2009 New Features
Shaping advantages We continue our quest for a light feel with full power character. Last year we separated the twist and leech tension from the desired rig loading by using methods developed in the TR-3 evolution. By bringing this same methodology to the wave and freestyle sails, we felt we made big advances in the softness-with-power search. But there was still more to be had in the refinement of the designs size by size. To implement the changes in 2008 versions, we used a blanket of changes, mostly relying on numerical projection as we had done with TR-3. You have to start somewhere. By applying the numerical progressions we were able to get very close, and second tries got even better. But as you run into your deadlines, you call the final version, and move to the next project. And then you get to use the sails from production every day. This is what drives the next round of changes‌ the desire for something more.
So this brings us to 2009‌
many months of refinement on top of the radical beginnings that drove last year. The result is feather light in the hands as all the minor tension inconsistencies are smoothed, and the main body shaping is leaned out to keep chord depth positioned and matching the twisted shape. Leech tension and driving power with a minimum of dragging forces is the result. And shape neutral handling in transitions, even for the largest sizes takes the wave and freestyle series into a whole new realm of wave performance.
2009 New Features
Pearlescent white XPly™ We were looking for something unusual that would make the graphics more potent. We had tried several times before to make a ‘sparkle’ or pearlescent characteristic, but there were always technical problems that made the end result come out looking poor. Over last year we worked steadily with our laminator and came up with an interesting solution that turns out to do a lot of good things. First we had to laminate two layers of film with the pearl material in between. This assures the quality of the reflective and puts it away from the colored glue. Then the double layer is laminated again with the white glue and fibers sandwiched inside, making the final highend reflective look on the bright white color. The added benefit is very high UV resistance and higher puncture and tear resistance because of the multiple layers. There is no weight penalty for this new material.
Multi-strand Kevlar™ leech reinforcements
This year we decided to change the way the leech was designed for ultimate reinforcement. In order to toughen the lower leech where wave destruction so often happens, we added six strands of Kevlar™ and attached them with sewing before adding the tape edge cover. To further add beef through the most loaded leech areas, back to back woven fiber patches take the loads first.
Tack chafe reinforcement Expanding the area of chafe protection in the lower sleeve has been approached in a way that results in solid protection for the areas that get almost all the serious damage from decks and rails, and a very lightweight solution for the areas that are seldom, if ever, impacted. The end result is saving 0.25kg and is soft on the feet, and tough in all the right places.
Reduced foot bead This saves lots of weight and still does the job, hitting shins and ankles much less hard, and being more flexible in general.
Tougher sleeve Our fiber aligned designs can take full advantage of the new sleeve material we are using. It is more resilient using tougher yarns and very resistant to reef and rock damage.
New batten tensioners 6mil window mesh
First introduced with the TR-4 race sails, these new tensioners go even farther to get the leech tension and batten loading equalized near the edge of the sail. They are made of injection molded polycarbonate, and use a 10mm stainless steel screw, and are 4g lighter.
In response to sailors wanting a 100% fiber laminated wave sail, we developed a material slightly thicker than was commercially available. We felt it was better to increase the laminate thickness to add to the benefit of having the fiber reinforcement. There is no weight penalty versus a 7mil film window.
Sails R&D
Where do you start from: you cut the sail based on a given mast or you look for a mast with certain characteristics for the sail you want to design?

The mast is first. We tested many masts during our years of R&D. We slowly came up with a curve which we tested fast and allowed the sail to respond well. Also our masts are constant curve and easier to downhaul and you can use with a variety of downhaul and outhaul settings. Our masts allow the shape in the bottom of the sail to remain in one place and not move back when getting overpowered. It’s a long process of R and D to change shape, luff curve and then back on the water to test. Slowly over the years we find better and better ways to cut the sail and make forward progress quite fast.
Mast and mast pocket curve: their characteristics and performances For race sails and cambered sails we use a ‘shaped’ pocket, cut to the curve desired and then heavily reinforced with extra material to stop distortion. This is the only way we can make sleeves for cammed sails because of the sleeve width requirements, thus all sails that have cams get ‘shaped’ sleeves with a seam down the front to join the two sides. For all other sails we have chosen to use the material in its strongest and most stable layout, which is simply a tapered cut with all the fibers running full length, and then folded in the middle. This gives you the most dependable stretch characteristics and never cuts the sleeve through the bias of the material. If the loading is essentially down the front of the sleeve, this is most efficient and lightest.

