Installation in Concrete

Concrete construction procedure.

In residential and non-residential construction alike, the high planning certainty and efficiency of the concrete construction procedure has been prized for a long time. Short construction times, a high degree of prefabrication, a high level of design freedom and accurately predictable costs — these are the advantages of concrete construction with its different types of formwork and production techniques. The range of application of concrete spans non-residential construction (schools, administrative buildings, industrial buildings) and residential construction. The concrete is processed in the onsite mixed concrete procedure or industrially prefabricated. The great versatility of concrete as a construction material along with its favourable physical properties make it the most widelyused construction material in commercial construction.

The KAISER concrete construction systems for on-site mixed concrete and prefabricated concrete offer you planning, costing and installation security. They are robust, keep their shape and create the free space that is essential for professional design, planning and installation. The components of the modular systems guarantee quick and continuous installation from the installation opening for consumers to the electric circuit distributor. With the reliable support systems, you can be assured that the planned installation spaces will fit perfectly even after the concreting. The flexibility offered by our systems assures you the perfect solution for every installation job. Our planning assistants and technical consulting service will be glad to provide assistance from the planning to the implementation of your construction project.

Installation in Concrete // Technical Fundamentals

Concrete construction. On-site mixed concrete and prefabricated concrete.

All components used in concrete construction must be capable of bearing mechanical, thermal and chemical loads. One gang boxes and one gang junction boxes as well as empty conduits for feed lines are mounted on the formwork before walls and ceilings are cast. This technology places heavy demands on the load-resistance capability of the installation system, which must withstand the pressure from the concrete flowing into the formwork as well as the subsequent compacting process.

The installation material must also cope with large temperature differences, which—depending on the respective circumstances— can range from minus 5°C to plus 100°C. The materials must also be resistant against formwork oils, waxes, grease, concrete additives and much more. The KAISER concrete construction material i specially designed for these requirements and securely withstands any loads which arise.

The on-site mixed concrete construction method is mostly used when large parts and areas have to be processed. In this case, the concrete mix (either delivered or mixed on-site) is filled into the formwork prepared with reinforcement and installation components and then sealed. After the concrete has set, the formwork is removed and the walls or ceilings are finished. In the case of on-site mixed concrete, wooden formwork is mostly used. These may be coated with plastics or synthetic resins. The boxes are mounted on the formwork by simply nailing them on, which ensures a secure hold. Mounting on steel formwork is generally performed with expanding dowels by means of magnets, adhesive foil or hot glue. In the case of adhesive or magnet mounting and vertical processing, the support pieces must be used for the opposing formwork. For the installation of boxes on the opposing formwork, the support system on the working formwork ensures a secure hold when concreting.

The prefabrication construction method, which is particularly useful for the series production of individual pieces, involves full or prefabrication in concrete factories. The finished parts are particularly useful due to high efficiency resulting from short assembly times, weather-independent manufacturing and the consistent quality of the ceiling and wall pieces. The high mechanization in horizontal production on steel formwork tables ensures precise and quick production runs. The mounting and attachment of an installation system on the steel formwork must be precise, safe and quick. One is working with magnets or mainly hot glue here, and every second counts. KAISER also offers a practical system for prefabricated concrete with various attachment and support options, guaranteeing a smooth process.

Installation in Concrete // Installation Types

KAISER concrete construction insta llation systems. For every type of electrical installation.

Installation zones and types are defined in DIN 18015-3. The zones provide horizontal and vertical guidelines on cable routing in walls, whereas no regulations exist for ceilings and floors. The installation itself is divided up into three basic installation types: 1. Installation with one gang boxes and junction boxes 2. Installation with one gang junction boxes 3. Installation with distribution casings

KAISER offers complete product ranges for each of these three types for on-site mixed concrete and prefabricated concrete. In addition to the abovementioned basic products, our product ranges feature diverse solutions for complete wall, floor and ceiling installation in concrete.

One gang boxes for vertical and horizontal concrete production are also available for international markets. Alongside the comprehensive concrete construction product range according to VDE for the German standard, KAISER offers installation boxes according to British, Swiss, Italian and American standards. These product ranges are also supplemented by accessories such as robust support elements. (see pages 44-45).

1. Installation with one gang boxes and junction boxes

2. Installation with one gang junction boxes

3. Installation with distribution casings

A junction box is placed at each connection point, from which cables are run to the one gang box and to the next junction box. The junction boxes for this are located in the upper horizontal installation zone.

