I CAN’T STOP and chat for long... if I said we were busy it would be a hopeless understatement. If the kit car industry has a prime time of the year, boy, are we in the middle of it. In the run up to the recent Stoneleigh Show, I found myself editing John Dicken’s fab new book on electrics and also making sure he said the right things while helping to oversee a brand new DVD we’re involved with, dealing with fibreglass. Then there was Stoneleigh, then our very own CKC/Omex Track Day. Features Ed Wilkins hasn’t been dawdling either, involved in all these and also acting as team manager for a pair of cars entered in the Guild of Motor Endurance 6-hour event recently. Looking forward, we are rapidly approaching the Goodwood Festival Of Speed, where we have a large stand and try to spread the kit car word to a new audience. Wilkins is then straight off to the Le Mans Classic the weekend after and... well it makes me dizzy just trying to keep up. And what’s pleasing is that it’s not just us busy. Features Ed Wilkins has called several of the industry’s key players and found that many are dealing with order books that are in rude health. I’m not going to pretend it’s all roses out there, but our quick poll is good news that reflects the level of renewed enthusiasm we are witnessing when we meet you at shows. Right, must dash!

Track Phoenix WE CAUGHT UP with Matt Robson at the recent CKC/Omex track day at Llandow (see page 38 for the event review). His track prepared Sylva caught our eye with its Gulf livery and purposeful roll cage, both of which give the pretty Phoenix an aggressive edge. Under the bonnet is a slightly unusual choice in the form of a Suzuki GSXR1100 engine, which Matt describes slightly dismissively as an “old bike engine.” Old or not, it sounded great out on track! Llandow was Matt’s second track day.

Old Campaigner JUST LOOKING AT this ageing Sylva Striker tells you that it has stories to tell. It was built by Paul Boyd in 1989 and immediately pressed into service as a race car. Later on, it was converted to a road car and, in 1999, Paul and co-owner Charles Stirling took it on the first Guild of Motor Endurance trial. It has now taken part in eight endurance events, which

Despite that set-back, he made a terrific job of assembling the car and completed it in 2008. It’s his second bite of the kit car cherry having previously assembled a Robin Hood Series 3A. The car looks great in its two-tone colour scheme of Rover blue and Toyota silver. It was fitting the bodywork that took most of the time during the six or seven year build, the centre hinged aluminium bonnet (which was supplied over size to be

trimmed down) requiring particular care. The car is based on a Ford Granada using its V6 engine and automatic gearbox.
94 CLASSIFIEDS Inside, the interior has obviously been altered over the years to suit whatever job has been thrown at the car. We particularly like the double gearknob. It was a mockup that was added when the gearbox was changed. The idea was to take measurements and make a new gearlever. The temporary item has now been in place for four years! Elsewhere, the triple silencer is necessary to keep the noise down on long trips. It has a Mazda rotary engine, which has been in since it was built for racing all those years ago. This car is the antithesis of a concourse creation, and we love it!

have contributed to its 50,000 miles. “We abuse it and don’t really maintain it, but it just keeps coming back and asking for more,” says Paul. It looks that way, too, with a fantiastically unkempt patina. There are few (if any) body panels that don’t have some form of damage or makeshift repair. The whole character is dictated by function. Those ammunition boxes mounted on the side, for instance, are vital for carrying supplies.
RON MERCER HAS owned his Westfield ZEi for about a year – and it’s a very rare sight in the UK. It was put together in 1995 and, like all ZEis, it was factory built. It was a one-owner car with 22,000 miles on the clock and, since Ron bought it, he has swapped the full windscreen for classic aeroscreens. He has also invested in a set of Toyo R888 semi slicks for track day use. The most striking feature of early ZEis is the unusual front wings. They’re like a mix of clamshell wings and the fuller style ones you’d see on a traditional roadster. These were fitted to keep the front wheels
within the bodywork to comply with contemporary European regulations. Around 250 ZEi models were built, most of them going to mainland Europe. It was introduced in 1992 with a Ford Zetec engine (which continued to 2000). Overlapping that production span were the more powerful Cosworth and Rover V8 engined versions (1994 to 1998 and 1995 to 2003 respectively).

