Publisher's Letter by William Strickland The momentum continues, with a great start in the first quarter of 2022: capital equipment investment and the push of product demand. We see positive reports on reshoring, with significant investment in the newer technologies in automation, robotics, and digital transformation across all manufacturing market segments, from the small-to-medium job shops, machine shops, and contract manufacturing to the larger production line manufacturers. I enjoy the in-person engagements and the one-on-one phone or video conversations about the positive business environment and some potential challenges that may come about from the production process and managing delivery times while staying abreast of the supply chain and forecasting. Several weeks ago, during a manufacturing supplier event and buyers conference, the consistent buzz was, “we are busy,” from buyers and suppliers. The conversations about new and expanding projects for 2022-2023 were refreshing to hear about the need to expand the manufacturing workspace while managing the total shop floor footprint, inventory, and warehouse space. With all this positive synergy, we had to include all the new updates and designs for 2022. We started updates on the Industrial Machinery Digest | IMD website, then moved to the new layout and designs of the twelve-monthly print issues and annual Supplier’s Guide, that now compliments the Online Supplier’s Directory. We finished with the four IMD Quarterly Digital Issues that will feature efficiencies in the manufacturing process, automation and digital transformation, robotic technology, and workforce development. s the nation's economy faces an ongoing labor shortage, automation will play a key role in bridging the labor gap for the forging industry. This is particularly true for Tier-2 metalworking shops, competing with larger OEMs and Tier 1 shops for the small talent pool of skilled workers. According to the 2021 Business Outlook for Forging from Forging Magazine.com, "34.4% of all respondents indicate a general shortage of skilled labor has been a problem for their operations during 2020" and "31.7% of respondents will continue to worry during the coming year about the shortage of skilled labor." For 2022, Tier-2 metalworking suppliers seem to be in an even shorter supply of skilled labor as businesses across a range of industries lament the Great Resignation, the trend of employees leaving their jobs in response to the pandemic and wage stagnation. However, as with any manual labor process, automation changes the game. Despite lagging behind many other industries, the forging industry increasingly requires significant automation upgrades for new equipment

and remanufactured/rebuilt models of everything from horizontal forging machines and vertical presses to hammers, and solid ball die forgers. In doing so, tasks that were once performed manually - such as moving heavy steel rods, pipe, and other stock in and out of equipment - are now automated, minimizing the requirement of skilled labor during the lingering shortage while improving worker safety. For example, gone are the days when three men would lift a heavy steel rod with a glowing end into, and out of, a horizontal upset forging press. Today, many manual tasks are replaced with the mechanical "hand," such as a robot or integrating servos that can lift, insert, and deposit materials. Even tasks such as automated tooling changes can be completed with the push of a button. Not only does this help to keep production going amid the current labor shortage, but also productivity is increased – which becomes a competitive advantage. By automating forging operations to perform some of the tasks of a human operator, productivity can increase from several hundred

