offers to its youth—dedication, commitment, team work, loyalty, etc. The board of directors was excited, and we formed a small group of folks with tons of Boy Scout experience and current involvement (and one dedicated female, the up and coming 2015 IFPS president!). This subcommittee has worked tirelessly by volunteering time and resources, expertise, and contacts to present the Scouts with a Fluid Power Merit Badge, which is currently being processed for consideration and formal approval by the organization. If we can bring fluid power awareness to kids in this age group, we can equip them with the kinds of questions that could push fluid power into the high school curriculum. If we can reach high school students, they can enroll in their college programs targeting the courses that will educate them to excel in a fluid power profession. If we can reach current college students, we can help those who may be struggling with choosing a career path, or struggling financially, with classes along that line. If we can reach nonfluid-power professionals, we can equip them with education and skills they may be looking for to change paths or simply improve their current market value. If we can reach homebound military veterans, we can show just a portion of our gratitude for their service by offering financial assistance in improving their private-sector job skills. If we can reach any of these folks the way that we have reached and continue to reach you—our members—with awareness, recognition, education, and certification, then they can have a powerful impact on the potential of the fluid power industry. They can change the world. Over and over again, we see the door of opportunity opening up to shine more and more light on the wonders and benefits that fluid power has to offer to folks everywhere who otherwise would suffer with little or no knowledge of all they could achieve with fluid power. And none of this would be possible—zero doors would be found open—without you, the coming-together of fluid power professionals striving for more and more and more. What can we give to the world of industry? More, more, MORE! This is why I do this. This is why I volunteer to help. This is why I keep my membership current. It’s why I get and maintain my certifications. It’s why I’m grateful. And it’s why I am able to share my experience with each of you. As we reach out to you—and we will not stop reaching out to you!—I invite you to reach out to each other. Reach out to us and share your experiences, your talents, even your criticisms. SCOTT SCHILLER Tobul Accumulator Inc. Scott Schiller has been named field sales and service engineer, assuming overall responsibilities for sales and service for industrial/fluid power distributors and OEMs. He brings 14 years of hands-on experience in electrical, mechanical, and hydraulic systems. He works from the company’s Midwest sales and marketing office in Racine, Wis.
JAMES COPELAND Thompson Pump and Manufacturing Co. Inc. James Copeland has been named as the company’s 2013 Branch Manager of the Year. He is the branch manager of the company’s location in Summerville, S.C., where he oversees operations and manages personnel. He is also heavily involved in providing pump rentals, sales, and support to 26 counties throughout the state. Mr. Copeland joined the company in 2003 as a shop mechanic.
ASTRID MOZES Eaton Astrid Mozes has been named Hydraulics Group chief technology officer. She will apply her technical and market expertise to develop hydraulic product solutions that address the latest customer challenges and inspire global hydraulic innovation. Ms. Mozes joined the company in 1990 and has held positions in sales, marketing, product management, business development, and strategic planning.
JOSEPH DEMARTINO LMI Aerospace Joseph DeMartino has been named COO. He is responsible for day-to-day Aerostructures operations, for achievement of the company’s operational goals, and application of operational excellence. CAN EMPLOYERS MOVE THE NEEDLE ON AMERICA’S MENTAL HEALTH?
Ways Your Leaders Can Get Started

ince we spend a significant chunk of our waking hours at work, employers are in a prime position to make a difference in America’s collective mental health. Because of the large role they play in employees’ lives, employers can be a first line of defense in keeping mental health issues from taking root, and can also play a pivotal role in helping individuals who suffer from depression and anxiety cope and recover.

MAKE SURE PEOPLE CAN ACCESS RESOURCES ANONYMOUSLY.
Because studies show that 86% of employees are unwilling to discuss their condition with workmates, provide workplace resources—including a mental health policy, wellness program, and intranet materials—that can be accessed anonymously. Whether available via an organization’s intranet or downloadable in the form of a smart-phone app, these resources must be both practical and evidence-based. To accommodate different learning styles, multi-media delivery would be optimal.
MAKE IT EASY TO SEEK HELP IN PERSON, TOO. Leaders can promote the availability of Employee Assistance Programs and provide regular stories of how these services have helped others. They should also consider how peer support programs could be created so that every team member has a trusted colleague who can provide support and practical advice on mental well-being strategies. (Think of these mentors as “mental health first aid officers.”)

