EDITOR’S LETTER ReMaTecNews Volume 11 – Number 2 – March 2011 ReMaTecNews, the only international news magazine dedicated to automotive and heavy duty remanufacturing worldwide, is an independent channel for news, views and developments within the remanufacturing industry.

Towards broader horizons Not so long ago someone asked me whether it was difficult to find enough material on remanufacturing for a 40 page magazine that’s published eight times a year. My answer? Not nearly as much as when we started ReMaTecNews ten years ago. Granted, remanufacturing, at least the automotive segment of it, is not the most transparent of industries. Which, perhaps, explains why remanufacturing has, over the years, taken rather a backseat in the eyes of the public - despite its obvious attractions in a world that is increasingly aware of the need to protect our planet’s limited resources, and, therefore, its future. Nevertheless, the signs of a growing interest are everywhere to be seen. Among them the change of attitude to remanufacturing by the Chinese authorities. After years of reluctance to embrace remanufacturing - or even to allow it - the government of China is now actively encouraging reman. This is a significant development with potential global consequences, at least in the mid- to long-term and maybe before that. The move by diesel engine manufacturer, Cummins, into India and China (see interview with Shawn K. Zwicker, the American giant’s Head of New Business Development later in this edition) is an interesting example. Neither the first nor the last Western remanufacturer to do so, Cummins sees very considerable opportunities in both of these huge countries and intends to pursue them vigorously. Some may argue that setting up business in Asia or establishing joint ventures or other forms of partnerships in Asia is the preserve of larger companies. Although there is an element of truth in this, it’s not the full picture. We know of several smaller western companies that enjoy fruitful relationships with, for instance, Chinese partners. With the Chinese government’s welcoming the development of a national reman industry, a whole new range of opportunities is bound to arise. In the long run, or even before, the winners will be those that understand how to exploit such opportunities. So back to the original question: Is it difficult to find enough material about automotive and heavy duty remanufacturing to fill a 40 page magazine eight times a year? And the answer: It’s never that easy. But it’s likely to get easier as reman becomes a global industry enjoying the recognition that it deserves.

Over the past three years as Advertising Manager of ReMaTecNews, Asia Badho has won many friends across the automotive remanufacturing industry. Like the rest of us here at the magazine, they will be sad to hear that she will leave us at April 1 to seek out new challenges. As Advertising Manager and in many ways - ReMaTecNews‘ face to the outside world, Asia’s enthusiastic, even sparkling, approach to her job has enriched life back at the office and attracted a loyal following among our advertisers. Asia will, however, not be completely lost to the ReMaTec brand. As she has now taken up a permanent position as Sales Manager for the ReMaTec shows at the Amsterdam RAI Exhibition Centre her connections from the magazine will undoubtedly meet her again. For the time being, Asia’s tasks will be in the experienced hands of Reinier Feith who has for the past several years been Sales

Manager of our sister publications, the Dutch auto trade magazines, Autokompas and Automotive. Reinier Feith can be contacted at advertising@rematecnews.com.

NEWS FROM THE INDUSTRY RIT and Caterpillar partner to enhance green manufacturing and remanufacturing

Caterpillar Professorship in Remanufacturing at RIT established Rochester Institute of Technology and Caterpillar Inc., the multinational heavy-equipment manufacturer and the world’s largest remanufacturing organisation, have entered into a partnership to increase the implementation of sustainable processes in manufacturing and enhance green industrial development. A $650,000 gift from Caterpillar will fund the Caterpillar Professorship in Remanufacturing - one of the first of its kind in the US and the related Caterpillar Fund at RIT’s Golisano Institute for Sustainability. The initiatives will focus on promoting research, education and outreach in remanufacturing, recycling and industrial reuse, while also enhancing the Golisano Institute’s programmes in sustainable design, pollution prevention and sustainable systems. “RIT seeks to be a leader in developing new technologies and principles that can assist industrial enterprises in becoming more environmentally sustainable and these new initiatives in remanufacturing will bring tremendous value to our faculty and students working in the field,” says RIT President Bill Destler. “We are proud to partner with Caterpillar, which has been a world leader in the use of remanufacturing to promote sustainability in all areas of industrial production.”