Steps for a Successful Automation Project According to Erie Press Systems' Goodwin, it is important to include a skilled automation integrator and follow certain steps to ensure a successful automation project. With the current labor shortage, most OEMs want a turnkey system with all associated systems so they can start forging parts quickly with minimal installation requirements. When tackling your first automation project, the best approach is first to identify which forgings in your part families would produce the highest ROI by automating the process. Usually, this means selectively automating forged components in part families that are similar in size, shape, and features. Part size and intricacy will invariably drive-up costs, so this should be considered. A clear scope of work that includes the purpose, expected functionality, expected outcomes, and specifications will reduce scope creep and subsequent cost overruns. Once the range of parts is determined that will be forged on the equipment, the manufacturer should assign a project leader (ideally a mechanical engineer) who can work directly with the automation integrator to exchange information and make decisions about the parts and systems to be installed. This type of partnership is particularly crucial for automation projects with more complex elements such as robots or control elements. Although shop operators should be included in discussions, Goodwin says management plays a critical role in the
project's success and needs to be on board and involved from the beginning as well. Next, the automation integrator and the customer should define the project, including the timing and specification of parts needed. In addition, a safety review is mandatory when considering the plant requirements related to forging system features. Robotic elements, for example, require safety perimeter fencing, and any opening of these gates during operation will mandate a system shutdown. When all the information is gathered, it is included in a proposal drawing and the request for quote (RFQ). The final step is to review the layouts as they are presented, make any amendments, and complete the approval of the system design.
Addressing the Skilled Labor Shortage As the current forging industry skilled labor shortage continues, proactive suppliers will increasingly automate processes to reduce their reliance on manual labor. The approach is particularly strategic today and will position Tier-2 metalworking shops for greater productivity and safety far into the future. AI and Advance Vision Give Robots Bin-Picking Prowess
T
o humans, picking out randomly situated items from a bin is such a simple act that most individuals could perform it blindfolded, but for a robot, the task is quite complex. Because robots cannot be programmed to bin pick, per se, the task requires advanced vision technology coupled with machine learning through Artificial Intelligence (AI) that involves high levels of computer processing speed and power. By incorporating these breakthrough technologies into one system, robots can now perform what those in the automation world once referred to as the “holy grail of automation,” otherwise known as bin picking. Working with Roboception GmbH, a pioneer of 3D sensor technology, robotics OEM KUKA Robotics developed a cost-effective system that achieves accurate robotic bin picking. Together, the two companies perfected the system that successfully blends the physical (robot) with the digital (AI) and allows users to quickly configure and deploy the automation through a user-friendly web GUI without the need for special skill sets. oriented in a reachable position or are obscured by another part. For those parts that are accessible but not in a perfect pick position, the robot makes quick adjustments. To avoid any collisions with a bin wall, the ability to model tooling identifies possible interference with the bin and allows the robot to determine if parts near the wall are pickable. 3D stereo camera systems and applied AI are the key to successful automated bin picking. The camera recognizes parts – not just their location, but also their orientation – as it scans the entire contents of a bin and relays the data to software. In the past, the processing of such vision data took quite a bit of time, so systems used two cameras and two bins. While the robot figured out which part could be picked in one bin, the camera system processed the data from parts in the second bin. The KUKA system removes those limits and processes data faster, with limited delay and only one camera. In this case, the physical aspect of the system is the robot, and the digital aspect is software that models the parts in the bin, along with AI that selects a part and determines how the robot needs to position itself for the extraction. vision system captures a part image and transfers it to the Roboception software, which then uses the images to extract data representing viable parts that the robot can pick. From the image, the software rates which part is in the optimal pick position or relatively close to it, then sends decisions to the robot. While some of the robot’s moves are preprogrammed/taught, the vision system and AI generate and dictate other required movements – for the actual part picking – on the fly. AI automates the part detection and classification process, or what is known as parameter tuning. However, the task requires fast and powerful computing resources and special algorithms. Roboception applied machine learning to execute simulations of all the various scenarios, tested them in the virtual world, then developed what is called a detection template that works best in all possible conditions. These scenarios can involve various lighting conditions and bin sizes along with bin filling levels and orientations, in addition to many others. The Roboception simulation environment takes into account all these scenarios – most importantly lighting, which in the past was problematic – to test and improve upon the vision algorithm. Instead of determining all the possible configurations – a task that integrators had to perform onsite – the template is generated offline using design data to train the robot. In this case, the machine learning is no longer dependent on extremely large ground-truth datasets but can be driven through design data – such as CAD models – in a simulation environment, which is considered a key breakthrough in automated bin picking. One application for such highly efficient model-driven bin picking involves bolts or fasteners typically found in the automotive or aerospace sectors. In most instances, some

type of a feeder system like a bowl feeder is used, which often jams up, causing production stoppages. To prevent these bottlenecks, automated bin picking can eliminate the need for such feeder systems and provide greater reliability while also helping to reduce overall production downtime. To demonstrate such automation applications of its latest technologies to small-to-medium (SMEs) enterprises and other companies, KUKA often partners with the Barrett Centre for Technology Innovation (BCTI) at the Humber College Institute of Technology & Advanced Learning to develop them. Efficient, Reliable and Flexible: WEFAG AG Automates CNC Machine Tending with OnRobot
I
n order to continuously deliver Swiss-quality results to its clients, WEFAG AG does not only invest in new CNC machines, but also relies on a collaborative application featuring the 3FG15 gripper developed by OnRobot to tend CNC machines. This makes it possible for the Swiss family-owned company to meet extremely short delivery times and smaller batch sizes confidently, while also reducing the workload of employees, who can now focus on more demanding tasks. Thanks to its three customizable fingertips, the 3FG15 precisely handles parts of different shapes and sizes. WEFAG AG was increasingly facing a high mix/ low volume production challenge, mainly sparked by changes in client demands. “We are now, very often dealing with extremely short delivery times and smaller batch sizes,” explains Damian Hediger, Managing Director of WEFAG AG. “Process reliability must be guaranteed – for all components.” When machining workpieces with CNC machines, both absolute positioning accuracy and repeatability are crucial.

