Description
Theframeisaone-pieceweldmentandhasmountsforthecounterweight,overheadguard,operator’smodule, engineandtransmission,axles,andotherparts.Thehydraulictankandfueltankarepartoftheframe.

WARNING
Thelifttruckmustbeputonblocksforsome typesofmaintenanceandrepair.Theremoval ofthefollowingassemblieswillcauselarge changesinthecenterofgravity:mast,drive axle,engineandtransmission,andcounterweight.Whenthelifttruckisputonblocks, putadditionalblocksinthefollowingpositionstomaintainstability:
a.Beforeremovingthemastanddriveaxle, putblocksunderthecounterweightsothe lifttruckcannotfallbackward.
b.Beforeremovingthecounterweight,put blocksunderthemastassemblysothelift truckcannotfallforward.

3. Installtowpin.Installcoverbetweenhoodand counterweight.
4. Ifremoved,installtheoverheadexhaustpipe inthecounterweight.Tightenthecapscrewsto 38N•m(28lbfft).

2. Connectthetwogas-assistcylinderstothehood. Connecttheparkbrakealertwiringharness.

3. Adjustthehoodlatch(seeFigure2)asfollows:
a. Centerthelatchstrikerintheslotlocatedin therearcrossmember.Checkthatthelatch strikerisinthecenterofthejawsofthehood latchandtighten.
b. Loosenthecapscrewsforthehoodlatchjust enoughtoletthelatchmove.Positionthe latch.Tightenthecapscrewsforthelatch.
c. Checktheoperationofthehoodlatch.Have anoperatorsitintheseat.Makesurethat thehoodisfullyclosed(twoclicks).Also, checkthatthehoodtouchestherubber bumpers.Ifnecessary,repeatStepb.

Connectaliftingdevicetothetopoftheoverhead guard.Removethecapscrewsthatholdtheoverhead guardtotheframe.Removethecapscrewsthathold theoverheadguardtothecowlandmodule.Liftthe overheadguardfromthelifttruck.
INSPECT
Inspecttheconditionofthemountisolatorslocated attherearlegsoftheoverheadguardforanydamage.Replaceifdamaged.
INSTALL
1. Connectaliftingdevicetothetopoftheoverhead guard.Puttheoverheadguardinpositiononthe lifttruck.
2. Installthecapscrewsattherearoftheoverheadguard.Tightenthecapscrewsto90N•m (67lbfft).Installthecapscrewsthatholdthe overheadguardtothecowl.Tightenthecapscrewsto90N•m(67lbfft).
LEDBACKUPANDBRAKELIGHTS, REPLACE
NOTE: Newermodelsoflifttrucksareequippedwith LED(LightEmittingDiode)backupandbraketail lights.Theselightassembliesarenon-repairable andmustbereplacedasacompleteunit.Seethe PartsManual forreplacementLEDlights.
Remove
1. Disconnectnegativeterminalofbatteryand,removethekey.
2. DisconnecttheLEDlightfromthechassislight harness.
3. RemoveLEDlightassemblyandharnessfrom mountingbracket.SeeFigure3.
4. IftheLEDmountingbracketmustberemoved fromtheoverheadguardleg,removetheplug, screwandbracketfromtheoverheadguardleg.
Install
1. Ifthemountingbracketwasremoved,installit ontotheoverheadguardleg.Inserttheplugand screwtoattachmountingbrackettooverhead guardleg.SeeFigure3.
2. InstalltheLEDlightassemblyandharnesson themountingbracket.
3. ConnecttheLEDlighttothechassislightharness.
4. Connectthenegativeterminalofbatteryand closethehood.

AUTOMATICLOCKINGRETRACTOR(ALR)
NOTE: LifttrucksproducedbeforeNovember2005 areequippedwiththeALRtypeseatbelts.
Theseatbeltmustfastensecurely.Makesurethe seatbeltextendsandretractssmoothlyandisnot frayedortorn.Iftheseatbeltisdamagedordoesnot operateproperly,itmustbereplaced.SeeFigure4.

