Enhancing Hydraulic System Reliability

KEY DESIGN CONSIDERATIONS AND THE IMPORTANCE OF FLUID POWER TRAINING

» AS AN INSTRUCTOR and troubleshooter of fluid power systems, I’ve found that so many hydraulic systems can be designed and built in a manner that would extend their life and incur fewer problems along the way. This is true starting from the actuator and moving down to the reservoir. Training in fluid power is so desperately needed in our industry. So many of my service calls were resolved using simple solutions, and users often lacked the knowledge of what caused the problem. The following are several suggestions designers and users should seriously consider.

Actuators with case drains extend shaft seal life and are a great tool for determining the condition of the mechanical internals. Cylinder rod seals’ most common failure is due to external contamination and intensified pressure, caused by metering out the flow on the rod end. Rod boots and using meter-in flow controls on the cap end with a counterbalance valve on the rod side, instead of meter-out flow control, reduces this problem. "Meter out when in doubt but watch out” is a favorite saying of mine as a

reminder of this problem. Also, a cylinder and its rod side hose must be designed based on potential intensification pressures and not the system’s main pump relief valve or compensator setting.

Pumps with properly sized intake lines mounted alongside or under the reservoir reduce cavitation damage and noise levels. Pressure-compensated pumps’ noise levels get louder as the pressure increases and quieter as they reach the pumps’ maximum compensator setting. If a pump’s intake is located 1m (3 feet) below the fluid level, it would have a pressure of 8.3 kPa (1.2 psig). Mounted on top of a reservoir with intake 0.6m (2 feet) above the fluid level, a 41 mm (1.6”) hg pressure would occur. Vane and gear pumps rotated at 1200 rpm instead of 1800 are quieter and experience extended life.

Reservoirs built with an “L” shape design using tall and skinny sides dissipate more heat to the ambient air and improve pump intake conditions. With water being the major system contaminant, filler breathers should be used with a water rejection element. Air moisture flowing into a reservoir is rejected, while moisture already in the reservoir is allowed to pass through the filter element as air leaves the opposite direction. This lowers the relative humidity in the reservoir. Return filters with electrical or visual indicators should be used so their elements are only replaced as needed.

When I used to operate a hydraulic repair shop, we received pumps for repair. It was surprising how many appeared to be operational when disassembled. When we contacted the customer and asked why they sent us the pump, they responded that their system had lost its pressure. Remember, a pump’s job is to provide flow and cannot

cause pressure. Think of a pump outlet flowing directly back to the tank with a 2000 psi gauge connected to it. Would it indicate any readable PSI other than what it takes to push the flow through the plumbing? Often, the customer just had a pilot-operated pressure control with nothing more than a blocked control orifice. I explained in these instances how a control orifice worked and how it caused a lack of pressure problem. I encourage anyone interested in furthering themselves in the fluid power industry to get involved with the IFPS. They should start certifying at the mechanic level and work their way up to as high as they are capable. When they are interested and have a fluid power schoolbook, I tell them to study the chapters on schematic reading and pressure controls. These two items were a great help to me at the start of my fluid power career. I joined the IFPS back in the late 80s and it was one of the best career moves I made to further my industry knowledge.

As an added final note, I want to thank all those who nominated me in the past for consideration as a new member of the IFPS Hall of Fame. At the time, I owned a fluid power-oriented training business with no college degree and felt uncomfortable accepting the nomination. However, when I retired and sold my company, the new owners insisted as part of their sell agreement that I accept the honor if I was nominated and elected. Thanks again to all those who voted and supported my election. Much to my surprise, my six children, their families, my brother, and several grandsons were there at the annual IFPS meeting in Kansas City to congratulate me on my induction into the Hall of Fame.

Ensuring Safe and Efficient Railway Operations with Pressure Switches for Train & Railroad Equipment

Safety, reliability, and efficiency are of paramount importance in the dynamic world of rail transportation. The smooth operation of railroad equipment, from passenger trains to freight locomotives, depends on the seamless integration of complex components and systems. Pressure switches monitor air pressure in the passenger compartments of trains. This maintains a safe and comfortable environment for passengers. These switches are also used in the door operation mechanism, which controls the pneumatic actuators that open and close train doors. This allows for smooth and safe passenger entry and departure.

andthe HOT WATER VDPC

My daughter and son-in-law are very athletic and have 4 highly active boys. Recently, they had to replace their electric water heater. They hoped to have a system that supplied more hot water to feed the demands of the showers and washing machine.

The plumber suggested they increase the temperature setting of the water heater to increase the supply of hot water. This suggestion struck me as kind of strange. How would hotter water at the source provide more hot water for the shower?

