Thissectioncontainsadescriptionandrepairproceduresforbothmanualandelectronicmaincontrol valvesusedinthehydraulicsystemforthisseriesof lifttrucks.

Therearetwomaincontrolvalvesavailableforthis seriesoflifttrucks.Oneiscontrolledmanually(manualmaincontrolvalve)andtheotheriscontrolled electronically(electro-hydraulicmaincontrolvalve). Themaincontrolvalvesaremountedtothecowlusingthreemountingbolts.SeeFigure1.

Electro-HydraulicMainControlValve

DESCRIPTION

TheE-Valveisanelectronically-controlled,closedcenter,load-sensingstackvalve.Itusesanunloadervalve(singlefunctionsonly)andhasparallel hydrauliccircuitry.Operatingmultiplefunctions simultaneouslywillresultinanonproportionate increaseinpumpflowtofunctionswhichreceive thelowestamountofpressurizedfluid.Afixed displacementpumpisusedinconjunctionwiththe inletcompensatortoachievetherequiredload-sense logic.Liftfunctionisonmainreliefpressuresetting. Tiltandauxiliaryfunctionsareonsecondaryrelief pressuresetting.Liftpressureisunaffectedby secondaryreliefoperation.

Theelectronicmaincontrolvalveincorporatesan emergency(manual)loweringvalve.SeeFigure2 andFigure3.Thisvalveallowstheoperatoror

servicetechniciantolowerthelifttruck’smastassemblyiftheelectricalsignaltotheelectronicmain controlvalveisdisrupted.

NOTE: Mostoftheindividualvalvecomponentscan beremovedandreplacedwhilethecontrolvalveisinstalledinthetruck.Removalofthecontrolvalvefor repairsisnormallyonlyrequiredtoreplaceavalve section,ortoreplacetheO-ringsbetweenthesections.

1. Powerwashtheinterioroftheoperatorcompartmenttoremoveanydirtordebris.

2. Movetrucktodisassemblyareaandshutoffengine.

WARNING

Cleaningsolventscanbeflammableandtoxic andcauseskinirritation.Whencleaning solventsareused,alwaysfollowthesolvent manufacturer’srecommendedsafetyprocedures.Wearprotectivegogglesorafaceshield topreventeyeinjuries.

WARNING

Becarefulwhencleaningwithsteam.Steam cancauseseriousburns.Wearprotectiveclothing,gloves,andeyeprotection.Neverexpose yourskintosteam.

Beforedisconnectinganyhydraulichosesorremovinganypartsfromthecontrolvalve,clean theoutsideofthevalveeitherbysteamcleaning orwithcleaningsolvent.

4. ToremovetheacceleratorpedalorMONOTROL® pedalassembly,disconnectthecowlwiringharnessfromthepedalassemblywiringharnessand removethreemountingcapscrews.SeeFigure4.

NOTE: ACCELERATORPEDALNOTSHOWN,HOWEVER, REMOVALISTHESAME.

5. Disconnectthecowlwiringharnessconnectors fromtheliftandlowerElectro-HydraulicPoppet Valve(EHPV)solenoids.Disconnectthecowl wiringharnessfromthetopauxiliaryfunction ProportionalPressureReducingValve(PPRV) solenoids.SeeFigure5.

CAUTION

Topreventanyforeignmatterfromgetting intoeitherthehydraulichosesorthehydrauliccontrolvalvesections,allopenings musthaveplugsorcoversinstalledimmediatelyafterhosesaredisconnectedfromthe

controlvalve.Thisalsoappliesifanyother itemsareremovedfromthecontrolvalve.

NOTE: Toaidincorrectlyconnectinghydraulichoses duringinstallation,tageachhosepriortodisconnectingfromthecontrolvalve.

6. Disconnecthydraulichosesfromthecontrol valve(seeFigure5andFigure6).Installplugs orcapsonallopenhoseendsandcontrolvalve portstopreventcontamination.

7. RemovethetwoSCUmountingcapscrewsand movetheSCUapproximately1.3cm(0.5in.)to theleft,andlowertheSCUuntilthesteering shaftisdisengaged.RemovetheSCUfromthe lifttruck.SeeFigure2andFigure3.

9. Supportthemaincontrolvalve.Removethree mountingcapscrews,washers,inserts,andthe maincontrolvalvefromthelifttruck.SeeFigure8.

Themaincontrolvalveweighsapproximately 30.5kg(67lb).Usealiftingdevicecapableof

10. Raisethemaincontrolvalveapproximately 25.4cm(10in.)togainaccesstothelowertilt andauxiliaryfunctionProportionalPressure ReducingValve(PPRV)solenoids.Disconnect thecowlharnessfromthelowertiltandauxiliaryfunction(PPRV)solenoids.SeeFigure2 andFigure3.

ELECTRO-HYDRAULICCONTROLVALVE SECTIONS

General CAUTION

Whileworkingontheelectro-hydrauliccontrol valvesections,placeacoverovertheremainingsectionsofthecontrolvalvetoprevent thepossibilityofcontaminantsgettinginto thecontrolvalveopeningswhichcouldcause damagetothecontrolvalve.

