It’s hard to believe that the Center for Compact and Efficient Fluid Power (CCEFP) is in its tenth year. It’s been a decade of rapid growth, and CCEFP is now one of the leading academic fluid power research centers in the world. We have led a renaissance in research and have reinvigorated the fluid power profession in this country. But the tenth year means that we are coming to the end of our financial support from the National Science Foundation. This has led the CCEFP and the National Fluid Power Association (NFPA) to think of new ways to work together. The NFPA Foundation has created The Pascal Society. By combining the contributions of many individuals into a single effort, The Pascal Society seeks to develop the resources, tools, and people to meet the technology and workforce needs of the U.S. fluid power industry. A major goal is the support of pre-competitive research projects through the CCEFP. These projects are important because they connect advanced-degree students to our industry, create more infrastructure in our leading universities, and increase the ability of those universities to teach fluid power to their undergraduates. The Society has been structured to facilitate the engagement of its industry members in setting a research strategy, selecting the projects most likely to benefit our industry, and reviewing the progress of the students working on them. It is one of the best ways to introduce talented engineers to our technology and to bring them into our industry. To increase the communication and collaboration between university researchers and industry, the NFPA and the CCEFP have created FPIRC, the Fluid Power Innovation and Research Conference. Blue Light Inspection Kit Helps Reduce the Hazards of High-Pressure Fluid Injection Injuries
Maintenance personnel who work on heavy equipment are outfitted with hardhats, steel-toed boots, gloves, and safety glasses— all precautionary measures against accidents. But what about fluid power system safety? Mining, oil and gas, construction, and agriculture are among a multitude of industries that use equipment outfitted with fluid power systems. These systems use hydraulic fluid, under very high pressure, to actuate various components to produce work. A vast amount of energy is contained within such systems, and the damage from the unexpected release of such energy cannot be over-emphasized. High-pressure fluid injection injuries occur when hydraulic fluid is accidentally released from a fluid power system and penetrates the flesh of a worker. These types of injuries are usually dev-
astating—resulting in the loss of fingers, hands, eyes, arms…and may even cause death. It is critical that companies follow safety procedures to prevent these injuries, but even with these procedures in place, accidents can still happen. In the event of a fluid injection injury, FluidSafe™ is a unique additive that fluoresces under blue light to help confirm fluid injection and the degree of penetration under the skin. It is used in conjunction with the SafetyBlu™ SB-450 blue light inspection kit from Spectroline®, which can help prevent fluid injection injuries to mine workers and reduce fluid consumption by 5-7% annually.

hoses on a fluid power system associated with a roof support. As per procedure, the operations people isolated the two affected circuits and bled off the pressure. The replacement of the first hose took place without a hitch. The contractor was told that the second circuit was also depressurized, and as a result, he started loosening the fitting. The fitting suddenly separated, and he was up against 6500 psi of hydraulic fluid and an outof-control hose. High-pressure hydraulic fluid penetrated the contractor’s hand just below the palm. The thrashing hose broke his ulna. As it turned out, a check valve was present in the line, but out of view. And the small bleed valve had been replaced by a plug. The operations people thought the second hose had been depressurized, but it had not been done. The contractor was immediately transported to the surface of the mine. Fortunately, the company used the FluidSafe™ additive, and with the use of a SafetyBlu™ blue light inspection kit, onsite first-aid staff was able to confirm the injection of hydraulic fluid. He was transported to a local hospital, along with the blue light kit that included instructions for the emergency room physician. The wound boundaries were easily observable with the blue light. This allowed doctors to carry out surgery on the contractor’s hand in a manner that minimized tissue loss. While six months of recovery and rehabilitation followed the accident, the contractor regained 95% functionality in his hand.

Contamination in hydraulic fluid is responsible for more than 80% of hydraulic system issues. The most cost-effective method of increasing the lifetime of hydraulic system components is effective contamination control through a comprehensive fluid cleanliness program. This program should begin with contamination and condition control and continue with monitoring results with regular sampling and analysis.
The ability to monitor hydraulic and other fluids in real time makes it possible to immediately diagnose component and seal wear.