Expansion Remanufacturing is the technical process through which components and parts are restored to ‘like-new’ condition so they can

be reused in manufacturing. It has been used for decades in the automotive sector and, more recently, has expanded to the consumer electronics, computer and energy industries. “The process uses less energy and materials than new manufacturing, reduces waste going to landfills and creates a new revenue stream for manufacturers,” adds Nabil Nasr, director of the Golisano Institute for Sustainability. “Thanks to this gift from Caterpillar, we will be able to improve the reliability and quality of remanufacturing techniques and further the industries utilizing remanufacturing technologies. We will also look to advance education and research in the field through

New dates for Automechanika Frankfurt 2012 Messe Frankfurt has decided to bring forward the Automechanika 2012 in Frankfurt by one week. The huge aftermarket fair will now take place from 11 to 16 September 2012. The move means that Automechanika in Frankfurt will not collide with IAA Commercial Vehicles Show for mobility, transport and logistics in Hannover from 20 to 27 September 2012. “By taking this step, we relieve not only the pressure on the fair and exhibition calendar for September 2012 but also comply with a request from the automobile industry,” explained Detlef Braun, Member of the Board

of Management of Messe Frankfurt. “Thus, our customers will be able to take part in Automechanika Frankfurt and use the IAA Commercial Vehicles Show to make presentations and expand their business relationships.” Dr. Axel Koblitz, General Manager of the Federation of the German Motor Vehicle Trade (Zentralverband Deutsches Kraftfahrzeuggewerbe – ZDK) says: “The decision to move the Automechanika dates forward is a good and unbureaucratic step, which I wholeheartedly support.”

our doctoral degree in sustainability and our master’s in sustainable systems.” The professorship and fund were established by Caterpillar as a result of its longterm research relationship with the Golisano Institute’s Center for Remanufacturing and Resource Recovery, the first academic center dedicated to research and development in remanufacturing. RIT hopes to fill the professorship later this year. In 2007, Caterpillar created a standalone remanufacturing division, which produces and sells remanufactured components for automobiles, heavy-duty trucks and construction vehicles.

Volvo launches reman programme in India Volvo used the recent bC India show in Mumbai in February to launch its Volvo Remanufactured (Reman) Programme onto the Indian market. This coincided with the Swedish construction machinery giant’s opening its new Reman centre at its factory in Peenya, near Bangalore. At the show Volvo featured a range of excavators, loaders, compactors and pavers, as well as soft systems like CareTrack, Volvo’s telematics system to help track and manage equipment. More than 22,000 visitors from 69 countries attended the fair for construction machinery, building material machines and mining machinery.

Cummins – the global s The global American manufacturer of engines and related technologies recently reported sales of 13.23 billion US dollars for 2010 as well as the largest profits in the company’s history. The results put Cummins on track for further expansion over the years ahead - not least in markets outside the US. One segment for which the American giant has strong ambitions is remanufacturing. “Remanufacturing is becoming an increasingly important part of Cummins’ business,” says Shawn K. Zwicker, Cummins’ Leader of New Business Development.

✍ By William Schwarck

The time when some doubted the commitment of the world’s large OE manufacturers to remanufacturing has long gone. Today most carmakers, industrial equipment and component manufacturers look at remanufacturing as a natural and increasingly important, extension of their business platform. Daimler, Caterpillar, BMW, ArvinMeritor, and Valeo are among those that spring to mind. Cummins, the Indiana-based manufacturer of engines, fuel systems, controls, electrical power generation systems and much more, is another renowned name with remanufacturing firmly in its sights. In itself there is little new in Cummins’ offering remanufactured products. The company has engaged in remanufacturing for more than 45 years, albeit mainly in the North American market. What is new is the rapidly growing focus on reman, not only in the US but increasingly in other parts of the world, not least Europe and Asia. The past five years have seen considerable progress in Cummins’ reman activities. And there is more to come. From its remanufacturing base in Cumbernauld outside Glasgow in Scotland, Cummins is currently preparing for a major move into European markets. And in India and China, the company has recently opened new plants to prepare for what it sees as huge

12 l ReMaTecNews

potential for remanufactured engines and parts.

International expansion In a lengthy conversation with ReMaTecNews, Shawn K. Zwicker, Cummins’ head of New Business discussed the company’s intentions and ambitions for its reman operations: “Much of the Cummins business has expanded in North America and we are now focusing on remanufacturing internationally as well. We are working a great deal in terms of getting market acceptance of remanufactured products outside North America. We’ve set up factories in India, China and in Europe, to expand our business on a global basis.” A speaker at this summer’s ReMaTec exhibition in Amsterdam RAI on 19-21 June, Shawn Zwicker has extensive experience from the OE-side of Cummins‘ activities and, for the past eight years, has been a key figure in Cummins’ ReCon organisation. Travelling around the world, he has been instrumental in developing Cummins‘ reman strategies. Asked about the importance of remanufacturing to Cummins, he told ReMaTecNews: “Remanufacturing is a very important piece of Cummins‘ overall business, a very good commercial business for us and it will be a prominent part of our corporate sustain-

ability report. Remanufacturing has tremendous sustainability effects and we are looking to expand the connection between remanufacturing with sustainability. We plan to expand internally, and are looking for partners.”

