Thus the castellated profile of the finished cut means that, whilst the leg is severed, the upper and lower sections of the leg retain both stability and strength in any plane. DRYER SIZE REDUCTION PROJECT 2008/2009 The nuclear, like the oil & gas industry offers a totally different set of parameters to companies working within their confines. This is especially true when working in a “hot”, highly radioactive environment. Working in the United States CUT were required to develop a diamond wire cutting system which would reduce the size of a steam dryer which formed part of the boiling water reactor plant. The particular scope of
CASTELLATED CUTTING During the pre-planning phase of a major project, which required the deconstruction of a 10,000 tonne steel jacket in the North Sea, concerns were raised regarding how best to maintain the integrity of the structure as it was deconstructed. Thus CUT was faced with the seemingly unachievable task of performing severance cuts on the jacket legs whilst retaining both strength and stability in the members. The solution developed by CUT was termed “Castellated Cutting” which necessitated the design and build of a specialist ‘modular’ diamond wire cutting

work was to reduce the size of the dryer structure such that it would be able to store the severed sections in anti-radiation containers in dedicated storage areas. Moving away from their more traditional hydraulic power and operating systems a new electrical powered DWCS was developed that could be assembled, prepared and operated on site by CUT operatives working in full nuclear protection suits. Such was the success of the CUT equipment that additional work of this nature in Europe and the Far East has been secured. CUT, working closely with their Genoa based parent company, Tecnospamec, are able to offer their patented Diamond Wire Cutting Systems across diverse industries because of their ability to provide both standard and bespoke systems. Historically, online moisture analysers used in hydrocarbon gas streams have often been slow to respond, vulnerable to drift effects caused by contamination and, crucially, have been difficult to validate traceably. To complicate matters, most moisture analysers are calibrated on air or Nitrogen using dew point generators, traceable back to Temperature derived Standards and not calibrated on hydrocarbons, or directly traced back to Mass, so traceability at the point of analysis is invalidated when measuring moisture in hydrocarbon gas streams in ppm terms, the mainstay of the LNG & Petrochemical Industry. The historical lack of attention to traceability and moisture standards has meant vendors and users have treated such matters as a ‘nice to have’ feature rather than a mandatory requirement when making any claims on measurement accuracy. Today, many users need to demonstrate traceability on their moisture measurements but still fail to do so effectively due to the lack of understanding. This has commercial implications when problems arise – how many times have cold boxes frozen or pipelines become plugged with hydrate? End-users want reliable moisture analysers that can be traceably calibrated for hydrocarbon service. New Academy of Joint Integrity addresses increase in leakages $100m turnover FDS Group (Flexitallic Group, Novus Sealing, Siem Supranite and Induseal Gaskets), has launched The Academy of Joint Integrity with dedicated facilities in Aberdeen, Teeside/ Humberside, West Yorkshire and globally in the US, Australia, New Zealand, Malaysia, South Africa, Nigeria, Thailand, China, Middle East and Kazakhstan.
The Academy’s training programmes address the lack of standardised qualifications for bolted joint assemblers, identified by the industry as a route cause of joint leakage which can result in personnel injury and reportable hydrocarbon releases which are viewed as precursors to major incidents. The FDS Group has created The Academy to provide accredited and awareness training courses in joint integrity and flange management processes, underpinning the importance of certified bolted joint assemblers to achieving and maintaining a leak free bolted connection. NepTuNe OceaNOgraphicS LTD is a global leader in the field of detection of leaks from subsea pipelines, risers and control systems and has made, and continues to make, significant technical advances in this field. Neptune has developed several new leak detection systems based on fluorometric, acoustic, differential temperature, MEG and direct hydrocarbon detection techniques. FLuOrOmeTry In the past detecting subsea pipeline leaks has relied on ‘black light’ (unfiltered ultraviolet light) to visually detect leaked fluorescent dyes either by diver or underwater camera, however, this method is very inefficient and relies on high dye concentrations and optimum visibility and tidal flow conditions for any chance of success. More recently, deploying submersible ‘tuned’ fluorometers that send data up to the attendant vessel providing a real time visual display has largely solved these problems. These submersible fluorometers are capable of measuring concentration levels thus allowing the operator to ‘home in’ on the highest values found at the leak source. They are very sensitive and will detect dye at concentration so low as to be invisible to the naked eye or underwater camera. However, with normal submersible fluorometers spatial coverage is poor and the dye has to be in contact before it is detected. To overcome the problem of spatial coverage and the need for dye contact with the fluorometer, Neptune Oceanographics has developed a family of ‘Long Ranger’ leak detection systems that detect tracer dyes remotely. The ‘Long Ranger’ sensors have forward facing ‘tuned’ light sources (like torches) producing beams of excitation light. The fluoresced light generated by leaking fluid is detected by the sensor without the need for contact. Because the sensors have high spatial coverage and long range, quick and easy scanning for leaks is achieved without needing to consider tidal flow direction to ‘capture’ dye. The latest versions of Neptune’s ‘Long Ranger’ leak detection sensors have the potential to detect leaking fluorescent dyes and crude oil, etc. at distances of up to 20m. Other significant advantages of the ‘Long Ranger’ include the detection of leaks from risers while working at safe operating distances and detecting leaks within confined structures such as manifolds where ROV access is not possible or too hazardous. For many years the fluorescent dye typically used for leak detection has been Fluorescein, however, this is being phased out of general use as
it no longer complies with the latest legislation for discharges at sea. Other tracers such as Castrol’s SPF, Champion Clear Dye and other clear UV dyes, MacDermid’s Oceanic range of fluids, Rhodamine, Roemex’s 9022 red dye, etc., have been tested to demonstrate their compliance with the latest legislation and are now widely used. Neptune’s family of ‘Long Ranger’ fluorescent leak detection sensors are capable of detecting these dyes and by deploying the UV version can detect crude oil, lubricating oil and hydrocarbon based control fluids such as Castrol’s Brayco fluid. acOuSTicS Hydrophones are effectively underwater microphones that can be tuned to ‘listen’ for ultrasounds generated by fluids leaking under pressure. For small leaks these leak generated signals tend to be at frequencies well above the audible range, i.e. above 20kHz, thus requiring sophisticated sensors and software to reliably determine the difference between leak generated and ambient ‘noise’. The major problems with this method are the sounds caused by the attendant (ROV) and other vessels in the vicinity. In collaboration with Aquatec Group, Neptune Oceanographics have produced an acoustic leak detection sensor that incorporates a directional hydrophone with a high pass filter that significantly reduces the effects of non leak generated sounds. The sensors have been tuned to respond in the range of frequencies known to be emitted by high pressure leaks through small apertures. Acoustic signals are sent to an onboard PC via an ROV umbilical or diver cable where acoustic intensity is displayed graphically and also recorded for later playback. Typical applications are detection of leaks of gas from subsea installations, locating fluid leaks from buried pipelines and from pipe within pipe configurations. More recently, Neptune Oceanographics supplied a modified acoustic detection system complete with acoustic modem that successfully monitored the opening and closing of a large control valve during pipeline maintenance and replacement operations. DirecT DeTecTiON OF hyDrOcarbONS Hydrocarbons in liquid form such as crude oil can be detected using a ‘Long Ranger’ leak detector, however, a different method is required for gas. A direct reading hydrocarbon sensor has been added to the range of Neptune Oceanographics leak detection systems. This sensor is essentially a methane detector but it is equally a general hydrocarbon detector that will respond to most hydrocarbons, however, the potential for oil contamination on the sensors membrane make it less suitable for oil detection but good for gas detection. The very high sensitivity of the sensor also makes it ideal for the detection of gas leakages, gas in trapped in structure voids, seepage from the seabed, etc.

