A Complete Green Sand Solution: Disa And Wheelabrator Fit Out Dianzhan’s Brand New Jiujiang Foundry 黏土砂铸造整体解决方案:迪砂携手维尔贝莱特,共同为典展 公司全新的九江铸造厂提供设备 State-of-the-art technologies from Norican’s DISA and Wheelabrator brands have come together in a complete green sand solution for Dianzhan ( Jiujiang) Metal Materials Co., Ltd. Constructed in only six months, the new Norican production line exactly fits Dianzhan’s requirement for a compact, fully automated and energy-efficient facility that will triple the company’s annual iron output.

Challenges: Compact layout for efficient casting Established in September 2005 and starting production in May 2006, Dianzhan produces around 12,000 tons annually at its original foundry site. In 2018, the company decided to more than triple its overall capacity by building a completely new, additional Jiujiang facility in Jiangxi province, China, with a projected annual casting output of 26,000 tons. Construction began in August 2018, with the first production castings appearing only six months later in February 2019. Occupying minimum factory floor space, while delivering rapid, flexible and low-cost production, the new foundry specialises in the casting and processing of compressor parts and automotive parts, such as cylinders, bearings and other components. The technology delivered by Norican is already hitting its targets for productivity and scrap elimination.

Solution: Efficient, lean production with seamless automation DISA and Wheelabrator worked together to select exactly the right equipment to match Dianzhan’s specifications, with every workflow planned for maximum, automated efficiency. The entire production line runs automatically and continuously, from sand preparation and iron melting through to moulding, pouring, shakeout and blasting. Every work area and piece of equipment is seamlessly and automatically coordinated with its neighbouring process and the moulding line. This neatly-packaged, integrated complete green sand solution for the foundry has a compact layout, minimising the distance between all the different foundry process stages. This translates into reduced manpower requirements, shorter distances for materials to move – and no need for forklifts in the plant area. The space saved also leaves room for other equipment to be installed in future. The sand plant employs DISA’s classic double cooling drum design combined with a high-efficiency control module. With consistent sand quality and the minimal distance between sand production and the moulding line, moulding sand can be prepared and used only when needed by the moulding line.

INDUSTRY NEWS/行业新闻 Perfectly matched plant – and dust-free too The DISAMATIC D3 vertical moulding machine lies at the heart of the moulding line and combines high speed with exceptional yield and quality. Throughput is blisteringly fast: up to 485 moulds per hour with core setting and 555 moulds per hour without, all with a mould misalignment of less than 0.01 mm. After cooling and shake-out, Wheelabrator’s DT14-450 rocker-barrel-type shot blasting machine cleans the castings by gently tumbling parts in through-feed operation. Fully automated like the rest of the production equipment and working continuously, its small footprint helps it fit easily onto the tightly-packed factory floor. DT shot blast machines require no loading or unloading and cope easily with changing parts, types or volumes. Shot blasting operations are dust-free, like all the new foundry’s work areas. Part of the integrated complete green sand solution, the design embraces every piece of plant to effectively improve overall dust removal performance and helps Dianzhan meet the increasingly stringent environmental requirements facing iron foundries. Condensation is a major challenge in dust removal: if not handled in time, it can easily paralyse the production line. The integrated plant design tackles condensation at every stage of the casting process. For example, DISA’s new heating furnace employs heating and insulation treatment within the parts of the sand treatment system with high levels of moisture.

Result: Smooth transition to full production Implemented rapidly and working to specification, the complete green sand solution is reliable, easy to maintain and delivers consistent quality. As the foundry plant ramped up production in the first half of 2019, the scrap rate remained below 1% and the integrated plant’s monthly output quickly reached 1,000 tons. The new Jiujiang plant is now well on the way to helping Dianzhan triple its annual production volume. Mr. Chien Chuan Lin, Production Manager at Dianzhan, comments: “When we started to plan this project with DISA, we had four main targets. We wanted to improve the utilization of the workshop, minimize the logistical distances involved and build a fully-automated line that was also very energy-efficient. After running at full operating status for the last few months, we can confirm that all four of these targets have been achieved at our Jiujiang plant.” ■