India and China As part of our expansion, Cummins aims to establish new remanufacturing partnerships on a global basis. Not surprisingly, in view of Cummins’ business platform, diesel engines and components related to diesel engines will top the agenda. In India, two new plants have been set up, one for production and sales of remanufactured products for the domestic market and another for export-related products coming out of India. In the Chinese city of Xiangfan in Hubei province, a new 40,000 sq. ft. factory for remanufactured mid-range diesel engines and components was recently set up. The current workforce comprises about 70 people, but is set to triple over the next 12 to 18 months in yet another demonstration of Cummins‘ confidence in its remanufacturing strategy.

Shawn Zwicker explains: “Remanufacturing gives our customers extended life for their vehicles and their

assets. In that respect, it increases the value we offer when we sell a new product and lowers the customer’s overall cost of ownership. Environmentally speaking, we see it as the right thing to do.” “The main driver for the growth in remanufacturing is that in our traditional markets many people have accepted remanufactured products to be as good as new. Much of the reason for this perception is the fact that we offer a warranty that is largely the same as new. Market acceptance is there today. It‘s been a long journey in our traditional markets and in some parts of the world we are still working to gain acceptance. In addition to market acceptance from a quality

and durability perspective people are now coming to understand the environmental or green benefits of remanufacturing.” On a more personal level, you have been instrumental in the development of ReCon’s reman activities for several years. What would you say has been the most important part of this? “The things that I am particularly proud of, are the development of our global remanufacturing strategy, and helping to start up our new plants in developing countries. I think these plants will be a tremendous long-term benefit for Cummins. Not only will they give us stability in our services, but remanufac-

tured products over the long term will be very important for some developing countries. In India and China they have tremendous energy requirements over the next several years and I believe that remanufactured products are particularly important from an energy conservation perspective. Remanufacturing in these regions is particularly important because of the green aspect and the reduction in greenhouse gases that remanufactured products can deliver.“ We have talked about some of the opportunities for the reman industry. What do you see as the challenges? “I think we may still have some basic

problems in overcoming the image of being a dirty industry. One of the main things we need to do as an industry is to get people to understand that remanufacturing is the greenest industry around. Our business helps create jobs and we do so much good for the environment. I am not sure that everybody globally understands that about the remanufacturing industry. I think a great deal of education is still needed for the general public. Many organisations are collectively trying to educate the public about the good things that our industry does.”

organisations to put forward a core of common themes that we all share and make sure we put out a common message and share common definitions. The other thing the industry could do is be more involved in promoting the right influence on legislation, such that it is favourable to remanufacturing to help create more jobs.”

specialised remanufacturing. The reason I say that is that engines are going to get more and more complicated and sophisticated as lighter and newer types of material and emissionrelated products are required. These changes will make it difficult for anyone who relies on traditional remanufacturing technologies to remanufacture complete engines. However, having said that, I believe there will be many niche opportunities because of complications that are being created. If I was a small remanufacturer I would aim to understand changes that are coming about in diesel engine design and emission-related changes, then figure out my strategy to find my particular niche.”

Large organisations such as yours are currently operating on an ever bigger scale. If you were a small remanufacturer would you be concerned about your future? “For smaller operators, remanufacturing is probably going to get more difficult due to the increasing technical nature of the business. I think there are many opportunities for

Keeping pace with the industry for 10 years ReMaTec was launched in 2001 and now ten years later, both the show and the industry have matured. The benefits of remanufacturing from both an environmental and a financial perspective have become crystal clear - as demonstrated by ReMaTec2011’s exhibitor list. For the first time, the show does not just include companies for which remanufacturing is their core business, but also companies where remanufacturing has become an essential part of their aftermarket strategy. Remanufacturing has become serious business for those who have not already made it their business.

Pommée Machines & Equipment EXHIBITORS IN THE SPOTLIGHT As it has done at this time every other year since 2001, Pommée Machines & Equipment B.V. of the Netherlands is once again preparing for the ReMaTec exhibition. Pommée uses the the ReMaTec shows to present existing as well as new machines for engine and brake rebuilding. As a full range supplier, Pommée offers a broad selection of machines and tooling for, eg. valve refacing, cleaning, crankshaft grinding and cylinderhead working machines. The brands represented by Pommée are characterised by their diversity and high standards as illustrated by the most recent addition to Pommée‘s range - Tierra Tech of Spain, a manufacturer of ultrasonic cleaning machines. One of Tierra Tech’s product lines was developed especially for the motor Industry and Pommée will offer non-stop demo’s of three different Tierra Tech machines for three different cleaning applications – cast iron, aluminium and stators and starters.