This sensor detects leaks of MEG from the subsea systems without the need to add tracer dye. By eliminating tracer dye, leak detection can be accomplished with no additional environmental downside. DiFFereNTiaL TemperaTure meaSuremeNTS Under some circumstances such as with water injection flow lines, leaks can be identified using the temperature difference between the surrounding seawater and the water leaking from the flowline. The flowline water temperature is normally above ambient seawater temperature due to the high pressure pumping required. Neptune has developed a differential temperature technique that can detect very small temperature changes. The sensors comprise fast, high precision thermistors connected through the Neptune leak detection system to the ROV umbilical for onboard display and recording. The 2 channel on-board PC displays data as a colour time series plot in real time allowing the operator to easily see changes in signal that indicate the presence of a leak. The software also allows the user record data and set alarm levels. DarmaTT THERMAL PASSIVE FIRE PROTECTION SYSTEMS Darchem Thermal Protection has developed DARMATT to provide a flexible fire protection system, which can dramatically reduce fire loss or damage by allowing a controlled shutdown of critical facilities. Danger and damage from fire at refineries, petrochemical and offshore installations can be minimised by efficient protection of the systems controlling the plant. Darmatt is designed for the protection of actuators and valves, cable routed, conduits and signal lines, junction boxes, solenoid stations, air receivers, process vessels and other equipment applications requiring fire protection. The Darmatt PFP (Passive Fire Protection) System has been supplied extensively to the oil and gas industry for both onshore and offshore applications, It is designed and manufactured as a removable, compact, flexible system, which has been tested and certified to provide protection against hydrocarbon fires. Darmatt is fully tested and certified for use in high-rise hydrocarbon fires such as denoted in the UL1709 and BS476 (pt 20 amendment 6478) fire test curves. Such fires reach approximately 1100°C within minutes. Darmatt J180 has been specifically developed to satisfy requirements for a flexible passive fire protection system to withstand jet fire and blast overpressure conditions. The increasingly onerous conditions that fire protection is now required to meet has led to the development of versions of DARMATT J180 that can withstand jet fires and greater blast overpressure. The Darmatt J180 is a composite often recommended for petrochemical plants and provides a protection window from between 15 minutes to 180 minutes in a jet fire upto 1300°C. DarSHIELD RIGID AND COMPACT PASSIVE FIRE PROTECTION ENCLOSURES Darshield Rigid Fire Protection Enclosures are the ultimate durable solution for the protection of valves, actuators, junction boxes, control units, air

WHEN JULIAN BELLEVILLE patented his conical spring disc in 1861 it is unlikely he had any idea that it would have such wideranging applications. Unlike the conventional helical compression spring that has a linear force/deflection characteristic, the same characteristic in a disc spring is a function of the variable cone-height to thickness ratio. This is often a useful feature: for example, the seal on a spherical ball valve requires a spring force back-up to achieve sufficient seating stress which must be maintained throughout a significant amount of seal face wear. A disc spring with a cone height approximately 1.5 times the material thickness, offers a near constant force for a range of deflections. A constant force characteristic is also desirable in joints or bolting systems subject to thermal expansion and contraction. STACKING While the variation of cone height to thickness ratio can be employed to produce characteristics of a progressive, linear, or regressive nature, the full realisation of the versatility of the disc spring emerges with ‘stacking’ into spring columns. A disc spring ‘nested’ inside another – i.e., convex face placed to concave face (same way up) – is described as two disc springs assembled in parallel. This arrangement results in a force capacity double that of a single disc spring, yet the deflection capability remains that of a single disc. It is a misconception that the resultant force from two disc springs assembled in parallel is equal to the force of a disc spring that is twice the thickness of the single disc. Not so, due to