One of the highlights of the show will be recognizing several industry leaders in person with prestigious awards, including the Gold Medal, AFS Scientific Merit, and AFS Service Citation. The 2022 William McFadden Gold Medal will be presented to Thomas Prucha, president of MetalMorphasis LLC and editor-in-chief of the International Journal of Metalcasting, for his outstanding achievements, service, and contributions to the metalcasting industry and his visionary leadership steering the industry toward new technological horizons on the global level. Prucha has a long, distinguished career in metalcasting, one in which he made significant contributions to the companies he worked for as well as the foundry industry at large. With bachelor’s and master’s degrees in metallurgical engineering from the University of Wisconsin, Prucha served in various technical roles at CMI International, Hayes Lemmerz and INTERMET Corp. before serving as the vice president of technical services at AFS. Throughout his career, Prucha has also served in leadership positions on several AFS Committees and Divisions. Prucha is a key participant in many government-industry and university-industry consortia and projects including America Makes (the National Additive Manufacturing Innovation Institute), American Metalcasting Consortium, Aluminum Casting Research Center at University of California-Irvine, LIFT, and the Joint Defense Manufacturing Technology Panel. Internationally, Prucha has engaged and spoken at conferences around the world and has been editor-in-chief of the International Journal of Metalcasting since 2016. Among his several industry awards are the AFS Award of Scientific Merit, NADCA Nyselius Award for contributions to die casting, and the 2021 AFS Hoyt Memorial Lecture. The Gold Medal Award will be presented to Prucha at the Annual Banquet Sunday evening, April 24. The Award of Scientific Merit goes to individuals who display outstanding technical papers, meritorious technical contributions or services, and/or the development of a new process, production method or engineering advancement having “future possibilities.” Two winners were chosen for 2022: Sairam Ravi, project manager, University of Northern Iowa, Cedar Falls, Iowa, will receive the award for his “exemplary record of metalcasting research and publication authorship as well as service as an instructor for the AFS Institute.” James H. Michel, manager-technical services and UNS administrator, Copper Development Association, Mclean, Virginia, is awarded for “his outstanding contributions to the development and promotion of antimicrobial cast copper alloys, managing the UNS copper alloys registration, and contributing to the promotion of unleaded cast copper alloys and recycling of the copper alloy scrap stream.” The Service Citation is awarded to individuals who show

Two winners were chosen for 2022: Scott Giese, professor, University of Northern Iowa, Cedar Falls, Iowa, is awarded “for his sterling record of service and industry research consortia, student development, AFS Technical Committees and Chapters, and advancement of technologies in the metalcasting industry.” Mike Bartol, vice president metalcasting-Americas, American Colloid-Division of Minerals Technologies Inc., Bethlehem, Pennsylvania, was chosen for his “40 years of distinguished leadership to the foundry industry and AFS on the local and national levels, especially in the areas of green sand molding methods and materials. These awards will be presented at the Volunteer Leadership Awards Luncheon on Sunday, April 24.

She Will Succeed Ignacio De La Peña, Who Is Holding The Position Since 2020. On 24 and 25 September 2021 the annual CAEF Council meeting was held in Bilbao (Spain). CAEF member associations from several European countries joined the event hosted by the Spanish Foundry Association FEAF, Federación Española Asociaciones Fundidores. FEAF is holding the presidency of CAEF, with Ignacio De la Peña as president, for two years. The presidency was marked mainly by the pandemic. While costs for energy are skyrocketing everywhere in Europe, shortages of raw materials and scrap are putting the foundries under pressure. Furthermore, during the pandemic the availability of skilled workers and young foundry talents overall has not changed for the better. At the same time, the foundry industry, being the most integrated part of the circular economy and an enabler of industrial transformation, has a crucial role to play in achieving CO2 neutrality on our continent. The CAEF Council unanimously elected Chiara Danieli, CEO of Groupe Bouhyer, representing the Fédération Forge Fonderie, as the new CAEF President for the year 2022. Chiara Danieli carries the European idea in her genes and is enthusiastic in promoting it. The Italian-born visionary lives and works in France for many years and is very well connected in Europe. Fynn-Willem Lohe, who already has been interims Secretary General for one year, was confirmed as Secretary General during the two days meeting. Danieli and Lohe share above all else the motivation to emphasise the essential role of the European foundry industry in politics and society even more strongly and actively than before.

