General

Thissectionhasthedescriptionandrepairproceduresfortheframeandconnectedparts.Includedinthissectionaretheframe,counterweight,hood,hydraulicandfueltanks,radiator,exhaustsystem,andcabassembly. Alsoincludedaretheinstructionsforremovalandinstallationoftheengine.

Description

Theframeisaone-pieceweldmentandhasmountsforthecounterweight,overheadguard,operator’smodule, engineandtransmission,axles,andotherparts.Thehydraulictankandfueltankarepartoftheframe.

CounterweightRepair

REMOVE

WARNING

Thelifttruckmustbeputonblocksforsome typesofmaintenanceandrepair.Theremoval ofthefollowingassemblieswillcauselarge changesinthecenterofgravity:mast,drive axle,engineandtransmission,andcounterweight.Whenthelifttruckisputonblocks, putadditionalblocksinthefollowingpositionstomaintainstability:

a.Beforeremovingthemastanddriveaxle, putblocksunderthecounterweightsothe lifttruckcannotfallbackward.

b.Beforeremovingthecounterweight,put blocksunderthemastassemblysothelift truckcannotfallforward.

Thesurfacemustbesolid,even,andlevelwhen thelifttruckisputonblocks.Makesurethat anyblocksusedtosupportthelifttruckare solid,one-pieceunits.

WARNING

Makesurethattheliftingdeviceusedhasthe correctliftcapacityforthecounterweightbeingremoved.SeeTable1.

2. Removecoverbetweencounterweightandhood. Removetowpin.

3. Installtwoeyeboltsintothecounterweightliftingholesandattachaliftingdevicetotheeyebolts.

CAUTION

Whenliftingthecounterweightfromthelift truck,becarefulnottobendtheexhaustpipe.

4. Removetwocapscrews,washers,andlockwashers.Removecounterweightfromlifttruck.

INSTALL

1. Installcounterweightinplaceonthelifttruck. SeeFigure1.Installtwolockwashers,washers, andcapscrews.Tightencapscrewsto555N•m (409lbfft).

2. Removeeyeboltsfromcounterweightlifting holes.

3. Installtowpin.Installcoverbetweenhoodand counterweight.

4. Ifremoved,installtheoverheadexhaustpipe inthecounterweight.Tightenthecapscrewsto 38N•m(28lbfft).

HoodRepair

REMOVE

WARNING

Thelifttruckmustbeputonblocksforsome typesofmaintenanceandrepair.Theremoval ofthefollowingassemblieswillcauselarge changesinthecenterofgravity:mast,drive axle,engine,transmission,andcounterweight. Whenthelifttruckisputonblocks,putadditionalblocksinthefollowingpositionsto maintainstability:

a.Beforeremovingthemastanddriveaxle, putblocksunderthecounterweightsothe lifttruckcannotfallbackward.

b.Beforeremovingthecounterweight,put blocksunderthemastassemblysothelift truckcannotfallforward.

anyblocksusedtosupportthelifttruckare solid,one-pieceunits.

1. Raisethehoodanddisconnectthetwogas-assist cylindersatthehood.Disconnecttheparkbrake alertwiringharness.

2. Removethepinsthatholdthehoodhingesto theoperator’smodulecrossmember.Removethe hood.

INSTALL

1. Installthehoodinpositiononthelifttruck.Installthepinsthatholdthehoodhingestotheoperator’smodulecrossmember.

2. Connectthetwogas-assistcylinderstothehood. Connecttheparkbrakealertwiringharness.

WARNING

Thehood,hoodlatch,andhoodstrikermustbe correctlyadju stedforthecorrectoperationof theoperatorrestraintsystem.

3. Adjustthehoodlatch(seeFigure2)asfollows:

a. Centerthelatchstrikerintheslotlocatedin therearcrossmember.Checkthatthelatch strikerisinthecenterofthejawsofthehood latchandtighten.

b. Loosenthecapscrewsforthehoodlatchjust enoughtoletthelatchmove.Positionthe latch.Tightenthecapscrewsforthelatch.

c. Checktheoperationofthehoodlatch.Have anoperatorsitintheseat.Makesurethat thehoodisfullyclosed(twoclicks).Also, checkthatthehoodtouchestherubber bumpers.Ifnecessary,repeatStepb.

WARNING

Donotoperatethelifttruckwithouttheoverheadguardcorrectlyfastenedtothelifttruck.

Donotmakechangestotheoverheadguardby welding.Changesthataremadebywelding,or bydrillingholesthataretoobiginthewrong location,canreducethestrengthoftheoverheadguard.SeetheinstructionsforChanges totheOverheadGuardinthePeriodicMaintenancesectionincludedwiththislifttruck.

Connectaliftingdevicetothetopoftheoverhead guard.Removethecapscrewsthatholdtheoverhead guardtotheframe.Removethecapscrewsthathold theoverheadguardtothecowlandmodule.Liftthe overheadguardfromthelifttruck.

INSPECT

Inspecttheconditionofthemountisolatorslocated attherearlegsoftheoverheadguardforanydamage.Replaceifdamaged.

