Five Years Minimum

urfing through employment web sites, the “wanted ad” listings for mechanical and other engineering disciplines repeat one word over and over again: Experience. More specifically, the common requirement is that applicants have between five and 10 years experience, often in a specific industrial sector. The problem is—as detailed in Engineers Canada’s report Labour Market Conditions Report 2009 – 2018—the number of engineers in this sweet spot range and with specialized technical skill are either already or will shortly be in gravely short supply. However, the report also makes clear that there is no shortage of candidates who fall under this five-year minimum, many of them new graduates. As a result, Canada’s engineering community finds itself in the ironic position of having “a glut” of university-trained engineers but without the required experience to get hired. Unable to find work, they never become the kind of engineers the market wants and the shortage only grows deeper. What’s worse, the competition for landing that first pivotal position may well become more intense in the years to come. According to another report by Engineers Canada (Canadian Engineers for Tomorrow: Trends in Engineering Enrolment and Degrees Awarded), enrolment in accredited undergraduate engineering programs has peaked in recent years. In 2009, the last year of the most recent study, enrolment across Canada increased by 3.6 percent to 59,091 compared to 2008. Of those entering engineering programs, mechanical engineering continues to be the most popular, followed by electrical and civil engineering. But when those M.E.’s start graduating in 2013-2014, they’re most likely to find a job market that desperately wants them, but only once somebody else has taken the time and effort to provide them with on-the-job training. While Engineers Canada’s labour market study acknowledges that there are no easy answers to the school-to-work dilemma, it does point out the self-defeating business strategy inherent in industry’s insistence on five years minimum. The question then becomes, whose responsibility is it to apprentice the next generation of Canadian engineers? Joint university/industry internship programs are the most obvious answer, but a quick Internet search of engineer mentoring turns up a somewhat revealing and illustrative job posting. In it, an Ontario automation company said it had a temporary, part-time (5-hours a week) opening for an engineer to mentor and perform technical review of a mechanical engineering technology co-op student. The requirements? Yup, five years experience minimum and P.Eng. preferred. While it’s encouraging that this company has seen fit to provide real world experience to an engineering technology student, one has to wonder how many P.Eng.’s applied. Reading between the lines, was it the ad writer’s assumption that the supply of experienced engineers is so plentiful that scores of them loiter in Future Shop parking lots hoping for day labour? If anything, the most likely scenario would be an older engineer, wanting to keep his or her hands busy, who sees fit to pass on his wisdom. Given the outlook for the profession in Canada, Baby Boomer engineers may not get much of a chance to rest once they start to retire en masse over the next decade. They’ll be too busy training the next generation.

T

he University of Ontario Institute of Technology (UOIT) has officially opened the Automotive Centre of Excellence (ACE). This state-of-the-art facility offers a full range of testing facilities that allow for full climatic, durability and lifecycle testing, including one of the largest and most sophisticated climatic wind tunnels in the world. “This is a monumental day for UOIT as we open for the first time in Canada a climatic testing, validation and innovation facility of this size and magnitude,” said Dr. Ronald Bordessa, UOIT president. “The doors of ACE will be open to the world regardless of a company’s size or affiliation, giving people from all walks of life an opportunity to work, learn and discover here. The possibilities for society are unlimited.” ACE is owned by the university and will operate as an independent test facility, available to rent by manufacturers, start-up companies and researchers in Canada and around the world. It has an area of approximately 16,300 square metres divided into two distinct sections: a core research facility and an integrated research and training facility. The total cost of the facility is approximately $100 million. ACE was developed in partnership with UOIT, General Motors of Canada Ltd. (GMCL), the Partners for the Advancement of Collaborative Engineering Education (PACE), the Government of Ontario and the Government of Canada. www.uoit.ca