Words hold certain meanings and, sometimes, what we call something changes how we think about it. I don’t know about you, but I think of a water heater as just that. But the fact is, it is an energy storage device. It takes water at some ambient temperature and adds energy in the form of heat. This increases the energy density of the water. The water from the cold-water faucet has a very low energy density, while the water in the hot water tank has a relatively high energy density.

Most modern shower heads have a flow-limiting function to reduce the amount of water used. If the temperature setting (energy density) of the water heater is just right for a shower, then the duration of the shower would be limited to the volume of water in the heater. However, if the energy density setting of the water heater is much greater than would be comfortable in the shower, some low energy density (cold) water is added to lower the energy density at the shower head. However, the shower head will only allow a specific flow rate of water. By adding water

with low energy density, less volume is taken from what is stored in the water heater.

The plumber was right! Because there is a fixed maximum flow rate at the shower head, adding water with low energy density reduces the energy density at the shower head and draws less from the stored energy in the water heater. The addition of cold water transforms the high energy density at the heater to the lower energy density required at the shower head. The rate at which energy is taken from the water heater is the same when the heater setting is perfect for the shower, as well as when the heater setting is way too hot.

OK, wait a second! Am I saying that the flow rate of water from the heater is the same in both instances? No! The flow of energy is the same. Energy is the combination of temperature and flow. The high-temperature/ low-flow from the heater was converted to low-temperature/high-flow at the shower head. Energy density is a term that we use in describing the Variable Displacement Power Controller (VDPC).

Much like the high-temperature setting of the water heater, air compressors, receivers, hydraulic pumps, and accumulators all generate or store energy at a higher energy density than is required by the work being done. With fluid power, energy density is not produced by heat, but by pressure. While the shower adjusts the temperature (energy density) by adding cold water, the VDPC adjusts the pressure (energy density) by adding low-pressure fluid from the reservoir or the atmosphere.

Only the amount of energy needed to do the work is drawn from the source. High-pressure/low-flow energy is taken from the source and then transformed to low-pressure/highflow at the actuator.

In my first iteration of this article, I jumped right into the math. I determined the best water temperature and average flow rate for showers. I plugged in my equations for units of energy (UE) and units of power (UP). I used both metric and Imperial units. I made a spreadsheet with all the data. It was great! However, the whole point was to have a simple example to help explain the workings of the VDPC. When I reread what I had written, I realized that only a certain subset of readers would bother to read it. Since I didn't want all that valuable information to go to waste, I am including it below.

The same water heater set at 60 °C (159 °F) would have 150 liters × 60 °C = 9,000 UE (40 gallons × 159 °F = 6,341 UE). The tank would hold the same amount of water, but the energy density (heat/unit) would be much greater. However, there is too much energy in the water to be safely used. It is way too hot!

Bear with me now. The amount of energy I need at the shower head is 285 liters/°C (400 gallons/°F) The shower head will only take 7.5 lpm (2 gpm). By adjusting the faucet so that 2.8 lpm (.7 gpm) of cold water (near zero energy density) is added to the shower head, only 4.8 lpm (2.3 gpm) are drawn from the water heater. The power density at the shower head is 4.8 lpm × 60 °C = 285 lpm/°C (0.7 gpm × 159 °F = 200).

Maintaining the correct

One of the functions of the VDPC is to reconfigure the energy density of the fluid to match the energy requirement of the actuator. However, in this case, the energy density is due to pressure, not temperature. The VDPC, in the pressure-reducing mode, takes only the units of energy (UE) from the source that are required by the actuator. It then draws a volume of near-zero energy units from the reservoir to provide the energy density needed by the actuator.

OPTIMIZING HYDRAULIC POWER UNITS

Enhancing Efficiency, Reducing Costs, and Improving Performance

When it comes to hydraulics, there are many options available for power units. Companies continually strive to create high-performing power units that are more efficient and cost-effective. Developing new pump and motor technologies is essential in a world where those features are high on an end-user's list. Advanced hydraulic systems can significantly improve the performance and efficiency of a machine. This includes hydraulic presses, injection molding machines, wind turbines, and many other machines.

As is common in many industries, the following questions often arise when new machines or machine upgrades are necessary:

• What can be done to lower maintenance costs?

• How do we save space and manage weight restrictions?

• How do we increase efficiency to make this work in a manner conducive to energy savings?

• Health and safety operators – how can we reduce the volume?

Integrating a power unit with a QXEHX internal gear pump, coupled with a Servo motor, is a solid solution. The power unit will enhance performance and save on maintenance, energy, and space, among many other benefits.