the fact that disc spring thickness is raised to the power of three in the force calculation formula. For example, for identical inside and outside diameters, the force to flat of a single 2mm thick disc may be 5,423N and the force to flat of a single 4mm thick disc is 26,697N. Having multiplied the force of a single disc spring by nesting further disc springs of the same dimensions in parallel, it is possible to multiply the deflection by adding further nested units to the column which are apposed to one another, - i.e. ‘back-to-back’. Single disc springs of the same dimensions can also be stacked back-to-back, termed stacking in series. When disc springs are employed in series or parallel stacks, or a combination of both, Fig 1, friction occurs at the bearing points of opposed springs in series stacking, and to a greater degree across the interfaces of parallel nested discs. Often the hysteresis due to friction is advantageous for those applications requiring a damping effect. A ‘rule of thumb’ for guidance on length of disc spring stacks to minimise friction, is that, in the unloaded condition, the stack length should not exceed 2.5 times the
disc springs outside diameter. DISC SPRING SELECTION Precision disc springs, produced to the DIN standards 2092 and DIN 2093, are pre-stressed ( scragged); machining and radiusing of edges also removes stress raisers, which could otherwise reduce fatigue life. The term Belleville washer generally applies to the lower cost, less precise form of conical spring disc, normally used on applications of a less critical nature. Scragging is omitted and the inside and outside diameters are not machined. Select therefore disc springs to DIN 2092/2093 for critical loading or dynamic applications and the Belleville washer for static applications where some setting and /or loss of force can be tolerated. IN CHOOSING EFFICIENT RELIEF SYSTEM SIZING, it is the designer’s goal to obtain maximum flow for the smallest financial investment while meeting the challenging operating requirements of each application. Bursting disk devices’ full opening characteristics provide the best flow option while pressure relief valves offer significantly reduced flow but, with automatic reset, avoid immediate downtime. An alternative option uses “buckling pin” technology to control the set pressure of a high flow, in-line relief valve that equals the performance of the best bursting

disk devices. The buckling pin relief valve (BPRV) owes its high in-line flow capacity to a unique hollow rotating disc. Based upon an offset shaft butterfly valve concept, a pressure differential produces a turning moment on the valve shaft in the direction of flow. This moment converts to a force in the BPRV external mechanism and is restrained by a buckling pin under normal service conditions. At a predetermined pressure relief point, the buckling pin activates at the corresponding load, allowing the disc to rotate through 90°, full open. This exposes the hollow disc profile to the flow path, providing the maximum flow area for pressure relief. Excellent repeatability of buckling pins made from the same controlled heat of raw material assures set pressure accuracy of the BPRV. Euler’s Law of 1776 determines that a
pin held in compression will buckle at a particular load. This buckling point is controlled by three variables: 1. Diameter of the pin 2. Length of the pin 3. Modulus of elasticity (material) of the pin Precise control of buckling pin dimensions within each lot results in BPRV accuracy that equals or exceeds rupture disk devices. The BPRV applies a century’s old, highly reliable technology to a modern engineering application. Buckling pins can be installed in a cartridge form allowing a replacement to be handled conveniently like an electrical cartridge fuse; this offers the optimum ease and integrity of installation. Easy reset, typically in the field by the user, is the design basis for the BPRV. This provides a unique combination of high flow capacity, in-line valve technology designed for minimum reset downtime. Reset is by hand and typically takes less than five minutes to accomplish, even on very large nominal size valves, and without specialized tools. The buckling pin activates the BPRV and is housed in an enclosure external to the process. The enclosure protects the pin and mechanism from environmental conditions. The application of buckling pin relief valve technology is particularly suited to the following conditions: • Continuous processes - minimum downtime after activation. • Hazardous service - the operator doesn’t have to remove the BPRV from the piping system for routine pin replacement, minimizing risk of exposure to the process. • Large line size - no requirement for special lifting equipment, extensive manpower, resulting in extended downtime to install a spare buckling pin. • Inaccessible locations - the buckling pin replacement is small and convenient for installation; the option of a buckling pin cartridge simplifies installation in hard-to-reach locations. • Remote installations - the small buckling pin replacement can easily fit in limited storage space. • Frequent operation - the cost of a replacement buckling pin is modest compared to the cost of larger rupture disks and post discharge relief valve testing. Buckling pin relief valve technology allows a facility to operate at a high productivity level while increasing safety for operators. Attractive overall cost of ownership combined with certification to international codes and standards provides the pressure relief system designer with efficient means of compliance with challenging project objectives.

THE OIL AND GAS INDUSTRY HAS DEVELOPED to such a point that it now has a business-critical need for electronics that can work reliably in harsher environments at significantly higher temperatures than were previously required. Traditionally, conventional Printed Circuit Boards (PCBs) with packaged components soldered onto them have been the technology of choice for these tools. Yet, although they are mature in this market and globally available they have severe limitations in their ability for longevity in harsh environments. Consequently, the oil and gas industry should be looking to high reliability electronic subsystems that are constructed with multi chip module (MCM) technology, or hybrid microelectronics as they are more commonly known. MCMs, and in particular MCM-Cs (where ‘C’ refers to ceramic as the support substrate) are hermetically sealed cavity packages incorporating un-encapsulated (bare) semiconductors (integrated circuits and transistors) which are wire bonded to printed precious
metal, multi layer interconnect on ceramic substrates. A key benefit of using hybrid microelectronics is that passive components can be embedded within the printed layers. These can include resistors, capacitors and inductors. This enables increased circuit packing density, simplified assembly and in particular the realisation of precise component values through techniques such as laser trimming – a procedure that is invaluable in analogue circuits where ‘off-the-shelf’ resistor values for instance are inadequate. The maximum operating temperature that any component of your system can work at will always be the limiting factor. So, for example, interconnect in drill tools are usually PCBs, and most operate at a maximum of 175oC. As the requirement to work at increasing temperatures rises (planned natural gas wells at depths greater than 30,000ft will see temperatures top 250°C) there will be a greater need to replace the PCB interconnects with ceramic interconnects or use it to support and connect a series of modules within the system. To summarise, the key to extended temperature reliability in electronics is hybrid multichip microelectronics which have the right performance, physical size, reliability and mechanical strength requirements that cannot be rivalled by competing technology. This is becoming recognised and will enable the oil and gas industry to continue to drill for reserves in increasingly challenging environments.

