PMX amplifier improves efficiency and quality in gypsum board production The world’s largest manufacturer of gypsum board, Taishan Gypsum Co. Ltd (The Taihe Group), has improved its production efficiency and product quality with an upgraded system utilizing HBM’s PMX modular industrial measuring amplifier system. The Taihe Group is part of the China National Building Material Group Corporation.

The challenge: Consistent quality level in gypsum board production

T

he Taihe Group has developed rapidly over the past few years and, for strategic reasons, decided to automate and replace its traditional manual production methods. Gypsum board is used in construction as partition and ceiling material because it is fireproof with excellent insulation and sound attenuation properties. The Taihe Group’s strategy is intended to produce more consistent boards and demanded a system that could automatically measure and record the thickness and width of its products. Thickness needed to be between 8 to 12mm with a tolerance of less than 0.01mm while the width of boards needed to remain constant at 1200mm with a tolerance of 0.2 to 0.3mm.

Real-time computation of board thickness and width using PMX Working with Weizhao Technology, a Chinese industrial automation and control specialist, a comprehensive solution comprising laser displacement sensors, HBM’s PMX measuring amplifier system along with data acquisition and control system and visualization software was developed. Four laser displacement sensors were installed in the production line to measure the thickness and width of the gypsum board product. HBM’s PMX acquires displacement signals and ensures substantially improved quality through real-time computation of thickness and width. The amplifier system is fully integrated with the production environment. Results are transferred to a central control system with HMI via Ethernet so that production information such as batch numbers and whether products meet specifications can be recorded.

Setting new standards with 80 GHz

First radar level gauge for liquids with 80 GHz VEGA introduces VEGAPULS 64, the first contactless radar level transmitter on the market for liquids that measures at 80 GHz frequency. This feature allows considerably tighter focusing of the radar beam. With this new instrument, measuring is much easier and more reliable, even under difficult conditions, such as tanks fitted with heating coils, baffles or agitators. Until now, a typical radar sensor with a transmission frequency of 26 GHz and an 80 mm-diameter antenna had a beam angle of approximately 10°. With the same size of antenna, the VEGAPULS 64 has a beam angle of only 3°. This allows the sensor to be used even in vessels with internal installations or heavy build up on the walls, as its focused microwave beam simply avoids these obstacles. Conversely a small ¾” antenna has a beam angle the same as an 80mm diameter radar using 26GHz. The larger the dynamic range of a radar sensor, the higher the measurement certainty and the wider the range of applications. Until now there was no radar sensor for liquid on the market with a dynamic range as wide as VEGAPULS 64. This means that media with very poor reflective properties, i.e. a low dielectric constant, like liquid gasses and pure solvents can now be measured, easily and accurately. Even foam, turbulent product surfaces, condensation or build up on the antenna are no problem for VEGAPULS 64 radar sensors. It has an accuracy of +/-2 mm, even with a measuring range of 30 m. The new radar level sensor VEGAPULS 64 is not only ideal for wide use in the chemical and petroleum sectors, but also in the pharmaceutical and food industries, because of its hygienic materials and design. The relevant approvals for this sector, such as 3A and EHDEG, are available at launch. FANUC gets Swiss condiment plant out of a safety jam In order to increase productivity, the FANUC robots pick up two boxes already packed with jam simultaneously, turning towards the pallet and setting down the boxes within millimetre precision on the pallet according to the programmed stacking scheme. Because the jam is packed in various containers, from individual portions in aluminium pots used by the hotel trade to heavier glass jars, the gripper design had to be customised to accommodate different box weights.

Swiss food manufacturer Hero AG has installed three FANUC 6-axis robots fitted with customised grippers to handle the heavy and labour intensive task of palletising the company’s jams and preserves. Operating around the clock, the closed cell provides a fast, reliable and accident -proof alternative to manually stacking boxes of jam as they leave the assembly line.