Rottler multipurpose CNC Pommée is also trying hard to get the latest Rottler multipurpose CNC machining centre over from the USA – a European first and France’s Serdi will display its Stronik, a revolutionary cylinderhead working machine, at the

Moreover, the Turkish Maktest pumptester UTS1004, for automatic testing of new Bosch and Delphi pump injectors will make its first Benelux appearance. “As this is a highly specialized tool, Maktest‘s technical manager Murat Sezer will attend the show in order to demonstrate the machine and provide further explanation,” Pommée‘s Sales Manager Bart Fraiponts says. For Pommée, the ReMaTec remanufacturing show distinguishes itself from many others by the diversity of the exhibitors, Bart Fraiponts explains. “Not only does the show provide an excellent opportunity to meet and talk with

many of our loyal customers, it also allows us to meet with many new business contacts. The show only lasts for 3 days but during this period, we speak nonstop to so many current and prospective customers about our range, how they are doing and what is going on in their business. Exhausting, really! But then the visitors are always a highly interested and focused audience.” In order to operate a machine optimally more is needed than just the quality of the engineering. Knowledge, too, is of crucial importance. For that reason Pommée is planning to organise technical lectures at the ReMaTec Auditorium during the exhibition. “That is why the people come to ReMaTec, to see our machines in real life. You cannot buy a machine from a picture. You must feel it and see it working. The ReMaTec show allows our present and future customers to do just that,” Bart Fraiponts says.

International exhibitors will be welcoming you The ReMaTec2011 show scheduled for 19-21 June has already exceeded the number of square metres sold for the 2009 and 2007 exhibitions. Over 120 different companies have signed up for ReMaTec2011. Organisers

RAI Amsterdam are confident that there is more to come. Exhibitors represent a truly international audience from Europe, North America, Middle East and Asia.

Official – China’s government is backing remanufacturing China is encouraging its industry to support reman After years of reluctance, if not hostility, to remanufacturing, China’s government has now given the official go-ahead for Chinese enterprises to create a reman industry. Moreover, in late January, the government actively appealed to companies to ‘energetically develop remanufacturing as a key to actualizing recycling, make efficient use of energy, reduce emissions and promote sustainable development’. Issued by China’s Ministry of Industry and Information Technology (MIIT), the statement accompanied an announcement that the ministry has officially approved a further ten pilot programmes for remanufacturing. As the government authorised a total of 22 companies to set up remanufacturing in the autumn of 2010, the most recent approvals emphasise the speed with which China is recognising the reman industry as an economic factor. One interesting aspect of the recent

announcement is that it includes a direct appeal to local authorities in China’s provinces to actively promote policies for developing the reman industry and ‘strengthen the direction and coordination of pilot remanufacturing enterprises’.

Not to be seen as backward in relation to foreign remanufacturing companies, MIIT used the opportunity to draw attention to the country’s own technologies, declaring: “China develops its own manufacturing engi-

neering on the basis of maintenance engineering and surface engineering, mainly applying service life evaluation technology, compound surface engineering technology, nanometer surface technology and automation surface technology. None of these technologies has yet been applied in foreign remanufacturing industry.“ “With same quality as new products, remanufactured products can save 50 per cent in costs, 60 per cent in energy and 70 per cent in raw materials, a spokesman, Professor Xi Binshi of China’s Engineering said. The ten remanufacturing enterprises include XCMG Construction Machinery, Guangxi Liugong Machinery, Sany Group, BaoSteel Equipment Maintenance Co., Xiangtan Electric Manufacturing Corporation (XEMC), New Heavy Beijing Sanxing Automobile Co. Ltd., Dalian Marine Valve Manufactory Co. Ltd and Fuji Xerox Eco-Manufacturing (Suzhou) Co. Ltd.

Understanding the buying c A world-wide supplier to remanufacturers has broken into Eastern European markets in a big way. A service agreement with a St. Petersburg agent and GOST Certification are just two of the reasons why a UK-based distributor of replacement brake parts to the heavy duty truck and bus markets has experienced significant increases in sales to East European countries and Russia over the last 18 months. The much bigger picture shows that Majorsell in Birmingham now distributes heavy-duty brake parts and repair kits to more than 70 countries and that its worldwide sales of brake repair kits and brake parts

are ‘rocketing’. According to Director Deborah Burrows, there are a number of factors that have contributed to a substantial increase in sales across the company’s product range - factors that have produced fresh opportunities in Western Europe and the United States as well as in the emerging international markets of the former Eastern Bloc states: “We have added new ranges of brake caliper kits and these have added value. The commissioning of our brake compressor

workshop in 2007 (a return to Majorsell’s remanufacturing roots) has also added value. Increased activity by our export sales team has helped to increase our overall market share. Appearances at international trade shows in countries such as Russia, the Czech Republic and Ukraine, have massively increased awareness of the Majorsell brand,” she says.

