his, the second edition of the Refrigeration Buyers’ Guide, represents a ramp-up in CPI Industry’s efforts at being more inclusive in its coverage of the refrigeration industry. In 2009, we firmly stepped into the refrigeration sphere with a special session during The Climate Control Conference at the Abu Dhabi National Exhibition Centre (ADNEC). The session was about the food industry, though, with presentations on cold storage construction and the like. What followed was the launch of the Food Chain conference in 2011 in Dubai, and since then, at the subsequent editions, in Dubai, Dammam and Doha, the focus firmly has been on food safety and quality assurance (FSQA). In the last quarter of 2013, we put together plans to open up the coverage of refrigeration by laying the groundwork for other areas that we shall be pursuing in 2014. The first initiative at broadening the scope would be the Process Cooling supplement, which will appear every quarter, with a focus on oil & gas, petrochemicals, construction, healthcare, pharma and, of course, FSQA. The second initiative, planned for much later in the year, will be the first ever dedicated refrigeration exhibition for the region. Called REFEX, it once again will focus on the above sectors, and more. This guide is a precursor, if you like, for it includes much, much beyond FSQA-related refrigeration, be it in the list of product categories or the traditional offering of editorial articles. We had introduced several new categories, and were pleasantly surprised to be able to attract entries; it is, then, little surprise that the second edition is bulkier and, thus, a more comprehensive compendium. An additional feature of this edition is the launch of the online edition of the guide. So while the print edition is a traditional handy resource, the online edition will enable you to speed up your search of companies that offer the refrigeration technologies you seek. In addition, it allows us to regularly update the information, so you are always as close as possible to the latest details. It’s been exciting to put this second edition together. Cold store construction - a handy checklist

Saying that the quality and efficiency of a cold store depends on the quality of the main components that make it up, Ghaleb Abusaa provides a step-by-step guide.

Construction outlines

There are several features that go to make a model cold store. But if one were to reduce them to a basic list before undertaking its construction, the following items would be top priorities: • The weighing station • The trailers, medium and small trucks parking area • The docks’ arrangements and quantity • The steel structure • The civil works and floor area • The service corridors behind/around the cold rooms/store peripheral • The insulated envelope • The rooms’ height • The number of rooms and their storage capacities Let me discuss the items on the list one by one.

The weighing station The purpose of the weighing station is to monitor the incoming and outgoing loads entering the cold store through proper electronic weighing scales connected to a centralised monitoring and control system. This controls many aspects, such as possible theft and the percentage of defective and reject items out of the total periodic incoming and outgoing quantities. This helps keep a tab on everything, and judge the quality of the storage and refrigeration systems. The trailers, medium and small trucks parking area The size and layout of traffic in this part of the cold store govern the productivity and handling of the products in both time and quality of the products. Therefore, their importance cannot be emphasised enough. When there is a long waiting time, the natural human tendency is to switch off the trucks’ refrigeration systems to save money. This could prove detrimental as it might result in reducing the quality of food and/or in spoilage of the products. Thus, proper design of this area is vital for a proper cold store output. The docks’ arrangements and quantity The following list can serve as a ready reckoner with regard to the docks: a. The dock levellers b. The dock shelters c. The guides, the sump pit

The size and layout of traffic in the parking area of the cold store govern the productivity and handling of the products in both time and quality of the products and submersible pump plus other accessories in the vehicles parking area d. The number of docks to match the approximate maximum daily intake/ discharge plus extra for emergency purposes and possible future expansion e. Medium and small vehicles may enter the handling area via a ramp rather than having a special dock for them f. Docks’ doors – quick lift sectional insulated doors are recommended instead of rollup doors The steel structure There are three things that need to be given due consideration with regard to the steel structure: a. One needs to make sure that the steel structure is REFRIGERATION BUYERS’ GUIDE 2014

designed to carry the extra loads of the insulated roof and coolers, especially with a wide span. Therefore, some thought and planning needs to be invested in this. b. Extra steel bars/angles and the like need to be added to the roof structure (main beams and/or Z berlins) to hang the insulated panels via insulated threaded rods. It needs to be noted here that the steel structure manufacturers normally do not allow welding for expansion and contraction purposes. They rather use a bolting system. c. If need arises and some columns fall within a cold room, the columns need to be insulated to prevent heat bridges and condensation. The civil works and floor area For holding freezers to store frozen products usually at -20°C or lower, electric heat mats or other means, such as ventilated floors are required when the floors are on the ground level. This is in order to prevent frosting and possible failure of the entire structure if frost accumulates under the floor. Floor insulation and final reinforced concrete slab need to be cast on top of it. The service corridors behind/around the cold rooms/store peripheral To be able to install the insulated envelope wall panels and for future service of the cold store, we need to

