stream of what was then the biggest port in the world, it had to allow tall-masted ships to pass freely beneath it. The result was Tower Bridge, one of the best-known landmarks of the City of London with its two opening sections or “bascules”. The problem was, each 162-foot long bascule weighed around 1,500 tons, and for the bridge to open, each had to tilt through almost 90 degrees in just over a minute then close again once the ship had passed through. To begin with, this would happen more than 20 times a day. The solution was eight 20-gal/rev hydraulic motors (with built-in brakes) operating via a curved rack and pinion arrangement. But being aware of the consequences of a failure of the bridge, the Victorian engineers built in numerous parallel systems and devices, and no doubt when the bridge opened in June 1894, they were confident that they had covered every eventuality. Unfortunately they were wrong, and one sunny afternoon in July, the bridge suffered a mechanical failure and failed to close. However, this was in July 1968 and in the interim 74-year period, the bridge had hydraulically opened and closed its 1,500-ton bascules 352,713 times. So is it possible, in the 21st century, to build a hydraulic system that doesn’t break down? Maybe not, but we should be able to get pretty close if they could achieve 99.99972% reliability in the 19th century.

If the rotary actuator has four 4" diameter cylinders as shown, what would be the necessary pressure to rotate the shaft with a torque of 5,000 lb. in.? Assume 100% efficiency. Also calculate the CIR (displacement).

SOLUTION Given: Torque is 5,000 lb. in. Four cylinders with a diameter of 4 inches (two pushing at one time) Four-inch pitch diameter of pinion gear STEP 1: Find push for the cylinders: T = RP (Torque = Radius and push or pull) Radius of the pinion gear is 2 inches.

5,000 lb. in. = 2" x Push P = 2,500 lbs. (for two cylinders). Note again that only two cylinders are pushing at a time. STEP 2: Find push for each cylinder: 2,500 total / 2 = 1,250 lbs. per cylinder STEP 3: Find area of 4" cylinder: A = D² x 0.7854 A = 12.566 sq. in.

PEOPLE WITH A PURPOSE – These submissions should depict fluid power professionals at work or working on fluid power equipment [e.g., a group shot of certified employees by the company sign, employees assembling or testing equipment (safety glasses required), a preview of activities you’re planning to celebrate on Fluid Power Professionals' Day]. POWER DENSITY – These submissions should depict large pieces of equipment or the amazing power that can be achieved through fluid power systems (e.g., large tunnel boring equipment, the valves in a processing plant, descaling in a hot strip mill). PATH OF LEAST RESISTANCE – These submissions could depict the conductors and connectors used in most fluid power systems or could depict the path a piece of equipment creates (e.g., hose, tubing, or pipe; a conveyor; road building). From the ancient waterwheels of an emerging agrarian economy through the renaissance of industrial revolution to the automation and information technology age of today, we have worked to utilize, maintain, improve, and advance this all-encompassing technology. These efforts have improved productivity, ensured safety, and provided critical services that improve the quality of all of our lives. THANK YOU!

WHY JUNE 19TH? A little bit of history behind the date is interesting. Blaise Pascal—a French mathematician, inventor, writer, and physicist—was born on this day clear back in 1623. His work in hydrodynamics and hydrostatics, including the invention of the hydraulic press, paved the way for all future innovations. He was also instrumental in experiments in pneumatics that examined the behavior of air in a vacuum and validated the work of the man who invented the barometer, Evangelista Torricelli. Because of Blaise Pascal and his work, the scientific foundation of thermodynamics and fluid power was set to build upon for those who followed.

PROFILE DATA Frank Fetty, MHM, is customer service manager at J.H. Fletcher® & Co. He joined the Army and spent 11 years going from private repairing equipment to overseeing repair shops. During that time, Fetty was deployed in two combat zones and went to college at night to receive his degree in Applied Science from Austin Peay State University. During the Afghanistan deployment, he was injured and had to medically retire from the military and head to the civilian side of life. He is a member of the 2014 IFPS Board of Directors.

Seems every day creates a memorable moment, which teaches me there is always some way to make the design safer and stronger.

