Dear DMS Members, So, what is the difference between a DCS and a SCADA? This has been something that has been asked for many years and will perhaps be more relevant to today’s systems than before. Before I suggest a reason for this let’s try to describe the difference between the two. Each consists of a network capable of supervisory control and data acquisition but in the early days the DCS, consisting of distributed process controllers, was used for continuous or PID control whilst the SCADA, consisting of a network of PLCs, was used for logical or Boolean control, but, as time progressed, so did the control applications and for some time now they are both capable of running any kind of process. Today, they even both use controllers and I/O modules that can be the same shape and format. Little difference then. However, there is still a difference essentially due to why the the original systems were created with their respective architectures. DCS required more redundancy and process unit segregation but also less graphic update latency in most cases and so the dynamic points sourced their data directly from the controller whilst the server was the main source of data in a SCADA. This then is the main differentiator but in the networks of today where bandwidth (network and processor) and processor power are such that the complete plant can be controlled from a single processor, is it time to smooth over the difference between the two? Through their collaboration with Rockwell’s Allen-Bradley, Honeywell were the first DCS to consider this with the Experion PKS being a hybrid DCS (Distributed System Architecture in Honeywell speak) using a SCADA network concept where dynamic data points are accessed from the servers and hence the virtual server can be easily considered in their case. This allows replacement of some of the more processor intensive control strategies to be carried out in the server rather than controller with the server mimicking the controller just as Esscor developed with their FSim solutions used for training and control strategy development. This concept doesn’t have to stop there and I see a time (soon I believe) when we revert to single-loop controller concepts for control segregation with one small difference. Virtual servers with edge computing will allow the processor to carry out this function in the field devices themselves as has been the case with Foundation Fieldbus (although underused for various reasons not to do with criticality) and just as the autonomic nervous system does. This will allow the control system to reduce its footprint and allow greater use of standard computing and networking processors running process control applications and, with the advances in OT system cyber-security features, there will be greater use of open and unified architectures (OPC UA) and control and graphic applications (Wonderware). Standardisation rather than customisation. Kind Regards,

Kind Regards,

Mohammed Loch President and CEO, DMS Global Director Industry Development International Society of Automation (ISA)

Contractors Submit Technical Bids for Dalma Field ADNOC Sour Gas is pushing further with the plans to develop the Dalma Oil Field, located in the western region of Abu Dhabi, between Dalma Island and Qatar maritime border. The Dalma Field project is part of a series of concession agreements between ADNOC and ENI. The Italian oil and gas company has been granted a 25 percent stake in the ultra-sour, Ghasha Concession which consists of the Hail, Ghasha, Dalma and other offshore fields. The Dalma Oil Field project consists of an onshore and offshore areas which appear to be developed in parallel. Both areas have received prequalification documents from various leading, multinational companies who all have an expected high interest in this remarkable development. Shortly after, contractors have been asked to submit technical bids for both developments and in

March 2019, these bids have been received, naturally raising expectations for the engineering, procurement and construction (EPC) contract to be awarded in the second quarter of 2019. The onshore package shall include installation of wellhead platforms, gas processing facilities and set up of a pipeline network that shall transport the gas to the onshore Habshan plant. There shall also be a pipeline that will transfer condensates to Zirku island. The offshore package on the other hand will involve installation of subsea pipelines, cables and other associated facilities. Initially TechnipFMC has been involved the early design works as well as the front, end, engineering and design (FEED) contract, whilst KBR has been appointed as the project management consultant.

Integrated Gas Development 2 Starts Construction This Year In 2015, ADNOC LNG. Formerly known as Abu Dhabi Liquefaction Co. (ADGAS) announced plans to carry out a development that will implement integrated gas development expansion E1 and E2 at Das Island in Abu Dhabi. With an aim to become part of ADNOC LNG target to increase gas production to 2.4 billion standard cubic feet (SCF) per day, the project completed its first phase in the beginning of 2018. The second phase, aims to contribute towards increasing capacity to the targeted goal by providing further expansion to the existing facilities and carry out expansion of existing, whilst also building new pipelines. Whilst mainly focusing on pipelines, the phase 2 shall be adding two booster compression trains, three dehydration trains and two amine based fuel gas treatment units and associated facilities.

Unfortunately, due to the recent economic downturn and fall in oil prices globally, this project faced several delays. With the tendering being at a standstill for some time it was no surprise that the 2018 comeback of the project caused relief and exciting opportunities for numerous multinational contractors. In the beginning of 2018 the engineering, procurement and construction (EPC) contract tender has bene re-floated and in late 2018, the contract has been awarded to Tecnicas Reunidas. The first quarter of 2019 marked the engineering activities that need to be carefully carried out and in the third quarter of 2019, the construction is expected to commence.

INDUSTRY NEWS

Improved Compressor Control Technology on Open Hardware Platforms While Reducing CAPEX and OPEX ECT turbomachinery control systems combine the latest compressor control algorithms with open platform hardware resulting in improved machine protection and process control while dramatically lowering CAPEX and OPEX. ECT’s invariant surge parameter improves the distance calculation between the compressor operating point and surge by reducing the impact of noisy flow measurements and system non-linearity. In addition, ECT’s Surge Adapter and Surge Preventer algorithm combination uses fast closed loop technology resulting in unsurpassed machine protection with minimum overshoot and fast process recovery improving performance over outdated open loop technology developed in the 1980s. Because ECT’s Surge Adapter uses fast closed loop technology, the system gets real-time process feedback and continues to perform even with surge control valve degradation over time and doesn’t require expensive field service call backs for retuning. CAPEX and OPEX are dramatically reduced through ECT’s use of open platform hardware, control system standardization, shorter commissioning cycles, and low cost, locally sourced panels and spare parts. ECT currently supplies its technology on Rockwell Automation ControlLogix, CompactLogix, and AADvance, Siemens S7-300, 400 and 1500, and Honeywell ControlEdge which integrates into the Honeywell Xperion DCS. By standardizing on open platform hardware with ECT technology, users can reduce CAPEX costs by 30-50% and OPEX costs by as much as 70% by sourcing standard open platform hardware spare parts locally to achieve the lowest Total Cost of Ownership (TCO).