perspective_cold storage factor in a service corridor. One can assume that a maximum of one- metre-wide service walkway behind the peripheral of the cold rooms would be required. The insulated envelope For a typical cold store, it is safe to expect the following ranges of space temperatures as per industry standards: a. All holding freezers are normally designed at -20°C. (The process of freezing is not applicable.) The frozen goods are normally received at a maximum of -10°C and the rooms will drop the temperature of the goods down to -20°C. b. All chilling rooms are normally designed to a minimum of zero degrees Celsius. However, the room temperature can be adjusted above zero, as applicable to the particular product being stored. To calculate the cooling capacity required for such rooms, we need to know at what temperature such goods are received. Fresh fruits and vegetables normally enter the room at ambient temperature, unless pre-cooled. c. Dry/canned food is normally stored at air conditioned room temperature, say around 20°C. Some are designed for 15-20°C. d. Area for handling, receiving, inspection, packing, packaging, grading etc is normally maintained at air conditioned room temperature level (Same as c above).

e. The floor insulation is normally made of highdensity extruded polystyrene capable of standing the force applied on it, density ranges between 35 and 40 kg/Mt3. It needs to be noted that the thickness of the insulated panel will be decided based on the room’s final temperature. Normally, it is 50 mm for items c and d above, 100 mm for item b. and 150mm for item a. The rooms’ height A thumb rule that needs to be remembered here is, the higher a room’s clear height, the better the utilisation of the floor space will be (going vertical). However, handling such storage at high levels needs special arrangement. The traditional stacking using forklifts does not seem practical for heights over six metres. Heights in excess of that require narrow isle forklifts. But this will require fixed racking and small weight and volume packaging. The number of rooms and their storage capacities How many rooms a cold storage needs to have is a hard thing to decide without knowing many other factors, such as the variety of products and types to be stored, for example, if it is for one’s own business or if it is built to lease to others, the cycles per year, etc. However, we have more than one option, as follows: REFRIGERATION BUYERS’ GUIDE 2014

a. Install commercial-type refrigeration system, standalone, each room has its own equipment b. Centralised industrial-type system for the full cold store c. In both cases (a and b), we may have a single application for each room (either above or below zero) or multi-use rooms where any room can be used for above and below zero application. Though this is a costly solution, it has wide diversity and flexibility in operation. Each of the above options has advantages and disadvantages that are normally explained to the client to help them decide which way to go. In a nutshell, keeping in mind the above as the basic outline will help construct a good quality cold store, which takes into account the present and future needs and ensures that the quality of food entering and exiting is not compromised.

Compromising on food safety affects society in a variety of ways. Despite this, there is an observed absence of a food safety culture among stakeholders in the sector in the region. A concerted effort is needed to rectify this. by Jerome Sanchez

ood safety continues to be an urgent issue across the region. The solution is both top-down and bottoms-up, and needs to occur concurrently. To ensure that this happens, senior government officials, industry leaders and technical experts, as well as key decision-makers and representatives from farms, hypermarkets, supermarkets, restaurants, malls, hospitals and food safety and consumer groups gathered at Food Chain Dubai 2013, held on May 22 and 23. Produced by CPI Industry, publishers of Climate Control Middle East magazine, the event became a platform where participants interrogated various aspects of the issue through presentations and panel discussions.

Zeroing in on the culprits The delegates identified problem areas and highlighted a host of issues. The significant ones were: • Temperature abuse, especially in low-end warehouses/cold stores, supermarkets, groceries and, more significantly, restaurants, generally operating on very narrow profit margins • Risk of incorrect stacking of food in chillers and freezers by suppliers due to lack of monitoring • Overloading chest freezers or shelves to maximise space, as also profit margins, causing lack of air space to

circulate around the product, leading to spoilage Problem of consumers rummaging through chillers and freezers for the product of their choice/the latest products, affecting stock rotation and temperature control Incorrect handling of highrisk foods – more problems with chilling stands and chilling high-risk food than handling of frozen chicken or frozen meat Discrepancy between samples at testing laboratories and at the vendors – the real missing link Compromise on safety due to non-adherence to rules while delivering foodstuff Pressures due to time

