In this era of globalization, many countries have opened up their economy to foster bilateral trade. The TiAD and TAITRA collaboration aims to expand the relationship between Turkey and Taiwan to build, and raise business growth through innovation and alliance. The inflow of foreign direct investments has proved to be beneficial for both, attracting direct investments into the economy of each country. TiAD and TAITRA have maintained good ties and will continue to work towards stronger bilateral relations.

Closer-ties between TiAD and TAITRA Two-way exchanges remain solid O n March 5 marks the signing of a memorandum of agreement (MoU) between Machine Tools Industrialists and the Businessmen Association (TiAD) of Turkey and Taiwan External Trade Development Council (TAITRA). Present at the signing were TiAD President Dr. Erdal Gamsiz, Ph.D., TAITRA Executive Vice President Mr Walter Yeh, and Turkish Trade Office in Taipei Representative Mr Ismet Erikan. The agreement enhances the bilateral cooperation and creates an even closer ties between those in the exhibition industry and machine tools industry to foster business alliances. The MoU encourages both bodies to foster business relationships among member companies and to develop a mutually beneficial framework for exchange of industry reports, delegations, and business visits. Present at the signing Speaking at the signing of MoU Mr. Yeh, said, “I’m happy to learn that Taiwan is now the number one supplier in Turkey’s machine tools, and Turkey is now our largest market for machine tools with 18.5%, a big increase in our export to Turkey. This is a very good success on our part and for the future trade promotion. Thanks to the great efforts of Dr Gamsiz and Ambassador Ismet Erikan. We also appreciate the delegation from Turkey this year with 23 members. I

heard from Dr Gamsiz that they have stayed and visited various factories for many times already.” Yeh added, “Another big news for us is that Turkish Airlines will now have a direct flight to Taiwan by the end of this month. Saving at least six to seven hours of travel time to Istanbul from Taiwan. And from Istanbul we can travel to other places like Europe, North Africa, Egypt and to other destinations. And expect to bring more business.” Dr. Gamsiz said, “First of all I would like to thank TAITRA for inviting us in this very important event. It’s a very big exhibition. In all of the years I come to this show, I have visited a lot of booths and have seen a lot of good and new technology. I can say that Taiwan’s machine tools is developing and increasing very fast. Always I see new things and I share this information with the Turkish delegation. In return, they use this information to increase their capacity and improve their products. Efficiency is important and TIMTOS is one of the well-organized exhibitions. And for this I congratulate TAITRA. He added, “With this opportunity, I would like to share some important points. Turkey is always growing. Fifty percent of the population of Turkey is composed of young people, which means there is

always a need for industry products. The automotive industry in Turkey plays an important role in the manufacturing sector of the Turkish economy. We have more than 50 automotive companies with factories in the country. So this industry is also a big potential for Taiwan machine tools. Turkey is a good strategic location between Europe and Asia, Africa, and of course Russia. So we are also selling the industry products to our neighbors.” “Last year, Taiwan machine tools supply is number one in the Turkey industry. I believe this will continue and will be always number one as part of the quality of Taiwanese products, price and optimization. Not to forget their friendly culture. They make a lot of effort to help to their Turkish customers. This is very important if you sell some products,” Dr. Gamsiz further added. Dr Gamsiz also mentioned about the biggest show in Turkey, MAKTEK EURASIA, which is the next largest show after EMO. “A lot of Taiwan manufacturers will join this exhibition. But I would also like to take this chance to invite all Taiwanese to increase their business in Turkey, and expand their market share.” The signing of agreement was followed by an exchange of gifts between Mr. Yeh and Dr. Gamsiz. TAITRA EVP gave TiAD president a box of oolong tea while Dr.