Saving industry millions through innovation Stephanie Pimlott, Business Liaison & Development Officer, Great Yarmouth Borough Council IT IS SAID THAT WHEREVER IN THE WORLD there is an offshore hydrocarbon related development in hand, there will be an engineer or technician from Great Yarmouth somewhere not far away. Arguably, soon it could also be said that wherever in the world there is an offshore hydrocarbon related development in hand there will be an innovative product from Great Yarmouth saving the industry millions. A number of companies in Great Yarmouth have recently developed products for the oil and gas industry that can save millions, improve reliability and provide safety and operational benefits. Over the past decade, drilling for hydrocarbon fuels has become increasingly challenging and the industry is being forced to drill in harsher environments, along horizontal paths at ever increasing depths. This means that the cost of exploring and extracting these reserves is growing at an exponential rate and the cost of failure of a measurement tool in drilling a 20,000 feet deep well could readily incur two days delay, which for an offshore platform is in the region of a $1,000,000$2,000,000 loss. There is a business-critical need therefore for electronics that can work reliably in these conditions. Traditionally, conventional Printed Circuit Boards with packaged components soldered onto them would be the technology of choice for ‘down-hole’ instrumentation. Yet, although they are mature in this market and globally available they have severe limitations in their ability for longevity in harsh environments and only have operating temperatures typically between 140 and 175°C However there is now a new and rapidly expanding range of high operating temperature semiconductor devices and passive components (such as resistors, capacitors, inductors) that are designed and fabricated for reliable operation in excess of 200°C. By coupling this new generation of components with multi chip modules with ceramic as the support substrate, the need for conventional plastic packaging components can be eliminated and the number of interconnections between components can be dramatically reduced. This means that an unprecedented and predictable level of reliability can be achieved for the oil and gas industry without venturing into new and unproven technology solutions.
C-MAC MicroTechnology, a global supplier of electronics solutions with a base in Great Yarmouth recently announced that it is supplying its high reliability microelectronics products and technologies to the oil and gas sector including their DC-DC converter for down-well drilling which is fully operational and reliable up to 225°C. C-MAC has utilised its 60 years of experience with robust technologies that ensure long term reliable operation through addressing key challenges such as high shock and vibration, high and low temperature, high pressure and resistance to chemical corrosion. Elsewhere in the industry, Claxton, an Acteon company in Great Yarmouth, has developed a new hydraulic riser handling tool that provides a solution for running, handling and remote pressure testing of an 18¾-in. 15-m NT-2 tension joint. The tool, developed for a Norwegian client, saved 4.5 hours of rig time with each run, which equates to an estimated project cost saving of £1.8 million. In addition to cost savings, the tool provides a range of safety and operational benefits, as it eliminates scaffolding requirements and offers protection to the associated riser connector.
Further benefits can be realised from testing the joint with a previously installed Claxton slimline tension ring, which reduces Texas deck exposure. Claxton is able to use its 20 years riser supply history experience to enhance projects such as this. Corrosion is another problem which is very costly to the industry. Great Yarmouth based GEV Offshore Limited has been successful in acquiring the exclusive rights to offer a new and innovative anti-corrosion product known as Oxifree throughout the UK. Promoted as the ultimate solution to complex corrosion and contamination issues, Oxifree has been successfully tested by industrial giants such as Petrobras, Vale and BHP. Oxifree is an organic polymeric resin that is heat applied to enable total penetration and encapsulation of a range of applications rather than coating. Having undergone extensive testing to industry standard ASTM B117 (an accelerated corrosion test environment known as the “hot salt fog test”), the product achieved results approaching nearly four times the industry benchmark. This is the equivalent to in excess of 20 years plus effectiveness in the field. Interestingly Oxifree is also recyclable up to 3-5 times under normal working conditions and environmentally safe. It can therefore be handled (when cooled) without harm and incredibly can be removed in part or whole and then heated and filtered through the application machine and re-used. C-MAC, GEV and Claxton Engineering have all been finalists in the EEEGR Innovation Awards in recent years.

The ‘soft’ nature and tidal motion of the buoyant Fronds has led to the Frond Mat being accepted as the natural and preferred method by which to eliminate this “hard edge” effect and provide the immediate and permanent protection required. Having initially supported customer operations in the UK, SSCS has extended its customer base and arena of operations worldwide and from its headquarters in Gt Yarmouth is meeting its customer requirements in the Far East, including Indonesia, Malayasia and Vietnam, in the Middle East, in the USA and in China while maintaining and strengthening its market position in the UK. IMMEDIATE AND PERMANENT SCOUR PROTECTION AND THE FORMATION OF SEDIMENT BANKS The SSCS Frond Scour Protection Mat reduces current velocity and related turbulence in the location being protected thereby eliminating the conditions which create scour. The reduction in current velocity stabilizes the seabed and prevents scour occurring. Sediments in suspension and being transported by the current are captured by the Buoyant Fronds and fall out of suspension and into the fronded area. Immediate scour protection is combined with the build up of a fibre reinforced, compacted sediment sandbank throughout the fronded area providing strengthened stability. The Frond Mats eliminate the occurrence of scour immediately upon installation and provide permanent maintenance free protection. The Frond Mats do not create the edge scour that occurs with other methods and as a result of the natural tidal motion of the viscous drag buoyant fronds, the protection provided extends beyond the extremities of the base of the Frond Mat. Therefore the Mats do not need to cover the same area of the seabed as is required by other methods to provide the same degree of protection.