CAEF is the umbrella organisation of the national European foundry associations. The organisation, founded in 1953, has 22 European member states and works to promote the economical, technical, legal and social interests of the European foundry industry. Elkem has a strong position to contribute on climate, having been founded in 1904 to create value from renewable electricity. The company already uses 83% renewable electricity in its operations. Elkem’s supplies of advanced silicones, silicon products and carbon solutions are essential to the green transition, with silicon metal on the EU’s 2020 list of critical raw materials. Elkem is also externally recognised for climate actions: Ranking among the world’s top 5% companies rated by CDP in 2020. The new climate roadmap details Elkem’s commitment to limiting the long-term global temperature increase to well below 2°C – in line with the Paris agreement – while also growing faster than the market and achieving revenue growth of 5-10% per year. “Elkem aims to be part of the solution to combat climate change – and to be one of the winners in the green transition. Elkem’s direct and indirect emissions (scope 1 and 2) today amount to 3.3 million tonnes (mt) of fossil CO2 equivalents, which will be reduced by 28% to 2.4 mt by 2031. The majority of Elkem’s direct emissions come from its smelters in Europe, particularly in Norway and Iceland. The majority of the company’s indirect emissions come from China and the use of fossil fuels in the electricity mix. To deliver on the roadmap, Elkem will focus on three key levers: Reducing fossil CO2 emissions, supplying to the transition and enabling more circular economies. • To reduce fossil CO2 emissions, Elkem aims to change the reduction material in its smelting process to biomass, shift to using more renewable power in China, pursue a more low-carbon supply chain and explore the potential of more carbon capture at its smelters. Elkem has already progressed the share of biomass in its process to more than 20%, now aiming for 50% by 2030. China is currently investing significantly in new renewable energy which is expected to support further improvements in the energy mix going forward. • To supply to the transition, Elkem aims to grow its supplies of advanced materials to green markets such as better buildings, electric vehicles and renewable energy; and build new business in green markets such as battery materials, biomass and energy recovery. As a leader in silicone solutions for EV battery protection, Elkem is already supplying to more than 1 million EVs on the road today – about 15% of the world’s EVs. This market is expected to grow exponentially over the coming years. Elkem has set up Vianode as new company dedicated to growth opportunities for advanced battery materials, enabling 90% reductions of emissions compared to conventional materials.

Elkem is already supplying products based on circular economy to the global market, such as Microsilica, a former by-product now key to some of the world’s tallest buildings and longest bridges. Elkem is also currently participating in a project with the potential of reducing the carbon footprint of silicones by more than 65 percent through chemical recycling. “Our stakeholders expect Elkem to be a leader on climate, and this climate roadmap sets out bold ambitions and actions. The planned upgrade at the Bedford foundry will support the manufacture of drive unit castings for the Chevrolet Silverado EV and other current casting applications, company officials said. “This investment is another example of the company bringing along our workforce in our journey to an all-electric future while we strengthen our current products,” said Phil Kienle, GM vice president of North America Manufacturing and Labor Relations. ■

In addition to sand casting, the plant will offer heat treatment, painting, secondary machining, and cleaning. Production lines have been installed, and core technologies include both cold and hot boxes. Equipment brands include ABP induction furnace, a KW automatic pouring machine, and SinterCast technology. The foundry’s laboratory offers solutions for molding sand inspection, chemical analysis, and casting inspection. It’s equipped with mechanical property inspection and Xray capabilities. The company stated its mission is to offer better and more holistic solutions to customers as part of an objective to build a one-stop sand casting solution in North America that includes several value-added services. ■

Strategic product development, including direction, supply and demand, global market development, and even location are ongoing topics for consideration and action within Scania and the group it is member of. However, for the new foundry works, another parallel recurring discussion took place that increasingly focused on the desire to build a foundry with a real and exceptionally high level of sustainability. Targeting e.g. the use of 100 percent renewable energy and zero CO2 emissions was one of the sustainability objectives for the new foundry. That sustainability concept for the new foundry was fully in line with Scania's "strategy for the future".

Investment decision and basic concept design 2017 GEMCO as partner In 2017 the investment decision was taken for the realization of a New Foundry at Scania’s premises in Södertälje, Sweden. For Scania it also meant that Södertälje remains the epicentre of development and production. For the realization of the foundry Scania worked with Gemco as its foundry engineering and project management partner. The cooperation between Scania and Gemco however started long before this project, as it was about ten years ago that Scania engaged Gemco for the development of a new casting. The decision to build a new foundry was agreed after an extensive period of close cooperation between Scania and Gemco in which different alternatives were considered and carefully analysed, including the modernization and extension of the existing foundry. Also in 2017 the basic concept for the New Foundry was made, in which Scania and Gemco put together the principal layout, sizing of the main equipment, the budget for the process, a project plan and cooperation structure, and time-schedule. In order to achieve the closest possible cooperation with Scania, at all time, Gemco engineers would reside Södertälje. The new to build casting facility was realized on new factory premises (of approximately 98,000m2 overall) of which the foundry facility occupies 35,000m2 for a production of 65.000t/yr. of good castings. That is three times the capacity of the existing foundry. This production will be achieved with the same number of people that work in the existing foundry, which are approximately 200 persons. To achieve both efficient as well as sustainable production (with SDG’s in mind) only the most up-to-date technologies and even completely new technological solutions were applied. Solutions were designed and created in multilateral cooperation between Scania’s project organization -which includes Scania production, engineers, and maintenance and safety representatives -, Gemco engineers and the equipment manufacturing companies, as well as the building engineering company. Before deciding for a solution principle, thorough evaluations were made from every perspective, such as efficiency, maintainability, operator safety and environmental impact. During the early stages Gemco calculated