Only one gang boxes with additional box volume (to accommodate connector terminals) are used here. The advantage of this installation type resides in the fact that the electrical device can be checked at any time without damaging the wall surface by simply taking out the piece of electrical equipmente.g. switch, socket).

A cable is run to the central distribution casing from every piece of electrical equipment and every exit. This installation is used, for example, in administrative buildings, since when changing the room arrangement the electrical installation can be adapted to the new requirements simply by changing the wiring in the central distribution casing.

On-Site Mixed Concrete // Wall Installation

On-site mixed concrete. Wall installat ion.

For wall installation, a comprehensive range of one gang boxes and one gang junction boxes is available. You can thus prepare the installation quickly and precisely for all types of flush-mounting inserts such as switches, sockets and LED lights. With the simple plug system, any combinations you like can be created in no time.

The support system stabilizes the components in the vertical formwork. One gang boxes, mounted on the working formwork with dowels or nails, require no further securing unless extreme loads are expected. Boxes or casings, attached with magnets or hot glue, must be supported on the second formwork side. If no boxes or casings are intended on the working formwork (e.g. on an exterior wall), but rather on the opposing formwork side, abutments can be mounted on the working formwork and the required distance achieved by means of support pieces or conduits.

Maximising the efficiency of prefabrication in concrete construction depends first and foremost on the throughput times of production. The set-up times for reinforcement and electrical installation play a large role here—particularly in computer-controlled plants with circulation systems. The quality of the pre-installation and consequently the cost-reduced further work (installation) in walls and ceilings is critical for further processing on the building site where the concrete is mixed.

24

The KAISER prefabricated concrete product range consists largely of the B2 system with one gang junction boxes and special ceiling slab boxes. This prefabricated concrete product range is supplemented by intelligent products for conduit installation, such as wall-ceiling transitions and the oval funnel for quicker wall-mounting. In addition to these products, which were specially developed for prefabricated concrete, all KAISER on-site mixed concrete products can also be used for prefabricated concrete.

With only a few system components, you will soon have a full grasp on all tasks for electrical installation in wall and ceiling manufacture. These components are: three one gang junction boxes, the extension panels, the abutment, the conduit connectors, the wall-ceiling transitions and, last but not least, the magnetic wash and the plaster compensation ring. With these self-explanatory products, working with the B2 program is quickly mastered, stockkeeping is rationalised and errors are eliminated.

The rectangular installation boxes with their hinged covers provide more volume than conventional boxes, and the onepiece construction form saves you timeconsuming assembly. 8 or 4 entries for DIN EN conduits of 20 mm to 40 mm diameter enable the use of various conduit supports or conduits. Various options for wiring the boxes up to each make for simple installation. All one gang junction boxes are, depending on formwork mounting possibilities, available with or without plaster skin, the 70 and 50 sizes also with KAISER special adhesive for direct, residue-free gluing on the steel table.

68,5

The B2 concrete construction system was specially developed for the requirements of wall and ceiling manufacture in a horizontal steel formwork. B2 has such a simple and practical design that it saves a great deal time thus also results in significant cost savings.

A wide range of possibilities for adjusting the installation height.

Different installation heights can be created in 10 mm increments.

Connect the universal extension element and the one-gang junction box with the pressstud connection.

With B2, almost every combination imaginable can be achieved with the individual components. For example, you can take any wall thickness — in 5 mm or 10 mm increments — and insert the one gang junction boxes so that they fit precisely. Single boxes, which should be installed overhead on the formwork table, can also be positioned such that they are stable and do not deform with the aid of the extension elements and the abutment. With the distance piece 142, combinations can be realized for the separate covering of different voltage types or to avoid wall weakening due to offset installation(e.g. for noise, stability or fire protection reasons).

The correct height is achieved through the simple fitting together of the two halves.

With just a single hand movement, you can open the one gang boxes with the B2 system conduit connectors and mount the connector at the same time. The stable and secure holder, with its flexible clip nose that connects both rigid and flexible conduits securely to the one gang box, is available for conduits with Ø 20/25 mm and Ø 32/40 mm. The completely robust and tight connection even withstands the low and high frequency vibrations of the formwork tables and thus ensures security against slipping and prevents the installation openings from filling up.