Gamsiz handed Mr. Yeh a Turkish traditional plate. TiAD is among the main supporters of the biggest and most important machine tools fairs exhibitions and shows in Turkey. It keeps tabs on international fairs concerning the sector and communicates all the machine tools fairs across the world as a list to its members through bulletins and its website. TiAD provides technical training to machine tools user manufacturing companies. The trainings include: programming CNC machines (CNC turning lathe and CNC machining center), CAD (Computer Aided Design), and CAM (Computer Aided Manufacturing). More than 80% of machine tools production in Turkey is realized by TiAD members. Working for the interests of the country and its members, TiAD became a member of the European Trade Association for Machine Tools, Tooling and Technologies (CELIMO) in 2000. CELIMO represents 1,200 machine tools distributors whose total capital exceeds 10 billion Euros and makes up an essential market for Turkish exporters. Together with the TiAD Academy and TiAD Professional Test Center under the Machine Tools Industrialists and Businessmen’s Association (TiAD), the growth of industry professionals is supported.

Optimizing Machining Technique for Aerospace Industry

O

ne of the topics of conversation popping up on stage in the seminar rooms and through the passage ways connecting all halls in this year’s TIMTOS is the efficiency of machining and its techniques supporting the aerospace industry. It is a fact that aerospace parts manufacturers are uniquely challenged to produce mid-size and large 5-axis aluminum parts in specific quantities. Few parts matter more than those designed and manufactured for the aerospace industry, which is why so many of the leading companies involved in machining the complex precision parts for aerospace applications are on the look-out for machines and spindles for these critical components, not to mention tips on how to produce accurate structural and turbo machinery parts faster, with less variability and at the lowest possible cost. The Industrial Technology Research Institute (ITRI) hosted a seminar, titled High Efficiency Machining Technique for Aerospace Industry, to promote the aerospace manufacturing technology, highend machine tool design, and multi-axis measurements. True to its promise, the twoday seminar, which proceeded from March 5 to 6, conducted first-hand lectures on new trends, best practices, and techniques. Attendees were able to experience thoughtprovoking keynotes that helped them drive the future of their business. The seminar started with an opening speech from Prof. Yusuf Altintas of Manufacturing Automation Laboratory,

Department of Mechanical Engineering from The University of British Columbia, followed by Shih-Chien Chen, Vice President of Industrial Technology Research Institute, next is Prof. Yeau Ren Jeng, Exclusive Vice President of National Chung Cheng University, and finally Prof. Frank Fuh-Sheng Shieu, Dean of College of Engineering from National Chung Hsing University.

Day 1's lecture was ended with Prof. Rong Shean Lee from the Department of Mechanical Engineering at the National Cheng Kung University sharing about his knowledge on the “Applications of Virtual Machine Tool for 5-Axis Machining.”

First day, March 5 (Thursday) morning lecture line-up commenced with Prof. Altintas talking about “Virtual Modeling of Machining Processes, Machine Tool Dynamics and Design of High Performance CNC Systems”; later Mr. Liangji Xu, a Technical Fellow, in Boeing Research & Technology spoke about the “New Challenges and Opportunities in Aerospace Machining”; “High Performance Machining of Aerospace Parts” was presented by Dr. Sukru Doruk Merdol, the President of Terranic Systems Inc.. Thursday afternoon's program began with Professor Jenq Shyong Chen of National Chung Hsing University addressing the “Mechatronic Virtual Machine Tool System of Process-oriented Dynamic CNC Tuning”; Xian-Tang Lin of Aerospace Industrial Development Corporation (AIDC) discussed the “Current status of aerospace industry in Taiwan”; the “Optimal Trajectory Generation and Precision Feed Drive Control Techniques for High Performance

Second day, March 6 (Friday) program list kicked off with a talk on “Precision Measurement and Calibration for Machine Tools” by President Wen Yuh Jywe of National Formosa University; followed by a very interesting lecture on the “Precision Spindle Metrology” by Prof. Eric Marsh of Mechanical Engineering at University of Pennsylvania; “5-axis Machine Tool Metrology - Fundamentals & Latest Developments” by Mr. Henny Spaan the CEO of IBS Precision Engineering; Friday afternoon's schedule started with a talk on “Chatter Suppression Techniques” explained by Dr. Jokin Muñoa, Dynamics & Control Manager of IK4-IDEKO; Scott Fosdick of GFMS Asia Aviation Industry Leader expounded on the “Wire-EDM Applications on Aerospace Industry”. The afternoon and final talk was about the “Application of Intelligent learning algorithm on motion control”, by Prof. Meng Shiun Tsai from Advanced Institute of Manufacturing with High-tech Innovations

(AIM-HI) at the National Chung Cheng University.