PROVIDE A LIST OF COMPETENT MENTAL HEALTH PROFESSIONALS.
A big regret for depressed individuals is that they didn’t get an accurate diagnosis and treatment plan earlier. One reason people delay getting treated is because it can be very difficult for a depressed person to make a decision regarding what kind of professional they need to see. If companies assemble a panel or list of suitable mental health professionals that employees can feel comfortable going to when they need assistance, that’s a big help.

PROVIDE WAYS FOR EMPLOYEES TO GET EXERCISE.
According to the Mayo Clinic, a 30-minute brisk walk improves your mood, so consider incorporating exercise into the workday. Have walking meetings rather than sitting meetings. Encourage people to get outside and, if possible, walk in nature at lunchtime or during breaks. Form an office softball league!

OFFER TOOLS TO HELP EMPLOYEES DEVELOP MENTAL RESILIENCE.
Employees with a positive mood are 31% more productive, sell 37% more, and are 300% more creative. Clearly, it’s good for your company’s health, as well as your employees’ health, to help them develop mental resilience. You can help them by teaching time management and stress management techniques. Perhaps you could even
offer periodic classes on meditation, yoga, or tai chi to encourage the pursuit of inner peace! And whenever possible, be generous with flextime and time off to help your people switch off, relax, and regenerate.

And of course, ensuring your employees are doing work that is truly engaging and that they actually like to do is great for companies, too. Employers need to be very careful how they address employees who are struggling with a mental health disorder. The most important thing leaders can do is to constantly display a caring, compassionate attitude. U.S. TRADE DEFICIT, 2005-2014 (in Billions of Dollars, Seasonally Adjusted)
Global Manufacturing Update September 12, 2014 – Net exports have been a drag on the U.S. economy so far through the first half of this year, with manufacturers continuing to experience sluggish sales growth in international markets. With that said, the U.S. trade deficit narrowed a bit in July to its lowest level in six months, with growth in goods exports outpacing growth in goods imports. couple years ago. Another positive note was the fact that each of the top-five trading partners for U.S.-manufactured goods experienced increases in manufactured goods exports year-to-date relative to the same time frame last year using non-seasonally adjusted data. Along those lines, manufacturers worldwide saw modest growth, with a slight improvement from the month before. The J.P. Morgan Global Manufacturing Purchasing Managers’ Index (PMI) rose marginally, up from 52.4 in July to 52.6 in August. The good news is that this marks the 21st straight month of expanding activity globally; yet, it is also clear that the pace of growth has not changed much this year. Still, manufacturing activity in August expanded in 9 of the top 10 markets for U.S.manufactured goods, an improvement from just five markets in May. Nonetheless, the data also shows signs of softness, most notably in Europe and in China. Real GDP in the Eurozone fell 0.2% in the second quarter, with recent industrial production and retail sales data trending lower, as well. The Markit Eurozone Manufacturing PMI declined from 51.8 to 50.7, its lowest level since July 2013, when Europe was just emerging from its deep recession. Still, the economic health of various European nations varies widely, ranging from deteriorating activity in France to relatively robust growth in Ireland. For its part, the European Central Bank has once again lowered interest rates in hopes of spurring more economic activity and additional lending. With these actions and slow growth in Europe, the euro has depreciated against the dollar, down from a recent high of $1.3924 for one euro on May 6 to yesterday’s close of $1.2921 on September 11. Meanwhile Chinese manufacturers have reported expanding levels of activity for three straight months (June to August), which by itself is progress after starting the year with five months of contraction. However, the HSBC China Manufacturing PMI declined from 51.7 to 50.2, or just barely above neutral, with decelerating levels of new orders, output, and exports. Moreover, while real GDP in China picked up slightly from a yearover-year price of 7.4% in the first quarter to 7.5% in the second quarter, we expect to continue to see an easing in growth rates moving forward. We have also seen decelerating rates of growth— albeit still healthy ones by our standards—for industrial production, fixed asset investments, and retail sales. Slower growth in China has also helped to pull down overall manufacturing activity in the emerging markets. U.S. trade talks continue this month with both Asia-Pacific nations and Europe, while the
World Trade Organization seeks to move forward both trade facilitation and environmental goods discussions. Domestically, a range of trade and international financing legislation awaits action, including the reauthorization of the Export-Import Bank of the United States, whose charter expires on September 30. S
teve Skinner has published Hydraulic Fluid Power – A Historical Timeline, a book that takes a light-hearted trip through the history of the power-transmission medium from its initial development at the end of the 18th century up until the modern day. As a technology, hydraulic fluid power has been around for just over 200 years. Largely unnoticed, however, by the general public, it operates unseen and often unheard in the background of all our lives. Every time we travel by land, sea, or air, in some way or another we make use of its flexible and precise control. It helps build our roads, harvest our crops, organize our warehouses, and dispose of our rubbish. It’s involved in the production of our morning paper and our bedtime book, not to mention all of the glass, wood, concrete, metals, plastics, and textiles we come across in between. It provides us with thrills on our theme park rides and can even raise sunken ships from the sea. The story of its evolution is a fascinating one, not just from the point of view of the technology itself, but also its countless applications in just about every field of engineering. Many of these applications we think of as modern, but in fact the Victorians had excavators and the Edwardians had virtual reality rides all powered by hydraulics. Since its opening in 1894, London’s Tower Bridge has relied upon hydraulics to
raise and lower its 1,200-ton bascules. Several cities in the UK and abroad also had extensive high-pressure hydraulic distribution networks with hundreds of miles of pipes supplying thousands of machines, and the last of these survived until 1976. BIG TIRES USE INTELLIGENT CONTROL FROM SUN HYDRAULICS
T
he employees at Hedweld Engineering Pty Ltd., based in NSW, Australia, have designed their new TH15000 tire handler to be heavy duty with a narrow profile that would be suitable for a normal workshop environment and also meet the demands of the many mine operators and mining service companies that maintain these enormous material-moving vehicles. Custom Fluidpower (CFP) has a team of Mechatronics engineers at its New-castle NSW branch that worked with Hedweld to specify, design, build, and provide the entire manipulator control system comprised of Sun Hydraulics’ valves, manifolds, High-Country Tek (HCT) controllers, touch-screens, and a two-way, multi-channel radio remote unit that allowed them to turn concept into reality. Keeping this mobile hydraulics system light, compact, and easy to service while maintaining precision handling of the giant tires within the confines of a standard workshop bay is highly dangerous, complex, and demands precise controllability that could only be met by the use of Sun’s cartridge valves and HCT controllers on all operational functions on this project.