It’s a seamless operation. Once the pallets are loaded according to the specification, a signal is sent by the FANUC robot to the operator, who opens the cell and uses a pallet truck to remove the full pallet and place an empty one in position. The operative uses a hand held device located on the cell exterior to select the appropriate stacking programme. Each time the operative leaves the cell and the access door close, this is relayed to the hand device, whereby the next stacking programme is selected and palletising resumes.

It was a tedious and backbreaking job getting the boxes stacked and ready for distribution. Now, three FANUC M-710iC robots are taking the load. Behind the installation was local automation specialist Robotec, who designed and tested the closed cell and integrated its special gripping technology onto the three FANUC robots.

Rather than installing an overly complex touchscreen, an intuitive control panel with fewer buttons was created to assist Hero’s international workforce. It means that operatives don’t have to select or change programmes on the robots. In addition, universally recognised colour codes - red button for stop, green for start were adopted, and the control panel was modified to restrict key steps, for instance pallet change. Unique hybrid CNC tool solution uses Beckhoff controls to integrate additive manufacturing with standard CNC machining Hybrid Manufacturing Technologies has developed a unique CNC-based hybrid tool control solution that enables virtually any CNC machine or robotic platform to deploy both metalcutting and metal-adding heads in the spindle and conveniently change between them. The new AMBIT multi-task system is set to be a game-changing technology in the world of metal fabrication. Hybrid Technologies turned to Beckhoff Automation Ltd. to supply a state-ofthe-art control solution that would allow users to effectively leverage and exploit the full capabilities of this new machining approach. Founded as a commercial entity in 2012 by Dr. Jason Jones and Peter Coates, Hybrid Manufacturing Technologies actually began life in 2007 when the active use of a high-speed milling machine was initiated at De Montfort University’s Additive Manufacturing (AM) and 3D printing research laboratory. The cross-pollination of additive and subtractive technologies led to a four year, UK-based research project named RECLAIM (REmanufacture of high-value products using a Combined LAser cladding, Inspection and Machining system) with support from the Technology Strategy Board and a number of industrial collaborators. Key to the technology is its ability to provide both metal adding and metal removal tools on the same spindle; operations normally undertaken by discrete machines and requiring lengthy additional changeovers and programming steps. This also means that the majority of metal parts made by additive manufacturing can have postprocessing operations, such as polishing, milling and surface blasting, performed without having to locate to another manufacturing cell, resulting in fabrication and surface finishing being achieved in a single setup. The hybrid approach also allows different compositions of materials to be used in the same component, while in-process inspection can assure quality levels otherwise impractical or impossible to evaluate. The company initially had issues – relating to both the Ethernet communications and the HMI – with its original control solution, which lead to the first contact with Beckhoff Automation in 2014. The result of this collaboration was a control solution that not only addressed the communication and HMI issues, but also facilitated easier connection at customer sites and offered greater capability to expand the solution as the technology and the customers’ needs evolve.

The technology is compatible with most CNC machine configurations and robotic platforms and can be supplied in collaboration with an OEM as an option on a new machine or added as a retrofit to new or used machines already in the field. A machine tool builder adopting Hybrid’s system can use it to add additive manufacturing to the capabilities of a standard machine. Hamuel, for example, first introduced an additive-capable model to a line of their machine tools in 2013 and several other machine tool builders have followed suit. The current Hybrid system supports a range of AMBIT™ processing heads with different geometries, laser profiles, powder delivery configurations and de-focused energy beams to support tasks including 3D deposition, cladding, marking, cutting, drilling, pre-heating, annealing/ stress relieving, surface re-melting and cleaning among others. The default setup accommodates up to 15 processing heads, but it can be expanded indefinitely, subject to space in the tool changer and controller capacity. Beckhoff’s motion control solution comprised a number of elements from its industry-leading portfolio. These included the EK1100 EtherCAT Coupler and other EtherCAT terminals and a

Beckhoff CP2218 panel PC running Microsoft Windows 7 and TwinCAT 3 software for programming and control. Hybrid Manufacturing Technologies were particularly impressed by the Beckhoff HMI solution and the ability to deploy EtherCAT in the machine head. By offering an open architecture running on off-the-shelf software solutions, Beckhoff products can be used as separate components or integrated into a complete and seamless control system. This open approach also facilitates integration into customer sites, especially in relation to the deployment of Ethernet-based control and ERP solutions, which have establishing an incredibly strong foothold in a wide variety of industries. Hybrid Manufacturing Technologies, named as the inaugural winner of the International Additive Manufacturing Award, the largest 3D printing award in history, is already looking to the future and is considering the next steps in the development process. These include the possibility of migrating machine tools into the office space to help with development and research efforts and the development of a user interface that is intended to form the basis of a future industry standard.