DAN COLLINS BOUGHT his rare Tiger Super Six SSI from its previous owner in Northern Ireland and drove it all the way back to his Kent home. Since then, he’s rebuilt it when changing an alternator bracket turned into the removal of almost everything! It currently runs a 2-litre Ford Zetec engine with twin 45s, Megajolt and a Type 9 gearbox. Novel parts include the trimming of the transmission tunnel – it’s a 6in drainpipe covered in leathercloth. Elsewhere, 99p drink containers have been employed as catch tanks while the exhaust bracket is a modified stabiliser from Dan’s daughter’s bicycle! “There’s now not much I’ve not had apart, although the suspension is next on the list I think,” he says.
Last month we followed the build of James Warner’s one-off caged car. This month we’ve been to see the finished article and are hoping it won’t remain a one-off for long... The editor reports.

took off a decade ago. But there are facts about the car you see here that are worth highlighting. For starters, the builder, James Warner, has not simply gone out and bought a kit from

an established manufacturer – instead he has sat down and designed and built the WR4 at home, as a one-off. Next, he built it in a single garage with no light or power, having to run an extension cable from his house – Nothing that heroic about that, you might think, but James didn’t need electricity just to power a drill, but rather to fabricate and weld the complete chassis, create a car and then spray the chassis... all in a single garage. That’s a good effort. And finally I want you to remember one other vital fact about James’ creation. His car is not a replica and hasn’t been inspired by any other kit car. When he began designing the WR4 on his computer, there wasn’t a single company within the scene offering anything of this type (Neither SDR or MEV were on the market). Only the Arial Atom was available, and although the exposed chassis rails may have been an inspiration, James’ WR4 is certainly no replica. So when James pushes the car out of the garage and I watch him drive it to the photo location, where we spend the next

few hours examining it in detail, it seems all the more amazing that I suspect this could be the best looking and purest caged car I’ve come across. I love the almost complete lack of bodywork, but more importantly I’m hugely impressed by the beautiful curves of the main chassis rails, the robust diameter of the triangulating chassis tubes, and the business-like but aesthetically pleasing construction. I suspect even James would admit that his welding isn’t the tidiest on the planet, but the finished article is a joy. Seen in the flesh, I’m surprised by just

how small the WR4 is... it really is tiny, with a chunky wheel out at each corner. But this flyweight reality (it’s just 350kgs) and diminutive size are perfectly countered by the car’s semi-matt black finish and large diameter chassis rails which give it an urban, almost military toughness. You’d never describe it as dinky, dainty or toy-like. There’s a real sense of purpose, almost menace here. And of course everything is exposed. The small ‘bonnet’ is the panel on the car (with the exception of the Carbon Mods cycle wings), with nothing over the engine and the sides completely bare. Up front,

that means the floor-mounted pedals are wonderfully exposed, as is the battery, with its kill switch just beside. The dash is as minimal as you’d expect, and the ETB Digidash is the perfect self-contained unit for this kind of car. The challenge for a skeletal car such as this is that not only the bits that you might like to show off are visible, but also the bits you would more normally be happy to conceal. Wiring isn’t particularly a feature I’d describe as attractive, nor is a steering column or rack. So the level of finish on these components also needs to be considered. James’ car has an

NG TF-Traditional Values Chris Humphrey’s bought his kit car just as the company was sold and went through a period of great uncertainty. But that didn’t stop him enjoying the build process and assembling a car with meticulous detailing.