ENGINEERING CONSULTANCY AND DESIGN SSCS carries out Site Scour Assessment Studies. These comprise an analysis of site environmental, tidal, current, wave and soils data,
an assessment of the likely extent of scour, its impact on the proposed subsea installation(s) and recommendations for the most technically and commercially effective deployment of the SSCS Frond Mats. SSCS EXPERIENCE AND THE TRANSFER OF TECHNOLOGY TO THE RENEWABLES ENERGY INDUSTRY SSCS has consistently recommended that the issue of scour should be addressed at the earliest opportunity when found at existing installations and from the outset of any new project. SSCS has also repeatedly advised against the use of ‘hard’ methods where it is known that the seabed soils types and metocean conditions are such that scour will undoubtedly occur, and has recommended that its Frond Mats be installed on installation of subsea facilities, or as soon after installation as is practically possible. However SSCS repeatedly encounters reluctance by some operators and developers to move away from the ‘hard’ methods with which they are familiar. Acknowledged as a common problem in the Oil & Gas industry this reluctance to do things differently and the ‘wait and see’ approach is already giving rise to problems at Offshore Wind Farm developments around the UK coast line, and overseas, resulting in deeply scoured out turbine subsea foundations and exposed cables. As a result the SSCS Frond Mats have already been deployed at existing UK, Irish and USA wind farm sites to protect turbine foundations and cables. The success of the Frond Mats has enabled

The new deep waTer ouTer harbour at Great Yarmouth’s EastPort UK could not have come at a better time for the energy industry. Seatrax UK’s Sales & Marketing Manager, Graham Manning, reveals. “Here in Great Yarmouth, we’ve been successfully going about our business without a lot of fuss for many years - manufacturing ‘state of the art’ cranes for our clients in the UK and around the World. We’ve been operating as a UK company since 1998 at our quayside facility on the River Yare employing on average between 70 – 80 personnel. Surprisingly, around 85 - 90% of our business has been ‘Export’, yet all of our staff and almost all of the services, equipment, materials we need are sourced locally or within the UK - so we are proud to have made a significant contribution to the local economy in Great Yarmouth one way or another for so many years. Seatrax is also a firm believer in the merits of ‘apprenticeship’s as we have proved by attracting a constant stream of young people who have been given the opportunity to develop and learn the necessary industry skills that have benefitted us as a company and themselves as individuals. Considering the extremely tough market that we’re in, Graham asserts: “Customer focus, corporate flexibility, product quality along with the experience and dedication of our workforce has contributed to our continued international success. Reflecting on recent challenges and the impact on Seatrax’s development, Graham says: “In the four years prior to 2010, Seatrax in Yarmouth expanded significantly due to the booming oil industry. In 2009 and for the most part, 2010 crane orders were low and growth really didn’t happen, but we were busy with the supply of spare parts and service along with a high level of enquiries. During this lean ‘manufacturing’ period, Seatrax
decided to invest in new plant and equipment, to enhance and improve our facilities while restructuring in certain areas – to maximise our potential and allow us to capitalise when the market eventually bounced back. Seatrax’ approach and investment appears to have been a positive step as we now have a good order book through 2011, as a result of several contract awards during the last few months of 2010. One of our current projects will see the largest ‘Kingpost’ crane ever built in the UK take shape over the coming months, with completion scheduled for the latter part of the year The crane is a model S12648, weighing over 350 tonnes when complete and with boom lengths of up 73 mtrs has a lifting capability of over 300 tonnes. Note: The S126 boom is large enough to enable a transit truck drive down the middle – a real monster!

It eliminates a critical point of failure, which has proved significant over the years.” Elaborating further on the development of its product, Graham continues: “In 2004 the international crane specification API 2C was changed from the fifth edition to the sixth, at that time Seatrax introduced its ‘S’ series product that met and exceeded the 6th Edition requirements. Seatrax remain firmly at the forefront of offshore crane design with its participation in the development of the latest 7th Edition, due for publication later this year - at which time it will be regarded as the most effective and comprehensive offshore crane specification in the world.
In 2009, Seatrax introduced a brand new range of offshore portable rental cranes that can be configured to meet customers’ specific needs, easily deployed and quick to assemble, while offering API 2C design and manufacturing standards. Previously, offshore crane rentals were mostly reconfigured, long serving platform cranes, some are 30 to 40 years old, and not built to any recognised international specification. This prompted Seatrax’s engineers to design a modern, state-of-the-art rental fleet, presenting the market with cranes that can be shipped, lifted and built on any platform, drilling rig or vessel around the world. “Our current rental fleet came on stream last year and all of our rental cranes are less than 18 months old, consisting of 5 models; the 70P, 90P, S100, S140P and the largest of its kind in the world - the Model S230P.” The FuTure… Looking to the future, Graham shares thoughts on the coming years: “2011 and beyond looks very promising – but we won’t be ‘counting our chickens’ as the market and available opportunities can change very quickly! We are continuing to see a significant amount of interesting enquiries and have seen operators and contractors with enough confidence to release funds for the many projects that have been simmering on the back boiler around the world – giving them the ‘all important’ green light! Produced WATer is The lArgesT single by-product of oil and gas production. The continued demand for oil coupled with tighter environmental legislation means that more and more water needs to be treated to higher and higher levels. The Alderley Group first established itself in produced water treatment (PWT) technologies during the late 1990’s with the introduction of the Alderley AP20 hydrocyclone liner. Hydrocyclones work by inducing a spin to the oily water causing the less dense oil droplets to separate out. The AP20 is a second generation high efficiency deoiling hydrocyclone specifically designed for removing dispersed oil from produced water. Alderley are justifiably proud of their AP20 hydrocyclone that remains today one of the most efficient high capacity liners available on the market. Alderley have over 150 hydrocyclone vessels in the field with capacities ranging from just 2 m3/hour to over 600 m3/hour. In combination with the deoiling hydrocyclones, Alderley also manufacture a range of desanding hydrocyclones to remove sand and scale from the produced water. Removal of the sand not only prevents blockage of downstream PWT equipment, but also reduces the measured oil in water content by removing the oil that can coat the sand particles. Manufactured in erosion resistant ceramic materials, 3 sizes of desanding hydrocyclone are available to tailor the throughput