Great joy at the HARTING Technology Group: The opening of the world’s largest industrial trade show today saw US President Barack Obama visit the company’s stand together with German Chancellor Angela Merkel, with the Harting family greeting the two heads of state. The United States is this year’s partner country of the Hannover Messe. President Obama was accompanied by a large delegation. The HARTING MICA (Modular Industry Computing Architecture) has been developed for this digital transformation. The MICA

President Obama and Chancellor Merkel showed great interest in the presentation of the Rinspeed “Etos” car, in which the MICA captures drive and emissions data and transmits it to testing institutes for independent monitoring. Professional Multimeter Calibration from Hitek therefore the multimeter will need to be periodically re-calibrated to ensure that it is operating within its specification. The calibration period will form part of the specification for the multimeter. Hitek recommend an annual calibration for most common multimeters. A multimeter is an electrical measuring instrument which is perfect for measuring current (AC and DC in amperes), resistance (in ohms) and voltage (AC and DC in volts) on electrical circuits. Typically, a multimeter is a combination of a DC voltmeter, an AC voltmeter, an ammeter and an ohmmeter. Conveniently Calibrate Plant Vacuum Gauges Why do vacuum gauges need to be calibrated? The largest uncertainty when using vacuum gauges on a process plant is knowing when the process has caused drift or shifts of calibration. Many processes handle vapours and, if any condensation or deposition happens, the chances are it will also happen in the vacuum gauge. Many such gauges - Pirani, cold cathose and ion gauges use thermal or ionisation cross-section measurements to infer the level of vacuum being experienced and they have filaments, cathodes and other hardware, all of which may be coated with by-products from the process. Even more rugged gauges such as capacitance manometers will be affected by depositions or particulates because any deposition will have mass and the gauge will weigh it, especially if it has a low range and therefore a very thin diaphragm. As processes move away from their design parameter due to gauge “drift”, little about the quality of the process can be inferred from the instrumentation readings, so diagnosis is down to a skilled operator recognising when a batch of product does not conform. This is too late! If the process is sensitive to the level of vacuum being achieved, then the cost of losing a batch could be astronomical - many times the cost of maintaining the plant properly in many cases. With the inherent lack of ruggedness of many vacuum gauges, it is imperative

that plant gauges are regularly calibrated and that the operator has spare, calibrated gauges ready to substitute as soon as he fears the process may have drifted away from specification. The difficulties of calibrating vacuum in-situ Unfortunately, it is very difficult to carry out in-situ vacuum calibrations due to the amount of hardware needed to establish a suitable level of vacuum in a situation where a calibration standard gauge may be compared. Not the least of concerns is the possible cross-contamination of the standard by a contaminated sensor under test. Another is the difficulty of access to many on-plant gauges. So it has become tradition for gauges to be removed regularly from the plant and shipped to an external calibration laboratory for re-calibration and, in many cases, adjustment to compensate for the effects of contamination. With the development of Chell’s on-site UKAS calibration service, they have developed CalCube both as a portable vacuum calibration system with which to offer an on-site service but, for customers who would prefer their own facility, a convenient, tried and tested system. CalCube complies with BS ISO3567:2011 which specifically covers the design and use of vacuum calibration systems and incorporates an ISO/Dis stainless steel calibration chamber with geometry optimised to ensure that all gauges connected see the same level of vacuum so that compari-

