General

WARNING

Beforeworkingonornearthemast,seeSafety ProceduresWhenWorkingNearMastinthis section.

Thissectioncontainstheremoval,installation,and adjustmentproceduresforthetwo-stage,zerofreeliftmast.Thedescriptionandoperationofthemast isoutlinedinthesection MastDescription 4000 SRM1045.

TherepairproceduresfortheW20ZAandW25ZA mastsareoutlinedinthissection.

Themaincomponentsofthemastinclude:

• MastWeldments

• LiftCylinders

• Carriage

• LiftChains

• HydraulicTubing

Themastassemblyhaswearstripsandshimsthat preventweartothemastweldmentsandallowfor limitedadjustment.Thewearstripsarereplaceable componentswherefrictionpointscannotbeavoided, suchastheoutsideedgeofthechannelflange.Load rollerssustaintheforwardandbackwardforceson themastandcarriagewhilereducingfrictiononthe

mastweldments.Wearstripsmustbeshimmedperiodically,however,noadjustmentisnecessaryforload rollers.Both maybereplacedwhennecessary.Refer to MastRepair,Remove.

WARNING

Themastandcarriageassembliesandtheir componentsareheavy.Tohelppreventdamageorinjury,aliftingdevicemustbeused duringallserviceprocedures.

Themastassembliesmusthavethemastweldments parallelwithequalclearanceoneachsidebetween allweldments.Correctoperationdependsonperiodiccleaning,lubrication,shimmingthewearstrips, andadjustmentoftheliftchains.

NOTE: Forthepropermaintenanceandinspection proceduresforthemast,hydrauliccylinders,forks, chains,andcarriagesforyourtruck,see Periodic Maintenance 8000SRM1048.

NOTE: Thecarriagecanberemovedfromthemast assemblywiththeloadbackrestandforksinstalled. Likewise,themastcanberemovedfromthetruck withoutremovingthecarriage.Performonlytheproceduresnecessaryforrepair.

SafetyProceduresWhenWorkingNearMast

ThefollowingproceduresMUSTbeusedwheninspectingorworkingnearthemast.Additionalprecautionsandprocedurescanberequiredwhenrepairingorremovingthemast.

WARNING

Mastpartsareheavyandcanmove.Distances betweenpartsaresmall.Seriousinjuryor deathcanresultifpartofthebodyishitby partsofthemastorthecarriage.

•Neverputanypartofthebodyintoorunder themastorcarriageunlessallpartsarecompletelyloweredorasafetychainisinstalled. Alsomakesurethepowerisoffandthekey isremoved.PutaDONOTOPERATEtagin theoperator’scompartment.

•Becarefuloftheforks.Whenthemastis raised,theforkscanbeataheighttocause aninjury.

•DONOTclimbonthemastorlifttruckatany time.Usealadderorpersonnellifttowork onthemast.

•DONOTuseblockstosupportthemastweldmentsnortorestraintheirmovement.

•Mastrepairsrequiredisassemblyandremovalofpartsandcanrequireremovalof themastorcarriage.FollowtherepairproceduresinthecorrectServiceManualfor themast.

WHENWORKINGNEARTHEMASTALWAYS:

•Lowerthemastandcarriagecompletely. PushtheLOWERbuttonandmakesure thereisnomovementinthemast.Make sureallpartsofthemastthatmovearefully lowered.

2. Raisethemasttoalignthebottomcrossmember oftheinnerweldmentwiththetopoftheouter weldment.SeeFigure1.

3. Usea9.5mm(3/8in.)minimumsafetychain withahooktofastentheweldmentstogetherso theinnerweldmentcannotlower.Putthehook onthebacksideofthemast.Makesurethehook iscompletelyengagedwithalinkinthechain. Makesurethesafetychaindoesnottouchlift chainsorchainsheaves,tubes,hoses,fittings,or otherpartsonthemast.

4. Lowerthemastuntilthereistensioninthe safetychainandtheliftcylinderiscompletely retracted.Ifrunning,stoptheengine.Applythe parkingbrake.Installa DONOTREMOVE tagonthesafetychain(s).

NOTE: Afterloweringorrestrainingthemast,shut offthepowerandremovethekey.Puta DONOT OPERATE tagintheoperator’scompartment.

