoder to determine location. Changes can be made to the pathway by simply altering the reference points, making this method more flexible. However, some change to factory infrastructure is still required, and the vehicle cannot make independent route planning decisions. The next step from inertial navigation is open path navigation – this means the vehicle can move independently from one place to another, moving from a guided vehicle to a self-driving vehicle.
From Guided To Self-Driving Traditional AGVs perform defined, pre-programmed movements around a facility. This means there is some difficulty changing the vehicle’s route once specific infrastructure is in place. Recently, more flexible and intelligent vehicles have been introduced, which are able to make decisions in situations that they haven’t encountered before. This new breed of vehicle can overcome one of the key problems for AGVS – encountering something unexpected. In a changing environment, a self-driving vehicle may be a better fit. This type of vehicle operates independently from a driver or a fixed pre-programmed input directly controlling the steering, acceleration or braking. Laser-based perception and navigation algorithms can be used to dynamically navigate around a factory. An on-board programmable logic controller (PLC) can be integrated to reduce errors and make decisions. By connecting to the central control system, the vehicle can analyze the reliability and efficiency of its routes and adapt them accordingly. The vehicle can use machine learning to be more efficient across new situations. Self-driving vehicles can use an on-board computer and increased numbers of sensors to complete more complex tasks, including decision making. Independent and intelligent navigation methods can even mean the plant manager does not need to modify factory environment or infrastructure. One such navigation technique is natural feature guidance, where the vehicle can record and store images and calculate its position in relation to existing features. An example of an autonomous AGV is Clearpath Robotics’ OTTO, a self-driving vehicle that can move up to 3,300 pounds at 4.5 mph. OTTO can adapt to take the best route, avoiding collisions as it moves. The vehicles can also use vision-based guidance systems, using cameras to act as eyes. An additional benefit of this is that plant managers gain a 3D virtual view into the environment the equipment is operating in. As more factories are upgraded and new

North America’s $137 billion metalforming industry is driven by the production of a myriad of precision metal products using stamping, fabricating, spinning, slide forming and roll forming technologies, as well as vital value-added processes. In recent decades, approximately 3-to-4 million of all U.S. manufacturing jobs have been cumulatively lost to offshoring. The tide seems to be turning modestly in recent years by companies returning U.S. production, or sourcing, from offshore. In comparison to 2000-2003, when the United States lost (net) about
220,000 manufacturing jobs per year to offshoring, 2016 achieved a net gain of 27,000. Progressively bridging this gap presents huge collaborative opportunities and challenges to all associated manufacturers, associations, employees, communities, and the U.S. government itself. The following is a “Q&A” briefing analysis of key factors in the collective goal of gaining momentum in successfully returning the manufacturing of parts or products back to the U.S. from offshore. Participating in this “return-manufacturing-home” Q&A are two representative entities with