and solids removal for the particular application. Alderley have recently expanded the use of their desanding technology to include systems to wash the oil coating from the separated sand so that the sand can be safely disposed. Whilst hydrocyclones remain the primary oil separation device, Alderley also provide a range of secondary and tertiary separation processes, as well as process enhancement technologies. Some form of degasser vessel is often installed
downstream of the hydrocyclones so that gas liberated by the reduction in pressure can be separated from the produced water. By using this liberated gas as an oil droplet flotation aid the degasser can be used as a secondary stage of separation. Designed correctly the degasser can halve the discharged oil levels in the water. The performance of the degasser can be further enhanced by fitting specially developed inlet devices to maximise gas bubble contact with the oil droplets. Taking this concept one stage further, Alderley have developed a Compact Flotation Unit (CFU) to maximise oil separation with reduced equipment foot print. Flotation gas is either breakout gas from upstream hydrocyclones or is injected from an external source. Utilising a proprietary swirl device to generate swarms of fine gas bubbles in a rotating body of liquid, the Alderley CFU combines enhanced flotation with an element of hydrocyclone technology. Flotation with a twist! If space is not an issue then Alderley also offer conventional 4 cell Induced Gas Flotation (IGF) systems. The IGF process has been widely proven and works by drawing blanket gas from the top of the vessel down into the liquid to act as flotation gas. Available as mechanical IGF using motor driven cycloturbines, or as hydraulic IGF using liquid eductors to generate the bubbles, the IGF process remains a good option for low pressure systems where space is available. Alderley is capable of using coalescing enhancement processes, typically used to increase the oil droplet size upstream of a conventional separation system. One such system not only coalesces the oil droplets but can also be used as a separation stage in it’s own right. On occasions even tighter discharge constraints require tertiary polishing processes for final oil and solids removal. Here, Alderley can provide a range of conventional filter cartridges, absorbent medias and deep bed media filtration processes. For example, Alderley’s nutshell filters are being utilised as the final treatment stage prior to produced water re-injection, where removal of the fine solids is imperative for the reinjection process. The nutshell filters use a patented backwash technology developed in Canada. With ever increasing volumes of produced water, Alderley is well placed to offer attractive solutions to meet industry requirements. With an eye on the future, development of the next generation PWT technologies is already underway.

WIRELESS SYSTEMS HAVE FAST been gaining acceptance in many industries where field proven reliability has increased their usage and allowed the subsequent realisation of savings in both time and cost. Never has this been truer than in the sphere of Gas Detection where the speed and ease of deployment may additionally lead to increased safety for both plant and personnel. Wireless Gas Detectors have been available as rapidly deployable area monitoring systems but for some applications, the recent arrival of fully certified, multi-point systems with “mesh-radios” has lead to further advantages over traditional hard-wired systems. Wireless Mesh Networks are highly reliable communication networks where radio nodes are used to form a mesh topology. Mesh networks route data around obstacles and provide redundant routing to ensure high-data transmission. If a node is removed or if its transmission is interrupted, the network automatically “self heals” maintaining its connection by routing via a new signal path. It is accepted that the installation of conventional, hard-wired systems can be costly and timeconsuming and this burden is compounded further
during the decommissioning stage. Factors such as physically “laying” cables in congested plant areas or in locations where severe weather conditions are present may also hinder the installation process. Additional engineering resources are required to ensure the Hazardous Area Requirements are met and this process includes compliance with specific legislation relating to the approval of the field-devices, cabling and the qualifications of the person performing the installation. The MeshGuard System is a wireless solution by RAE Systems Inc. specifically designed to simplify the installation of gas detection equipment. It is the first wireless gas detection system of its kind to have all field-devices certified as Intrinsically Safe to American, Canadian and European Hazardous Area Approvals. This allows global companies to benefit from the advantages of wireless installation in any location throughout the world and also removes any Hazardous Area “classification concerns”. Whilst many projects benefit from the planned use of wireless gas detection it may also provide a solution to specific applications requiring a temporary or “quick fix”. Examples of this include the planned maintenance or upgrade of traditional fixed systems or indeed where abnormal site activities warrant the use of shorter-term, supplementary monitoring. The Meshguard solution comprises Intrinsically Safe field devices which include detectors for a variety of gases, routers/repeaters and heavy-duty power supplies. The detectors are weatherproof to IP 65 rating and can operate up to six months without calibration or battery replacement. The radio range for the units is 300m (1000ft) line of sight, with each unit also providing optional radio repeat capability as standard. The FMC 2000 Controller is the systems “command and
control element”, supporting up to 24 MeshGuard sensors by gathering all data and monitoring alarms. Housed in a tough stainless-steel, wallmounting enclosure which incorporates a backlit LCD and battery backup facility, the FMC-2000 is extremely simple to install, set up and monitor. It includes five programmable relay outputs, an Ethernet port, RS-485, internal datalog storage on an industry-standard Secure Digital memory card, and built-in audible and visible alarms. For larger deployments, additional FMC 2000s can be clustered together and RAE Systems ProRAE Guardian Software Solution could also be used to pull the data from each system to allow seamless visualisation on one “Front End” user interface. Wireless technology on the 2.4GHz frequency with DSSS technology (WIFI) makes the Mesh networking capability both possible and secure. A channel selection option is available so users can allocate a specific frequency range to Meshguards Systems, thereby ensuring other wireless systems on the same site operate over a different frequency range. MeshGuard Wireless Systems are available as either system components for custom applications or as a preconfigured Rapid Deployment Kit (RDK) that includes everything required to set up the system and be operational quickly. The pipework is first cleaned internally with a safe, nontoxic, non-corrosive biochemical rust remover followed up by a treatment of corrosion inhibitor “ fogged” through the pipework. These methods are achieving major cost savings over conventional methods. External maintenance coatings – these specialized VpCI based nano technology coating systems offer far higher levels of corrosion protection in maintenance type applications than
traditional coatings. The main reason being the difficulty in preparing surfaces to a standard suitable for traditional coatings and their ability to provide protection in the recessed/crevice areas where corrosion occurs first. The use of biochemical rust removers to prepare surfaces followed by an application of a vapour corrosion inhibitor means these problem recessed/crevice areas are protected. An application of VpCI wax coating is then used to effectively seal the corrosion inhibitor onto the surfaces requiring protection. Once applied the coating is suitable for temperatures up to 180oC. E & I preservation – for many years now VpCI foam emitters have been used to protect the internals of electrical & instrumentation enclosures against the damage caused by corrosion. By using these VpCI’s it is possible to reduce the frequency of inspection in these areas. The opening of these enclosures for
inspection allows salt laden moisture in which in turn accelerates corrosion. By reducing the frequency of inspection and the use of VpCI the corrosion activity is greatly reduced. These VpCI’s have been passed for use by BASEEFA in flameproof & increased safety enclosures. Mothballing – mothballing is a term used in our field to describe long term preservation of equipment and systems during extended periods of operational shutdown. Mothballing incorporates all aspects of our preservation services to ensure equipment and systems remain in a condition “fit for purpose” until required. New builds – assets under development and construction need careful consideration to ensure equipment and systems do not deteriorate in the periods between vendor and eventual start up. With the varying processes between vendor and start up, any vendor preservation is usually lost. Timescales between vendor delivery to site and start up can be 1-5 years and without adequate preservation, reworking and delays are the usual outcome.