WEFAG AG offers its clients a wide range of CNC machining services in an almost unlimited variety and combination of materials. The components go through various machining steps within the CNC machines, including turning, milling, drilling, vibratory finishing, assembly, refining and the final machining of the workpieces. At WEFAG, an employee would spend the entire day placing workpieces in a machine and removing them, which made the company look for a way to make its production processes more efficient. After much research and consideration, the company finally decided to automate and developed a collaborative application consisting of a Doosan robot and a three-fingered 3FG15 OnRobot gripper.
Flexible Gripper Needed to Load and Unload the Machine Due to the limited space between CNC machines at the production facility, WEFAG was faced with another challenge: the process had to be automated in the most space-saving

way possible. Furthermore, the solution had to be accurate enough to precisely place a variety of components in the machine and remove them without damaging them. Since the implementation of the automation project was not feasible for WEFAG alone, the company turned to Cobot Solutions AG, a Swiss company specializing in comprehensive automation solutions using collaborative robotics. Cobot Solutions is not only an integrator, but also a distributor of products manufactured by Doosan Robotics, OnRobot and other manufacturers in the field of collaborative robotics. “WEFAG approached us with a request to develop a solution that would allow them to quickly and easily automate CNC machine tending,” explains Beni Zimmermann, Managing Director of Cobot Solutions AG. “Based on this request, we researched, tested and validated various grippers. The main challenge was the variety of workpieces, as it placed enormous requirements on the gripping range and flexibility of the gripper.” WEFAG and Cobot Solutions decided on an application in which OnRobot's 3FG15 gripper is seamlessly mounted
on Doosan's collaborative robot arm. The electric threefinger gripper stands out due to its high accuracy and flexible gripping range. The 3FG15 enables precise gripping of objects of different shapes and sizes. Its fingers can be mounted in three different positions, enabling different gripping forces and diameters. Thanks to its symmetrical rotational motion, the 3FG15 places objects very precisely. It is also IP67 certified, which ensures that the device is dust tight and protected against temporary immersion.

Since its founding 35 years ago, the Swiss family-owned WEFAG AG has focused on the manufacture of fluid technology workpieces. At the WEFAG production facility in Fällanden, Switzerland, production is supported by a collaborative application featuring a Doosan robot and the three-fingered 3FG15 gripper from OnRobot, loading and unloading a CNC machine.
This makes the 3FG15 the perfect solution for CNC machine operation. “Cobot Solutions developed the application for us from scratch. It was important for us that the application would be easy to use and the changeover times short,” comments Nathanael Hediger, Managing Director of WEFAG AG. “The component itself is difficult to grip due to its round shape, which is why not every gripper was suitable. In the end, only the OnRobot 3FG15 met the requirements,” says Nathanael Hediger.
Solutions AG, describing the decision-making process. “The gripper's firmware enables various external interfaces. In this case, we employ a serial communication interface, which allows us to use the gripper in a very flexible manner. Since the gripper no longer needs to be set manually, even employees with no prior knowledge can easily set up and operate the robot cell.” To make the application even more intuitive, Cobot Solutions also developed software with input screens that can be used to configure and automate a new task in just a few minutes.

Before the application was put into operation, WEFAG and Cobot Solutions carried out various test runs. “OnRobot let us use the gripper for test purposes. This allowed us to test and validate the overall application beforehand,” says Jérôme Perdrizat, Development Engineer at Cobot