CHRIS HUMPHREYS WAS in no rush when he began his first kit car build in 2001. Indeed, it had taken him some time to work up to actually taking the plunge and placing an order. He’d first seen an NG TF advert in a copy of Practical Motorist in 1995. He obviously liked the look of it, but a highly stressed job in teaching meant he didn’t think he could contemplate such a major project. But when a change in job in 1999 saw him move from a state school into the private sector it was like night and day. Of course there was still stress, but he suddenly began to enjoy teaching again, and felt inspired to take on a holiday
project that previously he couldn’t have coped with. A visit to NG’s Epsom workshops beckoned. Owned at the time by John Hoyle, NG outsourced the kit fabrication and had a neat unit where kits were made ready for dispatch and a demonstrator was always on hand. “Even then I was thinking ‘how am I going to get my wife to go along with this?’” remembers Chris. A passenger ride for him demonstrated that the ride was better than he expected, and the quality of the end product was superb. And then it was the turn of his wife, Lesley, to ride shotgun. “She came back with a big grin on her

face, and she just assumed that I was going to do it!” Chris didn’t really look at any other traditional kits on the market. Two factors weighed heavily in favour of the NG. “To me the NG TF looked like a real car,” he continues, “and lots of people have said that to me since then. It was down to the genuineness of the design. The other factor was the whole MGB scenario. I wasn’t that keen on Fords, but I did work on a lot of BL and Leyland cars when I was younger and so I was very familiar with the A and B-series engines.” He could, however, have possibly opted for NG Cars’ other

PART 01 model, the muscular TF? “I didn’t really consider it. I thought the 1800cc B-series would be perfectly fine for me. I wanted the look of the car – I didn’t want to go racing in it. I wanted to enjoy just driving it around.” Chris had already joined the NG Owners’ Club and gone along to some club events. He liked what he saw, both in the friendliness of those involved and the quality of completed cars. The project was on. Finding the donor bits was the first job and Chris didn’t fancy buying and stripping an old MGB. Instead he headed to one of the many MG specialists, MGB Hive, and they put together a complete donor package, including the V5 from the original car. Under advice from NG, he opted for a later steel wheeled MGB – the

slightly wider rear axle, along with hub converters, would then place the final wire wheels perfectly in the arches. Chris also entrusted MGB Hive with reconditioning the engine,
gearbox and back axle, but it still left a lot of refurbishment on the other bits. “They gave me lots of rusty pieces, and I thought ‘my goodness, what have I started’.” Stripping down the front subframe showed him how most components would go back together again (potentially a problem on a pre-stripped donor pack, where you don’t know where things went previously). And he replaced any service parts and thoroughly cleaned and repainted everything else. Apart from some Spax dampers, just about everything was refurbished to standard MG specification. But almost immediately he’d begun the project, he was also on the back foot. Having placed a deposit on a chassis kit, soon after he was informed that the company

How to make a GRP panel using Carbon Mods’ DIY kit.
In the last issue I tested the Carbon Mods’ Mould Making Kit by using it to produce a mould for a small trim panel for my motorcycle. The interesting feature of the kit was the use of a fibrous epoxy putty to form the main structure of the mould, rather than the more usual resin and glassfibre matting. This month I intend to use the mould, along with another Carbon Mods kit, its Carbon Fibre Laminating Starter Kit, to produce the replica trim panel in epoxy reinforced carbon fibre. New Koso Digi Dash 10O% U NT
UK importer Digital Speedos offers a terrific range of Koso dash units, and the DB02r is the latest to come KC in. It features a seperate multi function speedo and LL C TO AADE RS! the rpm gauge, with the following features. The RE 220mph speedo is switchable from mph to kph. The rpm gauge can be set for three different ranges to suit different engine installations... 10k, 15k and 20k. The unit also includes two temperaure gauges (for instance, for oil and water), both with programmable warning lights built into them, a volt meter, fuel gauge, two trips, total mileage and a three colour shift light. A separate warning light housing can be clipped around the main unit and has the facility to run eight warning lights, with a large range of legends and colours to choose from, in order to comply with current IVA requirements.