•Ifpartsofthemastmustbeinaraisedposition,installasafetychaintorestrainthe movingpartsofthemast.Connectmoving partstoapartthatdoesnotmove.Follow theseprocedures:

1. Putthemastinaverticalposition.

1. Movelifttrucktoasafelocationwhereworkcan beperformed.Positiontruckwheremastcanbe accessedbyacraneoroverheadliftingdevicebeforebeginningwork.

2. Removecarriagefrommast.SeeCarriageRepair.

3. Turnkey switchto OFF position,disconnectbattery,andtagcontrolhandle DONOTOPERATE.Blockwheelstopreventmovement.

4. Disconnecthydraulichosefromtubeassembly. SeeFigure2.Capfittingonhydraulichoseand plugtubeassemblytocontainoilleakage.

5. Removetwomastmountingcapscrews.SeeFigure4.

6. Loosenmastsetscrews.SeeFigure3.

WARNING

Useonlyliftingdeviceswithacapacitygreater thantheweightoftheobjectbeinglifted.

7. Attachanoverheadliftingdevicetoouterweldmentathookpoint.SeeFigure4.

CAUTION

Iflifttruckbeginstoriseofftheground whenliftingmast,lowerthelifttruckIMMEDIATELYandcontinuepryingandlifting alternately.

8. Slowlyraisemastinsmallincrementsusingan overheadliftingdevice. DONOT allowtruckto beraisedoffthegroundwhileliftingmast.Lift approximately5mm(.25in.)atatimeprying crossmemberoutofmountingbracketswitha prybarbetweenlifts.SeeFigure3.Continue untilmastisfreefrommountingbrackets.

9. Placemastfrontsidefacedownacrosstwohardwoodblocksonfloorwhereitcanbedisassembled ortransported.

2. Removecapscrews(29)andwashers(28)attachingleftandrightbracketsanddamperstomast. Disassemblebracketsfromdamperbyremoving nut(17),screw(12),andwashers(14).

3. Removetubingassembly.Capfittingsonbottom ofliftcylinderstopreventoilleakage.

6. RemoveO-ringandspacerfromliftcylinderrod.

8. Attachanoverheadliftingdeviceandslingtolift cylinder.Tightentheliftingdevicejustenoughto supporttheliftcylinderwhencylinderretainer isremoved.Removecylinderretainerandlift cylinder.Repeatforotherliftcylinder.

9. Pullinnerweldmentapproximatelythreefourthsoutofouterweldment.

10. Placetwohardwoodblocksonthefloorpositioned toholdtheinnerweldmentwhenremoved.

11. Attachanoverheadliftingdeviceandchainor slingtoeachsideofinnerweldment.Tighten overheadliftingdeviceuntilweightisoffload rollers.SeeFigure6.

12. Slideinnermastcompletelyoutofouterweldmentandlowerontohardwoodblocks.Remove chainorslingfrominnerweldment.

13. Removesnapringsandloadrollersfrominner weldment.

14. Removesheaveassemblies:

a. Removecotterpin.

b. Removepinusinghammerandsoftpunch.

c. Removesheavesandwashers.SeeFigure7.

15. Removefourwearstrips,shims,andsecuring Allen-headscrews(twoeach)fromweldments.

Mastassemblyproceduresareperformedwiththe mastweldmentsfrontsidefacedownacrosswooden blocks.Thebottomoftheinnerweldmentshouldbe positionedjustabovethetopoftheouterweldment. Alwaysreadandfollow ALL warningsanddirections andwearprotectiveclothingandeyeprotection.

1. Installfourwearstripsandshims(asnecessary) toweldmentsusingcapscrews(22).Torqueto 10N•m(89lbfin).

2. Installsheavesandwasherstoinnerweldment usingpin.Securepinusingcotterpin.

3. Installloadrollerstoinnerweldmentusingsnap rings.

4. Installinnerweldmentintoouterweldment:

a. Installachainorslingandoverheadlifting devicetoinnerweldment.

b. Liftinnerweldmentandpositiontoouter weldment.

c. Slideinnerweldmentintoouterweldment untilitrollsfreelyonloadrollers.

d. Removechainorslingandoverheadlifting device.