Each machine uses four main integrated manifold packages with 36 Sun proportional valves and multiple Sun check valves, while separate counterbalance valves are used with inline manifolds mounted directly on the cylinders and wheel hub motors for extra safety. The machine is entirely controlled by six main HCT DVC 710 modules that network to each other using the SAE J1939 digital standard to minimize wiring and ensure reliability. Production of this machine is expected to be several per year, and with this first project proving to be such a success, Hedweld is now working with CFP on several other machines that will use products from Sun and HCT in the future. AST ACQUIRED BY TE CONNECTIVITY LTD. TE Connectivity Ltd. completed the acquisition of American Sensor Technologies, Inc. (AST), a manufacturer of pressure and positionsensing solutions. AST will become part of the TE Sensor Solutions business unit led by President David Coughlan. SERVI GROUP EXPANDS INTO AMERICAN MARKET Servi Group, a provider of custom hydraulic systems, cylinders, and valves for the Norwegian offshore industry, will open a production facility in Houston, Tex. AVENTICS CELEBRATES 50 YEARS IN LEXINGTON AVENTICS Corp., the former subsidiary of Bosch Rexroth, celebrated a fifty-year anniversary of the opening of the Lexington, Ky., manufacturing facility. An open house was held for associates and their families, retirees, and distributors. Activities included plant tours, a company history presentation, product demos, and factory floor presentations. A ribboncutting ceremony commemorated the beginning of once again producing NFPA pneumatic and hydraulic steel cylinders in the facility. www.aventics.com

There are various standards for velocities concerning plumbing, and even if the math is truly done properly, most of the hydraulic plumbing and cylinder ports are not sized properly. This webinar will discuss these concepts using very basic math to make participants aware of these problems for future sizing of components and plumbing.

I
ndividuals wishing to take any IFPS written certification tests are able to select from convenient locations across the United States and Canada. The IFPS is able to offer these locations through its affiliation with The Consortium of College Testing Centers (CCTC) provided by National College Testing Association (NCTA).
To register for an IFPS written certification test: 1. Fill out an IFPS certification test application including your desired location by visiting www.ifps.org. 2. Submit your application with payment to IFPS headquarters. 3. Upon receipt of your application, you will be e-mailed instructions.