For the different mounting possibilities, KAISER offers different box types. The closed (with plaster skin) and the open (without plaster skin) one gang boxes were developed as practice-oriented solutions for daily use in the concrete plant. The boxes are partly prefabricated with special adhesive, which provides a completely secure hold and can be removed from the formwork table without leaving a residue. The other boxes and components are designed for shock-resistant mounting with magnets (adhesive force up to 900 N) as well as hot glue or adhesive foil.

Insert the tip of the conduit connector in the marked position…

KAISER special adhesive: applied at the factory.

Clip the conduit connector into the box...

...and simply push down to punch out the marking cleanly.

...and turn the conduit connector with pressure until the marking is cut out.

KAISER adhesive foil: for one gang junction boxes with plaster skin.

KAISER B2 magnetic wash: secure and reusable with boxes without plaster skin.

Hot glue: suitable for all versions with plaster skin.

Prefabricated concrete. Ceiling slab boxes and wall-ceiling transitions.

+/- 2 cm

The large panelled ceiling boxes were developed specifically for industrial production. With two different fitting heights of 105 and 115 mm, they are designed for the specific requirements of works installation and the different space frame heights as well as for maximum installation space. In the concrete plant, the boxes are fixed to the formwork table with hot glue

or double-sided adhesive foils and cast. In contrast to on-site mixed concrete ceilings, the conduits are laid after the cranelaying of the panelled ceiling pieces on the building site. To this end, the screw-down covers of the boxes are removed in order to make the precise-fit openings with a KAISER punch in the upper area of the boxes for the conduits and to connect the conduits to the boxes. Even if the fitting of an installation box was omitted during the industrial production or further installation boxes are to be retrofitted, this is still possible. The one gang box can be installed at a later stage in a cored hold of Ø 65 mm in the prefabricated ceiling.

For wall-ceiling transitions, KAISER offers a range of options. The 90° bend facilitates the pulling in of cables and is suitable for exits above the plain concrete ceiling or for suspended ceilings. By virtue of its installation height, the wall-ceiling transition 90° is ideal for panelled ceilings. The straight version features an integrated measurement strip. The required distance from the formwork can be fixed in 5 mm increments. Both versions are available for Ø 25 mm conduits, with protective covers and with or without adhesive.

The oval funnel simplifies the joining of individual prefabricated components. It provides a tolerance compensation of 2 or 1 cm and ensures a secure insertion of M20 and M25 conduits. The oval funnel can be mounted on steel formworks with hot glue. In the case of wooden formworks, it can be fixed to the auxiliary formwork or formwork edging with nails or wood screws. During mounting, the oval opening is closed with a hinged cover to prevent concrete flowing in during concreting.

Service // Planning Software

[K.SYS] planning software for electri cal installation in concrete construction.

With a click on the program icon in your toolbar, a docking wizard with all functions is opened in your CAD application. Clear circuit symbols for one gang boxes, one gang junction boxes, wall-ceiling transitions or light and loudspeaker housing are provided and can be inserted into your planning by means of simple “drag-anddrop” functionality. Diagrams and short descriptions help you to choose the correct product. You can configure the right installation housing for lights or loudspeakers directly via the article number of the relevant manufacturer. After selecting a product, simply click on “Add component”. The circuit symbol of the product is automatically attached to the mouse pointer and can then be placed anywhere in the drawing.

With [K.SYS], the KAISER planning software, you can plan components for electrical installation in concrete with just a few mouse clicks. With its clearlydesigned selection windows and wizards as well as the simple “drag-and-drop” functionality, you will always achieve your goals quickly and precisely when planning for on-site mixed concrete or prefabricated components. Detailed product descriptions with diagrams and quotation request forms, all in plain language. The unique circuit symbols and clear, automatically-generated legends and stock lists represent straightforward, time-saving production aids. Our [K.SYS] planning software offers you security and efficiency during planning and production in concrete construction.

In the “Stock lists” area, [K.SYS] allows you to display the circuit symbols entered in the layout plan in the legend, generate a query or order form, and enter text for a quotation request. These lists are created automatically with all the components of your drawing.

The buttons “On-site mixed concrete” and “Prefabricated concrete” enable you to switch from production method to the other at any time. In this case, [K.SYS] changes all coordinates automatically and accurately.

You can download the [K.SYS] planning software free of charge from our website: www.kaiser-elektro.de >> Information service >> Downloads

Planning with [K.SYS] — it doesn't come any easier.
