Robots create the perfect ‘rise’ for baked goods Chris Sumner, MD of FANUC UK considers why robotic uptake within the bakery sector has been lower than that in other manufacturing sectors. The bakery sector is extremely broad, covering anything from ingredients, mixes and blends to bread, rolls, cakes and premade snack foods. Robotic uptake within the bakery segment has traditionally been lower than other manufacturing sectors, primarily due to concerns over price. However, robotic systems are highly useful in picking, placing, sack filling and palletising and have become far more affordable (for example the cost of FANUC’s latest palletiser the M410iC/185 is 7% lower compared to its predecessor, yet has a 12% increase in payload capacity). From bagged products to palletisers, robots provide an ideal solution for bakery lines. Automating a snack food processing plant means a high speed scenario can be achieved, with four, six or eight lines of product coming across at once. Because snack foods tend be chilled down and frozen, when they are received at the loading stations, they’re hardy and easier to handle. Vision systems further increase this efficiency by locating product on a conveyor, and feeding the information to multiple robots that sit alongside. The robots then know exactly which product to go for - and where to put it. Today’s robotic units are so advanced that they’re now being used for ever more intricate production methods. So, rather than just being used for end of line, some of these processes are being used in manufacturing applications, such as decorating and icing cakes.
Space is an issue for most bakery sites and if a business expands there comes a point where there’s a limit to how much equipment can be installed in the building. This is where a pick and place robots, such as Fanuc’s LR Mate 200iD 7L, come into their own. The six-axis robot has a reach of up to 911mm and, because it’s only about the size of a human arm, it minimises interference to peripheral devices. For applications that require the moving of trays for rolls, cakes etc, a Fanuc M710 with a payload of 50-70kg works in a bigger envelope and has the ability to handle these large format items for line loading and unloading, stacking, and racking operations. Ultimately, there’s no doubt that automation improves the efficiency of an end of line production facility. If you’re still unsure, it’s always good to seek advice. There are many robotic alternatives that suit specific projects - and in a far more economical way than ever before.

Temperature Monitoring & Sensor Conformance In Clinical & Laboratory Sterilizers Overview Autoclave sterilizers present temperature sensors with a very demanding operational environment in terms of high levels of pressure and moisture. Temperature sensors specified for autoclave applications, usually type T thermocouple or Pt100 thermometer, must be specially designed and constructed for such environments; reliability, accuracy and stability are essential for ensuring safe sterilization procedures. Sterilizer Temperature Sensors The Labfacility Autoclave Load thermocouple is specially designed to provide the best possible accuracy and stability in the rigorous environment of clinical and laboratory sterilizer chambers. The design has been subjected to successful, thorough evaluation by CMI Healthcare including leak testing in a vacuum chamber and processing through normal, porous load sterilization cycles. The sensor complies with test standard HTM 2010, Clause 6.19/6.21. The special multiple seal construction of this Autoclave Thermocouple ensures that moisture ingress is prevented, even at elevated pressure. The combination of a close tolerance type T thermoelement and exceptional rugged construction ensure high accuracy, high stability and long term reliability. Alternatively, Pt100 resistance thermometer sensors using similar construction methods can be supplied. The sensor is protected by a 316 grade stainless steel sheath and bulkhead tube; rugged, flexible stainless steel armour conduit protects the 2m lead with 2.5m of silicone rubber exiting the bulkhead tube. The assembly tolerance complies with IEC 5842 class 1 and colour code with IEC 584-3. Single and duplex versions are available.