IFPS Certification Testing Locations Individuals wishing to take any IFPS written certification tests are able to select from convenient locations across the United States and Canada. The IFPS is able to offer these locations through its affiliation with The Consortium of College Testing Centers (CCTC) provided by National College Testing Association (NCTA). To register for an IFPS written certification test: 1. Fill out an IFPS certification test application including your desired location by visiting www.ifps.org. 2. Submit your application with payment to IFPS headquarters. 3. Upon receipt of your application, you will be e-mailed instructions. Testing dates for any locations listed below are as follows:

DON’T IGNORE the Basics

Workers at a small fiberglass manufacturer implemented some good efficiency measures a few years ago, yet some basic elements of their system were ignored. As a result, their production tools were experiencing performance problems even though the new Variable Speed Drive (VSD) air compressor had its discharge pressure turned up as high as it could go. Using some simple pressure measurements, a compressed air auditor was able to identify that some undersized basic system components were the cause of the problem.

compressed air tools contacted a compressed air auditor, hoping a solution to the problem could be found. The auditor placed some data loggers on the system to determine a pressure profile between the compressor discharge and various key points on the system. Using this information, the auditor put together a system pressure profile (Fig. 1).

PRODUCTION EQUIPMENT PRESSURE P1 TO P3 Pressure points P1 to P3 were measured, and the pressure differential across the system filter, an external aftercooler, and an air dryer was found to be as high as 78 psi at full system flow. The compressor itself was maintaining very stable pressure, but due to a large restriction in the aftercooler (the unit had become plugged over time), adequate stable pressure could not reach the plant. The pressure differential across the filter and the dryer was less than 4 psi at full flow. The cooler had originally been installed to condition the very hot air produced by two reciprocating compressors. But these compressors had been replaced by a screw compressor that had an onboard cooler. Based on this information, the plugged cooler was removed with a significant improvement in the pressure. This allowed a 20-psi reduction in compressor discharge pressure, which was required because the new screw compressor could only operate at 125 psi. Surprisingly, it didn’t improve the tool performance problems.

COMPRESSED AIR DISTRIBUTION P3 TO P4 Special measurements were done to see if the pressure differential across the plant piping system was causing an issue. The plant had a large 4-inch ring main running along the outside walls of the plant, but the inner pipe network was a complex and sometimes confusing jumble of oddsized pipes. Critical areas were identified and data loggers were placed to detect the pressure during the production cycle. At first glance, plant personnel felt sure it was the piping that was causing the poor tool performance. One contractor even quoted over $30,000 of piping improvements to upgrade undersized areas. Once the data loggers were full, they were downloaded, and it was determined that only 3 psi of piping differential was being experienced from test point P3 at the discharge of the air dryer to P4 at the beginning of the piping drop to the most critical end use, an air-operated cutter.

Compressed air-powered hand tools are used in the plant to cut large fiberglass pieces out of the moulds, and to shape and finish them for final shipping to the parent company. The cutting tools did not perform very well when operators tried to make their cuts to release the pieces from the moulds. At first, when starting the operation, the performance was acceptable, but the tool would quickly slow and sometimes stall, well before the cut was complete. As a result, even though the tool was rated at 90 psi, the compressor discharge pressure FIG. 1: VARIOUS TEST POINTS had to be boosted to 140 psi to gain adequate production output. Even with this excessively high pressure, the tool performance was not up to standard levels. This excessive pressure increased the air compressor power consumption by about 18% and also caused an almost 30% increase in the compressed air flow consumed by all of the unregulated uses in the plant. After receiving complaints from the customer, the supplier of the

END USE P4 TO P5 As it was not practical to place data loggers on the tool itself, some basic tests were done using a simple testing setup made of a T connection, two quick-connect couplings, and a gauge. The test setup was connected at points P4 to P6 to measure the pressure differential at each point after the quick-connect couplings while the tool was in operation. Each test required two measurements: one with the tool at rest and the other when the tool was in operation. The test with the tool at rest measured the system pressure. Comparing this pressure against the reading when the tool was in operation showed the approximate pressure differential from point P4. The test of the cutter showed that with no air flowing, there was 118 psi at the test gauge. With the tool in operation, the pressure fell to 44 psi. Since the tool is rated for a pressure of 90 psi, full performance was not being achieved. An analysis of the path through which the air had to travel showed that for this tool, the excessive pressure loss of 74 psi was being caused by a hose reel, four undersized quick-connect couplers, and 60 feet of hose. As an experiment, all the quick-connect couplers and the hose reel were removed, except for an upsized full-flow connector at the tool. A second

