The Loading Dock. The most overlooked expense and safety liability

If docks were human, they’d likely have a terrible opinion of themselves: they’re perpetually overlooked, usually overworked, only get attention when they quit working, and prone to damage through no fault of their own. And working outside 24/7, 365 days a year does nothing for morale either.

It’s time to stop thinking about docks as simply another part of the building.

“It’s true – people think that because a dock plate is built right into the floor, it should last as long as the building,” says Walt Swietlik, Milwaukee-based RiteHite’s director of customer relations and sales support.

“But your dock does need that TLC and regular maintenance.”

Swietlik says that it’s not necessarily full dock or dock component failure that indicates a problem.

“If all of a sudden, you’re getting a lot of calls about damaged products, that could be an indicator that your dock isn’t as efficient as it used to be,” he says. “Or if the trucking companies are starting to add detention or damage charges on a regular basis, that can be a dock issue.”

An increase in safety incidents can also indicate obsolete, malfunctioning or inefficient dock equipment.

“If you’re starting to see safety issues or a pattern of injuries among dock workers – back, neck, shoulder – that dock that was built 30, 40, 50 years ago might not be working as well as it once was.”

Facility age is a key issue, says Sandy Pomichter, marketing and dealer services at Perma Tech Inc. in Buffalo, N.Y. “Here in the northeast, we have a lot of older facilities in use, and what our customers are finding is that the older dock designs and equipment don’t necessarily work well any longer,” she says. “For example, the dock heights may be very low, or very high.”

The type of trucks coming in and out of the facilities may also be quite different than when the building was first built. The dock may have been built to handle straight trucks, when now semis are more typical. Docks built decades ago may not line up with the bumpers of a UPS or Fed Ex truck, for example.

The good news is that a change in dock solutions can go a long way in making your facility more efficient, more productive and safer, all elements that should be top of mind in your operation.

Consider a site survey Pomichter says that Perma Tech recommends that clients start out with a site survey. “We often end up designing a custom dock solution based on the site survey,” she explains.

Among the things Perma Tech considers in its site survey are: • Quantity of units • Door size (width and height) • Bumper depth • Dock height • Drive approach (degree of incline or decline) • Types of trucks/trailers serviced This information helps assess whether an existing dock system is adequate or needs improvement. It can also highlight areas where components might need replacement or adjustment.

Case in point: Dock seals or compression pads.

“They’re in place to help with the weight of the truck but they also compress down and create a seal between the truck and the dock,” she says. “If you have trucks rolling up to the door and don’t have them in place,

Cover Story continued eventually your building will crack. And even with truck restraints, some trucks, like Air Rides, will still roll a little bit. That can cause a gap.”

A proper deck seal also helps maintain temperature, stops bugs and insects from entering the building and can stop inclement weather issues such as rain or snow from becoming a factor during loading.

Schedule routine maintenance As with virtually anything in life, preventative maintenance can stop a small, easily fixable problem from becoming a costly headache. Dock systems are no different.

“Preventative maintenance can extend the life of your dock systems,” says Swietlik. “It does need TLC. We recommend taking care of routine maintenance at least twice a year, quarterly if possible.”

While all dock components do have an expected life span, maintenance can significantly extend it.

“For example, there’s no reason a dock leveler can’t last 15 to 20 years if it’s properly maintained,” says Swietlik.

“Ignoring it? You’ll maybe get 10 to 15 years of use.”

Moreover, once components start breaking and repairs are needed, it’s easy to hit a tipping point. “You start to throw good money after bad – we hear this all the time.

And at that point, things are usually so far gone that they can’t be repaired, they have to be replaced.

Dock demand evolution It’s also important to keep up with current industry demands when thinking about your docking facilities.

Rite Hite is responding to the data demand that has finally reached the dock.

“No doubt there’s been a big evolution in this area during the past three to five years,” he says. “There’s an interest in collecting data at the dock, in being able to communicate what’s going on. We’ve done quite a bit with our product line and working with our clients in this regard.”

For example, Internet of Things (IoT) technology can likely tell you why Door Seven handles far more trucks than Door Six does on a daily basis. Maybe it’s

malfunctioning dock equipment, perhaps it’s a more accessible dock. Maybe Door Six has Charlie – a great guy and has been with the company 20 years – and likes to gab with the drivers while Door Seven has Jacob, right out of high school with a ton of hustle.