Cracking the code

Bobby Krishna, Senior Food Studies and Surveys Officer, Food Control Department, Dubai Municipality, in his in-depth presentation, gave the essence and relevance of the Food Code, released by the Dubai Municipality… Bobby Krishna, in his opening remark, asked: “Why the Food Code?” and answered, “Because there was no other regulation that the industry could follow.” He, then, explained that earlier, there were administrative and local orders, but the general public did not have access to them and, more often, it did not contain the information that people required. “We wanted something that could reach them and that could help them make decisions,” he said. Krishna drove home the point that earlier, there were occasional discrepancies between regulations and the way inspectors interpreted them, hence the need for the Food Code – a common set of regulations. Throwing the spotlight on some of the features of the Food Code, Krishna pointed out that the document had notes and rationale for regulations: The notes provided the users additional information to understand a particular clause, while the rationale clearly defined why a particular requirement was important.

“We also specify in the Code that processes, materials and methods, other than those specified in the Code may be used by the food business operators if they can provide sound scientific evidence to the Food Control Department, which clearly demonstrate that those processes, materials and methods comply with the regulations,” Krishna said, highlighting the flexibility the Code could provide to its users. Krishna concluded by offering some sound advice to help maximise the benefits of the Code. “Set a plan for your organisation,” he said. “If you do not have sufficient information, ask experts to help you out. Look for alternatives if you have a better way of doing things.” He recommended that users plan their finances, as there could be requirements in the Code that might need capital expenses. “What we want to see is organisations building their own plans,” he said. “Set your plans, and give us a clear timeframe of when you could meet all the clauses.”

Remote monitoring

Rakesh Saxena, General Manager, Trimac Inc, explained the advantage of installing a digital system for remote monitoring and management of commercial refrigeration equipment. This is what he said in a nutshell: “The digital input is connected to the doors, giving information on how long the door has been open. The second digital input is connected to the engine, giving information on when the engine was turned off. Another good thing about it is that if something goes wrong along the way, the driver gets an audio alarm, [so the driver is alerted and is prompted to act]. Moreover, the data logger can hold data up to seven days.”

constraints, inadequate facilities, low-end equipment, lack of accountability and, more important, lack of involvement of the management It was evident that it all boiled down to three main issues: Lack of monitoring, lack of accountability and compromising on safety, particularly due to temperature abuse, owing to negligence or ignorance, but dictated mainly by economic constraints. Studies and Surveys Officer, Food Control Department, Dubai Municipality, pertinently asked, and pointing to the economic implications, answered: “Somebody must be willing to pay for it. Consumers will definitely have to bear the cost…. There is a huge problem in working out a feasible way or a sustainable way, otherwise, we could end up with a lot of establishments closing down…. I think governments really need to look into this and come up with sustainable measures.” In the wake of the question raised by Krishna, as also the other problem areas identified, a lot of ideas were generated and measures enumerated to transform the ideas into reality. The following were the highlights: • Metrics for evaluating temperature-compliance at groceries • Risk prioritisation of food and temperature control • Monitoring by regulatory authorities of storage areas at the back of facilities that are not typically air conditioned, to save cost • Installing equipment that can independently monitor temperatures in cold storage facilities and refrigerated trucks • Customising staff training and making it onsite and region-specific instead of generic training • Having specific and clear-cut checklists for refrigerated trucks with mandatory periodic checks and pulldown tests to measure if the

If you do that, the consultant will have to start the job from zero again, because everything is related….” “For the walk-in cold rooms, those that are attached to a grocery shop or a supermarket … there are readymade tables, which tell you the appropriate size of the room and how much it can store for every type of vegetable and fruit…. Do not mix fruits and vegetables in the same place, because each has a recommended storage temperature, relative humidity and air rate by which it spills out the ethylene that can destroy the remaining products and shorten the shelf life.”

There is a huge problem in working out a feasible way or a sustainable way, otherwise, we could end up with a lot of establishments closing down. knowledge and practice • Educating consumers in good practices to enable them to help inspectors and authorities nab those responsible for temperature abuse – this can be done by disseminating information via tools like the social media, websites, SMSes, etc., and launching awareness campaigns – a bottoms-up endeavour Food safety culture – the top-down approach In his Industry Insider’s Address, Richard Sprenger, Chairman of Highfield Middle East and Asia Awarding Body for Compliance, narrowing his gaze on the management’s responsibility, said that developing a food safety culture should always start at the “very top” of an organisation. He specified REFRIGERATION BUYERS’ GUIDE 2014

training, implementation and competency; person-in-charge programmes and effective management; food safety management systems; and a food safety culture as steps in the right direction. “These things interrelate, and if one of them is missing, then your food safety is not going to be up to the standard that it should be,” he said. With regards to the actual workforce, Sprenger said that one had to create food safety performance requirements and expectations and educate and train all staff members as well as managers. “The most important people to train are the managers, he said. “It is a big mistake to make food safety training compulsory only for the workers.” He recommended establishing food safety objectives for individuals, and developing consistent consequences for food safety performance to change people’s behaviour through constant monitoring. Holding culprits accountable The key takeaway of the conference was the discussion on the new Food Code that the Dubai Municipality has released in order to bridge the gap between theory and practice in the food and beverage services industry. As a document accessible to both inspectors and the industry, it was seen as a solution to the occasional discrepancy between documentation and interpretation (for details, see side-bar, titled ‘Cracking the code’).