test showed the operating pressure at the tool was now above 90 psi. At this pressure, the performance of the cutter was very noticeably improved—so much so, in fact, that production personnel refused to allow the experimental setup to be removed. It should be noted that with this improved situation, the pressure differential across the hose and fittings is still 26 psi when the tool is in operation, representing a loss of 22%. A target loss should be no more that 10% from the discharge of the compressor to the critical end use, including the air dryer and filter. This will require an increase in hose and connector size, and a reduction in the length of the hose by properly extending and locating the larger-sized distribution steel piping drop closer to the work location. The operating cost and performance of this system, and the tools connected to it, can be greatly improved by paying attention to, and improving, some basic system components. December 13, 2013 – The Organization for Economic Co-operation and Development (OECD) says that world trade should rebound next year, with growth increasing from its annual pace of 3.7% in 2013 to 5.5% in 2014. The OECD also forecasts improvements in real GDP for the United States (up from 1.7% to 2.9%), Europe (up from -0.4% to 1.0%), and China (up from 7.7% to 8.2%). Despite such gains, weaknesses persist in emerging markets, and continued political risks could dampen the prospects for better growth. The prospects for faster global growth should help drive more manufacturing exports in the coming months. The U.S. trade deficit narrowed in October, averaging $40.2 billion through the first 10 months of 2013. That is lower than the $46.4 billion and $44.6 billion deficits in 2011 and 2012, respectively. Yet, growth in U.S.-manufactured goods continues to be frustratingly slow so far this year, up just 1.9% year-todate relative to the same time period last year. Such a sluggish rate will make it hard to meet the President’s goal of doubling exports by 2015, as outlined in the National Export Initiative. Yet, we hope export sales will improve in 2014, especially with stabilizing economies in our largest international markets.

The JPMorgan Global Manufacturing Purchasing Managers’ Index (PMI) rose to its highest level in more than two years, up from 52.1 in October to 53.2 in November. The key drivers of the increased activity were higher levels for new orders (up from 53.3 to 54.8), exports (up from 51.9 to 52.8) and output (up from 52.9 to 55.3). With the exception of Brazil, all of the other top markets for U.S.-manufactured goods expanded in November. This is an improvement from September, when only six of these economies were growing. The recent progress worldwide has produced notable strides in manufacturing activity for a number of countries, with many reaching PMI levels not seen in several months or even several years. For instance, Japan’s manufacturing PMI reported new orders up at their fastest pace since February 2006. Such data are indicative of the recent gains in the global market, which, while not growing robustly, have made progress of late.

Meanwhile, we are often reminded that we live in an ever-increasing global marketplace, with China’s influence continuing to grow. Last week, we got another example of this. The Society for Worldwide Interbank Financial Telecommunication reported that the Chinese yuan was used 8.66% of the time in such transactions, up from just 1.89% in January 2012. This suggests a substantial increase in the use of the yuan in trade in a very short period of time. The U.S. dollar continues to be the dominant currency used in trade finance, with parties using the dollar 81.08% of the time. However, it does illustrate the changing nature of international commerce and the rising stature of China on the trade front. Much of the policy news recently has focused on trade negotiations and global competitiveness. While the World Trade Organization (WTO) reached a Trade Facilitation Agreement in Bali, other negotiations with the Asia-Pacific, with Europe, and separately on information technology will continue into 2014. Preparations are also underway for major legislative activity in 2014, including on Trade Promotion Authority (TPA), reauthorization of the Export-Import (Ex-Im) Bank, and international tax reform.  Lonnie Love, Ph.D., Group leader of Oak Ridge National Laboratory’s (ORNL) Automation, Robotics and Manufacturing Group Fluid Power is a foundational technology for both the manufacture and operation of mobile machines. However, there are many areas where fluid power can improve. A recent ORNL/NFPA study suggests that between 2% and 3% of U.S. energy consumption is derived from fluid power components and systems. Furthermore, the average efficiency of fluid power systems is approximately 21%--although typically higher in mobile machines. Therefore, moderate improvements in efficiency can yield tremendous energy savings. Emerging trends in advanced manufacturing (additive processes, light-weight metals, low-cost carbon fiber) can simultaneously increase efficiency, as well as improve competitiveness. Another challenge is workforce development. How can we inspire youth to not only consider careers in science and engineering, but also become knowledgeable about the benefits and efficiency potential in fluid power?