Established in 2008, ECT has hundreds of successful installations world-wide in refineries, petrochemical and specialty chemical plants, LNG, offshore production, gas pipelines, and other production and manufacturing facilities. On greenfield projects, ECT can help end users and EPCs streamline procurement through different OEMs with consistent application development, joint engineering/ standardized design, spare parts management and the latest digitalization initiatives by regional NOCs. ECT also specializes in brownfield projects upgrading old, obsolete control systems and provides site surveys to review the application to look for ways to improve turbomachinery plant operation including production increases and energy savings. ECT engineers will review the physical installation including panel upgrade requirements and provide standard wiring interface assemblies that will upgrade your old single loop controller installations with no or very little wiring changes. By combining the best technology with open hardware, ECT’s turbomachinery control systems run in automatic over the life of the system including parallel, multi-section compressor applications with varying mole weight gas. If you are interested in improving your turbomachinery control systems while lowering your CAPEX and OPEX costs in the Middle East GCC, please visit our website at www.energycontroltechnologies.com or contact: Ahmed Jadwat Sales Director Next Engineering

POST SHOW REPORT

OPENING REMARKS The International Society of Automation Saudi Arabia Section (ISA-

Dr. Soloman Almadi ISA-SAS President Technical Committee Co-Chairman Sr. Engineering Consultant Saudi Aramco

SAS), which was established back in 1980, has been a pioneer in promoting the automation technology, standards, and training for both professionals and students. Ambitious plans are being implemented to expand ISA across major cities kingdom-wide as well as promoting this professional engineering society within female engineer’s sectors and academia. Partnerships with KFUPM and major players like DMS Global can be expanded to serve these goals.

SISC 2018 has been another very successful symposium in the tradition

Dr. Hesham Kamal Al-Fares Symposium Co-Chairman Chairman of Systems Engineering KFUPM

of previous SISC events. However, this current event has started a new phase for SISC and has moved it one step up to a higher, more prominent level. Although this is the outcome we expected from our full-scale collaboration with ISA, the results have truly surpassed our expectations. The higher level of collaboration between KFUPM and ISA along with the organizational skills of DMS Global has proved to be a win-win situation for all sides and stakeholders.

The ISA/SISC 2018 was a huge success by all measures. The close

Luay H. Al-Awami Symposium Co-Chairman P&CSD/ PASD/ Instrumentation Unit Saudi Aramco

collaboration between ISA-SAS and KFUPM, and the great efforts and planning by DMS Global have resulted in a high-quality technical program, an automation-focused exhibition and unique networking opportunities. The automation community in the Kingdom is very eager to participate in such focused events.

The event was a phenomenal success with over 1,000 attendees and

DIGITALIZATION

Is IoT (Internet of Things) technology ready for the Oil & Gas Industry? By Dr. Issam Wadi

Introduction IoT is one of the main pillars of Industry 4.0 framework, capitalizing on the internet capabilities to connect smart devices together, so can collectively execute different business functions at that level, reducing the role of central processing functions, as currently designed and applied in most IT and automation solutions.

Current systems and technologies Most current IT and Automation systems, used in the Oil and Gas industry, rely on conventional design architectures. Most of these architectures use a kind of Ethernet networks, as their main backbone for connectivity, combined with subnetworks that are used to connect smart devices as needed.

The ideal IoT solution An ideal IoT solution will have all sensors connected 64 Automation

digitally, each has the required level of intelligence, all connected through the internet, with minimal or no middle layers. Central data and processing will be spared for innovative, complex and advanced functions like using Big Data, advanced AI applications and so on. Furthermore, the sensors used should be capable of running respective IoT software, which are, in this case, pushed down to the sensors level (IoT ready sensors). Due to their criticality, these systems, which are dependent on the internet to communicate, need to be secure, highly reliable and safe. This may call at times, for certain degree of redundancy, lower failure rates and fast response. Figure 1 shows a typical IoT architecture as foreseen it in the interim IoT phase, applied at industrial sites, where sensors and field devices are either connected directly to the internet or through conventional networks and systems, such as DCS and SCADA systems. This approach may be considered as an interim approach, to benefit from existing investments and systems, plus allow a gradual introduction of IoT in existing sites, until a full fledge reliable IoT architecture is developed.

DIGITALIZATION

Fig. 1- Foreseen interim IoT solution architecture at industrial sites.