HOW TO KEEP OIL DRY AND CLEAN IN CHALLENGING ENVIRONMENTS By Don Foulke, Firestone Industrial Products Co.
or several dozen years, subsea hydraulic systems have relied on air springs to serve as self-contained volume compensators. Now the same technology that engineers rely on in drilling operations hundreds of feet below the sea is being used to keep oil clean and dry in challenging environments on land. Dust, dirt, and moisture will all degrade hydraulic oil, which will cause reduced efficiency, and eventually damage, to hydraulic pumps, motors, valves, and other components. Keeping oil clean and dry is a first step in maintaining an operation and reducing longterm expense. Many businesses are now using self-contained systems in environments such as saw mills and construction sites because they keep oil clean and dry much more effectively than breather cap filter systems. Subsea volume compensators are basically flexiblewalled reservoir tanks that are used to allow the oil levels to change without creating vacuum or pressure. Most of these units have been on remote operating vehicles (ROVs) used for servicing underwater cables or drilling operations. The original applications for Firestone air springs as compensators date back to the days of the original deep-diving manned submarines for oceanographic research. These systems expand or contact as the oil level goes up or down during actuation processes in hydraulic systems. It would not be possible under the sea for a traditional hydraulic breather system on an under-

water reservoir tank to allow for this volume change. There is no air, and you don’t want to mix seawater with your oil. Breather cap systems rely on filters—one on the reservoir tank to clean the air going in, and intake filters that are used between the tank and pump in the hydraulic systems themselves. However, clogged or dirty filters can cause flow restrictions that lead to pump cavitations. With a self-contained system, you don’t need any filters. The oil is kept in a flexible-walled reservoir, and the tank expands or contracts as the oil level changes. In marine applications where moisture can contaminate oil and cause a reduction of lubricity, the sea air is not given a chance to touch the oil. It’s the same situation in a sawmill; you don’t need a breather filter, which would get clogged frequently, causing negative pressure in the reservoir. We’ve found that Firestone air springs are highly effective as a pneumatic actuator in moist and dirty environments. They are used to provide force, move, lift, or press in saw mill, paper mill, construction, and agricultural applications. The longevity and durability of the products are proven in the very harsh environments that often lead to the most difficult conditions for hydraulic oil.

NFPA Success Highlights: Education Roadmap WHAT DID WE WANT TO ACHIEVE? The specific objective from our strategic plan reads: “Define a regional strategy for the development of fluid power educational resources, and use to guide fundraising and program placement.” You see, for a while now, NFPA has been funding a series of programs through our Foundation to increase the amount of fluid power that’s being taught in schools around the country. Schools apply for these grants, and a review committee evaluates them and helps decide which ones will have the greatest impact for our industry. That’s all good, but since the process is mostly driven by the quality of the proposal, and since the stronger schools are usually better positioned to submit stronger proposals, we have begun to see grants going to a smaller and smaller subset of schools. And since workforce is what
I like to call a “regional phenomenon,” adding more fluid power to schools in a Midwestern state doesn’t always help NFPA members in the Southwest or out West. So we decided that we needed a way to identify regions and schools within regions where support for fluid power education was most needed. Our shorthand way of referring to that objective was the “Education Roadmap.” WHAT DID WE DO? NFPA staff spent most of the year researching the problem. The project was led by Carrie Tatman Schwartz, and it began with an analysis of the number of fluid power end-users (using 19 NAICS codes) and NFPA members in each of the 48 continental states. Using this distribution, we split the country into 12 regions of roughly equal size measured by the

number of fluid power manufacturers and customers, not by geography. Next, we looked at the fluid power educational infrastructure that was present in each region. How many Fluid Power Challenge programs were reaching middle school students? How many Project Lead the Way high schools were teaching fluid power? How many 2-year and 4-year colleges were teaching substantial amounts of fluid power? And how many universities had research programs focused on fluid power? This is where the bulk of the investigative work came in and sometimes required hours of combing through school websites and curriculum descriptions to determine the appropriate answers. But in the long run it was worth it, because it yielded the statistics on the depth of fluid power instruction going on in each region.

