Business Briefings – ‘in brief’ Designed to provide the UK aerospace industry supply chain with a unique programme of presentations addressing core business opportunities and related technology and skills requirements, the Business Briefings are supported by the UK’s leading aerospace industry bodies. They provide essential programme insight and business, technical and skills intelligence – assisting businesses at all points in the supply chain to make informed strategic planning decisions.

Congress to provide clarity of vision A crystal-clear vision of the business and technical landscape is something that most companies within the aero engineering supply chain will aspire to, but will not be able to claim. The apex view from the top of the pyramid is better, but still depends on an individual or company perspective. In putting together this programme package of business briefings it has always been my intention to attempt to lift the mist which swirls across this landscape, thereby enabling companies at all levels to gain valuable insight into aspects specific to aero engineering that will have some a degree of impact on their individual businesses. The AeroEngineering Business Briefings have been tailored most specifically to enable lower tier companies to effectively create, modify or confirm their own business strategies from a position of knowledge. Before joining the KTN, Ruth worked for Ernst & Young, Sainsbury’s and AMEC in senior roles leading organisational transformation through Knowledge Management programmes, as well working as a freelance management consultant. She holds a PhD in Chemistry from the University of Edinburgh in addition to her first degree from University College London. Ruth is responsible for developing and broadening the strategic agenda of the KTN, which includes maintaining and creating relationships with senior stakeholders from Industry, Academia and Government, across multiple departments and sectors.

Graham Chisnall, Managing Director – Commercial Aerospace & operations, A|D|S Graham joined the British Aircraft Corporation’s undergraduate apprenticeship programme in 1974 and graduated with degree in Aeronautical Engineering in 1978, before working on a series of engineering positions in BAe’s Military Aircraft Division, Warton. Key appointments included a secondment to Saudi Arabia in 1980 and working in Munich for two years as Deputy Chief Engineer at the commencement of the Eurofighter programme. In 1989, Graham was appointed Technical Director and Chief Engineer for all BAe Brough aircraft. In July 2000, Graham joined GKN, as Director – Group operations Engineering, responsible for engineering, technology development and strategy to the newly formed aerospace group. He moved to the GKN Corporate Centre, taking the new position of Corporate Director – Strategy, in 2004. Graham joined the recently merged aerospace, defence and security trade organisation A|D|S in 2010 as Managing Director – Commercial Aerospace and operations, responsible for aerospace, space, technology, skills and supply chain activities.

Equipped with environmental chambers (-100ºC to 350ºC), the testing machines carry high speed cameras, contacting and video extensometers. epm: technology takes its ‘can-do’ attitude in to the aerospace industry

When Graham Mulholland, managing director of leading UK composites manufacturer epm: technology, welcomes visitors onto his stand at the Aero Engineering 2010 and Composites Engineering 2010 shows, he will go easy on the sales patter. “This is our first time at the shows and, to coin a phrase, we are not asking what the aerospace industry can do for us, but what we can do for the industry,” he says. “We have experience of working in the aerospace industry but are now making a concerted push into the sector because the potential is so great. “However, so many problems of producing composite components on a large enough scale remain unanswered and so it makes sense to us to engage the industry by asking them what they think the supply chain should be doing to resolve them. “If we know that, we’ll know what we have to do to meet the market’s needs.” By the time the conversation does get round to epm: technology, Mr Mulholland will talk about a company he set up himself in his bedroom in 1997 and which now makes high performance components for a wide range of industries, including the demanding world of professional motorsport.

epm: technology employs 80 people and provides its customers with tooling manufacture, prototypes, jigs, fixtures or part assemblies. It supplies components for four different F1 teams – something which is unprecedented in the industry and which has been made possible by a unique business outlook which Mr Mulholland refers to as its ‘can-do’ attitude. This attitude has seen the company constantly strive to meet its customers’ ever-growing demands, which includes aligning its entire production system so that it runs in sync with its F1 customers’ needs. Now, with deadlines in the sport getting even tighter, epm: technology has invested £400,000 in new equipment and cut 30 hours from its tooling process by micro-managing each job to the nearest hour in a bid to drive up productivity. The company is now seeking to put that investment and adaptability to good use in the aerospace market, helped in no small measure by its location, in Draycott, Derbyshire, in the East Midlands, home to one of the world’s largest aerospace clusters. The region accounts for around 15 per cent of the UK aerospace industry by value and employment, with 25,000 workers and an annual R&D spend of up to £300 million.

“There are many parallels between F1 and aerospace,” Mr Mulholland says, “and not just because they both rely heavily on composite materials. “In both industries the days of money being no object are over, so aerospace companies, just like our F1 customers, are going to have to find cost-effective solutions to their production challenges. “Inevitably they are going to be looking to the composite supply chain and to companies, like ours, that have found new innovative ways to manufacture high performance components in an increasingly competitive environment. “Admittedly, making wing mirrors for an F1 car is a world away from making wing spars for a Boeing 787 Dreamliner, but we have already outlined an expansion plan should we need to step up production to another level and everything is in place. “It is the right time for epm: technology to expand into the aerospace market and I am genuinely excited about attending the show. We have a lot to ground to cover but aerospace needs suppliers that are ready to learn and stretch themselves in order to meet customers’ demands. “That willingness to listen and that kind of can-do attitude is part of our DNA.”

