Engineering the future

It’s just six weeks away; the biggest innovation event of the year. On 9th and 10th November 2015 the world of innovation will be uniting in London at Innovate 2015. The UK is carving a global reputation as a powerhouse of innovation. The UK’s unique heritage, robust research base and successful economic recovery makes it perfectly placed to provide the infrastructure to commercialise emerging technologies on a global scale. The UK has built a powerhouse economy around pioneering research and innovation. Inventors such as Dyson and entrepreneurs such as Branson are household names, but a claim to leadership in industries that are changing the way we live and work. The UK is deeply involved in making machine-to-machine technology, better known as the Internet of Things, a reality, but this is only one revoluswering the question of how agri-tech can help feed growing populations, whilst resources are dwindling and the climate is changing. UK companies and making London a leading light. Companies are building intelligent transport networks, developing driverless cars, commercialising alternative energies like hydrogen fuel cells and

looking at using satellites to perform tasks as diverse as turning data into sound. All of this is anchored in a broad research base, nurturing expertise from

grow. According to Tech Monitor the number of new tech sector start-ups reached a seven year high in 2014 and the tech sector, in general, has experienced the strongest growth out of all

research-intensive universities. Innovation and disruption is becoming the ‘new normal’. Challenger companies, with disruptive ideas and new solutions in advanced materials such as graphene, in biosciences, electronics, sensors and photonics, as well as information and communication technology. These are high value products throughout the supply chain answering demands across a wide range of industrial sectors, and answering pressing societal needs that require urgent answers. Innovation is growing not just in London but in many of the regions, and these game changing technologies have created a swell of new investment, internally and overseas, as the markets become increasingly aware of the UK’s ability to consistently deliver trailblazing technologies. In particular, technology research and development is playing a vital role in adding value and helping companies

up by 8%. It is no wonder that the UK, currently the sixth largest economy in the world, is predicted to be the largest economy in Europe in 2030. UK companies, supported by dedicated agencies like Innovate UK, are helped to go international and access new markets with the help of UKTI. UK companies are in demand worldwide. Innovate UK and UKTI provides the help to ensure businesses grow faster, get funding, make connections and go global. Company representatives, alongside investors, experts and buyers, will gather at a global event on innovation to be held in London in November. Innovate 2015, co-hosted by Innovate UK and UKTI, will bring together high-growth, high potential businesses, international investors and buyers, leading academic institutions and global corporates to deliver networking opportunities and discover support tools to take businesses to the next level. Atlas Copco puts the air into aircraft A compressed air system from Atlas Copco is playing an integral role in supporting maintenance procedures carried out by Monarch Aircraft Engineering Limited (MAEL) within its multi-million pound, giant hangar facility at Birmingham International Airport.

MAEL is the engineering division of The Monarch Group. Its 110,000 sq ft state-of-the-art facility in Birmingham complements the company’s existing engineering operations at London Gatwick, London Luton and Manchester airports, and supports MAEL’s ability to provide both existing maintenance, repair and overhaul services. Compressed air plays an essential role in aircraft maintenance procedures so special consideration of the air supply access locations, such as positioning channels to limit clutter and allow proximity to the point of use, was all part of the original system design and procurement process. This approach has enabled optimum utilisation simultaneous maintenance operations on a mix of wide-bodied and narrow-bodied aircraft to be carried out at any time. The Atlas Copco compressor system, supplied and installed by the company’s premier distributor, Air Kraft Ltd, based in Coventry, comprises two GA30 VSD FF full-

14|

feature, rotary screw compressors and ancillaries. These compressors, each with an integrated refrigerant dryer, supply 7bar quality air for combination with air movers for the ventilation and emptying of aircraft fuel tanks, to the operation of air tools for structural fastening and assembly tasks and the blind riveting of fuselage panels. A particular feature of the system is the 300 metre, multi-drop air ring main, constructed from Atlas Copco’s AIRnet modular piping system. The pipework is made from robust, lightweight, powder-coated aluminium tube and designed for easy, low-cost installation with a large selection of adaptable, AIRnet low-friction, seamless pipework is corrosion free so it minimises pressure drop in the

