Watts It All About

It began well before 1994, but an event from that spring stands out as a turning point in my understanding of the need for energy awareness when designing or working on fluid power systems. I had been invited to assist in specifying a chiller for a hydraulic system at a facility in Claremont, N.H. There were five molding machines, each accompanied with a ten-ton chiller to cool the hydraulics. Business was good, and the company was purchasing a sixth machine but wanted to purchase the required chiller locally. The chiller company was unfamiliar with hydraulics and wanted me to listen in to be sure they were getting and giving sufficient information to properly specify the chiller. I was informed that the existing chillers were at maximum capacity and were inadequate in the hot summer months.

Each hydraulic system had a 40-hp (30-kW) and a 60-hp (45-kW) electric motor driving fixed displacement pumps. A ten-ton chiller is driven with a 10-hp (7.5-kW) motor, and a 5-hp (3.7-kW) motor was used to drive a pump, sending the chiller fluid through a coil in the reservoir. This brought the total power consumption to 115 hp (86.2 kW).

Chillers are rated in refrigeration tons. The term is based on the amount of cooling to be expected from a ton of ice. A one-ton chiller rejects 12,000 Btu’s per hour. Each hydraulic system was releasing 120,000 Btu’s per hour into the New Hampshire air.

At first I thought there was something in the process that required this amount of cooling, but I soon realized that it was the hydraulic system itself that was generating the heat. Of the 115 hp (86.2 kW), 62 hp (46 kW) was used to either generate or remove heat. No one had associated the kilowatts entering through the electrical panel with the 600,000 Btu’s per hour that were being wasted. It was simply understood to be the cost of doing business when using fluid power.

Someone in our industry had designed this inefficient hydraulic system. The unwitting customer had bought from the lowest bidder without asking or being informed about the cost of ownership. I determined that I was going to do my best to design systems that were as efficient as I could make them and to help customers and fellow fluid power professionals expect the same.

My association with the International Fluid Power Society gave me a forum to express my ideas and concerns. I was given an opportunity to write a series of articles for the Fluid Power Journal, which I compiled under the title “Watts It All About.”

Now, I am honored to have been asked to host a blog for the Journal using that title.

Fluid Power Electronic Controls Specialist (ECS) Certification Re-released The IFPS Certification Committee is proud to release a revised, enhanced, and fine-tuned version of the ECS. The IFPS defines a Fluid Power Electronic Controls Specialist as an individual who analyzes and designs systems, selects components, and instructs others in operations and maintenance.

This ECS certification is designed to review and test understanding, specification, and application of the full breadth of electronics used in the fluid power industry from simple sensors and limits to HMIs, controllers, and networks. It includes a brief review of applicable pneumatic and hydraulic principles, as well as in-depth examples of the electronics for both mobile and industrial fluid power equipment.

Workplace Complacency Are We Looking at Safety From the Wrong Angle?

Having worked with many industry groups over the past 25 years as an association chief executive and more recently, as an entrepreneur in the marketing-communications arena, I’m fortunate to have been exposed to dozens of industries. Some included industrial manufacturing and distribution, financial, aviation, utilities, healthcare, chemical, and construction. All share a common goal: keep employees safe, healthy, and productive so the company excels.

There are countless programs in place to learn and reinforce safety education: seminars, presentations, videos, delivered both online and

in-person. (Disclaimer: our company provides many of these deliverables for our clients.) Many are effective, and yes, these efforts save lives and keep people safe. However, every year there are still thousands of deaths and millions of injuries due to occupational accidents. And this has a tremendous impact on business: according to J. Paul Leigh, Center for Healthcare Policy and Research and Department of Public Health Sciences, UC Davis Medical School, approximately a quarter of a trillion dollars is spent on workplace injuries and illnesses annually, larger than the cost of treating cancer.

Malone and Lepper point out that there are numerous factors that can increase intrinsic motivation: Challenge – the pursuit of goals that have a personal meaning; Curiosity – the element of surprise attracts one’s attention; Control – the ability to control one’s learning environment comes by being given choices, which lead to meaningful outcomes; Fantasy – the ability to create mental images of situations not actually present; and Interpersonal Motivations – cooperation, competition, and recognition.