CAUTION

IfO-ringsaretobereplacedbetweentwosectionsthathaveahydraulicoilleak,replaceall O-ringsbetweenallsections.Thiseliminates thepossibilityofasubsequentoilleakorpossibledamagetoanotherO-ring.

Disassembletheelectro-hydrauliccontrolvalveonly asnecessaryforrepairs.Mostrepairstothecontrol valvewillbeforthereplacementofO-ringstostop leaksbetweensections.

OutletControlValveSection

Remove

1. Removefournutsfromthecontrolvalvetierods. SeeFigure9.

2. Removetheoutletcontrolvalvesectionfromthe fourtierodsanddiscard10O-rings(item13in Figure10)fromtheauxiliarycontrolvalvesection.

Disassemble

1. Removetheplugfromtheoutletcontrolvalve sectionanddiscardtheO-ring.

2. Ifthesecondaryreliefvalvehasbeenleaking, removeitfromtheoutletcontrolvalvesection. SeeStep3throughStep7todisassemblethesecondaryreliefvalve.SeeFigure9.

3. Removetheplugfromtheadjustingnut.Remove anddiscardtheO-ringfromtheplug.Remove anddiscardthebackupringsandO-ringfromthe adjustingnut.SeeFigure9.

4. Whileholdingtheadjustmentnut,loosenthejam nut.

NOTE: WhileperformingStep5,countandnotethe numberofturnsusedtoremovetheadjustingnut.

5. Removetheadjustingnutandjamnutassembly fromthesecondaryreliefvalvepluganddiscard theO-ringontheadjustingnut.

6. Removethespring,washer,andpoppetfromthe secondaryreliefvalveplug.

7. Removeanddiscardthebackupringfromthe secondaryreliefvalveplug.

Clean

WARNING

Cleaningsolventscanbeflammableandtoxic andcancause skinirritation.Whenusing cleaningsolvents,alwaysfollowthesolvent manufacturer’srecommendedsafetyprocedures.

WARNING

Compressedaircanmoveparticlessothey causeinjurytotheuserortootherpersonnel. Makesurethepathofthecompressedairis awayfromallpersonnel.Wearprotectivegogglesorafaceshieldtopreventinjurytothe eyes.

1. Ifallcomponentsoftheoutletcontrolvalvesectionhavebeenremoved,cleantheoutletcontrol valvesectionusingcleaningsolventanddryusingcompressedair.

2. Ifnotallcomponentshavebeenremoved,clean theoutletcontrolvalvesectionusingalint-free cloth.

Inspect

Inspecttheoutletcontrolvalvesectionmatingsurfacesandtheboreofthesecondaryreliefvalve,ifremoved,fordamage.Ifeitherthematingsurfaceor thesecondaryreliefvalveborearedamaged,replace theoutletcontrolvalvesection.

Ifdisassembled,inspectthecomponentsofthesecondaryreliefvalve.Ifanycomponentsotherthan O-rings,backuprings,andthespringaredamaged, replacethesecondaryreliefvalve.

Assemble

NOTE: PerformStep1throughStep7onlyifthesecondaryreliefvalvewasrepaired.

1. Installanewbackupringonthesecondaryrelief valveplug.SeeFigure9.

2. Installthepoppet,washer,andspringintothe secondaryreliefvalveplug.

3. InstallanewO-ringontheadjustingnut,andinstalltheadjustingnutandjamnutassemblyinto thesecondaryreliefvalveplugusingthesame numberofturnsnotedduringdisassembly.

4. Whileholdingtheadjustingnutinplace,tighten thejamnutto24±3N•m(18±2lbfft).

5. Installabackupring,O-ring,andbackupring intotheadjustingnut.

6. InstallanewO-ringontotheplug.Installthe plugintotheadjustingnut.

7. Ifremoved,installsecondaryreliefvalveinto outletcontrolvalvesection.Tightenreliefvalve plugto45N•m(33lbfft).Seethesection PressureReliefValveCheckandAdjustmentto adjustthesecondaryreliefvalveandcheckthe pressure.

8. InstallnewO-ringonplugandinstallintheoutletvalvesection.

Install

NOTE: CoatallO-ringswithlightcoatofcleanhydraulicoiltomakeinstallationeasier.

1. Install10newO-rings(13,Figure10)intothe auxiliaryvalvesection.Installtheoutletcontrol valvesectiononthefourtierods.

2. Installthefournutsonthetierodsandtighten to19±2N•m(168±18lbfin).

AuxiliaryControlValveSections

NOTE: Thereisthepossibilityofhavingtwoorthree auxiliarycontrolvalvesectionsdependinguponhow manyfunctionsareonthelifttruck.Ifthemaincontrolvalveisafour-functioncontrolvalve,therewill betwoauxiliarycontrolvalvesections.Ifthemain controlvalveisafive-functioncontrolvalve,there willbethreeauxiliarycontrolvalvesections.