Range expansion An appearance at ReMaTec2011, in Amsterdam this coming June, looks set to accelerate that particular element of the company’s marketing strategy. While the Majorsell stand will feature the three latest catalogues for its replacement brake caliper kits - one each for

g culture in Eastern Europe Knorr, Wabco and Meritor applications, Brembo and Haldex catalogues - which are scheduled for introduction sometime this year could well be available by then. Deborah’s fellow director and the company’s founder Arthur Turner believes that more staff training as well as the employment of multi-linguists has paid dividends. He adds that people who understand the buying cultures of the countries where Majorsell wants to increase its trade - particularly in countries such as Russia and Ukraine - have helped the company to exceed its sales targets. Achieving certification to the GOST standard (which is recognised by members of the Commonwealth of Independent States and includes

former USSR countries such as Russia, Ukraine, Moldova and Belarus for example) proved a challenge, but the effort was worth it because the rewards have been significant, he says: “It has helped to open doors for us.” It has also helped forge a service agreement that means Russian and Ukrainian parts warranty issues can be handled more easily without being returned to the UK for examination, for example. “It means that they know we can deliver on service and it increases their trust in us.” And even more targets can be achieved, no doubt. However, when things are going well, targets can occasionally be reached for reasons that can never be easily explained:

“For instance, Saudi Arabia is a huge market but enquiries from there had never led anywhere. At the beginning of last year, I thought it was about time we had some success but it seemed it would never happen. Then, just before the end of the year, quite out of the blue, we had a large enquiry. A week later it was confirmed and a couple of days after that, we had the money in our account. It was unbelievable.” Last year, Majorsell celebrated 30th years of service to the remanufacturing industry by recording its best sales figures. So, things are looking good for the next 30 years, then!

BBB Industries expands Mexican manufacturing campus BBB Industries, one of America’s leading manufacturers and remanufacturers of starters, alternators, and power steering products recently announced the completion of an expansion of its Mexico manufacturing campus. The company has added 155,000 square feet to its manufacturing plant bringing the total size of the BBB campus in Reynosa, Mexico to 12 acres and nearly 500,000 square feet. Reynosa is located across from McAllen on the US-Mexican border in the state of Tamaulipas. The ISO 9001 certified facility employs more than 2,000 people and manufactures and distributes nearly 11,000 unique parts for foreign and domestic light-duty, heavy-duty and fleet, industrial, off-road, marine and power sports applications. The expanded facilities provide BBB Industries with improved product flow, cost reductions and additional distribution capa-

bility. The additional space is needed to increase manufacturing capacity, improve core handling capabilities and shorten lead times as a result of continuing growth. “The fact that the company grew through the recessionary period and continued to service our customers at the industry’s highest levels pays tribute to our team in Mexico. This expansion will play a role in our desire to continue our growth trends while remaining customer centric,” said Vice President of Operations Jeff Bigler said. “In addition, the expansion of our rotating electrical remanufacturing facility and the capital invested in our recently acquired power steering facility will contribute to our efforts to be the low-cost, high-quality leader in the remanufactured products category.” BBB Industries of Mobile, Alabama provides non-discretionary application-specific

aftermarket replacement parts, primarily remanufactured starters, alternators, and power steering products, for domestic and imported cars and light and heavy duty trucks in North America as well as for many power sports and specialty applications. BBB was founded in 1987 by brothers Jeffrey and Bruce Bigler who initially operated the business as a regional remanufacturer of rotating electrical parts with special focus on the niche import market. in 1998 the company relocated all manufacturing operations were moved to Mexico to capitalize on the labour cost savings in a low cost country. Towards the end of last year, the company’s owner, the investment firm Windjammer Capital Investors, put BBB Industries up for sale at a price estimated to be around 500 million US dollars.

The lack of a single definition for remanufactured goods and the confusion between them and refurbished, restored and other types of engineered goods makes many consumers suspicious of the quality of remanufactured products. This was one of the concerns expressed at the high-level Strategic Dialogue On Remanufacturing Policy in Washington DC towards the end of January. Jointly organised by the remanufacturing expert, Dr. Nabil Nasr of the Golisano Institute for Sustainability at the Rochester Institute of Technology and Deborah L. Wince-Smith, Head of the US Council on Competitiveness, the conference aimed at mapping out plans for engaging the Federal government in helping the industry with exports and incentives for more remanufacturing jobs. Besides a number of academic and government officials, the event gathered representatives from more than 20 important American remanufacturers within the fields of automotive, heavy equipment and construction, imaging technology, medical equipment and office furniture. During the two days, the attendees discussed issues such as self-regulation, lobby activities in the US Congress, promotion of reman - all intended to strengthen the reman industry’s position as a job creator as well as its value in terms of energy savings and resource recovery. The participants identified a number of ways to breathe new life into the remanufacturing sector. These included: convincing the US government to open its procurement processes to remanufactured products, developing and implementing a branding strategy for remanufactured products, formulating