EMERGENCYLOCKINGRETRACTOR (ELR)
NOTE: LifttrucksproducedafterNovember2005 areequippedwiththeEmergencyLockingRetractor (ELR)styleseatbelt.
WhentheELRstyleseatbeltisproperlybuckled acrosstheoperator,thebeltwillpermitslightoperatorrepositioningwithoutactivatingthelocking mechanism.Ifthetrucktips,travelsoffadock,or comestoasuddenstop,thelockingmechanismwill beactivatedandholdtheoperator’slowertorsoin theseat.
Aseatbeltthatisdamagedwornordoesnotoperate properlywillnotgiveprotectionwhenitisneeded. Theendofthebeltmustfastencorrectlyinthelatch. Theseatbeltmustbeingoodcondition.Replacethe seatbeltifdamageorwearisseen.SeeFigure4.
Thefollowingseatbeltoperationchecksmustbeperformed:
• Withthehoodclosedandinthelockedposition, pulltheseatbeltslowlyfromtheretractorassembly.Makesuretheseatbeltpullsoutandretracts smoothly.iftheseatbeltcannotbepulledfromthe
retractorassemblyorthebeltwillnotretract,replacetheseatbeltassembly.
• Withthehoodclosedandinthelockedposition, pulltheseatbeltwithasuddenjerk.Makesurethe seatbeltwillnotpullfromtheretractorassembly. Iftheseatbeltcanbepulledfromtheretractor, whenitispulledwithasuddenjerk,replacethe seatbeltassembly.
• Withthehoodintheopenposition,makesurethe seatbeltwillnotpullfromtheretractorassembly. Iftheseatbeltcanbepulledfromtheretractor, withthehoodintheopenposition,replacetheseat beltassembly.
Makesuretheseatrailsandlatchstrikerarenot loose.Theseatrailsmustlocksecurelyinposition butmovefreelywhenunlocked.Theseatrailsmust besecurelyattachedtothemountingsurface.The hoodmustbefullyclosed.Liftthehoodtomakesure itisclosedandwillnotmove.
Adjusthood,hoodlatch,andlatchstrikerwhenany ofthepartsoftheoperatorrestraintsystemareinstalledorreplaced.SeethesectionHoodRepairin thismanualfortheadjustmentproceduresforthe hood.

5. OntheGM-poweredlifttruck,removetheclamp andhosefromthebottomoftheradiator.
6. Removethetopradiatorsupportplate.
7. Disconnectthecoolantrecoveryreservoirhose fromtheradiator.
8. Removethecoolantrecoveryreservoirfromthe overheadguardleg.
9. Removetheupperandlowerfanshroudhalves fromtheradiator.
10. Removetheradiatorfromthelowerradiator mountingplate.
INSTALL
1. Installtherubberisolatorsonthelowerradiator locatingstuds.SeeFigure5.
2. Installtheradiatoronthelowerradiatormountingplate.
3. Installtheupperandlowerfanshroudhalveson theradiator.
4. Installthecoolantrecoveryreservoirontheoverheadguardleg.
5. Connectthecoolantrecoveryreservoirhoseto theradiator.
6. Installtherubberisolatorsontheupperradiator locatingstuds.
7. Installthetopradiatorsupportplate.Tighten theouterscrewsto66N•m(49lbfft).Tighten theinnerscrewsto38N•m(28lbfft).
8. OntheGM-poweredlifttruck,installthehose andclamponthebottomoftheradiator.
9. Connecttheupperandlowercoolanthosestothe radiator.
10. Connectthehydraulichosestotheradiator.
CAUTION
Topreventpossibledamagetotheengine, makesuretheengineisrunningatidlespeed whileperformingStep11.
11. Addcoolanttothesystemuntiltheentirecooling systemisfull.

4. Connectupperexhaustpipetotheleftandrightsideengineexhaustpipes.

7. Installthecounterweight.SeeCounterweight Repair,InstallinthisSRM.
8. Installtheoverheadexhaustpipeinthecounterweight.Tightenthecapscrewsto38N•m (28lbfft).