WHAT WERE THE RESULTS? In many ways, the results were surprising. By going through the process, we discovered many more schools than we were initially aware of that are teaching fluid power to a substantial degree. Those schools will obviously become targets for us to build better relationships with, and we continue to seek ways to enhance the support of teaching fluid power to future engi-
neers and technicians. We were also able to develop a chart showing specific ratios of fluid power education resources to NFPA members in each region. WHAT’S NEXT? As we develop this year’s objectives and action plans for the programs that support fluid power education, we will be taking a close
look at the Education Roadmap and making some concrete decisions about where to direct them. Although admittedly comprised of some logical assumptions and estimates, the Education Roadmap is a tool that we can use to ensure that our workforce development programs benefit the widest possible crosssection of our members.
NFPA Reaches Wide Audience at IMTS NFPA participated in the International Manufacturing Technology Show (IMTS) in Chicago, Ill, on September 8-13, 2014. The IFPE Fluid Power Zone pavilion was hosted by NFPA within the Motion, Drive & Automation North America show, alongside IMTS and the Industrial Automation North America show. The companies that showcased their products included ARGO-HYTOS, Inc.; Bimba Manufacturing Co.; FESTO; HAWE Hydraulics; IC Flow Controls Inc.; Lynch Fluid Controls, Inc.; Sommer Automatic; Spectronics Corp.; Thermal Transfer Products; Tobul Accumulator, Inc.; and Wandfluh of America, Inc. The Zone helped exhibitors showcase the latest products, trends, and services in fluid power technology to a global buying audience. NFPA sponsored a booth in the Smartforce Student Summit. Two students from the Center for Compact and Efficient Fluid Power (CCEFP), along with NFPA staff, used a fluid power demonstrator, a pneumatic arm device, and classroom activity kits to talk to students, teachers, and parents about hydraulics and pneumatics. They also highlighted other NFPA Education and Technology Foundation initiatives that help promote and teach fluid power, as well as career opportunities in the industry. NFPA staff was pleased when several of the middle school students recognized the pneumatic arm; they had participated in the NFPA Fluid Power Challenge at Harper College sponsored by Deltrol Fluid Products!

The latest data published by the National Fluid Power Association shows industry shipments of fluid power products for August 2014 increased 4.0% compared to August 2013, and decreased 4.7% when compared to last month. Industrial hydraulic and pneumatic shipments increased, while mobile hydraulic shipments decreased in August 2014 when compared to August 2013. Pneumatic shipments increased, while mobile hydraulic and industrial hydraulic shipments decreased when compared to last month. Key to Surviving Hydraulic Failure
eal failure is inevitable, and seals are 99% less likely to be on the inspection list. If seals are in an inspection program, then it has been determined that these seals are critical in your particular application. A critical seal would be one that if failure occurs would create a hazard for personnel and/or the public. In most cases where components have to be disassembled for inspection, seals should be replaced. The cost of hydraulic seals is pennies compared to the time and resources put into disassembling components to merely inspect the seals. Seals deteriorate over time, and it may not be obvious by inspection to determine the condition of the seal without laboratory analysis. Critical in regards to safety would include components such as pumps, valves, and actuator seals. The seals in these critical components would be utilized in aircraft, amusement park rides, and elevating devices. Failure of a seal in these critical areas could lead to injury and death. If a critical seal failure occurs in an aircraft, survival would be less likely. Risk is reduced by a maintenance plan where critical seals are replaced after so many service hours or a combination of non-service hours. Seals that are not in service for long periods can deteriorate; therefore, it cannot be assumed that seals will last longer if not in use. Four common causes of seal failure are • improper installation • system contamination • misapplication • chemical breakdown and heat degradation. To avoid any thought of surviving hydraulic seal failures, consider how hydraulic seals and safety are closely related. NON-CONDUCTIVE HYDRAULIC HOSE A thermoplastic hose does not have metal wire reinforcement. This type of hose has been designed as a non-conductive hose, meaning it will not transmit or conduct electricity and is commonly used on equipment exposed to high voltage. Utility bucket trucks used to elevate workers to access electrical and phone services are built using non-conductive hydraulic hoses. Booms on bucket trucks have a non-conductive boom section, along with non-conductive hydraulic hoses, which prevents any contact with high voltage from grounding to the earth. Grounding high voltage is extremely dangerous. Utility companies are highly trained and are aware of the importance of nonconductive hydraulic hoses. Rigorous inspections include determining the presence of the correct hose. The thermoplastic hose does not contain any steel wire reinforcement. The steel wire in a traditionally constructed hydraulic hose will conduct electricity. Utility workers receive great amounts of training on this subject, however, not all users of bucket trucks are aware of the related hazard. Bucket truck use has expanded to tree service and sign companies. Smaller contractors will often purchase used utility bucket trucks previously owned by utility companies at auctions. When these used bucket trucks are put into service by workers who are not trained or made aware of the differences between conductive and non-conductive hoses, the risk becomes extreme. Non-conductive hoses that fail must be replaced by non-conductive hoses! Many times, I have seen conductive hoses in place of non-conductive because the worker was not trained. Typically the non-conductive hose is orange in color, and it has the SAE and DIN standard information printed on it. If you have equipment requiring non-conductive booms, be sure to inspect for non-conductive hydraulic hoses and also train personnel on this subject.