Remanufacturing flies high Sikorsky, the legendary helicopter manufacturer, is launching an extensive remanufacturing programme outside the US aimed at selling cut-price variants of its Hawk series of helicopters worldwide. The programme was recently announced by Sikorsky Aerospace Services‘ Director of Asia Strategies, Chris Clapperton who described his aspiration for a ‘global business’ focused on remanufacturing utility variants of Black Hawk and Seahawk helicopters. The global helicopter market is estimated to be worth around $180 billion

between 2010 and 2019 with 42 per cent of the ‘international military market’ open to such a project, Sikirsky believes. Currently, Sikorsky is remanufacturing S-61T and H-60 airframes in the US for the Department of State, Colombian Air Force and US Customs and Border Protection Agency. Clapperton said Sikorsky was targeting countries requiring a ‘military capability but with budget constraints’ and described how the remanufactured helicopters would not require electronic safety measures or other ‘fancy gadgets’.

Declining to name specific countries, Clapperton said Sikorsky would be targeting Asia-Pacific, Africa, South America and certain users in Europe for the sale of the remanufactured helicopters which it is claimed will be available for between $9 and 12 million – half the normal price of a S-70. “This is a new market for Sikorsky and a growing market around the world as number of countries are feeling the economic pinch in the global market,” Clapperton told a meeting in Australia.

OPPORTUNITIES

Future reman opportunities – motive power for the 2010s

New engines, please! ReMaTecNews lifts the lids on some recently introduced engines. In the final edition of 2010, we showed you the new Audi A6 – now let’s look at one of its engines. At first glance, nothing much has changed about the 3.0 V6 TDI engine which has been a mainstay of the Audi range for years. A more in-depth look, however, reveals a thoroughly re-engineered lump that’s sufficiently different from its forebears to warrant being regarded as a new engine. To optimise fuel efficiency and emissions, a raft of improvements feature in the Audi common rail diesel engine, which is available in two output versions: one with 204 hp/400 Nm and a more powerful one at 245 hp/500 Nm - the latter coming with quattro all-wheel drive as standard. The cooling system, for instance, can adapt to different working conditions of the engine by opening or shutting one or more valves in the coolant flow and thus, altering its path and the amount of coolant that is ‘active’. In part-load conditions, coolant will

not flow through the oil cooler so that the engine itself will get to its optimal operating temperature quicker and the internal friction levels drop. Only when the engine needs to deliver its full performance is the oil cooler needed and coolant will start to flow through it. Another key difference to the previous 3.0 V6 TDI engine is in the weight of the new engine or rather the lack of it. At 193 kg, the latest version weighs in at a whopping 25 kg less than its predecessor. The use of a new crankshaft housing, made of an alloy rich in vernicular graphite alone trims six kilograms off the engine. Also, the rotating assembly has shed some weight, resulting in less drivetrain inertia and better throttle response. For driving the two pairs of overhead camshafts, Audi has replaced the four timing chains and toothed belts of the previous version with just two chains, saving another four kilograms.

✍ By Eric van Spelde, Technical Writer More stroke, more poke – on less fuel Subaru and horizontally opposed engines belong together – so much so, that even when a brand new diesel engine was needed, the relatively small Japanese manufacturer reverted to engineering a boxer diesel from the ground up rather than adapting an in-line four cylinder engine from one of the larger carmakers. The first Subaru boxer engine was introduced 45 years ago and displaced a mere 1.0 litres. It went on to be developed and enlarged using the same basic architecture until 1989, when the current generation of four cylinder boxer engines came on stream with the Legacy. Again, the same engine architecture was used until now – winning a few World Rally Championships along the way. Like Mazda, Subaru doesn’t seem to think using forced induction on a smaller engine to get at the performance of their present 2.0 litre engine is the ‘king’s path’ to better fuel efficiency and lower emissions. Both Japanese companies prefer the more fundamental approach of digging into the combustion process of their naturally aspirated engines instead, and looking at ways to improve every aspect. The main difference with Subaru’s new-gen boxer engine compared to the previous one lies in the bore/stroke ratio. Instead of the oversquare dimensions of 92 x 75 mm of the previous 2 litre engine, the new Subaru boxer most definitely falls into the long-stroke category at 84 x 90 mm. The aim was to achieve a compact combustion chamber for better combustion properties and less thermal losses, and good torque at lower rpm levels. The possibility of operating at very high, sustained rpm levels (at cost of fuel efficiency) or installing very large valves was gladly sacrificed for these virtues. The