Each of these factors are personal and have very little to do with the carrot on the stick, if at all. In fact, they speak more to a common activity the majority of our population does: video gaming.

Statistics show that nearly 60% of us play electronic games on a daily basis, almost evenly split male versus female. The average age of a gamer in 2015 is 31. In addition, 74% of K-8 teachers are using digital games in the classroom. Perhaps it’s time to embrace this technology in the workplace, for the benefits could be astounding.

Intrinsic motivation is the key to better safety in the workplace, and for that matter, probably everything else. If an activity incorporated some element of intrinsic motivation to the existing extrinsic approach, eyes may open a little wide given the personal connection to the task at hand. Could the missing element be video games? I believe it’s worth a try to keep the workplace safer for all.

Something more, something different is clearly needed. Employee engagement is already at an all-time low; somewhere around 70% of workers are disengaged from their work in general, including training aspects. And Millennials, who are even less enthusiastic about traditional teaching methods than previous generations, will comprise 75% of the workforce by 2025. Yet, Millennials are not going to all show up ten years from now, they are already becoming the majority of today’s workforce. So what does this mean for the workplace environment in regards to the success of safety programs?

It means something has to change, and soon. Workplace complacency and disengagement is a recipe for disaster.

Recently, I read a psychology brief describing the differences between extrinsic and intrinsic motivation. Through extrinsic motivation, we perform a specific behavior or task, or engage in an activity, to earn a reward or avoid punishment. Examples include competing in a contest to win an award; studying hard to get good grades; keeping curfew to avoid being grounded. But what happens when the behaviors or tasks are the same day-in and day-out and we still get the carrot, regardless of our effort? The carrot is a little less sexy over time, and achievement is a little more difficult to attain. Maybe this is behind some of the lack of engagement we see in the workplace?

On the other hand, with intrinsic motivation, we perform an action or behavior because we enjoy the activity itself. We’re not doing it because we’ll be rewarded if we do, or punished if we don’t, but rather we do it simply because we enjoy the activity.

In the publication, “Making Learning Fun: A Taxonomy of Intrinsic Motivations for Learning,” authors Thomas W. Malone (Xerox Palo Alto Research Center and MIT) and Mark R. Lepper (Stanford University) define an activity to be intrinsically motivating if “people engage in it for its own sake, rather than in order to receive some external reward or avoid some external punishment. We use the words fun, interesting, captivating, enjoyable, and intrinsically motivating all more or less interchangeably to describe such activities.”

This technical session will explore system design using pump controls for various system applications. The pump controls will vary from the simple to the most complex pump control offered by today’s major hydraulic manufacturers. The controls discussed will include simple fixed-volume pumps using pressure controls, up to and including variable-volume pumps using pressure compensation, load sensing, horsepower limiting, and proportional flow and pressure control. JEM Technical John and Sheryl Menge founded JEM Technical in 1984, and in the beginning, the company was a factory representative for hydraulic valve manufacturers.

The company soon became an expert in the application of cartridge valve technology and partnered with Hydraforce as a key supplier for the Minnesota and Dakotas regions. By 1995, the company had invested in its own manufacturing – equipment to manufacture manifold blocks for use with the cartridge valves to supply custom manifold designs.

Today, JEM is known for its custom manifold and cartridge valve solutions, operating on a common campus in the western Minneapolis suburb of Orono with over 75,000 square feet of space for manufacturing, warehousing, assembly, test, and business operations. In 2012, the company opened a facility serving the central provinces of Canada based in Winnipeg, Manitoba. In 2013, the Controls Division was launched, focusing on complementary electronics for its hydraulics solutions. Spring Regional Meeting Dates Announced REGISTER TODAY! NFPA will be on the road again this spring hosting regional meetings in both the Detroit and Minneapolis areas. As always, NFPA Regional Meetings are free and open to members and non-members.