INSTALL

1. Connectaliftingdevicetothetopoftheoverhead guard.Puttheoverheadguardinpositiononthe lifttruck.

2. Installthecapscrewsattherearoftheoverheadguard.Tightenthecapscrewsto90N•m (67lbfft).Installthecapscrewsthatholdthe overheadguardtothecowl.Tightenthecapscrewsto90N•m(67lbfft).

LEDBACKUPANDBRAKELIGHTS, REPLACE

NOTE: Newermodelsoflifttrucksareequippedwith LED(LightEmittingDiode)backupandbraketail lights.Theselightassembliesarenon-repairable andmustbereplacedasacompleteunit.Seethe PartsManual forreplacementLEDlights.

Remove

1. Disconnectnegativeterminalofbatteryand,removethekey.

2. DisconnecttheLEDlightfromthechassislight harness.

3. RemoveLEDlightassemblyandharnessfrom mountingbracket.SeeFigure3.

4. IftheLEDmountingbracketmustberemoved fromtheoverheadguardleg,removetheplug, screwandbracketfromtheoverheadguardleg.

Install

1. Ifthemountingbracketwasremoved,installit ontotheoverheadguardleg.Inserttheplugand screwtoattachmountingbrackettooverhead guardleg.SeeFigure3.

2. InstalltheLEDlightassemblyandharnesson themountingbracket.

3. ConnecttheLEDlighttothechassislightharness.

4. Connectthenegativeterminalofbatteryand closethehood.

OperatorRestraintSystemRepair

WARNING

anyblocksusedtosupportthelifttruckare solid,one-pieceunits.

Theseatbelt,hiprestraintbrackets,seatandmounting,hood,andlatchesareallpartoftheoperatorrestraintsystem.Eachitemmustbecheckedtomake sureitisattachedsecurely,functionscorrectly,and isingoodcondition.SeeFigure2.

AUTOMATICLOCKINGRETRACTOR(ALR)

NOTE: LifttrucksproducedbeforeNovember2005 areequippedwiththeALRtypeseatbelts.

Theseatbeltmustfastensecurely.Makesurethe seatbeltextendsandretractssmoothlyandisnot frayedortorn.Iftheseatbeltisdamagedordoesnot operateproperly,itmustbereplaced.SeeFigure4.

EMERGENCYLOCKINGRETRACTOR (ELR)

NOTE: LifttrucksproducedafterNovember2005 areequippedwiththeEmergencyLockingRetractor (ELR)styleseatbelt.

WhentheELRstyleseatbeltisproperlybuckled acrosstheoperator,thebeltwillpermitslightoperatorrepositioningwithoutactivatingthelocking mechanism.Ifthetrucktips,travelsoffadock,or comestoasuddenstop,thelockingmechanismwill beactivatedandholdtheoperator’slowertorsoin theseat.

Aseatbeltthatisdamagedwornordoesnotoperate properlywillnotgiveprotectionwhenitisneeded. Theendofthebeltmustfastencorrectlyinthelatch. Theseatbeltmustbeingoodcondition.Replacethe seatbeltifdamageorwearisseen.SeeFigure4.

Thefollowingseatbeltoperationchecksmustbeperformed:

• Withthehoodclosedandinthelockedposition, pulltheseatbeltslowlyfromtheretractorassembly.Makesuretheseatbeltpullsoutandretracts smoothly.iftheseatbeltcannotbepulledfromthe

retractorassemblyorthebeltwillnotretract,replacetheseatbeltassembly.

• Withthehoodclosedandinthelockedposition, pulltheseatbeltwithasuddenjerk.Makesurethe seatbeltwillnotpullfromtheretractorassembly. Iftheseatbeltcanbepulledfromtheretractor, whenitispulledwithasuddenjerk,replacethe seatbeltassembly.

• Withthehoodintheopenposition,makesurethe seatbeltwillnotpullfromtheretractorassembly. Iftheseatbeltcanbepulledfromtheretractor, withthehoodintheopenposition,replacetheseat beltassembly.

Makesuretheseatrailsandlatchstrikerarenot loose.Theseatrailsmustlocksecurelyinposition butmovefreelywhenunlocked.Theseatrailsmust besecurelyattachedtothemountingsurface.The hoodmustbefullyclosed.Liftthehoodtomakesure itisclosedandwillnotmove.

Adjusthood,hoodlatch,andlatchstrikerwhenany ofthepartsoftheoperatorrestraintsystemareinstalledorreplaced.SeethesectionHoodRepairin thismanualfortheadjustmentproceduresforthe hood.

1. Removethe coverbetweenthehoodandcounterweight.SeeFigure5.

WARNING

Disposalofcoolantmustbeinaccordancewith localregulations.

NOTE: Toaidinthedrainingofcoolantfromtheradiator,removetheradiatorcap.