Queen’s-developed solar tech enters market

Kingston-based SPARQ Systems Inc, a start-up company borne of Queen’s university’s PARTEQ Innovations tech transfer office, created a stir at this year’s Intersolar solar conference and trade show. The company announced that its line of solar microinverter for photovoltaic systems were recently awarded certification for use in North American markets by Underwriters Laboratories and the CSA. Seemingly a small thing, certification of the Canadian microinverter opens the door for the diminutive component to become a game changer in the residential solar market. While the PV cells get the attention, inverters form the brains of a solar system, converting and conditioning the DC power generated by the cells. Commonly, these inverters have been large and heavy junction boxes or a series of smaller inverters linked together. Whatever the approach, they suffer from relatively short life expectancy. A solar installation may require multiple inverter replacements before the panels’ end of life. By contrast, SPARQ Systems’ inverters are small enough to be integrated directly on the panel itself. More importantly, they don’t incorporate electrolytic capacitors, which increasing the lifespan of the microinverters to 25 years or more. In addition, the company says the microinverter design produces more alternating current power from PV panels for longer periods under lower light and partial shading conditions, making them especially well-suited for urban installations. www.design-engineering.com

PWC PurePower engine takes first flight

SNC buys MDH SNC-Lavalin announced it has acquired MDH Engineered Solutions, an engineering consulting and research firm based in Saskatoon, Saskatchewan. In business since 1980, MDH provides geo-environmental, geotechnical, hydrogeological and environmental engineering consulting services to the mining, oil & gas, transportation, utility and government sectors. The company is currently partnering with contract manufacturer Sanmina-SCI of San Jose, CA to produce microinverters and communications hubs for the consumer market. The solar inverters will be produced for the Canadian market at Sanmina-SCI’s Ottawa facility, which is certified for Ontario’s Feed-in Tariff (FIT) program, as well as at Sanmina-SCI’s worldwide regional facilities. The company says it is actively pursuing certifications for sale of its products outside North America.

Pratt & Whitney Canada launched its PW1500G PurePower engine line with the first test flight of its PW1524G, earmarked for the Bombardier CSeries aircraft. The engine flew its maiden flight on Pratt & Whitney Canada’s 747SP flying test bed at its Mirabel Aerospace Centre, in Mirabel, Quebec. Open since May 6, this facility will house final production assembly and test for both the PurePower PW1524G and PurePower PW800 family. In addition to engine testing, Pratt & Whitney has performed critical part level and engine sub-system testing to validate designs for the PurePower engine program, including design validation of the Fan Drive Gear System, fan blade for bird ingestion and blade containment and compressor performance for the advanced PW1000G core. The PurePower PW1000G series engines use an advanced gear system allowing the engine’s fan to operate at a different speed than the low-pressure compressor and turbine. The combination of the gear system and a new core deliver double-digit improvements in fuel efficiency, environmental emissions

12 DesignNews Up Front MDA receives $9.11M deal for RADARSAT design amendments MacDonald, Dettwiler and Associates Ltd. announced that it has signed a contract amendment with the Canadian Space Agency totaling CA$9.11 million, for the design phase of the RADARSAT Constellation Mission. The amendment continues the long lead procurement of parts and equipment needed for the build phase. An evolution of the CSA’s RADARSAT program, Constellation is a three satellite system that will provide complete coverage of Canada’s land and oceans. It is being designed for maritime surveillance, disaster management and ecosystem monitoring including forestry, agriculture, wetlands and coastal change monitoring. Commercializing Innovation Canada’s innovation track record has been mediocre. How can we shine? By Treena Hein