“The info that can be collected is really deep and wide,” he says. “It’s really an educational experience for customers to find out they can collect this data by updating their dock equipment and then learning how they can use it. This type of information literally didn’t exist years ago.”

Industry requirements also may call a dock upgrade, especially if you handle food, pharmaceuticals or other cold-storage inventory. The Food and Drug Administration’s Food Safety Modernization Act and the Sanitary Transportation of Human and Animal Food (ST Rule) put new responsibilities on facilities, rather than the transporters of food, to add “mitigation strategies,” such as seals on access points. If these strategies are found to be broken or compromised, the FDA has ruled that the facilities are responsible for corrective action.

“The FDA has relatively new regulations regarding these areas – they’re very concerned about the safety of the products,” says Pomichter, who notes that vaccine transport is of particular concern right now as the existing COVID-19 vaccines being used in the United States require refrigeration. “Essentially, they want everything locked in during loading and unloading to shelter the inventory: no light, no wind, no air. Well, with that tight seal, there’s no daylight in the truck, so that means you’ll need to add some kind of lighting that can be used.”

The good news is that regardless of how old a dock may be, there’s rarely the costly need to start back at square one. “It’s really more a matter of assessing what you have and then going from there and creating a custom solution that better meet your needs,” says Pomichter.

2021 OSHA Forklift Safety Regulation Updates

OSHA (Occupational Safety and Health Administration) issued new proposal for 2021 updating its forklift and walking-working surfaces rulemaking regarding the powered industrial trucks standard that incorporates the 2018 Industry Consensus Standard – Safety Standard for Low Lift and High Lift Trucks (ANSI/ ITSDF B56.1a-2018).

The Department of Labor reports that OSHA continues its ongoing research of workplace safety and requirements for the maintenance standards and use of powered industrial trucks, including training of operators, inspection standards and audits. The following highlights the top statical findings attributed to forklift inspections and accidents reported during 2019.

According to OSHA: 1. Many pre-operation forklift inspections are neglected or poorly documented.

2. Inspections assist companies in being proactive and thorough in their warehouses.

3. Documenting inspections is considered to be in the best interest for owners and employees.

4. Documenting equipment inspections protects your firm reduce non-compliance fines.

5. Proper pre-operation inspection practices are proven means of avoiding injury and death.

How Is Technology Improving Cold Chain Warehouse Management?

Technology is transforming the supply chain, and cold chain management is also evolving as a result. But there’s a huge difference between how the overall supply chain operates versus an individual cold chain warehouse, or even a group of them, for that matter.

In general, a cold chain warehouse deals with more static operations, as opposed to traditional logistics, which tend to be on-the-move. Major warehouse concerns include goods storage, handling and packaging, order fulfillment, and beyond. Depending on the operation, parties may or may not be responsible for moving the cold goods, including storing them appropriately during transport.

But what does all of this have to do with technology?

The answer is that technology is making it much more simple and efficient to manage and fulfill these kinds of operations. The Internet of Things (IoT), for example, enables an unprecedented level of transparency, also opening the door to many new and interesting opportunities.

What are those opportunities, exactly? How is technology improving the average cold chain warehouse and related management processes?

Smart Racking In any warehouse, cold or otherwise, the efficient use of space is crucial, particularly when storing and organizing goods. Items must be stored appropriately but also in a way that aids picking processes. Smart shelving and racking solutions go a long way towards improving this system.

— moves across rails. Drones can be applied similarly, like what Amazon uses in its warehouses. By using a combination of mobile racking and smart technologies, such as IoT, the entire shelving setup can be automated, boosting productivity and safety levels.

Workers can find the goods required for order-picking at faster rates, the entire warehouse is organized quickly and safely, and there are cost savings as a result.

Internet of Things (IoT) IoT devices have an active connection to a network, local or public, to collect, analyze, and process data, and then leverage it to take action.

Imagine this scenario. An IoT-enabled warehouse sensor, attached to the refrigeration and cooling systems, detects a major drop in temperature. Right away, it sends out an alert to the appropriate maintenance and management crews that a problem has been discovered.

