The making of the Chocolate orange box We produced the Intec 2017 Christmas gift-piece, using the Intec ColorSplash digital colour printer, ColorFlare for foiling and lamination and ColorCut Flatbed to cut and crease our boxes.

The Intec ColorCut Flatbed cutters are idea for use with digital printed stocks and card up to 600 micron, thanks to the variable vacuum control which can be increased for heavy card to ensure a strong hold-down when cutting packaging sheets.

SignMaster Pro - ColorCut software

1. Having produced our layered artwork in Adobe® Illustrator®, we then printed the file onto 220gsm 325 micron, SRA3 Incada Silk, using the ColorSplash CS5000 digital printer. As part of the process, we used our SignMaster Pro software which creates a unique barcode, (*read more later), which is printed in 2 positions, onto every sheet. Also, as we intended to send the chocolate orange boxes to selected individuals, we used the ‘variable data’ function to create a multipage pdf. Each printed sheet was then customised with the individual recipients’ name on the front of the box.
3. Taking the stack of printed and laminated sheets to the ColorCut Flatbed cutter, we launched SignMaster Pro’s barcode cutting server developed for the Intec ColorCut Flatbed series of cutters. This software can be used either on its own or with CorelDRAW® or Adobe® Illustrator.® Lines that are drawn or imported can be set to ‘cut’ or ‘crease’ using the independent tools on the Intec ColorCut Flatbed range of cutters. Once we’ve defined our cut and crease lines, the size, position and layout are saved under a unique barcode. Each time we re-print the file, the SignMaster Pro’s barcode controller will read the barcode and remember the creasing and cutting lines associated with that specific barcode, so we can run a short production without needing to open original artwork files again.

5. By pressing ‘Start’ in the SignMaster Pro barcode controller, we actuate the creasing and cutting procedure. The optical registration sensor, seeks and scans the two barcodes (*mentioned in point 1), which enables the cutter to align itself perfectly with the printed sheet and compensate for any scale or skew errors - all whilst creasing and cutting in accordance with the vector lines associated with the barcode embedded in the artwork.

2. Using the Intec ColorFlare foiler/ laminator, we added an extra ‘WOW’ factor to the item by adding a layer of ‘Crystal’ flaring film to the printed sheets. This multi-coloured holographic film added a ‘shattered crystal’ decorative effect, which really suited the design - and would add extra value, if it were a commercial job.
4. The Flatbed cutter includes a vacuum hold-down table, which keeps sheets securely in place during the process. Two types of cutting mat are also supplied with the cutter; a grey felt mat for optimum creasing quality and a green self-healing mat for precision cutting. We chose the felt cutting mat in preference to the self-healing mat. Placing our SRA3 sheet square (by eye) on the mat, and powering up the pneumatic vacuum, the sheet was pulled firmly onto the flat surface.
6 & 7. SignMaster Pro software drives the dual-tool plotting head, which travels along the chain-driven gantry, while traversing the flatbed, using each tool simultaneously to crease and cut the sheet.

8. Once the cutting and creasing process is complete, SignMaster Pro will automatically park its cutting gantry to the side and pause the operation - allowing the operator to remove the waste material, stack the cut and creased shape and place the next printed sheet on the hold-down table, to repeat the process. This particular sheet took only eighty five seconds to process! Creased and cut shapes ready for assembly

9. We then took our stack of creased and cut shapes to our fulfilment area, applied gum to the fixing tabs and assembled the boxes. Inserting the chocolate oranges into the acetate cradles was the final step. 10. The finished and complete Intec chocolate oranges were then packed into specially made, rugged postal cartons, paired up with the recipient’s Christmas card (also cut on the Flatbed cutter), and nestled into the poly-chip filling. The postal cartons were then labelled up and posted off to their lucky recipients. Postscript. The gifts all seemed to be received with great appreciation - and resulted in a good number of enquires about the ColorCut Flatbed series!