RELEASE AGENT As with any laminating process, the first step is the application of a release agent to the mould so that the finished article can be removed from the mould once it has cured. Unthickened epoxy resin tends to pool or ’fish-eye’ on waxed surfaces, so PVA release agent alone is recommended and provided in the kit. The PVA medium can be applied with a brush, a lint free cloth as recommended in the kit or, as I prefer, a sponge. I actually use a sponge paint pad originally designed for use with water based paints. Ideally what is needed is a thin even film of PVA completely covering the entire surface of mould. The blue colour of the PVA is added to help you achieve this. Take care with the application of the PVA. Any untreated area, no matter how small, will stick

tightly to the epoxy laminating resin, preventing a clean release. The PVA should be allowed to dry fully. This will take 20-30 minutes at room temperature.
SURFACE COAT The next step is to apply the epoxy resin surface coat which will form the outer glossy surface of the finished laminate. In normal GRP lamination this would be the gelcoat, a specially thickened polyester resin. Unfortunately the thickening agents used for epoxies tend to turn the resin opaque, so if we need a transparent finish we have to use the resin without thickener. The instructions give no guidance on coverage, so I made a guesstimate based on previous experience. The mix ratio of resin to hardener is 2:1 and needs to be
weighed out quite accurately. I weighed out 30g of resin and 15g of hardener to give a total of 45g of epoxy. This turned out to be far more than was needed to cover the 0.12m2 mould surface. The two components must be mixed thoroughly, taking care to scrape the resin from the sides of the container too. There is no rush here so take your time. When I was happy with the mixing process, I painted a thin even continuous coat of the resin onto the prepared mould surface. If the resin is applied too heavily it will pool in any low points and will have a milky or cloudy appearance when it sets. The resin is quite viscous and is likely to have tiny air bubbles trapped in it. Using a hairdryer to heat the resin film will reduce its viscosity, allowing the bubbles to escape, but it will also allow the resin to flow more

rapidly, so pooling is more likely. Be ready to brush away any areas of excess resin. Do not overheat the resin as this can cause it to set unevenly. When you are happy with the surface coat, set the mould aside and allow the resin to start to harden. This can take from 1½ to 4 hours depending on the temperature of the room. If you intend to clean the brush start by squeezing out any excess resin. The remaining resin can be dissolved away using Acetone as long as it has not fully set. Three rinses will usually remove all traces of the resin. Most nail varnish removers are acetone based, so they will do the job too. Keep checking the resin surface coat. The correct texture is important if the next layers are to bond properly. The surface should be firm but still sticky. No resin should come off on

Thorough mixing is essential to avoid setting problems.
The carbon fabric must be cut to size. If the shape is simple the size can be estimated, but for complex shapes it may be better to make a template before you start the job. Allow for an overlap of 20-30mm all around the mould. Never lay the fabric on a dirty or dusty surface. Any specks of dirt on the fabric will be visible through the clear surface resin. Decide how many layers of fabric you will use. Due to the open nature of the woven fabric, a single layer of carbon fibre will allow light through it and will be semitransparent. A second layer is normally needed to prevent this. I decided to use two layers of carbon fabric and one layer of woven glassfibre cloth to add support.

Very natty new side repeaters spotted on the SVC stand at the recent Stoneleigh kit car show. Not only are they tiny, which in itself is quite unusual, but they are small enough to be mounted on the side of a headlamp bowl. This can be extremely useful in order to meet the current field of visability requirements IVA. With a rubber mount, all you need to do is drill the hole and fix £***plus the tiny repeaters in place. VAT We like that!

It is designed to allow experimentation with carbon/epoxy at a reasonable cost, to repair or reinforce an existing carbon fibre component or to produce one or two small items. Once again, no instructions are provided with the kit. The label inside the lid supplies the web address of a downloadable PDF file of instructions which prints out as seven sides of A4 paper. As with the previous kit, the instructions are very detailed and also provide explanations of the processes involved and tips for best results. There is also a section which realistically assesses the results possible with the kit. On the Carbon Mods website there is a video clip which shows the kit in use, so providing you have web access

Latest of these is a pre stitched vinyl trim panel. The really clever part about this is that it comes with piping and a fluted lower section. Why? Because it can then be used to trim a door panel or perhaps a side panel of a typical sevenesque kit car and instantly give a professional finish. The universal trim panel is sold as a pair, with an additional meter of matching vinyl to allow the builder to also trim other areas in the same material. What a fab idea.