Notwithstanding a tripling of production capacity, the improved materials handling and newly introduced sand recycling significantly reduce the required transport per cast unit. Energy usage will decrease while improved casting processes and heat recovery allow for energy gains. "We are convinced that the new foundry brings Scania closer to the goal of sustainable production," according to Anders Svensson, energy and development engineer at Scania For the realization of the project Gemco delivered project management support, integration design and engineering, specialized area project managers for charge, melt and pour, sand preparation and reclamation, environmental and heat recovery and moulding; shake out and casting-cooling departments. “I want to emphasize that together with Scania we all acted as one team for the design and commissioning of the complete foundry, combining knowledge and expertise from different angles”, according Gemco Project Manager Cees Noortman. Overall, a combined team of 50 people had to be managed and it takes good teamwork and great team effort for a successful realization of such a project. Gemco also supplied site management during the construction phase on site. A big challenge was that certain detailed engineering was still ongoing during the building construction. And also the tough time table, as is usual in the industry sector. During the entire duration of the project, there has been a very close collaboration with Skanska (building contractor) and Sweco (building design). The first casting in the new foundry was carried out in December 2020 and production is currently ramping up. Gemco will further support Scania in the ramp-up phase. Together with Scania Gemco will follow the production processes closely, for instance to measure the equipment performances. Gemco will be engaged in the project at least until the new foundry is in regular production. “We are really pleased with this reference project and the very good cooperation with the Scania team. To have contributed to this big foundry project with a three times higher capacity than the old one. To realize special solutions together, to achieve 50% more energy efficiency, significantly reduce waste streams and to reduce the carbon footprint of the factory was a challenge and I believe that together we have been successful on the goals set before we started the project. All in all, it has been a very stimulating and interesting project”, deems finally Cees Noortman, project manager at Gemco. ■ 18

KURTZ and KORMAZ Joint Low Pressure Die Casting Project 库尔特——最好的选择

This year the two strong partners Kurtz and Korkmaz Çelik completed successfully a joint low pressure die casting project with the Turkish supplier Altun Döküm Sanayi A.Ş. Altun Döküm was founded in 1977 by Ahmet and Mehmet Altun. Altun Döküm’s customers are widely spread around many different branches. Most of them are working in the energy sector, in automotive, in health or in cooling systems industry and aerospace. Altun Döküm is a typical jobbing foundry that means a very flexible foundry who is casting many kinds of alloys in gravity, high pressure, and of course low pressure. Yearly casting capacity is around 1,800 ton of aluminium. Besides casting and machining Altun Döküm has its own tool shop, casting simulation, laboratory, and heat treatment. How Altun Döküm was able to further increase product quality with low pressure casting is reported in an interview with Kenan Pulat, Assistant Production Manager at Altun Döküm. Kurtz: How and when did you make first contact with Kurtz and Korkmaz Çelik? What challenge did Altun Döküm face at that time? K. Pulat: We met at the GIFA fair in 2019. Some of my colleagues and I met at the Kurtz booth and talked to the Kurtz Automotive team. We got in-depth technology and machine information from the Kurtz and Korkmaz Çelik teams. We kept in lively contact and had discussions about our needs and ideas. Korkmaz Çelik took care of the communication in our mother tongue, supported us in technical topics, and accelerated the response process. Korkmaz advised us very well. Altun Döküm decided to invest and to move on with Kurtz. Kurtz: What was the main criteria for Altun Döküm to decide working with Kurtz and trusting in their technologies? Did you face any challenges? K. Pulat: We have been producing by low pressure die casting (LPDC) method for many years. Machines that we use are mostly outdated technology. New parts requests coming from our clients directed us to use newer technological systems. That is why we travelled to GIFA fair and searched LPDC systems. Kurtz foundry machines convinced us the most. Kurtz technologies are state of the art, have great references and are the most powerful on the market. We need a very flexible casting machine to produce our wide range of products, these were the key drivers we at Altun Döküm were looking for. Kurtz: What was the main aspect when choosing the final equipment of the machine? Which castings are produced on the Kurtz foundry machine and which requirements had to be met? K. Pulat: We connected with the Korkmaz Çelik team and explained them our present and future projects. Besides the parts in metal die, with and without sand cores, we also need to cast complete core packages in low pressure. We asked for a machine which can do both processes, metal die and sand core in one machine, which is not usual at all. Our projects have high quality requirements, lot sizes are mostly low. We are casting high weight products up to 700 kg and very light products up to 0.2 kg. According to our projects, the Kurtz team determined the machine’s requirements.