2. Drainthecoolantfromtheradiator.

3. Disconnecttheupperandlowercoolanthoses fromtheradiator.

4. Disconnectthehydraulichosesfromtheradiator andinstallplugsinthehoses.

5. OntheGM-poweredlifttruck,removetheclamp andhosefromthebottomoftheradiator.

6. Removethetopradiatorsupportplate.

7. Disconnectthecoolantrecoveryreservoirhose fromtheradiator.

8. Removethecoolantrecoveryreservoirfromthe overheadguardleg.

9. Removetheupperandlowerfanshroudhalves fromtheradiator.

10. Removetheradiatorfromthelowerradiator mountingplate.

INSTALL

1. Installtherubberisolatorsonthelowerradiator locatingstuds.SeeFigure5.

2. Installtheradiatoronthelowerradiatormountingplate.

3. Installtheupperandlowerfanshroudhalveson theradiator.

4. Installthecoolantrecoveryreservoirontheoverheadguardleg.

5. Connectthecoolantrecoveryreservoirhoseto theradiator.

6. Installtherubberisolatorsontheupperradiator locatingstuds.

7. Installthetopradiatorsupportplate.Tighten theouterscrewsto66N•m(49lbfft).Tighten theinnerscrewsto38N•m(28lbfft).

8. OntheGM-poweredlifttruck,installthehose andclamponthebottomoftheradiator.

9. Connecttheupperandlowercoolanthosestothe radiator.

10. Connectthehydraulichosestotheradiator.

CAUTION

Topreventpossibledamagetotheengine, makesuretheengineisrunningatidlespeed whileperformingStep11.

11. Addcoolanttothesystemuntiltheentirecooling systemisfull.

12. Installthecoverbetweenthehoodandcounterweight.

4. Removethemufflerfromthemountingbracket.

Install

1. Installthe muffleronthemountingbracket. Tightenboltsuntilallclearancehasbeenremoved;then tightenoneadditionalturn.See Figure6orFigure7.

2. Connectthe upperexhaustpipetothemuffler andinstall thelowerexhaustpipeonthemuffler.

3. Installthe counterweightonthelifttruck.See CounterweightRepair,InstallinthisSRM.

4. Installtheoverheadexhaustpipeinthecounterweight.Tightenthecapscrewsto38N•m (28lbfft).

3. Removethelowerexhaustpipefromtheright sideofthemuffleranddisconnecttheupperexhaustpipefromtheleftsideofthemuffler.

4. Removethecounterweightexhaustpipefromthe rightsideofthemuffleranddisconnecttheupper exhaustpipefromtheleftsideofthemuffler.

5. Disconnectupperexhaustpipefromtheintermediateupperexhaustpipeanddisconnecttheintermediateupperexhaustpipefromtheleft-side engineexhaustpipe.

6. Onearlymodellifttrucksonly,removethemetal heatshieldfromtheleftandrightengineexhaust pipes.

7. Disconnecttheleftandrightengineexhaust pipesfromeachother.

8. Removetheleftandrightengineexhaustpipes fromtheengineexhaustmanifolds.

Install

NOTE: Ifthelifttruckdoesnothaveanoverhead exhaustperformStep1throughStep5,andStep7.If thelifttruckhasanoverheadexhaustperformStep1 throughStep4andStep6throughStep8.

1. Installtheleftandrightengineexhaustpipeson theengineexhaustmanifolds.SeeFigure6.

2. Connecttheleftandrightengineexhaustpipes toeachother.

3. Onearlymodellifttrucksonly,installthemetal heatshieldontheleftandrightengineexhaust pipes.

4. Connecttheintermediateupperexhaustpipeto theleft-sideengineexhaustpipeandconnectthe upperexhaustpipetotheintermediateupperexhaustpipe.

5. Connecttheupperexhaustpipetotheleftside ofthemufflerandinstallthecounterweightexhaustpipeontherightsideofthemuffler.

6. Connecttheupperexhaustpipetotheleftsideof themufflerandconnectthelowerexhaustpipe totherightsideofthemuffler.

7. Installthecounterweight.SeeCounterweight Repair,InstallinthisSRM.

8. Installtheoverheadexhaustpipeinthecounterweight.Tightenthecapscrewsto38N•m (28lbfft).

5. Disconnectupperexhaustpipefromtheleftand right-sideengineexhaustpipes.

6. Removethemetalheatshieldfromtheleftand rightengineexhaustpipes.

7. Disconnecttheelectricalconnectorfromtheoxygensensor.Removeoxygensensorfromtheengineexhaustpipes.Inspectoxygensensorandif itisdamagedorbroken,replacewithnewsensor.

8. Removetheleftandrightengineexhaustpipes fromtheengineexhaustmanifolds.SeeFigure8.

Install

NOTE: Ifthelifttruckdoesnothaveanoverhead exhaust,performStep1throughStep5andStep7. Ifthelifttruckhasanoverheadexhaust,perform Step1throughStep4andStep6throughStep8.

1. Installtheleftandrightengineexhaustpipesto theengineexhaustmanifolds.SeeFigure8.

2. Beforeinstallingtheoxygensensor,applyasmall amountofantiseizecompound.Installtheoxygensensortotheengineexhaustpipes.Tighten sensorto39N•m(29lbfft).Connecttheelectricalconnectortotheoxygensensor.

3. Installthemetalheatshieldtotheengineexhaustpipes.

4. Connectupperexhaustpipetotheleftandrightsideengineexhaustpipes.