So what is this process that can save money and time, reduce health risks and improve productivity? The unique VAC-TAC system is based on solvent free hotmelt technology and provides much higher levels of tack than is possible with traditional aerosol adhesives. The system is designed specifically for the positioning of materials, such as reinforcement fabrics, foams, balsa, peel plies and release films, in even the largest vacuum infused composite structures. As the VAC-TAC adhesive remains tacky for up to 5 minutes, once applied the materials can be carefully positioned and adjusted, allowing much more flexibility for the user.

The adhesive spray is applied with a TEC 6300 pneumatic hand-held gun to position and secure fibre reinforcement. This robust, portable tool can be adjusted to provide various spray patterns and weights of adhesive coverage. There is no waste or nozzle blockages, as the adhesive simply re-melts every time the TEC 6300 is switched on. The tool is fully adjustable, making it suitable for very fine accurate work, or for covering much larger areas. Once the reinforcement materials are laid–up, resin and vacuum feed pipes can be positioned with the TEC 650 and CABLE-TEC adhesive. The CABLE-TAC adhesive is formulated to instantly grab the feed or breather pipe to speed up this part of the infusion lay-up.

Ian Godden, Chairman of A|D|S, talks about the global challenges and opportunities for the UK aerospace sector Trade and Investment delegations, and A|D|S CEO, Rees Ward, is visiting Brazil shortly. Our greater presence in India, established last year, is beginning to bear fruit. We also made excellent progress with these nations and others, such as Mexico and Morocco, at the recent Farnborough International Airshow. It’s all to play for and the UK is in a great position to capitalise. Where does the balance of responsibility lie between the big players and smaller suppliers? Balance is the appropriate term to use. Without the larger companies the smaller ones would need to put in much greater effort to sell their products overseas and overcome natural bias to local competitors. We likely wouldn’t have as many of either but without the smaller companies, their innovation and their agility the larger firms would not be able to perform the world-leading role that they do. The UK has a terrific mix of both larger and smaller aerospace companies with their considerable investment in people and new technology and this explains the level of sustained success that we have had.

Defence budgets being squeezed is of course one but we have new countries, principally Brazil, Russia and especially China who are seeking to enter the civil aerospace market. This has the potential to shake up the status quo, but it is also a great opportunity for the UK. We are such a strong player in this sector because we have numerous innovative companies who take part in global supply chains and link in to UK-based global companies. For example, with Rolls-Royce engines up to half of the Airbus A380 is made in the UK and a quarter of the Boeing 787 is British-made. Therefore, rather than worrying about these new developments it is up to us to seize the opportunities and work with these emerging aerospace nations to ensure that the How is that position changing? (considering UK retains its global leadership position through its diversification rather than simply relying on strategic threats and opportunities) At present we are in a relatively stable environment one or two primes for all our business. I have with strong order books and productivity increases recently visited both Russia and China with UK How does aero engineering fit within the whole of UK industry? (what importance does it hold, proportionately with other sectors or economic divisions?) The sectors that A|D|S represents (aerospace, defence, security and space) make up over 20 per cent of UK manufacturing, employ over 500,000 people across all regions of the country and generate more than £60 billion per year to the UK economy. Aerospace alone was responsible for £22.2 billion and more than 100,000 jobs in 2009. The UK is not a world leader in many areas, but it is in aerospace. We are number one in Europe and second only to the US globally with a 17 per cent global market share.

What part does the collective infrastructure of the sector (private as well as public) play in supporting competitiveness? Aerospace is a good example of public, private and academic sectors working well together. The Aerospace and Defence Knowledge Transfer Network, led by Dr Ruth Mallors, does a great deal of excellent work to bring the sectors together to collaborate. A|D|S works closely with its members to be able to advise the Government on how best to keep the UK competitive globally. We also have an excellent mix of local, national and international resources, alongside our regional trade association partners to ensure productivity improvement and business development support is provided. Our members are clear about what needs to be done – this is a country to country competition as much as it is a company to company one – and the new Government has made a promising start in its declarations around supporting exports in particular. It is a strength of our sector, so we have a good foundation on which to build, and we hope that this partnership will continue to deliver high-quality, long-term benefits to the British economy. How does the UK look when benchmarked against other global entities? The UK enjoys a healthy position today but in aerospace if you stand still you get left behind. We have two major issues that confront us at present. First, our workforce is aging. The average age of the aerospace sector is 54.