Masts R&D
The masts we use are either SDM (thicker masts) or RDM (narrower masts with little change in diameter from top to bottom). Based on testing we chose RDM for the smallest race sails (4.3 and 4.7) and SDM 100% carbon for the rest as this performed the best. Although there theoretically is aero advantage with the small diameter, we found that the RDM masts just didn’t have the character we were after for the larger race sails and wouldn’t pass our performance tests on the water. The SDM masts were lighter and had better response in the gusts. In wave sails we are recommending RDM for all sizes, but have made our RDM and SDM to deliver similar feel, not to have just the same bend.
Mast carbon percentage and flex: different behaviours on the sail performance 13
When a mast has higher carbon content it can be made to feel light or designed to have a faster feel with very good response. Simply making a mast lighter will make it respond quicker, just like when you have two kids on a trampoline, one heavy, one light, and the heavy one bounces higher and slower. In masts, the heavier one responds slower and bends more. As long as the specification of the mast fits to the desired feeling, it doesn’t matter how much carbon there is, except for weight and cost. If the mast ranges are well designed, the feeling of the sail should be familiar through the various mast types. Generally speaking the 100% carbon masts are light and fast response, but also strong. The lower carbon masts are heavier and slower to respond on the water. The sail will feel lighter on the water with a 100% carbon mast.

Now that we have had a full season of testing, using these great wave sails which grew out of thinking used in race sail development, the obvious next step was to make them better and better. Josh Angulo is one of the most experienced wave riders in modern windsurfing and his feedback has been invaluable in making better sails for you. He asked for something bigger to suit his home break, and we responded by developing a 6.1 Legend for his light days with big swell. Dynamic Skin Tension is our way of maintaining the well defined low end performance while still delivering a soft feeling and smooth handling when fully powered. The twist and determination of the overall skin tension are now treated separately from the rig tension and the result is a smooth skin and perfect balance. Power for huge jumping must be balanced with a softness that never interferes with the choice of maneuver. And this smooth power must be able to effortlessly follow through radical transitions to allow your re-direction to be flowing and natural.

So for pure wave sailing, especially ideal side shore conditions, the choice is still the Legend. Anywhere there is more of a mix of cruising, plus some wave sailing opportunities when conditions permit, choose the Global for its range, power, and top end speed.

The 2009 Legends make wave riding incredibly easy and enjoyable and with exceptional upwind ability. That is a result of having leech tension that makes the sail easy to pump onto a plane when the wind is marginal, as found near shore and in disturbed wind around the impact zone. The Legend has a slightly flatter entry for upwind ability and good balance in the boosted apparent wind found on the wave face.

The 2009 Global is the powerful, wave friendly range for worldwide performance. Shaping techniques that develop Dynamic Skin Tension have been further tuned to perfect smooth water drive for jumping and occasional tricks, with characteristics that are excellent for on-shore wave riding. The Global is a compromise between speed and maneuverability that is perfect for general use in almost any place where the wind blows.

The Global has a slightly fuller shape than the Legend, and the draft is farther back to increase the power and top end speed for beam reaching. This orientation makes the sail really fun for cruising, especially upwind / downwind. There is a feeling of more power with sweet handling on the wave face. Bottom turns are easy and the balance is very predictable so the sail always feels light in the hands.

To expand the superior light wind fun factor we added a 6.8 Global to cover that. Josh is adding it to his collection to be ready for the often light winds of Cabo Verde. For glassy afternoon sessions the soft feel is perfect for doing real wave moves with a sail that acts much smaller than it is. Global wave sails have extra control and balance by adjusting twist without changing luff curve or total mast bend. New batten tensioners work perfectly in their low profile application and have stainless steel screws for positive adjustment.

Being Loc Working with a Bonairian freestyle wizard, we have taken the Loco to a superlative level of performance for the radical tricks that are being performed by today’s youthful expressioniste’. The tricks they do demand the most from their rigs, so they can use the sail in limitless positions and angles of attack without it interfering with the complicated maneuvers. We have very specific ideas about what it takes to be a champion, and this year we made it in every way. Dynamic Skin Tension adjustments kept the same powerful acceleration traits, allowing us to improve the handling and balance with no loss of speed or power. RAF performance for wide style slalom and freeride boards is delivered by the Pursuit at the highest level. It’s a six-batten, no-cam powerhouse that brings you one of the easiest rides you will ever have. Tacking or jibing is a simple matter because of the desirable characteristic of RAF that brings the sail into ‘neutral’ while floating through the transition point, feather light and in full control. In the lower part of the foil, deep sections set up perfectly when you sheet in, and they balance correctly for the softer, twisted upper portions.

Sweet and Powerful The stable seven-batten Titan is light, easy to rig and handle, and represents the beginning of a new evolution in freeride cruising and racing. 75% carbon masts work perfectly for fast sailing and local racing, and produce the same easy acceleration and power you would expect in order to be competitive. At the first 2008 PWA event in Korea we introduced a special order TR-4 XT model made with Dimension™ Technora™ scrim laminate that is about half the weight of current film material, but with better stability. For 2009 we have used batten pockets made with structural Technora to lighten the sail even more. The reduced weight aloft combined with the supple character of this specialized XPly™ makes a sail that is so easy to use, especially with the easy handling and comfortable character of the TR-5 design. These special order TR-5 XT’s will be available in sizes from 5.9 - 12.0 m2 in 2009; but will require advanced purchase agreements.