Challenges Analysing the requirements of an ideal IoT solution in the oil and gas sector, as described above, leads us to conclude that any future IT and automation solution, to be fully IoT compliant, should have the following characteristics: • Relies, to a greater extent, on internet (or intranet) technology for connectivity • Reliable • Safe • Secure • Efficient and fast • Affordable (cost)

Example of a candidate IoT application in the oil and gas Rotating equipment are very important assets at any oil and gas plant, like compressors, turbines and pumps. These are used for various usages and functions, depending on the type of the oil and gas plant. They play important role in achieving the goals and objectives of the oil and gas industry. Hence it is important to keep these running safely, efficiently and reliably. To achieve this objective, the industry used automation systems, called machine condition monitoring (MCM), to monitor, protect, improve and manage them. These are implemented today, using sensors, to measure different process and equipment parameters, such as vibration, axial movement, discharge pressure, flow rates, density of gas and many others. These signals are transmitted

through Input/Output modules to an MCM application server where advanced analysis and monitoring is done. Rotating Equipment Engineers, use MCM systems to monitor and manage the condition of several equipment, including alerts and diagnosis of faults and problems. For instance, let’s explain a scenario of a machine problem and how these is handled today by MCM systems vs same problems handled in future IoT based solutions: all of a sudden, the axial movement of a gas compressor shaft increased and generated an alarm, how this will be handled in the two cases, IoT and non IoT? Case I: current, non IoT All measurements and signals related to the condition of the compressor, which are coming from different sensors and sources, such as vibration measurements, flow rates, discharge pressure, suction pressure, discharge valve position, gas density, lube and seal oil condition will be monitored by the system, which typically runs at two levels, the machine level (data acquisition, data preparation, interfaces, local panels etc) and the central level where there is a server running the main MCM application. In parallel, some of the machine signals will be acquired by the DCS system, to be monitored at that level and also sent to the machine condition monitoring system ( MCM), which also acquires other process data like flow rates, pressure and quality data from the Laboratory, such as gas density. Rotating equipment engineers use the MCM system to, review, study and analyse respective data, then diagnose the problem, using their experience, plus in limited cases may use a simple AI system, to assist as needed.

Automation

| April 2019 65

DIGITALIZATION Case II: IoT based In this case, all data should come from smart sensors and in digital forms. Then the different sensors and systems (Things) will start interacting with each other, in a real time mode, in a collective way, to find the reason and cause for the abnormal axial movement e.g. vibration sensors, process sensors, valve positions sensors, Laboratory Information System (LIMS) etc. For instance, in this particular case, the axial movement sensor will start asking other “Things” around the compressor like the discharge valve, suction valve, LIMS, relevant questions, in a very fast, effective “Handshake” fashion. It will ask, for instance, the discharge valve if it changed opening, it will also ask the Lab. If the density of the gas has changed and so on. The built in IoT applications in each sensor, combined with the AI capability in each, will enable the sensors to diagnose the cause, report it and may be take action at their level as needed. The above can be enhanced by using other modules of Industry 4.0 framework (IoT is one of its components), by exchanging data with the IoT system, to benefit from them like, Big Data Analytics and others.

Way forward? It is fair to state that IoT is not yet ready for the oil and gas industry. Oil and gas industry is characterized by its complexity, hazardous nature and the huge revenues involved. Having said that, and trying to be pragmatic, in addressing such challenges, I foresee that IoT will go through three phases of adoption, in the oil and gas; Phase I: Exploratory. This is the current phase and started already, by exploring, studying and researching IoT technology, focusing on the current gaps, changes needed, upgrades, benefits, market offerings and establishing plans and budgets. Control systems vendors, in this phase, need to continue to develop IoT applications, IoT enabled smart sensors, while re-architecting their solutions, to comply with IoT standard and requirements. This will create new challenges for the vendors, such as, providing the necessary budgets, plus changing their business models, from a hardware dependent revenue model to a solutions and services revenue model, which is not going to be easy. Phase II: Interim phase. This phase may start happening in 2-3 years. In this phase the industry, driven by the vendors offerings, will start partial adoption of IoT (pilot projects), hence large chunks of existing systems will continue to be used, encapsulated in a way to integrate with the new IoT Systems. Phase III: Full adoption. This phase may start in 5-10 66 Automation

| April 2019

years, and will be highly dependent on vendors, research done at the academia, plus the maturity of respective international standards (and the degree of compliance by vendors). The success of this phase will depend on several critical factors, such as: • vendors cooperation and support of the new standards • Improvements needed in the internet technology, mainly w.r.t safety, speed, security and reliability. • development and availability of respective IoT applications.

What IoT will offer to the oil and gas? IoT when mature and ready, can offer many benefits to the oil and gas sector, such as; • simpler systems and solutions architecture e.g. less hardware, simpler integration and faster actions, response and accurate decisions. • Combined with Big Data and AI, will offer smarter solutions, which can handle very complex situations and problems. • Easier to install, commission and support. • Less and cheaper infrastructure e.g. cabling, buildings, races etc.

Conclusions IoT is a promising technology, an important pillar of Industry 4.0, with promising benefits to the oil and gas industry. Though not yet ready, clients and vendors have to prepare for it, using the approach which have to be, phased, planned and realistic. Clients should prepare for IoT adoption, without sacrificing or delaying the implementation of other matured Industry 4.0 technologies.