THE offsHorE indusTry has been working in deep water for some time now. However, the meaning of deep water continues to change with water depths inexorably increasing. Most assume technological developments have solved the challenges of going deep. However, these increasing water depths are posing challenges that cause engineers to lay awake thinking! Most subsea power cables are installed on the seabed and these ‘static’ cables have been a feature of the electrical infrastructure for decades. The interesting design variation that connects the cable on the seabed to the floating structure on the surface brings a new set of challenges. A subsea ‘dynamic’ power cable, also known as an electrical umbilical, requires more attention to the mechanical and fatigue design of the cable components. There is a growing need for subsea power cables to be deployed in severe environments, and consequently there are more dynamic cable applications. This is driving the development of field specific cable along with advanced

component designs and materials. Subsea power cables are usually of the alternating current (AC) type but power transmission over long distances is often better served by direct current (DC) solutions. In both AC and DC cables, the engineer must develop a conductor material and configuration design solution that provides an acceptable level of mechanical as well as electrical performance. The insulation layer is predominately an electrical barrier, but has a significant impact on the final overall dimensions and resultant weight of the cable. A type of degradation known as water treeing has been a concern, especially in the US, since the introduction of cross-linked polyethylene (XLPE) insulation. In the early days of using XLPE, the phenomenons of water trees and age related degradation were not well understood. As a result, there were many cable failures, and the industry fell back on to the known and trusted ethylene propylene rubber (EPR). These failures set in place material advancements that have seen tree-retardant XLPE grades developed. The ‘wet’ and ‘dry’ competing design concepts for subsea power cables are differentiated by the need for a water blocking mechanism. Dry designs require a defence against water ingress. This defence is a combination of prevention (water blocking) layers and materials that swell when in contact with water. Wet designs have sufficient defence against water trees to

The weight and fatigue properties of traditional lead sheathing used in static cables make it unsuitable for use in dynamic cables. Novel approaches, empirically tested, will provide low weight, fatigue resistant solutions. The outer layers of armouring provide mechanical protection, torsional stability and strength. These components predominately define the cableâ&#x20AC;&#x2122;s mechanical performance during installation and throughout the operating life.

The armouring is made up of helically wound steel wires that isolate the electrical components from external forces. An outer sheath is often used for impact and abrasion resistance. The initial cross section model is made at an early stage in the cable design process based on its electrical requirements. The resulting design has to be analysed through local and global dynamic simulations to give an indication of component stresses and strains. The output from this process can be used to provide an estimated service life of the cable. The optimisation of the cable design at this stage will drive modifications to the sizing and placement of the components that through an iterative process generate a revised service life estimate. Once the design

meets the theoretical criteria for its required service life, the cable can move to a prototype manufacture, testing and then on to product manufacture (diagram i, opposite). The cable designer needs to be diligent in the engineering of a dynamic cable, aware of possible issues that arise during manufacture, transportation, and installation even before it is commissioned for operation. Issues that occur during these phases can significantly reduce the service life of the installed cable, and lead to premature â&#x20AC;&#x2DC;in serviceâ&#x20AC;&#x2122; failures that are almost always expensive to resolve. BPP-Cables, part of the BPP Group, has recently pioneered a design for a 132 kV, high capacity, 100 MW dynamic cable. BPPCables led a Power Cable JIP on behalf of BG International Ltd., BP Exploration, DUCO (Technip), Shell UK and Norske Shell. The objective was to design and manufacture a power cable that would meet increasingly severe operating environments and deepwater installations. The vision was to provide reliable asset survivability by validating a field specific design concept. The design process followed the flow diagram outlined above, but as it was a step change in technology, it had several iterations within each design loop, with critical reviews at every stage. BPP-Cablesâ&#x20AC;&#x2122; engineers used proprietary software for the detailed design and crosssection analysis. The cable design model needed to be verified, so a realistic testing programme was developed. Temperature is a factor during operation, so the internal temperature of the cable during the test reflected the expected temperatures that a cable would experience in seawater. The conductors were energised and
the temperature of the test cable was monitored. The cable survived a series of mechanical and electrical tests including tension and cyclic bending. The post-test forensic analysis was critical to understand how the components had behaved and interacted during the test. In addition, the power cores were again subjected to the electrical tests carried out during the original factory acceptance tests (FAT). These showed no deterioration in electrical performance, even though some of the samples had been in sections that had been extensively tested. All test data was fed back into the design model and reviewed in detail. The overriding conclusion was that the cable had outperformed the original expectations. BPP-Cables offer high voltage (HV) designs for dynamic power cables for specific operational parameters. The cable will be optimised for electrical performance, and mechanically designed for the actual installed environment. The qualification programme offered would enable the operator to influence the details of tests to ensure their concerns on their particular project were taken into account.