“The fridges in the supermarket are not chillers to bring down the temperature; they are only holding fridges. So, if a product has already reached a certain point of temperature, [the fridges] won’t be able to bring it down. Many people overlook this fact and say, ‘Our fridge is six degrees or four degrees.’ But if the product that goes inside is already warm, it cannot cool it down.” Dr Suheel Ahmed, CEO, Arabian Farms Development Company:

“Critical limits have to be followed. Normally, if you say four to 10 degrees, others maintain it at 9.9 or 10 degrees. That is not a good practice. Try to go to the lower limit, so that even if the temperature rises by one to two degrees, or you open the door, you are still within the range.” Bjorn Ostbye, Project Development Manager, EMKE Group (Lulu Hypermarkets):

“We have designed in Abu Dhabi a new system called ‘brine cooling’, which means that we are cooling glycol, storing it in tanks, and use this glycol during the peak hours the next day… That way, we are saving a lot of electricity.”

Heightened awareness of the situation has strengthened the country’s resolve to transform its food safety system, with the cold chain industry garnering special attention… by B Surendar

he 5th Edition of the Food Chain conference, on 30-31 October 2013 in Doha, Qatar, not only broke new ground but also revealed the extent to which

the powers that be have ramped up efforts to ensure better food safety and quality assurance measures in the peninsula. Key government food safety regulatory and enforcement bodies gathered to brainstorm

about national aspirations and the initiatives for a robust food safety culture in the peninsula. Significantly, the Conference, produced by CPI Industry, publishers of Climate Control Middle East magazine, received key support from Doha Municipality, the Qatar Foundation and the Supreme Council of Health, Qatar. This in itself was a telling comment on how all the stakeholders involved, including cold chain technology solutions providers and food establishments, wanted to ensure food safety in the country. Key issues The following key points emerged based on the discussions held: • Food safety-related hazards could occur at any point, be

it at the production, storage or retail stage. Temperature-abuse and compromises to food safety need to be urgently addressed. The consumer should be protected at all times. With this in view, the Municipality checks not only the food in restaurants and cold stores, but also the refrigeration equipment and transport refrigeration. Stringent laws, already in place as well as new regulations need to be scrupulously executed, even if they are perceived to be draconian, as the avowed objective is to prevent foodborne diseases.

In this regard, Wassan Abdulla Al Baker, Manager, Food Safety & Environmental Health, with the Public Health Department of the Supreme Council of Health, Qatar, set the theme for the discussions when she said in her keynote address that food safety was a shared responsibility, and called for a collaborative effort among all stakeholders for the health and well-being of the people living in Qatar. Al Baker elucidated the initiatives in place to reduce food-borne illnesses. “To ensure consumer protection, we have to set FSQA (food safety and quality assurance) standards, which should be built in from the farm to the table,” Al Baker said. “It is the responsibility of the government to set regulations, legislation and standards,

We are supposed to execute the laws given to us, and execution of laws includes punishment. and to make sure those regulations and standards are carefully followed.” She added that it was equally binding on food establishments from commercial, moral and legal standpoints to provide safe food, keeping in mind consumer protection as the main objective. She called for a strong partnership between government and the industry, adding that even consumers should be responsible for food safety. Checks and balances Mohammed Ahmed Yousef Alsayed, the Head of the Health Control Section at Doha Municipality, spoke against the backdrop of a feeling among food establishments in the country that the Municipality was particularly severe on them. “We want to work together to reach an objective to safeguard the consumers between us and those working with the food,” he said. “We want to eliminate the misunderstanding among companies that we are there to penalise them. there to just punish them. We are supposed to execute the laws given to us, and execution of laws includes punishment.” Alsayed revealed that the Municipality in 2012 closed down 60 firms out of a total of 6,000, which he said was just one per cent and, hence, proved that the Municipality was not trigger-happy. Al Baker spelt out the following specific key government measures: • The Qatar National Development Strategy – one of its most important goals is preventive healthcare and, by extension, establishing a food safety authority. • The Supreme Council of Health has drafted the framework of the Food Safety Authority – at the time of the conference, the body was reviewing the organisational structure of the authority and setting up Standard Operating Procedures. • In addition to setting up the Food Safety Authority, the country was working towards establishing large laboratories, including ones dedicated for food safety. “Overall, we want to transform the Qatar food safety system,” Al Baker said. “We want to develop a food safety culture in the country.”  B Surendar is the Editor of Climate Control Middle East. Keeping it cool