Asset Performance Management Solution Improves Reliability at Oman Gas Company By Valentijn de Leeuw (VdeLeeuw@arcweb.com), Vice President of Research, ARC Advisory Group During Bentley Systems’ Year in Infrastructure 2018 Conference and Awards program last October, Bentley announced its PlantSight cloud platform jointly developed with Siemens for as-operated digital twins of process assets. At the event’s Industrial Infrastructure Forum, ARC Advisory Group delivered the keynote on digital transformation in the process industries. This provided us with the opportunity to speak with the Oman Gas Company (OGC), the Year in Infrastructure 2018 winner in the “Utilities and Industrial Asset Performance” category. Bentley Systems’ annual Year in Infrastructure Awards challenge users of the company’s software to present best practices and advances in infrastructure and asset design, construction, operation and maintenance in the clearest and most attractive way possible. At the Year in Infrastructure 2018 Conference, ARC had the opportunity to speak with Oman Gas Company, the winner in the Year in Infrastructure 2018 “Utilities and Industrial Asset Performance” category. We learned about the company’s software strategy and implementation approach. The project was very successful in improving reliability performance.

Asset Performance Management at Oman Gas Company Oman Gas Company (OGC) operates 2,500 kilometers of gas pipeline in the sultanate, transporting natural gas and delivering it to industrial consumers such as power, desalination, chemical, steel, and cement plants. The company was founded in 2000 and grew from 400 to almost 19,000 billion standard cubic meters of gas delivered. OGC set the goal to be the operator of reference and has several strategic programs to support that goal: teamwork, commitment, operational excellence, and respect. The reliability initiative contributes to the operational excellence program.

Setting up a Reliability Team Fahmi Reza, the head of reliability and condition monitoring at OGC, explained that when he joined the company in 2013, he developed a reliability approach from scratch. Mr. Reza, a certified maintenance reliability professional (CMRP) and certified reliability leader (CRL), introduced reliability-centered maintenance (RCM) to

the company in 2015. He built up a team that regularly performs the following calculations and tasks: • Reliability and availability performance calculations and reporting • Bad actor and worst bad actor identification using a Pareto diagram and tracking the bad actors • A root cause analysis (RCA) and failure mode and effect analysis (FMEA) followed by an RCA report with recommended actions for improvement and subsequent tracking of action plans • Equipment criticality analysis (ECA) using a risk matrix. Equipment criticalities are updated in SAP • Combining ECA with first-line maintenance (FLM) and condition monitoring (CM) data provides clarity on asset performance and permits a reliability centered maintenance (RCM) analysis, from which a maintenance strategy is derived. Plant maintenance activities are triggered through SAP • In collaboration with the asset integrity team, Mr. Reza’s team creates risk-based inspection (RBI) workflow sequences based on API 581 and enters these in the integrity data base to calculate remaining useful life of the assets. Inspection data are entered in the inspection data management system (IDMS) • Risk-based inspection and maintenance strategies are used as input for safety and criticality analysis updates Although this represented tremendous progress for the company, it re-quired significant effort and still involved large risk of inconsistencies and loss of information. For example, it took two weeks to perform the tasks for just three compressor stations and the team had to do this for forty of those plants. As a result, analyses were updated only every three months. Also, if Mr. Reza was on leave, the three engineers in the team would execute their engineering assignments, but not consistently update the data or the calculations. The team members would get tasks assigned by management, which would distract them from routine reliability work. In addition, the multitude of tools (some paper-based), poor historical data, lack of workflow automation and activity tracking did not contribute to building a reliability culture. Mr. Reza realized he needed a solution to streamline the process and ensure reliability work would be done with the required quality whether or not he was present.

Scope and Requirements Mr. Reza performed a business case to compare the Automation

| April 2019 67

DIGITAL OILFIELDS relative benefits of acquiring a tool vs. adding personnel. He determined that additional resources could improve the team’s performance but would not neces-sarily address the inconsistencies or enforce processes. He therefore investigated software solutions that could execute most team tasks. While Mr. Reza didn’t initially favor one supplier over another, he wanted to avoid multiple tools that would add complexity and man-agement effort. He issued a formal tender in 2016 and, after careful review, selected Bentley Systems’ Asset Performance Management (APM) software based on its cost/ performance ratio.

Reliability performance calculations of stand-alone units used by Oman Gas Company: R(t)=e^(-t/MTBF) R is an estimate of the probability of reliability as a function of time (t) and the failure rate expressed as mean time between failures (MTBF) as defined by ISO 2394:2015. Availability is calculated as the available time over total time: A=(total uptime)/(total time)

Field Maintenance Activities at Oman Gas Company Individual and Organizational Behavior OGC Reliability Workflow Implementation Oman Gas Company started using the software in 2017. In the early stages, operators updated failure information both in SAP and Bentley APM. Reliability and availability growth calculations were one of the first tasks done in APM. Gradually, bad actor, RCA, and ECA analyses were migrated from Excel to APM. In 2018, the company migrated its condition monitoring data to the new solution. The reliability team, operations, and maintenance supervisors now receive automatic and immediate email alerts through the software, enabling them to handle any issues quickly. Currently, the company digitalizes operator routine duties and updates Bentley’s APM through information that operators enter in handhelds or by scanning bar codes. This automatically updates asset health statuses and performance. The implementation of risk-based inspection and inspection data manage-ment were expected to be completed by the end of 2018 along with criticality updates, task updates, and task tracking. 68 Automation

| April 2019

An ecosystem of stakeholders supports the project. This starts with the reliability project leader who started working with a small circle in operations and maintenance, gradually increasing the reach and improving processes. In the future, engineering and process safety groups will also be involved. The culture had been very reactive. People needed to adopt more systematic work practices to be able to anticipate, rather than just respond to issues and management demands. Mr. Reza engages as much as possible with the team executing the work and makes sure they understand the project ra-tionale. For root cause analysis, he explained that implementing the recommendation in a timely and effective manner is more important than the RCA itself. “We customized the software such that, after an RCA task is assigned to a specific role, dashboards indicate the percentage of completion of the action plan. If tasks are not completed in a given time frame, the email reminder is escalated to the line manager.” For the operators to execute the tasks during their rounds, they need to use handhelds and scan barcodes on devices, which requires them to execute the tasks in the field. This is an easy method for recording data and reduces the errors typically encountered with manual