INDUSTRY NEWS/行业新闻 Kurtz: Which machine did you order? K. Pulat: We decided for Kurtz low pressure machine, tailormade for our needs. This is the first Kurtz foundry machine for Altun Döküm. It is of type shuttle system, perfectly suited for changeable crucible furnace. We have to use many different kinds of alloys. Therefore a changeable furnace is a big advantage. We bought two 900 kg furnaces with different kind of alloys or for highly efficient casting, which means high quantity. One furnace can cast, and one furnace can be prepared with new material in parallel outside of the machine. We change the furnace with a crane. Kurtz convinced us with their cooling technology and the accuracy of the Kurtz low pressure control system. Based on that, we can cast structural parts, massive parts, and hollow parts. All we need to cast as a jobbing foundry. We are able to change dies fast and can store all the casting recipes on the machine. That means we are able to change from one product to another in a very short time. Kurtz: How did the following project handling work out? Were you satisfied with the transport, installation, and other additional Kurtz services? K. Pulat: There is an extremely professional manner at Kurtz starting from the specifying of machine’s requirements to the bid, layout plan, pre-acceptance procedure, shipping, installation, and training. Especially we would like to underline that we haven’t had any problems, even though we had the pandemic situation and a lot of restrictions due to it. Kurtz: Some reference to internationality: Kurtz has a global service team. Service staff is sometimes travelling longer distances depending on the availability and project situation of the individual staff. Have you been satisfied with the Kurtz service team which in your case came from Kurtz Ost in Russia? K. Pulat: The Russian team was planned and organized with the Altun Döküm team. The installation was completed on time and tests were conducted successfully. The worldwide Kurtz Ersa network is working very well. The teams are working hand in hand. Kurtz: Are you satisfied with the Kurtz service for instance the machine service and the process support? K. Pulat: Yes, we are completely satisfied. The Kurtz team solved all possible and unforeseen problems after and before the installation of our machine on the field. Remote service has been used and made problem solving possible in a very short time. Remote control was helpful for us because we wanted to have additional software features afterwards which could be handled via the remote control system. Kurtz: Are there already any follow-up projects planned? K. Pulat: Our first goal is increasing capacity of casting in terms of tonnage and improve our casting abilities. But Kurtz will surely be the first choice for our new projects. Kurtz: Thank you very much for the interview and the insights and impressions you gave us about your cooperation with Kurtz Ersa, Mr. Pulat. About the interviewee: Born in 1988, Kenan Pulat completed his bachelor’s degree in casting technologies at Gazi University in Ankara. Kenan is Assistant Production Manager at Altun Döküm Sanayi A.Ş. He is responsible for the cast part production. Since 2011, Kenan has been an integral part of Altun Döküm’s production and became an expert in the field of low pressure die casting. ■ 20

A catalyst for digital transformation

We speak to Nina Rasmussen, the new head of Norican Digital, about how digital is rapidly transforming foundry processes and her approach to digitally supporting customers in China – and across the globe.

Our HQ in Munich, Germany, is home to our Digital Lab. Here, we develop and evolve our latest digital tools, platform and infrastructure. A digital team in China do similar work, with other regional digital hubs in India and the USA arriving soon. These teams include experts from our four brands whose in-depth process experience feeds straight into our digital tool development and is vital when implementing solutions at customer sites. Our strategic AI partner DataProphet adds cutting-edge data science and analytics expertise. I’ve been involved in fascinating digital projects for some years: at DISA, we spearheaded many of Norican’s digital innovations and, in my current role, I work with some of the most forward-thinking foundries in the world. What’s really exciting me now is shaping our future offering for a much more diverse group of customers. What’s right for a DISA customer in China may not necessarily fit a Wheelabrator customer in France, a StrikoWestofen customer in Germany or an Italpresse Gauss customer in America. We want our digital offering to be inclusive, to have something for everyone.