Once the application was up and running, it ran day and night to fully optimize the use of the machines. This resulted in a significant increase in workpieces processed in less time. Employees now only need to load the trays of the Easy Robotics Pro Feeder with the workpiece blanks and enter the necessary parameters in the software input screen. The

application then automatically pulls out the trays of the Pro Feeder, takes out the raw material and accurately places it in the CNC machine. Once the workpiece has been machined, the cobot arm removes the finished component from the machine with the help of the 3FG15 gripper and places it back in a free spot on the tray. “Thanks to automation, our processes are now much more efficient, and we are
able to reduce the workload of our employees. We expect the investment to be paid off within a few months,” adds Damian Hediger, Managing Director of WEFAG AG.
Extend Automation By employing the collaborative application consisting of the Doosan robot arm and the OnRobot 3FG15 gripper, WEFAG AG has proved that small and medium-size family businesses can make their production processes substantially more efficient using automation. Even though WEFAG AG has only recently started operating its automation solution, the company already has its sights set on the future. The CNC experts are currently considering implementing another OnRobot gripper, the two-fingered 2FG7, and integrating it into their everyday production processes. ABOUT ONROBOT

Questions and Answers About "Lights Out" Manufacturing
Lights-out manufacturing is within reach for CNC machine shops with the help of cobots for machine tending. Our blog explains how to get started.

ou've probably heard or read about lights-out manufacturing. Often, the term is accompanied by a picture of a bustling factory floor with row upon row of large robots and assembly line conveyor belts without a human being in sight. But is this fully-automated set up realistic for small to medium-size CNC machine shops?

And perhaps best of all, because machinists are not involved in these extra shifts, there are no schedules to coordinate, no overtime to pay, and no extra workers to hire – but you still get the expanded productivity you need, when you need it.
What is Lights-out Manufacturing? The concept of “lights-out manufacturing” involves fully automated systems of production equipment and robots that operate continuously over a period of several hours, without human interaction or oversight, to accomplish all manufacturing tasks. Of course, it’s not necessary to turn the lights out literally, though it is technically possible. This is because those doing the work, the machines, don’t need to see what they’re doing the way people do. Each movement and task (e.g., speed, angles of cuts, timing, placement of blanks) is pre-programmed and recalled from computer memory. This approach to manufacturing is flexible. It can be used with a single production line or an entire facility. Shops can rely on fully automated production as their primary method of operations or use it selectively to boost

What Technology Allows CNC Machine Shops to Get in on Lights-out Manufacturing? Implementing automation into your production can seem daunting at first but remember that even the most complex manufacturing processes can be broken down into a series of steps or tasks. Identifying the individual points where production slows down, workers get distracted, or errors occur, is the key to knowing where automation and robotics will have the biggest impact. For many CNC machine shops, tending the CNC machine equipment represents that critical set of tasks. Workers must load parts correctly each time, wait for the cycle to run, switch out parts, and keep the process moving swiftly. It’s repetitive work that can be hard for people to maintain over an entire shift. And if the work is dull or the ergonomics are poor, that makes it even more challenging.
Collaborative robots, or cobots, like the OB7 from Productive Robotics, allow you to get more from your CNC machines. Cobot technology is uniquely suited to machine tending for these reasons: » Multi-axis movement. Each axis or joint on a robot arm helps it maneuver in its environment and does work. While many cobots have six axes, the OB7 has seven. This extra joint makes it more like a human arm that can reach around obstacles. That means you can mount it where it fits best at a workstation (i.e., not necessarily directly in front of the CNC machine) and it can still reach where it needs to so it doesn’t block access to the machine. » Ease of installation and set-up. Cobots don’t require complicated coding or programming to operate. Simply “teach” the arm what to do by moving it through the motions and storing the directions with an intuitive drag-and-drop interface. Operators can easily refine or revise the directions or teach the arm a new job. » Safety around humans. Cobots have built-in power- and forcelimiting functionality, which means they can be set to move at slow rates of speed when humans are nearby (sometimes called collaborative mode). They can also be set to move faster when working unattended. Most also include sensors that can detect the presence of a person or limb and slow or stop automatically to avoid collision. These safety features are what make them truly collaborative and safe during regular, staffed operations as well as in unattended, lights-out settings. » Innate repeatability. By its very nature, once a cobot is “taught” what to do, it will recall the work instructions and carry them out precisely and consistently until told to stop. Unlike a human worker, cobots maintain steady productivity with no breaks, distractions, meal periods, or days off.
What are the Benefits of Lights-out Production? There are many benefits associated with lights-out production, even for smaller CNC machine shops, including: » Keeping the CNC machine spindle turning. The more uptime your CNC machines get, the more product you

can produce. The ability to run machines unattended helps you get ahead, catch up, and take on new opportunities. » Solving problems that accompany unfilled positions. With a cobot, you can boost production by changing between different jobs.