The Detroit Regional Meeting, scheduled for Wednesday, March 30, 2016, will again use the facilities at Macomb Community College in Warren, Mich., which will also be the site of the Detroit Fluid Power Challenge championed by Master Pneumatic-Detroit. Attendees are encouraged to come early and watch 44 incredible teams of 8th graders build fluid power devices. Tom Zobitz, formerly of Hallite Seals and now with Value Selling Associates, is a special presenter for the Detroit meeting and will present on Competitive Differentiation in a B2B sales environment. Energy Efficient Fluid Power Conference Will Return at IFPE 2017

The Energy Efficient Hydraulics and Pneumatics Conference (EEHPC) is an event co-sponsored by NFPA, the FPDA Motion & Control Network, and the International Fluid Power Society. It has been held three times: in 2011, 2012, and 2013. Each time, content has been targeted to engineers and technicians in fluid power’s customer markets who do not fully understand the design concepts critical to developing efficient fluid power systems and the diagnostic and maintenance techniques essential to keeping those systems operating at peak efficiency.

Plans are now underway to organize the next EEHPC in conjunction with IFPE 2017. Two volunteer committees—one focused on a hydraulics track chaired by Dean Houdeshell of Danfoss Power Solutions, and one focused on a pneumatics track chaired by Tom Wood of Bimba Manufacturing—are hard at work assembling a schedule of educational activities focused on the concepts and techniques that can either result

in significant energy savings for companies that use hydraulics or pneumatics, or otherwise make fluid power a more competitive technology choice. Envisioned topic areas include Best Practices in Energy Efficient Fluid Power Standardized Practices in Fluid Power Systems Assessing Fluid Power Systems for Energy Efficiency Improvements Innovative Application of Energy Efficient Fluid Power Practical Techniques for Energy Efficient Fluid Power Systems Future Challenges in Energy Efficient Fluid Power Emerging Solutions in Energy Efficient Fluid Power Watch for future updates as the program comes together. The latest data published by the National Fluid Power Association shows industry shipments of fluid power products for December 2015 decreased 15.6% compared to December 2014, and increased 2.2% when compared to last month. Mobile hydraulic, industrial hydraulic, and pneumatic shipments decreased in December 2015 when compared to December 2014. Rocky Phoenix CFPMHM, CFPMHT

Rocky Phoenix, CFPMHM, CFPMHT, has been involved in the fluid power industry for the past 10 years with Open Loop Energy working within the mining industry. He earned an Associate Degree in Industrial Drafting and Design, raced motorcycles professionally (Super Bikes), and earned his private pilot license (single engine land and glider ratings). His previous work experience includes 17 years in the motorcycle industry and then 15 years in the automotive industry. He is a member of the IFPS 2016 Board of Directors.

How did you get started in the fluid power industry?

I moved to Northern Nevada to be in a rural setting after living in Seattle, Wash., for 35 years. A chance application for a position with Open Loop Energy in Winnemucca, Nev., as a technician in their company dealing primarily with the mining industry introduced me to the fluid power industry.

Q

How and why did you get involved in the IFPS, and what have you gained professionally and personally?

Our company (Open Loop Energy) understands and endorses the importance of certification through the IFPS, and certification is highly recommended. My certification was earned early in my career at the company and has helped me understand and grow within the industry to better help our customers.

I am definitely a late bloomer in fluid power. I became involved with the IFPS because of this “new” career and earned certification as a Mobile Hydraulic Mechanic and as a Mobile Hydraulic Technician to further my knowledge of fluid power. My certification has helped me, as a customer service representative, to better answer questions and help our customers solve problems. I am currently volunteering on the IFPS Board to help further education and knowledge.

Why did you pursue certification, and how has it helped your career?

Early in my career, I saw the value of certification, which allowed me to show my dedication and passion for fluid power. The certification has helped me become a more valuable employee within the company because I am able to assist our customers with more knowledge and professionalism.

I’ve learned how dedicated and passionate people are in this industry, and how far I have yet to go!

Well, I’m not a Tarot reader, but judging by human inclination to make bigger and better machines and projects, I would anticipate a larger need for fluid power…but with more electronic integration.

My advice is to immerse yourself in education and training for this field, and don’t look back!

Most of my hobbies involve mechanical projects, i.e. vintage aircraft and motorcycling and cars. Currently I fly an airplane that I rebuilt, and I drive a 1964 VW Beetle that I rebuilt. Of course I still have a soft spot for our two standard poodles, too.

What a nice guy I am! Seriously, they might be surprised to know that I worked for the Seattle Ferrari Dealership as a Master Technician for nearly 15 years and had training in Italy at the factory.