How do you support each customer’s digital journey? There are two journeys we consider that ultimately drive one big improvement. The first track uses Digital to optimize processes (incrementally or radically), working towards zero waste (ultimate efficiency) and zero defects (ultimate quality). The second track is about reacting to and preventing downtime. The goal here is zero unplanned downtime (ultimate productivity). On either track, customers will naturally be at different stages of maturity. Their maintenance may be purely reactive: wait till it breaks, then fix it. That’s costly. Or they may replace parts at scheduled intervals, which usually means changing them too soon or too late. Digital sensor data showing a part’s actual condition lets you replace it at exactly the right time. That’s predictive

As well as predicting failure before it happens, prescriptive maintenance recommends which actions to take. On the process improvement track, the first step may be to digitally monitor the entire process and look for improvements by analysing process data. This could reduce energy or material use, or remove bottlenecks. The next step is an AI-driven system that prescribes improvements to prevent defects or waste. The ultimate vision is autonomous manufacturing; where the production line automatically adjusts by implementing the actions it predicts will improve quality and remove waste. Just remember – there are valuable gains at every stage and customers can take one step at a time.

What’s your vision for Norican Digital, Norican customers and the industry? It’s simple. With traditional methods, maximising uptime can compromise efficiency, going for ultimate efficiency (by reducing cycle times, etc) can reduce quality, and so on. Digital’s power lies in being able to reach all these goals simultaneously. Chinese foundries in particular are realising the huge potential of this: at the moment, Norican has multiple customers in China implementing the full Monitizer suite. What are the challenges? Many customers still feel that Digital is intangible – where’s the immediate benefit? That’s why we develop practical digital products that solve a specific issue, quickly pay back the investment and usually fix more than that single problem. Some customers are still concerned about the cloud and data security, so we work with the top cloud providers to deliver security comparable to online banking. Occasionally, customers are sceptical about AI, wondering whether they can trust an algorithm over the intuition of experienced, highly skilled workers. Firstly, they don’t have to make that choice – AI flags a potential cause of defects and suggests a solution. Experts can consider that and decide whether to implement it or not. We see AI as something that expands human capabilities. Our AI solution has been live in foundries for a few years now, and staff quickly learn to trust its fresh insights. Secondly, experienced workers are only valuable if you still have those workers. A whole generation is retiring and many of our customers struggle with skills shortages. Fewer people are overseeing bigger operations – tools like AI-based analytics and data visualisation increase their capacity and effectiveness. Data-driven knowledge enhances and complements human knowledge.

What are you doing to overcome those challenges? Apart from being very clear about how our solutions work, we test and evolve them in pilot projects with customers, so they have concrete evidence of what can be achieved. We also help customers choose where to start with Digital to achieve a quick payback and solve their most pressing problems. Our NoriGate hardware can connect to any data source and both it and our digital platform, Monitizer, are future-proof and scalable, allowing customers to start small and scale up as fast as they like. Wherever possible, we design our solutions to be open and equipment-agnostic, so they link to other systems customers may use and bring all their data together in one place, rather than locking them into multiple inflexible, proprietary ‘silos’. What’s currently in that pipeline? Right now, we are investing in the cloud-based infrastructure that underpins our digital products. Prescriptive maintenance, as mentioned earlier, doesn’t just show you the condition of your machine’s components, it also tells you if there’s a developing issue and what to do to fix it. Using AI, the tool tracks a vast number of machine sensors and detects even subtle abnormalities. Caught early, fixing these small deviations may be very simple and cheap (like cleaning a part thoroughly during the next production break), preventing a bigger problem later and extending the component’s operating life. This could dramatically reduce maintenance and parts cost, as well as downtime. We’re rather excited about it! ■

In a conversation with Oliver Fösel, who is head of coordination management and quality management at GERLIEVA, we want to know what advantages the high vertical range of manufacture means for the customer. The vertical range of manufacture represents the number of stages of in-house production and is thus a measure of the vertical expansion of production. The rule is: the greater the vertical range of manufacture, the more independent the company is from external suppliers or service providers, emphasizes Fösel.

When things have to move quickly, a well-stocked warehouse is an advantage, especially in these times. A large and broad portfolio of purchased and finished parts (motors, gears, linear guides, nozzles and spray head parts) as well as raw materials (brass rods, aluminium plates, titanium, Membrit, Frenzelit etc.). Only in this way is it possible to act quickly, reliably and sustainably on behalf of the customer, and this has led to a vertical range of manufacture of over 90% being implemented at GERLIEVA in the meantime. To round things off, Oliver Fösel also brings the service concept into play. In order to be able to really adapt to customer requirements and specifications, it is necessary to have access to precise system documentation. This is a top priority at GERLIEVA and is currently offered in up to 14 languages.