n a perfect world, we would use perfect technology and remove all contaminants from all of our fluids. Unfortunately, we don’t live in a perfect world, so we need to consider factors like the practical limits of filtration technology and cost when developing a cleanliness strategy. With today’s technology, it is possible to clean fluid to the point at which contamination is not a factor in the failure of any system component that has not reached the end of its practical useful life anyway. This is a practical and achievable goal. Reaching it begins with setting a target cleanliness level based on all the relevant factors affecting the operation of a specific hydraulic system. In this context, cleanliness is a very precisely defined, quantitative value specified by ISO standard 4406 and based on the results of an approved laboratory particle-counting procedure. While the procedural details are too complex to describe here, the important fact is that it results in a cleanliness code that represents the number of particles of a specific size present in the sample.
Appropriate Cleanliness
Determining the appropriate cleanliness level for a system is a systematic procedure. Virtually all major filtration suppliers produce charts and guidelines to assist in identifying the most contamination-sensitive components in a system and defining the cleanliness levels necessary to maximize useful life. Once reasonable cleanliness goals are established, it’s time to develop a strategy to implement them. There are two phases: (1) contamination control, which seeks to keep

contaminants from getting into fluids in the first place, and (2) contamination management, which seeks to remove those that do inevitably find their way into a system before they can damage it. They are equally important, and an effective system rigorously implements both.
How to Monitor Condition
But, either of those things can’t be done effectively without a way to measure the current condition of fluids. Until recently, that has meant taking samples and sending them off to a specialized laboratory, like Eaton’s Internormen fluid analysis service. In the last few years, however, a number of manufacturers have introduced highly capable, portable systems that duplicate much of the analytical capability offered by traditional lab-based services. Note the word “much” because there still are some important tests that, so far anyway, only can be done in a laboratory. None of these systems eliminate the need for periodic laboratory tests; they simply change the frequency with which they are required and the nature of the tests performed. What today’s portable systems do accomplish, however, is making scheduled condition monitoring, as opposed to simple periodic testing, a viable process for even small fleets. A condition-monitoring program makes it practical to make near-real-time maintenance decisions based on the actual condition of hydraulic fluids and other lubricants. The difference in results between a maintenance program based on condition monitoring and one based on traditional time or process-based preventive procedures can be significant. The goal of condition-based
maintenance is to prevent system or equipment failures before they happen by replacing worn components before they fail and thereby ensuring maximum system or equipment availability. Practical experience shows that condition-based maintenance can extend the useful life of a piece of equipment by 30 - 40% compared to a poorly maintained one. That is on top of the economic benefit of increased uptime and availability for the well-maintained equipment and the virtual elimination of unscheduled maintenance downtime.
A Laboratory in a Suitcase
The heart of any condition-based maintenance program is the “laboratory-in a-suitcase” that is used to determine fluid condition in real-time in the field. One example is the OCM 01 condition monitoring system from Eaton’s Internormen product line. It is flexible enough to work in suction or pressure mode, as well as handling traditional bottle samples. This compact machine can measure
contamination classes according to ISO 4406:99, SAE AS 4059, NAS 1638 protocols; dynamic viscosity in mpas; temperature in °C and °F; water saturation in % and, for certain fluids, the theoretical absolute water content in ppm; and relative dielectricity. Users get simultaneous instant readings of particulate contamination and fluid ageing with a single measurement. The system has a color LCD display and software to guide an operator through the test procedure. It also has integral data-storage capabilities, is able to write to USB flash drives, and can transfer data to computers via LabVIEW-based software and an RS-232 interface. In practice, the system is ideally used to document the condition of any new system and any system that has been opened to the atmosphere for maintenance or immediately after fluid replacement to provide a baseline against which to compare future readings. Then the system is periodically re-tested ac-
cording to a schedule based on operating experience and the cleanliness recommendations of various component manufacturers. It’s worth noting that condition monitoring is an important tool for extending the life of equipment other than hydraulic systems. Eaton’s OCM 01, for example, can be used to test foamed oils in the lubrication systems of large gearboxes typically found in wind power nacelles, ships, and steel works.
Immediate Diagnosis
The ability to monitor hydraulic and other fluids in real-time makes it possible to immediately diagnose component and seal wear, as well as provide a quantifiable basis for filter and fluid change intervals. Beyond that, the ease and simplicity of the testing procedure makes it practical to test and evaluate the impact of operational and environmental variables on overall system performance and operating cost. For example, with a laboratory-in-a-suitcase available, it is completely practical to test

the condition of new fluids as they are introduced into a system to verify the effectiveness of off-line filtration systems and the correct storage and transport of the fluids. The difference between knowing the condition of new fluids and waiting for a laboratory analysis could easily be the difference between an efficient, reliable system and an early failure.
The convenience and flexibility offered by these devices also eliminates many of the either/or decisions that often constrain laboratory sampling. For example, if only one sample can be sent to the laboratory, should it be taken from the reservoir, or the pump outlet, or the return line, or somewhere else? A fluid analysis professional will say “all of
the above” if you want a really useful, accurate insight into the condition of a system. That’s probably not cost-effective on a routine basis using a professional lab, but it is easily accomplished with a laboratory-in-a-suitcase. In many cases, an advanced warning that prevented a major field failure would more than justify the cost of the testing equipment.