5. Installliftcylindersusingaliftingdevice:

a. Positionfittingandpinonbottomofliftcylinderintoholesinmountingplateonouter weldment.

b. Positiontopendofliftcylindersinplaceand securewithcylinderretainer.

c. InstallspacerandO-ringtotopofliftcylinder.

d. Installwasherandsnapringtofittingonbottomofliftcylinder.SeeFigure5.

e. Repeatforotherliftcylinder.

f. Pullinnerweldmentdownontoliftcylinder rodsuntilcompletelylowered.

g. Installwashers,shims,andsnapringstotop ofliftcylinderrods.SeeFigure7.

6. Assemblebracketsanddampersusingscrews, washers,andnuts.Installtheleftandright damperandbracketassembliestothemastusingcapscrewsandlockwashers.

7. Removeplugsfrombottomofcylindersandinstallhydraulicfittings.

8. Installtubingassemblytobottomofliftcylinders.SeeFigure5.

9. Installoperatorguard.

1. Attachoverheadcraneorhoisttomastathook point.RefertoFigure4.

CAUTION

Checkthatcrossmemberiscompletelyseated beforeremovingoverheadliftingdevice.

2. Raisemasttoaverticalpositiondirectlyinfront oftruckusingoverheadcraneorhoist.Place backofmastagainstfrontoftruckandlower crossmemberofmastintoreceiveronframe.

3. Centermastusingmastsetscrewsandinstall mastmountingcapscrews.

4. Torquemastmountingcapscrewsto225N•m (166lbfft).SeeFigure4.

5. Installhydraulicsupplyhosetotubingassembly. SeeFigure2.

6. Tightenmastsetscrews.Tightenjamnutuntilit touchesframeandthentightenonehalfturnto securesetscrews.

7. Checkhydraulicoillevelandfilltothe FULL markifnecessary.

8. Installcarriage.SeeCarriageRepair.

CAUTION

Theairmustbebledfromthehydraulicsystem beforethetruckisputintooperation.

9. Bleedairfromhydraulicsystem:

a. Connectbatteryandturnkeyswitchto ON position.

b. Fullyextendandthenlowermastseveral timestopurgeairfromthehydraulicsystem.

c. Loosenbleedscrewsneartopofcylinders.

d. Brieflypressandrelease LIFT button.Repeatuntilhydraulicoilflowsfrombleed screwswithoutbubbling.

e. Retightenbleedscrews.

f. Cleanupspilledhydraulicoil.

g. Raiseandlowermasttocheckforproperoperation.

h. Repeatproceduresforbleedinghydraulic systemifnecessary.

10. Adjustchainstopropertension.SeeLiftChain Adjustmentinthissection.

11. Removeblocksfromdrivetireandremove DO NOTOPERATE tagfromcontrolhandle.Check mastforproperoperationbeforereturningtoservice.

Forthefollowingremovalsteps,refertoFigure8.

1. Putaone-quartercapacityloadonforks.

NOTE: Theloadprovidesstabilitytopreventthecarriagefromfallingwhenitisremovedfrommast.If mastisdisabled,liftandthenlowercarriageonto palletusinganoverheadliftingdevice.Thenload forksusinganotherlifttruck.

2. Lowercarriageandforksontoapalletsothatlift chainsbecomeloose.

3. Turnkeyswitchto OFF positionanddisconnect battery.

WARNING

Whendisconnectingtheliftchains,keepcontroloftheends.Preventtheliftchainsfrom fallingfromthesheavesandcausinganinjury ordamage.

4. Disconnectliftchains:

a. Removechainanchorsfromouterweldment ofmastbyremovingcotterpinsandnuts.

b. Connectatagtoeachliftchainspecifying fromwhichsideitwasremoved.

c. Removecotterpinandpinfromchainanchor atcarriage.

d. Storechainsinacleanboxorbucket.

5. Connectbatteryandturnkeyswitchto ON position.

WARNING

Tohelppreventpossibleinjury,makesurethe carriageisstablewhentheinnermastweldmentisabovetheloadrollersofthecarriage.

6. Raiseinnermastweldmentbypressing LIFT button.Ifmast isdisabled,disconnectliftcylindersfrominnerweldment.See LiftCylinders 4000SRM1047. Connectanoverheadliftingdevicetotopofinnerweldment.Carefullyraise innerweldmentuntilitisabovecarriageload rollers.

7. Movelifttruckawayfromcarriage.Ifusingan overheadliftingdevice,movepalletusinganotherlifttruck.Completelylowerinnerweldment.