Commenting on the MAEL’s purchase decision, John Swords, the company’s Team Leader of Maintenance, Planning and Control said: “We performance of the Atlas Copco

compressed air solutions already installed at our Luton maintenance operation that there was no hesitation in specifying the system for this milestone development The MAEL facility in Birmingham can accommodate almost every aircraft type in its two bays. It incorporates industry-leading design and build standards and capacity for Boeing 787 Dreamliner capacity for other wide body aircraft, such as the Boeing 777, 747 and Airbus A350. The hangar is large enough to accommodate two Boeing 777-300ER aircraft or 10 narrow-body aircraft and contains a number of component-repair and back shops. The dimensions are impressive; the vast building, covering around 2.5 acres is big enough to house four full-size football pitches, 2,400 Minis or 450 double decker buses. Induction Hardening with IR Temperature Measurement Exlusive Road Test In many industries, the use of non-contact temperature measurement has become essential in monitoring and controlling production processes. In fact, high quality standards can only be guaranteed by precisely controlling temperature for even the smallest components. During induction hardening and tempering, a particular spot of the workpiece (such as precision parts made of steel or cast steel) is heated up and subsequently quenched rapidly. For such contactless heating methods, usually only a special area on the surface of the workpiece is selectively heated. Dewpoint Monitoring of Compressed Air Reliable dewpoint monitoring also plays an important part in avoiding unnecessary costs from compressed air systems with a refrigeration dryer. The EE354 dew point transmitter from E+E Elektronik has been designed spaces. The measurement range of the EE354 is -20 to +50 Deg C Td, and the unit is pressure tight Analog outputs, or MODBUS RTU digital interface. Drying processes and air pressure pipelines can have a requirement for precise dew point measurement. More exact monitoring is increasingly requested in many industrial applications, and for these purposes the multifunctional EE35 user-friendly, housing concept. A specially developed autocalibration process enables measurements in a measurement range of -60...+60 degC Td with a Td measurement accuracy of for the two measurement values (Td, T). An optional hygrostat output, which can be set by means of a potentiometer, provides an alarm signal in a simple way when a threshold of the permitted dewpoint is exceeded. An optional display for the measurement values and the associated MIN/MAX values allows a quick overview of the current situation. |35

Maplesoft Engineering Solutions team helps FLSmidth develop revolutionary mining equipment In the mining industry, processing plants are generally constructed on the site of extraction. Mined ore gets transported by super-heavy duty trucks to the plant, where it gets crushed Besides the ore, the mine typically has to move four times as much overburden as ore. Big mines typically have to move 700,000 tonne of material per day. As the mine gets larger, the trucks have to travel longer distances to deposit their load, maintenance. To address this problem, FLSmidth engaged the services of Maplesoft’s Engineering Solutions team to develop design and analysis tools that would help them design a Dual Truck Mobile Sizer (DTMS) – an innovative machine that can be relocated throughout a project, as the haul distances increase.

investigating the dynamic loading on the bearings, and estimating As part of developing and testing the skip model, Maplesoft’s technical teamalso evaluated the design, to identify the sources perform stability analysis, which was made possible by the fact that the skip model provided easy access to key geometric features and dynamic properties of the design. The stability analysis approach was demonstrated using a case study in which the location of the feedback sensor was varied. The enabling engineers at FLSmidth to develop a more robust design.

Once the truck clears the end of the skip, the skip can be raised. As the skip is elevated, it pours material from the discharge of the skip and deposits the material into the apron feeder hopper. As material is introduced onto the apron feeder, it conveys the material to the sizer where it is crushed to the appropriate size. After being crushed, the material is deposited onto the discharge conveyor where it is taken to the bench conveyor. This process is performed while another haul truck is depositing material into the twin skip, thereby increasing the number of truck cycles.

“The stability analysis performed by the Maplesoft team was very insightful,” said Fourie. “Knowing about a potential issue early on enabled us to design with it in mind, rather than having to go back and rework our design at a later stage. This contributed to keeping our project on track, and saved us millions of dollars down the line.” The stability analysis design approach and all the other analysis tools developed by Maplesoft were delivered to FLSmidth, enabling them to apply them to future projects. Once the modeling and testing of the skip system was completed,

OmrOn demOs path tracing delta rObOt with freehand pattern recOgnitiOn A demonstration robot cell at the 2015 PPMA show will highlight innovative applications in pattern recognition and path tracing. Visitors to the show’s Robot Feature Area, will be able to draw their own freeform shapes, present them to the vision system within the cell, and then watch as the delta robot traces the shape. The system accurately follows the path even as the shape is rotated or moved back and forth on a linear slide to demonstrate on-the-fly conveyor synchronisation.