Q+A The following question was received from an entertainment company. We use scissor lifts for various things in our business, such as elevating stagehands to access trussing and to support lighting and sound equipment. My concern is if a hydraulic hose breaks, will the lift drop or descend, especially when we have wiring or props passing from a lift to a platform or truss during a show. I read about our lifts having a velocity fuse to prevent them from dropping.

First and foremost, all equipment should be operated within the safety guidelines provided by the manufacturer; I would strongly recommend that you direct any inquiries about the safe operation of specific equipment and applications to the manufacturer in question. To prevent injury, there are many more considerations and requirements. Should the velocity fuse be activated, always refer to the manufacturer and direct safety inquiries to them about instructions for manually lowering lifts and resetting fuses. I will begin by describing how a velocity fuse functions. There are many manufacturers of velocity fuses, and they are used in many elevating devices, including forklifts or any device used in a critical application. The velocity fuse is designed to stop hydraulic fluid, which is being used to hold a hydraulic cylinder’s load – in your case, the elevated lift should a hydraulic hose, tube, or seal rupture. When a hydraulic fluid line breaks, the fuse detects this and closes blocking fluid from exiting through the break. This is a very general description. The detection is a sudden change in pressure or flow. When a rupture occurs, the fluid holding the load is under pressure and this pressure forces the fluid to the breach. The sudden fluid pressure drop or the velocity of the fluid traveling towards the breach signals the fuse to close. The trigger occurs at approximately 30% over the normal function flow rate. Do not rest assured the velocity fuse will work under all failure circumstances. The velocity fuse will only function within certain flow and pressure parameters. For example, it will be ineffective against slow leaks because the velocity of the fluid is not high enough to activate the fuse. In some situations, the fuse could close when it is not supposed to. An example is a change in fluid viscosity from cold conditions.

Lifts and elevating devices play a large role in arts and entertainment, and each of your applications must consider the risks should a lift lower or fail. For example, if a prop is connected to a lift and a truss or platform and the lift lowers slowly from a failed hose or seal, would the lift pull the truss and platform down with it? This could pose a very dangerous situation! A velocity fuse is not completely reliable and will not function in all failure conditions. So yes, it is possible that your lift could drop or descend even if it has a velocity fuse installed.

standard way of building motion simulators is to start with a Stewart platform. Stewart platforms enable movement with six degrees of freedom (x, y, z axis transitions; plus pitch, yaw, and roll rotations). To make a vehicle simulator, one mounts a cab that simulates the vehicle interior on top of the platform. The typical platform is implemented with six hydraulic servo actuators (Fig. 1) driven by an electro-hydraulic motion controller. The nature of a Stewart platform architecture is that achieving the desired motion of the top of the platform in any direction and at any altitude requires moving all of the actuators by a certain amount. Computing the amount to move each axis can be a mathematically intensive function, and the challenge to system designers is to complete the calculations and affect the motion fast enough to support realistic motion of the platform. One designer and builder of Stewart platforms for vehicle motion simulators is SERVOCONTROLS & Hydraulics India Pvt. Ltd. of Belgaum, Karnataka, India. The company is involved in design and development of hydraulic and electromechanicalbased motion platforms. SERVOCONTROLS recently upgraded the motion platform of a driving simulator in order to solve a performance problem that the simulator was exhibiting. The simulator is used by a customer of rugged commercial and military vehicles manufactured by Tata and Leyland for driver training (Fig. 2). The previous control system used independent singleaxis analog control cards, one to drive each of the six hydrau-