DIGITAL OILFIELDS entry. Importantly, workers and supervisors are now being measured on their reliability performance. In conjunction with the APM software, this con-tributes to a proactive and motivated dynamic. According to Mr. Reza, “Now, everyone wants to understand how they can help improve reliability.” Plants that previously ignored each other, are now competing to see which can improve reliability the most. Reliability key performance indicators are visible throughout the company, including top management. To further enhance the system, Mr. Reza soon plans to kick off a reliability committee that includes representation from upper management.

Future Plans and Vision

program and the APM software supporting it, by the improvements obtained in just one of the company’s 40 plants. Previously, the plant had a relatively poor 58 percent reliability rate, with 51 failures per year. Following the reliability program, the rate improved within two years to a reliability of 77 percent and 25 failures. The improvement represents significant revenue increases for this pumping station and it would seem there is more potential for improvement. OGC implemented all planned software functions along with customized dashboards for tracking action plans. While the company acknowledges that the software matches its selection criteria and will most likely be successful in implementing the additional functionalities on its roadmap, the user friendliness and ease of customization could be improved.

In 2019, OGC plans to further digitalize its maintenance activities. All plant maintenance and reliability activities and tests, such as full and partial stroke testing for valves, will be entered directly in APM using handhelds. Again, alerts will be issued automatically when APM detects abnormal behavior. In 2020, appropriate cybersecurity will be in place to enable the company to securely link APM with historical data from the OSIsoft PI System.

Evolution of Data Uploads from First Line Maintenance Over Time But this is just the beginning. The Oman Gas Company has a vision to implement further Industry 4.0 components. Plans include using 5G for wireless transmission, implementing condition monitoring for valves, and moving from preventive to predictive maintenance. Predictive maintenance will be based on machine learning that will analyze equipment and plant data; and using artificial intelligence to create maintenance work orders and make maintenance recommendations.

Project Benefits Mr. Reza commented that the time-to-value for this initial project could be measured in just a matter of months. For example, the degree of completion of the action plans increased to close to 100 percent in that time frame. He highlighted the benefits of the reliability

In a video supporting OGC’s presentation, the operations director commented that Bentley’s APM solution supports the company’s operational excellence program, allowing the organization to employ a managed risk and reliability management approach. In addition, an OGC reliability engineer mentioned that the solution is very useful for his daily tasks. Oman Gas Company has four strategic initiatives, three that are related to relationships and behavior: teamwork, commitment, and respect. This recognition of the human element demonstrates good internal alignment. Once again, this project demonstrates that technology is just an enabler that requires many complementary components to lead to a sustainable result. Other essential ingredients for success include: a vision that appeals to common values, solid technical knowledge, a clear understanding of political structure and social matters, a consistent process, clear objectives and goals, appropriate engagement with all stakeholders, and upper management support. The project also shows that reliability programs can contribute significantly to operational excellence goals and yield tangible results in terms of increased revenue and reduced maintenance costs. It is likely that this project also impacts process safety and engineering excellence.

FUNCTIONAL SAFETY & SIS

Process Safety Time: A key aspect to design SIF Loop Response Time Rajeshkumar Modi, Lead SIF Engineer, Oman LNG

Abstract: Each process is having its unique Process Safety Time (PST) depends on process types and their dynamics. Therefore, the Process Safety Time can be varied prominently amongst processes. Hence within the Process Safety Time, the action of Safety Instrumented System is to be completed to move process to a safe state from out of control situation due to either failure of critical running equipment, control system or predefined operator actions. Consequently, the occurrence of hazardous situation in the plant can be prevented by applying Safety Instrumented System and other subsequent layers. Means, Process Safety Time is the time between failure & occurrence of hazardous event. So to prevent the undesired event, it is essential to put back process to the safe state within predetermined time span through various Layers of Protections such as Basic Process control, Alarm & operator action, SIS, RV, etc. Safety Instrumented System (SIS) is the final dynamic layer of protection for process to protect against the undesired event. Safety Instrumented System comprises of major three subsystems i.e. Sensing Element (SE), Logic Solver (LS) & Final Element (FE) to design Safety Instrumented Function (SIF). The SIF response time must be considerably faster than Process Safety Time to prevent any kind of undesirable incident or accident. This article briefly describes basics of Process Safety Time, Safety Instrumented Function Loop Response Time & several challenges which are getting encountered due to design, installation, maintenance and aging effects with applicable practical solutions to derive desired response time of Safety Instrumented Functions loop within defined Process Safety Time. It also describes the applied rules to define

SIF loop response time & applicable margins in line with applicable best practices and the IEC standards’ guidelines.

Application of Protection Layers: The effectiveness of each e.g. Instrumented (SIF) or Mechanical (RV) type of Independent Protection Layer to prevent the predicted hazard depends on the time to detect the condition (including measurement lag), determine the appropriate course of action, initiate the necessary action(s), and complete the action(s). For a simple mechanical Protective Layer such as a pressure relief valve, the Response Time may be relatively simple to determine, whereas instrumented Protective Layers are comprised of a series of complex components, or needs a human intervention, hence the evaluation must consider number of variables.