January 2016 – Slowing economic growth in China continues to spook financial markets. Manufacturing activity in China has now contracted in 12 of the past 13 months, and the Shanghai Stock Exchange Composite Index has fallen nearly 43% since the bubble peaked on June 12, 2015.

Moreover, fourth-quarter real GDP is expected to fall from the 6.9% growth rate observed in the third quarter, which was already viewed suspiciously. For 2016, the outlook is for 6.4% growth in real GDP. Industrial production grew 6.2% year-over-year in November. While that represented a rebound from the 5.6% rate in

October, it continued to be a deceleration from the 7.9% pace in December 2014.

Worries about global growth, of course, go beyond China. For instance, the Markit Emerging Markets Manufacturing Index has contracted for nine straight months, with many nations citing falling new orders and production for much of 2015. Along those lines, the World Bank reduced its estimate of global GDP growth for 2016 from 3.3% in its June report to 2.9%, mainly on fears that slower growth in several of these nations will spill over into more developed economies, including the United States.

Indeed, the Markit U.S. Manufacturing PMI fell to its lowest level since October 2012, and we have already seen U.S.-manufactured goods exports decline by at least 6% year-to-date in 2015 as firms have struggled with global headwinds through the first 11 months of the year.

A fair share of the challenge has stemmed from the strong U.S. dollar, which has appreciated more than 25% since June 2014.

Reduced commodity prices have also wrecked havoc on the manufacturing sector, particularly in North America, which had, up until recently, benefited from significant increases in production. The RBC Canadian Manufacturing PMI fell to its lowest level in the survey’s five-year history, down from 48.6 to

47.5. Indeed, manufacturing activity in Canada contracted in nine of the 12 months of 2015, illustrating the extent of the weaknesses over the past year. Meanwhile, the price of petroleum fell to levels not seen since 2003, the result of a stronger dollar and weaknesses in China. The price of West Texas intermediate crude oil briefly fell below $30 per barrel on January 12.

In the larger context, the current price is off more than 70% since its recent peak of $107.95 per barrel on June 20, 2014.

Still, even as the global economy remains quite challenged, we continue to see manufacturing activity expand ever so slightly internationally overall. The J.P. Morgan Global Manufacturing PMI edged slightly lower, down from 51.2 in November to 50.9 in December.

Growth in the sector worldwide slowed across 2015, with the headline index generally lower after peaking at 51.9 in February. The most recent easing in the data reflected slower growth in new orders, exports, and output. Employment picked up a little, but hiring remained soft.

The European economy continues to move in the right direction overall, even amid global challenges. The Markit Eurozone Manufacturing PMI increased to its highest level since April 2014. Most of the key indicators were higher for the month. Improvements in the

headline index were pushed higher by better manufacturing activity in Germany, which notched its best reading since August. Nonetheless, industrial production fell 0.7% in November. Production in the sector rose 1.1% over the past 12 months, down from a 2.0% pace in October. Reduced energy production pulled output lower, with capital goods and consumer durables activity also down for the month. On the positive side, the unemployment rate declined to 10.5% in November, its lowest rate since October 2011.

Manufacturers are seeking quick action by the Senate on customs legislation, board nominations for the U.S. Export-Import (Ex-Im) Bank and trade status for Kazakhstan, while seeking forward movement on the Trans-Pacific Partnership (TPP). Trade negotiations with Europe and on environmental goods are moving forward, as are policy changes in China and India.

Oil Rig Top Drive Knocking Noise in the Pump

GOLD MINE CRUSHER WITH ERRATIC PRESSURE PROBLEMS

A drill rig operator was complaining about a knocking noise coming from his topdrive HPU. It controlled a hydraulic motor that drove a winch attached to the drive. The noise reminded me of my first car that lost a rod bearing.

I felt the noise was coming from the pump, so I had them remove and disassemble the pump. We found one piston’s brass shoe worn down approximately 1/16 of an inch compared to the other apparently good pistons. We noticed the small lubrication hole was plugged with brass, possibly from the shoe wearing down on this piston. All the other piston lubrication holes were clear, and their shoes looked fine except for quite a few scratches on their face. The scratches were probably caused by the one piston’s wear material.