Then, instead of waiting for a response, it fires up a machine learning solution. That machine learning tool begins poring through the data, current and historic, to discern what’s going on. By the time the maintenance crews respond, they know what’s happening, and why, thanks to the automated system.

Moreover, with multiple sensors deployed throughout the warehouse, the same system can pinpoint the problem’s point of origin.

IoT devices, sensors, and solutions provide tremendous value. They can be used to track and monitor goods, count inventory, monitor temperatures, interact with workers on the floor, aid in current operations, and much more.

It’s especially helpful for equipment that has demanding requirements, like ultra-low-temperature storage systems.

They must be kept at frigid temperatures below -18°C because they often contain vaccines or pharmaceuticals, biological samples, or perishable foods.

Having an IoT sensor attached allows the system to be monitored remotely, in real-time, with instant alerts if and when something changes.

Warehouse Solutions continued chain. For warehouses, in particular, the technology offers incredible opportunities to track and manage goods from their source to the buyer.

Walmart has already been using blockchain to this end, boosting transparency for better reactions to things like foodborne illnesses and bacterial events. Products can be tracked along the blockchain, as lots or individually, to ensure proper storage conditions, vet them for potential damage, or manage inventory and supply.

General Cold Chain Management A lot goes into the smooth and proper operation of any warehouse, from logistics to staffing and equipment maintenance. Modern solutions can make this more efficient with the help of IoT, AI or machine learning, cloud computing, and automation, just to name a few.

Digitization is key, which calls for upgrading all legacybased analog processes and systems to a digital format.

Once the digital transformation happens, all information can be fed into a central system, driven by AI and machine learning, to analyze, process, and react to events. It suddenly becomes possible to manage staffing, for instance, through automation, based on demand and labor hours. Schedules can be determined and correlated with incoming shipments, large orders, and similar events.

Even something as simple as warehouse lighting can be improved considerably with the help of IoT and AI. Motion sensors can detect when parties are in the warehouse, ensuring lights are on, but also powering them down when no movement is detected. It’s simple, smart, and could save hundreds of thousands of dollars over time.

Technology: The Name of the Game Technology is a major disruptor across many industries, it’s true. That’s because of how much it has to offer in terms of process transformations, efficiency gains, and cost savings. These benefits can also be realized in cold chain management and cold chain warehouses.

Things like smart racking and transportation solutions, IoT sensors, and the blockchain all have the potential to revolutionize the field. Then there are machine learning, AI, and automation opportunities that can be leveraged to boost productivity, streamline processes, and save money. Ultimately, technology is the future of cold chain management.

Safety should be a top priority for any material handling operation. Overexertion is the most common type of workplace injury, accounting for 31% of all reported incidents. In light of how prevalent these injuries are, material handling ergonomics is an area every warehouse should address.

The importance of ergonomics goes beyond safety, too.

Fewer injuries means less time away from work, meaning higher productivity levels. Even if muscle aches and stress don’t result in an injury, soreness can cause employees to work more slowly.

Ergonomics preserves employee health and enables higher productivity. These seven solutions can help you improve the ergonomics in your material handling operations, unlocking these benefits.

1. Ergonomics Training One of the best ways to improve safety in any area is through education and training. When workers know how to lift and carry materials safely, they’ll avoid injuries from poor form. Managers should teach and demonstrate proper techniques to all new hires, and periodic refreshers can ensure workers don’t forget them.

Employees should know to keep all loads as close to their center of gravity as possible. That includes different types of carrying for different load shapes and sizes.

Similarly, they should understand how to hold materials and when they should use a team lift.

2. Storage Layout Improvements One aspect of material handling ergonomics that may go overlooked is a facility’s layout. While most solutions may focus on technique and workflow, the right type of storage can significantly reduce potential hazards 16

in lifting. The most common error in storage layout is placing materials too high or too low.

If workers have to grab items from the floor, they could easily strain their back. Materials that are too high run the risk of falling or straining employees’ upper bodies.

Storing material at waist level, at least for the most frequently handled items, will help avoid unnecessary stress.

3. Breaks and Rotation Many ergonomics guides stress pre-work stretching, but studies have shown that stretching doesn’t meaningfully reduce injuries despite widespread belief to the contrary.

What does help is rest and recovery. Giving your employees regular breaks and rotating them to avoid repetition provides the recovery period they need.