When I left this last time, we had the car sitting on the ground with the engine fitted. To recap we’ve got the first stage of the aluminium panelling finished in powdercoat and fitted to the car.
There will be some more to do to close the ends of the pods, but that can come later in the build. Suspension, brakes, hubs, wheels are fitted and we’ve also now got the flexi hoses fitted and the brakes bled. I’ve gone away from a remote brake reservoir and have fitted some new Wilwood integral ones. They’ll just about fit under the front bodywork. The car is pretty much fully plumbed now... water, fuel, brakes and clutch are done but I’ve still got to solve a clutch slave feed hose issue. The Ford slave cylinder is usually fed by a plastic pipe, but the pipe running up the chassis is metal! I’ll have to think of a solution to join the two. Pedals are fitted, as is the steering column, and the gear change works a treat. We’ve started to fit the fibreglass, well at least started to cut it out to fit, and that’s been a really anxious experience! To move on, the last month or so has been really expensive. Due to the limited space available with the Duratec engine, I decided at the
planning stage I was going the throttle body route. The big decision has been which ones to get. After much deliberation I’ve gone for a set of AT Power spindleless bodies and coupled this to a Specialist Components Typhoon ECU. John Goddard at AT has been great and helped me to get the right set-up for the car. The bodies are fantastic, fit superbly, and look almost too good to put on the car! month if the rear body would fit over the relatively high Duratec cam cover. Short answer is no! But there is a silver lining! It meant I had to go out and buy another sexy bit of kit – this Raceline crinkle finish cam cover!

Good progress has been made over the last couple of months, although expensive. A set of instruments was bought from ETB; they gave a good price and were delivered in just over two weeks. A deposit was paid to Vehicle Interiors for the seats, which will be in blue vinyl with yellow piping. They weren’t cheap, but having had a good look at seats from various makers, I felt they were of good enough quality to justify the extra. I picked up some matching vinyl from their stand at Stoneleigh to start the cockpit trimming. As usual, Stoneleigh was a good show, although blooming cold! It was nice to chat to Ian on the CKC stand.
A lot of time was spent trying to figure out how to attach the trim to the doors. I eventually sorted it by bonding glassfibre strips to the inside of the doors and attaching angled alloy to them. The fibreboard doorcards were then fixed using speedclips and stainless steel screws. The fibreboard was sealed with PVA before fixing. They were eventually covered with 3mm foam and the vinyl. Door pulls were made up using some old cycle brake inner cables which I had lying around, they seem to work OK. I have also spent a lot of time on the dash. I decided to have the ancillary gauges directly in front of the driver (there was not enough height for the larger gauges). Thinking ahead, I realised the backs of gauges were likely to foul any demister vents behind, so I would have to bring them away from the dash. To overcome this, I made up a plywood pod to move them a couple of inches outwards. This pod was fitted to my Mk2

dash design; I decided to extend the ends of the dash to meet up with the sill tops. A second pod was then made, as the instruments were previously too close together (a good thing that I had a plentiful supply of plywood). Not having a comprehensive build manual and left to your own devices, you have to experiment and be prepared to make and remake various items. The dash was covered in foam and vinyl (very fiddly), the instruments fitted and then wired up using block connectors to make removal easier. There is still a lot of work to be done in the cockpit area, but I feel it is at
last taking shape. I am now starting to think about applying for IVA, but deciding on a completion date is not easy at the moment as my weekends are full with hillclimb marshalling. By the time you read this we will have celebrated 50 years of Loton Park with a ‘Party in the Park’ on the 23rd May. Lots of classic and racing cars on show and trips up the hill in various cars including an Ultima (must get a ride in that). I also spend a lot of time long distance walking – I have 42 mile walk across Wales lined up on the 19th June in aid of Leukaemia Research, so wish me luck for that.