Thesesectionsarerepairedthesamewaywithone exception.Theauxiliarycontrolvalvesectionnextto thetiltcontrolvalvewillalwayshavetheanti-stall valveinstalledasapartofthatcontrolvalvesection.

Remove

1. Removetheoutletcontrolvalvesection.SeeOutletControlValveSection,Remove.

NOTE: Step2andStep3areforathree-functioncontrolvalve.Ifafourorfive-functioncontrolvalveis beingdisassembled,gotoStep4.

2. Removetheanti-stallvalvefromtheauxiliary controlvalvesection.SeeFigure10.Iftheantistallvalveistoberepaired,gotoStep5ofthe Disassembleprocedurefortheauxiliarycontrol valvesection.

3. Removetheauxiliarycontrolvalvesectionfrom thefourtierods.Removeanddiscard10O-rings fromthetiltcontrolvalvesection.SeeFigure12.

4. RemovetheauxiliaryIIIcontrolvalvesection fromthefourtierods.Removeanddiscard10 O-rings(13,Figure10,illustrationB)fromthe auxiliaryIIcontrolvalvesection.Removethe auxiliaryIIcontrolvalvesectionfromthefour tierods.Removeanddiscard10O-rings(13,Figure10,illustrationB)fromtheauxiliaryIcontrol valvesection.

5. Removetheanti-stallvalvefromtheauxiliaryI controlvalvesection.Iftheanti-stallvalveis toberepaired,gotoStep5oftheDisassemble procedurefortheauxiliarycontrolvalvesection.

6. RemovetheauxiliaryIcontrolvalvesectionfrom thefourtierods.Removeanddiscard10O-rings fromthetiltcontrolvalvesection.

3. Removetheplug,spring,andwasherfromthe auxiliarycontrolvalvesection.Discardthe O-ringontheplug.

Compressedaircanmoveparticlessothey causeinjurytotheuserortootherpersonnel. Makesurethepathofthecompressedairis awayfromallpersonnel.Wearprotectivegogglesorafaceshieldtopreventinjurytothe eyes.

1. Ifallcomponentsoftheauxiliarycontrolvalve sectionhavebeenremoved,cleantheauxiliary controlvalvesectionandcomponents,exceptthe twoPPRVs,usingcleaningsolventanddryusing compressedair.

2. Ifnotallcomponentshavebeenremoved,clean theauxiliarycontrolvalvesectionusingalintfreecloth.

3. Iftheanti-stallvalvewasdisassembled,clean thespool,anti-stallvalvesleeve,andspringwith cleaningsolvent.Drywithalint-freecloth.

Inspect

Inspecttheauxiliarycontrolvalvesectionmating surfacesandanyopenboresfordamage.Ifdamage isfound,replacetheauxiliarycontrolvalvesection. Ifthespoolhasbeenremoved,inspectthespooland theborefordamage.Ifdamagetoeitherthespoolor theboreisfound,replacetheauxiliarycontrolvalve section.

Iftheanti-stallvalvewasdisassembled,inspectthe spool,anti-stallvalvesleeve,andspringfordamage. Ifthespringisdamaged,replacethespring.Ifthe spooloranti-stallvalvesleeveisdamaged,replace theanti-stallvalveassembly.

NOTE: Iftheauxiliarycontrolvalvesectionisnotto bereassembledimmediately,coatsurfaceswithclean hydraulicoiltopreventthepossibilityofrust.Cover theauxiliarycontrolvalvesectionwithaclean,dry, lint-freeclothtopreventthepossibilityofcontaminantsenteringtheauxiliarycontrolvalvesection.

Assemble

NOTE: CoatallbackupringsandO-ringswithalight coatofcleanhydraulicoiltomakeinstallationeasier.

NOTE: TheassemblyproceduresfortheauxiliaryI, II,andIIIsectionsarethesame.TheauxiliaryI sectionisusedintheproceduresdescribedbelowbecauseitcontainstheanti-stallvalve.

1. Installthespool,washer,spring,andplug,with newO-ring,intotheboreoftheauxiliarycontrol valvesection.Tightentheplugto14±1N•m (120±12lbfin).SeeFigure10.

2. Installthewasher,spring,andplug,withnew O-ring,intotheauxiliarycontrolvalvesection. Tightentheplugto14±1N•m(120±12lbfin).

3. Installtwopoppets,twosprings,andtwoplugs, withnewO-ringsinstalled,intotheauxiliary controlvalvesection.Tightentheplugsto81 ±8N•m(60±6lbfft).

4. InstallthenewO-ring,backupring,twoO-rings, andbackupringoneachPPRV.Installtwo PPRVsandfourcapscrewsintotheauxiliary controlvalvesection.Tightenthecapscrewsto3 ±0.3N•m(24±2lbfin).

5. InstalltwobackupringsandtwoO-ringsonthe anti-stallvalvesleeveasnotedduringdisassembly.SeeFigure11.

6. Installthespoolinthesmallendoftheanti-stall valvesleeve.

7. Installthespringinthelargeendoftheanti-stall valvesleeve.