Definitions of Process Safety Time: IEC 61511:2016, Ed.1 Part1 defines PST as: “time period between a failure occurring in the process or the basic process control system (with the potential to give rise to a hazardous event) and the occurrence of the hazardous event if the SIF is not performed” IEC 61508:2010 Part 4 defines PST as: “period of time between a failure, that has the potential to give rise to a hazardous event, occurring in the EUC or EUC control system and the time by which action has to be completed in the EUC to prevent the hazardous event occurring”. EUC (equipment under control) Center of Chemical Process Safety, defines PST as:

FUNCTIONAL SAFETY & SIS “the time period between a failure occurring in the process or its control system and the occurrence of the hazardous event.” From above definitions Process Safety Time can be understood in a simple language as “the interval between the Initiating Event (IE) leading to an unacceptable process deviation and the Hazardous event”. As mentioned, Process Safety Time is not a specification, but it is a function of behavior of the process and process equipment which may generate hazardous scenario by one or multiple initiating events. Each initiating event has a potential to impact process dynamics in the same or different ways, which depends on type of applied protection / mitigation layers as well as condition modifiers, operating modes, or effect of consequences on different risk receptors. Based on the determined Process Safety Time, the first step is to identify the availability of time for an individual / all applied protection layers to respond, or to design protection layer(s) with sufficient speed of response for any considered credible scenario including the process to get stabilized to meet Process Leg Time requirement even after Protection Layer(s) actions have been completed. Process Safety Time (PST) and Process Leg Time (PLT) should be evaluated and derived by a team of Process, Mechanical, Maintenance, and Operation having specific knowledge of the process, process equipment, and its operation by studying design specifications, safe operating limits, other process safety information and past experience with applied reasonable assumptions. Once the process safety analysis is completed and Process Safety Time is determined for each scenario, the data and assumptions will be quite useful for subsequent activities and should be maintained as valuable

Process Safety Information. These details are not only useful to design Protection Layers, but also useful as a reference for defining operation benchmarks, for assigning pass/fail criteria for maintenance, for establishing the testing procedures, for performance validation and revalidation. The technique for determining Process Safety Time is to identify the process variable that is most closely associated with the occurrence of the hazardous event. For defining the Process safety Time, major factors such as the specific process type, process equipment design limit, and the mode of operation are to be taken in consideration. The PST comprises of; {Time from the activation of Initiating Event (DCS Alarm or ESD Trip) + Time taken by an individual Independent Protection Layer(s) (ESD, RV) + Time to get process to stabilize (Process Safety Time) + Process/equipment Design safety margin} Once the Process Safety Time has been determined with the boundaries of each hazardous scenario then the timeline for each contributing factor need to be established. If required, new Independent Protection Layer(s) may be designed to meet characteristics of Specificity, Independence, Dependability & Auditability, or adequacy of existing safeguards may be evaluated for desired function. Hence prior to finalize, the Functional evaluations of Independent Protection Layers should be made by a team of the most familiar & competent members having knowledge of specific design and the applicable functional requirements of each protection layer. The amount of time between Initiating Event (IE) and Hazardous Event (HE), these two discrete points in time, depends on the estimated rate of change of the process

FUNCTIONAL SAFETY & SIS variable due to the initiating event. The Independent Protection Layer’s Response Time does not include the ‘Process Lag Time’, it is the time for process to stabilize and to reach a safe state once Final Element action is completed. The Process Safety Time including Process Leg Time can be estimated based on the Rate of Change of Process Variable (Change in Process Value per unit time). Let’s understand this concept with examples: • ‘Surge’ takes place in centrifugal compressor when flow rate through a compressor becomes very low due to loss of suction or blockage of discharge, in such circumstances compressed gas through machine can establish reverse/back flow through the compressor which may cause damage of machine / severe accident. For this case, the “Process Safety Time” is the time interval between when a low flow alarm is received and the compressor actually surges. As this incident occurs very quick, the “Process Safety Time” is a few seconds or fraction of seconds. • For fired process heater, If the heater tubes skin temperature goes high, the tubes may get ruptured and process fluid gets released into the heater firebox, potentially cause fire and explosion. For this case, the “Process Safety Time” is the time interval between when a high tube skin temperature alarm and the tube ruptures. For this incident the worst case time period will be minutes or in hours based on the release quantity. • PST is the time taken from a failure in the system to a potentially hazardous event occurring (brittle temp of pipe work). An hydraulic analysis / modeling will determine the time taken for the process temperature to reduce from the low temp trip point to the brittle temperature in worst case conditions i.e. no heating and max flow rate. • Few similar kind of examples are - Back flow protection from high pressure to low pressure units, - overfill protection, - pump damage protection due to low level in the vessel, etc. in which first alarm for operator action or trip as an initiating (IE) to hazardous event (HE) defined Independent Protection Layers Response time within Process Safety Time.