Secondly, investment in research and development has been squeezed in the private sector and is under even greater pressure in the public sector. We are working hard to spark the interest of young people in aerospace through events such as Futures Day at Farnborough and Careers in Aerospace that we work on with the Royal Aeronautical Society. This is bearing fruit because our recent survey of the aerospace sector showed an increase in the number of aerospace-related subjects being studied is on the increase, but we have a lot more work to do. Furthermore, now that the dark economic clouds are starting to lift we must ensure that both industry and Government restore previous levels of R&D investment if we are to retain our globally-competitive edge. What strategy plan(s) does A|D|S have to help keep the UK in its current global position? With our members we have drawn up an international strategy with which to support the global ambitions of UK companies in our sectors. A|D|S opened a new office in Bangalore in India last year to work alongside our current global offices in Toulouse, France and New Delhi in India. We have offices in London, Farnborough, Edinburgh and Belfast to link up the UK industry and we will shortly be opening offices in the Middle East and perhaps later Brazil and China. As our members identify new markets that are important to them we will examine the best way for us to support them in these areas. For a sectorspecific trade organisation we have a very strong global reach, which is augmented by our work with UKTI on overseas and inward trade missions as well as the success of our subsidiary company Farnborough International Ltd. It not only delivers the worldâ&#x20AC;&#x2122;s premier Airshow at Farnborough every two years but also provide top level support to similar events in Bahrain and India. Finally, we work closely with our sister organisation, the AIA in the USA, to ensure that we are fully engaged with the largest market in the world and with the European association, ASD, which is crucial for our relationship with European countries. Mr Moloney explains; “Getting young people into this trade is crucial for the future of manufacturing. With the sophisticated materials used in the carbon composite industry we have had to build the content of their apprenticeships to meet the strict requirements and, as such, have developed the industry standard for training. We happily work alongside the colleges who offer NVQ and Foundation Degree Courses in Mechanical Engineering, but as t he curriculum here is quite fixed, we build into it additional areas to cover composite components.” Many of the Atlas Composites staff have completed apprenticeships and college courses, some even achieving the Foundation Degree that has built up the considerable skill on which their reputation for quality products is built. Continual training is also crucial and the production team is actively encouraged to identify and suggest improvements to existing and developing processes. A recruitment drive is currently underway as Atlas Composites aims to carry on attracting quality people to the company in order to achieve improved efficiency across cost and production processes. As the applications and opportunities grow with each new development, investment for the future is easily recognised. Currently, a new server upgrade is being carried out within the IT department and recently there has been extensive financial investment in plant and machinery. The shop floor has been expanded to accommodate this machinery which includes an additional 5-Axis CNC machine and, in the very near future, a third Autoclave. New guidelines and process approvals are also being introduced, including the SC21 (Supply Chain 21st Century) accreditation. As international competition increases, the participation of companies of all sizes throughout the UK supply chain is crucial to delivering real results from this modernisation

This provided the ideal opportunity to introduce various environmental initiatives, as well as significantly improving the process flow from raw material to finished component. Precision extrusions offer cost-effective solutions Mifa Aluminium

luminium precision extrusion is not a familiar term for many design engineers in the field of instrumentation and test engineering because the ex tent of the design possibilities (complex shapes, tight tolerances and small volumes are all possible) is often unknown. Therefore design engineers tend to choose more expensive alternatives. Mifa Aluminium, based in Venlo, The Netherlands, has precision extrusion as its core competence. As part of Aalberts Industries, a well resourced Dutch multinational with various process technologies for technical manufacturing, Mifa has almost 35 years experience making customer specific extrusions for specialist and customized sectors such as aerospace, defence, medical, electronics,automotive, precision industrial applications and radar technology. The common perception of extrusion is of a low level of dimensional accuracy and high volumes. Extrusion is also associated with standard sections used for construction – often the reason for which it is rejected at an early stage in the design process.

Profit through design can be achieved by choosing a precision extruder who is able to press shapes with high levels of functionality integrated into the design. Mifa Aluminium specialises in extruding to tight tolerances and in difficult shapes This is made possible by using special raw materials, advanced presses, applying R&D and drawing on years of experience in constructing and correcting extrusion dies. Mifa is able to extrude to ten times more precise dimensional tolerances and three times tighter form tolerances than is required by the extrusion standard EN12020 2 (former BS1474): for example tolerances of +/- 0.015 mm are possible. This accuracy allows the use of extrusion in linear scales, highly accurate motion systems and general precision engineering. Combined with a focus on surface finish straight from the extrusion presses, extruded components are also produced for the make up of fascias for control panels (discrete or rack mounted) and for PCB carriers and plug in devices. For lightweight portable applications, such carriers can be produced in magnesium, offering a 35% weight saving.

In order to achieve high level accuracy and achieve precisely what is required, close liaison with design engineers is important; while a careful consideration of optimal design and choice of alloy is essential, all extrusion can be made in accordance with customer requirements. Often design engineers are not aware that for Mifa it is also possible to extrude sections with variations in wall thicknesses and asymmetrical designs, often avoiding the need for costly post process machining operations. In house machining, coating and assembly operations form vital additional facilities in creating the final product. Mifa is able to machine large and small products and series runs. The company can also produce various coatings from anodising to plating and has even developed special coatings for special applications.