new engine had to be very compact, too – as the long stroke otherwise would be hard to accommodate within the width of existing car architectures. The static compression ratio of the new engine is a shade higher at 10.5:1 compared to 10.2:1 for the previous engine; quoted maximum power is the same at 109 kW/148 hp. Maximum engine torque for the new engine is stated as 196 Nm, up from 191 Nm. An improvement in combustion efficiency has been achieved by optimizing the intake ports using a divider in each port; the use of a tumble generating valve which creates a certain amount of turbulence in the intake stream in part-load conditions, without unduly affecting flow at wide open throttle; and adding a cooling circuit to the exhaust gas recirculating circuit. The new engine features fully variable valve timing on both intake and exhaust valves. Also the primary components of the rotating assembly such as pistons and connecting rods are much lighter, and a very compact, efficient oil pump that reduces friction losses by 30% has been utilized in the

new engine. Coolant flow through the engine has been optimised by using separate circuits for both cylinder heads, which brings advantages both in better fuel efficiency and in higher engine performance.

And now for something completely different… Lamborghini has built its reputation mostly on supercars with a longitudinally positioned V12 engines, a configuration first seen at the Italian car builders with the 1974 Countach. Before that car, the 12 cylinder engines were either installed conventionally in the front,

and transversely in front of the rear axle in the case of the 1966 Miura. The subsequent Diablo and Murciélago models kept the Countach’s layout, hence the ‘LP’ (Longitudinale Posteriore) in their type designations (followed by a number which corresponds with the horsepower output). While the V12s in the numerous Diablo and Murciélago evolutions still owe rather a lot to the engine of the Countach in terms of basic architecture, Lamborghini now introduces a ground-up redesign of their hallmark V12, internally designated as L539. Key statistics are 6.5 litres displacement (not exactly ‘downsizing’, then), 700 hp and 690 Nm of torque. More impressive than those numbers is the quoted 235 kg weight, which endows the L539 with a stunning specific output of 3.0 hp per kilogram. As before, the new V12 has the ‘classic’ 60 degree Vee angle which not only provides the best dynamic balance for this engine type, but also results in a fairly compact assembly. Including intake system, the new engine is a mere 665 millimetres high, the width – including exhaust headers – is 848 mm and the whole assembly is 784 mm long. Part of the reason why the new lambo V12 weighs as little as it does is the engine block, which is made out of an aluminium-silicone alloy according to the ‘open deck’ principle. Bore spacing is 103.5 millimetres, bore x stroke dimensions are 95 x 76.4. Together with a nitride crankshaft weighing just 24 kg, this means the engine can be revved to 8,250 rpm. Static compression ratio is 11.8:1 and lubrication is by a dry sump system. The in-house designed engine management control system consists of a main ECU and two smart actuators that read and interpret the combustion signals that are sent to it through the spark plugs.

Remy expands rotating electrics offering Remy Automotive UK Ltd, the UK’s leading rotating electrics manufacturer under the Delco Remy brand, has announced the introduction of a further 32 new-to-range starters and alternators for popular vehicle applications, increasing the total number of part numbers in the Delco Remy range to over 3,500, covering a total of more than 20,000 car applications. The 12 new starter motors and 20 alternators added to the range are the first of a total of 120 new references which Remy plans to develop this year. In 2010, Remy introduced a total of 203 new part numbers. New introductions to the range for popular vehicle applications include starters for the Ford C Max and Focus II 2.0 from 2004, the Ford Transit 1.8 Di from 2002, the Citroen C4, C5 and Gran Picasso from 2005, and the Peugeot 308 and 407, also from 2005. New alternators introduced include the Ford Fiesta, Fusion 2 1.4 and 1.6 from 2001, the Audi A6 2.0 from 2005, the Peugeot 307 and 407 1.8 and 2.0 from 2004, and the Vauxhall Corsa MKII from 2003. “This is part of our ongoing range development to create strong sales opportunities for the UK Aftermarket by ensuring the Remy range offers the best car parc coverage in the UK,” says Michael Flensborg, Sales and Marketing Director of Remy Automotive UK Ltd. “In addition, our aim is to always offer top quality products at competitive prices.”

Michael Flensborg, Sales and Marketing Director of Remy Automotive UK.

“Remy Automotive is in a very unique position in the world of rotating electrics. Under the Delco Remy brand name we are one of the leading OE suppliers of starters and alternators to the world’s leading vehicle manufacturers. In addition we are also the world’s market leading remanufacturer of rotating electrics products.” “This gives us a major benefit over other rotating electrics suppliers to the Aftermarket as we have the advantage of infilling with new. We cannot claim that Delco Remy remanufactured starters and alternators are better than OE but we do work to the same key standards as other OE manufacturers. What we are able to do, however, is to improve the design of the OE product by examining both the old core that we see coming back and from specific warranty problems that we encounter.”