Wrap-up The aerospace market is expected to reach US$248.2 billion by 2018 primarily supported by the application sectors engineering / aeronautics (body), inflight entertainment, avionics and engine. Globally, avionics and engine together account for about 39% of the market are expected to support the aerospace industry going forward. Geographical analysis shows that the highest Compounded Annual Growth Rate (CAGR) of 14.2% is anticipated from Asia-Pacific region during the analysis period, 2011-2018. Europe follows Asia-Pacific with a CAGR of 12.9% while North America forecasts to drive with a growth rate of 11.2%. Aerospace and Defense electronics in developing countries such as China, India and Brazil are projected to immense as a great market place in future prospects. To assist the domestic machine tools industry into the international aerospace manufacturing, ITRI has initiated joint research projects with world leading research institutes to develop digital design, digital manufacturing and intelligent software, and technical assistance in order to promote aerospace machine tools R&D alliances. Co-organized by Advanced Institute of Manufacturing with High-tech Innovations (AIM-HI), the seminar aims to make the whole industry realize the development status of leading R&D departments from Taiwan and abroad. It hopes to bring more collaborations between the industry and academy, and also accelerate the development of the domestic aerospace industry. AIM-HI focuses its core research on precision machining and manufacturing system and develops intelligent manufacturing technologies by taking advantages of the rapid advances in information communication technology (ICT), micro- and nano-technology, and material sciences.

Taiwan-Japan on advancement in machine tools

T

aiwan has built up its machine tools industry over a period of more than four decades since around the 1950s. Over the period of development, Taiwan has enhanced its competitiveness and earned a good reputation in the global machine tools market by both learning from its Japanese peers and innovating on its own. Today, Taiwan has become one of the most important machine tool manufacturers in the world, ranking seventh in worldwide production, fourth in export, sixteenth in import, and tenth in consumption.

Nonetheless, it still seeks to grow further by developing more advanced machines and technologies. Albeit the technical capabilities and advantages, Japanese manufacturers still lack the experience in exploring the international market compared to its Taiwanese counterparts. But would it be beneficial to see if both Taiwan and Japan work together and learn from each other? This is how the Taiwan-Japan Machinery Technology Cooperation Union, established by Taiwan Association of Machinery Industry (TAMI),

came into existence. In cooperation with the Japan Society for the Promotion of Machine Industry (JSPMI), the Union held a meeting at TIMTOS 2015, assembling representatives from over 20 Japanese and Taiwanese companies. During the meeting, after introducing their companies one by one, the attendees exchanged ideas and shared experiences regarding the overseas market promotion. The delegates were also invited to visit two of Taiwan’s leading companies,

KEYARROW and GSA, and Precision Machinery Research & Development Center (PMC), a non-profit governmentfunded organization whose job is to upgrade Taiwan’s machine tools industry through research and development. As a matter of fact, the Union organizes this kind of events on a regular basis, in an effort to promote the understanding and cooperation between the Japanese and Taiwanese manufacturers. Indeed, business happens when people are connected!

Hydraulic press technology for critical part manufacturing Advancements can save time, provide flexibility, and reduce costs.