10 - Automation Update May 2015
Validation of the Temperature Sensors All temperature sensors used in the sterilization process must be routinely checked and/or calibrated in accordance with procedures described in HTM 2010 Part 3 or any other national standards. There are various ways of achieving such compliance which typically involve sending the sensors to an accredited laboratory for certification, an expensive and time consuming procedure. A practical, highly cost effective alternative method is to use an in-house, portable temperature calibration system from Labfacility; this provides a rapid and simple method of sensor checking and traceable calibration “on the bench”. This comprises a thermal reference (dry block) calibrator, a UKAS certified reference thermometer (Pt100), a calibrated L200 8 channel indicator/logger and PC software: this, when used with any Windows PC represents a complete solution for on-site accreditation which allows direct comparison of the sterilizer probes (up to seven at a time) with the UKAS certified reference sensor. A simple calculation of difference temperature (if any) between the logged values indicated by the reference and each test probe at a given, stable temperature (chosen by the user) in the dry block calibrator gives the error value for each sensor at particular temperatures. The procedure can be repeated for alternative temperatures set on the dry block as required (e.g. 70, 100, 125, 150oC).
The system can even be used independently of a PC if desired; rather than working with logged data, readings for each probe can be taken manually by means of the L200 front panel key and differences calculated by the user. This is an equally valid procedure. The design of the dry block ensures that all sensors located in its “well” will be at exactly the same temperature. The necessary calculations can be performed in a spreadsheet by applying formulae to the relevant cells and the logged values imported into the worksheet. On this basis, the sterilizer probes are traceably calibrated (UKAS traceable) inhouse for full compliance with specified testing and validation procedures.
System Accuracy The accuracy of a type T, Class 1 thermocouple is similar to that of a Pt100 Class B; nominally ±0.5oC and ±0.3oC respectively at 0oC a Class A Pt100 will provide an order greater accuracy however. Measurement uncertainty with such a system will be of the order of ±0.6oC for both types of sensor at a typical working temperature.

Using friction torque limiters
Low cost protection for machinery
F
riction torque limiters are simple mechanical devices that can prevent damage to machinery from accidental overloads. One particular feature is their very wide range. Taking as an example the range offered by ComInTec, a specialist in this area, torques range from 1 to 23000Nm and shaft sizes from 4 to 140mm. The level of torque is proportional to the force applied by the springs, and hence the compression applied by the adjuster nut. When the set torque is exceeded, the platewheel or gear slips between two friction rings. The driving torque is maintained, albeit with a small reduction, but the output side can stop rotating if, for example, the machine is jammed. In a stall state the drive energy passes into the friction surfaces. At low speeds this can be maintained for a considerable time. At higher speeds heating and wear will occur which are undesirable, therefore the drive should be stopped. The slipping torque can be adjusted with the adjuster nut. A key requirement for the use of friction torque limiters is that they should be kept free of oil and grease which cause a dramatic drop in slipping torque.
Selection based on torque The starting point for product selection is the required drive torque. The torque limiter should be selected to slip at a higher torque in order to avoid repeated nuisance tripping, and also to cover short term peak torques from starting and short-term loads. Defining the slipping torque is often an area of uncertainty. However the torque limiter is of course adjustable using the adjuster nut. Furthermore they can be fitted with different spring sets that give different
12 - Automation Update May 2015
torque ranges. With a maximum torque of 450Nm, ComInTec offer a 90mm diameter torque limiter with four different spring sets and ratings of 13-105, 74-140, 90-280 and 185-450Nm. Where there is doubt on the torque setting required, the recommendation is to choose one of the middle ranges. Then if the selection proves over or undersized, it is possible to easily move the torque range up or down.
Mounting at low speeds Application of friction torque limiters is best done at lower speeds, for example the output of a gearbox. This means that prolonged slipping is possible without significant wear. However in some machines it is not practical to limit on the output shaft. This may be due to physical constraints, or sometimes the associated high level of torque makes low speed mounting uneconomic. Maximum speeds for friction torque limiters are actually high. For example at 4-pole motor speed torques can be up to 8000Nm. As powers at higher speeds rise, the potential problem of overheating occurs unless the drive is promptly turned off after an overload. Speed sensing is recommended or there are alternative mechanical variants that allow overloads to be detected by proximity switch. Friction torque limiters work equally well for both directions of torque transmission, meaning that the input
and output can be reversed. Often they will be used for an offset right-angle drive with a chainwheel. However other sprockets, gears and pulleys can also be fitted. Where an in-line connection is required, the torque limiter should be combined with a flexible coupling. Friction torque limiters offer simplicity and economy. There are many options and full documentation and advice is available for the ComInTec range through Techdrives.