Key Points A laboratory-in-a-suitcase will not eliminate the need for routine maintenance, but it will make the process more efficient and cost-effective. It will not eliminate normal component wear and tear, but it will make the consequences more predictable and easier to avoid. It will not eliminate the need for detailed laboratory testing, but it will reduce the frequency with which it needs to be done. What it will do is dramatically reduce the incidence of catastrophic equipment failures, streamline maintenance scheduling, and maximize equipment uptime and availability. Those things, of course, will have an important positive impact on the bottom line.

Improving WIND TURBINE
The Importance of Reducing Stress and Improving Uptime in a Difficult-to-Maintain System

iven that maintenance for wind turbines involves the replacement of costly parts, as well as time-consuming and dangerous ascents of turbines up to 100-m tall, there is a constant focus within the industry on improving the reliability of these devices. Though it is impossible to predict all of the necessary maintenance in any device, taking a few steps while building turbines and during routine maintenance can reduce the risk of unscheduled downtime and the associated costs.
Wind Turbine Systems
The system of power generation within a wind turbine is fairly simple. Wind turns the blades of a turbine, which in turn rotates a slow-moving crankshaft. The motion of this shaft is amplified by a gearbox before being applied to a rapidly spinning generator. The generator produces power, which is applied to the slip ring and is drawn off by carbon brushes in a brush holder mounted near the slip ring. The resulting power is taken to the grid. Operating time is key to effective power generation by wind turbines. Since wind is not constant, turbine operators strive to keep turbines spinning for more than 98% of the time during adequate wind

events. In order for this to be possible, all of the components of the turbine must be working properly. When the time, danger, and difficulty in replacing components—nearly all of which are concentrated at the very top of a turbine—is factored in, it becomes clear that long component service life is critical to effective power generation. The carbon brushes resting on the slip ring are responsible for creating a brush film on the ring. Film conditions vary based on service conditions and brush grade. Excessively heavy films inhibit transfer of current, while films that are too thin lead to slip ring damage. An ideal brush film allows the slip ring to continue spinning smoothly without being damaged by the brushes while still effectively transferring power into the grid.
Choosing a Reliable Gearbox
Gearboxes are the components that fail most often within wind turbine power generation systems, so choosing a reliable, appropriate gearbox is important in reducing downtime. Performing adequate scheduled maintenance on the box, such as ensuring proper lubrication for the environmental conditions of the turbine, is also a key step to improve reliability.
Ensuring Roundness
Wind turbines are often placed in some of the harshest conditions on the planet. Offshore wind farms, for example, must contend with the high salinity of sea air, while wind farms in desert conditions contend with the dry air containing abrasive sand, high temperatures, and low wind speeds. Proper maintenance is especially important in these cases, as harsh environmental conditions wear down turbine components much faster than laboratory service conditions might indicate, especially if not maintained properly.
Selecting the Correct Brush Grade
Carbon brushes are the least expensive component in a turbine system and one of the easiest to replace, however they must be replaced the most frequently. A suitable brush can last up to three years and help to extend the service life of other components, such as the slip ring. Unsuitable brushes can lead to drastically increased costs and unnecessary downtime. When an unsuitable grade of brush for the turbine’s operating conditions is used, or worn brushes are left unreplaced for too long, they can create additional wear on the slip ring, causing it to degrade or lose roundness and force early replacement. Selecting the correct brush grade is, therefore, an important step in turbine upkeep. The brush grade required depends on the service conditions of each turbine. Monitoring environmental conditions, such as humidity, temperature, and salinity, and consulting with an expert can help turbine operators find the ideal brush grade for each turbine installation. This leads to extended brush life, as well as extended service life for slip rings and brush holders.