W

hy Canada still has an average track record in commercializing innovation is a question that continues to vex. We know we have the talent, so what issues are holding us back and where do we go from here? Answers to these questions are being provided by Canada’s Science, Technology and Innovation Council (STIC). At the end of June, STIC released its second national report measuring Canada’s science and technology performance against international standards of excellence. The Council draws members from the business, academia and government with a mandate of providing the Government of Canada with external policy advice on science, technology and innovation issues. This year’s report, entitled ‘State of the Nation 2010: Imagination to Innovation’ charts Canada’s progress from a baseline set in 2008, and also proposes a core list of 20 indicators for future monitoring. STIC found that Canada’s top strengths include a deep talent pool and a robust public research capacity. For example, Canada ranks number one in the G7 in terms of research and development performed by the higher education sector as a percentage of GDP. In addition, young Canadians excel in science, math and reading; Canada is attracting international talent; and innovative excellence can be found in virtually every region and economic sector. “Innovation is central to Canada’s future and our biggest advantage lies in our excellent talent,” says STIC Chair Dr. Howard Alper. “The challenge lies in how companies and government can deploy and empower our people. Right now, there are a number of constraints holding us back.” Government funding is one of those constraints, he says. For example, Canada’s gross domestic expenditure on R&D as a percentage of GDP lags behind the G7 and other leading innovators. STIC also found that 8 out of 16 Canadian industry sectors had lower R&D intensity than the global R&D average, although several sectors are performing far above the OECD average. The answers put forward by STIC therefore include a call for more government investment in the private sector. “We are number one in the world for tax credits,” Alper says, “but we are near the bottom for direct investment (peeradjudicated grants etc.) and we need a better balance between the two. In the U.S., they have several programs that directly help companies broaden their perspectives and look for areas of opportunity.” Dr. Tom Corr, president and CEO of Ontario Centres of Excellence (OCE), agrees that the American system is one to emulate. R&D of industrially-relevant technologies at universities and colleges. Over the past year, OCE has assisted in 503 projects (over $30 million) to commercialize ideas, which attracted another $40 million in industry investment. These projects involved 40 colleges, universities and research hospitals which connected researchers with more than 750 companies, resulting in the creation of 20 new startup companies. Still, he says setting clear legal guidelines for technology transfer can make all the difference. “The US passed a law in 1980 so that any technology developed from research at a university or college is open for commercializing by the person who developed it,” notes Corr. “This provides a massive incentive to get intellectual property out into industry.” He says that after that law was in place, a network of venture capitalists and entrepreneurs began to form around US academics, ready to work with scientists throughout the entire commercialization process. 16 Innovate or Else “It’s a very effective system,” Corr notes. “Here, we don’t see the same thing happening as Canadian institutions all have their own policies on intellectual property.” He also points to the fiscal reality that Canada does not have anywhere near the budget the U.S. does, but says OCE and others in the innovation space do “very well” with what they have. Knowledge Transfer Strengthening knowledge transfer is also identified in the STIC report as critical – although Alper notes that some industries are doing very well at this. More research collaboration between universities, colleges and government scientists is an obvious way forward, but Alper would also like to see the Government of Canada provide internships. “Co-op programs are valuable, but I am talking here of paying for long-term positions of three to six years for graduates,” he says. He points to the region of Emilio-Romagna in Italy, where the strong use of internships over the past eight years has resulted in the growth of many companies. “Yes, it’s about job creation,” Alper says, “but coupled with that, is the harnessing of these graduates who are keen to make their mark and help the companies grow and succeed.” OCE has a program called “First Jobs,” which provides a subsidy for companies to hire Masters and PhD students who

are already working with these companies as industry partners in their graduate research. “It’s only $25,000 a year, but it makes a big difference,” says Corr. “These graduates would likely remain in academia without it.” In addition, OCE stats show that 76 percent of these workers stay with the company after the subsidy year is over. There are also immigration and work permit hurdles that need to be removed in Canada – hurdles related to foreign students who graduate from Canadian universities but want to stay and work in industry. “Some of these gems have to go back to their countries of origin and re-apply to come back to Canada,” Corr says. “We lose many of them forever. I recently toured all 52 universities and colleges in Ontario and met with the presidents and they found this a big issue. The Minister of Labour will hopefully be drafting new rules relating to this soon.” Developing mentorship is another key way to transfer knowledge and foster research collaboration in Alper’s view. However, he says, “These relationships should not just be developed within the country, but on a global basis. Feeling the heat Infrared thermography cameras automate quality assurance.