W

hile making aerospace parts via hydraulic-press technology may not come readily to mind for some manufacturers, many are successfully forming and fabricating critical metal and plastic/composite components with their presses. Today’s hydraulic presses offer manufacturers a number of benefits, including faster performance and increased reliability. Hydraulic press technology has seen significant improvements in seals, pumps, hoses, and couplings that have virtually eliminated leaks and minimized press maintenance. Hydraulic presses can offer manufacturers considerable benefits, including time savings during setup and changeovers, flexibility for a wide range of applications, much lower operating costs, greater control, and space savings. Assessing current applications and press processes to determine if hydraulic-press technology can improve productivity is well worth the time and effort. It is an especially effective solution for the ever growing demands of smaller lots and varied applications – a trend that will only increase in the future. The following are some successful examples of how manufacturers are applying hydraulic press technology to make aerospace parts.

Pressing for composites New composite parts are helping aerospace manufacturers reduce weight and increase fuel efficiency. A compression molding press proved to be an excellent choice in a sheet-molding compound application. In this example, 4,500 pieces of carbon fiber tape are stacked and molded into a helicopter rotor component. To make this part, the manufacturer needed its hydraulic press to meet stringent qualification criteria, which required a 250ton off-center load be applied 12.0" (305mm) inside the cylinder periphery. The cylinder periphery was defined as 12.0" (305mm) in from the X & Y directions of the centerlines of the cylinder rams. Deflection of no more than 0.015" (0.381mm) on a maximum 250-ton load was permitted. The guided platen could not be out of parallel to the bed by more than 0.015" (0.381mm). And the hydraulic press would be subjected to 16 hour dwells under a full load and at maximum temperature. Press specifications to meet these criteria include a tonnage of 400, providing force adjustable from a minimum of 2,500 lb (1,134kg) to a maximum of 800,000 lb (362,873kg). The platen size is 84.0" (2,134mm) front-to-back and left-toright and the stroke is adjustable to 14.0"

(356mm). The manufacturer improved its yield by 30%. In another example, a hydraulic press was a solution for a manufacturer working with a composite material similar to carbon fiber and infused with resin. The composite material has a short shelf life and has to be refrigerated until it is laid up in the molds. The material is cut using a template to various shapes and sizes, all having the same thickness. The cut pieces are then laid on top of each other on the template, with titanium alloy hubs in the middle. The result is a part with varying thickness due to machining and attachment requirements. To work with this material, Greenerd custom-designed a 100-ton press delivering an adjustable force of 0.4 tons to 100 tons, settable in 0.1-ton increments. The press features an adjustable stroke of up to a maximum of 14.0", a 10hp motor capacity, and a 10.5" color Panelview electronic press control. The part is placed in a tool that is below 100°F, to locate the end hubs. The press has a settable platen temperature for each mold half, a time setting for ramping up temperature from 100°F to the maximum required temperature, and a position setting for moving slide up to 10 sequences. The press closes to the position setting with tonnage override to just make contact with the part, and then reaches the position and platen temperature [less than 365°F (185°C) at the end of a settable time – generally 0 to 30 minutes]. This continues with decreasing positions and increasing temperatures. The temperature begins to cool by convection at a controlled rate through use of water cooling channels provided in heated platens of the press. At a settable sequence, cooling water is turned on to cure a part, set contours of tooling, and bring the tooling temperature below 100°F (38°C).

Complex part geometry A manufacturer of round jet engine cowlings faced a different challenge: punching a series of holes around the circumference of a jet engine cowling. With an atypical part geometry for punching, multiple part numbers and frequent setup changes, its production process needed flexibility and streamlining. The solution came in the form of a 60ton press with a horn extension in place of a bed and a removable jack attachment for added support. The part is indexed around the horn during the punching operation. The operator moves it to various positions with a small tool that is mounted on the horn. Both a 9" and 6" diameter horn are

used to accommodate various cowling sizes. A touch-screen with an integrated bar code scanner allows for quick changeovers between work orders. The press also features an adjustable ram force from 12 tons to 60 tons, 12.0" daylight, a 30hp motor, and a two-post guiding system.