‰ HOW HAVE LEAD TIMES IN THE INDUSTRY CHANGED OVER THE YEARS, AND HOW HAVE YOU ADAPTED TO THEM? The DOM market is subject to swings in lead times. In the past two years, the market has experienced lead times ranging from four to 22 weeks. When lead times are extended, customers have to place orders well beyond their planning horizon. Our forecasting model allows us to permit change to their forecasts and deliver greater reliability and consistency as a result. ‰ WHAT IS THE OPERATION PROCESS AT SHARON TUBE? During the last two years, we’ve expanded our size range up to a nine-inch outside diameter, where we used to only go to six and a half. We’ve retooled our entire factory to increase our ability to move material through the mill very quickly. Our new high-capacity draw bench is among the largest in North America and has the capacity to pull three tubes in a single pass. We also have a new automated pickle and lube process that is timed to the second with advanced controls for consistent performance. Additionally, we have consolidated to one campus for our cold draw operations, which means everything (including our sales force, all the support staff, and the operations themselves) is located under one roof. This allows for a streamlined operation that results in faster turnover, as well as shortened lead times for our customers. ‰ WHAT DOES “QUALITY” MEAN AT SHARON TUBE? In Memoriam Robert Cloud “Bob” Womack passed away on November 20, 2013 surrounded by his loving family. He was 97. While working as the director of tooling and maintenance for the National Housing Corp. during WWII, Bob developed many of the key principles that would later lead to his success in manufacturing and engineering. After WWII, he joined the Army Air Corps to serve as a machinist and a welder during the rebuilding of Germany where he met his wife, Ruth Dengler. When he returned to the United States, Bob eventually founded Womack Machine Supply Company in 1953. The company, headquartered in Dallas, Tex., expanded its business by offerR.C. (BOB) WOMACK ing free courses and developing numerous textbooks focused on hydraulic and pneumatic engineering principles Bob learned through his own experience. Bob’s fascination with inventing and developing his own products led to the foundation of AAA Products Inc. in 1960. Due to his professional expertise combined with his lifetime passion for teaching and learning, Southern Methodist University and Texas A&M University invited Bob to assist in the establishment of engineering labs at their respective campuses. In 2008, SMU bestowed upon Bob an honorary doctoral degree in engineering. An avid outdoorsman, Bob enjoyed fishing and hunting. He also became an accomplished pilot who owned his own plane. When his business grew into a multi-state operation, Bob would fly to the cities where he had offices to personally teach fluid power classes using the textbooks he wrote. A carpenter, a machinist, an engineer, an inventor, a pilot, an author, a teacher, a businessman, a philanthropist, and a benevolent Christian, Bob leaves a legacy of service to his community and devotion to his family. The Womack Group has numerous IFPS certified professionals and is part of ongoing IFPS educational programs.

UMN Students Win First Prize in Dow-Sponsored SISCA Competition Ph.D. graduate students Ke Li and Chen Zhang won the $10,000 first prize in the Dow Sustainability Innovation Student Challenge Award (SISCA). Ke and Chen work with Professor Zongxuan Sun on the hydraulic free piston engine project at the University of Minnesota. The hydraulic free piston engine stores energy in hydrocarbon fuel and converts it to fluid power in real time as the main power unit for on-road vehicles or off-road heavy machinery. The award, a program of IonE and the Dow Chemical Company, recognizes and rewards students and universities for innovation and research that encourages and promotes sustainable solutions to the world’s most pressing social, economic, and environmental problems. NFPA Fluid Power Challenge Workshop Comes to Minnesota The NFPA Fluid Power Challenge is a 2-day, skills-based competition for eighth-grade students that challenges them to solve real-life engineering problems using fluid power (hydraulics and pneumatics). The first day of the event, Workshop Day, took place on the University of Minnesota’s St. Paul campus. Students were given an introductory presentation from PhD candidate Ben Adams and then began building a pneumatic filter. The participants returned to their schools with Challenge supplies where they are now working on designing and building a prototype. On Challenge Day (Day 2), the teams will come together for a second time to build their fluid power mechanisms and compete in a timed competition. Over 80 eighth graders are participating from Orono Middle School, Washington Tech, Osakis Public, North Branch Middle School, and Capital Hill Magnet School. All of the students were engaged and energized during the Workshop Day.