2. Positionloadbackrestoncarriageandinstall fourcapscrews.Torqueto75N•m(55lbfft).

3. Connectaliftingdevicetotopofloadbackrest.

4. Raisecarriagetoanuprightposition.

5. Locateforksandverify numbertaggedonforks matchesthetruckserialnumber.

6. Installforkstocenterofcarriagesotopoffork hangsoncarriageandlowerportionoffork passesthroughforkremovalnotch.Placelatch pinassemblyin UP positionandslideforks toeitherside.Placelatchpinassemblyinthe DOWN positionandcheckthatforkislocked intoplace.

7. Installforkretainingcapscrew.

INSTALL

1. Connectaliftingdevicetocarriageandposition carriageonapalletforinstallation.

2. Placeaone-quartercapacityloadonforksand disconnectoverheadliftingdevice.

NOTE: Theloadprovidesstabilitytopreventthecarriagefromfallingwhenitisinstalledtothemast.

3. Movelifttruckormovecarriageusinganother lifttrucktopositioncarriageloadrollersdirectly infrontofmastinnerweldment.

4. Raiseinnermastweldmentbypressing LIFT button.Ifmastisdisabled,connectanoverhead liftingdevicetotopofinnerweldment.Raise innerweldmentuntilitisabovecarriageload rollers.

5. Positioncarriagesoloadrollersaredirectlyunderinnerweldmentanddirectlybetweenchannelsofouterweldment.

6. Slowlylowerinnerweldmentontocarriageload rollersbypressing LOWER button.Stopto checkthatloadrollersareenteringinnerweldmentchannelscorrectly.Ifbindingoccurs,raise innerweldmentandrepositioncarriageasnecessary.

WARNING

Wheninstallingtheliftchains,keepcontrolof theends.Preventtheliftchainsfromfalling fromthesheavesandcausinganinjuryordamage.

7. Installliftchainsasremoved:

a. Positionchainanchorsthroughmounting holesinouter weldment.

b. Installnutsandcotterpintochainanchors.

c. Routeliftchainsthroughthechainsheaves mountedtothetopoftheinnerweldment.

d. Installchainstochainanchorsoncarriage.

e. Installpinstochainanchors.

8. Connectbatteryandturnkeyswitchto ON position.

9. Raiseinnerweldment50-75mm(2-3in.)by pressing LIFT button.Removepalletfromundercarriage andlowermastcompletelybypressing LOWER button.Ifmastisdisabled,raise andlowermastusinganoverheadliftingdevice andconnect liftcylinderstoinnerweldment.See LiftCylind ers 4000SRM1047.

10. Checkmastforproperoperationandliftchain adjustment.Adjustliftchainsifnecessary.See LiftChainAdjustmentinthissection.

ForkRepair CHECK

Theforks areheldonthecarriagebyhooks.The forksare keptinpositionbylatchpinsthatfit throughthetopforkhooksandintoslotsinthetop barofcarriage.Alwayscheckthatthelatchpins keepthe forksinpositiononthecarriage.Replace damaged latchpinparts.Theforkscanberemoved fromthe carriageforreplacementorstorage.

Inspecttheforksforcracksandwear.SeeFigure9. Checkthattheforktipsarealignedwithin3percent ofeachforklength[32mm(1.26in.)forastandard 1067mm(42in.)fork].Someapplicationscanrequirecloseralignment.Checkthatthebottomofthe forkisnotworn.Checkthatthethicknessofthe forkbladeisatleast90percentofthethicknessof thefork shank(DIMENSIONX).Thefork’sthicknesscanalsobecheckedusingforktool3140731.

Thechainsmaybeinspectedwhileinpositiononthe truck.Usesolventtocleanthechainsperiodically andbeforeinspecting.Lubricatethechains IMMEDIATELY aftercleaning. DONOT usesteamto cleanthechains.

Inspectthechainsandassociatedcomponentsforthe followingdefects:

• Damagedormissinglinkplates

• Loosepinsorpinswithdamagedheads

• Pinsthatrotateinthepinlinkplate

• Chaindoesnotflex

• Wearontheedgesofthepinlinkplatescausedby chainsslidingoversheave

• Damagetothelockingmechanismoftheanchor pin

• Wearand/orcorrosionoftheanchorpin

• Chainwearand/orsignsofstressbetweenthepin andthelinkplateand/orassociatedcomponents Ifanyoftheabovedefectsarefound,thechain(s) MUST bereplaced.