sons may be made. The development of a technique Having its own ISO IEC 17025:2005 accredited UKAS laboratory with the lowest uncertainties for Vacuum in the UK, Chell are well placed to prepare CalCube for on-site gauge calibrations. The Transfer Standards fitted to CalCube are calibrated in the laboratory both before and after an on-site calibration job so that the confidence level of the calibration is the highest possible. CalCube is constructed within a rugged, wheeled flight-case type enclosure having just a 13A mains plug yet containing dry diaphragm backing and turbomolecular pumps with high vacuum isolation valves. Over 40 year’s experience of calibrating vacuum gauges have gone into CalCube’s design, which includes such capabilities as calibrating both rising and falling pressures very accurately using a pair of ultra-fine Chell CMF valves. Fitting easily into almost any estate car, CalCube comes with lifting handles to aid safe removal from a vehicle or lifting up steps, etc. A removable side panel is foam lined with cut-outs to hold all the common mating vacuum connector systems - of course, custom connectors may be purchased and housed for specific applications.

CalCube are housed in another, matching flight-case, ready for convenient return to Chell’s calibration lab. for scheduled UKAS calibration. Chell’s in-house vacuum standards consist of three high-accuracy capacitance manometers having 20 years of continuous calibration history at national Standard level and these are monitored on a daily basis by a Spinning Rotor Gauge whose ball-flange assembly is also calibrated annually at National Standard level. At the atmospheric pressure end of the scale, the vacuum straight line generated by the capacitance manometers is calibrated against our 32” Schwien Merco-Master manometer giving us the lowest uncertainties in that pressure regime. Chell’s customers thus enjoy the accumulated vacuum calibration skills of over 40 years and, should they have specific different requirements, Chell has the skills to customise CalCube to suit. erimeter Institute is a leading center for theoretical physics and facilitating research, training, and educational outreach. Located in Waterloo, Ontario, Canada, this institution hosts an annual program called the International Summer School for Young Physicists (ISSYP). The purpose of the ISSYP is to inspire and strengthen interest in modern physics amongst some of the top high school students from around the world. This year, with help from Möbius, the ISSYP program introduced a new system for preparing young students for their two intensive weeks at Perimeter Institute. Möbius is Maplesoft’s comprehensive online courseware environment focusing on science, technology, engineering, and mathematics (STEM) programs. The use of this new and unique platform provided students of the ISSYP program a more productive and enhanced summer school experience. During the ISSYP program, students attend several keynote lectures from researchers at Perimeter Institute; they visit SNOLAB, an underground physics laboratory; and are partnered with a mentor for one week concluding with a presentation on a physics related research topic of their choice. The program covers many different topics in physics such as quantum mechanics, special relativity, general relativity, and cosmology. The program receives an average of three-hundred applications from students in grades eleven and twelve from around the world. Competition is intense, and students who are chosen for the program are extremely bright and advanced for their age; however there is some variation in their level of math and physics knowledge. For this reason, the Institute prepares a review session for the students before the start of the program. Students are asked to review a “math primer” document to prepare them with the background needed for the program. This year, Perimeter

Möbius platform, students get instant feedback on their work. Students immediately see where they have gone wrong or if they got the answer correct. It also offers students the option to keep practicing by giving them algorithmic variations of the same question until they master the concept. Dr. Foyle notes that this was one of the features that she found to be the most helpful. It allowed students to complete the review before the start of the summer camp and keep practicing in their free time during the camp. “It is certainly an enhancement to what we had before.” Möbius offers several question types including graph sketching, free body diagrams, numeric responses, multiple choice, fill in the blanks, and many others. “Unlike other online education tools, Möbius supports math content very strongly,” said Dr. Foyle. “It allows me to expand on the math topics we cover, and deliver them in a wider variety of question types. This provided the students with a much more interactive and dynamic experience, making it easier and fun for them to learn new concepts.”