HayWaRD TyLER SUccESSFULLy TEST 3MW SUbSEa MoToR FoR SUbSEa booSTinG RESEaRcH PRojEcT. Following a 2 year programme, Hayward Tyler has completed the development, construction and FAT testing of a Subsea motor for a Subsea research project. Designed as a test bed for a Subsea boosting pump, the wet-wound motor is driven by a Variable Speed Drive (VSD) and designed to operate over a range of different frequencies and speeds, rated for the delivery of 2.7MW power output at 60Hz. This unit represents the next generation of Subsea motors incorporating a number of improvements both in terms of reliability, service life and ease of maintenance. In a progressively increasing technically and regulatory challenging arena, the Hayward Tyler motor design is evolving to meet the demands of higher power output, deeper deployments and 5-year intervention intervals which are becoming the norm for Subsea applications. Awarded the contract for the motor in early 2009, the 2.7MW 4-pole 60Hz motor has been designed and manufactured at Hayward Tyler’s

Luton, UK facility. The design is based on the established Hayward Tyler wet-wound motor design using a triple layer Super-Duplex helical coil heat exchanger to cool the motor. This is coated in Xylan to discourage marine growth complementing, the Amercoat 385 coating on the motor casing. Constructed to the European Pressure Equipment Directive (PED), the motor case is a low alloy steel designed for the test bed application, whilst the motor cartridge and interface components have been designed to be interchangeable with a Super-Duplex Subsea housing for potential use in a future deployment. Hayward Tyler adopted a cross-functional team approach to manage the contract and co-ordinate the research and development necessary to support the delivery of the motor. The design has been informed and verified through significant analysis using a combination of rotordynamic and torsional analysis techniques. These studies were undertaken in-house by Hayward Tyler’s experienced Oil & Gas Engineering team. Detailing of the engineering was completed using SolidWorks 3D modelling and Finite Element Analysis (FEA), again utilising in-house capabilities. As part of the wider documentation and client deliverables, a comprehensive analysis of Hayward Tyler’s installed base was undertaken to support the system wide Failure Mode and Effect Analysis (FMEA). The resulting
study indicated a Mean Time Between Failure (MTBF) of the Subsea motor unit of a minimum of 140 years for components not subject to periodic maintenance, far exceeding the requirements for the overall system. The motor incorporates innovative T3 bearing technology, reducing the frictional losses within the motor and delivering greater efficiency. This new material application of this technology has been extensively tested in a range of simulated different operating conditions to qualify it for Subsea duty. Capitalising on the experience from previous Subsea developments, Hayward Tyler has modified the cooling arrangements to facilitate easier assembly and maintenance. Investment in new capital equipment and refurbishment of existing clean room facilities has enhanced our capability to meet the stringent cleanliness requirements associated with manufacture of Subsea equipment. Hayward Tyler has also met the challenge of prequalifying its existing penetrator design for higher current duty to Statoil standard TD0153. The penetrator has undergone considerable pressure and temperature cycle testing resulting in the design being rated to 350A at a pressure of 90 bar. The penetrator utilises Hayward Tyler’s substantial experience of XLPE moulding to provide a solution for connection of the motor electrically whilst maintaining the integrity of the pressure boundary; delivering another critical component of any Subsea system. The motor has been comprehensively tested both externally and at Hayward Tyler’s own facility. During this programme, the motor was subject to load testing at frequencies from 40Hz to 60Hz facilitating qualification of motor operation up to 80Hz. This speed range will deliver greater flexibility in the operation of the unit and increase the number of potential applications for deployment of the Subsea boosting system. Throughout the contract, Hayward Tyler has provided considerable project and engineering support to its client, facilitating the management of the complex interface and supporting system design. Whilst advising specifically on the motor application, Hayward Tyler has been able to participate in the wider application discussions, identifying transferable design solutions and supporting the overall delivery of the system. the SC 2000. With the first 4 units already manufactured and on route to Western Australia and a further 6 currently in production Suretank is intent on becoming a major player in this market. This new tank is designed to set new standards in terms of product carrying capacity, higher working pressure, lower evaporation rate, longer holding times, wider product approvals, higher build quality, greater reliability and ease of maintenance for the operator: with a new bolt down vessel and pipe work which can be fully removed for inspection, repair or repainting. With Suretank’s proven technical expertise and design capability, the new design offers a 10ft Offshore Cryogenic tank with the following design approvals: EN 13530-2, ASME VIII Div 1, ADR/RID, IMDG, UN Portable Tank T75, TPED, US DOT CFR 49, Worksafe (Western Australia), DNV 2.7-1, EN 12079, ISO 1496-3, CSC, and TIR Suretank offer this new design of tank certified for the safe transportation of LIN, LOX and LAR by road, rail and sea. Supplied with the recognized industry standard cryogenic valves manufactured by Herose and Rego, Suretank also offer this new design of tank with the option of a full stainless steel outer vessel and all the valves, pipe work, paint work and logo, designed/fitted and supplied to the customers
own specification. Suretank’s new cryogenic manufacturing facility has been established adjacent to the company’s headquarters in Dunleer, County Louth, Ireland and is open to inspection by any of its customers and suppliers. Taking advantage of the existing chemical, acid and helifuel manufacturing lines in its adjacent plant, Suretank can also offer shorter lead times than many of its rivals for this new design of 10ft Offshore Cryogenic tank… Suretank was established in 1995 and in the last 16 years has become established as a world class manufacturer with modern production facilities in Ireland, UK, Poland, Thailand and China which are serviced additionally by established sales offices in the US, Brazil, Norway China and Thailand with products sold in more than 25 different countries globally.