We checked the filters and found everything in good working order with the elements having been recently changed before the noise developed. There was a nick in the housing O-ring, Why would only but it didn’t leak when re-assembled. The HPU was a simple one piston fail tank, pressure-compensated piston pump, safety relief, proportional valve, brake valve, and motor. while the others

The gold mine power unit where the side of the pump blew out had a relief valve installed that had the inlet and outlet reversed, taking the pilot relief out of the circuit. Without a drain, the main relief would not open, causing an unwanted pressure spike that blew the side out of the pump. Sun, Parker, and Eaton all over the years have produced relief valves where the pressure inlet comes into the side and out the bottoms, as well as units that have the inlet in the bottom and out the side.

It’s so important to verify which ports on the manifold or housing are inlet and outlet, and that the screw-in cartridge matches the same configuration.

Bolt Tensioning Device at Power Station Improves Safety and Usability

Two major power stations in South Korea have installed Technofast’s hydraulic CamNut EziJac bolting system, reducing production downtime and improving safety levels for their maintenance engineers.

Park Jong Geun, general manager of the Technical Solutions Team at Korea’s East-West Power (EWP) Company based in Seoul, said the system had been successfully utilized on the steam turbine casings at both the company’s Dangjin and Donghae power stations.

In a letter to Technofast, Mr. Park explained that by installing the CamNut EziJac system, his maintenance team had been able to dramatically shorten the maintenance and upgrade times, reduce downtime, as well as increase production at both locations. He went on to say that by changing from the previous, outdated heating method of loosening and tightening the bolting on the turbine casings, they have also improved the safety of their maintenance engineers.

With the old heating method, the company couldn’t carry out simultaneous operations and needed many hours to heat up and cool down the bolts, as well as for measurement of the elongation. Mr. Park explained that this method could also cause serious damage to the components due to their exposure to excessive heat. But, by adopting the CamNut EziJac system, the maintenance engineers were able to loosen and tighten the nuts simultaneously and avoid thermal stress and heat deterioration of the bolts.

He said that by installing the Technofast system, the power company has drastically reduced the number of downtime days lost, plus increased the reliability, production, safety, and usability of the power plants. At the number-one unit at the Dangjin steam turbine power station, Mr. Park said the company was able to reduce downtime by two days, equating to 840 million Won (US $700,000 approx.) per year. On top of that, the company was able to save 100 million Won (US $85,000 approx.) due to the lifetime extension of other material, due to no thermal stress.

Mr. Park said the company was able to reduce downtime by two days at the Donghae thermal power station, saving 440 million Won (US $374,000 approx.) per year. Again, the company was able to save another 100 million Won (US $85,000 approx.) due to no thermal stress on other material.

Based upon these results, Mr. Park said management will continue to install the systems on the company’s other turbines, valves, and other applications, and recommends the same hydraulic bolting system to other steam plant operators.

The Dangjin coal-fired power complex (4,000 MW) is a core operating site and one of the most eco-friendly plants built in Korea. Eight units are currently being operated in the complex to provide sustainable energy to the metropolitan area, while the Donghae coal-fired power plant (400 MW) is said to be the world’s largest anthracite/CFBC (Circulating Fluidized Bed Combustion) power plant.

Technofast’s Founder and CEO, John Bucknell, said he has had similar glowing endorsements from other industrial users of the company’s hydraulic bolting system. He describes the system as a compact, affordable, and efficient bolting system, which is simple, safe, and easy to use, and 8 to 10 times faster than conventional bolt heating.

Mr. Bucknell explained that a bolt-tensioning tool normally pulls on the bolt threads protruding above the regular hex nut and then screwed down to retain the loads induced by hydraulic operation of the tool. “However, with no available thread, the CamNut system performs as the connection to the bolt for the operation. Its integral collar expands to take up the bolt’s elongation under force and retains the load when the hydraulic charging pressure is released.”

He said the company used 32 3.1/2 CamNuts with four EziJac tensioners on the LP turbines at the larger Dangjin power station, while at the Donghae power station, Technofast installed 68 CamNuts on the horizontal flange bolts, ranging from 6"to 4".