Another critical step to improve the reliability of wind turbines is checking the roundness of slip rings while they are in service. Non-round slip rings place additional stress on carbon brushes, wearing them out faster than in normal conditions and causing early failure. Slip rings that are not round can also cause carbon brushes to spark due to a poor electrical connection. If this is the case, power is not being drawn from the slip ring as efficiently as possible, and overall power generation decreases. With this information, wind turbine operators can reduce the overall maintenance necessary for their turbines, and therefore reduce downtime, time-consuming trips up and down turbines, and the danger to workers associated with these trips. In addition, the selection of appropriate components, such as carbon brushes and scheduled roundness checks with a profiler, can reduce the costs associated with turbine upkeep. Increased power generation uptime and reduced cost lead to the most cost-effective wind turbine operation possible. Overheating on a Large Forging Press A forging and stamping company had problems with overheating on a press. The company had several identical presses, and only one had been overheating for some time. The employees added a larger heat exchanger a few months back, but they recognized that this was not the correct solution since the other identical presses worked well. The circuit shown in Fig. 1 has been simplified; the unit had three pumps working together, several cylinders connected in parallel, and several accumulators all tied together. All the machines had identical kidney loop cooler and filtrations systems that were proven to be working properly. The only feedback we could get on the overheating machine was the loud banging noise when the machine was shut down. This was caused by the accumulator circuit discharge rate not being throttled down properly. But this shouldn’t have caused an overheating problem. The employees found that one pump’s compensator was set slightly higher than the safety relief. When its pressure was set properly, the overheating problem lowered a few degrees, but that wasn’t causing the main overheating problem. The overheated oil was coming from the main manifold. They screwed the flow control rod on the 16-mm cartridge all the way in to lock the moving element in place, thinking it was popping open each cycle. It didn’t solve the problem. The main safety relief was set properly.

Solution to Previous Problem
CYLINDER STUTTERING ON A TECHNICAL SCHOOL TRAINER The stuttering cylinder without a load only needed very low pressure to extend. Even though the pilot-operated directional valve had a closed center, it still needed at least 75 psi to keep it shifted. The cylinder would start to extend at a pressure lower than 75 psi,
causing the directional valve to un-shift, momentarily stopping the cylinder. As the valve un-shifted, it blocked the flow, causing the pressure to build higher than 75 psi, shifting the valve open again. This pressure fluctuation was too quick for the gage to register, but
it showed up in the cylinder and flow meter. Putting a little backpressure in the tank line or increasing the pump flow solved the problem. The problem was printed in our July/August 2015 issue. See it at www.fluidpowerjournal.com.

FOR EVERYONE (Or Why You Should Consider Moving Away From the Cv Flow Standard in Pneumatics) BY PIUS LANDOLT, CFPPS
Let us start by having a closer look at Cv (ANSI T3.21.3) and the implications we encounter when using this standard to determine the size of a pneumatic valve. Coefficient of flow, or simply Cv, is a standard applied to determine the flow capacity of components using water as the test fluid. It also defines a pressure drop of 1 psi (1-2%) across the test object. To eventually get an airflow rate (Q), it is necessary to apply a conversion factor. Based on its inherent properties, it is apparent that this method will not provide an accurate result. In particular, the low-pressure drop is a problem, since pneumatic circuits frequently operate with a pressure drop across the valve seat up to 15% of the inlet pressure. I know there have been countless valves selected based on the Cv data, and they probably worked just fine. The truth is, there are critical applications out there that require a more refined selection procedure, rather than chronically over-sizing components “just to be on the safe side.” When it comes to sizing, I like to say: “As small as possible and as big as necessary!” This also makes sense from an economical and ecological point of view. Sonic Conductance as defined by ISO 6358, released in 1989, uses two key parameters: (1) sonic conductance [C], which I will refer to as C-Value, and (2) critical pressure ratio [b], which I will call b-Value. C-Value is the maximum flow capacity of any pneumatic component with an open flow path including plumbing, directional, and flow control valves. A pneumatic component has reached its maximum flow rate when the medium passing through reaches sonic flow condition. This is also referred to choked flow. The unit used is dm3/s*bar (liters per second per bar).
b-Value is the critical pressure ratio between the output and input pressure when the flow condition changes from subsonic to sonic, or vice versa. In other words, it is exactly the point where the pneumatic component has reached its maximum flow capacity. There is no unit for b-Value, since it is a ratio. Let’s examine a typical flow curve in relation to pressure, as shown in Fig. 1. You will notice the straight horizontal line on the left side of the graph. This represents the maximum flow rate of the test component. Right when this line starts to fall, we enter the subsonic flow condition. This point is the critical pressure ratio b. As the pressure ratio increases, the flow rate decreases. When we reach a pressure ratio of 1, flow has stopped (e.g., an actuator reaching its end position). Fig.1