The optimized hydrodynamic lubrication of the QXEHX can aid in reducing maintenance costs due to the improved gear ring and optimized flows, resulting in a longer lifetime. Oil leakage is channeled directly through the shaft of the QXEHX pump. In Figure 1, the oil leakage follows the path of the green arrows, effectively flushing and lubricating the direct drive shaft connection between the pump and the motor before finding its way back to the reservoir. With the direct connection between the motor and pump, traditional pump support and coupling inside a housing are no longer needed, streamlining design, and reducing complexity. This direct connection simplifies the system, improves efficiency, and saves costs by eliminating the need for additional

parts and maintenance or adjustments to typical pump housing and coupling.

The typical atmosphere on a production floor can be quite loud. Noise reduction, while not always at the top of the list of requirements, is a benefit on the list of factors considered when designing and implementing a new machine. In a typical office setting, the decibel level is around 60 decibels (dB), while a production floor can range from 80-100 dB at times, even exceeding 100 dB. Even the Occupational Safety and Health Administration (OSHA) requires employers to implement a hearing conservation program when noise exposure is at or above 85 decibels during an 8-hour workday. Hydraulic pumps and motors are designed to be quiet and require no extra sound insulation, significantly impacting the production floor’s environment.

As seen in Figure 2, a sound pressure test was conducted with a QXEHX pump with a displacement of 32.3 cm3 /rev (2 in³ /rev), reaching a peak of 77.5 dB when operating at an outlet pressure of 28 MPa with a shaft speed of 4600 rpm. While each machine has different operating parameter requirements, Figure 2 clearly shows reduced volume. The intricate design of this pump’s internal suction supply reduces the noise level and allows for higher shaft speed.

The QXEHX pump's design also allows for higher shaft speeds. The increased speed allows the lower displacement to maintain the same flow, reducing the torque the motor requires. Using a smaller motor and potentially a more compact inverter saves costs. Additionally, the improved suction conditions and enhanced internal supply reduce the risk of cavitation. The design also minimizes turbulence and pulsations, contributing to lower noise levels. Overall, these advances enhance performance and lead to greater efficiency and a quieter operation.

Performance and efficiency are also top priorities. The QXEHX pump’s wide speed range and exceptionally high maximum speeds (from 2400 - 6050 rpm) enable higher operational speeds, achieving the same volume flow at a reduced displacement volume. These characteristics create optimal conditions for cost optimization, as does flow on demand with variable speed control.

Figure 3 shows the typical load cycle for an injection molding machine. This guarantees efficient operation by providing high flow

during active phases. It also reduces or stops flow during idle periods, saving energy and reducing wear on components. This type of power unit’s capability for exceptionally fast ramp-up and ramp-down speeds is an attractive feature for applications requiring rapid and precise control. This response ensures that the hydraulic system can quickly shift to changing load demands and other operational requirements. This enhances productivity, as well as efficiency.

Whether a high-speed manufacturing process or a complex motion control system, the QXEHX pump allows for minimized downtime and optimized cycle times. In addition, the pump’s ability to decompress by reversing its rotation adds to the versatility and control of the entire machine’s operation. This ensures safe and efficient pressure release, preventing potential damage to machine components and providing smooth transitions between operational states.

Costs are saved by the elimination of auxiliary circuits such as cooling circuits, kidney loops, and supplement accumulators.

The selection of pumps and motors is critical in achieving optimal machine performance and efficiency. Companies continually innovate to design power units that address the growing customer demand for greater efficiency, increased cost-effectiveness, and heightened reliability and durability. Advanced hydraulic systems can enhance the

performance of a wide range of machinery. As industries evolve, key considerations for machine development consistently emerge, including requirements to reduce maintenance costs, optimize space utilization, improve cycle times for greater efficiency, and address safety concerns such as noise levels. By focusing on these priorities, modern hydraulic technologies are equipped to meet the demands of both manufacturers and end-users alike.•

2025 IFPS President Garrett Hoisington, CFPAI, CFPS, CFPMHM » MY PASSION for learning drives my commitment to both personal and professional growth. I believe that who I am today is shaped by the diverse experiences and lessons I've encountered throughout my life.

Growing up, I immersed myself in outdoor activities, particularly golf, where I played extensively in the Arizona Junior Golf Association and was a proud member of the 3A Arizona State Championship Golf team. These experiences instilled in me essential values of individual accountability and integrity.

After high school, I pursued my education at Eastern Arizona College and completed a real estate course at Hogan School of Real Estate in Tucson. I earned my real estate license at just 19 and simultaneously began my journey to obtain a pilot’s certificate. Over the next two decades, I accumulated over 2,000 hours of flight experience, achieving multi-engine, instrument, and commercial pilot ratings.