conveyor synchronisation

The demo cell features an Omron delta robot, controlled by a Sysmac NJ controller, and linked to Omron’s FH vision system, with a light curtain to ensure user safety. When a drawing of a shape is presented to the cell through the

background suppression improves the scan for outline detection. From the outline, the vision system splits the output XY data of equally spaced points. The whole process happens at high speed, with the vision algorithms executed over a multicore processor system to reduce inspection time. The algorithm skips the traditional pre-calculation that would conventionally be used in pattern recognition – a task that has high computational cost. This allows faster calculations to be performed and the cell to operate within a real time control systems context. The XY data is sent to the NJ PLC, which connects these output data points using interpolation to create a smooth curve. The total length of the path is calculated from the number of points and distance between pairs of points, supplied by the FH vision system. With the total distance calculated and the curves smoothed, the trajectory data used to calculate the distance from the initial position to the current position. A key feature of the system is its ability to synchronise with the speed of a conveyor – simulated in the demo cell using the rotary turntable and linear slide. A third degree polynomial interpolation is recalculated at every CPU tick and accelerations, which are checked constantly during the path execution. The demo highlights a host of applications for path following where it is either not possible or desirable to have the path generated within a CAD system. The ability

Omron demonstrates pattern recognition and path tracing

to draw a closed shape freehand and have it accurately traced saves time and could have important applications in areas such as food production, packaging, healthcare and more, enabling new levels of customisation for short batch in the design. The demonstration addresses a number of key issues and trends across industries. The fast teaching time means minimal downtime on the production line, and eliminates can be a time consuming operation in itself. It also highlights how the use of integrated robotics and vision

improve throughput. Further, the robot cell highlights the ease of integration builders. With Omron’s Sysmac platform, the controller, robot, vision system, safety technology, drives and servos are all connected over EtherCAT and programmed using

GE Healthcare partners with FANUC UK to build a packaging line The Challenge GE Healthcare, a leading manufacturer of high quality medical technologies and services for the healthcare industry needed to transform an ageing packaging line for its signature ‘Drytec’ product, a generator of the injectable radio nuclide TC99m used in hospitals all over the world for patient diagnostic imaging. A new handling and packaging solution was required at The Grove Centre in Amersham, headquarters of the GEHC Life Sciences business as well as ‘Drytec’ manufacturing and distribution. The existing packaging facility was struggling to keep up with demand, with the short lifetime of the product requiring a 24 hour turnaround to ensure timely patient care. Packing line components were becoming outdated and/or unavailable repair or upgrade. GE Healthcare needed production output, and at the same time ensuring safety due to the radioactive composition of the product. GE needed to respond rapidly to improve its packaging line processes without disrupting current operations. The Solution GE Healthcare partnered with FANUC UK, the world’s largest robotics and automation solutions provider, to build and install a reliable and safe solution for its packing line. In conjunction with GE Healthcare, FANUC designed the complete solution, and a FANUC facility in Rugby was used to build and test the packing line, including fully mocked-up shield walls, for an extensive FAT (Factory Acceptance Test). The test demonstrated functionality of all time and the software managing the scheduling and product tracking through the system to despatch and shipping. For the above mentioned software, FANUC commissioned SOLCOM Ltd, a leading provider of industrial software and systems, to deliver this aspect of the project. Validation of the system was completed in-house. Once the automated packaging process was successfully installed and operational DRYTEC products were collected from the manufacturing production line and loaded onto the packaging line in stillages. The packing materials were pre-loaded

52|

onto the line during nonproduction, after which the packing process ran automatically, packing the Drytec generators, associated ancillary box and paper documentation into the individually labelled shipping boxes, followed by palletising and wrapping. Shipment inventory documents are created for each pallet. A wide range of Drytec generators are available, with each order individually manufactured and packed with appropriate literature for the destination country. A total of six FANUC robots were integrated into this solution. The software provided by SOLCOM Ltd, working in conjunction with visual barcode reading and OCR was integrated into several stages of the packaging process ensuring that only the correct product could ever be shipped to a given address, whilst managing and prioritising delivery for clients around the world.