Basics of SIF Response Time: SIF Loop is one of the independent protection layer, its response time is defined as; “the time necessary for the Independent Protection Layer to detect the out-of-limit condition and complete the actions necessary to stop the progression of the process away from a safe state.” Safety Instrumented System contains major three subsystems i.e. Sensing Element (SE), Logic Solver (LS)

& Final Element (FE) to design Safety Instrumented Function (SIF). Each subsystem takes its own time to perform desired safety function. Hence, the overall loop response time is sum of the Sensing Element’s scan time, the logic execution time, and the actuation time for the Final Element to attain fail safe state. Means, the hardware that is used to design the SIF loop, defines the time period to perform desired safety function. This time interval is called response time which is independent of the process that is being controlled. While determining the response time, first to pay attention on the determined process safety time. The SIF response time must be considerably faster than Process Safety Time to prevent an accident. Hence, it plays a vital role to resume the safe state of process from the specific abnormal situation within Process Safety Time (PST). One accepted rule of thumb is the Safety Instrumented Function Loop response time should be less than one half of the Process Safety Time. This helps to ensure uncertainty associated in the prediction of dynamic process conditions, process measurement, measurement lag, the potential for degraded performance over time; as well as to protect if the hazardous condition presents itself at the end of a scan cycle, so that still SIF will have enough time to react. For example, if the process safety time of a burner control system is 1 second, this implies that the application program cycle time must be 0.5 second (500 ms) or less. However, special attention shall be given to fast processes, such as over-speed trip and surge protection Criteria to derive Appropriate SIF Loop Response Time: The maximum allowable response time of a SIF Loop (entire system from Sensors to Logic Solver to Final Elements) starts when the process is at alarm/trip condition, and ends when the final elements reach to their safe states, still have ability to accommodate margins which might have generated over a period of time due to degraded of performance. Therefore, SIF Loop Reponses Time = {Sensor Element Response Time (Including Filters) + LS Response Time (input to output) + Programmed Time Delays + Final Element Response Time to reach safe state + (Margin)} To design the desired Response time for the SIF Loop, following tricks / techniques are applied to fulfill the requirement: • Sensing Element: If filtering is implemented it shall be included in the over-all SIF Loop response time calculation. • For fast processes, if process safety time less than few seconds, a process filter (dampening) should not be configured (even in the transmitter). • Time delays shall not be applied to input signal if the sum of the required delay time and the SIF Loop reAutomation

| April 2019 73

FUNCTIONAL SAFETY & SIS sponse time exceeds, half of the process safety time. • Operator Response time: the operator should have sufficient time to take action, if operator intervention is part of the SIF Loop response then it is to be added. Hence, the process safety time should exceed sum of the SIF Loop response time and the operator response time, • Logic Solver: LS (ESD) response time, should be taken as twice the ESD cycle time. • The sum of the diagnostic test interval and the time to perform the specified action to achieve or maintain a safe state is less than the process safety time • Response time requirements for each SIF configured in Logic Solver should be adequate to bring the process to a safe state within the process safety time; • The process safety time for all SIF should be long enough then the typical ESD response time is acceptable, • Final Element: If final element is a valve, then a margin of 10-30% should be added in valve response time, as the valve stroke time can be degraded over a period of time. • On need base, the Stroking time of Valve can be achieved by applying pneumatic components like booster or exhaust relays • The latest digital valve controllers or smart positioners are playing vital role to achieve required stroking time of valve through configuration. • When testing valves, at least the following times shall be verified; • From the moment the SOV is de-energized until the valve starts to move. This verifies (against base case values) whether the air pressure in the actuator is too high and/or break-away torque is excessive. • From the moment the valves starts to move until reaches to final state i.e. full close. This verifies whether travel friction is excessive or even whether the valve is stuck. This time shall be verified against the minimum operating time, if any.

74 Automation

| April 2019

• The sum of both times should be verified against the maximum allowable operating time. Proper functioning of self-diagnostics, if implemented, shall be tested during every planned shutdown. For Examples, SIF Loop response time can be calculated as follow; Sensing Element Response Time (Including Filters)

100 ms (0.1 Sec)

LS - ESD Response Time (input+ execution+ output)

500 ms (100+300+100) 0.5 Sec

Time Delays (input signal) 1000 ms (1 Sec) Final Element response (SOV to Final Position: safe state)

10000 ms (10 Sec)

Margin for FE Response (30%)

3000 ms (3 Sec)

Total Response Time

14600 ms (14.6 Seconds)

Total Response Time (un-synchronized)

15200 ms (15.2 Seconds)

Means, Process Safety Time for this Process shall be min

>31 Seconds

A. So the typical response time for the system outlined above is: 100 + 500 + 1000 + 10000 + 3000 = 14600 ms, = 14.6 seconds B. In worst case, the response time for the system outlined above is: (which would occur when the input cycles of the transmitter and the AI module become as un-synchronized as is possible, so that their individual contribution to the response time is doubled)

FUNCTIONAL SAFETY & SIS (100*2) + (500*2) + 1000 + 10000 + 3000 = 15200 ms = 15.2 seconds Causes for observed changes in the SIF Loop Response Time: During project design stage, the Process Safety Time is the estimated value based on calculation/modeling of process dynamics, past experience and assumptions. Based on this, the derived Process Safety Time, the value of SIF Loop Response Time will be mentioned in the Safety Requirement Specification along with the architecture of Safety Instrumented System. In SIF loop, the Final Element is the most vulnerable subsystem due to its dormant condition during plant running and having multiple mechanical moving parts. Also Final Element takes maximum time of SIF Loop Response time. As per normal practice, the valve travel time is one inch in five seconds for Control & one inch in one second for Safety applications. Otherwise, travel time will be documented for the required distinctive speed of response. Normally, response time for Sensing Element and Logic Solver remain almost unaffected over a period of time except minor drift whereas this is not true for Final Element e.g. Valve as it encounters For drift or variation in the subsystems, various causes such as installed instrument of obsoleted / old technology, aging, environmental stresses, changes in process dynamics, applied changes / modifications, improper maintenance techniques, wrong design concern, etc. are accountable for deviation in the originally designed, installed and validated response time over a period .

of each IPL for its intended purpose, and supporting evidence that the IPL possesses the core attributes. Delaying or deferring a complete validation, including Process Safety Time and IPL Response Time, increases the risk of late design changes or gaps in risk reduction not being recognized at all. Also, the deterioration in the performance of any Independent Protection Layer, takes more time to complete desired function which may cross the defined Process Safety Time, consequently there are chances of occurrence of undesired hazardous event.