I

n the food industry, it’s essential to carefully control the temperature of perishable goods throughout production, transportation, storage and sales. Repeated warnings about illnesses due to tainted and improperly cooked foods highlight the need for tighter process control. Because this almost always involves a human factor, food processors need tools that automate crucial operations in a way that helps minimize human error while holding down costs. Infrared (IR) thermography is such a tool. Using IR cameras, analog video outputs can be viewed on video monitors, and digital temperature data, including MPEG4 video outputs, can be routed to a computer via Ethernet. The main elements of automated thermography for food processing are an IR camera and associated software. They act as “smart” non-contact sensors to perform 100 percent inspections, measuring the temperature of equipment, refrigerated products and cooked foods as they exit the cooking process. Thermography for QA IR thermography is first and foremost a quality assurance (QA) tool. Controlling the quality and safety of cooked meat products is an excellent use of this technology. A permanently mounted IR camera can record the temperature of, for example, chicken tenders as they exit a continuous conveyor oven. The objective is to make sure they are done enough but not over-cooked and dried out. IR cameras can also be used for inspection on microwave precooking lines. In addition to cooked food inspections, IR thermography can monitor conveyor ovens. They can even be part of a feedback loop to help control oven temperature. Another use of IR for conveyor ovens is monitoring temperature uniformity across the width of the conveyor oven cooking belt. If a heating element inside an electric oven fails, or you get uneven heating across an air impingement oven, one side of the product stream may be cooler. This can be quickly discovered with thermographic images and the IR camera’s alarm system. Quality inspections of this sort are much more difficult with conventional, contacttype temperature sensors. Thus, IR can help correct variability and improve quality before a lot of product is scrapped. In the final cooking process, it’s still a good idea to periodically sample meat product core temperatures with thermocouples or other types of contact sensors. Even there, thermographic images and temperature measurements can help inspectors give more attention to products likely to be outside the acceptable temperature range. Packaging Inspections Software is available that allows a thermographic vision system to learn and locate objects and patterns in the images. September | 2011

One application for pattern matching is in the production of frozen entrées. IR machine vision can use pattern recognition software to check for proper filling of food tray compartments. This type of program matches the geometric pattern in the image and its temperatures against the temperatures in a pattern stored in computer memory. An added function in such a system could be laser marking of a poorly sealed package so it can be removed at the inspection station. An issue affecting product safety indirectly is the integrity of cartons that overwrap and protect food containers. One of the most cost-effective ways of sealing overwrap cartons is to use heated glue spots on the carton flaps. In the past, the integrity of the spot gluing was determined by periodically doing destructive testing on several samples. Because the glue is heated, an IR camera can “see” through the cardboard to check the pattern and size of the applied glue spots. The camera can be set up to look at predefined areas of the flaps where glue should be applied and verify spot sizes and their temperatures. The digital data collected is used for a pass/ fail decision on each box, so bad boxes can be immediately removed from the production line. The data is automatically logged into the QA system for trend analysis, so a warning can be generated if an excessive number of boxes begin to fail. Automating Thermography Application software currently available for thermographic cameras includes a wide variety of functions that support automated food processing applications. This software complements and works in conjunction with firmware built into IR cameras. The imaging tools and libraries in these packages are hardware- and language-independent, making it easy for food processing engineers to quickly implement thermographic monitoring and control systems. IR cameras themselves provide the user with different operating modes that support correct temperature measurements under various conditions. 20 MachineVision these cameras are a spotmeter and area measurements. The spotmeter finds the temperature at a particular point. The area function isolates a selected area of an object or scene and usually provides the maximum, minimum and average temperatures inside that area. The temperature measurement range typically is selectable by the user. As an adjunct to the temperature range selection, most cameras allow a user to set up a color scale or gray scale to optimize the camera image. In conveyor oven applications, the area function is typically used because pieces of cooked product are often randomly located on the conveyor. The camera can be programmed to find and measure the minimum and maximum temperatures within the defined area. If one of those setpoint temperatures were to fall outside the user-defined limits, an application program running on a PC or PLC would instantly trigger an alarm, alerting the operator to check the thermographic image and/or adjust the cooking temperature. In the case of local monitoring, an IR camera’s digital I/O can be used to directly trigger an alarm device without additional software. However, food processing often benefits from higher-level analytics that are available in third-party software. These out-of-the-box solutions do not require the writing of application source code. By adhering to commonly used machine vision interface standards, such as GigE Vision and