Supplying Stainless Cylinders to the Food Industry for Over 50 Years

QUICKDESIGN BREAKS THE TIME BARRIER OF INTEGRATED PACKAGE DESIGN by Sun Hydraulics Corporation

S

un QuickDesign is a web-based tool that automatically designs integrated hydraulic packages (custom manifolds) based on digital input from the user. There is no software to install. There are no fees. All that is needed is a user account, and then the tool is ready to use. Integrated packages typically require design time—usually weeks—which could deter the user from considering their use for short runs or prototype work. Sun QuickDesign eliminates design time and allows the user to complete an integrated package design within minutes in most cases. Complex designs may take longer. Once a design is submitted to Sun QuickDesign, the user gets notified via e-mail that the design is finished. A link is provided to the Project Manager Page, which contains all the outputs, including the following electronic files: • Body drawing • Assembly drawing • Cartridge cut sheets • Drill list • Verification schematic • Connection grid Additionally, the following CAD formats are available: • Body drawing in dwg and dxf • Assembly drawing in dwg and dxf • STP • IGES • INV • PARA • STL After reviewing the finished design, the user can download the machining files (if they prefer to manufacture it locally), make any necessary changes in the Sun QuickDesign tool, or

order the integrated package through the local Sun authorized distributor to be manufactured by Sun Hydraulics. It’s just another step in the hydraulic line assembly process. The tedious task of locating the right size and thread type for each fitting gets annoying, and more often than not, customers will receive their new assemblies uncapped. The complete Clean Seal System is comprised of a heating element and PVC capsules that are heat sensitive. An operator simply chooses a capsule that is closest in size to the OD of the end fitting on his assembly and then inserts the fitting and capsule into the heat radius of the unit. Within seconds, the capsule shrinks evenly around the fitting to create a perfect seal. Like traditional injection-molded caps and plugs, the intent of the Clean Seal System is to protect cleaned hydraulic lines from recontamination before they are installed onto a piece of equipment. But the Clean Seal System also endeavors to correct the problems inherent to caps and plugs, such as falling off the fittings, threads breaking (or “shearing”) off inside assemblies, and ill-fitting sizes or poor-quality products that don’t adequately seal the line. The concept was borrowed from the wine industry, which uses the technology to seal bottles. “We wanted something that not only was superior to the traditional way of capping hydraulic lines, but we also wanted to make it easier,” said Bruce Riley, CEO. The heat-sealing method proved to be just the trick. “The capsule will shrink to conform to the fitting within just seconds,” he added, “meaning that the operator doesn’t have to spend time trying to manually screw each cap on. The best part is that it’s possible for multiple assemblies to be sealed at a single time, making it that much more efficient." (Figs. 1 and 2) The only question that remained was how to get form-fitting capsules off the fitting to install onto new equipment. The answer was surprisingly simple: a pull-tab was built into the capsule, which allows mechanics to simply rip it off and dispose of it (Fig. 3).

he lube room can be the most unorganized place on the plant floor. Dozens of different types of industrial lubricants may be stored in rows of plain containers that all look the same at a glance. Trying to make sense of it all can feel like detective work. Which container is for which lubricant? And which one goes in which machine? You have to either read ridiculously small type, decipher bad handwriting, or – even worse – guess. Lubrication management should never be a guessing game. If lubricant ends up in the wrong fill point, it puts your machine life and your productivity at risk. That’s why many progressive businesses have adopted a system of color coding to keep their lubricants organized. It’s the best way to keep the lube room neat and make sure every lubricant goes in the right place at the right time — every time.