Institute chose Möbius to deliver a dynamic and interactive math primer document online, replacing the traditional static pdf handout. Dr. Kelly Foyle, Outreach Scientist at Perimeter Institute and her team prepared the review material within Möbius and deployed it to the students two months before the start of the program. “Our original math primer document was nothing fancy, just a static document for students’ review,” said Dr. Foyle. “But, using Möbius, we were able to make the document much more interesting, and interactive. I found that more students had used it and prepared themselves before coming to the course.” Because it is designed especially for math based courses, Möbius is the perfect platform for the ISSYP review program. The natural math notation that is built into the Möbius platform is equivalent to the notation a teacher would use on a chalkboard. The questions that students can complete are those that would appear in assignments or paper tests. Sending a printed handout document had also presented other challenges previously. If a student had a question or needed feedback on their work, they didn’t have a teacher to guide them. Now, with the use of the online

This is not the first time Maplesoft technology is being used at Perimeter Institute. In the past, Maple licenses were given away to students upon completion of the ISSYP. In the summer of 2014, Maple was introduced to the program curriculum. Maple problems were provided to help students enrich their skills, and optional Maple assignments were given to those that were looking to excel. After a successful introduction of Maple into the ISSYP program, moving to Möbius was an easy transition. With the introduction of Möbius, the number of students that completed the review material was much higher compared to previous years. “Bringing the review content online seemed to resonate better with the students, which, in turn, allowed for a more level playing field among the young campers,” said Dr. Foyle. For future ISSYP programs, Dr. Foyle plans to make Möbius material available even earlier so that students can get a good head start on the necessary concepts for the camp. She also plans to create more customized questions, leveraging the flexibility available in Möbius. Dr. Foyle and her team look forward to effectively cutting down the review time in the classroom and preparing students for a more in-depth and meaningful camp experience.

Tata Steel to Speak at Top National Conference Fraser Wilkinson, Business Improvement manager at Tata Steel will take delegates at The LMJ OpEx Conference, London 11 – 12 May, through a real life and up to the minute case study on the company and the reasons leading up to the much publicised outcome. Intertronics brings UV post-cure to 3D SLA polymer printing technology Recent developments in 3D printing technology have popularised the SLA (stereolithography) technology of laser printing in a bath of UV curable photopolymer resin. This process effectively “grows” a component in the bath so that as it is withdrawn, each successive layer is laser light cured. It is a process which can be many times faster than other 3D technologies, but does frequently need additional post-curing to ensure the component attains full strength and that any excess polymer that does not drain away in the build or growth process is completed cured. The DYMAX UV flood lamp and spot curing systems from Intertronics are ideal both for this postcuring application, and also for subsequent re-working and repair. RACER 3 IS PRODUCT OF THE YEAR 2015 CONTROL ENGINEERING POLSKA Turin, April 18, 2016 - Racer3 won the “Product of the Year” award in the category “Industrial Robots” during the thirteenth edition of the contest organized by Control Engineering Poland with the aim to reward the best technology and innovations. The award, presented during the 4.0 Industry Conference held in Warsaw, was preceded by two voting phases for a total duration of 6 months. In the first phase, registered products were screened by a jury whose members were representing universities, technical institutes, media and industry professionals. The product selection was then made available to Control Engineering’s readers, who voted Racer3 to a victory. Comau’s Racer3 is the latest robot presented to the market and, deservedly, represents a new paradigm in the company’s rich technological offering. Built entirely in aluminum and magnesium, Racer3 weighs just 30 kg, and features a maximum reach of 630 mm and payload of 3 kg. Thanks to its compact size and extreme velocity, the robot is perfect for applications such as assembly, material handling, machine tending, dispensing, pick & place, etc., which require maximum precision and velocity in small work spaces.