Material handling injuries typically come from repetitive stress, so reducing repetition lessens the risk of these accidents. Employees should rotate in and out of material handling instead of performing the same tasks all day. This rotation will give them time for their musculoskeletal system to recover and help them stay productive.

4. Material Handling Machinery Some lifts are simply too heavy for workers to perform on their own. For example, beer kegs can weigh upwards of 160 pounds, posing a tremendous risk of injury to any worker who tries to lift them alone. With materials as heavy as this, employees need to let machines do the work.

There are two options when it comes to material handling machinery. Employees can use mechanical aids like dollies and exoskeletons, or delegate heavier lifts to automated systems. If facilities work with a broad range of material weights, they should have protocols for what equipment to use for different weight classes.

5. Appropriate PPE Machinery isn’t the only type of equipment that can help improve material handling ergonomics. OSHA recommends gloves and steel-toed shoes to prevent injury to employees’ hands and feet. But you can go further.

6. Employee Reporting Sometimes, no matter how many precautions you take, workers will start to develop a repetitive stress injury.

It’s crucial to catch these early so you can address the problem before it becomes worse. The best way to do this is through a self-reporting system.

Employees must understand the importance of ergonomics for their health and safety if they’re to report signs of injury. If they know what to look for, they can alert a manager when they see early warning signs. You can then adjust their rotation, provide them with extra PPE, or take other action to prevent a more extensive injury.

7. Workflow Changes An unoptimized workflow can increase the risk of injury for material handlers. Distances in an employee’s path may be too long, shifts may not have enough breaks, and work may be too repetitive. Even temperature can affect worker safety, as cold environments can lessen sensory feedback.

Material handlers should never have to move heavy items too far, especially without a dolly or pallet jack.

They should also never have to work for too long on the same task at once. When they switch tasks, avoid placing them where they need to use heavy or vibrating tools, which can exacerbate musculoskeletal health risks.

Material Handling Ergonomics Improves Safety and Efficiency Improving material handling ergonomics is more than just a health issue. When employees are safe, they’ll be happier, more comfortable, and more productive.

Implementing these ergonomic solutions may seem like unnecessary extra work at first, but it will lead to benefits across the board.

How to Sustain Flexible Thinking and Nimble Action

We all are faced with a myriad of business problems that every organization wants to be solved quickly and easily. We know not every problem is the same, and we know that some problems are more complex than others.

We also know that some problems might be expensive to solve, and some might take a lot of time and resources.

However, many organizations actually hinder their ability to solve these problems by defining the problem incorrectly, and inherently, defining an incorrect solution.

By not effectively identifying the right problems upfront, organizations can waste excessive time, resources, money, and worst of all – never achieve the outcomes they’re seeking.

For example, a client we were working with had developed an awards program for faculty, students, and alumni. The goal of the program was to recognize stellar achievements in entrepreneurship. Following the first year of the program, applications were few, non-diverse, and often not representative of candidates the organization knew were outstanding.

They assumed the problem was awareness – that people didn’t know about the program, and therefore didn’t apply. The thought was to amplify marketing and communications, creating mailers, sending announcements, conducting promotions, and trying to build an ‘eliteness’ brand around the awards themselves.

Even though these initiatives might generate more interest, the actual problem was much more downstream.

First, the application for the award was very long and required an extensive amount of information (financial statements, etc.). Second, if someone wanted to nominate a person for an award, they needed to provide the same information, which they likely would not have access to. Third, while the award recipients were measured on

their impact and level of achievement, the application insinuated that financial growth and organizational size were equally important, if not more.

In short, the application process itself was deterring people from applying or nominating candidates, rather than awareness alone. If the organization had focused first on awareness, it would have brought more people to a process that was cumbersome and restrictive.

The problem was incorrectly defined and incorrectly prioritized.

So instead of focusing on awareness building, the team redesigned and rearchitected the application form.

They reduced the number of required fields and made the financial data an optional upload that also could be done at a later time. They also created a separate microapplication, to enable persons to make a nomination, where the staff would follow up with the candidate and walk them through the process. In addition, they expanded the scope of the awards, enabling not just entrepreneurs but intrapreneurs to be candidates as well.

The changes are also being tested over the coming months to identify new roadblocks and further opportunities for refinement.