THE EASE AND SIMPLICITY OF COLOR-CODED LUBRICATION MANAGEMENT

The idea behind color-coded lubrication management is simple: Everything that comes into contact with lubricant during the maintenance process is marked with a color and symbol that correspond to a particular lubricant. This means all the drums, dispensers, transfer containers, and fill points in a color-coded system have colored tags or labels of some kind. Workers can easily see which items are to be used with which lubricant and where each lubricant should be applied. Following the path of any given lubricant from storage to application is as easy as connecting the dots — or colored symbols. APPLYING LUBRICATION MANAGEMENT BEST PRACTICES

Color coding doesn’t just make your lube room look nice. It also helps maintenance workers apply a broad range of best practices to ensure the accuracy, efficiency, and safety of the lubrication process.

PREVENT LUBRICANT MISAPPLICATION Color-coded lubrication management systems are so intuitive that it’s nearly impossible for workers to put the wrong lubricant in a machine. Color coding helps every worker — even temps and seasonal hires — make the right decisions regarding lubrication application without having to scrutinize labels or understand the language printed on them. In a recent independent survey of 228 manufacturers1, more than 75% of respondents said they believe human error is one of the most common causes of downtime. As logic follows, color-coded lubrication application helps workers apply lubricants correctly, and thus, it is one of the best ways to keep your machines up and running.

Color-coded lubrication systems also protect the quality of your lubricants throughout the maintenance process. These systems are designed so that each drum, dispenser, and transfer container touches only one type of lubricant — establishing a single point of contact. Segregating lubricants in this way prevents problems caused by cross-contamination, including clotting, base oil separation, thermal breakdown, thinning, thickening, and the formation of hard deposits — all of which can lead to machine damage and failure. Therefore, using color coding to keep your lubricants separated helps maximize machine uptime.

FOSTER WORKPLACE SAFETY Manufacturers who color code their lubrication process automatically have cleaner, safer facilities. The color-coded labels keep everything neat and organized, with fewer spills and drips, because workers simply don’t make the errors that cause hesitation or disruptions when filling containers and applying lubricants. And fewer spills mean fewer opportunities for workplace accidents, costly fines, and safety violations.

SELECTING THE BEST COLOR-CODED SYSTEM

Color-coded identification labels ensure the right lubricant goes in the right place every time.

Not all color-coded lubrication management systems are created equal. When it’s time for your organization to begin researching your system options, be sure to heed the following advice:

BE WARY OF HOMEGROWN SYSTEMS.

It may be tempting to think you can just create your own system of color coding by using paint, colored tape, or markers. But no matter how neatly you apply the colors and draw the shapes, they won’t be perfectly consistent across all your containers. And inconsistencies lead to inefficiencies, simply because it will take your workers longer to verify that they’re using the right lubricant in the right place. This becomes especially true as the colors fade, chip, or peel over time. Plus, if using a homegrown system, you will quickly run out of colors and basic symbols, forcing you to incorporate additional labeling methods, such as using multiple basic symbols to identify lubricants, which can be extremely confusing for your workforce. In short, homegrown colorcoding systems don’t eliminate errors in the lubrication process; they often introduce more of them.

CONSIDER THE NUMBER OF LUBRICANTS YOU USE.

If your manufacturing operation requires only a small number of lubricants, a color-coding system with an equally small number of colors and symbols will suffice. But if your operation requires many different lubricants, a broad spectrum of colors and symbols isn’t necessarily the best option. The colors in broad-spectrum systems are often too similar to distinguish from one another, which defeats the purpose of color coding. The same is true for symbols that look too much alike. Be aware of this problem, and choose a system with enough color and shape combinations to meet your needs without confusing your workers.

CHOOSE A SYSTEM THAT WILL STAND THE TEST OF TIME.

More than likely, you’ll want to invest in a color-coded lubrication management system that will last for many years. For this very reason, you should select a system with fade-resistant labels so the colors your workers rely on don’t change over time. Likewise, the ideal system should incorporate durable, industrialgrade labels that won’t peel or fall off with use. And the system you choose should be one that grows with you, allowing you to add more labels as you introduce new equipment with new lubrication requirements.