Prototyping firm helps Honda with its push towards driverless technology A prototyping company from Letchworth has been helping car manufacturing giant Honda with its push towards driverless technology. Hertfordshire firm Ogle’s cutting-edge technology was used to create concept models for Honda as part of the Japanese multinational’s bid to develop autonomous driving technology. The seven models were used for the ‘Honda. Great Journey.’ advertising campaign illustrating what self-driving cars could eventually look like. The car firm plans to put driverless vehicles on the roads by 2020. Each of the 1:24 scaled models, the size commonly used for toy cars, required precise production to accurately reflect the high quality of Honda’s vehicles. Ogle’s stereolithography (SLA) machines – a form of 3D printing ­– were used to create the tiny component parts for the models and the firm’s team of model-makers painstaking put the pieces together. Dave Bennion the Marketing and Sales Director for Ogle, said: “The accuracy demanded of our people and machines was significant. To achieve the required paint finishes and component parts for the models, there was no room for error. Each finish had to be executed to perfection, resulting in a seamless look when being filmed. “We are extremely proud to have been selected to produce such intricate and unique models for such a household brand and were delighted to receive such positive feedback. “Innovative solutions were sought throughout. For example, to create a hammock effect, a net finish was achieved by sourcing multiple net fabrics and lacquering the component parts, so that they were clear, before applying paint over the pattern of the fabric. “A considerable amount of time was spent both in design and on the bench to create clearances for paint so that everything would fit and work after the parts had been painted.” Some of the fine decorative touches were shaped by hand using stainless steel and copper wire to create a robust and realistic effect. Ogle’s paint department were tasked with delivering finishes that had never been created before. The meticulous process included applying a guide coat of paint to each of the models to ensure all items were rubbed down correctly before being sandblasted to even all the surfaces and soften any remaining layers. In the final assembly, all the parts were thoroughly tested to allow for the required movement within each model. Two of the seven models, The Mountain Climber and Jungle Jumper, went through even further inspection because many elements were functional and needed to move, so the overall balance and strength of the model had to be tested and maintained. Reliable Gas Leak Detection in Biogas Facilities A new application note from FLIR Systems describes how their GF320 optical gas imaging camera is being used by IBS GmbH (Bremen, Germany) for inspecting Biogas facilities and finding hidden gas leaks before they can cause significant harm.

E

xpanding the use of renewable energy sources has become a major issue for European countries looking to reduce their dependency on fossil fuels and lessen the effects of climate change. The production of biogas (methane), in particular, is expected to play a larger role in the next decade. However, methane is a greenhouse gas that can harm the environment if not contained properly during the production process. Biogas producers face strict regulations regarding how they trace, document, fix, and report leaks of volatile gases. The application story describes how the sheer size of Biogas facilities can make detecting gas leaks a real challenge. Typically Biogas facilities include huge pieces of equipment, with hundreds of components that need testing. Traditionally biogas detection has involved using leakage spray and gas “sniffers,” but these methods are widely agreed to be time-consuming, especially in hard-to-reach places. As a consequence IBS GmbH sought a safe, efficient and affordable non-contact method for detecting small biogas leaks from a distance. IBS GmbH. selected the FLIR GF320 for this task because the thermal imaging camera was compact and mobile, and could identify small biogas leaks from several meters away and larger leaks from hundreds of meters away without requiring equipment to be shutdown. Beneficially the GF320 not only detects methane, but a total of 20 gases, including butane, propane and benzene.

The engineers at IBS GmbH have found the GF320 to be a versatile tool for use in each step of the biofuel production process, from the fermentation of agricultural byproduct to the generation of power at combined heat and power plants. The GF320 has been used by IBS GmbH to also detect petrol or diesel fumes, as well as exhaust leaks on the turbocharger. And due to its rugged design, the camera can be used in conjunction with an explosion meter in potentially explosive environments. Lightweight, compact and ergonomically designed the FLIR GF320 is a thermal imaging camera for optical gas imaging (OGI) that visualizes and pinpoints leaks of VOCs, without the need to shut down the operation. The portable camera also greatly improves operator safety, by detecting emissions at a safe distance, and helps to protect the environment by tracing leaks of environmentally harmful gases. The FLIR GF320 is a proven preventative maintenance solution for spotting leaks in piping, flanges and connections. The camera can rapidly scan large areas and pinpoint leaks in real time. It is ideal for monitoring areas of plants that are difficult to reach with contact measurement tools. Literally thousands of components can be scanned per shift without the need to interrupt the process. It reduces repair downtime and provides verification of the process. And above all it is exceptionally safe, allowing potentially dangerous leaks to be monitored from several meters away.