lic actuators that move the platform with the gains set by adjusting potentiometers on the cards. In addition to having problems adjusting the axis gains correctly, the host computer, a Windows-based Industrial PC that provided analog position targets to the cards, wasn’t able to perform mathematical calculations quickly enough in order to keep the motion of the various axes synchronized with one another and also synchronized with the moving image on the simulator screen. SERVOCONTROLS’ customer also tried using a PLC to control the motion axes but had similar synchronization problems. support for controlling and synchronizing multiple motion axes and tuning for optimum performance. The customer came to SERVOCONTROLS for help. After reviewing the customer’s needs, SERVOCONTROLS recommended a motion platform design based on the RMC150 eight-axis electro-hydraulic motion controller manufactured by Delta Computer Systems, Inc., Battle Ground, Wash. (Fig. 3). “The Delta controller solves our greatest problem, which was synchronizing the axes,” said Deepak Dhadoti, managing director of SERVOCONTROLS. The new system uses the motion controller to perform the calculations, eliminating the delays that the old control system experienced. “The RMC150 incorporates an internal motion target generator,” said Dhadoti. “Every control loop, the target generator issues the appropriate control signal for each of the six proportional valves controlling the cylinders.” To receive position feedback indicating the current orientation of the platform, the motion controller connects directly to a linear magnetostrictive displacement transducer (LMDT) mounted in each cylinder. To ensure that the motion of the axes is always synchronized, SERVOCONTROLS Engineer Vijay Prabhu used the built-in synchronization capability of the motion controller, specifically the “Ratioed Motion” functions performed by the RMC controller’s Synch
Move Absolute and Synch Move Relative commands. In this type of synchronization, all six axes start and stop moving simultaneously, and at any point during the move, each axis has completed the same percentage distance (or ratio) of its move. Division. To start a synchronized move, the programmer issues the appropriate Sync Move command simultaneously to each axis. The math involved in order to calculate the ratios for the Synch Move commands is done by a user program running on the RMC controller. User programs are composed of a series of instructions that are executed by the controller once every control loop time and which can produce computed values to be deposited in the registers of the controller for reference by the control loop. The Graphical User Interface (GUI) software running on the PC is interfaced to the RMC150 motion controller via Ethernet using Delta’s RMCLink software package. Fig. 4 shows one of the graphical user interface (GUI) screens that SERVOCONTROLS developed for the system. The GUI software controls the hydraulic power unit, as well as safety interlocks. The GUI software has a “file play” option where the pre-defined excursion data is stored in Excel/text format and can be read and fed to the RMC motion controller for execution. After establishing the basic functionality of the motion platform, the SERVOCONTROLS engineers used programs from Delta Computer Systems’ RMCTools software package to tune and optimize how the system responds to inputs from the PC. One of these tools, the Plot Manager, allows the system designer to visually compare the actual operation of the system with the target motion profile specified by the motion program. The gain parameters of the control-loop equations are then adjusted until the actual and target values match. “Software tuning is much more reliable and easy to do than the old method of adjusting variable resistor components on an analog circuit board,” said Prabhu. Now, the new motion platform generates smooth motion in synch with the projected video frame, simulating realistic driving feel with all dynamic characteristics. “In Simulation-related applications, providing a realistic operating experience is critical to achieving the main goals of the design,” said Prabhu. “Our customer’s former design based on analog technology failed to do that satisfactorily, but in our new motion platform, the math and synchronization features of RMC150 helped us achieve all of our design goals.” Fig. 4: The SERVOCONTROLS motion platform contains a PC that is used to both monitor and program the motion controller. ost of my previous articles have been about vacuum pick-andplace, which is the most common application in fluid power circles for vacuum components. However, a relatively common application for the same components is the opposite of pick-and-place, and that would be material hold-down or vacuum clamping. Industries such as sign manufacturing, glass production, fiberglass fabrication, aerospace CNC machining, automotive trim finishing, and so on, all utilize vacuum hold-down in some way or another. This article discusses the basic methodology used in achieving a secure, safe, and energyefficient system to employ in these various applications. All vacuum-clamping installations should involve the same fundamental criteria, which is rigid hold-down without movement of the work piece during the production process, ease of capture and release of the product, and of course, fair cost of purchase and operation for the end user. CNC routers, such as the model shown in Fig. 1, utilize a porous vacuum top bed usually made of MDF (medium-density fiberboard) that covers the complete machining area. Work pieces, such as plastic sheets, are laid flat against the MDF board, and a largeflow vacuum pump—usually an oil-free sliding vane pump or regenerative blower— is connected to a chamber directly underneath the MDF sheet. Vacuum is pulled through the MDF and in doing so clamps the work piece(s) against the surface. The greater the surface coverage, the greater the vacuum level (less leakage) and consequently the holding force. Fig. 2 shows this as an illustration. The area of the MDF not covered by the work piece may have to be covered by thin plastic sheet to minimize leakage, maximizing vacuum force holding the work piece. The holding force is entirely dependent on the vacuum level achieved by the vacuum pump. This is the reason high-flow pumps are used on CNC routers. For example, for every square inch of work piece, the theoretical holding force will be 64N (Newton) at 100% vacuum (29.92"Hg). If the