Vision Masters Canada’s ATS Automation turns machine vision frustrations into product innovation. By Mike McLeod

I

ntegrating vision into a machine’s design may seem as simple as tacking on a couple of camera’s with some lengths of video cable. In reality, the cameras themselves are only a small part of a glitch free system. In addition to the optics, vision systems require lighting, I/O triggers, cabling, fast communications and a controller hardy enough to coordinate it all. And then, of course, there’s the image capture and analysis software that turns raw image data into usable information. Problem is, very few providers offer the full package, leaving system integrators to source compatible components and figure out, often by costly trial and error, how to coordinate it all effectively. If all that sounds like a frustrating and time consuming exercise, you’re not alone. Engineers at Cambridge, Ontariobased system integration powerhouse, ATS Automation, struggled with the same issues. After years of experience gleaned from hundreds of machine builds, they decided to chuck the pieces-and-parts approach and create their own. Called Cortex, the system is an all-in-one vision device ATS designed in-house and recently began selling to end-users and system integrators. But developing world-class software and hardware is a new and entrepreneurial direction for a company known internationally for its automation services. Phil Arsenault, director of imaging at ATS Automation Tooling Systems, says the first key step was developing software for its own people that was powerful enough for programmers but simple enough for controls engineers with little vision experience. “Over many years, ATS developed some sophisticated vision libraries and, around 2003, came to market with SmartVision,” he says. “The decision to do that was to drive away from proprietary hardware and operate in a PC environment. Also, it removes the mysterious, ‘expert required’ piece by creating a software vision tool that is usable by almost anyone.” The benefit, Arsenault says, is that the system is compatible with virtually any vision sensor capable of connecting to a computer, from high-end GigE cameras down to basic, off-the-shelf web cams. “The folks who develop our SmartVision software, do it to make their jobs easier since they spend most of their time integrating machines on the shop floor,” he points out. “They aren’t software engineers sitting in an office; they are the guys who actually do the integration. Measuring 11x11x8.5 inches, the compact devices feature all inputs and outputs on the front face—including Ethernet and USB ports, DVI connector, hardware triggers, power cord, etc.—leaving the option of side- or back-mounting or used as a stand-alone unit. In addition, both systems feature near identical specs. Internally, they’re powered by Beckhoff’s C6920 dual core processor and come with 2 GB of RAM and 3 USB ports for back up and keyboard hook-up. Internally, the systems run ATS’ SmartVision software for image capture and analysis and Beckhoff’s TwinCat software for internal communication. However, Arsenault says the systems can communicate externally with any Ethernet protocol and PLC maker’s hardware. Where the two systems diverge is in the number of cameras, lights and triggers they can coordinate. The 812 supports up to eight Power Over Ethernet (POE) cameras, 12 lights and four sourcing and four syncing hardware triggers. For users who don’t need all the ports and power of the 812, the Cortex 204 accommodates two cameras, four lights and four sourcing triggers. “In developing Cortex, we solved all the problems that had plagued us and slowed us down at integration,” Arsenault says. “When we created this product we didn’t realize we were making something special, but nobody is doing this so we decided to go to market.” ATS launched its new vision system and services business unit in June 2011 and is currently seeking channel partners to sell the Cortex system and expand upon its direct sales efforts so far. “When I look across the market, I don’t find instruments like this,” he says. “I’m grateful for that. Festo SmartBird takes flight