And how does vertical integration work in practice? Oliver Fösel does not hesitate and immediately has a suitable example ready: Assume the following case: We receive the following email at 10:30 in the morning: 2 pieces of diaphragm and 2 pieces of flat gasket for a die spray head with the customer's note - it's urgent! Now, at the latest, the advantages of the high vertical range of manufacture take effect. The customer order is immediately recorded in the ERP system and a production order is automatically triggered. The production data record is digitally transmitted to the waterjet cutting machine. Here, the production process starts based on Membrit and Frenzelit in stock and then the membrane/flat gasket is marked for dispatch. As early as 13.30, the invoice and delivery note are created in the ERP system together with the consignment note for the parcel service.At 14:30, just four hours later, the desired goods can be picked up by the parcel service and are already on their way to the customer.

The secret of this reliable guarantee of success? Regardless of whether you need spare parts for new or 25-year-old die spraying systems, customers always get an original GERLIEVA part quickly and in GERLIEVA quality, and this is due to the high level of vertical integration, because we can manufacture almost everything ourselves. Jiangsu Qidong offshore wind power project designed and installed 14 DEW-D7000-186 offshore typhoon-resistant wind turbines. On December 4, 2021, China’s first domestically produced DEW-D7000-186 offshore typhoon-resistant wind turbine successfully completed the hoisting. During the development of the DEW-D7000-186 offshore typhoon-resistant wind turbine, Dongfang Electric and China Huaneng overcame a series of technical difficulties. For the first time, domestic carbon fiber materials were used on the 91-meter-class wind turbine blades, and the first time for the 7-megawatt high-power offshore wind turbine. The application of domestically produced main bearings, programmable logic controllers (PLC), converter IGBTs and other core equipment on wind turbines has achieved technological breakthroughs and filled a number of technical gaps in the domestic wind power industry, marking that China has fully mastered core technology of R&D and manufacturing of key components of large-capacity offshore wind turbines. According to the characteristics of low average wind speed, strong salt spray corrosion and strong typhoon in most of China's sea areas, Dongfang Electric has customized the DEW-D7000-186 offshore typhoon-resistant wind turbine with a single unit capacity of 7 MW and an impeller diameter of 186 meters. Morocco Aluminum Wheel Casting of CITIC Dicastal Starts Operation 中信戴卡在摩洛哥铝车轮铸件项目开工 On February 16, 2022, a groundbreaking ceremony was held for the aluminum wheel foundry of CITIC Dicastal, the largest Chinese investment project in Morocco. Everyone is talking about “networked systems”, “Internet of Things” or “Industry 4.0”. The possibilities for automating processes, saving time and costs and conserving resources are theoretically almost unlimited. But the reality in foundries is often quite different, as analysed by the weighing technology expert EHP. For over 40 years, EHP has been developing and manufacturing crane scales that are heat-protected for use even in the toughest foundry operations. “Often, weight values are still read from the crane scale display and then have to be entered manually into an IT system by the employee. During casting, for example, there is no time for such superfluous work,” says Jan Friedmann from EHP. “With our IoT box, we enable the customer to significantly simplify and automate the weighing processes.” “The IoT box has a radio range of up to 500m and can control 16 EHP scales at the same time if required. Commissioning is very simple: connect the power and Ethernet connection and integrate the pre-configured GSDML file. Raw Material Cycle: From Chip To Briquette To Product 原材料回用:从碎屑到压块到产品 Thanks To Their Briquetting System From Ruf Frischhut Can Redeploy Production Scrap And Melt It Again Ludwig Frischhut GmbH and Co. KG have closed the circle on their raw material cycle by utilising a briquetting press from RUF: cast chips produced during the machining of parts for water supply and sewage disposal are pressed to solid briquettes and then melted in the in-house foundry and cast to form new raw products. The melting of the loose chips would however not be possible. Therefore the company is saving money as the sales price for loose chips is markedly under the purchase price for raw materials for the foundry.

product news/产品新闻 Ludwig Frischhut GmbH and Co. KG, based in the lower Bavarian town of Pfarrkirchen, produce water supply and sewage disposal products for sale all over the world in the form of high performance cast parts for pipeline networks. The quality of these products has even convinced customers in Australia to accept the longer delivery times inherent. The parts such as belling components and flanges or shut-off devices have to survive years or even decades of service life when they have been installed or are utilised in underground pipeline networks. Customers who are located closer can rely on Frischhut to deliver within a few days when the case arises that extra or even different parts are required on-site suddenly. The company from the area around Rottal-Inn operates two well networked sites: machining in the headquarters in Pfarrkirchen and the foundry situated around 40km away in Neumarkt-St. Veit. The longevity of the products owes a lot to the know-how present in the company regarding coating with epoxy resin powder using the whirl sintering method. However corrosion prevention is addressed even earlier by Frischhut: The cast parts – almost exclusively spheroidal graphite iron, i.e. ductile cast iron – are machined dry; so no cooling lubrication is used while milling, turning or drilling.