vacuum being achieved is only 3"Hg (due to leakage through the MDF), the holding force will be reduced by 90%, which equates to 6.4N. This might be enough for a machining process, such as simple hole drilling, but if there is a large side load during profile machining, the vacuum level may need to be higher. This is when the open MDF sheet should be covered by a plastic sheet. The aforementioned application deals with large surface areas where the potential hold-down force is very high even though the ultimate vacuum of the system is low. In applications where the parts being machined are smaller and the cutting forces are higher, such as aluminum machining in the aerospace industry, a different method should be employed. Fig. 3 shows a typical vacuum “pod.” These are normally used in groups (Fig. 4) to hold down large pieces of aluminum where magnets wouldn’t work. A vacuum pump or vacuum venturi is connected to the side of the vacuum pod. The vacuum port is within an O-ring seal. The base, which can be held onto the machine table via another vacuum port is more often than not mechanically clamped to the machine table surface. In processes where the work piece is continuously changing in size, a vacuum base connection is preferable so that it can be easily released and moved about the table. Sometimes vacuum pods aren’t suitable, such as in applications where the sheets being machined are very thin and the sheet could sag between the pods. Also, if the part being machined has a profile and is not flat, a custom vacuum bed would have to be made in order to match the profile of the mating face of the work piece. Fig. 5 illustrates a profile vacuum bed with the work piece installed. An O-ring seal would be installed on the tool inside a groove that follows the profile of the tool/work piece face. A single vacuum pump or venturi would be connected to the tool to generate sufficient vacuum hold-down force. A less elaborate tool is sometimes used utilizing vacuum cups. Fig. 6 shows a vacuum tool that has numerous single bellows cups connected to a common vacuum
source. These bellows vacuum cups protrude slightly from the tool surface so that when vacuum is applied, the cups retract, pulling the work piece against the tool surface (datum surface). This type of tool can be easily put together by most end-user machine shops using standard, readily available vacuum component parts. Speaking of vacuum components, endusers employ a vacuum pump or air-powered vacuum venturi with vacuum pods and vacuum-clamping equipment. Quite often, the pump or venturi runs continuously throughout the production cycle. This would be necessary if the part being held down was porous and if the machinery utilized a porous MDF bed as previously described. However, when holding down non-porous products, such as steel or aluminum billets, the vacuum should and can be turned off once a safe vacuum level has been achieved. This offers a considerable energy saving, particularly if the cycle time between batch runs is extensive. Fig. 7 shows a typical multi-stage airpowered vacuum generator, but it also includes what is sometimes referred to as an energy-savings “kit.� This pneumatic circuitry controls the compressed air inlet to the venturi via a pilot-operated 2-way valve, which is turned on and off by a vacuum sensor that has a pneumatic output. This circuit is shown in Fig. 8, where the venturi (A) is powered by a pilot-operated control valve (B) that is turned on and off by a pneumatic vacuum switch (C). The switch takes its vacuum reading from the vacuum port of the venturi, which is connected via a suitable vacuum inlet filter to an external control valve (E). Therefore, the user is turning vacuum on and off to the vacuum tool with the 3-way manual valve or an automated process and 3-way solenoid valve (Fig. 8, E). This enables considerable air savings and should always be considered as a very viable feature of any vacuum-clamping application. Of course, if a vacuum pump is being used, an energy-saving system can be employed to cycle the pump on and off as the vacuum level rises and falls. A large vacuum vessel is recommended as a safety measure and also helps with vacuum pump installations, where the pump will cycle on and off less often, minimizing wear and tear on the mechanical components of the pump and motor.

Vacuum-clamping applications are all different, but they share the same end-user concerns of efficiency in production, ease of use, and ongoing running or operating costs. If consideration is made to the effectiveness of the vacuum-tool performance, as well as understanding best energy-savings practice, the final solution should be an easy choice. The aforementioned examples offer an insight into effective solutions for the large majority of vacuum-clamping applications in use today.