Mr. Bucknell went on to explain that overhaul and maintenance schedules at power stations accommodate many different operations being performed concurrently or sequentially, with bolting a major operation requiring clear access, which often excludes other activities taking place. “It is one of the first and one of the last procedures in maintenance scheduling, and so it is important to reduce the time taken to unbolt and bolt the turbines as much as possible.”

He said the operators of the turbine, EWP (Korea), were delighted with the installation, with the turbines bolted up in only a few hours.

“Normally this would take over two days to complete, as they would have to allow for heating, cooling, re-measuring, and some repeating of this process for adjustment of bolts, which were not to the specified elongation.”

He added, “They were especially pleased with the accuracy of the hydraulic bolt tensioning and how quickly adjustments could be made.”

Mr. Bucknell said bolting applications, such as gas and steam turbine main joints, valve bonnets, and steam supply flanges, rarely have bolts that have sufficient stud length or available room around the nut area to allow engagement of any type of hydraulic bolt tensioner.

“Instead, Technofast’s system replaces standard hex or round nuts with a CamNut, which provides connection to the bolt, attachment for a hydraulic bolt tensioner, and a rigid platform to accept the reaction from the tool.”

According to Mr. Bucknell, the user-friendly CamNuts are fast to install and remove, and require little physical effort. “They are ideal for situations with short bolt grip length and where space for tooling is restricted.” He said by installing the CamNut system, there is no longer any need to replace expensive studs to provide

sufficient grip length to be able to use hydraulic tensioning methods.

Designed for extreme situations and adverse conditions, the system can achieve reliable, precise tensioning the first time, all at a minimal cost. They are designed to operate in temperatures from -40°C up to over 650°C, and where simultaneous tightening of bolts and even joint/gasket compression is required.

By removing the risk of strike and punch point injuries caused by other tightening methods, the CamNut system is ideal for regular maintenance requiring repeated adjustment or removal of nuts, especially where speed of operation is essential and where bolts are of a large diameter.

“We see ourselves as the providers of the ultimate solution for many of these age-old bolting problems, where we can install systems that safely deliver efficient and accurate outcomes,” said Bucknell. “This is especially relevant for power generation equipment, where reduced outage time means that the plant can be producing and earning much sooner.”

A Planned Outage SPURS AUNIQUE APPROACH FORTURBINE MAINTENANCE By Steven Beddick, Moog Inc.

When power plant managers realized their scheduled window for a steam valve outage was challenging, engineers came up with a new tactic for servicing a dozen actuators and steam valves in less than 12 days.

Steam valve actuators are large pieces of technology, each measuring approximately 2.4 meters in length, 1 m. in diameter, and weighing 1,350 kg. Maintenance is not easy due to the size of the actuator, but a short outage window for maintenance created an even bigger challenge for engineers at the Dominion Virginia Power’s 585-MW Virginia City Hybrid Energy Center (VCHEC). When you produce electricity to power nearly 150,000 homes, you cannot afford any delays or additional downtime. The plant’s two Foster Wheeler boilers create the energy to run a 688-MW steam turbine made by Toshiba.

According to Toshiba’s recommended maintenance schedule for the VCHEC’s turbine, plant managers are expected to conduct a “steam valve outage” every three years to assess the condition of the turbine’s actuators and valves. In 2015, after three years of operation, plant managers scheduled an outage to inspect, among other things, the turbine’s steam valves. It was the first outage of its kind at the plant. The VCHEC’s managers realized the 12-day maintenance window was a tight schedule within which to affect maintenance on such large actuators.

bine at multiple set pressures and may be reheated or recycled as part of the process.

There are also critical stop and vent functions to prevent turbine over-speed, or to simply facilitate a controlled shutdown. The Toshiba steam turbine required 12 steam valves to perform these functions, all equipped with Moog hydraulically operated actuators. Four are control valves; eight serve as “stop” valves.

Unlike the control valves, which are constantly moving back and forth to regulate flow, the stop valves open and close for long periods of time. In turn, actuators control the opening of the valves via circuits that determine the

for a complete overhaul.

This strategy allowed the work to be performed in parallel, compressing the overall schedule.