When facing a business problem, it is critically important to ensure you’re not only identifying the right problem to tackle but in what order they should be addressed. There are many solutions to a single problem, and your team should stay open to new ways of looking at tackling them. The most common and most obvious answers aren’t always the best. By thinking critically, you’ll likely uncover not only a new approach but maybe a new starting point altogether.

Are IoT-Connected Pallets a Solution to Supply Chain Woes?

There is a quote by Vladimir Lenin that captures the complete upheaval that occurred in global supply chains as a result of the 2020 COVID-19 pandemic: “Nothing can happen for decades; then decades can happen in weeks.”

But in this case, seismic shifts seemed to occur in an instant. Entire supply chains were upended as manufacturing facilities temporarily closed due to employee illness; restaurant, food service, hospital, and education operations were reduced or shut down; and consumers made massive changes in their buying and consumption behaviors.

The Federal Reserve Bank of Kansas City, Kansas, released a report in July 2020 that succinctly captured the wholly unanticipated and painful issues that faced the protein/meat industry.

Alongside disruptions in meat production, rapid shifts in consumer demand shocked supply chains following the emergence of COVID-19. Household expenditures on food at grocery stores to be consumed at home typically are almost equal with expenditures on food consumed outside the home at restaurants. Following the emergence of COVID-19 in the United States, however, expenditures on food away from home declined sharply, and expenditures on food at home increased. In addition, starting in March, foot traffic at supermarkets increased, while activity at restaurants declined sharply. Foot traffic at supermarkets was roughly double that of restaurants through the first week of May (2020).

Europe faced similar disruptions in food supply chains as consumers followed government orders to social distance. New, opportunistic supply chains and food concepts like the Netherlands’ online, direct-to-consumer supermarket Crisp emerged, replacing broad-based, established supply chains with hyperlocal alternatives that while meeting new consumer demands, further disrupting traditional channels.

All of this is to say that the pain felt within supply chains was real, the challenges faced were unlike anything seen before and the need for reasoned responses was great. Smoothly oiled supply chain operations no longer met market demands thanks to shutdowns, production delays, shortages of goods, and attempts to pivot. As a result, managers were often in the dark as to where goods were in the supply chain, what condition they were in and when and sometimes if they would arrive.

This lack of data and real-time insights from supply chains strangled many businesses’ ability to operate let alone pivot to possible solutions. However, from a glasshalf-full perspective, what the supply chain disruptions of 2020 also did was reveal systematic weaknesses and the need for strategic risk mitigation.

Mitigating Risk by Increasing the Availability of Actionable Data A common theme facing throughout the height of the pandemic was a lack of live insight into supply chains, which made quick responses to disruptions nearly impossible. For example, without sufficient, realtime information as to where one’s products are and what condition they’re in, decisions are likely based on assumptions rather than data. And in rapidly changing scenarios where one must consider multiple alternatives, trade-offs, and scenarios, that’s just not good enough.

Decision-makers need actionable data just at specific points, but across the supply chain.

The net effect of all of this is technologies that have slowly been finding their way into supply chains will find the path to acceptance and adoption accelerated.

Feature Story continued A survey shared by Foley and Lardner, LLP, last September found that nearly half of all respondents (47%) were considering new tools or applications that improve supply chain visibility and tracking, and 39% were looking to operational analytics to better track business metrics and indicators. This was especially true for larger companies. Almost across the board, the more employees a respondent’s company had, the more interested its leaders were in technology.

Foley and Lardner pointed to Procter & Gamble as an example of a company using various technologies to connect headquarters, manufacturing plants, distributors, and retailers in over 180 countries. Technology that facilitates data collection, insights, and analysis allows supply managers to access one source of data for tracking purposes, while real-time visibility reduces inventory and underutilization across the chain.

So what technologies should companies, particularly those in industry sectors with products that are hygienesensitive, fast-moving, and perishable, be looking to implement to gain meaningful, real-time insights from their supply chains? In some cases, the answer may be found in unexpected places such as IoT-enabled pallets.

High-Tech, IoT Pallets: the New Game Changer IoT, short for the Internet of Things, refers to the connection of devices to the Internet and each other.