Loose chips cannot be melted The briquetting system from RUF has allowed Frischhut to solve a long term problem. The chips are basically valuable raw materials or they would be if you could melt them. Plant manager Christian Greil explains: “Because the surface of the chips is very large relative to their weight, they would either deflagrate or would be pushed against the outer wall above the melting area of the furnace as a result of the thermic properties. They would just never reach the melting area.” For decades Frischhut sold on the chips they were producing, at a low price. They were collected in a container and picked up by a scrap dealer. This did not make economic sense. Because chips are not easily melt-able, they are worth a lot less than the raw iron material which was purchased for the foundry. Even though the prices fluctuate constantly it can be said that on average, according to market research carried out by RUF, the price difference was around 100 Euro per ton. And the price achievable for chips is also negatively influenced by the relatively large surface area which means more corrosion when compared to large pieces of scrap. When it comes to highly valuable ductile cast iron another benefit arises: Frischhut receives back exactly the same material which was produced with much effort previously, including the expensive alloying element. Therefore the problems of scrap purchased externally which may not meet the high quality demands, are avoided. 34

product news/产品新闻 Press tests and good advice were the convincing factors All of the disadvantages are negated by briquetting. The compact briquettes are easier to store and transport – and can be melted without a problem. In addition the quality of the metal is raised because when the chip is pressed to a briquette shortly after it has been created then corrosion gets almost no time to attack the chip. When Frischhut became aware of the possibility of briquetting they were quickly in contact with RUF on account of the company’s great reputation and of course, its proximity. “We had had no experience with this kind of technology. Therefore it was very important for us to have experts nearby” says Greil. And the competent advice was the convincing factor to choose RUF. In order to be sure that briquetting Frischhut’s chips was a viable option and to determine the ideal briquette size, the company had RUF do some test pressings with their chips in RUFs technical center. Together with RUF, Frischhut were able to proceed step by step. After the successful test briquetting, Frischhut started to press their own cast chips with a rented press in 2004. The briquetting system RB 4/2800/60S has a 4kW motor which enables the chips to be pressed with a specific pressing pressure of 2,800 kg/cm². The cylindrical briquettes have a diameter of 60mm. RUF’s fitters adjusted the press on site exactly according to Frischhut’s requirements. They equipped it with a larger hopper with special geometry.

Fully automatic and reliable for 10 years In the meantime Frischhut has taken over the press “and we are very satisfied with it” emphasises the plant manager. The system has been running fully automatically and reliably for ten years now. The chips are extracted from 12 machining centers in the production area and are transported via pipelines to the collecting hopper of the press. The press is located in an enclosure built on to the factory. When the pre-determined filling level has been reached sensors ensure that the press starts automatically. As soon as the hopper is mostly empty, the press automatically stops. There are only two manual tasks to be carried out on the press: The collection container with the briquettes must be exchanged for an empty one and the storage container for the dosing of the minimal amount of oil necessary, has to be refilled. The aforementioned is a RUF developed system which is necessary at Frischhut because briquettes pressed from completely dry chips break apart relatively easily. “The dosing system enables us to drop on minimal amounts of oil” explains the plant manager. “Just enough to keep the briquette stable. The amounts we are talking about are less than tenths of a percent.”

product news/产品新闻 Briquettes are easy to handle in the foundry Depending on demand, two or three shifts are worked at Frischhut in the chipping production area. The enlarged hopper means the RUF press meets all the requirements, flexibly. That is important because the press is not supplied with chips continually. The chips are collected in collecting containers in the chipping production area; these can be 1 to 1.5 cubic meters. When a container is mostly full the employee responsible inserts a suction nozzle in the container which sucks out the chips. Therefore the chips come in batches to the press. The system can briquette 120 kg of chips per hour. In briquette form the company can now directly reuse their own production scrap. The space which was previously required for large containers is now no longer necessary. In fact only the grey cast iron chips which are produced in very limited amounts are collected separately and disposed of. The briquettes have a diameter of 60 mm, a height of about 40 mm and a density of 5.3 kg/l. Each one weighs about 600 grams – “a weight that we can deal with very well in our foundry” says Greil. The employees in the nearby plant in Neumarkt-St. Veit transport the briquettes to the electric furnace. Therefore the briquettes are melted down with minimal melting loss. Extra transport effort is not needed because the truck which brings cast parts from Neumarkt-St. Veit to be machined in Pfarrkirchen simply brings the briquettes on its way back. And so the circle is closed and the profitability is increased. ■