Preparation

Moog developed repair kits for each actuator, and orders were placed to allow leadtime for non-stocked items. Safety stock was also established as a safeguard to ensure availability of an actuator in case one of the working actuators had abnormal wear characteristics requiring parts not included in the kits.

To carry out an on-site test of the actuators and valves, maintenance engineers needed hydraulic power. However, it was determined that when the turbine was shutdown, there was no hydraulic power to draw from. To overcome this, Moog designed and built a portable hydraulic test cart with an integral hydraulic power unit (HPU).

Once the outage began, the customer removed the steam valve assemblies from the turbine with the assistance of a rigger. The actuators were then removed from the steam process valves and either staged in the turbine hall where the site work was to be performed, or loaded on a dedicated “hot shot” truck for delivery to the Moog factory.

When conducting maintenance at a plant, the steam valves themselves are very large and traditionally rebuilt at site, and the actuators are often sent to the OEM’s repair facility for repairs and refurbishment. But the turnaround time for refurbishing a large number of actuators off-site using a traditional approach would have derailed the maintenance schedule for Dominion’s VCHEC. So Toshiba America Energy Systems asked Moog, the maker of the turbine’s actuators and valves, to assess the situation.

A Hybrid Approach Moog worked jointly with Toshiba and VCHEC to develop a plan to meet the 12-day outage window. A hybrid approach was chosen, refurbishing some units at the site, while overhauling the remainder in Moog’s factory. The physical location of the actuators made it difficult to perform any meaningful inspections while the plant was operating. As the actuators in “stop” service were not exposed to the degree of travel and wear as the control valves, the team scheduled the actuators for site refurbishment. The four control valves were to be sent to the factory

Moog sent a two-person field crew – consisting of a field service engineer and technician – to refurbish the eight actuators on-site. All servo valves on the actuator were sent back to Moog’s factory and given expedited service.

This process ensured the servo valves were back on site within three days. During this time, the on-site field crew replaced the seals and the consumable control-related components. Internal cylinder bore surfaces were inspected with a boroscope to minimize disassembly.

Once the servo valves were reinstalled on the actuator, the crew used the test cart to confirm the safety failsafe functionality and internal leakage rate (to ensure the seals were working).

The technicians ran the actuator through several full-stroke cycles. Once each actuator was cleared for operation, the rigger installed the steam valve and put them back into place on the turbine.

Factory Overhaul The field crew sent the four control valves to the Moog factory for overhaul. To meet the outage window, two shifts were deployed. These units went through Moog’s exacting overhaul program and, when completed, each was tested to the same specifications and used the same procedures as when the new Toshiba turbine was delivered several years earlier. The factory

overhaul process replaces bearings and replaces or refurbishes rods, where a field refurbishment is limited to seals and soft goods.

Meeting the Deadline The field crew completed its work at the VCHEC in ten days. The factory completed the overhauls in eight days. The unique approach to send some units to the factory and refurbish others on-site provided the optimum balance of speed, performance, and quality. IMI Critical Engineering Produces Turbine Bypass Valve in India IMI Critical Engineering, a global specialist designer and supplier of critical valve solutions, has manufactured a turbine bypass valve for a 1,050-MW supercritical thermal power plant, the first of its kind ever produced in India. IMI CCI Japan, part of IMI Critical Engineering, was approached by a Japanese engineering, procurement, and construction (EPC) company to work on the project. The contract required IMI CCI Japan to supply eight sets of low-pressure turbine bypass isolation and control valves, each with a capacity of 1,050-MW. While the assembly and testing of the turbine bypass valves was undertaken at IMI CCI Japan, IMI CCI Sri City was chosen as the manufacturing facility for the valve body (including all welding and de-superheater), fully machined internals, and the bonnet. Aerospace and Defense (A&D) innovation funding has declined sharply since 2009 with independent research and development (IRAD) spending down 26.5% and Department of Defense (DoD) innovation spending down 21.1%.1 However, according to Deloitte’s Aerospace Innovation – A New Dawn report, despite the challenging environment in today’s sector, A&D companies are taking new approaches to innovation. By incorporating new partnerships, rapidly commercializing core technologies, and collaborating with thought leaders in ideation, companies are forging ahead in innovation, resulting in increased revenues and the avoidance of disruption from new technologies.