At 21, I moved to northern Nevada to manage our branch location, facing the challenges of establishing market traction. Those ten formative years taught me invaluable lessons in leadership and resilience, ultimately leading to our location's ongoing success. During this time, I earned my first certification from the International Fluid Power Society as a Certified Fluid Power Hydraulic Specialist, later becoming a CFP Accredited Instructor. In this role, I was privileged to support my colleagues in achieving their certifications, alongside earning various technical qualifications, including a Six Sigma Black Belt.

In 2008, I became Vice President of Open Loop Energy, Inc., focusing on technical services and contributing to the development of a pioneering control system for the mining industry aimed at conserving water and enhancing road maintenance. Our team successfully patented this system in 2010, and I was honored to be listed as a co-inventor. This innovation enabled me to travel to various mines across the USA, as well as in Chile and Australia, and facilitated installations in multiple countries, establishing our system as a leader in the market.

In 2019, I took on the role of President and CEO of Open Loop Energy, Inc., alongside my brothers, acquiring the company from our parents. Under our leadership, we doubled the company’s revenue from $20 million to $40 million, expanded our capabilities, and successfully acquired two businesses—one in New Mexico and a manufacturing facility in California, which we relocated to Willcox, AZ. Recently, my brother Tate and I transitioned our interests in Open Loop Energy to our remaining siblings, and we are excited to explore new opportunities. Additionally, I am honored to have been elected President of the International Fluid Power Society for 2025, and I look forward to contributing to the organization in the years to come.

» IN SCHOOL, I never had much exposure to fluid power systems. It wasn't until my first job that I was introduced to fluid power and how powerful it could be, both literally and figuratively. It was at that job that I was introduced to IFPS through their industry certifications and trainings. They were able to help me build a strong foundation which I've used to design, build, and troubleshoot different fluid power systems. I'm excited to be part of the board and to keep IFPS and all its members moving forward.

P. Eng, CFPE, CFPS, CFPHS, CFPPS, CFPCC earned his bachelor’s degree in mechanical engineering from East Kazakhstan Technical University in 1989 and continued his studies at the Technical Academy in Wuppertal, Germany.

He designed various Xelan forklifts and sideloaders, including the world’s first sideloader with all steering wheels, displayed at the 1997 CEBIT-MESSE in Hanover. He also developed pneumatic tools for the German automotive industry.

In 2007, he joined IFPS, which boosted his hydraulic engineering career.

After moving to Edmonton, Canada, he worked for TTS-Sense / TTS-Marine, designing, implementing, and servicing hydraulic systems for Rack & Pinion Drilling Rigs, hydraulic Top Drives, Catwalks, and 2000 HP hydraulic HPUs.

In 2011, he joined Weatherford, where he developed hydraulic, pneumatic, and cooling systems for a new Bakersfield Corod plant in California.

Since 2014, he has been working for NOV as a Senior Hydraulic Engineer, designing different types of oilfield components, including BOP Control Units and Iron Roughnecks.

He resides in Edmonton, Canada, with his wife and has four children and two grandchildren. He enjoys outdoor living, fishing, and camping. His hobbies include robotics and building CNC machines.

» WITH 11 YEARS of experience in the fluid power industry, Kyler Ridgeway specializes in both mobile and industrial hydraulic systems. His primary focus is on reducing the energy footprint of hydraulic systems to align with modern technological advancements. Currently, he designs industrial hydraulic systems at The Bradbury Group, where he has worked for the past six years. Before that, he spent five years at B&B Hydraulics, gaining extensive hands-on experience in mobile hydraulic systems. Kyler holds a Certified Fluid Power Hydraulic Specialist (CFPHS) certification and contributed to the Heavy Equipment Power Trains and Systems 1st Edition course book, helping to educate future professionals in the field.

CALCULATING PEAK FLOW

The flow rate to power air cylinders is computed for a specific operating pressure on the cylinder rather than from available air pressure at the compressor, which must be higher than is required to power the circuit. Thus, the operating pressure must always be higher than the load required pressure to account for frictional forces and for acceleration to a desired velocity or stroke distance per unit of time. Do not use the outlet pressure at the compressor because there will be pressure drops through

the lines, valves, and other components that will reduce the available pressure at the cylinder. If there is a significant difference in the force requirements between extension and retraction, then the use of a dual pressure system should be considered to save energy. This operating pressure at the cylinder is the value used in the Compression Ratio (CR) calculation for the formulae outline below when calculating peak air flow demand. The CR factor in the equation determines what the free air requirement is for a given air

flow demand. Again, lpm (cfm) refers to compressed air flow (displaced volume) in the cylinder and Nlpm (scfm) refers to air flow at standard conditions.

The stroke times or speed of the cylinder extending and retracting are important factors in calculating the peak air flow demand in nlpm (scfm) and this assists in calculating what the possible cycle rate could be. The