T

he scientists at Festo International’s Bionic Learning Network revealed their latest robotic animal—a radiocontroled ornithopter called the SmartBird. With a 6.5-foot-wingspan and weighing in at one pound, the SmartBird is modeled on the herring gull in both its look and realistic movement. The bio-mimetic robot is capable of taking off, flying and landing autonomously, the company says. In addition to the up and down beat, the wings twist at specific angles driven by what the company calls an active articulated torsional drive unit. The backdoor, Beresford said, would allow an attacker to gain access to the PLC by Telnet or HTTP and execute commands or reprogram the entire unit. Another serious vulnerability, called a “replay attack,” allows a hacker to capture commands transmitted between his own PC and Siemens PLC and then replay them to a remote Siemens PLC. Using this method, an attacker could shut down the controller or sabotage the processes the PLC controls. Potentially affected PLCs in the line include Siemens S7-200, S7-300, S7-400 and S7-1200 PLC models. Siemens officials, who were also present at the security conference, said they have sent alerts for the vulnerabilities and issued patches for some flaws while others will take longer to address. While not a security fault in itself, Beresford said he also found an Easter Egg — a bit of hidden code programmers sometimes include as a sort of private in-joke — in some versions of the Step 7 software that, when run, displays a cartoon animation of dancing monkeys along with the phrase “All work and no play makes Jack a dull boy” in German. www.blackhat.com www.automation.siemens.com

Rockwell lands $4M oil sands deal Independent oil sands company, Grizzly Oil Sands of Calgary, has awarded a $4 million order to Rockwell Automation for its PlantPAx process automation system. The company says the system will help Grizzly produce more than 5,000 barrels of oil per day at the first phase of its Algar Lake Project. The solution supports steam-assisted gravity drainage (SAGD), an enhanced oil-recovery technology for producing crude oil and bitumen. digital signal and a logic design force control was employed. While this simple solution allowed us to reach the desired pressure performance, vibration and faults in the force sensor measurements were observed. Next, inspired by the concept of switching controllers, we implemented a new “two-stage switching on/off logic control” integrated with PI feedback control using the digital output force sensing. The two-stage on/off PI controller was applied with adjustable switching frequencies and amplitudes to optimize the performance. This solution provided a much more robust and precise result than a typical PI feedback control but we were still not completely satisfied with the performance. Finally, in order to achieve the most robust and precise results, we made the decision to implement Sliding Mode Control using the analog output of the force sensor. While this is a more complex solution, it provides us with the best

arlier this year, Myostat Motion Control Inc. was asked by a Southern-Ontario manufacturer to increase the consistency of their automated assembly equipment. As part of the assembly process, we integrated an analog load cell or force sensor, a servo motor and an actuator to push on a target surface for a set amount of time with a precise amount of pressure. Our challenge was to control the force without any resulting vibration on either the digital or the analog output. In order to meet this objective, Myostat’s engineering team worked through a range of possible solutions. First, the force feedback sensor was set up to the output

MotionControl results and is one of the most promising techniques in Robust Control Systems. Sliding Mode Control (SMC) is rapidly gaining popularity due to its practical success and fairly straightforward firmware implementation. SMC produces a discontinuous on/off signal that forces the system to slide along the desired system’s behavior. Unlike Proportional Integral Derivative (PID) controllers, which are perhaps the most commonly used feedback controller, SMC uses a discrete sliding decision rule in which the system flows through both continuous and discrete modes resulting in a hybrid feedback configuration. Discrepancies between actual industrial control systems and the mathematical models employed for controller design are common and deteriorate the performance of the typical PID feedback control systems. These discrepancies may be the result of un-modeled dynamics, variations in system parameters or oversimplification of the models by linearizing complex nonlinear systems and can generate faulty scenarios in which the stability of feedback control systems may be compromised. Additionally, the lifetime of the hardware components may be reduced resulting in higher maintenance and equipment costs. The art of control engineering is to ensure the stability and high performance levels in practical applications and harsh industrial environments in spite of the large discrepancies and mismatches. In SMC, the sliding decision rule takes in some measures