The Rebel is designed to enhance the developing skills and highly experimental nature of kids. By generating confidence because the sail is so calm and easy to handle, they will progress faster. Downhaul is a distance measured from the base of the mast to the front lower corner of the tack pulley on the sail. This is the absolute accuracy of your settings and will help you to achieve fine tuning. Top extension parameter is used only in sails with adjustable head (vario top) and equals the distance measured from the top of mast sleeve to tip of mast.

Aluminum Boom
The MauiSails philosophy to deliver a complete high performance windsurfing rig progresses one giant step toward reality with the introduction of the MauiSails Performance Boom range. The MauiSails Team has pioneered many innovative features to bring value and performance to the aluminum boom component. At the top of the features list is the unique MauiSails Front End design. The result of over 2 years in development, the MauiSails Front End is a Carbon Race Boom specific design. “Our thinking was quite simple.” said International Sales Manager, Rick Whidden “Design one Front End strong enough to absorb the loads transferred through the Front End of a Carbon Race Boom. Any windsurfer, on any boom size or configuration, aluminum or carbon fiber would strongly desire a Front End with the durability consistent with the demands placed on it by a Carbon Race Boom. Our intent was always to apply the Front End to both our Aluminum Boom and our Carbon Boom.” To fulfill this goal the MauiSails Front End design features broader surface area and a ’snap on’ function that increases the life of the mast and makes the boom attachment the easiest task in the rigging process.

The MauiSails Front End is both lightweight, built in super tough plastics and ergonomically designed to absorb and release high energy loads between the power of the rig and the speed of the board. The Team then applied the MauiSails Front End to a specific adaptation for connecting aluminum boom arms into a complete component for windsurfing. In a ’think outside the box’ configuration, the MauiSails Team designed the Performance Aluminum Boom Front End to fit over the alu boom arms instead of inside such as with alternative alu booms on the market today. The key benefit is increased stiffness from a bigger diameter tube connecting the 2 boom arms on the MauiSails Performance Aluminum Boom. Both light weight and stiffness come from this design feature.
With the huge performance advantage of the MauiSails Front End is the Team’s selection of heat treated T-8 stiffness high quality aluminum boom arms bent to specific shapes for each model in the Performance Aluminum Boom range. Many years of testing the optimum boom curves to draw out the highest performance and range from sails has been integrated into the curves of the new MauiSails Performance Aluminum Boom. Finished with super durable Boom Grip at a comfortable 32 mm O.D., the Performance Aluminum Boom is a joy to hang on to for extended windsurfing sessions. Integrated Harness Line indicators allow side to side assimilation of harness line positions. Continuous Back Ends deliver the optimum stiffness to weight at the back of the boom. The Performance Aluminum Booms feature convenient Loop and Go outhaul attachment in the smaller sizes and triple pulley with integrated cleats for adjustable outhaul system adaptability in the longer models. Single Push Pin system adjustment matched to length indicated back ends delivering 50 cm range insures ease of use and precise fit to the outhaul dimension of the sail.

This is the highest standard carbon booms in the windsurfing industry today. State of the art carbon booms made from prepreg carbon fiber in heated treated press molds produce the best stiffness to weight ratio possible for composite carbon construction. All MauiSails booms come with their own highly developed frontend to fit onto the 40mm diameter boom arm. Each boom has its own purpose from the Carbon Race 265 coming with monocoque body and backend to the wave 140 having all 30mm grip for super comfort and control.

Testing Booms
MauiSails premium carbon fiber boom products are all floor tested in the factory using two different criteria. Every boom gets two tests before gripping and finish. Arms are clamped where the boom head is attached, then the arms are flexed with eccentric rotation. They get pushed in opposite directions with 30cm of travel and cycling for one minute (approximately 20 repetitions). Every boom gets this before it is finished and gripped.

Each boom of every size is also tested for pure loading on the arms at the harness line positions. Testing is done after trimming the ends and 140KG is applied to each arm. This simulates point loading from a single harness line attachment and assures there are no simple weak spots that will be hidden by gripping.

This is the mast for all entry level sailors who want a super durable mast at a bargain price. The SRS Carbon 30 is well suited to the Aloha and Pursuit, but will fit into all other MauiSails.
The MauiSails SRS masts are the core of your rig. MauiSails SRS constant curve masts produce energy like a coiled spring. They flex consistently and react fast. This promotes even tension along the entire leech and develops even pressure over the entire rig. The reward is the release of stored energy as you accelerate. By design, the relationship of sail and mast is guaranteed when both are imagined as one. By integrating the ferrule structure into the lay-up of the lower section of the mast, and by building on specialized two-piece mandrels using high modulus prepreg carbon, we are able to favorably influence the weight/strength ratio. Controlled high temperature curing guarantees maximum durability. Use of the proper mast (Synergy Rig System) produces a steady, light feeling rig that comes from having the foil at the correct angle of attack, regardless of the changing pressure on the rig. You feel the entire leech, and have the impression the sail is easily slipping through the air mass, scooping as much power as you can handle, and all in perfect balance.