FROM THE MARKETS

Wood Auto launches diesel exchange programme Wood Auto in the UK has introduced a range of OE quality remanufactured diesel exchange parts under the Wood Auto name. “Diesel should be one of the aftermarket’s fastest growing sectors, but the independent sector has traditionally struggled to benefit proportionately from the ever increasing diesel vehicle parc,” explains Manager Chris Wood. “Many diesel vehicles remain in franchised dealer workshops far longer than their petrol counterparts due to a combination of factors, which includes the shortage of specialist exchange parts made available at affordable prices.” The Wood Auto Diesel Exchange Programme will contribute to the availability of such parts by providing a service to the independent aftermarket. Remanufactured by sis-

ter company Leyland Auto, which is an accredited diesel centre for Bosch, Delphi, Denso and VDO Siemens, the range includes common rail injectors, unit injectors for cars or commercial vehicles, injector pumps, high-pressure pumps and nozzle/holder assemblies.

UK university launches remanufacturing study A study at Loughborough University near Leicester wants to investigate current trends and issues faced by remanufacturing businesses in the UK. The aim of the project is to support UK remanufacturing through decision support where a need is identified. Any information remanufacturing companies can provide will help direct the project to ensure the output will be of industrial use,

Loughborough University says. The project leaders are, therefore, looking for companies willing to take part in a short online questionnaire (approximately 3 minutes to complete) to reveal which areas within remanufacturing are in most need of support. For further information, please contact Paul Goodall at P.A.Goodall@lboro.ac.uk.

“The customers need to be able to speak with diesel specialists who can provide sound technical support when problems arise. We remanufacture our diesel products on-site in Preston and so have the expertise at hand to fully support the programme.” On the backdrop of the shortage of diesel core for remanufacturing Wood Auto will operate an exchange programme. Consequently, if the old product is not submitted, a surcharge will be charged. “We thought long and hard about how to make our core returns process as customer centric as possible and so to further support our customers, wherever in the UK they are based, we now offer a same day/next day collection service for old core,” Chris Woods said.

LKQ acquires engine remanufacturer ATK Vege Shortly into 2011, LKQ Corporation, the large US aftermarket operator acquired ATK Vege, the engine remanufacturing business headquartered in Texas with considerable production in Mexico. ATK Vege was formerly associated with Dutch engine remanufacturer Vege which terminated its production in the Netherlands a few years ago. LKQ Corporation is the US’ largest

provider of aftermarket and recycled collision replacement parts, and refurbished collision replacement products such as wheels, bumper covers and lights, and a leading provider of mechanical replacement parts used to repair light vehicles. LKQ operates more than 325 facilities offering a broad range of replacement systems for components and parts for automobiles and light, medium and heavy-

duty trucks. In addition to ATK, Vege LKQ has, since the beginning of 2011, completed four other acquisitions including a heavy duty truck recycling business in Texas and a recycled parts business in Wisconsin. For the full year of 2010, the group reported a turnover of $2.47 billion dollars compared to $2.05 billion for 2009, an increase of 20.6 per cent.

Renault to launch electric Twingo in 2014 The move towards electric vehicles continues. In 2014 Renault intends to launch an electric version of the Twingo minicar. The Twingo Z.E. will the French carmaker’s company’s fifth battery-powered model. Apparently, Renault’s alliance with Daimler AG has helped Renault speed up the launch of the Twingo Z.E. launch. An industrial partnership agreed by Renault and Daimler last year included the

sharing of a new platform for the Twingo and a new four-seat car for Daimler’s Smart division. According to sources Renault will also expand its range of electric vans beyond the battery-powered Kangoo due to launch later this year. “The Kangoo Z.E. is the first of a broader range of battery-powered light commercial vehicles we are currently developing, a spokesman says.

It Doesn’t Always Need a New Part The advantages of using skilled remanufacturers to reduce engine repair costs and get better performance without compromising quality are key elements of an aftermarket awareness campaign just instigated by the UK’s Federation of Engine Remanufacturers (FER). Installing remanufactured parts is more environmentally friendly than fitting new ones, costs less and delivers better profit margins, says FER: “FER members have the ability to diagnose engine problems and the equipment to repair existing parts at reasonable prices. We regularly help local garages to pick up the pieces when unreliably sourced parts or assemblies fail, says FER secretary Brian Ludford. The message is that FER’s network of local engine repair specialists and local garages should be working together to encourage car owners to seek remanufacturing solutions more readily: “When out of warranty cars experience problems, owners too often think ‘new part’, ‘original equipment’ and ‘expensive’, when they could be thinking ‘remanufactured’, ‘local garage’ and ‘reasonable charge’, he adds.