10 Reasons to Go Hydraulic 1. Save times during setup and changeovers Because the full power of a hydraulic press can be delivered at any point in the stroke, there is no need to determine the exact location of maximum tonnage. Thus, hydraulic presses eliminate the very tricky, time-consuming task of setting the stroke on a mechanical press. 2. Flexibility for a wide range of applications A single hydraulic press can do a wide variety of jobs within its tonnage range, such

as deep draws, shell reductions, urethane bulging, forming, blank and pierce, stake, punch, press fits, straightening, assembly and more. Programmable logic controllers (PLCs) and other electronically-based controls have improved speed and flexibility. 3. Full Power at any point in the stroke The full power of a hydraulic press can be delivered at any point in the stroke, which means you don't have to buy a 200-ton press to get 100 tons throughout the stroke. Other advantages are faster set-ups and no time consuming job of adjusting the stroke nut on the slide to accommodate different dies. 4. Built-in overload protection Hydraulic presses provide built-in overload protection. A hydraulic press will exert only the tonnage you have specified no matter what mistakes you make in set-up. Special Report tools, too. 5. Lower operating costs The numbers of moving parts are few, and these are fully lubricated in a flow of pressurized oil. Breakdowns are infrequent and usually minor. Routine maintenance is usually inexpensive, and easily accomplished without having to disassemble the entire machine. 6. Larger capacity for less cost It is easier and less expensive to buy certain kinds of capacity in hydraulic presses. Stroke lengths of 12", 18", and 24" are common. Extra stroke length is easy to provide. Larger table areas and small presses with big bed areas can be provided. 7. Greater control With a hydraulic press, the ram force, the direction, the speed, the release of force, and the duration of pressure dwell, all can be adjusted to fit a particular job. 8. Noise reduction Fewer moving parts and the elimination of a flywheel reduce the overall noise level of hydraulic presses compared to mechanical presses. A hydraulic ram can be programmed to pass through the work slowly and quietly. 9. Maximize your space Hydraulic presses feature a compact design. A typical 20-ton hydraulic press is 8ft high, 6ft deep, and 2ft wide. A 200ton press is only 10ft high, 9ft deep, and a little over 3ft wide. At 10 times the capacity, the 200-ton press only takes up 50% more

floor space. That means you can maximize your press room floor space with more streamlined machinery. 10. Stay safe Because ram movements can be controlled with hydraulic presses, it’s easy to make it safe. Non-tie down, anti-repeat, dual palm button controls are used. The interlocking of guards, as well as other safety devices, is relatively easy because of the nature of a hydraulic press control system.

A versatile solution For a manufacturer drawing titanium blanks into aerospace components, a hydraulic press solution provided the flexibility necessary to efficiently form a wide variety of parts such as jet engine components. The company selected a triple action draw press with a 600-ton main ram capacity, a 300-ton capacity blankholder platen, and a 125-ton capacity cushion that delivers an adjustable punch force of 120 tons to 600 tons and an adjustable blankholder force of 60 tons to 300 tons. An Allen-Bradley Panelview 1000 Plus electronic press control provides full functionality via a touchscreen that allows a user to easily set cylinders for pressure, distance, speed, and dwell. The control is also able to store up to 100 different jobs, allowing for quick setups.

The blankholder work area measures 52.0" (1,321mm) both left-to-right and front-to-back. With a punch diameter of 12.0" (305mm), the press features a punch daylight of 48.0" (1,220mm), an adjustable punch stroke up to a maximum of 38.0" (965mm), and a punch shut height of 10.0" (254mm). In another example, another aerospace manufacturer investigated hydraulic press technology for an effective way to handle the processes it uses to produce aerospace components, such as punching, forming and blanking. The manufacturer selected a 150-ton capacity hydraulic, four-point Gibguided press with a 70-ton programmable cushion and a 10-ton capacity ram-mounted knockout. Designed to handle large, off-center loads with a minimal frame deflection of .0005" per inch of throat depth (0.0127mm per millimeter), the press features a 50.0" (1,270mm) x 30.0" (762mm) table, a daylight of 36.0" (914mm) and an adjustable stroke from 1.0" to 30.0" (25mm - 762mm). The press also delivers an adjustable ram force of 30 tons to 150 tons, with a maximum of 112.5 tons for blanking.