Each IoT component has a unique identifier that allows it to transmit data without the assistance of human intervention. While the term may be new to some, the technology has become ubiquitous. Tech Jury and others like Security Today report that 35 billion IoT devices will be installed worldwide by the end of 2021. Market analysis on the IoT conducted by Machine Research predicts that the IoT market will be worth $4 trillion in just four years. Industry News Industrial Truck Association Reports Slight Columbia’s ongoing confidence in pursuing a strategic relationship with Integra Systems.

Decrease in Forklift Truck Sales in 2020 “The industrial truck industry had its third best year on record in 2019, and the sales decrease in 2020 with COVID-19 was not unexpected,” said Jay Gusler, chairman of the board of directors for the Industrial Truck Association and executive vice president operations for Mitsubishi Logisnext Americas Group.

“Our industry performed well throughout the pandemic thanks to the essential nature of our products and the dedicated associates in our industry.”

Year-end forklift truck sales of 230,134 included electric rider trucks (Class 1 and Class 2 combined), motorized hand trucks (Class 3) and internal combustion powered trucks (Class 4 and Class 5 combined). Class 2 and Class 3 trucks saw a small increase from 2019 at 2.0% and 1.1% respectively. The remaining classes witnessed declines, with Class 5 seeing the largest decrease at 19.7%.

Looking forward to 2021, the industry’s first quarter results are healthy. 2021 also marks the 70th anniversary of ITA. Throughout the year, ITA will be posting facts and history from both the association and the forklift industry on social media. Follow ITA on both Facebook and Twitter.

People News ASSP announces 2021 election results Following are snapshots of ASSP’s newly elected leaders, whose influence and contributions will help shape the Society and the profession while sustaining the organization as a global leader for workplace safety and health.

• President Bradley Giles, P.E., CSP, STS, FASSP, GIOSH, is principal of Bradley Giles and Associates. He has more than 40 years of experience in the safety, health, environmental and security disciplines. Giles was named an ASSP Fellow in 2010 for his significant contributions to the profession. He earned a master’s degree in education from Southern Illinois University. An ASSP member since 1981, Giles resides in New Meadows, ID. • President-Elect Christine Sullivan, CSP, ARM, is senior vice president and risk control director at Sompo International. She has 30 years of safety experience and holds a bachelor’s degree in human factors engineering from Tufts University. Her Society honors include the Culbertson Outstanding Volunteer Service Award.

An ASSP member since 1996, Sullivan will be Society president in 2022-23. She resides in Glastonbury, CT. • Senior Vice President James Thornton, CSP, CIH, FASSP, FAIHA, is former EHS director at Huntington Ingalls Industries, the nation’s largest military shipbuilder.

He is an ASSP Fellow who holds a bachelor’s degree in aerospace engineering from Auburn University and a master’s degree in industrial hygiene from Texas A&M University. An ASSP member since 1998, Thornton will be president in 2023-24. He resides in Hampton, VA. • Director-At-Large Tim Page-Bottorff, CSP, CIT, is a senior consultant at SafeStart who began his safety career nearly 30 years ago as a U.S. marine. He is a safety trainer, author and motivational speaker. He lectures for Central Washington University and the OSHA Training Institute at the University of California San Diego Extension. He was ASSP’s 2018 Safety Professional of the Year. A member since 2001, he resides in Mesa, AZ. • Director-At-Large Daniel Snyder, Ed.D., CSP, CHST, OHST, CIT, is owner and founder of Safety Mentor. His safety career includes 30 years of consulting, training, research and creating sustainable solutions. He holds a master’s degree in human resource development and a doctorate degree in adult and lifelong learning from the University of Arkansas. An ASSP member since 28

Protect your employees, visitors, and guests from dangerous collisions with forklifts or heavy equipment while walking through your facility. Safety and caution should be an automatic response to your implemented systems.

We offer both interior and exterior sensors on our systems that can be mounted anywhere. They help control traffic concerns and communicate that someone is approaching from a spot that may not be otherwise visible.

When the sensors detect motion in blind spots around a corner or a door way, it begins to flash a warning to the pedestrian or operator who is approaching that intersection.

Additionally, sensors will signal the lights on either side of the unit to flash as to indicate someone is approaching the same intersection. Thus, everyone approaching that intersection is informed of movement and will know to proceed with caution.

The sensors may be adjusted to specific angles and lengths that will meet the needs of your facility. Signals are sent via bright flashing red LED lights on each visible side of the units.