Previously, the unreliable automation caused a high degree of manual intervention to the line, increasing operator radiation dose rates. Also occasional failure of the plant for even a few hours directly impacted supply to the end customer, resulting in cancelled patient appointments. Using robots to automate the packaging vastly improves the line reliability, and reduces risk. The

automated

solution

ensures

a

zero outages, and guaranteed timely delivery of the product to the end user. At the same time, reductions in manual handling reduced operator dose rate, and improved working conditions. Outcomes Since the installation of the plant in January 2014 manual handling and rework has gone down from 10 per cent to 1 per cent, and much needed capacity for growth has

been created; with the ability to produce in excess of 500 generators per 8 hour shift. Robert Scivier, Technical Authority for Controls & Instrumentation, GE Healthcare said: ‘We chose to work with FANUC due to their reputation as the world’s leading provider of automation solutions. FANUC were able to supply us with a safe and reliable end-to-end packaging process and at the same time support and maintain existing operations. The new robotics packaging line supplied by FANUC our supply chain. It has delivered major improvements to our manufacturing operation through improved reliability and the ability to meet regulatory expectations and safeguards, whilst reducing manual handling/dose uptake for operators and ensuring capacity for future growth. In short, it has been a major success.”

Around-the-clock performance PICK, PACK, PALLETISE AND MORE ...

Improve output and efficiency at your food and beverage plant by automating your production processes. Automating your food or beverages production facilities is easier than you might think. TRACKS LEAD TO LONDON

ExCeL London has been chosen as the venue for Infrarail 2016. The UK’s showcase event for railway infrastructure equipment, products and services will take place at the capital’s premier exhibition centre from 12 to 14 April next year, again bringing together leading suppliers and the industry’s decision makers and buyers.

access from London Underground’s Jubilee Line and London City Airport. Parking is available for 3,700 cars, and there are six onsite hotels and numerous bars and restaurants. ExCeL recently won the coveted ‘Best UK Conference Venue’ and ‘Exhibition Venue of the Year’ awards for an unprecedented third time.

London is served by main line and urban rail networks that rank among the world’s densest and busiest. Continuing high levels of investment in these systems by Transport for London and by government at a national level add to a strong case for staging this eleventh Infrarail in the capital, according to show organiser Mack Brooks Exhibitions.

Infrarail will again provide a valuable opportunity to develop new business contacts. The show will be colocated with CITE - the Civil Infrastructure & Technology Exhibition. CITE 2016 will shine the spotlight on wider transport, utilities and communications networks to form a perfect partner event for Infrarail. Together the two shows will form the UK’s largest exhibition dedicated to public infrastructure.

“Locating Infrarail in London provides a good balance with Railtex at the NEC in Birmingham”, says Kirsten Whitehouse, exhibition manager at Mack Brooks for both events. “It will enable exhibitors to introduce their products and capabilities to the widest range of potential customers in the capital and the south of the country, as well as to visiting industry professionals from the rest of the UK and beyond.” Situated in a stunning waterfront location, ExCeL London now hosts many of the UK’s leading consumer and trade shows. Located in the capital’s Royal Docks and within easy reach of central London, the venue is served by three Docklands Light Railway stations and has easy

together Infrarail and CITE attracted some 6,600 visitors and more than 200 top rail infrastructure companies took part in the rail show. Next year’s Infrarail will incorporate the features that have contributed to the continuing success of the show – the latest in rail infrastructure technology plus keynote presentations from industry CITE Awards, and much more. Regular visits to www. infrarail.com will keep you up to date with the latest plans for the show. Contact kirsten.whitehouse@mackbrooks. co.uk for further information.

Atlas Copco VSD compressor realises major energy savings for Yorkshire packaging specialist

When Atlas Copco Compressors’ premier distributor Pennine Pneumatic Services (PPS) was called to service the company’s original 37kW screw compressor, which was supplying the 22,000sq ft production plant, it found that the unit capacity was greater than necessary and there was potential for VSD compressor.

What’s more, the customer was also impressed by the small footprint of the new compressor, which takes up much less space than the old one.” The savings achieved by Crossgrove Associates’ demonstrate how compressed air users are taking advantage of energy and cost-saving by Atlas Copco’s UK distributor network.

It was almost pre-packaged for me; it made my job as simple as possible. When you bear in mind that we were going to get half the new compressor paid for, plus we knew from the monitoring exercise that it was going to save us a fortune in electricity, it was a no brainer.”