Servo drives with hypoid gearing Right-angle gearboxes for servo motors The SK range from Vogel are right-angle gearboxes ideally suited to servo motors. Whilst in-line servo geared motors will generally use planetary gearing, the SK uses a ground hypoid gearset to give similar levels of performance but with a 90Âş output. Hypoid gears deliver high efficiency at 94 to 95%, and offer other features to suit servo motors such as low inertia, low backlash and high input speeds.
H
ypoid gears resemble bevel gears except that the shaft axes do not intersect. They look like a cross between worm and a bevel gearset. Tooth contact is progressive and smoother than spiral bevel gears with a large contact area leading to lower noise levels and a long service life. The Vogel SK has a pair of hypoid gears fully supported on the input and output shafts giving a range of ratios from 3 to 10. Rated output torques in three sizes run from 40 to 150Nm with a standard backlash of 4 to 5 arcmins measured at the input shaft. On request this can be reduced to 2 to 3 arcmins by gear matching. Maximum input speed is 7500 r/min on an intermittent basis and noise levels are little lower than planetary gearboxes. SK gearboxes can be supplied with inputs to match common servo motor frame sizes, for example shafts from 9 to 28mm and flange diameters 90 to 250mm. A common variant is the SKH where the solid output shaft is replaced by a hollow shaft and a locking bush connection. This gives a useful possibility to mount directly on to a machine shaft creating a very compact assembly with zero backlash and the minimum of components.
The Vogel SKH servo gearbox with hollow output shaft
14 - Automation Update May 2015
Where higher ratios above 10 are needed, a planetary stage can be added to the output. Standard models are available for ratios 12 to 100 and rated output torques up to 550Nm. Options of male or hollow output shafts remain. The hypoid gearing in the Vogel SK range of gearboxes creates a right-angle drive ideally matched to servo motors with small size, low noise and a rated lifetime of 20000 hours. The SK is available as gearbox only or as a complete servo geared motor from Techdrives, a division of Lenze Ltd.

Rittal’s Ri4Power provides the solution for Biomass generation plant room The development of a power station plant room not only provided logistical and technical issues but also harsh environmental considerations for Nova Controls during their installation of water treatment PLC for a Yorkshire biomass site. The performance of Rittal’s Ri4power modular switch gear busbar system helped to deliver the solution that the site demands.
L
ocation of the existing site structure meant that the panel had to be craned in position, therefore rigidity and strength of the framework was a priority. Ri4Power’s welded frame and tested lifting procedures assisted with the installation of the panel within the new power station plant room. Safety was a key concern to the end customer therefore Rittal’s internal RiLine60 busbar system was shielded and the panel designed in line with IEC61641 Internal Arc Protection. Form 4 type 6 compartments segregated the control devices, busbar and outgoing terminals, which assisted the cabling on site and offered a higher level of safety.
The panel was located in a plant room where there is a possibility of high levels of moisture and the potential for an acidic atmosphere. To reduce any corrosion or damage to the panel a tropicalized paint finish was used. Being of a modular design Rittal’s Ri4Power allowed Nova Controls to make last minute changes to the design layout. In addition to Ri4Power system, Nova also utilised Rittal’s RPE Engineering software to generate design verification documentation that included heat calculations in line with the latest IEC61439 switchgear and Controlgear standards.
Peter Hubbert from Nova Controls commented “Working with Rittal Ri4Power gave us a proven high quality engineered product, incorporating all the solutions required to meet the demanding Form 4 specifications of our client and the power generation market. This highly flexible product allowed us to design and configure individual compartments with a range of versatile multifunction components, affording us a speedy assembly and a vital cost effective solution in this competitive arena.”