With the help of Fig. 2, which represents the simplified setup of ISO 6358, it will be easy to comprehend the concept. To begin, compressed air is supplied to a pressure regulator set to 6 bar (87 psi). The compressed air flows through the test component. On the downstream side of the test component, we monitor the output pressure. As the test begins, the flow control valve is fully open (no back pressure), so we achieve maximum flow. The flow rate is measured by the flow meter, shown in our example as 100 l/min. Next we start to close our flow control valve. We will continue until we observe the flow rate dropping. In Fig. 3, with an 80% open flow control valve, we can now see that P2 has increased to 1.5 bar and the flow has just started to decline to 99.9 l/min. This is where we get the b-Value. Simply divide P2abs by P1abs [(1.5+1)/(6+1) = 0.36]. That means this test component has a rated b-Value of 0.36. Any pressure ratio below 0.36 indicates a sonic flow condition, and any ratio higher than 0.36 implies a subsonic flow condition. In order to plot the graph, we continue to reduce the flow by continuing to close the flow control valve. On the way to a fully closed flow control valve, we collect P1 and P2 data and calculate pressure ratios accordingly, just as we did before. When the flow control valve is fully closed, supply pressure and output pressure will be equal; hence, the pressure ratio will be 1 with no flow occurring. I had mentioned earlier that Cv is obtained at a pressure drop of 1 psi. If we assume a supply pressure P1 of 100 psiabs and a pressure drop of 1 psi, this would give us a P2 pressure of 99 psiabs. If we calculate the pressure ratio, we will get 0.99. I also mentioned that a 15% pressure drop across a valve is very typical for a standard pneumatic application. A 15% drop equals a pressure ratio of 0.85. If we look at Figs. 4 and 5, the problem suddenly becomes very clear. Fig. 4 shows three valves with the same Cv, but different b-Values and different maximum flow rates. Fig. 5 shows three valves with identical Cv, but different b-Values resulting in the different gradient of the flow curve. Since Cv is based on a single data point in the flow curve, it cannot provide reliable data for the remaining course of the curve. On the other hand, however, with the use of C- and b-Values, it is possible to obtain an accurate flow rate at any given pressure ratio, including the ratio when the flow enters the sonic or subsonic flow condition respectively. ISO 6358 accounts for the inner design and construction of the flow path of a pneumatic component, where Cv cannot. Now, how do we use those values to get the flow rate? I will show the scientific way and the easy way. 1. Scientific way:

2. Let us quickly move on to the easy way before we get a headache from those formulas. 2.1 Most valve selections will be done for standard applications with the mentioned 15% pressure drop. See the chart in Fig. 6 to quickly get the flow rate. All you need to do is locate the C- and b-Values of the valve you think might work. Take the b-value of the valve you pre-selected to the chart and get the multiplier based on your system pressure. Multiply the number you obtained from the chart by the C-Value of the valve you pre-selected.

So the next time you open up a valve specification data sheet, I hope this article encourages you to specifically look for sonic conductance C and critical pressure ratio b.
2.2 If you quickly want to know the maximum flow capacity (sonic flow) of a valve, multiply the C-Value by 420.
Note: 420 is based on a system pressure of 0.6 MPa (87 psi) and a standard air temperature of 20°C (68°F). We have learned now that this standard has huge benefits. It allows you to determine the exact flow rate of a pneumatic component at any given differential pressure between input and output. It gives you the maximum flow capacity of the component and tells you at what pressure ratio this happens. Further-

The latest data published by the National Fluid Power Association shows industry shipments of fluid power products for May 2015 decreased 14.2% compared to May 2014, and decreased 8.5% when compared to last month. Mobile hydraulic, industrial hydraulic, and pneumatic shipments decreased in May 2015 when compared to May 2014. The AMLOK® Hydraulic Series RCH rod clamp provides power-off clamping of rods and shafts. The clamps are actuated by a spring/collet mechanism and unclamped by hydraulic pressure. They can clamp components after the motion has stopped and hold the position securely as long as the forces do not exceed the table values. The mountings apply to standard heavy-duty NFPA-style MF1 cylinders. The clamps are designed for locking reciprocating motions only, but special units are also available for both rotating and reciprocating motions.