The oil and gas industry needs efficient cooling, given the region’s ambient conditions. In light of this, Imran Ali highlights issues involved in process cooling and suggests solutions. Introduction The importance of O&G industry cannot be understated, as it is the backbone of the world’s economy and the future of industrial development and growth in the region.

Due to its complex and sensitive nature, it demands high standards of service and support. However, it is not uncommon to come across issues related with performance deration, efficiency limitation and loss

of productivity. All these factors are, undoubtedly, very significant, given the magnitude of the projects. Typical related sectors within the O&G industry where the aforementioned problems could occur are: • Petrochemicals • Refineries • Process industries • Power plants • Off-shore rigs & platforms Typical process cooling applications are: • Dense air injection • Condenser cooling • Reactor cooling • Supplemental water cooling • Lube oil cooling • Gas turbine cooling • Air-cooled motor cooling • Shutdowns – temporary power and cooling for labour camps, auxiliary power for critical areas, cooling down vessels, reactors, etc. Air limitation problem due to ambient conditions This is one of the most common situations, especially in the Gulf region. This is because of the five months of high-ambient conditions when all types of industrial process

struggle to cope. However, these issues can be tackled on a proactive or even reactive basis, in case of emergencies, if one is armed with the basic concepts of thermodynamics. Suggested solutions It is possible to cool large volumes of air and deliver or introduce chilled air into the intake on the regenerator’s main blower, thereby simulating springtime conditions. Closed loop system: In a closed-loop system, aircooled water chiller circulates 7 degree C water through an air-handler equipped with a high-static blower. Ambient air is normally cooled to 15 degree C. The cooled air is forced through temporary duct work which is directed at the intake to the air blower. The 15 degree C air is, then, mixed with ambient air in whatever quantities, to give the desired effect. Here, it needs to be noted

that the basic concept of cooling is to remove the heat to make the area cool. Thus, once dense air enters the area, it pushes hot air out. This is, in fact, the reason why extractor fans are installed close to the ceiling, as hot air (which is lighter in mass) travels upwards, while dense air (which is heavier in mass) does the opposite. Please see the process diagram, below. Summarised study In a typical plant room, motors, turbines or generators are normally rated at 40 degree C to 45 degree C, and will always be on the threshold of their optimal performance during peak summer season. In this scenario, deration will start affecting the performance as soon as the temperature rises, and goes beyond the rated temperatures. The other important factor is that within the plant room, the temperature is always on the higher side than the outdoor ambient conditions, mainly because of the thermal heat rejection and improper ventilation. Studies show that the range of increased temperature within the plant room is always 10 degree C to 20 degree C in surplus to the machine’s actual rated conditions from OEM. Therefore, it does not reflect the true picture that will help gauge the performance, while considering only the outer ambient conditions. In a typical scenario where the outdoor ambient condition reaches beyond 45 degree C,

perspective_Process Cooling, Oil & Gas it may result in an additional 10 degree C to 20 degree C overheated plant room, duration, which will be in the range of five per cent to 20%, while in most cases, an average 10% deration is observed. For example, if a plant room has a generating capacity of 10MW, it will only be producing 9MW, while consuming the same amount of operational costs (ie, fuel, maintenance, manpower and repairs) required to produce 10MW. The effect of not reaching the required performance will obviously result in higher cost ($/ KW-Hr) and reduced profit ($/KW-Hr). However, the cost comparison to recover this performance loss is very minimal, as temporary cooling modules like chiller+AHU or DX/packaged units can be used to supply dense air injection to improve efficiency to bring it back to the optimum condition.

Tri-gen: A good solution would be to install a small CCHP (Tri-gen) on a permanent basis. This will recycle the exhaust air and process it into steam and, then, cool it through an absorption chiller. It will subsequently use the chilled water for air conditioning within the plant to create an effective ambient condition and/or use it for other process cooling requirements. It is, in fact, a win-win situation, as it does not use additional fuel, while at the same time, reduces emissions. 