“Additionally, the current USD is 30% too high vs. other currencies,” says Moser. “Corporate tax rates are too high, there’s no Value-Added Tax (VAT), too many regulations, healthcare costs are too high, oil prices are low, and there’s a weak skilled workforce. We’ll need stronger innovation and some confidence that the current administration will overcome some of these negatives, so the price gap will shrink enough that companies will start to see that the “hidden costs” of offshoring close the deal.”
An essential element of the patented design is a knob that is longer and reaches a little deeper into the holder’s threaded bore. As a result, all thread engagement occurs in a region of the toolholder where the diameter is large, and where there is correspondingly more material to resist deformation. The Reshoring Initiative, founded in early 2010, takes action by helping manufacturers realize that local production, in some cases, reduces their total cost of ownership of purchased parts and tooling. The RI also trains suppliers how to effectively meet the needs of their local customers−giving the suppliers the tools to sell against lower priced offshore competitors. The RI is a nonprofit organization that offers a number of free tools to advance their mission.
What Has Driven/Drive Domestic Manufacturing Overseas The machine capital cost is relatively the same in all countries, both Stoneback and Moser agree that the keydriving variable has always been cheap labor overseas−which drives a low part cost benefit. “When they first began to offshore, say, to China, the Chinese wages were so low that the price differential was, say, 30 or 40 percent,” explains Moser. “But now that the Chinese wages have come up, that price gap might only be 10 or 15 percent. As a result, even China is outsourcing to Malaysia for cheaper labor.” “U.S. productivity is 2-to-3 times that of the Chinese, so the key is to have the benefit of the advantages of reshoring be enough to overcome the remaining labor cost gap,” adds Stoneback.
How To Encourage Domestic Manufacturing To Reshore? “The simple fact is that there are always three key benefits in reshoring: cost, time, and insurance,” says Stoneback. “Maybe even a fourth factor−inventory and space logistics. Those factors are so small to consider if you’re manufacturing in the U.S., that you can do the math in your head as it’s a simple cost analysis. “Basically there’s more control as the ability to guarantee delivery within five days or so, even by truck, anywhere in the U.S. is reasonable−therefore it’s easier to keep the supply going smoothly without any overseas delays or surprises! Even the weather is a factor in delivering from overseas. The fact is, in overseas production you can anticipate having delays, spreading out money over time, multi-line invoicing, and increased insurance−plus you may have to over-produce to anticipate needed demand.” “In the simplest terms, you can anticipate approximately 4-to-5 times shipping cost variance in bringing products in from China vs. the U.S. That’s not even factoring in the importer’s mark-up on products from overseas which could be upwards of 15 cents on the USD.” “There are advantages of building dies in the U.S. to manufacture components and we should be focused on bringing them back” believes Moser. “Factors such as duty, freight costs, tied-up cash flow, poor product quality, intellectual property risk, and delayed delivery are all reduced. There also would be the value-added benefits of ease of attending

run-off, ability to send the die back quickly for correction, spare parts availability, and ease of partnering with the customer, amongst others.” “When we send high volume production work overseas they don’t make one die here,” says Stoneback. “Dies are produced cheap for plastic parts overseas, and they just throw them away and send another in from overseas at pennies on the dollar vs. refurbishing existing dies. When dies are manufactured in the U.S., we make the molds to last and can customize to the application, provide rapid prototypes, obtain first article approval quickly, control cost of ownership, and have the ability for the customer to come back whenever they want and the mold is still there for the next order.”
Promoting A Domestic Manufacturing Renaissance “Nationally and corporation-wise, we need a more highly skilled workforce, advanced basic education, and improved automation,” says Moser. “By promoting partnerships with Skilled Workforce and Economic Development Programs, embracing U.S. companies with reshoring-focused technologies like JMPP, and the use of the Reshoring Initiative’s Total Cost of Ownership Estimator®, we can collectively make reshoring a more viable short and long-term platform for more orders, jobs, and profitability.”

We need to train our workforce so they can handle the capacity of the jobs that are big in volume that can create long-term employment. Plants overseas use less and less people and more robotics−we need to train people so they are skilled craftsmen again.” Moser believes reducing labor hours is most important. “Since U.S. wage per hour for labor is higher than overseas options. For example, manufacturers that have technological advantages of reducing production time in areas such as milling machine, polishing, and refurbishing would be significant.” “Education is a factor,” believes Stoneback, “approximately 1/3 less training is required for a CNC milling person with our High Torque Retention Knobs. “Most companies make sourcing decisions based solely on price,” says Moser, “oftentimes resulting in a 20-to-30 percent miscalculation of actual offshoring costs. The TCO Estimator is a free online tool that helps companies account for all relevant factors− overhead, balance sheet, risks, corporate strategy and other external and internal business considerations−to determine the true total cost of ownership. By leveraging this information, companies can better evaluate sourcing, identify alternatives, and even make a case when selling against offshore competitors. “The TCO Estimator has been used by hundreds of companies to quantify the “hidden costs” of offshoring or reshoring. It focuses on asking the companies what products are causing “pain” = large “hidden costs.” They use TCO to find the products where the hidden costs are greater than the price gap. Morey Corp used our Estimator to show that even though its price was higher than the Chinese competitor, its TCO was lower and saved a $60 million order.” “Typical CNC milling centers are running machines 20-40% slower than they should be” explains Stoneback. “If you are able to significantly increase the speed of machines via eliminating the deficienciesasofs conventional retention knobs vs. JMPP High Torque Retention Knobs, conservative estimate savings of 10-15% can be achieved.”