A Push for Wire-EDM In-Process Gaging Check and verify parts before and after the EDM process without removing them from machines.

O

ne could say that both the aerospace and medical industries pushed hardest for the

development of in-process gaging on wire electrical discharge machines (EDMs). The reason is that shops within these industries

operate under stringent process verification requirements, and in doing so, they must document their manufacturing/machining

processes – wire EDMing included. For medical shops, wire EDM allows them to accurately process workpieces that continue to shrink in size and involve geometries that are ever more intricate. Conversely, aerospace shops use wire EDM to cut large, heavy, highly-complex parts. However, having to remove either of these types of workpieces from machines to check and verify them significantly increases the risk of errors and adds to overall part cycle times. With in-process gaging on their wire EDMs, shops can check and verify parts before and after the EDM process and without having to remove them from machines. Equally beneficial are recently developed wire-EDM in-process touch-probe gaging systems that allow the machines to read the probe data and understand logic statements. This means a machine can measure a table full of components after cutting and indicate which are within tolerance and can be removed. Alternatively, it can return to those needing re-cut and bring them into tolerance. In addition, with the future incorporation of pneumatic chucks to hold touch probes, the whole process could be performed without operator intervention. It should be noted that wire EDMs have always been capable of in-process probing, per se, using the electrical pulse of their wire electrode material. However, when probing with a machine’s wire, shops are limited to running only a few measurement cycles such as center finds, edge finds, and corner finds. The process is unable to indicate wall straightness or gage other part contours. Also with wire probing, there always has to be a gap between the probe (wire) and the workpiece for generating the electrical spark that indicates when contact has been made. The accuracy of this probing method is fairly good (within ±0.0001"), but there are variables that can skew the results. These variables include burrs on the parts, dirt, and other particles that might happen to fall between the wire and workpiece and generate false readings. For precision industry work, shops require in-process wire-EDM gaging mainly to verify that parts were cut correctly and according to key part-shape reference points. Unfortunately, this level of probing/gaging was impossible using EDM wire as the probe – mainly because the wire can only measure the highest points of a part shape. DAY 5 | MARCH 3-8 2015

Special Report In addition, even if such advanced probing could be accomplished using the wire as a probe, doing so would be an unaccepted practice within both the aerospace and medical industries. A key reason is that when gaging critical parts, the electrical pulses/sparks from the EDM wire could actually create marks on components that could jeopardize their overall integrity. Conventional probes, on the other hand, use round sapphire balls that provide very fine points of contact without damaging workpieces in any way. Additionally, the chances are very slim of touching exactly where there are debris or obstructions because of the tiny pinpointed area of contact. Besides strong demand from the aerospace and medical industries, the natural limitations of probing with an EDM’s wire also drove many EDM builders, GF AgieCharmilles included, toward the incorporation of actual touch probes into the wire EDM process. Moreover, while inprocess touch probing is nothing new with conventional machine tools or even sinkertype EDMs, the capability is new for wire EDMs. All the individual technological components necessary to accomplish the task were available, but years of R&D were required to figure out exactly how to integrate them into a wire EDM for effective in-process touch probing. EDM OEMs had to overcome two main hurdles. On the mechanical side, the challenge was how to mount a chuck for holding the probe onto the head of the EDM, while on the control side, the probe function had to be integrated with the machine’s CNC.