Conclusions: Process Safety Time (PST) depends on process types and their dynamics. Hence within the Process Safety Time, the Independent Protection Layer(s) of a given level of risk reduction have to respond to a process demand quickly enough to stop the propagation of the hazard scenario. Safety Instrumented System is designed as a one of the dynamic Independent Protection Layer to act and to move process to a safe state. Thus, the occurrence of hazardous situation in the plant can be prevented by applying Safety Instrumented System. Therefore, success of Safety Instrumented Function depends on the proper response time of SIS subsystems. To define SIF Loop response time, various criteria are to be applied to achieve desired response time with appropriate margin. However, the individual Independent Protection Layer Response Time is more complex and often deferred or overlooked. Hence, it is desired that End Users shall check the functional proof test of each static or dynamic IPL at predefined time interval to certify the functionality. For this, a formal process to be developed and manage relevant documentation to validate the suitability Automation

When a Dream Needs a Gentle Push to Give It Wings-Sponsored by Analytical Division Of ISA Growing up as the youngest child in a family of five, abandoned by your father, neglected by your elder brother and sister, with just your mother who is a day laborer in a physically unwell state of health and with the dreams of one day becoming a Chemistry Professor is really hard. This is exactly the condition of Mohammed Sajib Sheik, a 10 year old boy hailing from a slum in Dhaka, Bangladesh. Sajib’s father abandoned the family a long time ago. His elder brother and sister are both married and living their own happy lives while almost totally neglecting the existence of their own mother and brother. Sajib’s mother, Sofia Begum works as a day laborer to provide for herself and Sajib. But, because of being physically unwell, she isn’t able to go to work daily and so the responsibility of taking care of his mother and himself falls on the meek shoulders of young Sajib. He has to works after school, selling newspapers and water bottles to meet their needs. Like all other kids of his age, Sajib too loves playing cricket. He sings as well. But unlike every other kid whose role model might be a cricketer in this cricket crazy nation, Sajib’s role model is Alfred Bernhard Nobel, the world famous Swedish Chemist and founder of the Nobel Prizes, and hence his love for Chemistry. Once, at school, during a session of Science, the teacher was teaching about mixtures and it was a little above the understanding capabilities of a regular Sixth Grader, but Sajib easily understood the concepts and was given the opportunity to perform experiment in front of the whole class, and that too very successfully. He is passionate about his dreams to become a Chemistry professor one day and that is clearly reflected in his academics. But the only thing in his way to achieve that dream is the current situation he is in. No one to help him progress with his education, no one to guide him and help him plot his next steps 82 Automation

in education. And this is where C2C has come in to help him. C2C has taken Sajib under its wings and are supporting him by providing 1000BDT per month to help take care of their accommodation needs so that he can use the money he earns by himself to help complete his education and pursue his dreams of becoming a Chemistry Professor. C2C has a really good idea of how Sajib should carry on his education so as to achieve his dream. The Bangladeshi educational system is basically divided into 7 levels: •Pre-primary: Play School to Kindergarten •Primary: Grade 1 to Grade 5 •Junior School: Grade 6 to Grade 8 •Secondary School: Grade 9 to Grade 10 •Higher Secondary: Grade 11 and Grade 12 •Bachelor’s Degree: 4 years •Master’s Degree: 1 year According to the above given system, Sajib is now in Junior School and has a minimum of 9 years of education left to finally be able to achieve his dream. As per the Government curriculum, basic Science will be taught to all students from Grade 6 to Grade 8. From Grade 9, Science will be broken down into Physics, Chemistry and Biology. And it is also from Grade 9 that the education stream will be divided into Science, Arts and Commerce and this will be followed up until Grade 12. So, Sajib will have to opt for the Science stream from Grade 9 and then continue his education to attain a Bachelor’s Degree in Chemistry and then opt for a Master’s Degree in Chemistry to increase his chances of becoming a Chemistry Professor. Sajib is currently being sponsored by the Analysis Division of ISA. With a helping and guiding hand behind him, Sajib can easily achieve his dream and build a brighter future for himself and his family.

THE WATER PROMISE – DMS Global joins hands with WATER RELIEF.ORG Clean water has become one of our most precious resources in the 21st century, in fact, one in nine people live without access to clean and drinkable water. The water crisis is real. It’s affecting men, women, children, families, and farmers. Women and children are spending hours a day fetching dirty water which leads to illness and disease, robbing entire communities of their futures. Lack of access to safe water and proper sanitation harms health. When health is affected, it limits education, leading to a cycle of poverty.

A bold commitment should be made to make sure everyone gets a chance to drink water from a reliable source. DMS Global has joined hands with WATERRELIEF.ORG, a nonprofit charitable organization in helping to plant more fresh water wells and pumps throughout Africa and Asia. Recently, DMS Global has taken an initiative to providing funds to dig a well in Ukhiya Village, Cox Bazar District, Chittagong division in Bangladesh. This is to help the refugees from Myanmar who are currently residing in Bangladesh. Every gift has an impact. Let’s share this gift of water with everyone.