of the current system behavior and produces a switching feedback controller. In the architecture of SMC, the controller is designed to drive, force and confine the system state to lie within a very small neighborhood of the switching function despite the disturbances and perturbations in harsh industrial environments, modeling discrepancies, and variations in system parameters in practice. The ease of implementation and short computational and numerical algorithm required in the implementation of SMC in microcontrollers is another advantage of this technique. Sliding Mode Control does not suffer from latency for real time application and is compatible with standard communication protocols such as RS-232, Ethernet/IP, and Modbus. SMC has been successfully applied in a wide range of industrial applications such as robotic systems, automotive, furnace control and aerospace systems. In modern manufacturing, designers are often asked to push the envelope of quality control and consistency. By thoroughly investigating a series of solutions, rather than settling for a quick fix, it’s possible to meet client expectations and provide processes that are extremely consistent and predictable. having too many people on board. In many cases, that means OEMs are placing higher expectations on suppliers to help them out.

James Dunn, Product Manager, Schneider Automation: I think we became lackadaisical in increasing our technology particularly in machine building. But when the economic crisis began, OEMs started to look at ways they could reduce total life cycle costs and bring advantages to their customers. I think one of the big lessons learned was to have a more diverse customer base. Another would be to understand and keep up with global technology trends.

Joe Ottenhof, Regional Manager Canada, Beckhoff Automation: Driven by economic realities, many companies were forced to start looking at non-traditional technology providers. That motivation to find alternative suppliers gave us, and other providers, a boost that has had a lasting effect. By that, I mean there is now a class of technology providers who have a new level of credibility and a new customer list.

Goran Tesanovic, P.Eng., M.Sc., Manager - Motion Control Business, Siemens Canada: We believe we were fortunate that the recession didn’t last as long as expected – it could have been a lot worse. However, it was very deep. As a result, many machine builders, who relied solely on the lower Canadian dollar to export to the U.S., didn’t survive. The companies who did well, both before and after the recession, were those who focused more on sophisticated solutions and not generic simple solutions that anybody could copy.

DE: Are integrated control/safety systems ready for production environments in terms of price, reliability, compatibility, etc?

David Hinder, Product Manager - Electric Drives and Controls, Bosch Rexroth Canada: What I’ve found is that the industry in Canada has become lean and surviving businesses have reduced staff to minimum levels. Now that the market has come back, they are still running lean but doing more with fewer people. Everyone is still a little apprehensive about

Dunn-Schneider: More and more, customers are requesting that safety be integrated. An example I always think of is a customer who had a small press they seldom used and there was zero safety on it. Somebody made a mistake and it ended up costing them a couple of fingers. When you add up the labour insurance increases, downtime, ministry of labour fines, etc., the cost to integrate safety is very small and people are beginning to understand that. And it isn’t just being integrated into the equipment; it’s also being integrated into the entire process. Some of the bigger organizations, particularly in automotive, are very safety conscious and those practices are being brought into everyday use.

Tesanovic-Siemens: The answer is a definite yes. Siemens Safety Integrated has been an accepted standard for seven or eight years. It is very well proven technology and widely adopted within industry, especially between machine builders and in the automotive sector. Siemens pioneered integrating safety in our drives and control systems as far back as 1994. In 1999, with the introduction of the Profisafe, Safety Integrated became an integral part of our Totally Integrated Automation (TIA) platform, which encompasses everything like PLCs, HMIs, motion control, CNC, etc. This has significantly contributed to reliability and a lower price long term than having two controllers or discrete components. Being integrated in software, the safety system’s response time is much faster and provides much better machinery and operator protection.