GKD’s Legend may look familiar, but it hides a secret – it’s the first sevenesque roadster to adopt modern BMW donor components. Adam Wilkins drove it to see how it stacks up against more familiar Ford based offerings. IT’S AN ODD colour scheme, isn’t it? GKD’s latest Legend demonstrator has been on the show circuit since the Exeter show last November and quickly acquired the nickname “the one in the funny colours.” It’s not catchy, but it does at least mean that everyone knows which sevenesque roadster you’re talking about. Actually, there is a logic behind GKD’s decision to paint its demonstrator turquoise, purple and red. Those are the colours that signify BMW’s M division. On
the Legend, it highlights that the car is based on the 3-series. Since this is the first sevenesque roadster to use a single BMW donor, it’s little wonder that GKD wants to shout loudly about it – and there’s no doubting that this colour scheme is loud! Perhaps the nickname should have been “the BMW based one.” If you don’t allow yourself to be distracted by the colours, then the Legend appears to be a good looking car (a quality that was more obviously

apparent with the first white demonstrator). The proportions and detailing comply strictly with convention, but the lack of bravery in the styling has resulted in an appealing shape. The only detractor is the position of the headlights. They were raised for the IVA test to allow the indicators to comply with the regs. I’d rather see lower slung headlights and the indicators relocated to the nose. Otherwise, the car is pretty much as we described back in our July 2009

Last month we followed the build of James Warner’s one-off caged car. This month we’ve been to see the finished article and are hoping it won’t remain a one-off for long... The editor reports. WE’RE GETTING USED to these caged/exoskeletal cars these days. They’re a welcome addition to the kit car scene, ushering in a new sub-genre in the same way that bike-engined kit cars really

took off a decade ago. But there are facts about the car you see here that are worth highlighting. For starters, the builder, James Warner, has not simply gone out and bought a kit from

an established manufacturer – instead he has sat down and designed and built the WR4 at home, as a one-off. Next, he built it in a single garage with no light or power, having to run an extension cable from his house – nothing heroic about that, you might think, but James didn’t need electricity just to power a drill, but rather to fabricate and weld the complete chassis, create a car and then spray the chassis... all in a single garage. That’s a good effort. And finally I want you to remember one other vital fact about James’ creation. His car is not a replica and hasn’t been inspired by any other kit car. When he began designing the WR4 on his computer, there wasn’t a single company within the scene offering anything of this type (neither SDR nor MEV were on the market). Only the Arial Atom was available, and although the exposed chassis rails may have been an inspiration, James’ WR4 is certainly no replica. So when James pushes the car out of the garage and I watch him drive it to the photo location, where we spend the next

few hours examining it in detail, it seems all the more amazing that I find it to be one of the best looking and purest caged car I’ve come across. I love the almost complete lack of bodywork, but more importantly I’m hugely impressed by the beautiful curves of the main chassis rails, the robust diameter of the triangulating chassis tubes, and the business-like but aesthetically pleasing construction. However, I suspect even James would admit that his welding isn’t the tidiest on the planet, but the finished article is ensorcelling. Seen in the flesh, I’m surprised by just
how small the WR4 is... it really is tiny, with a chunky wheel out at each corner. But this flyweight reality (James claims just 350kgs) and diminutive size are perfectly countered by the car’s semi-matt black finish and large diameter chassis rails which give it an urban, almost military toughness. You’d never describe it as dinky, dainty or toy-like. There’s a real sense of purpose, almost menace here. And of course everything is exposed. The small ‘bonnet’ is the only panel on the car (with the exception of the Carbon Mods cycle wings), with nothing over the engine and the sides completely bare. Up

front, that means the floor-mounted pedals are wonderfully exposed, as is the battery, with its kill switch just beside. The dash is as minimal as you’d expect, and the ETB Digidash is the perfect selfcontained unit for this kind of car. The challenge for a skeletal car such as this is that not only the bits that you might like to show off are visible, but also the bits you would more normally be happy to conceal. Wiring isn’t particularly a feature I’d describe as attractive, nor is a steering column or rack. So the level of finish on these components also needs to be considered. James’ car has an