Mechanical Challenges Most EDM heads are not designed to support a lot of weight, and mounting an actual tool chuck onto one side of them would create an imbalance and affect the wire EDMing process. Fortunately, a few brands of wire EDMs, such as those from GF AgieCharmilles, feature heads that are robust and strong enough to handle the chucks without machine performance being compromised. Another challenge on the mechanical side was the need for servo-driven Z-axis capability – one that is typically unnecessary for wire EDMing. In-process touch probing requires that machines have a servo-driven Z-axis so that probes can be moved down to workpieces, then up and out of the way when probing is finished. However, most importantly, the capability allows measurements to be taken and recorded at any number of points along the Z-axis, which is how wall straightness can be checked. Most EDM OEMs, GF AgieCharmilles included, easily overcame the challenge of incorporating the necessary Z-axis capability. This is because many of them already MARCH 3-8 2015 | DAY 5

had such existing servo-driven systems developed for use on their sinker-style EDMs and had an extensive understanding of these Z-axis systems as well as using a probe with them. Additionally, this existing knowledge helped with integrating conventional probing into the CNCs of wire EDMs.

Control Challenges In-process touch probing requires that wire EDM CNCs have offsetting capabilities to compensate for the two different centerline locations of the touch probe and those of the machine’s head. Most machines in the industry have variables that allow them to accomplish such offsetting, so this wasn’t as significant a problem. What GF AgieCharmilles developed to overcome this problem was an offset correction function. Basically, the machine’s control knows exactly the distance between the machine’s wire centerline and that of the probe in X- and Y-axis after calibration. The control then compensates for that distance when moving the probe into position for a measurement. What proved to be a significant challenge on the control side for wire-EDM in-process probing was a lack of specific cycles needed for the machine to measure key points on a part’s shape. For GF AgieCharmilles, the solution proved to be macro-B programming within the machine’s control. This type of programming commands the machine to move to desired positions and probe in the X-, Y-, and Z-axis, thus enabling key point measurements to be taken that were previously unrelated to the wire EDM process. With data from probing, machines then generate reports that use mathematical equations to verify that parts were in fact positioned correctly in the machine prior to cutting. The reports also show that after cutting, the part is to size or within tolerance according to key points indicated for measurement. When macro-B programming incorporates the use of logic statements, wire EDM machine CNCs can read “ifthen” program statements. For instance, if a particular workpiece geometry is not yet to specified size, the CNC commands the machine to return to that portion and re-cut it to the correct size. This high level of logic within the system not only tells users that parts are to size and ready to be removed, but also allows the machine to perform selfcorrections on parts based on probing data. This machine capability is probably the most significant accomplishment, and one that will have the most impact on lightsout production, as well as continue to drive the demand for in-process gaging on wire EDMs.

Automatic Touch Probing Currently, mechanical chucks are manually loaded to hold probes for wireEDM in-process gaging. But, with the incorporation of pneumatic chucks, robot tool changing can be used to automatically load and unload probes on wire EDMs. Today, most shops have operators perform part verification. A machine operator will load the probe, measure the part, remove the probe, and push the start button to continue cutting. After cutting, the probe is reloaded, a macro-B program is run, and key points on the part are measured. The machine then indicates which parts are within specifications and those that need recutting. As far as technology is concerned, all the required components exist for making complete lights-out wire-EDM operations that include automatic in-process probing routines a reality. However, at this time, few industries are requesting the capability be advanced to that level.

Optical: Another Approach There are other methods used for inprocess gaging besides touch probes. An example is optical systems that, instead

of “touching” a part, record images of it for verification purposes. Such systems are especially beneficial for gaging those detailed parts found in precision manufacturing. With GF AgieCharmilles’ optical system, manufacturing shops can quickly and easily gage those parts. Prior to optical systems, extremely intricate, complex, and involved fixturing was required to hold the piece for accurate gaging. Plus, the part location still had to be determined, and using the EDM’s wire for this would take more time than did the actual part cutting operation. To illustrate, cutting time might be 3 hours, but measuring took 10 hours. With the optical system, a split second image would indicate part orientation, center, and the start point for cutting. Both optical and mechanical systems have their individual benefits. Optical systems can quickly measure (300 points within seconds) part shapes that were cut. Probes, on the other hand, would have to physically move to and touch each of those points. However, probes can measure top, middle, and bottoms of part cavities. Optical systems can record part shapes only as 2D images and would be unable to measure, for instance, an angled sidewall.