Hinder-Bosch Rexroth: At Rexroth, we have what we call SafeMotion in our drives that is very cost effective for any customer who needs safety, which seems to be the going trend. Still, some in the industry are used to doing things a certain way and resist change. But if you look at the reliability and pricing, there’s no reason why you wouldn’t integrate the two, if that’s a requirement. We’ve been selling safety in the drive in Canada for many years, and it was for sale in Europe for a couple of years before that. So safety in the drive is definitely a mature technology in the sense of its reliability. Ottenhof-Beckhoff: Absolutely. Not only is this integrated control/safety architecture ready, it is a clear opportunity

Tighter integration of control and safety leads inevitably to other economies associated with fewer nuisance trips, greatly enhanced diagnostics and more flexible operating procedures. The relatively new addition of truly affordable servo drive safety opens up many opportunities for creative manufacturing schemes and strategies. DE: Are the so-called Ethernet protocol wars officially over or is there still a good deal of confusion among end users? Dunn-Schneider: There must be more than 20 different Ethernet protocols out there and there are always more entering the market. My opinion is that, today, companies are still trying to have their controllers use their protocol so that everything within their range can be plug and play. From a customer perspective, however, I think end users will dictate that equipment be non-proprietary and that other equipment be able to communicate with everybody else’s in the future. We are a long way off from that. But, as companies begin mixing building controls and what we used to call industrial protocols, I think this will sort out the communication issues of proprietary vs. open protocols Tesanovic-Siemens: I wouldn’t say there is still a “war” as you describe it. There are still competing Ethernet protocols in the market, but the number of real Ethernet protocols recognized by the market has been consolidated down to 3 to 5. So, “confusion” is not exactly the right word. Customers today are much more knowledgeable than four or five years ago and are making better decisions when choosing an Ethernet protocol. On our side, we believe Profinet is the most open network based on Ethernet, because it doesn’t require any special networking equipment. All functions and needed connectivity are available on just one network platform. Hinder-Bosch Rexroth: I think the confusion is still there, since everyone thinks their protocol is the right one. Unless you really understand each protocol, you may not know which would be best for your application. A lot of the protocols are just high speed Ethernet, which are great for simple motion. But, if you need more demanding, accurate and interpolating motion, real time Ethernet protocols like Sercos III are what’s

required. SERCOS III works using real time deterministic communications to properly control your axes. Ottenhof-Beckhoff: Since the competing technologies like PowerLink, SynqNet, Sercos III, Profinet RT (v3), EtherCAT are sponsored by the technology developers, it’s unlikely that there will be consensus from them on this one. However, if you simply look at adoption rates, you can see what the technology users seem to favour. EtherCAT has garnered not only general technical interest from almost 2000 companies, but investment/development money from literally 100’s of companies. Those companies compete with each other yet offer their products with an EtherCAT fieldbus interface. So, for motion control systems and devices (motion controllers, servo drives, VFD, stepper, etc), it would seem there is definitely a coalescing of opinion. DE: Which technologies/trends do you foresee experiencing a strong uptake in the coming years? Dunn-Schneider: The big trend I see is more localized processing. The information at the local area will be passed from the process, up to the corporate level, so managers can make decisions from the boardroom based on current and up-todate information. Also, we’ll see more and more drive and servo systems with processing capabilities in them. Basically, some of the processing time is being taken out of the PLC and being put into other equipment. Tesanovic-Siemens: In the next two to three years, old technology will be replaced by the electrification of axes. For example, servos will replace mechanical and hydraulic technology in presses, injection molding machines, hydraulic woodworking machines and other similar machines. What is gained is controllability, speed and energy savings. On the software side, we expect the realization of single software platforms like Siemens Totally Integrated Automation (TIA) Portal. The TIA Portal creates a work environment for integrated engineering. In one unified platform, it accompanies all packages needed to design, program, test and start PLCs, drives, HMIs, motion control, CNCs, etc. enabling even teams at different locations to collaborate on complex projects.

Hinder-Bosch Rexroth: People really enjoy mechatronic solutions to a problem like a mechanical actuator with an electronic control on it. The only problem with this is the price of having the two together as a package (engineered together) is higher than using all discrete components. Still, that seems to be a trend that’s growing due to space requirements. Our IndraDrive MI, for example, has the drive and motor together. That goes on the machine where the motor would normally go. Now, you’ve eliminated the need to have a huge space in the panel for a drive. And having one cable going around their machine saves them a lot of time. Business Value So how does adoption of a standardization and configurable component strategy affect the overall business and corporate objectives?