Partnering for a Quick Change: Beckwood Partners With Siemens To Produce Hydraulic Press, QDC Workcells
Machine builder develops fully automated die handling system with 15,000-pound capacity to load and unload presses with staging tables for continuous production; die change time reduced from two hours to ten minutes Beckwood Corporation in Fenton, Missouri (St. Louis) is a leading manufacturer of custom hydraulic presses, automation systems and the Triform line of precision forming equipment. While their machinery serves a variety of industries and applications, they excel at developing robust aerospace forming technologies engineered for accuracy and repeatability. In detailing the sophistication of their machine designs for this challenging market segment, their website includes something of a company mantra, “It IS rocket science.�
One customer, a metalform fabricator and producer of various components for the commercial and military aircraft sectors, brought Beckwood their challenge. The company was seeking a turnkey package consisting of two 1400-ton hydraulic presses and two automated stamping die handling systems to load and unload the presses more efficiently than the conventional forklift and manual labor-intensive system this customer was currently utilizing. The presses and quick die change (QDC) workcells would be used to form a variety of parts in relatively low volumes, so the system to

be designed needed a more automated die handling system. In addition, a 42”-diameter deep draw sheet hydroforming press with staging table was needed. Such a press would be the largest of its kind in the world, once produced. A critical part of the challenge involved the need for a QDC system with 15,000-pound capacity to feed each 1400-ton press. As Beckwood’s lead electrical engineer John Harte explains, “We conducted a thorough review with all our local die cart suppliers and all passed on the bid, citing too many obstacles on that large a load. So, as we often do, we decided to design, engineer and build the system ourselves.” The presses each had a footprint approximately 30’ square, and the QDC would need to service the presses with T-table staging devices, allowing the next die to be prepped and ready to insert upon completion of the previous run cycle. With the degree of automation involved, Beckwood worked with the customer’s engineering staff to devise a workcell concept comprised of two 4-post presses, each with a QDC system including a cart, rack and T-table with 15,000-pound load capacity. Each press would be over 33’ in height and positioned in a 10’ deep pit. As the customer was a longtime user of Siemens motion control and HMI, they specified this supplier for the project. Harte connected with Derek Eastep, his account manager for Siemens, and the product list for the project began to take shape. Various drives, PLCs, displays and motion controllers were specified. The latter was a critical component, as the motion controller was required to operate all press movements, as well as the motor starters, QDC integration, light curtains that protect the workcell and operators plus area scanners that maintain the integrated safety condition monitoring on the entire cell. The system logic and data logging setup was to be done by the customer, who had considerable experience with Siemens controls, with the Beckwood team integrating the QDC and overall cell management. The QDC operates in tandem with the two presses, using four 15HP motors to drive the lead
screws on this massive die handling system. They are electrically geared through the onboard Siemens PLC to move the ram and shuttle. Additional motors and drives on the feed tables allow the next die to be positioned during press operation. When a press cycle is completed, the air bags on the feed tables lift the next die for positioning onto the QDC, then a shuttle inserts the die inside the press, with all motion controlled by the PLC. These T-tables and the QDC were designed, engineered, built and tested by Beckwood at their factory prior to shipment and installation at the customer’s facility. Both Beckwood and Siemens personnel were active in the commissioning of the entire system. The PLC is a Siemens S7-1515—a robust controller that integrates function control, safety and condition display in a single module with Profinet protocol for bus communication. Through the TIA Portal and Step 7 software provided by Siemens, the end user can customize the operation of the devices remotely, integrating multiple part files and related safety commands in one controller. This “library” feature allows the end user, as they run a variety of parts during a shift, for example, to use one software package to program quickly and more efficiently. Likewise, the safety switches on the entire system are programmed through this secure and redundant safety back-up software through the TIA Portal. All motor movements on the twin four-post presses are controlled with Siemens drive technology. In operation, the Beckwood presses with the QDC systems are expected to reduce die setup and changeover from approximately two hours to ten minutes. As Derek Eastep from Siemens notes, “Because the end user was a longtime customer, we performed the application engineering with Beckwood and their customer, fully confident that the system would be set up and running in a relatively short time, as all parties had good familiarity with our protocols.” The two 1400-ton presses in the workcells are Beckwood’s robust four-post frame style with replaceable, graphite-impregnated bronze bushings and solid chrome-plated posts to ensure precision ram guidance.
